Until not very long ago, machines were totally dependent on orders from people. They were not autonomous and did not communicate amongst themselves, slowing production and also making them more vulnerable to manual operating errors. Now, in the era of smart & digital factories, MES (manufacturing execution systems) continue to be the backbone that controls and oversees everything occurring inside the plant, but they have now moved up a category, revolutionizing both management and production. The advanced versions of these systems make factories that manufacture sheet metal parts, tubes, and metal profiles into smart factories by gathering data and analysing it. MES has not lost its core value, but has rather been enriched, making it into an enabler, working as the transmitter and executor of the orders coming from the brain of the plant, powered by data analytics.

Advanced MES is the basis of a digital factory and smart production Thus, combined with data analytics, MES has become Advanced MES and is the basis of a digital factory and smart production, compiling all the data coming from machines and processes automatically, in real time. This data is stored in the Cloud, where current data is combined with historical data, where it is all analysed with artificial intelligence in general and machine learning in particular. With algorithms, optimized work schedules can be provided for each line as well as responses to different scenarios, facilitating and streamlining decision-making. In addition to planning production resources for the medium term, Advanced MES will show a big picture view – within a single plant or across several – which will allow the operator to properly balance the workload. Data is also obtained on the status of machines, orders, stock capacity, and delivery times. This data when looked at fully offers the best solutions for any eventuality. For example, Advanced MES provides warnings about different incidents such as problems with stock, workload readjustments, alerts about new orders, and its forecasting capabilities even anticipate purchasing demand.

There are two key aspects of the Advanced MES Visibility

Scheduling

It provides visibility with machine and order status, material needs, and the maintenance calendar. Process analytics will allow bottlenecks to be located at any time and reacted to so as to streamline the flow of production.

Scheduling through Gantt charts with automated production proposals. Simulation scenarios to assess the impact that new orders will have on production are also possible. The data will allow for more flexible scheduling, and workloads can be balanced in real time simply by dragging production orders from one workplace to another

Advanced analytics Every day decisions are made; regardless of whether they are operational or strategic, the important common factor is the data involved, because the quality of this data will ensure that the actions approved are the most appropriate. Gathering this data is no easy task if it is done manually. As mentioned above, this was and continues to be the way data is obtained, which not only causes enormous delays, but also increases the chances that the data quality is suboptimal. Data quality is measured by accuracy and timeliness. If it does not reflect the situation on the ground, we run the risk of making bad decisions. That’s why the right technological tools must be available to be able to automatically gather data in real time, offering the speed required by the digital era. These

are tools that in addition to gathering data, cleanse and process it. The basic objective is to reduce the number of machines and warehouses and get more out of people, achieving greater capacity and, as a result, a better flow of production, while eliminating inefficiencies and optimizing manufacturing processes. In short, advanced manufacturing allows processes to be streamlined, time and costs to be saved, and plant productivity to be increased. This is unavoidable in Industry 4.0, a new stage that is already here, not something yet to come. The sooner we become part of the change, the better our position will be to compete in the digital era. Let’s adapt our factories and make them into smart factories

Why use project-based management? Project-based management is increasingly common within the world of software. The increasingly digitized environment requires comprehensive software solutions that provide relatively simple solutions to organizations’ productivity issues. This has forced partners like Lantek to offer customized solutions that efficiently respond to its customers’ particular problems. In order to deliver on all the commitments made with the highest quality and minimal risks to sales, the implementation of project-based management has become an essential tool within our sector. At Lantek, we’ve established a project-based methodology that is comprised of a specific set of operations designed to achieve a common goal with a defined scope, set of resources, costs, and timeline.

Phases of a Lantek project The methodology we apply at Lantek is not greatly different from any other on the market. Our projects are divided into three main phases that provide structure to the final planning of the project.

