Before replacing the charger, perform the steps on the following pages, if the charger is not charging, or the blue light is lit with the AC power disconnected, even if version 3.0.8.2 software is installed.

Follow the actions below to perform the DC Reset.

SUPPORT HARDWARE\TERMINAL INFORMATION: • Trojan T-605: ú Wrench: 9/16 inch ú Nut Size: 1/2 inch (Battery post stud: 5/16 – 18) ú Torque: 95 to 105 in. lbs. (10.7 to 11.9 Nm) • Discover EVGC6A-A: ú Wrench: 14 mm ú Nut Size: M8 (Battery post stud: 5/16 – 18) ú Torque: 62 to 75 in. lbs. (7.0 to 8.5 Nm) PRE-CHECK: CHARGING ALGORITHM\CHARGE PROFILE (if possible) • Place the truck Main ON/OFF switch in the OFF position.

• Make sure the onboard Charger is NOT connected to an AC power source and is NOT charging.

• Verify the Charger power source, Truck Battery Pack, is approximately 24VDC. Note: This can be measured at Battery Pack’s main connector, SB-175.

• Read and note the active Algorithm ID. Press the Charger utility button (tool image).

• Verify the correct active Charging Algorithm ID number displayed on the Charger is set to match the supported Battery Mfr. and Model. ­ P073. is displayed for Algo ID #73 (version 1.40) for Wet Cell: Trojan model T-605 ­ P043. is displayed for Algo ID #43 (version 1.16) for AGM: Discover model EVGC6A-A BATTERY PACK COVER REMOVAL • Place the truck Main ON/OFF switch in the OFF position.

• Make sure the onboard Charger is NOT connected to an AC power source and is NOT charging.

• Remove the Battery Pack Cover. ú Remove the two threaded screw Knobs located on the top center of the Cover surface. ú Lift the Cover straight up by the Handle and set aside on a solid, flat, stable surface (floor) in a safe location. ú Position the removed Cover either in a standing position or lying flat on the solid, flat, stable surface. ú For Pallet Trucks with a Load Backrest, the upper portion of the Cover must be tilted forward, towards the forks, when lifting it out. Avoid scraping the Cover outer surface against the Backrest rails.

CAUTION: The Cover may be heavy. Safely lift and set aside.

CHARGER DC DISCONNECTION (RESET): • Find the Charger’s DC Positive ring-terminal with a yellow insulator. This is located on upper left battery, right forward positive post.

• Lift the terminal’s rubber insulation Boot’s front edge. Slide the Boot away from the battery terminal. You may need to pinch and push down on the center of the Boot, and rock it back-and-forth to slide it along the cable.

• Use a wrench to remove the Nut (and Washer) from the threaded battery post stud\terminal.

• Lift and disconnect (move) the yellow terminal from the battery’s positive post.

Note: The large positive Battery Cable terminal lug does not need to be disconnected.

• Wait 1 to 2 minutes.

• Re-install the Positive ring terminal on the respective battery positive post.

• Re-install the Nut (and Washer), and torque as indicated.

• Boot re-installation, similar method as install, to avoid snagging onto large lug terminal external edge.

CHARGER AC INITIALIZATION: • After disconnecting DC and re-connecting.

• Make sure the truck Main ON/OFF switch is in the OFF position.

• Re-check the respective terminal to make sure it has been correctly re-assembled and secured.

• Apply an AC power source to the Charger.

• Wait approximate 1 minute for the Charger to Initialize and start charging (flashing green lights).

• Remove the AC power source from the Charger to end/stop the charging cycle.

• AC Initialization is now complete.

(IF AC INITIALIZATION IS UNSUCCESSFUL): • If DC Reset and AC Initialization is not successful. ú Repeat previous DC (“Charger DC Disconnection”) and AC (“Charger AC Initialization”) actions. ú If still unsuccessful, the Charger may need to be replaced.

POST-CHECK: CHARGING ALGORITHM\CHARGE PROFILE • Repeat the “PRE-CHECK: CHARGING ALGORITHM\CHARGE PROFILE” steps.

• Verify the Charger’s Algorithm ID # matches the Battery type installed after the DC Reset.

• If needed, the Charging Profile\Algorithm ID can be reselected Automatically, as noted in “AUTO-SELECT ALGORITHM” or set the Algorithm manually. Refer to RSI PLT-15-016.

AUTO-SELECT ALGORITHM • Turn the truck Main ON/OFF switch ON and OFF. • This automatically re-sets the Charger charging Algorithm ID to match the Truck software charging Algorithm ID. Note: This may have to be repeated, if the Algorithm ID # does not match the Battery type.

