Preparation An "*" in this document indicates that the part is mounted on the actual machine.

Items to prepare • Wrenches ( 13 mm, 17 mm, 19 mm, 22 mm, 27 mm) • Box Wrenches ( 13 mm, 17 mm, 19 mm, 22 mm, 27 mm) • Cutters, scissors • Rag 1. Position the main unit.

• Put the main unit on solid, level ground, put the bucket cylinder at its open stroke end, the arm cylinder at its open stroke end, lower the boom, and touch the arm top to the ground.

2. Switch the ignition key (a) OFF, check that the engine has stopped, and then switch the ignition key ON again.

(Do not start the engine.)

3. Bleed out the pressure inside the circuit.

• Flip the lever (c) forward, and then turn the upper operation lever (b) about 10 times to bleed out the pressure.

• Move the travel lever (d) back and forth about 5 times to bleed out the pressure.

4. Bleed out the pressure from inside the hydraulic tank.

• Press the air breather button (e) on top of the hydraulic tank to release the pressure inside the tank.

Installation of hydraulic pump 1. Install the power take-off (3) for the gear pump on the hydraulic pump (*1) with four bolts (*3).

• The bolts (*3) are accessories for the power take-off (3) for the gear pump.

2. Set the O-ring (5) on the second option gear pump (4), and install with two hexagon socket head bolts (6) and two high-strength washers (7).

• Tightening torque: 30.0 - 36.6 N·m (22.1 - 27.0 lb ft).

Install the second option gear pump (4), and then bleed off air using the air bleed port (*2). (See the Service Manual.)

Installation of control valve 1. Install the add-on 2nd option control valve (13) on the control valve (*1) with the four nuts (1a) and four tie rods (1b).

• Tightening torque: 116 - 128 N·m (1027 - 1133 lb in) Replace the O-ring (1c) and tie rods (1b) with new ones.

The nuts (1a), tie rods (1b), and O-ring (1c) are accessories for the add-on second option control valve.

1. Use a lift-crane or equivalent, to set the line assembly (left) (14) and line assembly (drain) (10) on the arm left side.

2. Fasten the line assembly (left) (14) and line assembly (drain) (10) at two locations with 1 pipe clamp (4) each, one high-strength bolt (2) each, and one high-strength washer (5) each.

• Fasten one of the pipe clamps (4) at a position 252 mm (9.92 in) from the rear end of the line assembly (left) (14) and 202 mm (7.95 in) from the line assembly (drain) (10).

3. Use a lift-crane or equivalent, to set the two line assemblies (1) on the arm left side and connect them to the line assembly (left) (14) and the line assembly (drain) (10).

4. Fasten the two line assemblies (1) at 3 locations with 1 pipe clamp (4) each, 1 high-strength bolt (2) each, and one highstrength washer (5) each.

• Fasten one of the pipe clamps (4) at a position 86 mm (3.39 in) from the rear end of the drain line assembly (1) and 101 mm (3.98 in) from the line assembly (left) (1).

• Fasten one of the pipe clamps (4) at a position 175 mm (6.89 in) from the front end of the drain line assembly (1) and 190 mm (7.48 in) from the line assembly (left) (1).

5. Use a lift-crane or equivalent, to set the line assembly (left) (15) and line assembly (drain) (11) on the arm left side.

Install the two stop valves (7) with two sems bolts (9) each.

Install one plug (6) each and one hose adapter (8) each on the two stop valves (7).

Connect the line assembly (left) (15) and the line assembly (drain) (11) to the two stop valves (7).

6. Fasten the line assembly (left) (15) and line assembly (drain) (11) with the pipe clamp (4), high-strength bolt (2), and highstrength washer (5).

Fasten the pipe clamp (4) at a position 154 mm (6.06 in) from the rear end of the line assembly (drain) (11) and at a position 179 mm (7.05 in) from the line assembly (left) (15).

7. Use two hydraulic hoses (13) to connect the line assembly (left) (15) to the left side line assembly (1), and the line assembly (drain) (11) to the drain side line assembly (1).

8. Connect the line assembly (left) (14) and boom line (left) (*1) with the hydraulic hose (12).

• Fasten one of the pipe clamps (3) at a position 252 mm (9.92 in) from the rear end of the line assembly (right) (16).

11. Use a lift-crane or equivalent, to set the line assembly (1) on the arm right side and connect it to the line assembly (right) (16).

12. Fasten the line assembly (1) at 3 locations with one pipe clamp (3) each, one high-strength bolt (2) each, and one high-strength washer (5) each.

• Fasten one of the pipe clamps (3) at a position 101 mm (3.98 in) from the line assembly (1).

• Fasten one of the pipe clamps (3) at a position 190 mm (7.48 in) from the line assembly (1).

13. Use a lift-crane or equivalent, to set the line assembly (right) (17) on the arm right side. Install the stop valve (7) with two sems bolts (9).

