A - ADJUSTMENT OF WHEEL ALIGNMENT A1 - This operation is to be carried out in the event of a change of parts or a disassembly of the steering system.

- Start by pre-adjusting the steering connecting rods.

- The dimension A (Fig. A1) between the lines of the ball joints must be 1044 mm.

- Reassemble the totality and check the dimension B (Fig. A2) between the outer surfaces of the wheel hubs. B = 1232 mm (± 2 mm).

- If necessary, adjust by turning the connecting rod 1 (Fig. A1).

- Tighten the lock nuts 2 (Fig. A1).

B - FREE-WHEELING B1 - Remove the circlips 3 (Fig B1 or B2) (circlip pliers).

- Remove the stop 2 (Fig B1 or B2).

- With a pliers, remove the central pinion.

- Replace the stop for transport.

REASSEMBLY - Carry out the operations described above in the reverse order.

- Check the oil level.

A- REMOVING THE HOSES FROM THE UPPER PART A1

Note :

For this operation, you will need guide wires - they must be resistant and flexible - once attached onto the hoses, they will be covered with tape to form a type of cone that will facilitate the passage into the ducts.

A3 e.g. : REMOVING THE PLATFORM ROTATION ENGINE HOSES - Extend the telescope arm as far as possible.

- Cut off the power supply by means of a battery disconnector (under the wheel engine bonnet).

- Dismantle the chain (foot and head)1 (Fig. A3) (4 mm hexagonal wrench and 10 mm wrench).

- Dismantle the flanges (42 and 46 page 5) in order to release the hoses (10 mm wrench).

- Dismantle the sheet metal flange 5 ( page 5) from the hose trough (10 mm wrench).

- Dismantle the telescope hose fixed cover 51 (page 5) (10 mm wrench).

A4 - Remove the spiral from the hoses of the basket rotation motor 2 (Fig. A 4).

- Locate the two hoses 3 (Fig. A4) on the rotation motor.

- Remove them and seal off with plugs - Fix a guide wire at the end of the damaged hose.

- Dismantle the cover 4 (Fig. A5) from the upper articulation (10 mm wrench).

- Remove the spiral from the hoses located in the articulation.

- Disconnect the hose from one of the connecting tees 5 (Fig A6).

- Fix a guide wire and release the hose REASSEMBLY A5

- Fix the guide wire onto the new hose - Connect the new hose onto the connecting tee 5 (Fig. A6) - Pass the other end of the hose into the duct 6 (Fig. A5) by pulling it with the aid of the remaining guide wire.

- Position the hose along the fixed telescope arm and place on the chain lower folded sheet metal. Then reassemble the fixed telescope hose cover.

- While continuing to pull with the aid of the guide wire, pass the hose into the chain.

- Reassemble the chain.

- Position the chain into the hose shoot and reassemble the sheet metal flange.

- Pull and reconnect to the rotation motor.

- Return the articulation ducts and the spirals to their original position.

- Reassemble the flanges.

- Before operating the platform, check the hydraulic oil level.

Note :

- The removal of the tilt cylinder hoses is identical to that of the platform rotation engine.

- The removal of the telescope cylinder hoses calls for the exclusive dismantling of the telescope arm cover and of the articulation cover.

- Care must be taken to return the duct to the level of the articulations by leaving a big enough curve for the movement.

B - REMOVING THE HOSES FROM THE LOWER PART B1

Note :

For this operation you will need guide wires - they must be resistant and flexible - once attached onto the hoses, they will be covered with tape to form a type of cone that will facilitate the passage into the ducts.

Position the arms in order to facilitate the work.

e.g. : removing the telescopic cylinder hoses - Cut off the power supply by means of a battery disconnector (under the wheel engine bonnet).

- Dismantle the lower tie rod hose cover as well as the upper arm hose cover.

- Dismantle the turret 3 hose cover so as to release the duct (see fig. B3) - Dismantle the upper and lower right turret cowls.

- Dismantle the damaged hose at the articulation level.

- Fix a guide wire onto its end.

- Disconnect the damaged hose at the distributor level and remove it by pulling it.

REASSEMBLY - Proceed in the same way as for the reassembly of hoses from the upper part.

- Remove the guide pads.

- Dismantle the articulation axle 2 (fig. F1) of the basket (13 mm wrench and circlip pliers)

- Pull out the hoses.

ADJUSTING THE PLATFORM OVERLOAD SPRINGS This operation must be carried out when one or several springs have been dismantled.