CHARGING FUNCTIONAL RE-CHECK • Leave the truck Main ON/OFF switch in the OFF position.

• Connect an AC power source to verify the Charger will charge with the correct active Algorithm. ­ Momentarily turn the main ON/OFF switch to ON, then OFF, to make sure the Truck Handle displays “AC” and disables all truck functionality when the main ON/OFF switch is in the ON position.

• If charging is OK, remove the AC power source to stop the charging cycle.

TRUCK FUNCTIONAL CHECK • Make sure the onboard Charger is NOT connected to an AC power source and is NOT charging.

• Place the truck Main ON/OFF switch in the ON position.

• Perform a couple basic Truck functional operations. ­ For example: Raise\lower and travel.

• Place the truck Main ON/OFF switch in the OFF position.

OPTIONAL: CHARGER DATA\HISTORY UPLOAD • Place the truck Main ON/OFF switch in the OFF position.

• Make sure the onboard Charger is NOT connected to an AC power source and is NOT charging.

• Insert a clean USB flash drive into the Charger USB port to automatically upload Charger data history.

• The Charger display will scroll U S b. and the upper triangular green light (USB Indicator) will flash.

• Wait approximately 1 to 2 minutes for the flashing green light to become a solid Green, indicating the upload is complete.

• Remove the USB Flash Drive from the Charger.

• The green USB Indicator light will turn OFF, indicating the USB link session has ended.

OPTIONAL: VIEWING CHARGER DATA The uploaded data (CHARGER file) can be used to view Charger Configuration and Charging History.

• PC .txt File Manager Tool: ­ The following .txt files can be viewed via MS Explorer, MS Notepad, or other text viewer\editor. ú CHARGER\RESP\DQ_ _ _ _ _ _ _ _ _ _ _ _ _ _\SETTING\Setting.txt ú CHARGER\RESP\DQ_ _ _ _ _ _ _ _ _ _ _ _ _ _\syslog\00000000.txt • Delta-Q Charger Tool ­ The entire CHARGER file can be imported into either of the two Delta-Q Tools. ­ The Delta-Q “Simple IDAT Tool” can be used to view basic charging data.

PICK2PALLET™ LED Light System

GENERAL INFORMATION:

The PICK2PALLET™ LED Light System option is available for Model 8410 and Model 8510 Pallet trucks with 84, 93, or 96” double fork lengths, and 144” triple fork lengths.

SERVICE INFORMATION:

Use the following information to operate, set up, and troubleshoot the PICK2PALLET™ LED Light system.

Theory of Operation In order picking applications that use double and triple pallet trucks, the PICK2PALLET™ LED Light system option uses lights mounted on the sides of the forks.

These lights shine on the floor next to the pallet to identify the correct pallet for an operator to place the picked product. This is called a put-to-light system and is used to reduce pick errors when two or three customer orders are being picked at the same time and being placed on separate pallets.

Pick to pallet is used in applications that use third party Voice Picking systems. Voice Picking systems use wireless computers connected real-time via RF to the customer’s Warehouse Management System (WMS). The computer translates the information from the WMS into voice commands that are given to the operator. There is no change in the operation of the voice commands to the operator. Through the voice pick equipment, the WMS tells the operator what location to go to, what product to pick, the quantity needed, and the customer that ordered the product. The voice pick equipment is connected to the truck light system LED Control Module. It communicates (real-time) with the truck’s LED Control Module through an RS-232 port, identifying the pallet position to turn the lights on or off. This lighting up of LED lights directs the operator where to place the product.

When power is applied to the pallet truck, the lights should flash three times. If this does not happen, there could be an issue with power to the unit, a controller malfunction, or an issue with the light or its associated wiring. The controller runs off 24 VDC.

Set Up The PICK2PALLET™ LED Light system works with a voice pick module equipped with a printer port. The communication from the voice pick module must be configured by the customer’s IT department. Use the following settings: Parameter

The lights are controlled by RS232 serial communication. This relies on pin 2 (TX), pin 3 (RX), and pin 5 (ground). Signals are controlled by sending ASCII character print commands to perform the light on and off functions. The controller echoes each control as it comes in.

A terminal serial communication program, such as PuTTY, can be used to send commands to the controller. If the command to turn the light on is successfully sent, the relay should turn on the corresponding light for 10 minutes. The pins going from the controller to the lights can be back probed for voltage to verify that the controller is functioning correctly.

