2 Introduction INTRODUCTION This operator's manual provides information pertaining to the use, adjustment, setting and operation of the CLAAS maize header.

Also note that in the following chapter, the CLAAS maize header is also called attachment/machine.

Follow the advice on correct maintenance and servicing in order to ensure maximum performance and a long service life of your machine.

Also have the assembly of your machine and regular inspections carried out by your specialist workshop.

Failure to carry out maintenance work, or incorrect operation will result in poor machine efficiency and loss of valuable time.

By ensuring correct operation, and carrying out maintenance and service work with care, you will be able to make full use of the state-of-the-art technology and the experience with which your maize header has been designed.

4 Preface SPECIAL CARE The instructions set forth in this operator's manual must be read carefully and followed by all persons concerned with the operation, maintenance, repair or inspection of this machine in order to prevent accidents.

In particular, read the sections on “Safety rules” and “Prior to operation” in the operating manual CLAAS JAGUAR 900 – 830 Type 493.

The use of spare parts, accessories and additional equipment which are not originally manufactured, checked and released by CLAAS can have a negative effect on specific design features of the CLAAS machine or on its operability, and thereby impair active and/or passive operating safety, as well as safety at work (accident prevention).

CLAAS will in no way be liable for damage or personal injury caused by the use of other than original CLAAS parts, accessories and additional equipment.

Technical specifications, dimensions and weights are understood with the usual tolerances.

Front, rear, right and left refer to the direction of travel.

Preface IDENTIFICATION PLATE When placing orders for spare parts and for technical queries, always provide the machine number (FZ-Ident-Nr.) (2), the type and serial number. This is necessary in order to ensure correct delivery of spare parts.

The identification plate (1) with the machine number (FZ-Ident-Nr.) (2) is affixed on the rear wall on the right side.

Preface TRANSPORT ON PUBLIC ROADS DANGER! The lifting cylinder of the forage harvester must be locked to prevent it from lowering during transport on public roads with the maize header raised!

Protective equipment for road transport The following requirements must be fulfilled for road transport: 1. Maize header swung into transport position – see Transport position on page 7.26.

2. Folding frame locked – see Pivoting frame on page 7.24 3. With autopilot installed: Tip (3) swung back, remove spring clip (4) below the point and swing the tip (3) to the rear.

4. Safety bar with lighting (1) attached and mounted with the spring hooks.

NOTE! Attach the safety bar with the socket on the right side, 5

and the safety bar with the cables on the left side.

5. Side safety curtains (2) hung into the suspension points on the frame and fastened with spring hooks.

6. 3-pin connector plugged into the right safety bar.

7. 7-pin connector for lighting plugged into socket (5).

8. Check if lighting and turn flashers are working, and repair if necessary.

Preface 10. To ensure that the driver's field of view is not restricted, the maize header must only be raised to the point where the front edge of the horizontal safety bar is no more than approx. 400 mm above the ground.

The normal front driving lights of the forage harvester are covered by the maize header when it is swung into transport position.

A

When driving on public roads and paths, the driving lights must be switched to the headlights (A) located at a higher position, as well as the contour lamps and turn flashers.

• Check if lighting and turn flashers are working, and repair if necessary.

Ballasting Forage harvesters with a front attachment installed must be fitted with additional counterweights according to the traffic regulations of your country for transport on public roads and ways. This is necessary so that the machine does not lift at the rear during braking and when driving on slopes.

The load on the steering axle wheels should be 20% of the machine weight with mounted maize header.

5 Safety rules Before putting the machine into operation, read the operator's manual and follow the safety precautions!

IDENTIFICATION OF WARNING AND DANGER SIGNS All parts of this manual having to do with your safety or the safe operation of the machine are marked with the following signs. Please pass all safety instructions on to other users, too.

DANGER! Sign to indicate instructions which must be observed. Failure to do so would cause danger to life and limb to the operator and the people around him.

– Preventive measures.

INTENDED USE The maize header is designed for the usual applications in agriculture only (designated use).

Any additional use shall not be considered as designated use; the manufacturer is not responsible for any damage resulting from such use; the user solely bears the risk.

Designated use also includes observing the service, maintenance and repair conditions as prescribed by the manufacturer.

The maize header may be used, serviced and repaired only by persons who are familiar with the machine and who have been informed of the risks.

Observe the pertinent accident prevention regulations and other generally acknowledged regulations regarding safety and occupational health, as well as the regulations and standards relevant to motor vehicles and traffic.

Modifications to the maize header without proper authority exclude the manufacturer's liability for damage resulting from any such modifications.

ATTENTION! Sign to indicate instructions which must be observed. Failure to do so could result in damage to the machine.

– Measures to prevent damage to the machine.

GENERAL SAFETY AND ACCIDENT PREVENTION INSTRUCTIONS 1. In addition to the information set forth in this operator's manual, also follow the general instructions for safety and accident prevention.

2. Follow the regulations in force when you use public roads.

NOTE! Sign to indicate instructions for a more efficient and economic use of the machine.

