The mystery of the disappearing hose

As most of you are probably aware, my job as editor of Manure Manager magazine requires that i monitor news feed from across north america, keeping an eye out for anything pertaining to manure – be it new legislation, spills, accidents, training opportunities, new technology – anything.

So it was with a certain amount of interest that i recently clicked on a link that directed me to a short news item on the website of the london free Press, a daily newspaper that services the area surrounding the mid-sized university city of london, ontario, Canada. the headline blazed: manure hose stolen.

according to the news brief, the hose had been coupled together in 660-footlong sections, some sections orange and others black. it appeared to have been rolled up for the Sunday night and left with a pumping trailer along the edge of a field. When the owner came back on monday morning, it was gone.

the kicker – and a fact most manure applicators already realize – the hose was worth about $20,000.

i was instantly intrigued. Who in their right mind would steal a manure hose? Besides being made of rubber and covered in manure and dirt, those hoses are pretty damn heavy. and the one in question was about 4,600 feet long – almost a mile. You can’t just throw that over your shoulder and walk away. and is there even a market for “hot” manure hose? Where would you sell it? a pawnshop wouldn’t touch it with a 10-foot pole.

then i wondered if the thief might have had a personal need for the manure hose. maybe their septic tank was full? or they needed to drain their in-ground swimming pool? or they were a volunteer firefighter? or perhaps a custom manure applicator in need of an extra mile of drag hose? Could be.

But i think it was a comment made by one of the newspaper’s readers that was the closest to the truth: “Sometimes people steal stuff just to be mean and make it impossible for someone to get their work done,” the reader states. “maybe someone was so repulsed by the stench of pig piss being sprayed, they decided to steal the hose.” Bingo. maybe it was a neighbor angered by manure application taking place on a weekend. or a would-be environmentalist trying to make a point.

despite a claim made by one of the several newspapers that picked up the story – here’s a stolen item that shouldn’t be too hard to spot – after several days of searching, the hose is still missing.

So, all you custom applicators and manure equipment professionals, keep your eyes open for a “hot” manure hose. there’s a guy in huron County who really needs to get his manure on the field while he can and is without the hose to do it. and keep a close eye on your own hoses. there could be a hidden manure hose market that none of us are aware of.

Harnessing nutrients in Pennsylvania

Bion’s new environmental management System at Kreider farms could remove up to 80 percent of the nutrients from the livestock waste effluent, reduce air emissions and save taxpayers money.

Kreider farms, located in manheim, Penn., has been unique from its inception. in the 1700s, the farm was owned by William Penn, and later was purchased by the hershey family (better known for chocolate than for farming).

in 1935, noah Kreider married mary hershey and their two young sons, richard and noah Jr., moved onto the small farm with a dozen dairy cows and 200 chickens. through hard work, the farm grew to what it is today with noah Jr.’s son, ron, leading a staff of 225 and the farm milking 1,400 cows plus handling more than five million laying hens. Kreider farms is also known for being one of the most environmentally progressive farms in the state.

Bion environmental technologies, inc. is also unique. it’s developed a new technology that can eliminate up to 90 percent of the air and water pollution associated with livestock waste while

simultaneously recovering high levels of renewable energy from the waste biomass.

Bion wanted to test the system and demonstrate that large-scale agriculture could be sustainable. Kreider farms seemed like the ideal candidate. the farm was forward thinking, had won numerous environmental awards and was located in an environmentally sensitive area — the Chesapeake Bay watershed.

“Bion was looking to partner with a farm and we wanted a host that was competent, where a handshake meant something, and they weren’t going to cut corners,” says Jeremy rowland, C eo for Bion. “ron Kreider is a businessman, a forward thinker and an amazing operator.”

Bion presented its plan to Kreider in 2009 and ron Kreider jumped on board.

“through the years we have had different presentations, especially from european countries, but none of them made as much sense as Bion’s program because it has value base — it can reduce nutrient loads, and at a lesser cost,” says tom Beachler, vice-president of operations.

Construction began in november 2010, and the technology, although new, turned out to be fairly straightforward. manure must be collected frequently, which is no problem at Kreider farms because they scrape every hour or so.