Install the hose adapter (8) and plug (6) on the stop valve (7) and connect the line assembly (right) (17).

14. Fasten the line assembly (right) (17) with the pipe clamp (3), high-strength bolt (2), and high-strength washer (5).

Fasten the pipe clamp (3) at a position 179 mm (7.05 in) from the line assembly (right) (17).

15. Connect the line assembly (right) (17) and line assembly (1) with the hydraulic hose (13).

Install the bracket (22) on the boom with two highstrength bolts (12) and two highstrength washers (14).

Fasten the line assembly (left) (1) and line assembly (drain) (9) with the pipe clamp (17), two high-strength bolts (11), and two high-strength washers (13).

• Fasten the pipe clamp (17) at a position 95 mm (3.74 in) from the rear end of the line assembly.

2. Install the 2 seatings (20) with two sems bolt (16) each.

Fasten the line assembly (left) (1) and line assembly (drain) (9) at two locations with one pipe clamp (19) each, one highstrength bolt (11) each, and one highstrength washer (13) each.

• Fasten the front side pipe clamp (19) at a position 119 mm (4.69 in) from the front end of the line assembly.

3. Set the line assembly (left) (2) and the line assembly (drain) (7), and connect with the line assembly (left) (1) and the line assembly (drain) (9) respectively. Install the seating (20) with 2 sems bolts (16).

Fasten the line assembly (left) (2) and line assembly (drain) (7) with the pipe clamp (19), high-strength bolt (11), and high-strength washer (13).

• Fasten the pipe clamp (19) at a position 126 mm (4.96 in) from the front end of the line assembly.

4. Set the two line assemblies (5) and connect with the line assembly (left) (2) and line assembly (drain) (7) respectively.

Install the two seatings (20) with two sems bolt (16) each.

Fasten the two line assemblies (5) at two locations with one pipe clamp (19) each, one high-strength bolt (11) each, and one highstrength washer (13) each.

• Fasten the front side pipe clamp (19) at a position 119 mm (4.69 in) from the front end of the line assembly.

5. Set the line assembly (left) (4) and the line assembly (drain) (10), and connect with 2 line assemblies (5) respectively. Install the seating (20) with two sems bolts (16).

Fasten the line assembly (left) (4) and line assembly (drain) (10) with the pipe clamp (19), high-strength bolt (11), and high-strength washer (13).

• Fasten the pipe clamp (19) at a position 121 mm (4.76 in) from the front end of the line assembly.

6. Set the two line assemblies (left) (3) and connect with the line assembly (left) (4) and line assembly (drain) (10) respectively.

Install the seating (21) with 2 sems bolts (15).

Fasten the two line assemblies (left) (2) with the pipe clamp (19), high-strength bolt (11), and high-strength washer (13).

• Fasten the pipe clamp (19) at a position 202 mm (7.95 in) from the front end of the line assembly.

Line assembly (right) 1. Set the line assembly (right) (6).

Refasten the line assembly (left) (1), line assembly (drain) (9), and line assembly (right) (6) with the pipe clamp (17), two high-strength bolts (11), and two highstrength washers (13).

• Fasten the pipe clamp (17) at a position 95 mm (3.74 in) from the rear end of the line assembly.

2. Install the two seatings (20) with two sems bolt (16) each.

Fasten the line assembly (right) (6) at two locations with one pipe clamp (18) each, one high-strength bolt (11) each, and one highstrength washer (13) each.

• Fasten the front side pipe clamp (18) at a position 119 mm (4.69 in) from the front end of the line assembly.

3. Set the line assembly (drain) (7) and connect it to the line assembly (right) (6).

Install the seating (20) with two sems bolts (16).

Fasten the line assembly (right) (7) with the pipe clamp (18), high-strength bolt (11), and high-strength washer (13).

• Fasten the pipe clamp (18) at a position 126 mm (4.96 in) from the front end of the line assembly.

4. Set the line assembly (5) and connect it to the line assembly (drain) (7).

Install the two seatings (20) with two sems bolt (16) each.

Fasten the two line assemblies (5) at two locations with one pipe clamp (18) each, one high-strength bolt (11) each, and one highstrength washer (13) each.

• Fasten the front side pipe clamp (18) at a position 119 mm (4.69 in) from the front end of the line assembly (5).

5. Set the line assembly (right) (8) and connect it to the line assembly (right) (5).

Install the seating (20) with two sems bolts (16).

Fasten the line assembly (right) (8) with the pipe clamp (18), high-strength bolt (11), and high-strength washer (13).

6. Install the seating (21) with two sems bolts (15).

Fasten the line assembly (right) (8) with the pipe clamp (18), high-strength bolt (11), and high-strength washer (13).

• Fasten the pipe clamp (18) at a position 202 mm (7.95 in) from the front end of the line assembly.