Troubleshooting Error Condition: None of the lights blink during operation 1. Manually light the lights by disconnecting and reconnecting the battery. The lights should blink three times. If they do, go to step 2. a. If none of the lights blinked, check FU8. Replace if necessary and retest. i. If FU8 is good, check for 24 VDC at JP41-9 with respect to JP41-4. If 24 volts is not present, Troubleshoot and repair the wiring between M1-1 and JP41-9 and between TA–- and JP41-4. If 24 volts is present, go to step 2. b. If some of the lights blink, troubleshoot the wiring between the LED Control Module and the LED’s that do not blink. Refer to the schematic on page 4.

2. If 24 volts is present, check for voltage at JP40-1 with respect to JP40-2 when disconnecting and reconnecting the battery. The voltage should cycle between approximately 24 and 0 VDC. a. If the voltage does not cycle correctly, replace the LED Control Module.

3. Check the connection between the voice pick unit and the LED Control Module, repair if necessary.

4. If the wiring is good between the voice pick unit and the LED Control Module, the issue is either in the voice pick unit, or in the print commands being sent from the WMS system. Work with the customer IT department to correct the issue. ®

Theory of Operation The intellispeed option allows the 8410 End Rider pallet truck to adjust the maximum travel speed allowed based on the load on the truck forks.

A pressure transducer connected to the output of the lift pump measures load weight. As the pressure increases in the lift system, the voltage sent from the pressure transducer from JPY1-B to the traction power amplifier (TPA) at JP1-16 increases.

The lift system has a mechanical advantage as the load is elevated. As the forks are raised, it takes less hydraulic pressure to lift a given load. A lift height potentiometer measures the height of the forks. As the height of the forks increases, the voltage sent from the lift height potentiometer JP8-2 to the TPA at JP1-17 decreases.

The load weight and height information is sent over the CAN bus to the Vehicle Manger (VM) where it is compared to determine the load weight. The VM adjusts the maximum allowable speed of the truck based on the load weight and sends the new maximum speed to the TPA via the CAN bus.

Figure 1: Lift Height and Pressure Inputs into the TPA Lift Height Sensor The lift height sensor is supplied 5 VDC at JP8-1 from JP1-26 through SPL20. B– is supplied directly from TP-4 to JP8-3. The analog output of the sensor decreases as the height of the forks increases. During run time, the ouput must be ≥ 0.25 VDC and ≤ 4.5 VDC or it is considered out of range.

Pressure Transducer Sensor The pressure sensor is supplied 12 VDC at JPY1-A from JP1-25 through SPL1. B– is supplied from JP1-7. As the pressure increases, the voltage increases. The output must be ≥ 0.75 VDC and ≤ 4.5 VDC or it is considered out of range. The lift pressure can be calculated by subtracting 1 VDC from the output of the pressure transducer and multiplying by 1000. For example, if the pressure transducer has an output of 3.0 volts, the system pressure is approximately 2,000 PSI.

intellispeed Learn Notes: Make sure the following prerequisites are true.

• FlashWare version 6.8 or higher is required to run intellispeed Learn.

• Verify the hydraulic reservoir is filled correctly according to the maintenance manual.

• A required weight of at least 2,000 lbs. is available for the Learn procedure.

To Start intellispeed Learn Mode 1. Move the end rider pallet truck to a location that is away from local forklift traffic.

2. Open FlashWare.

3. Left click on “Connect To Truck”.

4. Go to “Pallet Trucks”.

5. Left click on “All Other Pallet Trucks”.

6. You should now see the Truck Setup screen (see below).

7. To make sure that Advanced intellispeed Learns correctly, verify that the following parameters are set: a. Parameter 18 is set to 2.5 or greater b. Parameter 19 is set to 2.5 or greater c. Parameter 29 is set to 0 These parameters can be returned to the preferred value after the Learn procedure is complete.

Note: To achieve top Advanced intellispeed performance, parameter 3 must be set to 0.

8. Make sure Parameter 48 is set to 1, then click on “SEND Changes to Truck”.

9. Connect to the truck using FlashWare version 6.8 or higher.

10. Click “Learn Intellispeed”. a. If you do not see the “Learn Intellispeed” button, verify the software model number of the truck is 905E. If the software model number is 9046, the truck cannot enable intellispeed. b. If the software model number is correct, verify parameter 48 is set to 1.

11. After clicking “Learn Intellispeed”, the following dialog box appears:

12. Verify that you have an open area to safely drive the truck, and that a load that weighs at least 2,000 lbs. is available.

