2 Introduction INTRODUCTION This operator's manual provides information on how to use, adjust and service the CLAAS maize header.

Note that in the following chapter, the CLAAS maize header is also called attachment/machine.

Follow the advice on correct maintenance and servicing in order to ensure maximum performance and a long service life of your machine.

Also have the assembly of your machine and regular inspections carried out by your specialist workshop.

Failure to carry out maintenance work, or incorrect operation will result in poor machine efficiency and loss of valuable time.

By ensuring correct operation, and carrying out maintenance and service work with care, you will be able to make full use of the state-of-the-art technology and the experience with which your maize header has been designed.

4 Preface OF SPECIAL IMPORTANCE The instructions set forth in this operator's manual must be read carefully and followed by all persons concerned with the operation, maintenance, repair or inspection of this machine in order to prevent accidents.

In particular, read the sections entitled “Safety rules” and “Prior to operation” in the CLAAS JAGUAR 900, 890, 870, 850, 830 or CLAAS JAGUAR 880 - 820 operator's manual.

The use of spare parts, accessories and additional equipment which are not originally manufactured, checked and released by CLAAS can have a negative effect on specific design features of the CLAAS machine or on its operability, and thereby impair active and/or passive operating safety, as well as safety at work (accident prevention).

CLAAS will in no way be liable for damage or personal injury caused by the use of other than original CLAAS parts, accessories and additional equipment.

Technical specifications, dimensions and weights are understood with the usual tolerances.

Front, rear, right and left refer to the direction of travel.

Preface IDENTIFICATION PLATE Please specify the machine number (FZ-Ident-Nr.) (2), the type and serial number for all spare parts orders and technical queries. This is necessary in order to ensure correct delivery of spare parts.

The identification plate (1) with the machine number (FZ-Ident-Nr.) (2) is affixed on the rear panel on the right side.

Preface TRANSPORT ON PUBLIC ROADS DANGER! The lifting cylinder of the forage harvester must be locked to prevent it from lowering during transport on public roads with the maize header raised.

Protective equipment for road transport The following requirements must be fulfilled for road transport: 1. Maize header swung into transport position – see Transport position on page 7.27.

2. Folding frame locked – see Pivoting frame on page 7.26 3. With autopilot installed: Tip (3) swung back, remove spring clip (4) below the point and swing the tip (3) to the rear.

4. Safety bar with lighting (1) attached and mounted with the spring hooks.

Attach the safety bar with the socket on the right side, 5

and the safety bar with the cables on the left side.

5. Side safety guards (2) hung in the suspension points on the frame and fastened with spring hooks.

8. Check if lighting and turn flashers are working, and repair if necessary.

Preface 10. To ensure that the driver's field of view is not restricted, the maize header must only be raised to the point where the front edge of the horizontal safety bar is no more than approx. 400 mm above the ground.

The normal front driving lights of the forage harvester are covered by the maize header when it is swung into transport position.

A

When driving on public roads and paths, the driving lights must be switched to the headlights (A) located at a higher position, as well as the contour lamps and turn flashers.

• Check if lighting and turn flasher are working, and repair if necessary.

Additional weights Forage harvesters with a front attachment installed must be fitted with additional counterweights according to the traffic regulations of your country for transport on public roads and ways. This is necessary so that the machine does not lift at the rear during braking and when driving on slopes.

The load on the steering axle wheels should be 20% of the machine weight with mounted maize header.

5 Safety instructions Before putting the machine into operation, read the operator's manual and follow the safety precautions!

IDENTIFICATION OF WARNINGS AND DANGERS All parts of this manual having to do with your safety or the safe operation of the machine are marked with the following signs. Please pass all safety instructions on to other users, too.

DANGER! Sign to indicate instructions which must be observed. Failure to do so would cause danger to life and limb to the operator and the people around him.

The maize header is designed for the usual applications in agriculture only (designated use).

Any additional use shall not be considered as designated use; the manufacturer is not responsible for any damage resulting from such use; the user solely bears the risk.

Designated use also includes observing the service, maintenance and repair conditions as prescribed by the manufacturer.

The maize header may be used, serviced and repaired only by persons who are familiar with the machine and which have been informed of the risks.

Observe the pertinent accident prevention regulations and other generally acknowledged regulations regarding safety and occupational health, as well as the regulations and standards relevant to motor vehicles and traffic.

– Preventive measures.

Modifications of the maize header without proper authority exclude the manufacturer's liability for damage resulting from any such modifications.

Sign to indicate instructions which must be observed. Failure to do so could result in damage to the machine.