Project viability phase

In the first phase, the sales department, in collaboration with the pre-sales department and the project office, sketch out a first draft of the scope of the project and attempt to use the available information to determine whether the needs expressed by the customer will be covered. The first phase is based on analyzing whether the opportunity incorporates all of the determining factors to be able to proceed. The aim is to manage initial expectations and carry out a highlevel analysis of how Lantek products fit into the customer’s workflows

Determination of functional requirements

Once this phase is complete, the specification of functional requirements begins. This phase is crucial to the future development of the project, as the customer’s needs are identified and the future functioning of the system is set out in detail through an iterative process. This document will set out the real scope of the project and serve as a supporting document for the project’s major players in the event of any issues. The importance of managing expectations Managing customer expectations with regard to the way the system will actually function is one of the most difficult tasks the project team faces.

Our consultants try to clearly explain to customers the functionality of the solution, its limitations, and the scope of all the business processes supported by the products. The purpose of the scoping document and definition meetings is to achieve this goal. The customer plays a fundamental role in this phase and must internally manage the change within their organization. Implementing a comprehensive solution like the ones Lantek offers requires change management to come from the customer’s predisposition to change their current way of working. The scoping document provided by the consultant proposes workflows based on best practices, which often entail changes that improve productivity and affect the current way of working. Thus, the customer’s true desire to change is one of the key factors to guarantee any project’s success.

Implementing the solution and closing the project

Finally, the project ends with the implementation phase and closure of the project. In this phase, training and post-installation support play a very important role and personalized training sessions always seek to mitigate the “impact” of the new solution on the company’s ecosystem. Once the solution has been implemented, the project is formally closed with the signing of a Statement of Compliance, which provides a checklist of all the points set out in the scoping document. In conclusion, as has been stated repeatedly throughout this article, the importance of the requirement specification phase must be underscored. This phase requires the most time and dedication from both parties, as all other activities hinge on it and it facilitates the success of the project for all parties involved

interview “The only one that suited our requirements” Julian Adkins, Director C. Brown Lantek talks to Julian Adkins at C. Brown & Sons about its use of Lantek Integra and Lantek Expert Why did C. Brown need an integrated manufacturing system? Julian Adkins, Director C. Brown: We had islands of software dedicated to the CNC programming of each individual machine, and this seriously affected our flexibility as, if we needed to move production to a different machine, we had to program it over again. We realized that we needed one CAM system to program all the machines, and a management system which integrated with it to run our whole business. We wanted an integrated solution which was within budget. Lantek Integra was the only one we could find which suited our requirements. How do you use the Lantek software and which parts are particularly important? J.A.: We use the CRM module to manage our customer and supplier relationships in real-time and to generate new and accurate quotations, while with the Sales module we can track sales orders and the progress of manufacture. The Purchasing module lets us keep control of delivery expectations, goods received, current prices and up to date contact details for our suppliers. The Warehouse module monitors stock levels and allows us to attach documentation to each product. This is very important to us, as we need to maintain full traceability by keeping records of items such as material test certificates, material batch and supplier records, and goods received notes, allowing us to go right back to the original coil of steel. How does the Lantek Expert system integrate with Lantek Integra at C. Brown? J.A.: The Lantek Manager system works on ‘buckets’ of capacity, so it sorts the requirements by the type of steel, S275 for example, and then again by thickness. Typically, we could have 35 different jobs running at any one time in each thickness, and there could be 100 parts in each job, all of different shapes, making it quite a complex problem to resolve. These ‘buckets’ of requirement then go to the Lantek Expert CADCAM system, where they are automatically nested into our standard sheet

C. Brown & Sons has been using Lantek Integra and Lantek Expert for over 7 years, choosing it to get the benefits of an integrated manufacturing and management system. Based in Dudley, West Midlands, UK, C. Brown processes mild steel parts for its customers in the yellow goods, construction and general fabrication markets, servicing major UK OEMs and their supply chains. The company works with both heavy and light Strip Mill products from 0.8mm to 20 mm thick, uncoiling, levelling and cutting it to length, followed by plasma, flame or laser cutting. C. Brown also offers a bend and fold service to suit the customer’s requirements. Processing over 100,000 tonnes of sheet and plate annually, the Valued Added Division since 2012 has increased turnover by 13% year on year.