13. Click “OK” when ready to begin the Learn process (or “Cancel” to abort).

14. The truck is now in Learn Mode.

intellispeed Learning Procedure After each instruction is completed, you must place the handle in the vertical brake position and sound the horn by momentarily pressing the handle head horn button to procede to the next step. Some steps will have up to 10 seconds of delay following completion. At any given point during this procedure, you may blow the horn by using the grab rail horn button without interfering with the Learn procedure. Please note that if any failures occur, you must restart the Learn procedure. See the end of this document for error descriptions and tests to run.

1. This is the first step and requires no weight on the forks and the area around the forks clear of obstructions.

Please follow the instructions on the screen:

2. Lower the forks to the ground and continue to lower a few seconds after reaching the ground to remove any residual pressure. Avoid lowering the forks on any obstacles. The screen message should look like the one shown below:

During this step, the pallet truck stores the lift height potentiometer voltage as the fully lowered voltage. If the voltage is less than 1.9 VDC or greater than 2.5 VDC, Learn will fail. ®

3. Press and hold the lift button until the forks reach maximum height (taking care to not hit any obstacles). You should hear the hydraulic system go into relief at this point. If the pressure is below 2,800 PSI at relief, the relief pressure must be adjusted to meet this requirement (refer to the maintenance manual for relief adjustment procedure). Follow the instructions on the screen:

During this step, the pallet truck stores the lift height potentiometer voltage as the fully elevated voltage. If the voltage is less than 0.5 VDC or greater than 1.1 VDC, Learn will fail. If the pressure is greater than approximately 3,500 lbs., Learn will fail because the pressure transducer voltage is out of range.

4. Press and hold the lower button. Lowering will stop when the forks are between three and four inches from the ground. Follow the instructions on the screen:

During this step, the pallet truck stores the pressure reading for no load at this height.

5. Step 5 requires the operator to drive the truck’s forks under a weight of at least 2,000 lbs. until the weight is up against the backrest. The forks should be fully lowered to the ground. Follow the instructions on the screen:

6. With the forks resting on the ground and a load of at least 2,000 lbs. against the load backrest (without any obstacles near the forks), press and hold the lift button. The lift should be stopped by the truck at the appropriate height and then a short lower will occur. Follow the instructions on the screen:

During this step, the pallet truck measures the pressure for a load when lowering to this height.

7. Step 7 prepares the truck for step 8 which requires driving with the load. Place the handle in the brake position and momentarily press the handle head horn button. Follow the instructions on the screen:

8. Drive with a load following the instructions on the screen. (The horn beep at the end of the 60 seconds of travel above 2 MPH may be quite short and the elapsed driving time should be checked if the horn is not heard.) The second image shows the elapsed driving time at 60 seconds and provides further instructions.

9. Lower the forks to the ground making sure that the weight is against the load backrest. Avoid lowering on any obstacles. Follow the instructions on the screen:

During this step, the pallet truck measures the pressure for a load when lifting to this height.

11. Step 11 prepares the pallet truck for step 12 which requires driving with the load. Place the handle in the brake position and momentarily press the handle head horn button. Follow the instructions on the screen:

12. Drive with a load following the instructions on the screen. (The horn beep at the end of the 60 seconds of travel above 2 MPH may be quite short and the elapsed driving time should be checked if the horn is not heard.) The second image shows the elapsed driving time at 60 seconds and provides further instructions.

Error Codes The following Error Codes (Fault Codes) are associated with the Learn process for the intellispeed option. In the event of a failed Learn, rekey the truck and rerun Learn. If the Fault code persists, troubleshoot the indicated components.

If the Learn process fails, the traction system uses the non-intellispeed speed limits. The lift system will not operate.

Note: If the truck is equipped with iPORT, a C46 will be on the display. If Learn fails, look in the Error Log to see what error caused Learn to fail. This can be avoided by placing the truck in ship mode. Refer to the iWAREHOUSE documentation.

Lift Height Sensor and Associated Wiring 1. Visually inspect the sensor and wiring. The sensor and bracket assemblies should not be loose and should be perpendicular to the rear wall. The JP8 connector should be snapped closed and the wiring should be in good condition and secure. Correct any issues found.

2. Using the CAN Key or FlashWare, verify the voltage being reported by the lift height sensor while lifting and lowering. If the voltage varies from less than 4.5 VDC when lowered to more than 0.75 VDC when elevated, the test passes. Do this test several times while visually making sure the sensor is not binding and lightly move the wiring to rule out any intermittent connections.

3. If the voltage is intermittent or incorrect, troubleshoot the lift height sensor. a. Disconnect the lift height sensor at JP8. b. Measure the voltage on the harness side at JP8-1 with respect to JP8-3. With the Key ON, the voltage should be approximately 5 VDC. i. If 5 VDC is not present, move the negative test lead to TP4 and re-test. ii. If 5 VDC is present, check the continuity of JP8-3 to TP4 and repair the wiring. iii. If 5 VDC is not present, check the continuity of the wiring between JP1-26, SPL20, and JP8-1. Repair as necessary.

