2- Maintenance WARNING! For your own safety, do not carry out any servicing work without first having read and understood the general directions. It may be useful to have the driver’s manual and spare parts catalogue to hand.

Ensure that the truck receives regular maintenance. The truck's safety, efficiency and service life are dependent on the servicing and maintenance it receives.

Only use spare parts approved by the truck manufacturer for servicing and repairs.

2.1 General Only persons trained in servicing and repairing this type of truck are qualified to carry out servicing and repair work.

• Do not carry out any maintenance work on the truck if you do not have the appropriate training and know-how to perform such work.

• Keep the area where servicing work is performed clean. Oil and water will make the floor slippery.

• Never wear loose articles or jewellery when working on the truck.

Any modification or conversion of the truck that affects safe use or functions is not permitted.

2.2 Safety rules for servicing work WARNING! When servicing pallet trucks, PROTECTIVE GOGGLES and PROTECTIVE SHOES must be worn.

• Discharge the system pressure before any work commences on the truck's hydraulic system. (No load on forks.)

• Keep the area where servicing work is performed clean. Oil and water may cause a risk of slipping.

NOTE: For all work on the hydraulic system, maximum cleanliness must be observed.

Dismantled parts must be cleaned and inspected carefully.

• Store and dispose of used oil in accordance with local directives.

• Solvents or similar items used for cleaning maynot be washed down drains that are not intended for this purpose. Follow local directives on disposal.

• If welding or grinding is to be carried out, remove at least 100 mm of paint from around the welding/grinding area using sanding equipment or paint stripper.

WARNING! Harmful gases Heated paint gives off harmful gases.

Remove 100 mm of paint from around the working area.

WARNING! Risk of cuts, risk of crushing There is a RISK OF CUTS when the pallet truck is lifted by hand from the forks and end plate.

There is a RISK OF CRUSHING when the pallet truck is lifted by hand from the chassis by the hydraulics.

WORK GLOVES must be used when lifting the pallet truck by hand.

Bad blocking under a truck can collapse.

The truck must always be secured for repairs.

• When fitting/removing circlips, there is a risk that the circlip may come loose from the circlip pliers and cause damage.

• When hammering in or out, spiral pins can rebound and cause damage. Be careful when fitting/removing spiral pins.

• When fitting/removing springs, these can spring out of position and cause damage.

2.2.1 Observe the following for servicing and maintenance • Always replace removed spiral pins. Never reuse spiral pins, as they may have lost their flexibility on removal.

• Replace lock rings, o-rings, collars, washers, seals, etc. if they look like they have been damaged during removal.

• Always bleed the hydraulics when components have been replaced.

• Always check that neutral, lifting and lowering modes function after work on the hydraulics. Some adjustment may be necessary.

• Check that there is no leakage after work on the hydraulics.

• Watch for any oil spills when components in the hydraulics have been replaced.

It may be useful to have the driver’s manual and spare parts catalogue to hand.

2.2.2 Information plates The truck’s serial number is shown on the information plate. Always check information plates during servicing. If they are damaged and/or difficult to read, new plates must be ordered from Division Hand Trucks.

2.3 Cleaning, washing and lubrication Cleaning and washing the truck is important for reliability.

• Carry out general cleaning and washing each week.

• Cleaning using compressed air or a high-pressure washer is not permitted.

NOTE: There is a risk of damaging the electronics in electric high lifters, so take care when cleaning these parts.

After cleaning, the high lifter should be lubricated as per the lubrication chart and the table below.

Lubrication is recommended at least every other year and always after washing.

3.2 Removal/assembly The tow bar is mounted on the hydraulics by means of two shafts (6) locked using spiral pins (7). The valve rod (8) is mounted between the lowering handle (3) and the lowering arm (9) using a spring (10) and a lock nut (11).

3.2.1 Tow bar WARNING! Releasing energy.

Brace the pump piston spring (12) when removing the tow bar, as the spring may spring out of position.

• Remove the valve chain (13) from the lowering arm by placing the lowering handle in "lifting mode", and pressing the lowering arm by hand while pushing the spring to the side.

• Remove the spiral pin (14) and shafts (15) holding the tow bar. Use a punch to tap out the spiral pins.

• Place a transport sheet or similar there to hold down the pump piston until the new tow bar is fitted.

• Press in the shafts and drive in new spiral pins.

• Fit the spring on the lowering arm.

• Adjust neutral position. Adjust using the nut on the valve chain.

When removing the tow bar from an electric high lifter, the starter switch must be disconnected first. To do this, disconnect the cables from the switch near the relay (cable no. 10) and near the fuse holder (cable no.

8) (see wiring diagram).

3.2.2 Lowering handle To facilitate removal, the tow bar should be set to the horizontal position.

• Undo the screws and remove the cover.

• Unhook the valve rod.

• Remove the ball, spring, sleeve and ball.

• Place a new lowering handle in position.

• Push in the steel casing, insert a ball and spring followed by another ball.

