In 2025 the Institute of Materials Finishing is celebrating our 100 birthday.

Founded in 1925 as the Electrodepositors Society to serve the electroplating industries, we became the Institute of Metal Finishing in the 1950’s. In 2012 we re-badged ourselves as the Institute of Materials Finishing, to better reflect our involvement with all aspects of surface engineering.

Our celebrations begin in February 2025 at the Surface World exhibition, with a centenary dinner taking place on the first evening, Wednesday 26th February 2025.

Tickets will be £35 per person or a table of 10 for £300.

There will be a 3 course dinner followed by entertainment.

QUALICOAT RELEASE EXPOSURE CATEGORIES

The recently released Technical Information Sheet No.4 from QUALICOAT ‘Recommendations for the Corrosion protection’ now offers specifiers guidance on the recommended pretreatment system to specify for various “Corrosivity categories” according to ISO 18768-1:2022

Whilst it is still strongly recommended that specifiers continue to seek guidance from a QUALICOAT licensed powder coater or powder manufacturer when specifying finishes, the guide offers an insight as to the levels of protection offered when specifying QUALICOAT architectural powder coating.

So what is aluminium ‘pretreatment’ and why is it so important?

Powder coating was once seen as something that could be applied to aluminium to cover any irregularities,

such as damage, corrosion, etc. Whilst this approach may allow the aluminium to look good for a few weeks or months after being coated, once weathered the powder coating will quickly peel and fail. The reason for this is that the powder coated finish is porous and this will allow moisture to reach the substrate where

oxidisation will take place under the coating. Adhesion of the finish is also crucial and if the substrate does not offer a key, the powder coating can easily be chipped off. A pretreatment system offers both a complete seal to the surface of the aluminium and a key for the powder coating to adhere too.

Once the pretreatment system of choice, chrome-based systems are now being phased out as chrome-free systems systems are safer to use. Chrome free chemical pretreatment systems are now just as effective as their chrome counterparts and many powder coaters have now changed to chrome-free systems. Part of the process for their ‘wet’ application is cleaning the surface of the aluminium.

Cleaning the aluminium prior to pretreatment consists of an acid or alkali etch of the surface of the aluminium taking away impurities which can reduce the effectiveness of the pretreatment system. Normally just 1gm/ m2 of aluminium etch is required prior to the application of a pretreatment system.

For harsher environments it has been found that a deeper 2 g/m2 etch offers

better corrosion resistance over time and this deeper etch is what is used by members who carry the additional QUALICOAT ‘Seaside’ licence typically specified when projects are close to a coastal environment.

QUALICOAT Members are on hand to help with specification advice and members who carry the ‘Seaside’ licence can be found on the Association website.

For certain environments where further protection is required, a pre-anodised pretreatment can be specified which is a very thin, ‘unsealed’, finish which offers a good key for the powder coating to adhere too.

These various pretreatments and etch requirements can make it confusing what to specify and this is why the Technical Information Sheet has been produced by the Association to offer advice and guidance to specifiers. The Technical Information Sheet also offers guidance when specifying QUALICOAT 3.0. This specification controls the trace elements in the aluminium itself present usually in recycled content. Controlling the quality of the extruded aluminium offers additional life expectancy of the

pretreatment system and the adhesion of the powder coating.

The Technical Information Sheet offers a simple chart that allows specifiers to choose all pretreatment options for a given exposure category. It is freely available to download from the Association website. It is strongly recommended that guidance is requested from a QUALICOAT licence holder when specifying coatings in harsher environments.

MecWash Evolution

This evolution was partly driven by environmental regulations such as the 1999 EU Solvent Emissions Directive, that came into full force in 2007, causing a surge in demand for aqueous washers. It was also aided by the substantial improvements in aqueous washing chemistry and technology. MecWash has played a key role in the development of the UK aqueous washing industry. The company has consistently pushed the boundaries, developing the most sophisticated precision parts washing machines.

The first machine produced by MecWash was the MPS. The Mini, Midi and Maxi systems (small medium and large sizes) followed shortly after. These machines offered spray and flood washing, plus rinsing and hot air drying. The Midi evolved to include ultrasonic washing and vacuum drying and became the cornerstone of MecWash’s range. There are hundreds of Midis in use today throughout the UK and other engineering nations. With this system, MecWash’s reputation for solving the most difficult washing challenges was established.