“this step is important from an environmental standpoint,” says rowland. “there is a lot of reactive nitrogen in manure, and the quicker we can get it into our bioreactor where it changes form, the less ammonia loss there is. Besides the environmental benefit, there is also

more nitrogen available for use on crops.” the waste flows to a collection pit — which was also already located on the farm — and is mixed and prepared for treatment. it then moves on to an enormous fKC screw press — roughly 30 feet long. the cellulose is separated out and taken by conveyor to a loading bay, where it is used for bedding and could also be used for biofuel in the future. the separated liquid makes its way to the bioreactor.

the bioreactor is a converted 1.2-million-gallon manure storage tank, which was part of Kreider’s existing manure management system.

“We added micro-aeration. it’s different from traditional farm aeration systems, and promotes the type of biological growth we want,” says rowland.

Bion is calling its patented process a micro-aerobic digestion system (mad S).

“there are two main things that happen inside that bioreactor — first nitrification and de-nitrification,” rowland explains. “Some portion of the nitrogen goes off to the atmosphere as odorless n2 gases, which is an atmospheric gas, so it’s not a pollutant. and second, there is a nutrient uptake process. the microbes within the reactor take up and process the nutrient, so the nutrient goes from a soluble form, to a particulate form.”

in short, the microbes in the bioreactor are starved for oxygen and as they grab up oxygen, they also grab up the nitrogen and other elements as well, creating a supercharged liquid.

“it’s the microbial uptake process that is the basis of our nitrogen credits, which is

“there are always challenges along the way, like clearing the first-stage lagoon and refiguring the manure distribution,” says Beachler. “But the whole process was well managed. Bion had the resources, and they even used some of the builders and electricians we’ve used in the past, which made it work very well.”

one of the biggest accomplishments, says Beachler, wasn’t the technology but Bion’s ability to bring different entities together and work together.

“they brought industry, de P, Chesapeake Bay and the e Pa together for a common good and got them to move forward on something. that’s no small feat. People want solutions; however, it seems they don’t always agree. they can’t move forward. this is “moving forward” and we’re very happy to be part of it.”

now that it’s complete, people can come see technology in action. Kreider farms has been doing farm tours for more than a dozen years, and gets up to 20,000 people a year from the surrounding urban areas. there has been a lot of interest from other farms in this kind of program. rowland says future Bion systems may look a bit different from farm to farm. for example, Kreider’s barns use misters, adding more

water to the treatment systems. other farmers use different bedding — all factors that would have to be accounted for.

in the meantime, Kreider farms and Bion are enjoying the support of the Pennsylvania farm Bureau and organizations in this bold step forward. “it’s voluntary and it’s taking advantage of market principles to get investments on the farm.”

“a lot of people don’t realize how much nitrogen is lost via ammonia volatilization,” says rowland. “at Kreider farms, about half the nitrogen from the cows was lost via ammonia before land application. ammonia loss is not regulated under the Clean air act so it’s just not a fact or figure you see in the public. the project at Kreider farms is going to shine a light on the significance of that nitrogen loss.”

Bion’s goal for the future is to help find answers towards treating the waste from large-scale livestock agriculture. “environmental groups are obviously up in arms saying there are too many animals here and you’re polluting the

groundwater. We’re showing how large-scale livestock agriculture can be sustainable, environmentally and economically.”

Poultry manure gasifier to reduce nutrients flowing inTo CHesaPeake Bay

The plan by a company called energyWorks to build a $30 million thermal gasification plant near gettysburg, Penn., to process manure generated by the state’s largest egg producer is one of those ideas that seems to have “can’t miss” written all over it.

the energyWorks plant is being built on a site adjacent to four hillandale farms egg-laying facilities located within the Susquehanna r iver basin, which is part of the Chesapeake Bay watershed. it will produce syngas that will be used as a fuel source to generate steam to drive a turbine to produce just over three megawatts of electric power. the gasification process will also produce between 13,000 and 16,000 tons of ash byproduct annually that will be marketed as an animal feed supplement because of its beneficial mineral content. all told, the process will dispose of about 240 tons of poultry manure per day.

