The present Repair Manual is to assist in maintaining permanent machine availability. The high value of the harvesting machine is ensured through careful maintenance and technical monitoring by customer service.

Experience gathered by both our service engineers and factory staff has been compiled in this Repair Manual.

The sequence of pictures shows the procedure of a repair. The text provides the necessary information about the adjustments to be made, the use of special tools etc.

Essential repairs are listed in such a way that even individual and small repairs can be easily found and followed.

Supplements are added to reflect the ongoing technical development of the machines and the manual is thereby continuously being updated as a reference book.

As a precaution, always compare the setting values and fill quantities with the most recent operator's manual for the respective machine.

Text and figures Photos and graphics have been kept neutral. Notes beneath the figure will draw your attention to any differences.

With all spare part orders and technical questions, please provide the serial number of the combine harvester as well as the corresponding serial numbers for the diesel engine, implements, maize header, cutterbar and maize picker. This is required as otherwise it may result in a delivery of incorrect spare parts.

Use only genuine CLAAS spare parts, accessories and ancillary equipment which have been tested and approved by CLAAS. Only in this way can designrelated properties of the CLAAS harvesting machine and their availability be maintained. Moreover, genuine CLAAS parts maintain the active and / or passive driving safety and the working safety of the machine.

CLAAS will assume no liability whatsoever for damage incurred as a result of the use of non-genuine parts, accessories and ancillary equipment.

Diesel engine

Always disconnect the battery cable (–) prior to starting work on the diesel engine.

Gearboxes

When dismounting the gearboxes, always drain the transmission oil first and then remove the gearbox.

Separate parts sticking firmly together with a soft metal-tip or plastic-tip hammer.

Alternator

CAUTION! Installation work on alternators.

Destruction of electric components.

– Never disconnect lines between regulator, alternator and battery while the alternator is running.

– Ensure correct polarity when connecting the battery.

– Carry out work on live parts only after disconnecting the battery.

– Absolutely refrain from applied-voltage testing by slightly touching the earth potential with alternators.

– Disconnect the cables from the alternator before carrying out electric welding work on the machine!

– The alternator is pre-excited by the battery via the charge indicator lamp. For this reason replace any failed lamp immediately.

Steel roller chains

Tensioning Checking the tension of steel roller chains: – Apply a small load to the tight span.

– Push down the slack span in the middle between the sprockets with your thumb.

You should be able to push down the slack span around 2 % of the spacing between the axles.

Check the tension more frequently when using new chains.

Taper ring fasteners

Taper ring fasteners provide a safe mechanical connection, even when transmitting high forces from the driving element on the shaft and vice versa, if they are properly prestressed.

Assembly During assembly, it is important to ensure that the shaft, hub, parallel key and tapered rings are thoroughly cleaned, greased with semi-fluid lubricant NLGI Class 00 (for example, CLAAS AGRIGREASE LC 00 / 000) and tightened using the correct torque in the correct assembly sequence.

Removal After releasing the axial clamp, undo the tapered ring connection with a stroke pipe and a forceful impact.

CAUTION! Damage to the taper ring fastener.

– The inside diameter of the block-ended tube must be large enough to extend over the tapered ring.

Gib head key fastenings

It is important to clean the shaft, hub and keyway of grease, paint and rust before assembly.

The gib head key is supplied as a spare part only in an unprocessed state and the key is therefore too high and would protrude too far after being fitted. The gib head key must therefore be made to fit by milling or grinding the lower surface so that it protrudes as little as possible after being pushed in, but can still be easily removed with the CLAAS special tools (straight or bent key drawer). The upper conical surface must not be processed. Processing with the file is not recommended.

CAUTION! Damage to the gib head key joint.

– Arrest the gib head key with a suitable hammer that is not too heavy and with the right touch.

Never fit the gib head key with force, in order to avoid damage to the component (especially brake disks) and to enable removal with the CLAAS special tool.

Self-locking bolts with micro-encapsulated glue

Replace all self-locking bolts, e.g. Verbus-Plus and Imbus-Plus, every time when removing them. In exceptional cases, such bolts can be reused up to three times.

Always tighten self-locking bolts with microencapsulated glue quickly to the specified tightening torque.

Always take note of the specified tightening torque.

When unscrewing self-locking bolts, unscrew them quickly. Self-locking bolts must not come in contact with sealing compound.

Self-locking bolts with micro-encapsulated glue can be used only in locations where the operating temperature will not exceed + 90 °C. The full load capacity of these bolts is achieved after 24 hours at + 20 °C. Full hardening can be reduced by heating-up, e.g. to 15 minutes at + 70 °C. In specific cases, bolts with liquid locking compound can be used instead of self-locking bolts only where such threaded joints can be heated up to around 200 °C for slackening off. The specified bolt quality grade, e.g. 8.8 or 10.9, must be taken note of here as well.

Liquid locking compound

Use liquid locking compound only where this is specified by the manufacturer.

Proper application Metal joints intended for liquid locking compound use must be absolutely free from grease. Clean such joints with the "Activator" enclosed in the workshop package.