In 2006, the Solo was first produced as a cost effective spray only interstage washer, before the mid-market general purpose Duo system was added in 2007. EFFECTIVE LOW-TEMPERATURE CLEANING REDUCES COSTS

Multi-service chemical specialist, Airedale Group, has launched energyreducing cleaning products into the UK automotive industry, through its partnership with Haug Chemie.

The newly developed lowtemperature industrial power wash, eska®phor 7186-1, is a process cleaner designed to reduce temperatures needed to effectively clean working pieces prior to plastic coating, therefore lowering operating costs.

Historically, working pieces are treated in power wash systems with aqueous cleaning solutions at temperatures of 45-70˚c to remove chemicals and residues left after the moulding process. Airedale Group can now offer effective cleaning at just 20-40˚c.

Andrew Roper, commercial manager at Airedale Group, explains: “With rising energy prices, the cost of cleaning workpieces at traditionally high temperatures has become an expensive process. eska®phor 7186-1 has been developed with customers to provide a process-stable cleaning concentrate which remains effective at lower, more economical temperatures which help reduce energy consumption.

“As less water evaporates during the process due to lower process temperatures, less mains water is also required and the process becomes more efficient, producing excellent cleaning performance levels and paint adhesion integrity.”

Airedale Group formalised its partnership with German-based surface treatment business, Haug Chemie, in 2023 and now supplies several ranges of innovative surface treatment solutions to UK industry.

EXPANSION OF ITS LARGEST POWDER COATINGS PLANT

A major capacity expansion has been completed at AkzoNobel’s Powder Coatings site in Como, Italy, which will help secure supply to customers across Europe, Middle East and Africa (EMEA).

Four new manufacturing lines are now operational following the €21 million project – two of them dedicated to automotive primers and two to architectural coatings. New bonding equipment lines have also been added, ensuring that the products meet and exceed industry standards.

“Increasing our capabilities in Como is a significant milestone which supports our ambition to create safety of supply for our customers,” explains Sanal Limoncuoglu, Commercial Director of AkzoNobel’s Powder Coatings business in South and East Europe (S&EE) and Middle East Africa (MEA). “We’re now well equipped to serve all our customers in

the EMEA region with highly efficient lines that are state-of-the-art in terms of consistency and quality.” The extra capacity in Como has been installed in a renovated building where powder coatings were originally made – a sustainable reuse of an existing part of the site, which was established in 1992. The new lines also use recycled energy and are focused on meeting the highest standards in sustainable production, supporting the company’s ambition to

reduce its carbon emissions by 50% by 2030. AkzoNobel’s Como site is the company’s largest plant for producing powder coatings. GALVANIZERS ENSURE LONGEVITY OF SOLDIERS’ LEGACY

Two businesses have joined forces to create a permanent place in history for three local heroes. Devon-based family run business, Dunn’s Ploughs, sought the expertise of South West Galvanizers Ltd when tasked with designing and fabricating a memorial bench to sit within the grounds of St Peter’s Church in Dowland.

The bench was commissioned to commemorate the memory of three young soldiers from the village - Arthur Piper, William Piper and George Westcott - who did not return home following the end of World War I.

Sue Dunn of Dunn’s Ploughs, and Treasurer of the Church, said: “Four years ago we discovered that three young men

from Dowland did not return to their families after the end of World War I. Their sacrifice had never been acknowledged in our parish, and we did not have a war memorial or any public record of their names. We began a project to put this right by making a unique and meaningful new war memorial in the form of a metal bench.

“It was an absolute honour for Dunn’s Ploughs to be tasked with such an emotive project to commemorate these brave young men. We knew how important this piece was to our local community and it was vital to ensure its longevity by protecting it from the elements with an appropriate finish, and so we enlisted the support of our friends over at South West Galvanizers to future-proof the bench.”

The unique design of the hand-crafted steel bench takes the form of a farm gate with a seat shaped to fit. Three original World War I helmets hang in recognition of each of the three soldiers, and steel poppies rise from either side.

The completed structure was hot dipped into the galvanizing plant’s molten zinc bath at around 450C, allowing for a metallurgic bond to be formed which protects the steel from rust and corrosion for more than 70 years, before being powder coated in black as a mark of respect.

Remarking it as one of the ‘most beautiful’ they’ve seen, the Imperial War Museum has formally registered the bench as an official War Memorial, resulting in the soldiers’ stories being officially - and permanently - recorded. And the ‘Brothers in Arms’ organisation based in Flanders, Belgium, has also asked to record their stories - enabling their legacy to reach far and wide.