1. Install the hose adapter (31) or tee (33) on the hydraulic tank (*1) and connect the hydraulic hose (25).

3. Install the elbow (21) on the control valve (*2) AR2 port and connect the hydraulic hose (23).

• Install the elbow (21) with the horizontal angle of 15° down.

4. Connect the hydraulic hose (23) to the line assembly (left) (*3).

5. Install the hose adapter (22) on the control valve (*2) BR2 port and connect the hydraulic hose (24).

• Install the hose adapter (22) with the horizontal angle of 15° down.

6. Connect the hydraulic hose (24) to the line assembly (right) (*4).

7. Install the bracket (26) on the housing frame (*6) with 2 sems bolts (27).

Sandwich the hydraulic hoses (23) (24) (25) with 2 hose clamps (28), and then sandwich the hose clamps (28) with the bracket (26) and bracket (29) and fasten with 2 sems bolts (27).

Fasten the hydraulic hoses with the wire band (16).

• Install the hose clamps (28) with the surfaces with protrusions (*a) facing inside the vehicle body.

• Fasten the hydraulic hose with the hose clamp (28) so that the length to the front end of the hose (boom side) is 840 mm (33.07 in).

8. Fasten the hydraulic hoses (23) (25) with two wire bands (16).

• The length between the front end of the hose (boom side) and the wire band: 380 mm (14.96 in) • The length between the front end of the hose (boom side) and the wire band: 680 mm (26.77 in) Fasten the hydraulic hoses (23) (24) with the wire band (16).

9. Install the hose adapter (20) on the control valve (*2) Pr port.

• Install the hose adapter (20) with the horizontal angle of 80° down.

10. Install the elbow (18) on the hydraulic pump (*7).

Connect the control valve (*2) Pr port and hydraulic pump (*7) with the hydraulic hose (19).

11. Remove the two sems bolts (*9) to remove the plate (*8).

Set the hose clamp (*10) on the hydraulic hose (19), and fasten the plate (*8) with the sems bolts (*9).

• Fasten the hose clamp (*10) at a position 680 mm (26.77 in) from the front end of the hydraulic hose (19) (hydraulic pump side).

12. Install the long elbow (15) on the hydraulic pump (*7).

• Install the long elbow (15) with the horizontal angle of 20° down.

Connect the hydraulic pump (*7) and the suction line (*5) tee (50) with the hydraulic hose (14).

Set the hose clamp (17) on the hydraulic hose (14) and fasten the hydraulic hose (14) with the wire band (16).

• Fasten the hydraulic hose (14) together with the pilot P and T lines.

Service valve (remote control valve) installation

1. Remove the floor mat from the cab.

2. Install the remote control valve (14) at the notch section at the left front of the floor with the two sems bolts (13).

Install the option left pedal bracket (24) on the remote control valve (14) with the two hexagon socket head bolts (12) and two high-strength washers (11).

3. Set the lock lever (17) and the compression spring (21) on the lock bracket (19), and then fasten with the highstrength nut (23) and plain washer (22).

Fit the lock lever (17) onto the slot of the option left pedal bracket (24), and then install the lock bracket (19) on the floor with the two hexagon socket head bolts (18) and two high-strength washers (11).

4. Install the option pedal bracket (20) and option pedal (9) with the two hexagon socket head bolts (10) and two high-strength washers (11).

Cover the option pedal (9) with the pedal plastic cover (15).

Connect the remote control valve (*1) T port and manifold (*2) T5 port with the assembly hose (4) (T6).

• Install the hose adapter (11) with the horizontal angle of 15° down.

3. Install the nipple (10) on the remote control valve (*1) P port.

4. Install the hose adapter (11) on the manifold (*2) P5 port.

Connect the remote control valve (*1) P port and manifold (*2) P5 port with the assembly hose (4) (P6).

• Install the hose adapter (11) with the horizontal angle of 25° down.

5. Install the hose adapter (11) on the remote control valve (*1) A port.

6. Install the elbow (3) on the control valve (*3) pbr2 port.

7. Connect the remote control valve (*1) A port and control valve (*3) pbr2 port with the assembly hose (4) (Y7).

• Install the elbow (3) with the horizontal angle of 40° down.

9. Install the stud (5) and elbow (3) on the control valve (*3) par2 port.

Connect the remote control valve (*1) B port and control valve (*3) par2 port with the assembly hose (4) (Y6), and then fasten with three wire bands (2).

• Install the elbow (3) with the horizontal angle of 25° up.

10. Install the plug (12) on the remote control valve (*1) C1 port.

11. Fasten the assembly hose with two mount clamps (7), two Phillips pan head screws (8), and three wire bands (2).

Fasten the assembly hose with four wire bands (13).

Install the pressure switch (9) on the remote control valve (*1) C2 port.

12. Fasten the assembly hose with four wire bands (13).

• Fasten the assembly hose together with the pilot control line.