Before applying the liquid locking compound, the activator (cleaning agent) must have dried on the metal surfaces. No more activator residues may be present, especially in blind holes.

Apply the liquid locking compound of threaded joints only to the inside thread of the nut drop by drop if possible. In blind holes, wet only around 1 d (d = rated Ø of threaded pin) at the thread bottom. Proceed in the same way with all excess-length screw threads. When applying the liquid locking compound on the threaded bolt or at the beginning of the screw thread, it will spread over the entire thread length while screwing it in and the breakaway torque is too high when slackening the bolt off later – danger of bolt tearing.

Threaded joints secured with liquid locking compound can be slackened off easily after heating them up to around 200 °C.

Lock collar bearing

Lock collar bearings are tightened on the shaft by rotating the eccentric ring over the inside bearing ring.

Before insertion, coat the inner ring and shaft with semi-fluid lubricant NLGI class 00, in order to enable easy removal.

For example: CLAAS AGRIGREASE LC 00 / 000.

Always fasten the eccentric ring moderately in the direction of rotation of the shaft and lock by means of a set screw. To remove the bearing, loosen the eccentric ring in opposite direction of rotation of the shaft.

Adapter sleeve bearing

Adapter sleeve bearings do not require a specially machined bearing seat. They may be mounted on any drawn or scalped shaft. This is an advantage because it allows the shaft to be axially moved as required to obtain correct alignment.

Always install adapter sleeve bearings according to the conical inside ring. Clean the taper lock adapter sleeve and the shaft and check that the sleeve nut runs easily so the taper lock adapter sleeve will not turn on the shaft when tightening.

Tightening First tighten the sleeve nut to the point where the taper lock adapter sleeve has no more play and is under slight preload. Now tighten the nut by approx. 90° and continue turning until the next nearest slot fits the tab.

Secure sleeve nut with the tab.

Slackening off Slacken off the released sleeve nut for some turns only for the time being. The thread must still be fully loadbearing. Loosen the taper lock adapter sleeve with a sharp blow, using a block-ended tube.

Ferrule fittings on hydraulic lines

For all pre-assemblies and ferrule fittings supplied preassembled from the factory, final assembly is carried out in the associated, well-oiled threaded joints with a 1/2 rotation of the union nut beyond the point where an increase in force is clearly perceptible.

Pre-assembly – Cut off the tube at right angles.

Do not use a pipe cutter! This will slant the pipe wall, causing heavy inside and outside burrs.

– Slightly deburr the pipe end on the inside and outside. Do not chamfer!

– Clean the pipe end.

In case of pipe bends, the straight pipe end up to where the bending radius starts must be at least twice the height of the union nut.

– Push the union nut and the ferrule on the pipe.

– Push the pipe against the stop in the connector and tighten the union nut until the ferrule seizes the pipe.

The pipe must not rotate. This point can be felt because increased power is needed from here.

– Tighten the union nut half a turn beyond the point where resistance is felt.

– Check the incision at the cutting edge.

A visible collar must fill the space ahead of the ferrule face end. The ferrule may rotate, but axial displacement must not be possible.

Finishing – Insert the pre-assembled pipe into the well-oiled threaded joint.

– Tighten the union nut until the power needed to do this clearly increases.

– After that continue for half a turn beyond that point.

Repeated installation – Every time the ferrule fitting has been loosened, retighten the union nut without using increased force.

Ferrule fitting leaks – If a fitting leaks, first loosen the union nut until some oil escapes.

– Then tighten according to instructions.

Progressive ring fittings on hydraulic lines

For all pre-assembly operations and for the profiled ring fittings delivered ex works in pre-assembled condition, final assembly is in the associated, welloiled threaded joint by half a turn of the union nut beyond the point where clearly more force is needed.

Pre-assembly – Cut off the tube at right angles.

Do not use a pipe cutter! This will slant the pipe wall, causing heavy burrs inside and outside.

Finishing – Insert the pre-assembled pipe into the well-oiled threaded joint.

– Tighten the union nut until the power required to do this clearly increases and then by half a turn beyond that point.

Important: Back up the threaded joint with a wrench!

Repeated installation – Every time the profiled ring fitting has been loosened, retighten the union nut until resistance is felt and then continue for half a turn beyond that point.

Important: Back up the threaded joint with a wrench!

Profiled ring fitting leaks If a fitting leaks, first loosen the union nut until some oil escapes and then tighten it as specified.

Any deviating tightening torques reduce the rated pressure resistance and the service life of the screw fitting. This results in leaks and the tube slipping out.

Sealing cone on hydraulic lines

Installation: – Apply some oil to the O-ring on the sealing cone.

Tighten the union nut a third of a turn beyond the point where resistance is felt.

Important: Back up the threaded joint with a wrench!

Any deviating tightening torques reduce the rated pressure resistance and the service life of the screw fitting. This results in leaks and the tube slipping out.

– Check hydraulic lines prior to putting into operation for the first time and then at least once a year.

– Replace the hydraulic hoses when damage or ageing appears.