ENVIRONMENT! Sign to indicate instructions which must be observed in order to avoid damage to the environment.

Danger to the environment is caused by irregular handling and incorrect disposal of toxic material (e.g. old oil).

The warning and instruction signs on the machine provide important recommendations for safe operation.

These instructions involve your safety – observe them at all times!

3. Before starting work familiarise yourself with all actuation equipment and its function, as it will be too late once you have set off.

4. Before starting, check the maize header for any loose parts on the machine.

5. Always stop the engine, remove the ignition key and switch off the battery master switch before working with the maize header. All control levers must be in their neutral position and the hydraulic lines must not be under pressure.

6. Perform work under the raised maize header only after having propped it safely.

7. The maize header must always be in transport position on public roads and paths.

Attach safety bar with warning signs and side lights at the front of the maize header and connect lighting.

8. Secure machine against rolling away (parking brake, wheel chocks) when swivelling the maize header.

Safety rules 9. Before actuating the rocker switch for swivelling the maize header ensure that nobody is standing between the drive wheels and maize header.

10. Make sure nobody is standing within the swinging range when swivelling the maize header.

11. Increased risk of injury when installing and removing the knives.

12. Intake augers, intake discs and similar cannot be fully secured by design measures because of their function. Therefore, keep an adequate safety distance from these moving parts during operation.

13. Never start drive shafts turning without appropriate protection.

14. Use safety chains to prevent the drive shaft guards from rotating with the drive shaft.

15. Always switch off the drive and the engine before carrying out troubleshooting, and for repair, maintenance and cleaning work.

– Remove the ignition key.

– Switch off the battery master switch.

16. Always switch off the battery master switch before starting work on the electrical system.

17. Reinstall protective devices after maintenance work.

18. Mounting the maize header onto the forager involves risk of injury.

19. Make sure nobody is standing between the forager and the maize header unless the vehicle is secured with the parking brake and/or wheel chocks to prevent it from rolling away.

Follow all other safety rules in the operator's manual for the forage harvester.

Safety rules SAFETY DECALS WITH PICTORIALS Safety decals are attached to the danger zones of the machine. These safety decals help to alert persons to hazards which can cause personal injury. The pictorials provide instructions to avoid the hazard.

These safety signs, their placement on the machine and a brief explanatory text are shown on the following pages.

The CLAAS part number of every decal is stated ahead of the text.

The figure in ( ) refers to the adjacent picture and indicates the correct location of the decal on the machine.

Safety decals that are damaged or cannot be recognised any more must be replaced immediately by new ones.

When parts that have decals are replaced, always make sure to install the relevant new decals with each new part.

– To load the maize header, attach only at the hoisting points (1) on left/right and front at the strap (2) (Fig. 1, 2).

Hoisting points are marked with stickers (3).

– Make sure the slings are sufficiently large.

Prior to operation ADJUSTMENTS TO THE FORAGER The maize header is designed for operation with the forager Type 493.

The following adjustments must be made to the forager before attaching the maize header.

Additional weights Forage harvesters with a front attachment installed must be equipped with additional weights according to the traffic regulations of your country for transport on public roads and ways. This is necessary so that the machine's drive axle is not overloaded and the machine does not lift at the rear on braking and when travelling on slopes.

The load on the steering axle wheels should be 20% of the machine weight with mounted maize header.

The drop rate of the maize header can be set by adjusting the knurled knob (V) on the flow divider.

First move the shift linkage (E) of the changeover valve for front attachments to position (S).

With the hydraulic oil at operating temperature, set the knurled knobs so that the front attachment drops from its top position to the ground in 5 to 6 seconds.

If the maize header is attached in position (B), a safety cover (1) must be attached on the right and left sides of the forager feeder housing.

• Mount the safety cover with screws (M8x16), contact washers, and nuts (VM8).

• Remove cable tie (1).

• Remove split pin (2) (4x22) and washer (3) (ø13).

– Attach locking mechanism lever (4) to the frame using screw (12) (M12x60), spacer (8) (18x3x31.5), contact washer (9) (B12), and self-locking nut (10) (M12).

– Secure pin (11) with washer (7) (ø13) and split pin (6) (4x22).

• Install support (15) with 4 screws (14) (M12x30 MK) and contact washers.

• Remove cover (16), for this:

CAUTION! Only mount the screws, don't tighten, otherwise you won't be able to mount the upper screws.

6. Inspect safety guards and safety bar for wear and damage.

8. Check the vehicle for loose attached parts before moving it. Firmly attach or cover parts which can fall off during travel.

9. Before driving on public roads, observethe rules for transport on public roads – see Transport on public roads, page 4.3.

10. Make sure nobody is standing in the danger zone.

Immediately switch off the machine if persons approach the danger zone.

