Where form marries function

From bespoke constructions and unusual formats to personalised and embellished packs, there are many ways to have your brand standout on the shelf.

Whether you’re after cartons, pouches, or tins moulded and folded into any shape imaginable (within reason) or personalised labels and packaging for gifting and enriched consumer engagement, there’s an almost endless array of options to choose from.

At Packaging Innovations & Empack 2025, attendees will have access to the full array of solutions that can give labels, pouches, cartons and cans the edge to better market and sell everyday FMCG staples, store cupboard essentials, occasional sweets and treats, and high-end wines and spirits.

Taking shape

Once the likes of Sun Branding (B62) or Studio One Eleven, the design and innovation division of Berlin Packaging (B54), have helped nail down the artwork and design of your product and pack, it’s time to bring them to life.

Let’s start with your substrate choice. These days, a brand’s material choice is immaterial to their ability to have a genuinely unique appearance. You name it and somebody somewhere can blow, mould and shape it into the pack you desire.

For example, Lyte Packaging (Q54) uses 400gsm two-side coated card to create spherical boxes for consumer and luxury brands, while Tinpac (H80) can design, manufacture and supply tins in almost any shape and size. Spherical, elliptical, and customshaped tins for confectionery customers are options, as are tall, long, fat, thin, or squat tins for tea, coffee, beverage, bakery, personal care and pet food products.

Spectra Packaging (M40) is an independent manufacturer of rigid plastic packaging for the toiletries, cosmetics and personal care markets. A comprehensive

range of off-the-shelf standard bottle and cap designs are complemented by a bespoke custom moulding and tooling service. This bespoke service is evidenced through its work with Beached and the creation of custom tooled bottles for the beauty brand made out of 100% post-consumer recycled (PCR) HDPE. Extrusion blow moulding was used to create an ergonomic pebble-like profile with a small footprint. This process suits those seeking more elaborate and challenging designs for their bottles. In addition, and despite the use of 100% recycled content, Spectra was able to achieve bright bold blue and red packs, courtesy of in-house expert colour matching capability.

Clifton Packaging (A50) has more than four decades of experience in crafting and creating flexible packaging solutions for brands in the snack, wet protein, and other food markets. This includes shaped pouches for snack products that give products a unique selling point and create impact on the shelf. These pouches are available in bespoke shapes and sizes, finished with a tactile varnish or supplied as a textured film to create a paper-effect, and with a variety of functional elements to enhance their performance – high barrier, spouts, and zippers, etc. Highdefinition flexo printing in up to eight colours heightens the

impact of custom-shaped packs with high-quality graphics.

For those opting for more challenging shapes, Perigon (R76) offers a process that allows complex 3D objects such as glass bottles and even kitchen appliances to be decorated over their entire surface. This is done in brilliant colour with pin-sharp clarity and free of distortion, regardless of the base material. First, high-quality thermoformable films are digitally printed with special inks. The product to be printed is then loaded into a vacuum oven along with the printed film. As the oven temperature is increased, so the film become soft and flexible, and when a vacuum is applied the soft film moulds to the object. Via the process of diffusion, the printed image is transferred to

the object. Vacuum ovens are available for individual items and short runs up to larger volumes and mass production.

Drawn to digital

While the Perigon process does involve digitally printing of the desired image to be transferred, it is not a truly digital direct-toshape process as you might expect.

Nonetheless, digital technologies are ideally placed to meet the demand for shorter runs, smaller batches and personalisation. Today these opportunities are available to brands of all size, with many printers and converters already operating toner-based and inkjet print processes.

As a global business, All4Labels (V64) has a variety of digital technologies at its disposal, from the high-speed HP Indigo V12 to UV inkjet printing for tactile and high-quality and vibrant prints. It also uses digital embellishment to complement the digital printing of labels and packaging, further emboldening brands in their pursuit of the greatest visual impact and aesthetic appeal.

Abbey Labels (L60) similarly uses digital – Xeikon’s dry toner technology more specifically – to produce self-adhesive labels for food and drink customers. Digital capacity is complemented by comprehensive finishing and converting technology that can

be used to create differentiated labels, such as peel and reveal and multilayer products.

Durham Box (P70) continues to deliver success to brands with its use of EFI’s Nozomi single-pass corrugated printer. Using UV LED inks, odourless print is achieved, while the use of white on Kraft board helps create eye-catching effects. Being digital, campaigns

and customisation can be easily actioned, while the agility of the process allow brands respond to market changes quickly and with minimal disruption to their packaging supply chain.

