M

ichigan based Great Lakes Aggregates Inc. produces approximately a million tons of limestone per year at its Sylvania Minerals Quarry located in South Rockwood. As the quarry increased the number of saleable products that it produced, it encountered screening challenges along the way such as limited open area, screen breakage and severe blinding. “With only nine months of production time each year it’s important that we keep production on track,” says Bill Begley, quarry manager at Sylvania Minerals Quarry. The quarry’s goal was to increase its throughput on all three decks of the wash screens, while producing four different product sizes from clean, high quality minus 3/4-inch material. After several failed attempts with other products to achieve these results, Begley meet with Kevin Hinkley at Conveyall Industrial Supply, Inc. and Brad Rice from Major Wire who recommended they try Major Wire’s FlexMat® 3 screen media.

The top deck screen had a 1/2-inch opening, the middle deck had a 3/8-inch opening and the bottom deck screen had a .212-inch opening. This system worked fine as long as the load of base materials and washed products were split equally. However, as the quarry increased the amount of washed products, the results were poor quality and lower production rates. The screens needed more open area. To achieve more open area, the previous screen media provider then suggested changing to their diamond shaped (“D” style) wire openings and supplied urethane bucker bar covers for the flat deck rail bars on the screen boxes to create a crown for the side tensioned panels. These new panels were installed on the top and middle decks of both screen plants. After running for only a few days the screen media panels broke apart causing production to come

Flex-Mat 3 quickly makes an impact Hinkley from Conveyall visited the quarry to take measurements of the screen boxes to ensure everything would fit correctly. Next, they installed Major Wire’s Flex-Mat 3 Tensioned Series D, a diamond shaped media that works well for most standard applications, on both the top and middle decks of one screen box. On their second screen box, for comparison, they installed more of the competitive “D” style screen panels that they had been using previously on the top and middle decks as well. After just a few days of production, the screen box with the previous screen media on it broke again but the Flex-Mat 3 screen media lasted nearly four more

months. Following that, they installed it on the c omparison screen and increased production on both screens. “We were really impressed with the wear life of Flex-Mat 3 and excited about the extra production. The other self-cleaning screen media we used didn’t have enough open area and didn’t screen as well as Major Wire’s Flex-Mat 3,” comments Begley. “It has been a good product, very reliable and the price is competitive with other self-cleaning screen media, but Flex-Mat 3 has a longer wear life.” Flex-Mat 3 Tensioned Series D is now installed on both of Sylvania Minerals’ triple deck wash screen boxes. Production has gone from 39 tons per hour to an impressive 80-85 tons per hour, more than doubling the production of minus 1/2-inch by plus 3/8-inch limestone, which is a premium product used in asphalt. The production of other washed products also increased. “The durability of Flex-Mat 3 screen media has meant far less time performing maintenance and changing screens, saving valuable operating hours,” says Begley. The plant can now run fewer hours and still put more material on the ground. “The only challenge now is that the tertiary crusher feeding the wash screens can’t feed material fast enough to keep up with the new Flex-Mat 3 screen media.” Problem solving Begley wasn’t completely surprised by the performance of Flex-Mat 3 as he had experience with the product while working in one of Great Lake Aggregates’ other quarries a few years earlier. “We were experiencing severe blinding; it was so bad that every 90 minutes the operation would shut down for 20-30 minutes to beat the blinded material out of the screen media with a hammer. The quarry switched to Flex-Mat 3 and never had a problem with blinding again.” Another challenge faced by Sylvania Minerals was their overflowing settling ponds. Their initial solution was just to build another settling pond but the $100,000 price tag made exploring other options more appealing. In another area of the plant, they installed Major Wire’s HyperSlot screen media. It is a slotted screen media with unique alternating crimped and straight wires. These provide an uneven surface with one straight wire followed by one crimped wire. The crimped wire causes the material to slow down giving the material more time to pass over the openings, resulting in better fines removal. Since installing HyperSlot screen media on the bottom deck, quarry personnel have noticed a 50 percent decrease in material entering the settling pond, down from the former 220 tons per hour to only 110 tons per hour. The change to HyperSlot screen media has allowed the quarry to delay the creation of an additional settling pond while providing another saleable product. MSHA Safety: Bulldozer accident prevention alert A non-fatal accident occured when a bulldozer overturned on an embankment, rolling onto a bench below. Low temperatures and frozen ground created the condition, which led to the accident. Best Practices 1. Conduct adequate examinations of working areas especially during adverse weather conditions. Additional examinations may be needed where frozen ground exists; 2. Train examiners to know the hazards of frozen ground (equipment can slide and sudden ground failures can occur); 3. Correct hazardous conditions before equipment is operated or ground is travelled upon; 4. Operate equipment within its design limitations; 5. Clear outslopes of large rock or stumps where track mounted equipment will operated; 6. Install roll over protection (ROPS) and wear seatbelts at all times; 7. Install adequate lighting on mobile equipment that operates at night or during adverse weather conditions; 1. Conduct pre-operational checks before mobile equipment is operated. Report hazards to management; and 8. Maintain two way radio communications between mobile equipment operators and all personnel in the

