General Danger Parts of electrical machines rotate during operation and certain exposed parts of these machines conduct dangerous voltages. Unauthorized removal of the cover plates, improper handling of these machines, incorrect operation, or inadequate maintenance can result in serious injury or property damage.

The persons responsible for safety must therefore guarantee that: •

Only appropriately qualified personnel may work on this equipment.

This personnel always have at their disposal, among other things, these Operating Instructions and all other product documentation supplied which is relevant to the task they are carrying out; they must also be obliged to observe the measures specified in these documents consistently.

All work by unqualified personnel on this equipment or in its vicinity is prohibited.

General safety procedures The machines described here are components of vehicles for industrial applications.

They are designed in accordance with the generally accepted rules of sound engineering practice.

Danger Due to their functional characteristics and their field of application, these machines can cause serious injury or substantial property damage if incorrectly operated, inadequately maintained, or tampered with by unauthorized or unqualified personnel.

WARNING It is mandatory that all tasks relating to transport, assembly, dismantling, maintenance, and repairs be carried out by qualified personnel or supervised by responsible skilled technicians.

Close attention must be paid to the following: •

The technical data and information regarding permitted use (assembly, connection, environmental, and operating conditions) which can be found in a number of places, including the catalog, the order documents, these Operating Instructions, the nameplate, and the other product documentation,

Transport, storage When dispatched from the works, the motors are normally transported on pallets and in frames or crates to which lifting gear can be attached.

For transport during assembly and repairs, suitable lifting gear attached to the frame of the motor should be used.

WARNING Hazardous voltages are produced at the motor terminals when the rotor is turned.

The terminal box must therefore be properly closed when the motor is stored or transported in order to assure adequate touch protection!

2.1

Transport When the unit is delivered, the threaded plugs required for normal operation [1.15] are fitted inside the frame instead of the lifting gear for assembly-related transport. Suitable lifting gear should be used to transport the motor (motor weight excluding mounting parts: Error! Reference source not found. kg; refer also to chapter Error! Reference source not found., Technical data).

When the motor is delivered, the rotor of the motor is secured with transportation lock elements (for information about dismantling and assembly, refer to chapter 4.2.1).

2.1.1

Suspending the drive

2.1.1.1

Suspending the motor horizontally Note Remove any plugs from the transport threads.

To transport the motor horizontally, screw three M20 attachment elements according to DIN 5688 and DIN 5691 (quality class 8) into the holes in the stator frame with a minimum reach of 30 mm.

For more information about suspending the motor horizontally, refer to Fig. 2.1.

After the motor has been transported and the attachment elements removed, the threaded plugs must be screwed back in again.

Danger Never stand underneath suspended loads!

Incorrect suspension will result in serious injury or substantial property damage if proper precautions are not taken!

CAUTION Individual motors are only allowed to be suspended from the main attachment elements provided for this purpose. These are designed to support the weight of the motor. Use suitable lifting gear (motor weight excluding mounting parts: Error! Reference source not found. kg; refer also to chapter Error! Reference source not found., Technical data).

Any auxiliary attachment elements available, e.g. on bearing shields or elsewhere, are not designed to support the full weight of the motor. They are only suitable for lifting the various component parts during dismantling and assembly.

Note Under no circumstances should steel ropes or chains be fastened around the motor.

To transport the motor vertically, screw four M20 attachment elements according to DIN 5688 and DIN 5691 (quality class 8) into the holes in the stator frame at the N-end with a minimum reach of 30 mm.

For more information about suspending the motor vertically, refer to Fig. 2.2.

Suspending the motor vertically

Transporting the motor When the motor is transported, the rotor (D-end) must be secured with transportation lock elements.

Note The transportation locks must not be removed until immediately prior to installing / assembling the motor!

The motor must not be transported without the transportation lock elements because this can cause incipient damage to the bearings!

2.2.1

General storage regulations The general storage regulations must always be observed.

•

The motor should be put into service within two years of delivery.

•

The motor (new or used) must always be stored in a dry room which is not susceptible to vibration.

•

The ambient temperature should not exceed 80°C or fall below – 54°C.

CAUTION Storage in the open at varying temperatures and high relative humidity that exceeds the dew point is not allowed.

•

The transportation lock can be mounted.

It must be mounted if vibrations cannot be ruled out.

CAUTION Under no circumstances must the rotor be allowed to turn, even a negligible amount, while the transportation lock is mounted.

The motor could be damaged as a result!

2.2.2

Storage regulations for new motors

Short-term storage Note The information contained in the general storage regulations must always be observed.