Highcon (V86) is a developer and manufacturer of digital die-cutting systems for carton and corrugated packaging. Its Euclid and Beam systems allow intricate patterns to be cut into sheets to rapidly create complex designs at increasingly smaller production volumes. Conversely, its newest development, Vulcan, is designed for mainstream corrugated production and will allow throughput akin to existing analogue systems, but with the full versatility and flexibility that digital technologies can allow.

The power of digital to elevate packaging transcends mechanical processes, as evidenced by the partnership between Hybrid Software, Infigo, and Cerm (V54). The Innovation Inn returns to their

stand at Packaging Innovations & Empack 2025, where the potential and power of fully integrating a web-to-print storefront, MIS software and prepress as an all-in-one streamlined workflow will be showcased. This ensures a seamless transfer of data and operations between the three platforms, greatly minimising manual interventions, reducing operational costs, and streamlining the production of high value labels and packaging.

Labels – EPR’s secret weapon

With pEPR upon us, Jude Allan, Interim MD at OPRL, explains why labels are the key to success.

In recent years, sustainability has succeeded in advancing from a ‘nice add-on’ to ‘essential strategy’. Anyone who still doubts its relevance need only look at the seminar programme here at Packaging Innovations and Empack –speakers are exploring the sustainability challenges and opportunities around everything from redesign to circularity and reuse. With the arrival of Extended Producer Responsibility for Packaging (pEPR), there has never been a more exciting time to bang the drum for sustainability.

OPRL was launched to build a labelling system that would

make it easier for members of the public to recycle. The brands that have signed up share a commitment to helping the UK meet its recycling targets and ensuring that we make the most of diminishing resources.

Our members appreciate the need for consumer engagement and understand that clear instructions are key to getting people on board and helping them do the right thing. So, for over 15 years, OPRL has provided the tools for a UK-wide labelling system used by many of the most forward-thinking brands in the UK. Under pEPR, participation in recycling will be more important than ever.

EPR for packaging

At its heart, pEPR involves a transfer of costs. Instead of taxpayers funding the disposal of waste packaging, packaging brands and importers will foot the bill. The first pEPR fees come into force in October this year, with eco-modulation following on in 2026.

Once eco-modulation is in place, non-recyclable materials will be charged at a higher rate than recyclables. In December, the official Recyclability Assessment Methodology (RAM) was published. This classified all materials under a traffic light

system that shows which category they will fall into for ecomodulation.

Participation – the missing link

Members of the public will play a critical role in the success of pEPR. A lack of engagement with recycling leads to lower volumes of material being collected and, under the terms of pEPR, this will result in higher costs for producers. Without clear information on how to make the right decisions around recycling, citizens will not buy into the system.

As the legislation beds in, we can expect to see more efforts to eliminate non-recyclable packaging, but this work will prove fruitless unless members of the public place items in the correct container. So savvy brands are choosing to label more packaging products, in order to avoid confusion and encourage greater participation.

Why recycling labels?

We know that on-pack labelling is the first port of call for those looking for information on recycling, so all stages of the value chain will benefit from clear, coherent messaging.

EPR for Packaging is one of a group of initiatives to smooth the path to greater levels of recycling. The Simpler Recycling element, for example, means that local authorities all around the country will soon collect the same

materials. This standardisation will help packaging producers to align with recycling collections and make it easier for them to include labels that apply nationally. In turn, the labels help local authorities trying to promote their recycling services to householders.

Before Christmas, Defra also announced plans for a behaviour change group to lead a campaign to promote recycling. If we encourage people to take part, we do not want them to be held back with any confusion around what can and cannot be recycled.

Mandatory recycling labelling under pEPR

Preparing now will also yield benefits as legislation progresses. Although the timeline has shifted, mandatory labelling for recyclability under pEPR is still imminent. Those brands that have already allocated a space for a recycling label and addressed packaging recyclability will be several steps ahead of those scrambling to adapt when their labelling comes into pEPR.

Assessing recyclability

OPRL’s approach has always been to take the complexity out of difficult choices. That is why

our labels currently take a binary approach – Recycle or Do Not Recycle. Adding new labels to packaging can be challenging; but the greater challenge will be to assess recyclability across numerous product lines.