• Carefully replace the cover and screw it tight. It is essential to press the cover right down otherwise the top ball will bounce out of position. Grease the top ball to ensure that it sticks better when inserted.

• Check that the lowering handle functions correctly.

3.2.3 Handle

• Remove the cover and unhook the valve rod.

• Remove the polymer rivets by cutting off the head using a sharp knife and pushing the remainder of the rivet into the tow bar. Then remove the handle by pulling it straight up.

• Fit the new handle, insert four new rivets, hook on the valve rod and replace the cover.

3.2.4 Press roller and valve rod • Disconnect the tow bar from the hydraulics.

• Remove the shaft holding the press roller in place.

• Remove the valve rod.

• Fit a new valve rod and check that it is correctly positioned around the sleeve. If necessary, open the handle cover to check.

• Fit a new press roller and check that the valve rod is positioned on the correct side of the press roller.

• Fit the tow bar and check neutral position.

4- Hydraulic unit 4.1 General The hydraulic unit consists of: • Hydraulic chassis • Guide wheel • Guide wheel bracket • Yoke • Ball bearing • Pump piston • Lift piston • Pump, electric lift • Motor, electric lift

4.1.1 Removal/assembly 4.1.2 Hydraulics To facilitate removal, pump the pallet truck up to maximum height, placing a block of wood or similar under the forks at the same height as the breastplate before disconnecting the hydraulics.

• Remove the circlip from the cover top.

• Remove the spiral pin and shafts to enable removal of the guide wheel yoke.

• Remove the guide wheel bracket.

• Lift the hydraulics out.

• Remove the tow bar.

• Connect the tow bar to new hydraulics.

• Insert and attach new hydraulics.

• Adjust neutral position and test lift.

4.1.3 Guide wheel

• Remove the hub cap.

• Remove the circlip holding the wheel in place.

• Remove the wheel.

• Fit wheel, circlip and hub cap.

4.1.4 Guide wheel bracket • Remove the guide wheels.

• Undo the socket head cap screws and stop screws from the guide wheel bracket.

• Remove the guide wheel bracket, spacer ring, bottom ball bearing, yoke, top ball bearing and spacer ring.

4.1.5 Lift piston • Remove the lift piston from the cover top.

• Loosen the top nut on the pump housing.

• Remove the lift piston.

• Remove the bushing and seal by loosening the circlip.

• Fill with oil.

• Fit the top nut and lift piston.

• Tighten the top nut (Tightening torque 300 Nm).

• Fit the lift piston in the cover top.

• Bleed.

4.1.6 Pump piston and pump cylinder

• Remove the spring by undoing the top nut using a spanner and removing the washer.

• Undo the lock washer on top of the pump cylinder.

• Only trucks with electric lift: Remove the spring by removing the circlip. Use circlip pliers for the external circlip and remove washer and spring.

• Lift up the pump piston.

• To remove the pump cylinder, unscrew it using a chain wrench.

NOTE: When the pump cylinder is replaced, the copper washer must always be replaced. The tightening torque should be 125 Nm.

4.2 Valve functions 4.2.1 Neutral mode Neutral mode on a high lifter is automatic and is dependent on the speed employed for pumping. If the tow bar is moving slowly, neutral mode will be activated and the forks will be raised using quicker pump strokes.

4.2.2 Truck with manual lift

Quick lift The manual high lifter is equipped with quick lift as standard. This functions by means of a valve (3) located in the pump piston. The valve opens in proportion to the weight being lifted. The valve will be fully open when the load on the forks exceeds 250 kg.

• Only trucks with manual lift: To remove the quick lift valve, undo the circlip using circlip pliers and remove the seal and bushing to access the springs and the two balls.

• Lowering valve (1) • Neutral-mode valve (2) • Overload valve (3) • Non-return valve, pressure side (4) Overload valve The overload valve is set to lift 1000 kg on delivery. If this changes for any reason, it is possible to adjust the valve using the adjuster screw.

WARNING! The hydraulics must not be adjusted to lift more than 1000 kg. This represents a major risk of injury/damage to the operator and the machine.

4.2.4 Adjusting neutral mode/lift height If lift height is not as per specification or neutral mode is not functioning satisfactorily, this can be adjusted using the neutral-mode valve (2) as follows.

• Neutral mode is not functioning at all or pumping motion is very slow: Turn the valve screw clockwise approx. ¼ turn. This means that the pumping motion must be faster in order to lift the forks. This adjustment will cause the lift height to gradually decrease the more the screw is turned to the right.

• The forks do not lift regardless of the speed of the pumping motion: Turn the valve screw anticlockwise approx. ¼ turn. This means that the pumping motion can be slower to lift the forks to maximum, while neutral mode will gradually reduce and finally cease.

NOTE: For safety reasons and to prevent damage to the hydraulics, the screw must not be turned more than one turn anticlockwise relative to the basic setting.

