1. Overall system description The TMDC-EXX MG Set excavator control from TMEIC-GE is a high-performance, innovative hardware-software system built on proven technology & years of GE experience. A common bus DC rectifier feeds IGBT field exciter-regulators for generators and motors. A single highspeed PLC provides precise control & high productivity.

2. Overview of Shovel Motions The fundamental purpose of the mining shovel is to remove material from the earth, elevate it to the required height, turn to the unloading position, deposit the material, and return to the digging position. This process is the digging cycle of the shovel, typically lasting 25-40 seconds per cycle. A conventional mining shovel removes the desired material using the cutting force provided by the hoist motion with the cutting position adjusted by the crowd motion.

A Motor Generator DC shovel drive system is used on the 182M excavator. The shovel power is connected to an induction motor which turns DC generators on a common shaft at constant speed. These generators control the four motions of the mining shovel. During digging the three motions of the shovel that are controlled by the DC generators are hoist (raise and lower the bucket of the shovel), crowd (move shovel bucket in and out of the material being dug) and swing (rotate the shovel to digging and dumping positions). To allow the shovel to move to a new location a fourth motion, propel, is powered by the hoist and crowd generators. These are disconnected from the hoist and crowd motors and then connected to the two independent propel motors (PM).

All the motions of the shovel are controlled from an operator's cab through a coordinating PLC, which also supervises the various auxiliary systems on the shovel. Each of the motions has a dedicated DC-EXX control system, controlled by the onboard PLC system.

3. Overview of DC-EXX System 3.A. The DC–EXX control system for MG-set powered excavators uses a combination of exciter power converter technologies to give maximum performance with design simplicity.

3.B. Power for Generator and motor fields is provided through rectified outputs from one transformer for motors, generators and dipper trip supply. The shared common DC bus feeds exciters incorporating proven microprocessor controlled IGBT transistor PWM DC choppers.

3.C. A single embedded Controller provides control, protection and coordination of Shovel motions and shovel control functions. The Bucyrus shovel supervisory section of the PLC [TMGE programmed to OEM standards] provides operational commands and receives dynamic feedback through the PLC shared memory.

3.D. Figure 2 below gives an overall view of the DCEXX system and the motor generator sets it controls.

Requiring minimum maintenance since no contactors are used in DC circuits except to select Propel or Dig mode armature connections.

3.G. The shovel dipper trip motor is fed from the common DC bus, eliminating the need for external resistors and contactors while providing regulated currents and torques.

3.H. The high-speed drive Controller is used to: •

Minimize relays, wiring and maintenance and set proper limit levels,

•

Regulate motions in response to digging conditions,

•

Implement the Bucyrus shovel supervisory and monitoring functions.

4. Equipment Line-ups 4.A. Equipment is arranged in 3 enclosures. [Additional equipment is included in the medium voltage starters in TAB 8].

Main Control lineup consisting of two sections, one 24 and section containing the system converter and one 48 inch section containing the system IGBT chopperexciters. These are assembled into a single 72 inch equipment lineup.

5. Armature Loop Control Diagram 5.A. Figure 6 below shows one loop of a typical excavator control implemented in DC-EXX system equipment. Discrete isolators bring the high potential-to-ground signals from the armature loops into the control for monitoring and feedback. The Generator Field exciter sets the level of the motor field current based on demands of the motion and on commands from the Drive Controller over Profibus.

5.B. Note the typical layout of a chopper power circuit shown in the lower left.

5.C. Finally, note the dual mode thyristor crowbar switch used across the fields for flux decay control and field protection. In normal operation this crowbar is used to short the field circuit on command. For a loss of machine power or under a fault, the crowbar self-triggers if the voltage across it exceeds safe levels.

7. Dig-Propel Transfer Contactor Panel The Dig-Propel Transfer Contactor Panel contains the following major pieces of equipment.

For a complete list see the device spreadsheet included respective the end of this chapter.

For a detailed description of the Dig-Propel Transfer Contactor Panel, see TAB 6 of this manual.

7.A. One 2-pole contactor closed during digging. This contactor connects the hoist generator to the hoist motor and the crowd generator to the crowd motor. When open, the hoist and crowd motors are disconnected from their respective generators.

7.B. One 2-pole contactor closed during propel operation. This contactor connects the hoist generator to one of the propel motors the crowd generator to the other propel motor.

When open, the propel motors are disconnected from their respective generators.

7.C. Each contactor is latched, and has non-contact proximity switch electrical interlocking and interfaces to dragline controller circuits. The latch for unlatch operation requires specific 120 V control signals from the PLC to open or close the hoist and crowd loops.