11. Never let the machine run without proper supervision.

In extremely soft ground, the forage harvester wheels sink in deeply, making distance X between ground and crosspiece at the maize header too short. The maize header must be raised. To lower the points again and retain the correct angling of the machine, the connecting rod (37) must now be in position B. (Fig. 17)

To move the connecting rod (37), remove the pins (38) completely and slide the folding frame into the desired position. To do this carefully raise or lower the maize header until it is in the desired position. Re-insert the pins (38) and lock them.

9 Maintenance IMPORTANT MAINTENANCE INSTRUCTIONS DANGER!

Check hydraulic lines at regular intervals, and replace them in case of damage or ageing. Replaced hydraulic lines must correspond to the technical requirements of the equipment manufacturer.

Repair work on the hydraulic system must be carried out by authorised workshops, if possible your CLAAS partner.

Always switch off the drive and the forage harvester for troubleshooting, and for repair, maintenance and cleaning work.

Bolts

– Remove the ignition key.

Check all bolts for tightness and retighten if necessary.

– Switch off the battery master switch.

Check that all split pins and roll pins are in place.

DANGER! Carry out repair, maintenance and cleaning work on or under the raised maize header or feeder housing only if it is safely propped.

– Safety prop, see page 5.7.

Spare parts Spare parts must correspond at least to the technical requirements stipulated by the appliance manufacturer. For example, this is assured by original spare parts.

Lubrication Observe the oil change intervals and the oil type in the gearbox specified by the manufacturer. Use only good quality grease or oil to lubricate the machine. Clean the grease nipples before applying the grease gun.

Lubricate regularly according to the lubrication chart.

The stipulated lubrication intervals apply to normal service conditions only. Lubricate more frequently if the machine is used in severe conditions.

ENVIRONMENT! Dispose of oil and grease according to regulations.

Hydraulic system Guards DANGER! Always depressurise the hydraulic system before working on it.

Open folding guards only with the drive switched off and the engine at standstill.

– Remove the ignition key.

– Switch off the battery master switch.

Fluid escaping under high pressure (hydraulic oil etc.) can penetrate the skin and cause serious injuries.

Immediately consult a doctor in case of injury, otherwise serious infections can set in.

ENVIRONMENT!

Mount the complete guards again after all maintenance and repair work.

Regularly check safety curtains.

Replace worn or damaged safety curtains with new ones.

Dispose of oil and grease according to regulations.

Maintenance DRIVES Gearboxes DANGER! Prop the raised maize header securely.

Always carry out work on the maize header and/or on the forage harvester with the drive switched off and the engine at standstill.

– Remove the ignition key.

– Switch off the battery master switch.

NOTE! The maize header must be swung into working position when checking the oil in all gearboxes.

Exception: Carry out oil level check in Angle drive (B) only with fully raised maize header.

• Swinging maize header into working position – see Working position on page 7.26.

• Secure the forage harvester to prevent it from rolling away.

• Switch off drive and engine.

• Remove the ignition key.

• Switch off the battery master switch.

ENVIRONMENT! Dispose of drained oil according to regulations.

Use only the stipulated gear oil to lubricate the gears.

Clutches

The clutches must be opened every 500 operating hours - latest after every second season - and serviced in a technical workshop in compliance with the clutch manufacturer's operator's manual.

ATTENTION! The adjusted torque of the clutches must not be altered, as otherwise it could cause considerable damage to the universal drive shaft, gears, etc.

Maintenance CHAINS Lubricating the drive chain Remove the side panels to lubricate the drive chains (1).

Tensioning the drive chain Check all chains for correct tension after the first 10 operating hours.

The steel roller chain is correctly tensioned when its slack side, with the tight side slightly under load, can be pulled down with the thumb by about 2% of the centre distance between the sprockets. Check the tension more often with new chains.

Example: Centre distance 500 mm = pulled down on slack side by about 10 mm (Fig. 17).

Tighten the drive chain (5) again as follows:

• Remove side panel.

• Loosen lock nut (2).

• Adjust the chain tension with the nut (3) on the eye bolt (4).

• Re-tighten lock nut (2).

• If the adjustment range is not adequate:

– Check correct seating of the knife.

– Worn, damaged or deformed blades must be replaced immediately.

Maintenance FIXING ELEMENTS Bolted connections After 10 operating hours, once again check all nuts and bolts of the machine and re-tighten. Check regularly.

CAUTION! Observe the maximum tightening torque during assembly of plastic hoods and covers.

Max. tightening torque: 10 Nm

Connecting elements Check all safety relevant connecting elements such as bolts, screws, pins etc. regularly for wear and deformation.

If necessary, replace the connecting elements with new ones.

END OF SEASON STORAGE 1. Clean all contamination from the maize header.

2. Drain oil from the gearboxes and fill to the specified level with new oil.

3. Lubricate all lubrication points thoroughly until the grease comes out of the bearings (see Lubrication chart on page 10.1). Run the maize header for a short period.

4. Check maize header for wear and damage and repair it.

5. Remove any rust and repaint damaged paintwork.

6. Park maize header in a dry, weatherproof area where no commercial fertilisers are stored.