- Adjust each spring in accordance with the dimensions stated below.

ADJUSTING THE LOAD DETECTION UNIT - Loosen the load detection screw as much as possible.

150 AET - Place a 250 kg load into the basket and adjust the load detection screw to allow it to operate.

- with 250 kg* the sound alarm must not be activated.

- with 260 kg the sound alarm must be activated.

171 AET - Place a 150 kg load into the basket and adjust the load detection screw to allow it to operate.

- with 150 kg* the sound alarm must not be activated.

- with 160 kg the sound alarm must be activated.

- The four springs must have the same stress (see chapter : adjustment of the platform overload springs).

- The four connecting rods mark 1 (Fig. C) must be subject to the same tension. This adjustment is carried out with the fitting mark 2 (Fig. C). The detection of the overload must be correct no matter where the load is placed in the basket.

REMOVING THE BASKET ROTATION ENGINE A - Locate the basket rotation engine hoses.

- Dismantle the ring gear case 1 (Fig. A) ( 3 screws, 10 mm wrench).

- Dismantle the two hydraulic hoses 2 (Fig. A) (19 mm wrench).

- Dismantle the two locking screws 3 (Fig. A) of the engine (10 mm hexagonal wrench).

- Remove the engine 4 (Fig. A).

REMOVING THE TURRET ROTATION ENGINE B - Locate the turret rotation engine hoses.

- Dismantle the ring gear case (5 screws, 10 mm wrench).

REMOVING THE ELECTRIC PUMP A - Open the left turret cowl.

- Lift the telescope arm.

- Cut off the power supply (battery disconnector).

- Remove the electric pump housing.

- Disconnect the engine electric cables.

1 (Fig. A) = A1 (+ battery disconnector) 2 (Fig. A) = D2 (- variator) - Drain the oil tank.

- Dismantle the suction tube 3 (Fig. B) (36 mm wrench) and the lifting hose 4 (Fig. B) of the pump (30 mm wrench).

- Dismantle the two attachment clamps 5 (Fig. B) of the electric pump.

- Remove the assembly.

REASSEMBLY - carry out the operations described above in the reverse order.

- Fill the oil tank (see chapter "General points") and check the level.

- Disconnect the electric cables 1 (Fig. A, B, C or D) from the engine.

- Disconnect the tachometer cable plug 2 (Fig. B or C) (only on the left engine).

- Dismantle the hydraulic hose 3 (Fig. A) and the coupling 4 (Fig. A) from the brake release circuit.

- Dismantle the reducer / brake / engine assembly.

REMOVING THE LIFTING CYLINDERS A

LIFTING CYLINDER OF LOWER ARM - Locate the hydraulic hoses.

- Position the lower arm horizontally.

- Tightly block the lower arm using stays or a pulley.

- Remove the right upper turret cowl 1 (Fig. A).

- Remove the right lower turret cowl 2 (Fig. A) (10 mm wrench).

- Dismantle the 4 fastening nuts 3 (Fig. B) from the oil tank - distributor assembly 4 (Fig. B) (13 mm wrench).

- Shift the oil tank - distributor assembly (see Fig. C) so as to release the access 5 (Fig. C) to the lower cylinder foot axle.

- Dismantle the locking axles 6 (fig. D) of the lower cylinder.

- Remove the cylinder 7(fig. D).

- Disconnect the hydraulic hoses (19 mm wrench) and blank them off.

REMOVING THE AXLE LOCKING CYLINDER (OSCILLATION) A - Dismantle the front gear cover (10 mm wrench).

- Locate the hoses.

- Position the platform (lower arm lift as much as possible) and orientate the wheels so as to obtain as much accessibility as possible.

- Weight of front axle : 280 kg - Cut off the power supply (battery disconnector).

- Untighten the wheel nuts (29 mm wrench).

- Put the machine onto wedges.

B - Remove the wheels.

- Dismantle the fixing device 1 (Fig. A) from the steering and cylinder head rod (left side) (30 mm wrench).

- Dismantle the locking screw from the oscillation cylinder foot axle 2 (Fig. B) (13 mm wrench) and drive it out so as to release the axle.

- Dismantle the oscillation cylinder head axle 3 (Fig. C) through the port 4 (Fig. B).

- Wedge the axle (with a hoisting machine).

- Dismantle the shaft 5 (Fig. B) from the axle.

- Tilt the axle (see Fig. D) so as to release the oscillation cylinder rod.