vicinity. A non-fatal accident occurred when a bulldozer broke into a cavity in a raw coal stockpile above the feeder. The bulldozer cab was completely covered and the operator was entrapped for approximately four hours before being rescued. Best Practices 1. Use enclosed cabs with rollover protection in stockpile areas; 2. Install two means of two way communication in the bulldozer, with one powered by an independent power source; 3. Maintained communication at all times with the feeder control room and the bulldozer operator; 4. Install two 60 minute oxygen generating SCSRs in the bulldozer and inspect them during pre-operational checks. Mount the SCSRs overhead and train operators in their use; 5. Install an independent light source; 6. Install 40 psi cab window glass or chemically treat with a proper window support system; 7. Provide a remote controlled stop device in the cab that can shut off reclaim feeders and belt conveyors; abd 8. Mark feeder areas of the coal stockpile with a suspended marker near the center of each feeder.

The pneumatic cutting head delivers powerful whip action from the rotating head to remove buildup from walls. The hose reel easily separates from the boom assembly for transportation and setup in tight spaces. “There are competing systems that utilize hydraulics, but they tend to be heavy and cumbersome,” said Martin Engineering Territory Manager Jim Densberger. “And they present the possibility of a fluid leak, which could contaminate otherwise-salvageable material. The whip requires no hydraulics; it needs just 90 PSI and 100 CFM, which can usually be supplied from a plant’s existing air system.” Densberger added that some pneumatic cleaning systems require very high air volumes, often as much as

1,200 CFM. “To achieve that kind of pressure, the diesel compressor rental alone can be more than $1,000 a day, and the fuel bill for a full day’s work could be half again as much,” he said. “Then there’s the cost to actually do the work.” Potential damage to the storage vessel can also be an issue. Some cleaning technologies use the very high pressure to blow air through a hose that’s simply dropped into an access hole at the top of the vessel. At the end of the hose is a tool with a restricted nozzle, which causes the “cleaning head” to thrash about randomly. While this technique works in large blockages, it provides little or no control, and as the head gets closer to the vessel wall, it has an equal chance of taking out a chunk of the silo as it does hitting material for removal. For extreme blockages where hardened lumps of material have plugged discharge chutes, silo cleaning technicians also use the Martin® Buster,

which safely dislodges blockages by the powerful force of expanding CO2 gas. The technique employs non-explosive generators that cause rapid gas expansion to fracture chunks and compacted material, opening the discharge and restoring normal flow. When bridged or arched material creates a no flow condition, technicians can rely on the Martin Drill to bore through tough clogs. Atlas Copco Powercrusher PC3 impact crusher Tough enough to use as a primary crusher, the Atlas Copco PC3 impact crusher is an all in one reduction plant. The highly productive PC3 has single pass capability to simultaneously produce two salable fractures to spec. hopper are lined with Hardoz to protect them from wear. The transfluid crusher drive system makes for soft starts and gentler engine load. A radial piston pump produces lower working temperatures with less drop off in the hydraulic system. A side discharge belt beneath the grizzly removes fines, extending the life of wear components and producing cleaner fracture. RAKES BRANCH, VA — BMC Rock, a family partnership between Curtis Tharpe’s three children Beverly Kunath, Mike Tharpe and Chris Tharpe, opened for business on August 29, 2005. With eleven employees from pit to scale, the business is firmly and proudly a family operation. According to Tharpe, the family got into the quarry business quite by accident. Curtis had bought a farm, timbered it, and was cutting a fire trail to burn the cutover stand and turn the land into pasture. “We kept hitting rock,” he said. So he moved the fire trail, and hit rock again. Eventually he decided to test the rock, dynamite it to see how good it was. It was good enough for them to decide to start sample drilling. As a result, they found a seam of very hard granite that extends to a depth of over 400-feet in some places. An engineering survey estimated that at 24 tons per load, 100 loads per day, five days per week, the quarry will last 120 years. In some places, the overburden is as much as 40-feet, in others as little as eight feet. BMC started by digging where the overburden was

greatest, because when they opened they were selling a lot of dirt. They also sold a lot of rock. Today, the main pit already has a 60-foot granite face exposed. “When we first got into it we thought we might grow to 100 loads a week,” said Curtis. “We’ve done as many as 200 loads a day.” Within the first year, the quarry had three state jobs. One was to provide 3,000 tons of pug mill material per day. “We started crushing at 4 a.m.,” said Mike, recalling that project. “Those first few years were “very, very productive.” Then the economy sagged. Equipment The quarry relies upon mobile equipment entirely. The quarry’s primary jaw crusher is a Terex Pegson Premiertrak 1180 located in the pit. It feeds a line conveyor, which goes to the top of the quarry. There, material enters the quarry’s secondary crusher, a Powerscreen 1500 Maxtrak. The 1500 Maxtrack, one of the largest mobile cone crushers available, uses Terex® Automax cone crusher technology. BMC also has two other cone crushers, a 1300

Piedmont Asphalt has an asphalt plant located adjacent to the quarry. The site hasn't produced asphalt in two years but hopefully with the economy improving that will soon change.