sizes and the CNC program generated. Material sizes range from 2000 x 1000 to 4000 x 2000. Our aim is to achieve at least 80% material utilization. Has the system helped you to produce more accurate prices for your customers? J.A.: Using the nesting capabilities of Lantek Expert we can produce realistic costings for difficult shaped jobs which are hard to nest, or which require very short delivery times. For the majority of our work we can also easily calculate robust prices for our customers based on the mix of work currently being manufactured. Reflecting the true cost of manufacture in our quotations ensuring profitability on all our contracts and, at the same time, offering highly competitive prices.

How does shop floor data collection help in capacity planning and setting of delivery dates? J.A.: Now we can provide a specific lead time for each job, rather than a generic one for all our work, as we know the current workload on each machine. Lantek Integra provides the framework which allows Lantek Expert and Lantek Manager to integrate into a transparent and automated system. What difference has the software made to ontime delivery and continuous improvement? J.A.: Our sales team now consistently reports high levels of on-time delivery which is good for our customer satisfaction levels. Furthermore, we can use Lantek Integra to identify common problems in our manufacturing and service and take action

to prevent their reoccurrence. Overall, it is vital to the growth of our business. It helps us to identify key areas of weakness in our business model, allowing us to develop and test the most effective improvements. The latest developments for fiber laser cutting machines allow for fast cutting and the cutting of increasingly thick materials, thanks to the power they deploy. At the end of each hole or part cutting process, the most common next step is for material to remain in the same place (without interfering with other cutting areas). If the contour is small enough, it usually falls into the area under the machine, which is for collecting scrap. However, in order to increase the speed as mentioned at the beginning of this article, the new machines use high-pressure gases during cutting. As it comes from the laser nozzle, said gas pushes the holes and parts that are being cut so that it is possible for them to hop onto the sheet metal, like a spring, just as the cutting is finished.

If that hole or part remains on top of a contour that is going to be subsequently cut (either immediately after or at any time in subsequent machining), the head will collide with the material that fell onto the sheet metal, with the risk of damaging the cutting head. Even if the hole or part is not shot onto the sheet metal, another significant hazard lies in it being flipped (from below and above the sheet metal at the same time), so that the cutting head may collide with the piece that is on top of the sheet metal during a movement. These kinds of collisions can also damage the cutting head. Until now, Lantek Expert had several measures to prevent collisions between the cutting head and previously-cut holes and parts, e.g., the use of micro-joints. With this technique, the holes and


parts are fastened to the sheet metal and therefore there is no risk of collision. However, this method requires longer part extraction times for the machine operator. A part polishing process is also necessary to eliminate the burrs left by the microjoints. Another technique available on Lantek Expert is so-called “Head Raising Test,� which stops the head from going over holes or previously cut components, which may have been tilted at the end of cutting, making them a danger to a head passing over them. In the event a potential collision is detected, the algorithm decides to lift the head over these sections or even create alternative routes to be able to go from one point to another without having to lift the head (since this operation takes quite some time). Head raising testing also allows the lead-in position to be changed to reduce the possibility of the head moving over previously-cut components. Finally, another advanced technique already available on Lantek Expert consists of detecting potentially unstable contours, based on their position compared to the grid supporting the sheet metal. In the event a potential tilt of the hole or scrap being detected, the system puts a microjoint on that contour. The difficulty of applying this algorithm lies in the precision with which the sheet material is positioned compared with the predicted location of the grid. Lantek recently developed a new algorithm called Intelligent Collision Avoidance (ICA) that combines