Sue added: “The ultimate goal was to have their names formally recognised, and to provide a focal point at which to pay respects. This project has actually achieved much more than this - it has united a whole community in our determination to remember them. This has only been possible with a group of dedicated hard-working individuals who have volunteered their time and skills.”

Anthony Wonnacott, General Manager at South West Galvanizers, concluded: “We consider it a huge privilege to be involved in galvanizing this striking memorial bench. The story of the three young men it pays tribute to is both heart-warming and humbling, and it’s an honour to have played a key role in ensuring it remains fit for purpose to be enjoyed by the local community for many generations.”

The display has attracted significant attention and the church has already welcomed over 3000 visitors since its installation, sparking unexpected charitable contributions to date of over £9000 for The Royal British Legion and St Peter’s Church.

Why Measure Oven Temperature Profile?

After powder coating has been applied to a part, it must be held at elevated temperatures for a predetermined length of time to reach full cure. Oven temperature logging is essential to ensure consistent quality and sufficient cure over the entire surface of the part. While mainly used in the powder coating industry, oven temperature loggers such as the PosiTest OTL are also used in a variety of other industrial sectors.

Oven temperature profiling is easily accomplished in four simple steps:

1. Connect up to 6 temperature sensors to the data logger and the part being tested. To ensure temperature is monitored over the entire part, it is common to place probes on thin, thick, high, and low areas of the part, and to use at least one air temperature sensor.

2. Place the data logger in the thermal barrier.

3. Send the data logger and test part through the oven.

4. Analyse and report results.

Temperature profiling is beneficial as it is an effective way to minimize energy use, produce better product quality, and perform rapid fault finding.

What is an Oven Temperature Logger?

Oven temperature loggers are instruments optimized and configured for consistent measurement of temperatures via

temperature sensors (thermocouples), while also storing the readings for report generation. The PosiTest OTL features 6 K-type thermocouple ports (channels), and when paired with the free PosiSoft Desktop software, measurement data is easily imported onto free analysis software or spreadsheets to view and analyse batch data.

What are the two Oven Temperature Logger Kits Available from DeFelsko?

How is Oven Temperature Logger Reporting Software Used?

Powder coating manufacturers often specify several required parameters to ensure a complete cure. In addition to ensuring consistent temperatures throughout the oven, an important parameter is ‘time above temperature’ and the amount of time the coating must be maintained above a certain temperature for full cure. Time Above Temperature can be calculated simultaneously at up to three threshold temperatures, as shown below.

Cut maintenance time by up to 70%

Since the amount of time between activating the logger and placing it in the oven can vary, a ‘Start at Temperature’ option sets the elapsed time to zero when a selected probe rises above a certain temperature- representative of when the logger enters the oven. In the above photo, the ‘Start at Temperature’ for the reference and current batches was 30°C.

What are the Benefits of Using the PosiTest OTL Oven Temperature Logger?

The PosiTest OTL is an easy-to-use interface and records measurements every 2 seconds for up to 22 hours of recording time. It can graph temperature readings from up to six sensors/channels to show the temperature change over time. New, graphed readings can be compared to previously stored reference profiles. Each graphed channel is colour coded for easy identification and comparison. Users can easily generate professional reports with fully customizable fields containing all relevant information for a user’s specific application.

The PosiTest OTL accepts up to 6 K-type thermocouple sensors. Spring clamp, magnetic, and washer configurations with multiple cable lengths are available for measuring both air and surface temperatures.

A high temperature stainless steel barrier box with fiberglass insulation and choice of holder are available for long run times at high temperatures (capable of withstanding temperatures up to 300°C or 572°F) for up to 300 minutes*. It has built in memory to store 40,000 data sets (240,000 readings) which can be downloaded into PosiSoft Desktop, where users are able to generate customizable reports.

PHOENIXTMVITREOUS ENAMEL FIRING FURNACE MONITORING

For anyone involved in vitreous enamel (porcelain enamel) a critical need of any firing process is the ability to measure and control both process and product temperature. The temperature control of the firing application, typically between 750 and 950 °C is critical to ensure that the powdered glass “Vitreum” fuses correctly to the substrate. Aesthetic and functional properties of the vitreous enamel surface coating are very temperature dependent. Temperature and rate of temperature change of the product will influence the melt, flow and fusing characteristics of the final coating and its performance.