“We felt that manure land application was not the best avenue for a longterm use of manure,” says ron Ballew, hillandale farms environmental manager. “hillandale, being a progressive company, we were interested in looking at the green way of processing our manure. energyWorks seemed to have a plausible alternative to land application with longterm environmental benefits.”

in addition to generating marketable products and providing a long-term manure management solution for hillandale farms, it will also eliminate the potential nutrient runoff into the nearby Chesapeake Bay if it had been land applied as has been the conventional practice to this point.

“ the water quality environmental benefits from this project are really extraordinary and i think it will

demonstrate that, through technology, you can really transform animal agriculture and come up with a much more sustainable approach,” says Patrick thompson, e nergyWorks C eo land-applied manure generated from the area’s agricultural operations is one of the causes of algae growth in the Chesapeake Bay, depleting oxygen in the water and creating marine “dead zones.” Since agriculture is the largest sector of Pennsylvania’s economy, the state is very interested in doing its part to improve water quality in the Chesapeake Bay.

however, the benefits of this manure gasifier project extend far beyond renewable energy and water quality. the project will also eliminate an attractive living environment for rodents and insects in manure storage sheds, resulting in

greater food safety. the project will reduce farm ammonia emissions by 50 percent, eliminate over 34,000 tons of carbon dioxide-equivalent greenhouse gases annually, reduce manure storage inventories by 97 percent, eliminate manure application on 23,000 acres of land, and achieve 3.5 to 4.4 percent of Pennsylvania’s 2025 goals of reducing nitrogen and phosphorus loading to Chesapeake Bay.

a s yet another example of how advanced manure management technology delivers not only an environmental dividend but also a financial dividend to the farm, the gasifier simplifies farm operations. the poultry manure processing plant has been designed to process the entire amount of manure generated by the h illandale egg-laying operation of five-million birds. the plant will provide a complete manure management solution to h illandale farms. a bout half of the power generated by the plant will be supplied to h illandale farms. e nergyWorks will sell the surplus power to the public power grid through an electric distribution utility.

energyWorks plans to complete construction of the plant and begin operating by october 2012. the company is finalizing its financing for the project, which includes an investment by energyWorks, a federal american recovery and reinvestment act (arra) grant, and repayable loans from the State of Pennsylvania.

i n addition to marketing electricity and animal feed supplements, e nergyWorks is also actively marketing n utrient trading Credits that will be generated once the facility is operational. the Pennsylvania d epartment of e nvironmental Protection has certified the facility as a nutrient credit generator with a projected annual capacity of one million nitrogen credits and 53,000 phosphorus credits, making it Pennsylvania’s largest certified credit generator.

“We are in discussions with several buyers now and there is a lot of interest in purchasing credits from a source like this because the credits that we are producing can be quantified and verified in real time,” says thompson. “they are derived by measured amounts of nutrients that are kept out of the environment and that is very different from some of the other ways that people generate credits.”

manure will be trucked on a just-intime basis from storage facilities at each

of hillandale’s four egg-laying sites to the energyWorks plant. the live bottom trucks enter a building where they are scaled and the manure is dropped into a receiving bin below the floor.

“the manure is contained throughout the rest of the process in a closed system, generally at negative pressure to prevent any release of odors or dust to the environment,” says thompson. the waste material is just poultry manure, and does not include any other material used for bedding, such as wood chips or peanut husks. other factors that work in energyWorks’ favor are the consistent feed regimen given to the birds by hillandale farms and the continuous manure collection system that allows energyWorks to retrieve the manure on a just-in-time basis. all these factors are important for the company to operate its gasifier as efficiently as possible and to maintain high and consistent quality in its animal feed supplement product.

from storage, the manure is conveyed into a drying system that aims for about 20 percent moisture content.

“We try to maintain a very consistent moisture level going into the gasification process,” says thompson. “ the more consistent the feedstock going into gasification, the more feasible it is to have a highly controlled

gasification process.”

once dried, the manure is fed into the thermal gasifier. essentially what happens in the gasifier is that the remaining moisture is evaporated, the organic solids are converted into syngas, and ash containing the minerals is continuously conveyed to storage silos for regular shipments to buyers. the main physical difference with this gasifier compared to other staged combustion systems is that rather than stacking the components vertically as in a single box, the pieces are strung together horizontally to give energyWorks better process control.