•

Storage for up to two years: – The motor should remain on the pallet / shipping crate in the condition in which it was delivered.

– After the drive has undergone a trial run in the manufacturer's testing station using the bearing grease stipulated for operation, all bearings are adequately lubricated with oil / grease and therefore adequately protected against corrosion for approximately two years.

– The motor bearings are also adequately protected due to the oil in the grease.

Long-term storage (seaworthy packing) Note The information contained in the general storage regulations must always be observed.

•

Storage for longer than two years:

Note The two-year storage period only applies to motors for which long-term conservation measures have been taken (seaworthy packing).

NOTICE The following steps must be carried out prior to starting up the motor: •

Regrease the motor bearings.

•

Visually inspect the rubber elements (especially after storage for long periods at high temperatures).

– The packaging should be removed after two years and the transportation locks also removed if necessary.

– The rotor of the motor must be turned several turns.

When the bearing grease is redistributed in this way, the grease-lubricated bearings are protected against corrosion again.

– After being turned, the rotor should be stored in a different position to the previous six months.

– If necessary, the transportation lock should be remounted.

– Finally, the motor should be resealed in plastic film together with silica gel.

2.2.3

Storage regulations for used motors Note The information contained in the general storage regulations must always be observed.

•

Used motors should be stored on a pallet or another wooden base.

•

Providing long-term conservation measures are taken (sealing in plastic film together with silica gel), they can then be stored in the same way as new motors.

•

If long-term conservation measures are not taken for the motor, the rotor should be turned several turns once every six months.

After being turned, the rotor should always be stored in a different position to the previous six months.

If necessary, the transportation lock should be remounted.

•

All bright surfaces must be completely coated with anti-corrosion agent.

Notes on environmental protection, recycling, and disposal Environmental compatibility is a quality characteristic which is systematically applied in the development, manufacture, and disposal of our products.

Our products serve their intended purpose and satisfy the most exacting ecological and economic requirements.

Environment-related properties of the three-phase AC drive motors: – Low-wear, three-phase AC drive motors guarantee low-maintenance operation.

– Their high driving efficiency and lightweight construction help save energy.

– Highly developed, contactless sealing systems guarantee oil tightness, thereby protecting the environment.

•

Notes on recycling: The motor is an environmentally compatible product.

– 98% of the product is recyclable.

– All non-metallic materials are an exception; they require separate disposal as prescribed by the relevant national rules and regulations.

General The underscored numbers given in square brackets in the following text refer to the item numbers in the parts lists (chapter 7.1) and in the diagram in the Appendix.

The four-pole three-phase motor has a "frame" design and is intended for horizontal or vertical installation in the excavator.

The motor is separately ventilated according to the open-circuit principle. The air exits at the D-end.

3.3

Stator design The stator core, comprising insulated, electric sheet steel laminations, is shrink-fitted into the frame together with the stator thrust rings arranged on either side of it.

The core has axial air ducts for cooling.

The stator winding is inserted into the slots of the core. The slots are sealed by means of slot caps.

The winding ends of the coils, the stator coil connectors, and the connection bars are brazed together.

The terminal box, which is integrated in the stator frame, is fitted with a cover.

The motor is additionally supplied with a terminal box for variable mounting, depending on the intended application.

The stator core with winding is vacuum impregnated and meets the requirements of insulation class 200.

Rotor design A core, comprising insulated, electric sheet steel laminations, is shrink-fitted onto the rotor shaft made of high-strength, heat-treated steel together with the rotor thrust rings arranged to the left and right of it.

The rotor has axial air ducts for cooling.

The copper rotor bars are inserted into the slots of the core. Together with the shortcircuit rings brazed onto the D-end and N-end, they form the cage winding.

The rotor is supported at the D-end in a cylindrical-roller bearing and at the N-end in a deep-groove ball bearing. The bearings are grease-lubricated and have a regreasing mechanism. The used grease is stored in appropriately dimensioned chambers. The bearing units are sealed by labyrinth rings. They can each be regreased by means of a tapered grease nipple.

Attached accessories The rotor has a tapered shaft extension at the D-end, which is used to fasten a coupling.

It is hydraulically assembled and dismantled.

The rotor also has a tapered shaft extension at the N-end, which is used to fasten a hub for a brake disk.

This brake disk coupling (brake hub / gear wheel) is hydraulically assembled and dismantled.

The motor is designed to input and output torques, or to conduct torques generated by the braking system at the N-end, without having to absorb any external lateral forces on the rotor shaft.

The motor is additionally equipped with temperature and speed measurement devices.