CAUTION! Hoses laid in a straight line become shorter due to the internal hydraulic pressure.

– Always install hoses with a slight sag.

– Install hoses so that neither tractive force loads nor upsetting loads occur with short lengths in any operating status.

Avoiding external damage: – Avoid external mechanical impact on hoses at (G).

– Avoid chafing of hoses on one another or on components by useful arrangement and fastening.

– Keep a sufficient distance from components (H).

– Cover up sharp-edged components permanently.

Protection against external temperature effects: – When high outside temperatures are involved, install hoses at a sufficient distance from components radiating heat.

– Or protect hose by a screen (N).

Notes on economical repair

– Mark machine parts prior to disassembly to ensure their correct left-to-right positions and balance when reassembled.

– Fit expansion pins with the slot facing the side under load. When fitted with a quarter turn from this position, they will get loose, fall out or shear off.

– Replace split pins, locking wires, locking plates, tab washers and lock washers when carrying out repairs.

– Insert ball and sliding bearings, which can be lubricated, with the correct grease.

– Align sprockets and V-belt pulleys toward each other.

– When working on hydraulic systems, ensure the utmost cleanliness.

– Do not mix different oil types.

– Turn or activate the machine or machine components slowly after performing repairs.

Nature and source of danger Consequences: damage to the environment – Countermeasures The warning and instruction signs placed on the machine provide important recommendations for safe operation. These instructions involve your safety – observe them at all times!

General Safety and Accident Prevention Regulations

– In addition to this manual, the Operator's Manual of the machine must always be observed, too.

– Observe the general safety and accident prevention regulations.

– Always comply with local traffic regulations when driving on public roads.

– Before starting the diesel engine ensure that the transmission is in neutral and all guards are installed and in their correct position.

– Always blow the horn before starting the diesel engine and engaging the main drive.

– Start the diesel engine only from the operator's seat. Never attempt to start the diesel engine by shortening across the starting motor terminals as the machine may immediately start to move.

– Never run the diesel engine in a closed building!

– Clothing worn by the service technician must be tight-fitting. Avoid wearing loose jackets, shirts or ties.

– Handle fuel with care. – It is highly flammable.

– Never refuel the machine in the vicinity of naked flames or sparks.

– Do not smoke during refuelling!

– Always stop the diesel engine and remove the ignition key before refuelling. Fill the fuel tank outdoors.

– Clean up any spilled fuel immediately!

– Prevent fires by keeping the machine clean!

– Take care when handling brake fluid and battery acid. Battery acid is toxic and caustic!

– Carry out work beneath the raised machine only if machine is securely supported.

– Refit all protective guards after completing maintenance and repair work!

Leaving the machine

• When leaving the machine, ensure that it will not roll away (apply parking brake, fit wheel chocks).

Stop the engine, remove the ignition key and lock the cab if required!

• When shutting down the machine for an extended period, disconnect the battery isolating switch.

• Never leave the machine unattended as long as the engine is still running!

• Lower the front attachment completely to the ground before leaving the machine!

Adjusting and maintenance work

Due to their function, the machine drives are not automatically secured after shutting down the engine.

In addition, it can be necessary to turn the drives during adjusting work.

Therefore, the following must be observed: • Before adjustment, cleaning and maintenance work and before correcting malfunctions: - Switch off the chopper unit.

- Switch off the engine.

- Switch off the battery isolating switch.

• Before adjustment, cleaning and maintenance work and before correcting malfunctions on the hydraulic system, fully lower the front attachment and / or feeder unit.

• Always turn off the battery isolating switch before carrying out any electrical repairs on the machine.

• After switching off the chopper unit, the drives run on. You must wait until these have come to a complete stop.

• It must be ensured that other persons cannot start the machine or turn the drives.

• Liquids escaping under high pressure (fuel, hydraulic oil, etc.) can penetrate the skin and cause serious injuries, therefore contact a doctor immediately, as otherwise a serious infection could occur!

• Only have qualified workshops carry out maintenance and repair work on the hydraulic system.

• Be careful when opening the radiator filler cap. As long as the engine is hot, the radiator is under pressure!

• Do not attempt to mount a tyre unless you have the proper equipment and experience to perform the job safely!

• Dispose of oil, fuel and filters in the prescribed manner!

• Retighten the wheel nuts at regular intervals!

– Install the pre-assembled cup (6) in the left outer trough.

– Insert outer rollers (2) into the built-in bearings.

– Install pre-assembled bearing plates (8) on the outer rollers.

- Screw on bolts (11) only hand-tight.

– Install pre-assembled bearing plates (9) on the centre roller.

- Screw on bolts (11) only hand-tight.

– Insert the pre-assembled centre roller (1).

– Bolt all bearing plates to the trough.

– Slightly slacken off the union nut of the hoses on the hydraulic cylinder.

– Slacken off union.

– Collect any escaping hydraulic oil.

– Wait until hydraulic oil no longer escapes.

The hydraulic pressure is now relieved.

After installing the hydraulic cylinder: – Vent hydraulic cylinder.

– Carry out a function check.