“We have broken the process into multiple steps and in that way, we are able to use the equipment for each step of the process that is optimized for its function,” says thompson. “We realized how important it was to control the process in order to control our mineral byproduct.”

the syngas produced by the gasifier is ducted to a thermal oxidizer, where it is ignited and burned. the heat generated from the combustion of the syngas heats water within a heat recovery boiler, providing superheated steam. i t drives the power turbine. Some of the steam is also used in the drying system.

from the gasifier and placed in storage silos. Combustion gases produced by the process pass through a bag filtration system before being released into the atmosphere.

“We have an air quality permit and we expect this to be a very clean technology,” says thompson. “the two main culprits of water pollution are nitrogen and phosphorus, and these thermal processes break down the polluting nitrogen compounds in the manure so that you are left with nonpolluting nitrogen gas as the main constituent going out the stack. the phosphorus is almost entirely captured in the mineral product.”

he described the facility as more of a biorefinery than simply a renewable energy project because the most valuable commodity produced is not power but the mineral supplement. the world demand for phosphorus and potassium is increasing as the population increases and the demand for animal protein increases, which could lead to scarcity of these minerals. through its gasification process, energyWorks is recovering and recycling these valuable nutrients.

e nergyWorks has more than 15 years’ experience in energy and infrastructure management, having owned and operated numerous energy facilities.

“We have worked extensively with industrial and commercial customers building, owning and operating energy infrastructure,” says thompson. “in 2006, we began to look at taking this business model to the agricultural sector and building, owning and operating facilities using agricultural biomass as feedstock.” the pollutants are kept out of the environment, which, he adds, is a completely different approach than most manure management systems have taken in the past.

the company began in 1995 as a partnership between San franciscobased Bechtel Corporation and a u.S. utility based in Portland, ore., called Pacific Corporation. energyWorks began with the mission to build, own and operate facilities to distribute energy, working mainly in the international market. its first project developments took place in latin america, Brazil and venezuela. the partnership was later involved in developments in Spain. it

USDA approves $1 million for OH digester project

it was recently announced that $1 million in federal resources has been allocated for a methane digester project in ohio to reduce nutrient loading associated with toxic algae blooms, like the cyanobacteria in grand lake St. marys. the funding was awarded by the u.S. department of agriculture (u S da) natural resource Conservation Service’s Conservation innovation grant (C ig) program through a competitive process.

through the C ig program, quasar energy group will help bring methane digester technology to grand lake St. marys, a watershed that has been inundated by blue-green algae. the algae has left the lake unsafe for swimming, and contributed to a decline in tourism, which has led to increased economic hardship for local business.

earlier this spring, quasar, a northeast ohio energy company, filed a grant application.

“With the Cig grant, we will be working to make the situation better by creating a portable technology to separate nutrients and remove them from the watershed,” said mel Kurtz, president of quasar energy group. “this project will not only be about impacting the region – but about demonstrating a technology that will benefit every farmer and every waste water treatment plant that is struggling with a nutrient management issue.”

What followed was considerable growth for the next two years with construction and operation of energy projects in Brazil, argentina, venezuela, mexico and Spain. a reorganization of the company created an opportunity for a management buyout and it has been operating as a managementowned company since 2001. in 2003, energyWorks acquired the energy infrastructure for a large shopping complex in Pennsylvania and currently owns and operates the infrastructure to supply the energy needs of the complex. Since 2006, it has been investigating agricultural biomass and taking its energy business model to the agricultural sector in Pennsylvania.

the h illandale project represents a template that e nergyWorks believes it can market with other major egg-laying operations.

“We are in discussions with others about similar projects, and we would like to build more of these,” says thompson. “ the market is huge. the egg-producing region mainly follows the grain belt in the u nited States from i owa to Pennsylvania.”