Maxtrak (like the 1500, with Terex® Automax technology) and a Terex 1000SR, which combines crushing and screening capabilities. The 1000SR has a two deck screen with an 11-foot x 5-foot screen box. BMC does most of its screening with a Powerscreen H6203 three deck horizontal screen (with a 6-foot x 20-foot screen box) and a Powerscreen Warrior 1800, a two deck screen with a 16-foot x 5-foot screen box all of it purchased Powerscreen Mid-Atlantic in North Carolina. (It did open with a small electric crusher and a screen, but those quickly wore out.) Since all of BMC’s equipment is mobile, it allows them to reconfigure how they align the equipment depending on what kind of product they are trying to make. “You can just drive it out of the way,” said Mike, who’s in charge of quarry operations. “Also, because we’re new, we don’t really want to put in a stationary plant yet,” he added. Before they get to the point of investing in stationary equipment, he said, they want to make sure they know the best place to put the equipment in relation to the deposit. About three years ago the quarry started washing stone. They take crusher run from the 1000SR, then combine it with No. 57, No. 8, No. 9 and clean B sand in a Powerscreen Chieftain triple deck wash screener. The 2100x — which features a 20-foot x 5-foot screenbox — is combined with a Powerscreen Trident dewaterer. The quarry has two main settling ponds for collecting sand and a third retention pond before water from the washing system goes to the quarry’s main water hole. BMC just changed the location of its main water hole in its quarry, creating a deeper hole to give the access to more water for washing stone. They get their pumps from Mid-Atlantic Irrigation in Farmville, VA. The conveyor line that connects the bottom of the quarry to top has been a real boost to efficiency since the quarry installed it two years ago. BMC bought it from RJ Smith, which had bought an old Alcoa building in Richmond. The line conveyor “just happened to be Terex blue,” Mike said. Before installing the conveyor, the quarry was trucking rock from the bottom of the quarry floor to the top of the pit. With the conveyor, they now have their primary crusher on the bottom of the quarry floor. “It’s been a big help,” said Mike. Because BMC’s granite is so hard it’s highly prized

both for large and small stone. BMC regularly sells rip rap down to the Virginia Beach area for use on shorelines. It is also sought after for its No. 8 and No. 9 stone. The quarry produces everything from riprap to crusher run and sand. It can set up to produce any kind of rock, but mostly sells No. 57, No. 357, No. 3, No. 8, No. 9, rip rap, crusher run and sand. “Not only is it hard to crush rock down to that size and get the correct rock strength and size,” said Mark Keenan of Powerscreen, who is familiar with BMC’s operation, “but it’s hard to find the kind of deposit to produce that kind of stone. BMC has a very good deposit. Their particular rock is extremely hard for that area.” After a shot, BMC will either keep oversize stone for rip rap or hammer it down with one of two hammer hoes — a Hyundai and a Kobelco. There are three track hoes in the quarry for moving stone to the 1180 and the conveyor. They are CAT and John Deere, as are the five rubber tire loaders in use at the quarry. In the pit they keep a Cat 980, whereas on top of the quarry they keep a John Deere 844 for loading trucks and two John Deere 824s to clean up and stockpile. The John Deeres they get from James River Equipment. “Every time we trade in we get something bigger,” said Mike, who likes the reliability of Cat and Deere equipment. In fact, one reason he likes the Powerscreen equipment is because they have Cat power plants. For cleaning out underneath their crushers and screeners, BMC has manufactured a push rod that they use on a Bobcat. The Tharpe family also operates a trucking business, CWT Trucking, which Curtis founded 44 years ago. The trucking company hauls about 90 percent of the quarry’s stone. Having the trucking company “helps us out,” said Mike, who used to be in charge of mechanic work for the trucking company. Switching to quarry work has made Mike appreciate how the challenges of working with stone (particularly the hard granite at the quarry). “It’s totally different than anything I’d ever done,” he said. “Equipment wears out so quick. Stuff that normally doesn’t break, breaks.” He has to replace the teeth on his buckets every three months, the blades on the front of his loaders every four months, and rebuild his buckets every six months. Piedmont Asphalt of Danville, VA, has a satellite facility at BMC (with an agreement to use BMC stone). But it hasn’t made asphalt there in two years. Hopefully that will change this year. “When we started we didn’t know how big to get,” Curtis said. “We made some mistakes, bought some too small equipment. Like anything, you have to get into it to learn how to do it. It’s been quite an experience.” “We didn’t know anything about quarrying,” Mike added. “We’re learning fast.” Powerscreen’s Keenan agrees. “They’ve come a long way,” he said.