Three PT100s for the D-end bearing, the N-end bearing, and the stator core are combined for this purpose in a cable harness together with a speed sensor. They are connected by means of a central terminal box at the N-end of the motor.

An air cover is provided for the air inlets and outlets on the motor frame. It can be adapted to the specific vehicle connection according to the application.

The motor can also be shipped with various customer-specific mounting adapters.

Installation

4.1

Safety information Danger Please adhere strictly to the general safety procedures and requirements in chapters 1 / 1.1 of these Operating Instructions and the notes on permissible use and special knowledge required for work on electrical power installations.

Before any installation work is started on the drive, make sure that the intended measures cannot cause any faults in the plant or danger to persons.

4.2

Motor installation This Manual provides only general instructions for assembling and starting up the motor.

Refer to the appropriate special manuals for further information about installation in and dismantling from the vehicle or to document no. A5E03039147A for installing the motor.

4.2.1

Transportation locks Note The transportation lock on the D-end bearing shield must be removed prior to installing the motor.

•

To dismantle the transportation locks: – Remove the lock on the D-end bearing shield as shown in Fig. 4.1: Loosen the hexagon nuts [12.12], and remove them together with the socket cap screws [12.11] marked red.

Note The transportation lock must not be removed until immediately prior to assembling the motor!

Note The same transportation lock elements must be remounted on the motor for transport in the dismantled state, long-term storage etc.

•

To mount the transportation lock: – Mount the lock on the D-end bearing shield as shown in Fig. 4.1: – Screw the hexagon nut [12.12] onto the socket cap screw [12.11] marked red as far as it will go.

– Screw the red socket cap screw [12.11] and the hexagon nut [12.12] into the Dend bearing shield, and tighten to a torque of 10 Nm. – Screw the hexagon nut [12.12] back again until it contacts the D-end bearing shield, then lock it to a torque of 40 Nm.

4.2.2

Transportation lock (D-end)

Tests Test the insulation resistance of the windings after extended periods in storage or protracted idle periods (refer to chapter 6.4.3.2).

4.2.3

Assembly conditions and instructions •

Carry out a visual inspection of the complete motor (if accessible) for abnormalities prior to starting any assembly work on the machine, e.g.: – Has any (shipping) damage been incurred?

– Are any parts loose?

– Are any screws or bolts missing? etc.

•

The connection leads must not be damaged.

•

Leads must always be laid so that they can neither be pinched nor come into contact with rotating parts (risk of short-circuits). Note the maximum permissible temperature of the connection leads indicated in the cable manufacturer's data sheet.

•

Some parts of the frame of electrical machines can reach temperatures in excess of 212°F (100°C). Temperature-sensitive parts, such as ordinary cables or electronic components, must therefore neither rest on these frame parts nor be attached to them.

•

The cooling air must flow in and out without restriction. Hot exhaust air must not be inducted again. Adequate clearances must be provided in front of the air inlets and outlets.

The specified airflow must be continuously available.

An appropriately designed controller and speed monitoring system must be used to ensure that the maximum speed is not exceeded (refer to chapter Error! Reference source not found.).

Connecting the motor and sensor cables For information about installing and connecting the motor and sensor cables in the vehicle as well as a description and the use of the tools required for this purpose, refer to the vehicle manufacturer’s separate instructions.

The following information must additionally be heeded: •

The connection leads must not be damaged.

•

The bending radius must be a minimum of 10 x d for free laying or 5 x d for fixed laying.

•

The silicone cable covering must on no account be damaged when the motor cables are stripped or else it will tear. The protective fabric and the shielding are only allowed to be cut using shears or a special tool.

•

Make sure the shielding is properly contacted over the full 360° when the cable gland is connected.

•

Operation

5.1

Safety information Danger Please adhere strictly to the general safety procedures in chapter 1 of these Operating Instructions and the notes on permissible use and special knowledge required.

Covers which prevent access to live or moving parts must not be opened during operation. Refer also to chapter 6.1 "Safety information".

WARNING The vehicle must be deenergized during all work on or near the drive. The personnel responsible for carrying out the work must be informed before the work is commenced about the danger of performing such work without shutting down the vehicle.

5.2

Monitoring of operation Danger An appropriately designed controller and speed monitoring system must be used to ensure that the maximum values specified in the technical data and on the nameplate are not exceeded.

Deviations from normal operation (increased power consumption, temperatures or vibrations, unusual noises or odors, tripping of monitoring devices etc.) indicate that the motor is not functioning properly. To avoid malfunctions that could, either directly or indirectly, cause serious injury or substantial property damage, notify the responsible maintenance personnel immediately (refer to chapter 0 / Appendix X1 "Fault Table").