OPRL recently introduced our Recyclability Assessment Tool, which is being updated to ensure that we fully align with the RAM. Our interactive tool is designed to help brands make informed choices around packaging design and reduce their financial obligations under pEPR. It takes members through a series of step-by-step questions to assess the recyclability of their packaging, in line with the rules outlined in the RAM document. It analyses a wide range of data, including the size and weight of components, as well as other areas like packaging type, materials, and laminations or coatings.

For packaging producers and suppliers, this can be a lot to get your head around. But at OPRL, it is business as usual. Recycling labels are the element that brings it all together, that links the entire value chain. Suppliers, producers, local authorities and reprocessors are all playing their part, but we need citizens on board to make pEPR work.

Product design

Our commitment to sustainability extends to the product design, seeking to minimise packaging waste and promote circular packaging solutions.

After gathering information on the customer’s specific packaging requirements, the design process enters the concept development phase using CAD software. A technical drawing is produced to develop a prototype. This will be tested to ensure that it meets the requirements in terms of strength, durability, and protection. Once approved we will finalise the design and prepare the specifications for mass production.

We source the finest sustainable timber materials and employ advanced machinery and techniques to ensure consistent quality and durability.

Rowlinsons employs energyefficient manufacturing processes to reduce energy waste and our newly installed biomass boilers allow us to convert material waste into the energy needed to heat our assembly department. Our new fleet of electric FLT’s is yet another example of Rowlinsons meeting its sustainability goals.

Manufacturing

With sawmill and assembly facilities at Nantwich and Thetford the manufacturing

process is completed onsite increasing efficiency and reducing lead times and costs to the customer. With a range of saws to cut timber and plywood to desired dimensions our raw material stocks are quickly converted and moved to assembly.

Manufacturing jigs are used in both automated and hand assemblies to ensure consistency and speed. After completion, the final assembly is quality checked and, if required, sent to our on-site kiln to comply with ISPM15 shipping regulations.

For over 50 years the Jenton name has signalled innovative automation equipment for food, medical, print and packaging industries. Acquisitions in 2004 (Ariana Technology Limited), 2006 (Dimaco UK Limited) and 2022 (Soken Engineering Limited) have allowed the Group to design and manufacture +50% of the machines we sell from sites in Whitchurch (Hampshire) and Bedford. Originally established in 1968 and specialising in marketing and selling German, Dutch and American packaging and converting equipment in the UK.

Packaging and Banding

Jenton’s expertise is based around bag and pouch making and sealing, film and paper banding, and tray and package heat sealing. Jenton distributes some of the best heat seal packaging machines

available from around the world –and we also design and make our own here in the UK!

We are increasingly involved in new plastic-free packaging materials. As one of the original founding members of the PPMA (The Processing and Packaging Machinery Association) Jenton actively partner with other member companies to provide complete lines and solutions.

Packaging & Processing Automation

Jenton Ariana specialises in the design and manufacture of ‘clever

conveyors’ or sophisticated control-led pieces of automation equipment for high speed food and assembly lines. Ariana products include convergers, a wide range of product stackers (sometimes combined with labellers), pad placing machines, divergers, seal testers and increasingly whole conveyor line control systems. Ariana OEM convergers can be found all around the world with other companies’ names on and we love working on developing OEM solutions for companies whose main ‘hero’ products take priority within their own design facilities.

UVA (UV Curing)

Jenton’s UV Curing experience is centred around UV industrial curing applications. UV light can be used to ‘instantly’ turn liquid plastics into solid ones, examples being adhesives, inks and coatings. The applications for these are as diverse as medical device assembly, the manufacture of optical fibres, the ‘drying’ of UV inks for cable marking, container decoration and curing scratch resistant coatings on external automotive applications.

The skill in UV curing is matching the right UV source to the right UV adhesive or material using the best and appropriate UV transmissive or reflective optics. Jenton UV knows an awful lot about getting this right. We have many sources to choose from, some we distribute and some we make. We design and make custom optics, ovens and conveyors and we offer UV measurement for process control.

UVC (UV Disinfection)

Jenton subsidiary JenAct has numerous granted UV patents and proven solutions for disinfection of surfaces, e.g.contact lenses, bottle interiors and packaging as well as many bespoke products for air disinfection including products for HVAC coils, food production facilities, schools, surgeries and offices.

JenAct have developed our own modelling software to predict UVC performance (which is used around the world) and have a number of predesigned duct units, ovens and UV disinfection conveyor systems for many applications.