The PhoenixTM ‘thru-process’ temperature profiling system used in the paint and powder coating markets comes with an option specifically designed for the challenges of the vitreous enamel process.

The PTM1200 multi-channel data logger (6-20 thermocouples) is able to monitor multiple points on either the product(s) or in the furnace environment with an accuracy of +/- 0.3 °C and sampling rate of down to 0.2 s to give high resolution profile data. The thermal barrier (TS01-125) protects the data logger as it travels through the furnace. With a typical protection of 1 hour at 800 °C the thermal barrier keeps the data logger below its maximum operating temperature of 80 °C to guarantee measurement accuracy and prevent thermal damage. The thermal barrier employs dual thermal protection using a combination of high performance microporous insulation and a phase change heat sink. Despite the high protection the barrier is compact 125 x 240 x 588 mm (h x w x l) and weighs only 13 kg.

Temperature measurement is achieved in-process typically with short type K thermocouples attached, to key parts of the product, record temperature during the journey at specified intervals recording the accurate temperature of the product/ enamel surface interface.

The thermocouple of choice for enamel firing is an exposed junction thermocouple. The thermocouple is insulated either by a high temperature Nextel or Mineral insulated sheath protecting the core thermocouple wires. Complying to ANSI-96.1 the thermocouple accuracy is certified to +/-0.4% of the temperature measured or +/- 1.1 °C (whichever is greater). For a vitreous enamel firing temperature of 800 °C the measurement accuracy of the system, which is the sum of data logger accuracy and thermocouple accuracy, is therefore ±3.5 °C.

A critical component of the vitreous enamel profiling system is the profile analysis software such as Thermal View Finishing software. Designed specifically for the needs of the coating market it allows not only the

set-up/download of the data logger but the raw process data to be converted into meaningful information. Such information can be used to understand exactly how the process is operating, allow informed changes and provide certified evidence to prove to others the quality you are providing.

help significantly overcome some of the inherent problems experienced by the application and identify the potential root cause(s).

Sames replaces its range of dosing/mixing machines with a unique reference, the Cyclomix® Evo. Protected by two patents, it is distinguished by its precision and productivity. Beta tests have also shown up to 10% paint savings.

Sames previously had three 2K and 3K dosing/mixing references, the Cyclomix® Micro, Multi and Expert. They have been replaced by a single machine, the Cyclomix® Evo. The user specifies the basic module: number of paint circuits, colour changer blocks, flow meters, regulators, etc. Simply add modules to increase capacity.

Perfect dosing and mixing, no untimely stops

A simplified range, therefore, but optimized: Sames has taken particular care with its basic functions. The dosing is perfect whatever the flow rate thanks to a new patented injection system.

The mixing is done with vortex technology, which ensures a homogeneous distribution of the catalyst.

The user can work without being interrupted by alarms due to incorrect dosing and does not have to rework parts that would present an aspect defect. This guarantees high productivity, especially since the control interface is simple: it only takes two minutes to learn how to use it.

Fewer lost volumes during colour changes

Another advantage, confirmed by some 20 beta tests, is that paint savings are on target, reaching up to 10% for frequent colour changes.

These savings result from the reduction of interior volumes and the elimination of retention zones. But also from the addition of a “paint optimization” function that reduces the volumes lost during colour changes. Finally, for 3K paints, a patented potlife management

system divides by five the volume lost in case of production stoppage.

Automated management of production waste

For waste management, an additional module automatically collects and separates paint mixtures, reusable solvents, and soiled solvents.

The associated taxes and reprocessing costs are reduced accordingly.

Cyclomix® Evo is now available, at a price close to that of the previous range. Compatible with the paint lines of competing brands, it will be enriched next year with other high value-added functions.

REDUCING ENERGY COSTS FOR SURFACE FINISHING PLANTS

Energy costs continue to be a major component of overall operating costs in surface finishing plants, and as manufacturers struggle to stay competitive in such a challenging economic climate, many companies are looking to energy savings to improve their bottom line.

Simulation of shot blasting machines and processes

LOWER COSTS AND IMPROVED SUSTAINABILITY FOR SHOT BLASTING OPERATIONS

In many industries shot blasting is an indispensable surface treatment technology. Apart from the goal of achieving the best possible results, customers always demand short cycle times, the lowest possible costs and minimal material input. Rösler fulfills these requirements, among other things, by utilizing ultramodern simulation software. In addition, virtual models significantly reduce the time for engineering – especially for large, complex machinery – and ensure that the equipment is available within shorter lead times.