IF IN DOUBT, TURN OFF THE RELEVANT COMPONENT IMMEDIATELY! In the case of malfunctions or unusual operating conditions that could indicate electrical or mechanical overloading of the drive, the appropriate maintenance work and tests should be carried out without delay.

In the case of extended idle periods, start up the motor regularly (about once a month) or at least turn the rotor.

In the case of protracted periods when the vehicle is removed from service, suitable corrosion prevention, conservation, packaging, and drying measures must be taken.

Improper handling of the drive / motor and tools may result in death or serious injury and / or substantial property damage.

All assembly, dismantling, and maintenance work or repairs must be performed by appropriately qualified personnel.

Before beginning any work on the motor, make sure that the vehicle cannot move and that the motor is resting securely on its base.

•

Before opening live parts of the motor, take special care to ensure that it is isolated in accordance with regulations. This applies especially to dismantling and installing the motor from / in the vehicle and after carrying out tests on the motor.

The standard "5 safety rules" (e.g. in accordance with DIN VDE 0105) are: •

isolate,

secure against switching on again,

verify that the equipment is not live,

•

ground and short-circuit (for voltages above 1000 V),

•

erect barriers around or cover adjacent live parts.

Strictly observe the prescribed maintenance intervals, as well as the instructions for repair and replacement.

Only spare parts approved by the manufacturer may be used.

CAUTION If tightening torques are specified for nuts and screws in the text of this Manual or the parts list, use a torque wrench to tighten them finally and on no account an impact screwdriver!

6.2

Maintenance intervals Careful and regular maintenance is necessary to detect and eliminate possible malfunctioning before serious damage can occur.

The maintenance intervals given in this manual are valid for typical working conditions.

Special working conditions and / or legal and official regulations may necessitate more frequent maintenance.

Note Prior to finalizing the regreasing periods, the grease and bearings should be examined on three motors after 3000 hours operation at the latest.

The examination of the grease and bearings must be carried out by the motor manufacturer.

The motors must be removed for this purpose; refer also to chapter 6.4.2. The transportation locks must be mounted as described in chapter 4.2.1. The motors must then be packed in the proper way for shipping to the motor manufacturer.

Note The information provided in chapter 6.3.4 must be heeded when the outside of the motor is cleaned.

Maintenance work on the installed motor The consumables (H..) are listed in detail in the Appendix (refer to chapter 7.2).

The underscored numbers given in square brackets refer to the item numbers in the parts list (chapter 7.1) in the Appendix.

In the case of fixing elements, the associated consumables and tightening torques are also given in the parts list.

Replace all locking and sealing elements.

•

Screws secured with Loctite must never be reused. They must always be replaced with new screws.

•

All mating, contact, and bearing seat surfaces must be cleaned thoroughly and undamaged. Unless otherwise specified in this manual, these surfaces must be dry.

All threadlocker residues must be completely removed from threaded holes prior to assembling the drive.

The threads must be recut if necessary. Any chips that are produced as a result of cutting as well as any threadlocker residues must be thoroughly and completely removed.

•

Tighten the screws with a torque wrench (calibrated with ±10% accuracy).

Inspecting for external damage •

Inspect the motor for external damage of mechanical origin (visual inspection of all accessible parts).

•

Dismantle damaged parts and either repair the damage or replace with new parts.

•

Remove coarse impurities (leaves, paper etc.).

Checking the connections •

Check that all connection leads are securely attached and retighten them where necessary.

•

Check the connection leads for damage and, where necessary, replace them.

Regreasing the bearings WARNING It is generally known that the task of pressing in grease can pose serious risks, especially at bearing temperatures below 10°C. Partial or total filling with grease which is still stiff impedes the movement of the rolling elements or balls, which are under no pressure when the system starts up. If these rolling elements accelerate rapidly in the gear area, this can cause damage, especially to the raceways, as the film of lubrication can partially break up.

The rolling-contact bearing manufacturers therefore strongly recommend the following:

•

Use only approved, clean rolling-contact bearing grease (H3.5) from original containers.

•

Do not "overlubricate" the bearings.

•

Avoid regreasing the bearings when they are very cold (i.e. the units should preferably be regreased when still warm).

•

Heed and comply with the specified regrease quantities for the D-end and N-end bearings (refer to chapter Error! Reference source not found. for the required regrease quantities).

Note The used grease chambers in the rolling-contact bearings at the D-end and N-end do not need to be opened until the general service.

To regrease the bearings: WARNING The bearings run at high circumferential speeds in a wide temperature range. Extreme cleanliness is essential, especially when the bearings are regreased, to ensure that they function correctly!