Tray and Sandwich Pack Sealers

The growing ready-to-go, lunch centric and smaller retail markets generated the need for Soken Engineering’s machines, which range from single pack bench top units – ideal for restaurants sending meals out to mid range drawer units packing between two and six packs at a time, ideal for caterers to the more volume orientated conveyor based machines. All sizes can be manufactured to accept film for lids or to heat and press precoated card packs for sandwiches and wraps.

Label and Data Verification

Jenton Dimaco products detect and check print and data online and prevent mis-labelling or the use of the wrong packaging materials. Jenton Dimaco are world leaders in label verification systems. Specialising in the food processing industry, Jenton Dimaco incorporate proprietary in-house OCR and verification software and design and manufacture Veri-PACK systems for verifying artwork, fixed data and variable data at high speed and in difficult environments.

Viscosity Control

Jenton are proud to have been distributors for opti-color™ viscosity control systems since the 1970s. Viscosity control of inks, coatings and other liquids will optimise the use of expensive pigments relative to diluents but, most importantly, will ensure consistency of product appearance and performance.

Ready for change – reducing costs under pEPR

With EPR for Packaging now in place, the requirement for data submission is key. Ruth Beckley, Director of Customer Service and Compliance at the UK’s largest compliance scheme, Valpak by Reconomy, explains how clever use of data can help brands tackle rising costs.

Extended Producer Responsibility for Packaging (pEPR) is here. If, by any chance, you are hearing about the legislation for the first time, there is already a lot of catching up to do. For everyone else –there is probably still a lot of catching up to do.

Packaging EPR for the UK came into force in January. It affects small and large businesses; only those with a turnover of less than £1 million, or those handling less than 25 tonnes of packaging, are exempt. The data requirements alone place a greater burden on businesses, as the volume of data required expands and reporting deadlines rise from once-yearly

to bi-annual. The legislation is set to affect budgets, staff time, labelling and packaging design.

We already have one reporting deadline under our belts, and the next, in April, is fast approaching. The first fees will be charged in October 2025. The costs for some businesses will increase up to 11-fold and, from 2026, eco-modulation will place a higher charge on nonrecyclable packaging.

Valpak is the largest compliance scheme in the UK. In partnership with WRAP, and with the help of our packaging weight database, which holds over 50 million stock-keeping units from

thousands of suppliers around the globe, we also produce the UK’s only comprehensive packaging data resource – the PackFlow report series

Last year, our teams responded to an unprecedented 19,000 queries from businesses looking for advice on how to deal with the complexity of data reporting, or for ways to reduce the cost burden. This is not surprising when you consider that pEPR data reporting calls for an entirely new set of metrics. While brands and importers take on liability for the fees, non-fee-paying businesses are still required to report on the volume of materials sold into the four UK nations.

The challenge for those obligated is to physically source data on packaging weights, materials and recyclability and enter it in the right format. Often, packaging suppliers are based abroad. Valpak’s Product Data Hub, which records data for pEPR, includes automatic checks similar to those found in online banking. While the majority of users are based in Europe, over 1,600 hail from the Americas, and more than 1,100 from Asia.

As increasing numbers input their data, we gain a clearer picture of the volume and composition of UK packaging. This helps Defra to refine the estimated fees. The full cost of collecting, sorting and recycling is based on this information so, aside from the important legislative requirement to comply, the more brands that submit data, the fairer the distribution of cost will be.

Once eco-modulation begins in 2026, we will see a strong financial incentive to improve packaging design. While it makes sense to focus on data in the first instance, the announcement of the government’s Recyclability Assessment Methodology (RAM) before Christmas gives brands a

clear indication on whether their packaging falls into the green, amber or red category. They can now start thinking about reducing costs.

Reducing packaging volumes is a quick way to tackle costs, but eliminating ‘red’ packaging materials will also be key. Valpak’s benchmarking modelling shows that switching to the ‘best in class’ packaging format for a 32-inch television, for example, would halve pEPR fees.

The first step on the road to change is to assess the current state of play. A full appraisal will help to identify the impact of areas such as shipping and container fill or product protection requirements. It should also provide a packaging specification that details the composition and quantity of materials used.

When it comes to pEPR costs, benchmarking is invaluable. At Valpak, we use the information in our database to benchmark products from every sector, and we often identify significant savings. For example, reducing the use of problematic polymers and increasing the amount of paper in the packaging of small car toys, to replicate the best

packaging in their class, brands using the average packaging for the market could reduce pEPR costs by over 52 per cent.