7.D. System remote I/O contained in the drive for and should cabinet will connect to terminal strips in the dig propel panel to command dig or Propel mode, and receives contactor position status for the the supervisory control.

8. System Supervisory PLC and Drive Controller Panel The System Supervisory PLC and Drive Controller Panel is located in the rear of the operators cab. Details of this panel are found in TAB 9 and in the PLC System Elementary sheets.

8.A.

Includes a Rx3i Automation Controller for DC-EXX drive sequencing, protection and coordination, and communication. Drive controller programming is included.

8.B.

Includes programming within the same processor for supervisory functions including I/O interface to lubrication, MG starting, MCC interface rear cab and maintenance displays, remote I/O and local I/O.

8.C. Includes set up, maintenance and diagnostic HMI display.

DC-EXX AC / DC Converter Project 8084-8102

The DCEXX system includes an AC-DC Converter to produce the DC bus each of the generator and motor field circuits. In addition, this same bus is used to power the dipper trip control to release material from the bucket of the excavator.

Figure one below shows the overall one-line diagram of the 182M shovel DC-EXX control system. The AC-DC converter section is emphasized with a cloud callout.

Figure 1 DC-EXX Overall Control with Converter Section Highlighted Overall Converter Circuit Function Transformer T1 feeds AC incoming fuses with 230 vac input from the shovel MCC through Contactor LE. The coil of LE is controlled by the onboard PLC. The converter will produce a nominal 300 VDC output, and is rated 350 amps dc output. It consists of a 6-pulse rectifier, with 3 diodes and 3 thyristors. The thyristors are used at initial energization for charge control, to gradually apply voltage to the system capacitors. There are capacitors within the converter itself, and within each chopper module feeding the fields or the dipper trip. The converter includes Overcurrent protection and also ability to shut down on a command from the PLC.

System Charging & Discharging the capacitors within the system reside in both the converter and each of the chopper exciters. When the system is first energized, charging is accomplished by means of the thyristor half of the converter bridge.

The converter is slowly phased on, limiting charging current in the capacitors. This prevents fuse blowing in the chopper exciters.

Note that each chopper exciter is equipped with a disconnect switch, located behind the doors of the 48 inch control cabinet. The function of this switch is described more fully under the Component Details tab.

Briefly, the switch allows the disconnection of the chopper exciters for each shovel motion and the dipper trip function. The switch can be locked in the OFF [DISCHARGE] position.

The charge-discharge switch has a four-positions: OFF [DISCHARGE]-CHARGE-READY-RUN. Only in the RUN position will be motion be free to move. When emotion is deactivated by rotating the switch toward the OFF-DISCHARGE position, RUN permission is first removed from that motion.

If power is lost to the shovel, or if AC power is removed from the converter by the MCC or the LE contactor, after a time delay, a discharge resistor is connected across the DC bus to remove energy from the system can bring the voltage to zero.

Energy Absorption An IGBT Field Energy Braking Unit [Absorber Chopper] is built into the AC / DC converter. This chopper automatically connects an energy absorption resister to the DC bus whenever the bus voltage rises above the set trigger voltage [adjustable] of 660 Volts. The resistor limits the braking resistor current to less than 145 amps, the rating of the transistor. When the voltage falls a fixed level below the braking trigger level, the transistor turns off. The on off cycle repeats until the energy is dissipated, and the voltage level has stabilized. A typical situation requiring the firing of the absorption chopper occurs whenever power is suddenly lost from the input to the shovel. And even more typical situation would occur whenever the hell he contactor is dropped due to operator command or protective shutdown from the PLC. Ground Protection Ground detector circuitry for the DC bus is implemented through a resistor bridge. The center tap of the resistors is connected to a voltage detector in the shovel PLC. Any ground within the systems connected to the DC bus will initiate a ground fault alarm.

DC-EXX Chopper-Exciter Project 8084-8102

The DCEXX system includes an AC-DC Converter to produce the DC bus each of the generator and motor field circuits. In addition, this same bus is used to power the dipper trip control to release material from the bucket of the excavator.

The DCEXX system employs IGBT chopper controlled exciters to power the generator and motor fields of the shovel system.

Figure 1 highlights the chopper exciters in the generator and motor field configuration in the overall oneline diagram of the 182M shovel DC-EXX control system. The field exciter section for the hoist motion is emphasized with a cloud callout.