6.3.4

•

Remove the grease nipple caps [3.41 / 1.41] at the D-end / N-end from the tapered grease nipples [3.40 / 1.40] at the D-end / N-end.

•

The grease gun and grease nipples must be clean; wipe them with a lint-free cloth if necessary.

•

Regrease the D-end and N-end bearings with rolling-contact bearing grease (H3.5); refer to chapter Error! Reference source not found. for the required regrease quantities.

•

Then seal the grease nipples carefully with the grease nipple caps [3.41 / 1.41].

Cleaning the outside of the motor CAUTION All danger notices and safety regulations contained in the material safety data sheets applicable to the cleaning agents concerned must be heeded.

Note When cleaning the motor for the first time, follow the vehicle owner's instructions exactly, just to be on the safe side (trial cleaning run). Then inspect the motor carefully and carry out an analysis.

CAUTION If the motor is cleaned with a liquid cleaning agent, this agent must under no circumstances be allowed to come into contact with the winding. The motor is therefore only allowed to be cleaned after all air inlet and outlet points have been adequately covered.

NOTICE Do not use solvents that are too acidic or alkaline (2 < pH < 12).

Using such solvents can damage the winding.

Use only approved agents (H1) listed in the Appendix to clean the complete motor.

•

Do not spray cleaning agent into or onto the motor openings or sealing gaps; cover up the openings to ensure no liquid gets inside them.

•

No liquids must be allowed to collect at the sealing gaps.

•

The areas around sealing gaps must always be cleaned extremely carefully to prevent the ingress of liquids.

•

When using a water jet to clean the motor, note that the stator winding can be damaged if the equipment is improperly handled. In addition, the water jet must not be aimed directly at grease or oil-packed sealing gaps.

CAUTION Risk of injury and scalding!

When working with compressed air / steam jets, ensure that suitable personal protective gear is worn (protective clothing, gloves etc.).

•

Siemens AG Three-phase motor

If a steam jet is used (e.g. Kärcher HDS-810 steam jet-air ejector with a universal 25° spray angle nozzle), the recommended water temperature is 80°C. The pressure should not exceed 100 bar and the cleaning lance must be held at least 1 m away from the drive.

The spray jet must not be aimed directly at the sealing gaps. Water that is drained off must be prevented from getting into sealing gaps or openings.

Removal from service and dismantling Danger Please adhere strictly to the general safety procedures and requirements in chapter 1.1 of these Operating Instructions and the notes on permissible use and special knowledge required for work on electrical power installations!

6.4.1

Removal from service If the vehicle is temporarily removed from service, it must be moved or operated at least once every three months to prevent corrosion damage to the bearings.

The vehicle must not be exposed to salty air (maritime climate) while it is removed from service.

If the vehicle or the drive is removed from service for a long period, the manufacturer must be consulted before it is started up again.

6.4.2

Dismantling the motor from the vehicle Note For information about dismantling the motor, refer to the vehicle manufacturer's separate instructions.

The following assembly conditions and information must additionally be heeded: Danger The motor must be deenergized!

6.4.3

Testing the electrical characteristics CAUTION The motor most be completely disconnected from the vehicle and the converter in order to test the electrical characteristics (testing is only possible after dismantling).

6.4.3.1

Test the winding resistances Note The winding resistances should only be tested in the event of a fault!

Using 10 A DC, measure the winding resistance values between pairs of terminals.

Testing the insulation WARNING During the measurement and immediately afterwards, some of the terminals are at hazardous voltage levels and must not be touched. Such work must be carried out by qualified personnel. The safety regulations must be strictly observed. Ground the machine frame. Do not touch the winding and terminals unless they are grounded.

Testing the insulation Test the insulation resistance of the windings after extended periods in storage or protracted idle periods as well as after carrying out an inspection: NOTICE The insulation resistance must always be checked prior to carrying out a high-voltage test in order to prevent damage to the winding or components.

Considerable caution is necessary when performing high-voltage tests because they can cause incipient winding damage.

Testing the insulation of the stator winding when the motor is cold Measure the insulation resistance with 500 V DC applied between each of the terminals U / V / W and the stator frame: Note The insulation resistance of clean windings is extremely sensitive to temperature; it drops to half its previous value for every 10 K rise in temperature, in other words if the temperature rises 50 K (e.g. from 25°C to 75°C), the resistance drops to about 1/30th of its initial value.

High-voltage test CAUTION The insulation resistances must be tested before every high-voltage test!

Apply a power-frequency test voltage step by step between the winding and the machine frame.