5.2 Removal/assembly 5.2.1 Scissor legs • Turn the high lifter upside down.

• Undo the shaft (6) holding the scissor legs in the chassis by first tapping out the spiral pin (5) using a punch.

• Release the scissor legs (2) from the yoke by removing the shaft (7).

To remove the shaft, undo the circlip (8) using circlip pliers.

• Remove the scissor legs.

5.2.2 Roller bearing

• Replace the damaged roller bearing by removing the circlip using circlip pliers for the external circlip.

• To dismantle the scissor legs, undo the socket head cap screw and remove the individual legs using an Allen key.

When fitting the socket head cap screw, use Loctite to secure it.

5.2.3 Stabilisers • Undo the nut using a spanner and remove the stabiliser.

The stabiliser is set to lift the guide wheel and prevent transport at a height of 400 mm as standard. After a certain period of use when the stabiliser has become worn, this changes and an adjustment must be made.

• Adjusting the stabilisers - Place the high lifter on a level surface.

- Lower the forks to their lowest position.

- Undo the nut using a spanner.

- Turn the stabilisers so that there is approximately 10 mm of air between the floor and the tilt stops.

- Tighten the nut.

5.2.4 Fork wheel

• Undo the circlip using circlip pliers.

• Remove the shaft and wheel.

6- Electrical system 6.1 Battery The electric pallet truck is powered by a 12 V battery located between the cylinder and the A-frame. The truck’s emergency switch can also be used to start the truck.

6.1.1 Replacement When replacing the original battery, it is important to replace it with the same type, to ensure identical charging characteristics. The battery weight affects the stability of the truck; information on minimum permitted battery weight can be found on the truck’s identification plate.

WARNING! Risk of crushing when changing battery.

Accidental lowering of forks can occur, causing crushing of body parts. The valve rod must therefore be disengaged from the lowering arm using a screwdriver.

Use the following procedure when replacing a battery: • Pump up the forks • Disconnect the valve rod from the lowering arm as above.

• Open the battery cover and undo the lever clamp.

• Disconnect the battery plug from the battery.

• Lift out the discharged/old battery. Insert the new battery.

• Connect the battery cables to the battery.

NOTE: Make sure that the negative battery cable is connected to the negative pole and the positive cable to the positive pole on the battery.

• Replace the battery cover and lever clamp.

• Make sure that the battery cover and lever clamp are properly fitted.

• Fit the valve rod to the lowering arm.

WARNING! Falling battery When replacing a battery, there is a danger of it slipping and falling.

Always lift the battery with care.

6.1.2 Charging

The truck is equipped with an integrated charger with LED indicator.

The charging cable is a detachable lead that connects to a mains socket. When the battery needs charging, a red LED begins to flash on the charger. Charging is automatic once the charger is connected to a mains socket.

Before charging • Park the high lifter at the designated charging location.

• Make sure that nothing is blocking ventilation above the battery.

• Connect the mains lead between the charger and mains socket; charging starts automatically.

During charging If the battery is discharged, main charging will start and the yellow LED will come on. Once the battery is fully charged, the charger switches from main charging to maintenance charging and the green and yellow LEDs come on.

After charging • Check that both the green and yellow LEDs are on.

• Disconnect the charger by removing the mains lead from the mains socket and charger. Then place it in the cable holder.

WARNING! Risk of explosion.

During charging, oxyhydrogen gas forms in the battery. A short circuit, naked flame or spark in the vicinity of the battery could cause an explosion. Ensure good ventilation, especially if the battery is being charged in an enclosed area.

WARNING! Risk of short-circuiting.

The connections can become damaged inside and cause subsequent short-circuiting.

Do not pull on the cables when disconnecting the charging unit.

7- Accessories 7.1 Parking brake The high lifter can be equipped with two different types of brake, foot brake and handbrake, as optional extras.

7.1.1 Foot brake A mechanical foot brake can be fitted on the high lifter.

When servicing the foot brake, it is essential to check that the brake is released. It is essential to keep the foot brake clear of string and other debris.

Make sure that good parking is possible by checking locking of the guide wheel. To adjust, turn the screw on the parking brake clockwise using an Allen key.

7.2 Photocell The electric high lifter can be equipped with a photocell as an optional extra. The photocell controls the lifting and lowering function of the forks completely automatically so that they stop at a set height when the sensor detects the top of the load.

To set the correct ergonomic working height, position the photocell so that the top of the load stops at the required height. The photocell is located in the manoeuvring box, which can be raised or lowered by loosening the knob on the side and moving the box up or down. The manoeuvring box also has a selector for automatic lifting or lowering.

By selecting “auto up” the forks will automatically be lifted until the photocell detects the load. If “auto down” is selected, the forks will automatically be lowered instead.

The high lifter can also be operated manually in the same way as a standard high lifter.

The high lifter also has two limit switches that both switch off the pump once the forks have reached maximum lift height as well as switching it off when the forks are a certain distance from the floor. They must be lowered manually the rest of the way; this protects the operator from the risk of crushing.