There are energy storage capacitors within each chopper module. Each shovel motion includes two choppers, one controls the generator fields and one to feed the motor fields of that motion. The system PLC directs the generator field exciters with commands from the operator and the system. volts, Armature amps, motion speed, field current, etc.] is also transmitted across the Profibus back to the PLC. These are used by the control system as feedbacks, and for display on the HMI screen in the rear of the operator cab.

Each of the motions includes a chopper controlled motor field exciter, which receives its current reference from its associated generator field exciter. Motor field level is determined by the microprocessor in the generator field exciter based upon the settings in the generator field exciter and operating conditions. The motor fields are strengthened or weakened to match operating conditions.

Integration of DCEXX Exciters into Armature and Field Circuits The DCEXX system is built around high-speed regulation of armature voltage and current within the microprocessor control of the DCEXX chopper exciters. The PLC system provides critical outer loop control, current and voltage limits, based on operator requests and machine settings, and transmits all these via Profibus to the DCEXX hardware. Software regulators within the generator field exciter. The generator field exciter in turn, provides the motor field strength appropriate to the speed and torque requirements of the motion.

Figure 1A below shows the integration of the exciters and the Armature Loop's including the isolators required to safely bring back the high-voltage voltage and current signals into the DCEXX.

Chopper-Exciter Charging & Discharging The capacitors within the chopper exciters must be charged and discharged. When the system is first energized, charging of the entire bus is accomplished by means of the thyristor half of the converter bridge. The converter is slowly phased on, limiting charging current in the capacitors. This prevents fuse blowing in the chopper exciters.

Each motion’s chopper exciters are equipped with a disconnect switch, located behind the doors of the 48 inch control cabinet. The function of this switch is described more fully under the Component Details tab. Briefly, the switch allows the disconnection of the chopper exciters for each shovel motion and the dipper trip function. The switch can be locked in the OFF [DISCHARGE] position.

The charge-discharge switch has a four-positions: OFF [DISCHARGE]-CHARGE-READY-RUN. Only in the RUN position will be motion be free to move. When emotion is deactivated by rotating the switch toward the OFF-DISCHARGE position, RUN permission is first removed from that motion.

If power is lost to the shovel, or if AC power is removed from the converter by the MCC or the LE contactor, after a time delay, a discharge resistor is connected across the DC bus to remove energy from the system can bring the voltage to zero.

Ground Protection Ground detector circuitry for the entire DC bus is implemented through a resistor bridge. The center tap of the resistors is connected to a voltage detector in the shovel PLC. Any ground within the systems connected to the DC bus will initiate a ground fault alarm. Individual ground fault detection for the individual motions can be isolated during maintenance by the energizing all the exciters and then sequentially energizing one exciter at the time until the fault is located.

Operating and Protective Settings Operating, regulator and protective settings for the microprocessor control of the DCEXX chopper exciter are made in two ways: 3 Regulator and protective settings are done through the application of a simple PC-based software tool provided with the system called WinNew. This is documented elsewhere.

3 Dynamic operating settings are transmitted to the exciter via the Profibus communication link from the PLC. Such items as current limit, speed, current or voltage reference requests, etc. these items change dynamically and are limited by the basic settings stored in the exciter.

Refer to Figure 2. Each of the motions is fed from the common DC bus shown as reference 1 above.

The voltage on this bus is nominally at 300 V DC, but can vary significantly over the shovel operating cycle, typically ±10% during digging operation.

The chopper exciter is connected to the DC bus through the charge-discharge-disconnect switch shown at reference 3. Each exciter is protected by a high-speed fuse shown at reference 4. Each exciter on the DC bus is isolated from interference from the other exciters by decoupling reactors shown at reference 5.

The exciter itself, shown as reference 2, consists of an IGBT bridge is shown below in Figure 3.

As shown to the right of Figure 3, the transistors in the chopper exciter are switched on and off in a PWM [pulse width modulated] pattern. For higher current, the transistors are turned on for a higher percentage of time [bottom trace]. The top trace shows a lower percentage on PWM firing pattern that would produce lower average current.

When motor or generator field strength is changed by the chopper exciter, energy can flow out of the field into either the DC bus to be used by other exciters, or into the energy absorption resistors shown in above at reference 7.

Field Energy Control If power is lost or emergency conditions require it, the field energy is contained and captured by the crowbar device shown at reference eight above. This device can self-trigger, or is triggered into conduction removal of a 24 V DC's failsafe signal by the PLC system. This failsafe signal is also removed by any fault within the exciter itself. Figure 4 below shows a typical arrangement for a crowbar module and field circuit.

