Why does the alternator heat up?

HOW TEMPERATURE SHAPES THE DESIGN OF MODERN ALTERNATORS

The alternator is one of the key components of a vehicle’s electrical system. Its primary task is to charge the battery and power all electrical devices while the engine is running. It transforms mechanical energy into electrical energy to supply both the battery and onboard systems. As energy demands increase due to the development of comfort systems, automation, and onboard electronics, the reliability and efficiency of the alternator become more critical. In some vehicles, such as buses, a single alternator is not sufficient, so two parallel power sources are installed.

Over the decades, alternator power has significantly increased — from around 600W in the late 1950s to around 3000W in current models. This sharp increase is a response to the growing energy needs of vehicles, driven by the rising number of power consumers. However, further power increases are limited by internal component overheating, which reduces efficiency and poses a risk of damage. This forces designers to seek more advanced cooling and thermal energy management solutions.

The main sources of heat loss in an alternator are the stator windings and rectifier diodes. The heat they generate must be effectively dissipated; otherwise, internal temperatures will exceed acceptable limits. For modern alternators, the operating temperature should not exceed 200°C. Another challenge is that cooling air is drawn from the engine compartment, where it can reach up to 130°C.

As alternator designs evolved, the cooling system was significantly improved. The single

external fan (fig. 1) was replaced with two internal fans mounted on both sides of the rotor (fig. 2), and the housing was made more openwork. This design was called a compact construction (fig. 3). As a result, air flows more freely through the alternator, cooling both the windings and rectifier components.

The alternator does not convert all supplied mechanical energy into electrical energy — some of it is irreversibly lost as heat. Typical alternator efficiency ranges from 60% to 75%, meaning up to 40% of mechanical energy is lost as heat. Thanks to optimisations in the latest designs, efficiency of around 80% has been achieved. The greatest heat losses are generated by the stator windings and the diodes in the rectifier bridge. In the first case, the cause is the current flow through wires

that naturally have resistance. In the second, it’s the voltage drops that occur during diode operation. Both areas heat up intensely and require effective cooling.

The stator core also deserves attention, where losses occur due to magnetization and eddy currents. To reduce these, thin steel sheets — sometimes with added silicon — are used to limit the formation of unwanted eddy currents. This is a common solution in electrical devices based on alternating magnetic fields. For a sample 12 V, 140 A alternator with 65% efficiency, the heat generated in the rectifier alone can reach 280 W. In the case of the stator — both its windings and metal core — total heat losses are even greater. Stator design must therefore consider both its role in the magnetic circuit and the need for effective cooling.

Further development of alternator design focuses on increasing efficiency, reducing energy losses, and optimising cooling.

Economic and size considerations are also key — compact and easy-to-manufacture solutions are becoming increasingly important. Modern alternators are increasingly equipped with one-way clutch pulleys that enable recovery of rotor kinetic energy. The alternator can also assist propulsion during acceleration, support regenerative braking, or replace the starter when restarting a warm engine. From the driver’s perspective, these are tangible benefits: greater reliability, lower fuel consumption, and increased component durability. For engineers, it’s an ongoing challenge to find even more efficient design solutions.

EV sales keep climbing globally as NZ refines RUC approach

THE GLOBAL TRANSITION AWAY FROM FOSSIL FUELS IN TRANSPORT IS CONTINUING AT PACE, EVEN AS INDIVIDUAL MARKETS MOVE AT DIFFERENT SPEEDS

Rho Motion reports 1.6 million EVs were sold globally in July 2025, up 21% on the same month last year. That brings total sales for 2025 to more than 10 million.

China remains the key driver, with EVs now over half of domestic new-car sales and accounting for 60% of the global total. Sales growth averaged 36% month-on-month in the first half of the year, before slowing to 12% in July after subsidy changes. Europe also recorded strong momentum, with 2.3 million sales in the first seven months, up 30%, led by Germany and the UK, with Italy growing quickly on new incentives.

North America continues to lag, with 1 million sales and just 2% growth. US demand is constrained by policy uncertainty, though a short lift is expected before the Inflation Reduction Act tax credit deadline in September. Canada has also slowed. Australia, counted

within ‘rest of world’, added 900,000 sales, but its market share has eased since rapid 2023 growth.

So, overall, global EV adoption remains on an upward trajectory.