4. Reconnect JP8 and back probe JP8-2 with respect to TP4. a. If the voltage varies from less than 4.5 VDC when lowered to more than 0.75 VDC when elevated, check the continuity of the wiring between JP8-2 and JP1-17. b. If the voltage is incorrect, replace the lift height sensor.

Pressure Transducer 1. Visually inspect the pressure transducer and wiring. The JPY1 connector should be snapped closed and the wiring should be in good condition and secure. Correct any issues found.

2. Using the CAN Key or FlashWare, verify the voltage being reported by the pressure transducer while lifting and lowering. If the voltage varies from greater than 0.75 VDC with no load to less than 4.5 VDC with a rated load, the test passes. Do this test several times while lightly moving the wiring to rule out any intermittent connections.

3. If the voltage is intermittent or incorrect, troubleshoot the pressure transducer. a. Disconnect the pressure transducer at JPY1. b. Measure the voltage on the harness side at JPY1-A with respect to JPY1-C. With the Key ON, the voltage should be approximately 12 VDC. i. If 12VDC is not present, move the negative lead to JP1-7 and back probe the connector, then re-test. ii. If 12 VDC is present, check the continuity of JPY1-C and JP1-7 and repair the wiring. iii. If 12VDC is not present, check the continuity of the wiring between JPY1-A, SPL1, and JP1-25. Repair as necessary.

4. Reconnect JPY1 and back probe JPY1-B with respect to TP4. a. If the voltage varies from greater than 0.75 VDC with no load to less than 4.5 VDC with a rated load, check the continuity of the wiring between JPY1-B and JP1-16. b. If the voltage is incorrect, replace the pressure transducer. ®

5. While holding the ETAC board in place, carefully position the lower cover on the upper cover. (Refer to 4 in the illustration above.)

6. Make sure the ETAC board did not change position.

9.0 Charger Con guration There are two ways to alter the con guration on the IC Series Charger: 1. Use the Select Charge Pro le Button.

2. Use a pre-programmed USB ash drive.

9.1 Selecting A Charge Pro le Using the ‘Select Charge Pro le Button’ 1. Disconnect AC input from the charger, or from the wall outlet. Wait 30 seconds for the input relay to open.

3. Press and release the Select Charge Pro le Button to advance through charging pro les loaded on the charger. The selected charging pro le will be displayed up to three times (e.g. “P-0-1-1” for Pro le 11).*

Disconnect AC input from the charger.

2. While reconnecting AC input, press and hold the Select Charge Pro le Button. Hold the button (approx. 20 seconds) through the light check function, until Error Indicator is on (in amber) and Battery Charging Indicator (in green) starts ashing.

Press the Select Charge Pro le Button to advance through the charge pro les. *Process will time out and pro le will remain unchanged if there is 15 seconds of inactivity, a pro le number is allowed to display three times, or if AC power is cycled.

4. Once the desired charging pro le is displayed, press and hold the Select Charge Pro le button for 10 seconds to con rm selection and exit Pro le Selection Mode. When the charge pro le is con rmed, the Error Indicator and Battery Charging Indicator lights will turn o , while the blue AC Power Indicator remains lit. At this point, the button can be released.

5. Press the Select Charge Pro le Button to check that the desired pro le is selected.

Reconnect AC input while holding the Select Charge Pro le Button.

9.2 Con guring the IC Series Charger Using a USB Flash Drive Pre-con gured les for use on a USB drive are available from Delta-Q. To use the USB port, follow these steps: 1. Insert the USB ash drive at any time, but preferably not during a charge cycle. Stop the charge cycle by removing AC power or the DC connection to the batteries. The charger can power the USB port from the AC connection (DC disconnected) or from the DC connection (AC disconnected).

2. If there is enough disk space (about 2 MB), the charger will write charge tracking data to the drive. The Fault / Error / USB Indicator will ash green during Insert the USB ash drive to begin the reprogramming process. When reading and writing. complete, the Fault / Error / USB indicator will be solid green as shown.

3. If the drive contains compatible con guration les, the charger will load them.

4. The IC Series Charger may brie y reset.

5. Remove the drive when the Fault / Error / USB indicator is solid green.

Troubleshooting If the alarm indicator ashes amber, note the error code and retry the update. If there is no response to inserting the USB drive when the charger is being used o -board, check that AC power is available and connected. If the charger is installed on-board, ensure that the charger either has AC power and / or batteries are connected.