- Pull out the cylinder from the front part of the chassis.

- Disconnect the hydraulic hose(s) (as per assembly) (19 mm wrench) and blank them off.

- Disconnect the safety valves 5 (Fig. E) - Remove the cylinder.

REASSEMBLY - Carry out the operations described above in the reverse order.

- Cut off the power supply - Open the left turret cowl.

- Open the electric box.

- Disconnect the nine connectors 1 (Fig. A).

- Dismantle the 4 locking screws.

- Change the electronic baseboard 2 (Fig. A).

NOTE :The electronic baseboard is delivered without a microprocessor, you must collect it from the old baseboard or if necessary, order a new one. For the set-up, follow the directions described below.

REPLACING THE MICROPROCESSOR - This operation must be carried out with great care since the microprocessor pins are very fragile.

- Lift one side of the microprocessor 3 (Fig. B) by means of a small screwdriver 4 (Fig. B).

- Finish disengaging it by taking it between your fingers and by pulling it slowly towards you (place your thumbs behind in order to avoid its slipping out).

- Before its fitting, care must be taken with the direction of assembly. The polarizing slot (a half-moon) 5 (Fig. C) of the microprocessor must fit into the serigraph slot 6 (Fig. C) on the electronic baseboard.

- Present and slightly engage the lower pins into the bracket.

- Then, while tilting the microprocessor upwards, push in the upper pins.

- Finish the operation by exerting a light pressure with the thumbs.

NOTE : In the event of ordering a microprocessor, indicate the MANITOU part number and the complete designation mentioned on the microprocessor. example :

- Open the wheel engine bonnet.

- Remove the variator cowl 1 (Fig. A) (2 screws, 10 mm wrench)

- Disconnect the cables 2 (Fig. C) as well as the main box - variator cable bundle 3 (Fig. C).

- Dismantle the 4 locking screws and remove the variator assembly.

- Locate the cables to be disconnected for the removal of the element.

- Get in the platform.

- Open the control box.

- Disconnect the multiwire bundle 1 (Fig. A).

- Remove the spiral from the basket control board tube.

- On the control board : disconnect the two assemblies 2 (Fig. B). disengage the required cables in the assembly 3 (Fig. B).

- For the cable bundle change, proceed in the same way as for the hoses change.

- Care must be taken with the wire numbers and colours. To help you, see the electric diagrams in the group 80-6-M.23 FR. (Example of connection on following page).

1 - PRESENTATION

The calibrator is connected to the variator connection 1 (Fig. A) known as the adjustment connection.

The calibrator enables the various parameters to be set numerically. The value of these parameters may be read off on the calibrator's digital display.

Thanks to the microprocessor all these parameters are entered into the variator memory.

Each parameter to be set is selected with the "SELECT" button 2 (Fig. A). The setting is adjusted upwards by pressing + 3 (Fig. A) and downwards by pressing - 4 (Fig. A).

The calibrator also enables a diagnosis to be carried out on the truck's wiring, and provides assistance with tracing faults.

No adjustment apparatus such as shunt, ammeter etc. is required.

2 - ADJUSTING SETTINGS WITH THE CALIBRATOR

- Connect the calibrator to the variator.

NOTE : The first indication on the calibrator shows the number of minutes of operation of the variator. By pressing - 4 (Fig. A) you get the time in hundreds of hours and by pressing + 3 (Fig. A) you get the time in thousands of hours.

- Select the various parameters to be set using the "SELECT" button 2 (Fig. A).

- Adjust the parameter settings by pressing + 3 (Fig. A) to increase and - 4 (Fig. A) to decrease.

3 - THE CALIBRATOR AS AN OPERATION CONTROL APPLIANCE With the calibrator connected to the variator, switch off the ignition key, use the "SELECT" button 2 (Fig. A) to move into the "TEST" position 5 (Fig. A).

SAFETY SYSTEM When the test position is displayed, the platform operates normally.

The first control is the accelerator, the display varies between 0 and 100 % when the accelerator varies from the min. to the max. position.

To select the other tests, use the + and - buttons 3 - 4 (Fig. A).

4 - THE CALIBRATOR AS A MEASURING APPLIANCE

The last 5 positions on the calibrator enable it to be used as a measuring appliance.

Batt........................ Indicates the battery voltage (by pressing + 3 (Fig. A) you get the maximum battery voltage at which the variator has been powered).

Motor V ................. Indicates the motor voltage.

Motor Amp ............ Indicates the motor current.