New Gill Sensor liquid level gauges

displaying the volume of liquid within an irregularly shaped tank has traditionally proven difficult using a level sensor and standard liquid level gauge, with the physical level in the tank not representing the true volume of liquid remaining. engineers tend to rely on external processing electronics and data lookup tables in order to calculate the true amount of liquid remaining.

the new S2 liquid level gauge from gill Sensors, however, can be easily configured to show the true volume within the tank in real time, without the requirement for data lookup tables or other external electronics.

designed for use with a gill Sensors Capacitive liquid level Sensor, the S2 liquid level gauge is supplied with gill’s newly developed tank Profiler software application, which allows the user to program the gauge according to known volumetric fills in the tank. With the level sensor output voltage and true volume recorded throughout the depth of the tank, the display gauge is capable of representing the true tank volume in a linear fashion, regardless of the changes in the tank profile.

this process of mapping the tank profile has been used for many years in applications where the tank shape is irregular. an entirely new concept, however, is the capturing and processing of the volumetric data within the gauge itself, without the need for external processing electronics and lookup tables.

Creating a sustainability model for swine ProduCTion

Anew tool created by university of arkansas researchers and their colleagues will help hog farmers increase productivity, decrease costs of production and minimize the environmental impact of swine production in the united States.

With a total of $5 million in funding from the u.S. department of agriculture (u S da), the multidisciplinary team, which includes researchers at Purdue university and virginia tech, is developing an integrated management tool for swine production based on a comprehensive analysis of the many processes that comprise swine production – from crops used for feed to various methods of managing waste.

“a primary purpose of this work is to evaluate and mitigate the environmental footprint of swine-production facilities,” said greg thoma, professor of chemical engineering. “What action can we take to limit greenhouse-gas emissions from these facilities without making processes more expensive for the farmer? So we want to understand this impact and then come up with something that will enable farmers to make informed decisions about changes to production, such as breeding, feeding, waste management and other practices. to do this, we must understand the entire system – or full life cycle – of swine production in this country.”

in line with global efforts to make agricultural processes more sustainable and to address climate change, the overall goal of the project is to experimentally evaluate and develop technologies that mitigate greenhouse gas emissions. these technologies will support the development of an accurate and robust life-cycle analysis that will serve as a model to demonstrate the environmental impact of various changes to production. for example, in a project spearheaded by Charles maxwell, professor of animal science, the model will show how manipulating the diet of hogs will affect the amount and type of crops grown to feed the animals, as well as carbon emitted from the animals through burping and flatulence. the model is flexible and allows for geographic customization. it will consider factors including weather patterns and annual rainfall, which affect decisions related

to heating and cooling and the amount of manure that can be applied to land without affecting water quality.

an equally important goal is to make swine production cheaper and more efficient, so the project also will include a lifecycle cost analysis. directed by Jennie Popp, professor of agricultural economics, this analysis will measure the economic impact of process changes. to use the example above, the amount or type of crops grown to feed animals may increase or reduce the hog farmer’s feed costs, not to mention the impact to the soybean or grain farmer, who, as thoma emphasized, is a critical part of the life cycle of swine production. the cost-analysis model will demonstrate the effect of changes made to the system.

“the beauty of these models is that the algorithms behind them will show what will happen, both environmentally and economically, if a farmer decides to change the diet of his hogs – to substitute amino acids for vegetable proteins, for example,” thoma said. “What impacts will this have on emissions? Will it increase production? the models will provide these answers.”

the work includes an innovative project in which researchers – marty matlock and tom Costello, professor and associate professor of biological and agricultural engineering, respectively – remove nitrogen and phosphorus from pig manure and then use these nutrients to grow algae as feedstock that

can be converted into biofuel. matlock will also manage research experiences for undergraduates to investigate how livestock production fits into the larger perspective of agricultural sustainability. each state – arkansas, indiana and virginia – will have an extension component to communicate findings and benefits of the model and help producers apply the knowledge to make their operations more efficient and sustainable. “unlike most natural resources, agriculture is renewable,” thoma said. “But current practices do not allow us to manage it as such. this is what we’re trying to accomplish, a system that is efficient, more productive and yet cheaper to produce, and less damaging to land, water and air.”

funded over five years by the u S da national institute of food and agriculture, the project includes researchers from the university of arkansas, the university of arkansas division of agriculture, Purdue university, virginia tech and the private sector. as principal investigator, thoma directs the overall project and also leads an interdisciplinary team at the university of arkansas.