– Measures to prevent damage to the machine.

1. In addition to the information set forth in this operator's manual, also follow the general instructions for safety and accident prevention.

2. Follow the regulations in force when you use public roads!

NOTE!

3. Before starting work familiarise yourself with all actuation equipment and its function, as it will be too late once you have set off.

Sign to indicate instructions for a more efficient and economic use of the machine.

4. Before starting, check the maize header for any loose parts on the machine.

ENVIRONMENT! Sign to indicate instructions which must be observed in order to avoid damage to the environment.

Danger to the environment is caused by irregular handling and incorrect disposal of toxic material (e.g. old oil).

The warning and instruction signs on the machine provide important recommendations for safe operation.

These instructions involve your safety – observe them at all times!

5.1

DESIGNATED USE

5. Always stop the engine, remove the ignition key and switch off the battery master switch before working in or on the maize header. All control levers must be in their neutral position and the hydraulic lines must not be under pressure.

6. Perform work under the raised maize header only after having propped it safely.

7. The maize header must always be in transport position on public roads and paths.

Attach safety bar with warning signs and side lights at the front of the maize header and connect lighting.

8. Secure machine against rolling away (parking brake, wheel chocks) when swivelling the maize header.

Safety instructions 9. Before actuating the rocker switch for swivelling the maize header ensure that nobody is standing between the drive wheels and maize header.

10. Make sure nobody is in the swinging range when swivelling the maize header.

11. Increased risk of injury when installing and removing the knives.

12. Intake augers, intake discs and similar cannot be fully secured by design measures because of their function. Therefore, keep an adequate safety distance from these moving parts during operation.

13. Never start drive shafts turning without appropriate protection.

14. Use safety chains to prevent the drive shaft guards from rotating with the drive shaft.

15. Always switch off the drive and the engine before carrying out troubleshooting, and for repair, maintenance and cleaning work.

– Remove the ignition key.

– Switch off the battery master switch.

16. Always switch off the battery master switch before starting work on the electrical system.

17. Reinstall protective devices after maintenance work.

18. Mounting the maize header onto the forager involves risk of injury.

19. Make sure nobody is standing between the forager and the maize header unless the vehicle is secured to prevent it from rolling away with the parking brake and/or wheel chocks Follow all other safety instructions in the operator's manual for the forage harvester.

Safety instructions SAFETY DECALS WITH PICTORIALS Safety decals are attached to the danger zones of the machine. These safety decals help to alert persons to hazards which can cause personal injury. The pictorials provide instructions to avoid the hazard.

These safety signs, their placement on the machine and a brief explanatory text are shown on the following pages.

The CLAAS part number of every decal is stated ahead of the text.

The figure in ( ) refers to the adjacent picture and indicates the correct location of the decal on the machine.

Safety decals that are damaged or cannot be recognized any more must be replaced immediately by new ones.

When parts that have decals are replaced, always make sure to install the relevant new decals with each new part.

7 Before operation LOADING AND UNLOADING THE MAIZE HEADER 1 DANGER! Incorrect loading and transport can result in accidents.

– Load the maize header only by suspending it by the left and right hoisting points (1) (Fig. 1, 2).

– Make sure the slings are sufficiently large.

Before operation MOUNTING THE MAIZE HEADER FOR THE FIRST TIME DANGER! Carry out work under and on the raised maize header only after having propped it safely.

– Switch off the battery master switch.

1. Check the shipping package against the delivery note.

2. Remove the lashing (2) of the various components and remove the components.

3. Open the locking mechanism – see Unlocking on page 7.21.

4. Hitch up the maize header – see Attaching the maize header on page 7.21.

5. Close the locking mechanism – see Locking on page 7.22.

6. Make adjustments to the forager – see Adjustments to the forager on page 7.3.

7. Lower the maize header from the transport framework with the forager hydraulics – see Removing the transport frame on page 7.18.

8. Connect hydraulic lines and power supply – see Connecting the hydraulics on page 7.24 or Connecting the power supply on page 7.24.

Before operation ADJUSTMENTS TO THE FORAGER The maize header is designed for operation on the forager models 492 and 491 Overdrive (with 12t drive axle).

The following adjustments must be made on the forager before attaching the maize header.

Additional weights Forage harvesters with a front attachment installed must be equipped with additional weights according to the traffic regulations of your country for transport on public roads and ways. This is necessary so that the machine does not lift at the rear during braking and when driving on slopes.

Basic setting: Lower the attached maize header until it touches the ground and there is no load on the hydraulic cylinder of the front attachment.