Con rming a Software Update After using a USB ash drive to update the charger rmware, the update can be con rmed by reviewing the .txt le written to the ash drive by the charger. It will be located in the folder labelled ‘syslog’ (e.g. F:\ CHARGER\RESP\serialno\syslog\00000000.txt).

Open this le using a text editing program such as Wordpad or Microsoft Word. If the update has been successful, near the end of the text you will see a description resembling “SM Task: Successful upgrade at Major[001].Minor[001].Build[000] variant[008].”

Alternatively, if you are using the IC Programmer and Data Analysis Tool, you will be able to see which software and charging algorithm were used for each charge cycle in the Charger Cycle Summaries.

10.0 Troubleshooting The IC Series Charger is continuously monitoring itself and its environment for unusual conditions. There are a few indications that may require the user’s attention.

E250 code with Delta Q Charger

GENERAL INFORMATION:

When the Delta Q Charger goes into sleep mode, a Code E250 will be displayed.

SERVICE INFORMATION:

After 18 days of inactivity, the Delta Q charger will go into sleep mode. It must be plugged into AC power in order to function again. When the charger is plugged into AC power, it goes through a Reset. The timer will be set to 490 days instead of 18.

Also, when the charger enters sleep mode, it will not communicate with the lift truck, and it will cause the lift truck to display an E250 code. The E250 code will self-clear when the charger is plugged into AC power, and it resets from sleep mode.

There are two ways to reset the charger: 1. If you wait until the E250 code is displayed, the truck will be inoperable. To reset it, plug the charger into AC power. The code and the timer will be reset.

2. To force a reset before the truck generates the E250 code and shuts down: a. Disconnect one of the battery terminals to the charger for 30 seconds. b. Reconnect the cable. c. Plug the charger into AC power to reset it.

This will force the reset before the truck generates the E250 code.

Symptom tables for steering related issues

GENERAL INFORMATION:

Use the following symptom tables when troubleshooting steering performance when no fault code is present.

Steering drifts either left or right requiring constant correction.

Possible Cause The Home Proximity switch (SW23) is misadjusted

Action The Home Proximity switch (SW23) detects the steer position flag to determine when the drive unit is pointed straight ahead, to the left, or to the right. The flag is mounted through slotted holes so that the center position may be adjusted.

Adjust the flag per page 7-19.

HPD fault is on the display after power on and requesting travel. (Model 85X0/86X0 trucks with Electronic Steering and operator presence mat).

Possible Cause The floor mat input to the TPA may be missing

Action With the key ON, step on and off the floor mat. The decimal point LED in the lower right hand corner of the display should change state. ON for when the switch is closed and OFF when the switch is open. If the LED does not change state, troubleshoot the switch and associated wiring.

When equipped with the premium handle, the truck is automatically in order picking mode if the handle is not in the center position. SW24 senses when the handle is in the center position. Adjust SW24 per page 7-38.

Inspect the wiring to SW24 through the adjustable handle stem to the Main Harness connections. Once the wiring has been verified good, troubleshoot the switch by monitoring IGN-2 input to JP1-14 (Centered SW).

Updated Torque Check Procedures

GENERAL INFORMATION:

Updates are being made to the procedures for checking bolt torque during scheduled maintenance.

SERVICE INFORMATION:

When a fastener requires a torque check after the initial 90 day/250 HD Maintenance, there are now two procedures that can be used.

•

If the fastener was previously marked with a paint pen when torqued, look at the markings to verify the fastener has not moved. If the fastener has moved or is in question, remove the fastener, clean the threads, and apply the appropriate thread locker. Install the fastener and torque to the proper value, turning it in the tightening direction. Use a paint pen and mark the fastener for future inspections.

•

If the fastener was not previously marked with a paint pen, determine the proper torque value. Set the torque wrench to 85% of the required torque value and check the torque of the fastener, turning it in the tightening direction. If the fastener does not move, use a paint pen and mark the fastener for future inspections. If the fastener moves, remove the fastener, clean the threads, and apply the appropriate thread locker. Install the fastener and torque to the proper value. Use a paint pen and mark the fastener for future inspections.

The wheel fork shaft and retaining hardware have been changed.

The double roll pins that retain the shaft have been changed to a solid, grooved Driv-Lok pin. The new stainless steel shafts are being made longer to accommodate snap rings at the ends of the shafts. The snap rings will act as a secondary retention. A grommet (P/N 1212648) may be needed to prevent the wires from getting chafed where the wires for the iWAREHOUSE unit go through the cover. Any wires that go into the tractor should be routed away from components that move to prevent them from being pinched or chafed. Refer to the photo below for an example of the grommet installation.