The new algorithm combines new techniques with several of the existing ones and assigns a micro-cut at the end of each contour the techniques described above and adds new strategies that include cutting control based on nearby contours (configurable with an offset), in order to minimize potential collisions between the head and unstable contours. When the new algorithm detects which contours pose a potential risk of jumping and being positioned on top of nearby contours, the system automatically assigns a micro-joint at the end of the contour. Subsequently, as the sheet metal is cut, the system detects the moment when they can be completed without risk, and the user can choose to cut them as soon as possible or at the end of machining. Additionally, if this last micro-cutting finalization process conflicts with potentially unstable contours, the system moves the lead-in to an area free of conflict. Thanks to this new algorithm, the cutting process has taken another step toward full automation and unattended cutting, minimizing the risk of machine shutdowns due to collisions

The smart price estimate uses data history throughout the entire production chain It is generally quite difficult to know exactly how much each process contributes to a product’s value chain. The sheet metal world is not immune to the difficulty of estimating the right price for the end product. There is an infinite number of processes that add value to a product: material used, scrap generated, cutting time, consumables used, labor associated with production, miscellaneous indirect costs, etc. The majority of these processes, when monitored by Lantek 360, can be directly or indirectly tracked with data. Items such as material costs and miscellaneous direct costs can be directly tracked, while the CNC generated and miscellaneous parameters that are saved in the databases from the bidding process, order processing, manufacturing order issue, and delivery notes can be tracked indirectly. Smart pricing systems make it possible to determine the influence that each of the parts intervening in a product’s value chain have on the price of a given product. This is incredibly helpful when establishing the best price for the product, especially in bids, as well as for understanding factory status, the number of bids won compared to total bids, errors made in bids compared to real cost, etc. Smart pricing uses historical data from throughout the production chain for a product (part) showing how product demand responds to price. The purpose is to recommend pricing changes and show how they would affect demand. With analytics and data generated by the solution, users can see an enriched control panel with the best price recommendations (best bid price), price elasticities by item (parts with similar characteristics), return on accepted bids, number of bids won compared to total number of bids received, output by machine in terms of scrap generated, etc. The smart pricing system is technically based on two components: one uses a model that determines price elasticity allowing users to see the influence of bid price on demand, and another model to forecast the cost of production (from bid to delivery) allowing the real cost of production to be known. With these two modules, along with a number of model control rules, the best bid price can be determined based on the service user’s needs. Each of these modules take data from the Lantek 360, which includes Lantek Expert, Lantek Integra, Lantek MES, etc. safely, anonymously, and automatically adapting them to the current and future characteristics required by each user. Thus, pricing is defined as a dynamic tool that intelligently calculates the current production price to find the best bid price based on the needs set by the service user such as maximizing profit margins or gaining market share

Win-Win Cooperation between Han’s Laser and Lantek to embrace the future

Established in 1996 in Shenzhen, South China, Han’s Laser Technology Industry Group Co., Ltd was successfully stock-listed in 2004. By 2010, it had already grown into a big group of companies with 6000 employees and, by 2017, it had achieved more than 1.6 billion US dollars sales turnover.

Flame Chen, CEO of Han’s Laser Smart Equipment Group, who has more than 20 years work experience in Han’s Laser , is very concerned about the future market trends and always takes the lead with new products. Manufacturing tube laser cutting machines is one example. In 2006, Han’s Laser had already begun investing and conducting research into the cutting of different tubes and profiles. In 2015, when the market demanded tube cutting machines, Han’s Laser was ready and so were Han’s tube cutting machines, unsurprisingly, generating strong sales. It was at that time, Han’s Laser realized that a good software system was needed to manage its machines to deal with different and complicated cutting requirements. …now you can add new Micro-Joints with lead-in on Corner? Two new types of micro-joints with corner entry have been added: • One that can be parameterized: This lead-in contains the entry in the same corner of the lead-in segment, and shares parameters with the rest of the micro-joints.

• Another one that is customized, specific for lead-ins at 180°: This lead-in contains the lead-in in the same corner, in a straight line with the entry segment, and has no lead-out.