Shot blasting is an excellent tool for surface cleaning, deburring, surface preparation for painting or coating and shot peening. As such the shot blasting technology is used for creating optimal surface finishes, be it to ensure problemfree downstream manufacturing operations or to optimize the functional characteristics of a product. With shot blasting and any other industrial processes the customers face the challenge of improving productivity and cost-efficiency as well as minimizing the use of valuable resources. Rösler supports its customers with state-of-the-art simulation software during the planning phase for new shot blast equipment, especially with regard to process development and optimization.

Achieving optimal results with high costefficiency

With the Rösler simulation software every physical stage of the shot blasting process, including the respective work pieces, can be displayed in a 3D model. This includes the blast media type, the thrown media quantity and the media flow. The data generated by the socalled particle simulation allow a precise evaluation of how much blast media is required, and with which impact energy it must hit different work piece surface areas to achieve 100% coverage. At the same time the data help determine the required turbine power, the ideal position of the turbines and the design of suitable work piece fixtures. The simulations facilitate the development of shot blast machinery and processes for achieving optimal shot blast results with the lowest possible number of turbines, low energy input and minimal machine wear. They also help reduce capital expenditures, operating costs and use of valuable resources.

Completely quantified simulation of shot blasting processes.

This saves precious time, because a shot blast machine can start productive operation at the same date it is commissioned. Time-consuming and costly processing trials with actual work pieces are more or less completely eliminated.

Moreover, the simulations also provide valuable insights as to whether the specified blast results can be achieved on work pieces with a given geometry. Should this not be possible, the simulation results provide valuable pointers regarding the optimization of the work piece shape.

Another benefit of simulations is that shot blast machinery for new work pieces can be planned on the basis of CAD data, well before the actual work pieces are available in prototype form.

Shorter planning phase and optimal shot blast results in case of complex equipment projects

Planning and commissioning complex, big shot blast machines for treating components with large dimensions,

for example, 20 x 5 x 4 meters (L x W x H) is particularly challenging. Usually, for such large work pieces practically no machines are available for running processing trials. In such cases simulation and virtual planning of the shot blasting processes may be the only tool available for achieving excellent blasting results and high equipment efficiency.

For exactly this purpose Rösler developed another software module that models large, complex equipment and the respective shot blast processes.

On the one hand the realistic and correct depiction of the blast patterns and the underlying media flow substantially reduces the overall investment risk.

On the other hand, the time requirements for planning and commissioning of a shot blast machine can be significantly shortened.

Faster processing of entire work piece batches

When it comes to shot blasting entire batches of relatively small work pieces, for example in multi tumbler blast machines (RMT), the optimal mixing of work pieces and blast media can significantly influence the processing results and cycle times. For such applications the software allows the simulation and optimization of the tumbling action of the work pieces in the drum-shaped blast chamber. This will result in the shortest possible process times. In some cases, cycle time reductions of around 25 % per batch

could be achieved resulting in a considerable capacity increase.

Energysaving and effective dust collectors

In shot blast machines the turbines and dust collectors require by far the highest energy input. This applies to standard as well as large shot blast machines. Therefore, the software package also includes a special air flow simulation module that determines the air volume required to safely evacuate the dust generated during the blast operation from the blast chamber. If the dust can be evacuated more effectively by an improved air flow, it is possible that a smaller dust collector can be utilized resulting in a lower energy consumption. In any case, an optimized air evacuation system helps reduce cycle times and, therefore, increases productivity. Furthermore, the work pieces are leaving the shot blast machine cleaner, thus facilitating downstream manufacturing operations.

Digital twins of blast turbines increase operational efficiency

To reduce their energy consumption and wear rate and, at the same time, increase their operational efficiency, Rösler works with digital twins of the blast turbines. The replication of the

particle flow provides a virtual analysis of the wear areas in a turbine. This, in turn, allows the implementation of geometrical turbine modifications for minimizing the wear rate. Other simulations can be conducted with the goal of increasing the turbine efficiency, which, in turn, will result in additional energy savings.

Thanks to the broad application of simulation software for the design of shot blast equipment and the respective processes, as well as for the optimization of the airflow and turbine technology, the lead times for Rösler shot blast machines are substantially shortened. Moreover, they produce substantial energy savings and a lower wear rate. All this results in significant customer benefits.