Model 8900 Bracket Installation 1. Turn the lift truck OFF and disconnect the battery connector.

2. Remove the battery to access the tractor frame bulkhead.

3. If necessary, drill the mounting holes (7/16 inch) for the Mounting Bracket.

Note: Use caution when drilling. Do not damage any components or wire harnesses mounted to the bulkhead within the tractor.

4. Remove any burrs or sharp edges from the newly drilled holes.

GENERAL INFORMATION:

Handle Lever force may be greater than 5 pounds to move the lever out of the neutral position on P/N PL-40276M and PL-40276TDM (Teardrop Handle).

SERVICE INFORMATION:

Prior to shipping 6-packs, or during initial assembly of the handle to the truck, perform the following tests on all handles.

1. Perform Lever Force Test a. Cut the zip tie that attaches the chain to the handle. b. Use a spring scale to measure the force needed to move the handle out of the neutral position. Reference the drawing on page 2 for correct measuring distance (1.5 in. or 38.1 mm) from the tip. If the force is greater than 5 pounds, replace the handle assembly with the P/N referenced above.

2. Perform a Lever Feel Test a. Put your hand on loop of the handle. b. With two fingers, move the lever up and down through the neutral position. If the lever is not able to be moved easily up and down through the neutral position using only two fingers, replace the handle assembly with the P/N referenced above.

1. Locate the cable harnesses coming out of the handle base. The harnesses that come down from the handle (Harnesses 1 and 2 in the pictures below) must be disconnected and pulled out of the stem when the handle is removed. This will involve cutting cable ties, so take note of where they are and what is bundled together.

Harness 1 ends in two different connectors, right next to the connector from Harness 2, just under the wrapper at the top of the bulkhead. In the images below, Cable 3 is from the floor mat and Cable 4 is from the backrest controls. They can both stay connected as they do not run through the handle tower.

2. Unfasten the 4 bolts attaching handle tower to truck frame and remove handle tower assembly and set aside. The exposed pedestal plate will need to be modified to accommodate the new hardware.

3. Evaluate the condition of the original pedestal plate. If the plate is in fair-to-good condition, clean it up and prepare a good surface for welding another flat plate on top of it. Fill and grind any cracks that have already formed. Drill out the bolt-holes to be clearance for M8 bolts (Ø.358 in.).

4. Grind a chamfer on the upper edge all the way around the profile to create a 1/4 inch weld pocket.

5. Make sure to align the new 0.5 inch plate to the old plate so that the tower will fit in the same vertical space in the bulkhead. Align the rectangular wire pass-through holes in the two plates to ensure correct orientation.

When aligned correctly, the weld pocket should closely match up with the edges of the new plate.

The width and length of the two plates will be the same, so align the edges and clamp in place during welding. If the handle tower is skewed in any direction it may hit the sides of the bulkhead or the battery.

Double-check that when the bolts are inserted through the top plate they clear the through-holes that were drilled in the bottom plate. Clamp the plate in place and weld. After the new plate is welded on to the top of the pedestal clean and paint.

Replace with the new post weldment (thicker bottom plate, increased weld coverage) and re-insert adjustment hardware, rod end stud, and loop clamp, making sure to coil the main harness correctly in the tower.

d a. Retrieve the handle tower and prepare to separate the lower post weldment from the top post and handle assembly. Make sure to keep all the hardware except the nuts as you will be reinstalling it on the new weldment.

b. Replace the old post weldement with the new, reinforced one. The height adjustment nuts that were just removed from the assembly will be replaced with flanged M8 locking nuts (P/N 1169843/003). Reinstall the post weldment with the new lock nuts, reuse the old bolts and loop clamp hardware.

Reassemble handle tower on pedestal, using longer bolts with washers and nuts.

8. Align the handle tower with the new plate on the truck frame. Insert new, longer bolts (with washers) through the clearance holes in the tower base. The bolts should extend beyond the bottom of the old plate enough to fully engage the lock-nut.

9. Reconnect wiring harness from handle and test. When it checks out, make sure the wires are cable tied back together and any excess length is looped and secured. With the forks in the lowest position there should be just a little slack in the wires coming out of the stem.

Removing and Installing the PSU Controller 1. Remove the PSU from the truck.

2. Place the PSU on a Static Mat. Put on the wrist strap and connect the ground cord to the mat.

3. Remove the two screws connecting the controller to the motor.

4. Grab the casing with the bare hand to avoid potential electrical differences between your body and the unit.

NOTE: Do not wear gloves.