Turn the restrictor (V) in as far as it will go and then unscrew three turns.

With the hydraulic oil at operating temperature check or set the drop rate so the front attachment drops from its top position to the ground in 5 to 6 seconds.

Always carry out work on the maize header and/or on the forage harvester with the drive switched off and the engine at a standstill.

– Remove the ignition key.

– Switch off the battery master switch.

1. Check the oil level in the gearboxes; to do this swivel the maize header into working position – see Gearboxes on page 9.2.

2. Thoroughly lubricate the maize header before putting it into operation – see Lubrication chart on page 10.1.

3. Check that all bolts and screws are tight.

4. Check the spring tension for the intake auger and folding frame – see Intake auger spring tension on page 9.10 and Spring tension of folding frame on page 9.11.

5. Check drive chains for correct tension – see Tensioning the drive chain on page 9.9 6. Secure universal drive shaft gear against rotating by hanging in the chains.

7. Inspect safety guards and safety bar for wear and damage.

8. Mount and lock all protective devices – see Guards on page 9.1.

9. Check the vehicle for loose attached parts before moving it. Firmly attach or cover parts which can fall off during travel.

10. Before driving on public roads, observe the instructions for transport on public roads – see Transport on public roads, page 4.3.

11. Make sure nobody is in the danger zone. Immediately switch off the machine if persons approach the danger zone.

12. Never let the machine run without proper supervision.

13. Switch on maize header only when it is in the working position and at idling speed – see Working position on page 7.27.

To change the connecting rod/deposit bag (39), pull the pin (40) out completely and move the folding frames to the desired position. To do this, carefully raise or lower the maize header until it is in the desired position. Re-insert the pins (40) and lock them.

9 Maintenance IMPORTANT MAINTENANCE INSTRUCTIONS DANGER! Always switch off the drive and the forage harvester before troubleshooting, and for repair, maintenance and cleaning work.

Lubrication Observe the oil change intervals and the oil type in the gearbox specified by the manufacturer. Use only good quality grease or oil to lubricate the machine. Clean the grease nipples before applying the grease gun.

Lubricate regularly following the lubrication chart.

The lubrication intervals stated apply to normal service conditions only. Lubricate more frequently if the machine is used in severe conditions.

– Remove the ignition key.

– Switch off the battery master switch.

ENVIRONMENT! Dispose of oil and grease according to regulations.

DANGER! Carry out repair, maintenance and cleaning work on or under the raised maize header or feeder housing only if it is safely propped.

– see Safety prop on page 5.6.

Hydraulic system

Guards Open folding guards only with the drive switched off and the engine at a standstill.

– Remove the ignition key.

– Switch off the battery master switch.

Mount the complete guards again after all maintenance and repair work.

Regularly check safety guards.

DANGER! Always depressurise the hydraulic system before working on it.

Replace worn or damaged safety guards with new ones.

Fluid escaping under high pressure (hydraulic oil etc.) can penetrate the skin and cause serious injuries.

Immediately consult a doctor in case of injury, otherwise serious infections can set in.

ENVIRONMENT! Dispose of oil and grease according to regulations.

Check hydraulic lines at regular intervals, and replace them in case of damage or ageing. Replaced hydraulic lines must correspond to the technical requirements of the equipment manufacturer.

Repair work on the hydraulic system must be carried out by authorised workshops, if possible your CLAAS partner.

Bolts Check all bolts for tightness and retighten if necessary.

Check that all split pins and roll pins are in place.

The steel roller chain is tensioned correctly when its slack side, with the tight side slightly under load, can be pulled down with the thumb by about 2% of the centre distance between the sprockets. Check the tension more often with new chains.

Maintenance FIXING ELEMENTS Screw connections After 10 operating hours, check all screws and nuts of the machine again and tighten. Check regularly.

CAUTION! Observe the maximum tightening torque during assembly of plastic covers and shields.

Joining elements Regularly check all safety-relevant joining elements such as pins, screws, pins etc. for wear and deformation.

If necessary, replace the joining elements with new ones.

END OF SEASON STORAGE 1. Clean all contamination from the maize header.

2. Drain oil from the gearboxes and fill to the specified level with new oil.

3. Lubricate all lubrication points thoroughly until the grease comes out of the bearings (see Lubrication chart on page 10.1). Run the maize header for a short period.

4. Check maize header for wear and damage, and repair it.

5. Remove any rust, and repaint damaged paintwork.

6. Store the maize header in a dry, weatherproof building where no synthetic fertiliser is stored.