In New Zealand, however, the picture is more complex. The Government has announced

the next steps in shifting all vehicles from fuel excise duty (FED) to electronic road user charges (RUCs). Diesel vehicles and EVs already pay RUCs on a per-kilometre basis, while petrol vehicles fund roads through FED at the pump. Moving all vehicles onto RUCs is intended to create a more consistent funding model.

Industry body Drive Electric says the reform has the potential to be transformational, but warns it risks slowing EV uptake further following the removal of the Clean Car Discount earlier this year. With FED removed, petrol is expected to become cheaper, potentially encouraging sales of less fuel-efficient vehicles.

Drive Electric notes that this would run counter to both economic and climate goals, given that New Zealand imports all its fossil fuels, while EVs are powered by locally generated renewable electricity, and argues that RUC changes need to be implemented as part of a wider transport strategy, not just a roadfunding exercise. While regional areas require strong roading networks, metropolitan centres will benefit from integrated transport solutions that improve efficiency and reduce emissions.

Drive Electric says the Government has a “once-in-a-decade” opportunity to rebalance the system, and that by aligning fiscal policy with long-term objectives for air quality, fuel security and emissions reduction, New Zealand could position itself to benefit from the same global momentum that is driving rapid EV adoption in China and Europe.

Second life for EV batteries powering AI data centres

OLD ELECTRIC VEHICLE BATTERIES ARE FINDING A SURPRISING NEW PURPOSE; BEYOND RECYCLING, SECOND-LIFE EV BATTERIES ARE BEING REPURPOSED TO STORE RENEWABLE ENERGY FOR AI DATA CENTRES, CREATING NEW REVENUE STREAMS IN THE AUTOMOTIVE AFTERMARKET

When it comes to electric vehicles, batteries are often seen as a problem at the end of their automotive life. But a US company is showing that these packs still have plenty of potential. Redwood Materials, founded in 2017 by Tesla co-founder JB Straubel, is giving used EV batteries a second life — turning them into large-scale energy storage for one of the fastest-growing energy users: AI data centres.

At Redwood’s site in Sparks, Nevada, just a short drive from Tesla’s Gigafactory, a 63 megawatt-hour microgrid now powers two modular data centres operated by Crusoe, a computing infrastructure firm. These centres run entirely on solar energy stored in repurposed EV batteries. “Energy access, not processing power, is now the limiting factor for AI development,” Straubel says. With US data centres projected to consume up to 12% of

electricity by 2028, rapid deployment of energy storage has become critical.

Not all EV batteries are created equal, and Redwood’s approach relies on careful assessment. Many end-of-life batteries retain 50–80% of their original capacity. By validating and reconfiguring these packs, the company creates storage arrays that integrate different battery types and states of health. Proprietary electronics and software monitor each pack in real time, while a modular system allows for ‘hot-swapping’ of batteries in about 30 seconds. This approach extends battery life for another three to five years beyond automotive use.

There are trade-offs: second-life battery systems require more hands-on management and slightly larger sites for safe operation. But the financial benefits are compelling. Redwood estimates that using second-life

batteries can cut energy storage costs by up to 50% compared with new lithium-ion batteries, offering faster deployment and lower capital expenditure — key advantages for industries racing to expand renewable-powered infrastructure.

Crucially, repurposing doesn’t replace recycling. Once a battery reaches the end of its second life, it can be fully recycled at the same facility, closing the loop in a circular economy. This strategy maximises the original battery’s value, reduces waste, and supports the broader EV ecosystem.

Redwood is scaling fast. With over a gigawatt-hour of second-life batteries in stock, the company is planning multiple projects far larger than its initial pilot. A new 600-acre facility in South Carolina will target the eastern US, home to many battery manufacturing plants.

For the automotive sector, this model highlights a new way to view used EV batteries: not as waste, but as a valuable resource. While still in early stages outside the US, the concept shows that second-life batteries are feasible, scalable, and profitable. The Redwood example demonstrates that this isn’t about flashy new technology — it’s about careful system design and smart infrastructure. By building reliable and cost-effective ways to repurpose EV batteries, the company complements the broader battery manufacturing and recycling ecosystem. With the right approach, old EV batteries still have a useful role to play. And for the aftermarket, that could be a valuable opportunity to explore.