Temp .................... Indicates the temperature inside the variator (by pressing + 3 (Fig. A) you get the maximum temperature at which the variator has operated).

Test ...................... Controls the platform control function.

The battery voltage measurement can be made at any time at all, including when the truck is in operation, which means that battery voltage variations can be analysed if required.

The measurement of motor voltage during operation enables the voltage to be applied at the motor terminals to be determined for a given speed 1 or 2.

The value of this voltage, calculated as a percentage of the battery voltage, determines the setting value for speed 1 or 2.

The measurement of the truck motor current e.g. when loaded or on a ramp, can help to determine the value of the limit current to which the variator is to be set.

The temperature measurement enables the conditions in which the variator is heated - and hence the operating conditions of the truck - to be measured.

5 - DIAGNOSES Through utilization of the microprocessor, the variator comes equipped with a diagnostic system. This extremely straightforward system uses a green LED 6 (Fig. A) located near the calibrator connection.

- On closing the ignition key the LED should come on, and remain lit.

This means that the variator is functioning correctly.

- If the green LED 6 (Fig. A) is off, this means that : - The variator is not in a state to operate.

- The safety circuit on the variator is damaged.

- The noise suppression devices on the switches are damaged, etc.

- The fuses are damaged.

- The green LED 6 (Fig. A) may also flash on and off a certain number of times and this can happen as soon as the ignition key is closed.

A - ADJUSTING PLATFORM OVERLOAD SWITCH A (250 kg switch) - Turn on the platform.

- The platform must be along the line of the machine.

- Load the platform with nominal load : 250 kg*.

B - ADJUSTING THE LOWER ARM SWITCH

- Switch 1 (Fig. B) must come on when the upper articulation comes up against the counterweight 2 (Fig. B).

- Adjust the switch so that it is triggered as soon as the articulation starts to come up against the counterweight.

- Check that the switch is operating correctly by simulating the lowered arm.

C - ADJUSTING THE TELESCOPE ARM SWITCH

- The telescope arm switch 1 (Fig. C) is set so as to go off when the mobile telescope tube is extended by approximately 20 mm or when the telescope arm is raised by about 500 to 600 mm.

- When the telescope arm switch and the lower arm switch are on, the platform moves into high speed.

- If either of the two switches goes off, the platform immediately moves into low speed.

D - ADJUSTING THE SLOPE DETECTOR D1 - This adjustment must be carried out when a new slope detector 1 (Fig. D1) is mounted onto the machine.

- Place the platform on even ground.

- Lift the upper arm - Position a spirit level onto the slope detector.

- Put the detector on line.

D2 - Position a spirit level 2 on the front of the chassis (Fig. D2).

D3 - Position a jack 3 (Fig. D3) on the front of the chassis.

- Lift the platform so as to tilt it with a 3° angle, check with the aid of a spirit level 2 (Fig. D2).

D4 - Act upon the "angle" screw 4 (Fig. D4) of the slope detector in order to turn on the red LED 5 (Fig. D4).

- The sound alarm must ring for approximately 2 seconds after turning on the red LED.

6 - Procedure for changing a potentiometer : A - Fit the corresponding small gear shipped on the new potentiometer.

B - Important : Carry out cursor adjustment on the balance point : place an ohmmeter between the cursor and the balance point. Turn the potentiometer rod so as to obtain 0 ohm on the ohmmeter. Mark the rod's position in relation to the potentiometer.

C - Mark the old potentiometer wiring and disassemble it (3 mounting screws).

D - Position the new potentiometer. When the manipulator is in the idle position, the potentiometer should be facing its "balance point" mark (see paragraph 3). If necessary, use the ohmmeter to recheck.

E - Wire the new potentiometer in the same way as the old one. If necessary, check the electrical diagram in this chapter.

F - You are advised to do a check with the calibrator, on the SEVCON variable speed unit (see SEVCON variable speed unit chapter). In idle position, the reading should be 0% and 100% in max. position in both directions.

7 - Procedure for changing the switch block A - Mark the switch block wiring and disconnect.

B - Remove the faulty switch block (4 screws at the ends). Fit the new block and wire it as before. If necessary, check the electrical diagram in this chapter.

C - This manipulation may alter the idle balance point on the potentiometers. In which case, repeat the procedure for changing a potentiometer (starting at point B).

D - Check that all 4 directions (2 axles) are being detected via the LED on the switch box main board. (see electrical diagram chapter).