Chopper Exciter System Connections and Shovel System Figure 5 below shows a typical section of the DCEXX elementary which incorporates the DCEXX chopper exciter into a generator field circuit. Details of connections and other information can be found in the system elementary in the appendix of the manual.

The common DC bus which comes from the AC DC converter is shown at the top of the diagram. The same bus connects to each of the field exciters whether they are motors or generators. In addition to the charge discharge switch function as described elsewhere in this section, note that each exciter includes a small resister to discharge its internal capacitors. This is necessary in case the fuse feeding the chopper exciter is open, and the normal discharge path is not available. Note that the chopper exciter’s fans are separately powered from one of the two 24 VDC DC-EXX power supplies, and the control tower for the exciter

DCEXX chopper exciters used In Dipper Trip Function Previous generations of shovel controls used our resistors connected in series with DC series field dipper trip motors. The resistors were selected to provide to levels of current: 3 High current for latching dipper door when the bucket of the shovel is dumped 3 low current during digging operation for controlling slack dipper trip cable.

The capabilities of the DCEXX chopper exciters allows the high maintenance contactor -resistor arrangement to be replaced by a single exciter. Figures 7 and 8 show this arrangement. The DCEXX chopper exciter is set to give same to two modes of operation above, only no moving parts or wear items are included in the system. Currents are regulated so that torque and speed can be controlled much more reliably.

DC-EXX DC Exciter Hardware and Sequences For Charge-Discharge, Connection-Disconnection DC-EXX exciter charge-discharge method is based on experience with AC drive technology used in TMEIC-GE common-bus LV AC drive products. The method uses a combination multi-position switch with Sequences along with resistors to control DC-EXX DC Bus Connection-Disconnection and Charge and Discharge. The switch and resistors: 1. Charge the capacitors in a disconnected exciter.

2. Apply the RUN permissive signal to the exciter when charge is complete.

3. Remove and discharge an energized exciter in the reverse sequence. ◊ RUN signal is removed to stop the exciter to stop load current flow ◊ The exciter is disconnected from the bus ◊ The stored energy is discharged ◊ The exciter is brought to a safe state for maintenance or troubleshooting.

Figure 1 shows a switch development which shows operation sequences graphically.

The switch is lockable in the OFF position for the purpose of assuring zero output and no motion.

The location for the switch is inside the drive exciter cabinets, behind the door, on the back panel The charge resistors RCH1, RCH2 are remote mounted. They only produce heat when charging, that heat is kept out of the cabinets and control room.

A separate discharge relay / contactor and resistor is used to deenergize the source bus when needed.

1. . Dig Propel Transfer The 182M MG set powered mining shovel transfers Armature voltage and current from the hoist and crowd digging motions to two independent propel motors. This is done by means of latched contactors.

Two 2-pole contactors are used. Figure 1 below shows a complete schematic drawing of the power circuits for dig-propel transfer.

Feedback from the contactor into the PLC must be reliable. In the dusty environment of the mining shovel, it has proven necessary to replace one of the electromechanical contacts on each of the dig and propel contactors with a solid-state proximity device which feeds the PLC input directly; figure 2 shows the proximity switch as mounted on the dig or propel contactor. Details of the proximity switch are contained in the components section of the manual.

3. Armature Loops- Typical For Dig Propel Figure 3 below shows the crowd armature circuit, with the dig-propel contactor contacts shown and emphasized with the cloud symbol. Propel contactor contact PC1 represents one of the two poles on the propel transfer contactor. Likewise, during digging, contact CDC represents one of the two poles on the dig transfer contactor. The contactors are latched. This means that once energized they are mechanically held in the closed position with no additional power required. A separate coil is used to unlatch the contactor when the mode is changed from digging to propel and back. System PLC coordinates the 2 contactors.

5. Latched Contactor Details The contactor models selected for the shovel duty Dig Propel cabinets have been vibration tested and hardened for such service. They are selected from the ABB LORR bar contactor product series.

DC-EXX PLC Overview Project 8084-8102

1. PLC System Overview The 182M shovel includes a high-speed Rx3i drive controller provide both shovel supervisory and shovel motion controls. The details of the PLC system are in a separate binder with the PLC listing. Additionally, HMI Functionality is included in this separate document.

The roles of the PLC and the drive system are described fully under the DCEXX detailed system overview. Tab 2. In the matrix provided under that section, the supervisory versus shovel motion functions are clearly identified. For more details, please refer to the PLC listings provided in the separate PLC listings notebook..

Figure 1 below shows the overall DCEXX system with essential role of the Rx3i controller clearly shown at the top of the drawing.