5. Carefully lift the controller slightly and turn it 90 degrees (see Figure 1). Connect the ground cord to the housing of the controller before performing the next step.

6. Remove the connector by pressing the locking device to the left. Remove the three flat pin connectors (to the left in the picture) using a pair of tweezers. Do NOT pull the motor cables directly!

7. Inspect the gasket and if damaged install a new one.

8. Remove the new controller from its packaging. Connect the ground cord to the housing.

9. Reconnect the wires as shown in Figure 2. From left to right, the three wire colors are Red, Black, and Yellow. Connect the small wires. Make sure the locking tab engages.

10. Place the controller onto the motor. Make sure no cables are pinched between the housing and motor. Apply a drop of thread-locking compound (P/N 1013829) on the screws. Torque the screws to 7 in. lb. (80 Nm).

11. Install the PSU in the truck. Run Learn and test for correct operation.

Each eccentric pin has a punch mark to assist in determining where the eccentric presently is and what direction to turn the pin to gain the required adjustment. The drawings above show the orientation of the eccentric with the punch mark facing the 0 position. When adjusting fork height, make sure that both the right and left eccentrics are turned in the same direction. Use the diagram above as a reference.

The number 2 location will always be toward the load wheels.

PalletPro Field Troubleshooting Guide 1. Upon receipt of a report of poor performance on a GNB PalletPro battery pack, a technician should follow the procedure below to determine the cause of the poor performance.

2. Check overall voltage of the battery pack by measuring the DC voltage at the SB plug with a calibrated DC Volt Meter. a. If the voltage is between 25.33 and 25.8VDC (normal fully charged open circuit voltage (OCV)), proceed to Step 3. b. If the voltage is less than 25.32VDC, the battery is not fully charged. i. Connect the battery to the charger and plug the charger into the AC outlet and allow for a full charge. ii. Recheck voltage after charge is complete and repeat Step 2. c. If after one full charge, the voltage still remains below 25.32V, check individual bloc voltages at open circuit. i. If all blocs are within 0.1 V of each other, proceed to Step 4, Charger Troubleshooting for the charger model that is installed in the PalletPro d. If the blocs vary by more than 0.1VDC, there is a problem with an individual bloc, replace defective bloc(s), record individual OCVs and submit field data to GNB warranty for review.

Saft Model MP750-1225G (Due to Smart Start, battery must be below 80% state of charge. If it is above 80% the charger will shut down protecting the battery from overcharge. The charger applies an initial current to the battery of 4A. If the battery voltage increases to 26.16VDC (2.18VPC) in less than 5 minutes, the charge will terminate. If the battery does not reach this voltage in 5 minutes, the charger initiates a full charge sequence.)

Connect charger to the battery.

Connect the AC plug to the 115V AC outlet Upon startup, check that LED’s are operating as per below: i. Green – SOLID ON ii. Yellow – FLASHING iii. Red –OFF iv. If LED’s are not per above, 1. Check AC voltage supply is at least 105VAC and plug is properly connected.

2. If less than 105VAC, then plug into alternate outlet.

3. If VAC supply is >105VAC and properly connected, contact local GNB service. v. IF LED’s are lit per above, 1. Check output current with Amp meter.

2. Output current should be 25A after 5 minutes. a. If output current is not 25A, contact local GNB service. b. If output current is 25A, charger is operating correctly. vi. Allow charger to complete charge: vii. If RED LED begins to flash, check battery voltage is above 18V. 1. If battery voltage is above 18V, disconnect charger from AC and reconnect. If flashing red continues, contact local GNB service.

2. If battery voltage is below 18V, battery is under voltage.

MAC Model SVR2425125/6 LED Indicators 1. AC Power applied – All 5 LEDs will flash 3 times, then each lamp will flash once individually. Finally all lamps will be off.

2. AC power is applied. Battery is plugged into charger - All 5 LEDs will flash 3 times, then each lamp will flash once individually, checking AC Power. If battery is connected, all 5 LEDs will flash 3 times again. After a 3-5 second delay the charger will turn on.

TROUBLESHOOTING ATTENTION!! DO NOT PERFORM REPAIRS ON THE CHARGER THAT ARE HIGHLIGHTED IF CHARGER IS WITHIN 1st YEAR OF WARRANTY SEE BATTERY SERIAL MATRIX AT END OF GUIDE ALL ACTIONS WITH THE EXPCEPTION OF REPLACING THE BREAKER AND/OR THE STOP BUTTON CALLS FOR FULL CHARGER REPLACEMENT Charger will not turn on.