For those ready for change, applying hypothetical modifications to packaging design can save time and money. ‘What If…’ modelling allows businesses to compare the potential impact of change against existing products. They can then opt for the product that fulfils their goals.

Nations as far apart as the Americas, Asia and Oceania are implementing their own schemes, and every EU member state must have a pEPR scheme in place by the end of this year. As pEPR spreads across the globe, packaging improvement will be critical if we are to reduce impact across the entire value chain – from cutting carbon emissions and monitoring carbon footprint, to taking steps to achieve net zero, building supply chain resilience, reducing waste and optimising packaging.

coated boards for food delivery and food service, respectively. EBB Board

paperboards that are certified PFAS-free and feature a barrier coating designed for water, oil and grease resistance. FiloServe is designed specifically for food service applications like cartons for bakery, confectionery and frozen food, with Kit Values 8

and 11. FiloPack come with Kit Value 16, making it suited for the serving and delivery of oily and greasy foods. Both FiloPack and FiloServe can be printed for enhanced branding opportunities, can be recycled, and are compostable under industrial composting conditions.

Plastic-free shrink collars from Viscose (Q74) similarly use fibre and wood pulp to replace polymers in a common packaging application. The collars are hand applied and self-shrink without the application of heat, making them suitable for the packaging and protection of temperature-sensitive products. The bands self-shrink within an hour at room temperature and can be left in an ambient environment to dry on the container to form a tight seal, providing protection against counterfeiting and tampering. Self-shrink capability also makes the sleeves ideal for awkward and unusual container shapes. Once ready to be recycled, the bands can be placed in food waste bins or home compost piles, as they will biodegrade in soil within four months.

TerraMoulds are baking moulds produced using grass. Specifically, grass fibre collected from the mowing of golf courses. According to Ecopack (A22), using 40% grass fibre in their construction lowers the product’s impact on the environment and promotes sustainable choices, while maintaining aesthetics and product quality. Specifically, TerraMoulds are oven-proof and suitable for food contact, while being PFAS-free and compostable and using 33% less water and 14% less energy to produce.

New approach, same result

Other exhibitors have fully embraced innovative new solutions to meet the challenges and needs of modern packaging.

STARDIRECT is a proprietary no-label look technology developed All4Labels (V64)

Special inline applicators or rotary applicator modules, developed with partners, provide high-quality labelling, meaning STARDIRECT can be used to decorate glass, plastic, and aluminium containers. By eliminating the use of printing substrates, STARDIRECT allows brand owners to convert their packaging into attractively designed solutions with a lower environmental impact. The patented technology offers improved design flexibility, results in lower carbon dioxide emissions, and improves reuse and recycling rates.

Coming at the issue of waste in the label supply chain from another direction is Reflex Group (D74) with its patented Stereo Labels solution. These are the first labels to be printed on both sides of the liner, so cutting liner waste by 50% and also resulting in a significant reduction in water and electricity usage during liner manufacture. Stereo Labels also have substantially more labels per reel than their single-sided equivalent, meaning lower transport and handling costs, reduced liner disposal costs and minimised storage requirements.

TIPA (F56) has developed a laminating film, 312MET, that is home compostable and maintains high barrier properties that make it suitable for creating recyclable packaging for crisps, cereal, granola, tea, coffee, meat, and more. With a low

thickness and excellent sealing properties, 312MET can be used in the construction of stand-up pouches, gusseted pouches, pillow bags, sachets, stick pack and flow wrappers.

A commercial first on the market from Facer (L44) is a plastic-free blister pack. The all-paper pack remains a heat-seal solution that utilises the same packing processes and machinery of conventional blister packs whilst retaining the benefits of folding carton packaging. One early adopter has used the solution to increase their market share by nearly 40%.

Flowers Hydration Pot has been developed by The Sherwood Group (K78) at the request of flower delivery service Bunches, to replace plastic pots used for flower hydration during delivery with a sustainable alternative. The result of this project has been the creation of a cardboard pot made using the packaging company’s Puracoat solution developed for direct food contact applications. With Kit Value 12 and being recyclable and biodegradable, Puracoat provided the perfect solution for Bunches’ needs by ensuring structural integrity and leak prevention while championing environmental responsibility. Integration of the Puracoat sustainable barrier coating directly allowed the elimination of plastic pots, allowing Bunches to save 5.4 tonnes of plastic annually and setting a new standard for sustainable practices in the floral industry.
