Who is this operating manual intended for?

This operating manual is intended for all persons who set up the MCU system, those who work with it, do the settings and perform troubleshooting.

All persons working on the face, in the intersection between face and entry, or in the entry must read this operating manual.

This includes persons who: J Are in charge of transport J Perform assembly/disassembly work J Eliminate faults J Carry out the daily routine work in the longwall J Perform maintenance work J Carry out repairs.

Your safety This chapter provides vital information for your safety.

Pay special attention to this chapter. The safety instructions and rules of procedure will help you to avoid hazardous situations and to perform the necessary work as safely as possible.

State of the art

The PMC®-R system components are manufactured in accordance with state-of-the-art technology and generally recognized safety standards and regulations.

You and others can nevertheless be exposed to dangerous situations e.g. as a result of environmental influences, machine damage or operator errors.

Do not make any alterations or modifications on the system components for the PMC®-R System. The devices may only be opened and worked on by the manufacturer.

The European directives and standards stipulated in this operating manual must be applied when using the gearbox in member states of the European Union (EU). When using the device outside the EU, the directives and standards valid in those respective countries must be observed.

Personnel Installation and repair As a fundamental rule, installation work may only be carried out by personnel who have been adequately trained for these particular requirements. Repair work on the PMC® System components may only be carried out by manufacturer's service engineers.

Operating conditions Operating conditions Intended use The PMC®-R System was developed and produced for the control systems of shield support cages. Utilization of the PMC®-R System components in other control system tasks may not be carried out except in consultation with the Manufacturer.

Employ the PMC® system components only for their intended use!

Unauthorized use Applications not expressly listed as intended uses, and/or have not been made in consultation with the manufacturer, are unauthorized uses and are not allowed to be performed with the PMC®-R System.

Bucyrus accepts no liability for any damage resulting from any such unauthorized use.

Prerequisites for operation Commissioning of the PMC®-R System is forbidden until it has been established that the machine that is controlled by the system is in compliance with European Directive 94/9/EC and the standard prEN1710.

As the equipment supplied is only part of an overall system, the operator is responsible for meeting the necessary safety requirements or installing the required safety systems for the devices/components not included in the scope of supply of this equipment and/or other devices/components required for operation.

These shall be marked in accordance with the legal provisions applicable at the time they are placed on the market (_ - Marking).

Suitable measures must be taken by the operator to combat explosion hazards arising due to firedamp or ignition of dust which might occur in a mine.

These include: J Adequate and consistent ventilation J Planing path spraying system/water spraying system, etc.

If the mine gas concentration in the free cross section of the consistently ventilated areas of the face exceeds a certain percentage of the lower explosion limit (LEL) as defined in the respective national laws, the M2 equipment has to be de-energized.

It may only be restarted by an authorized person.

The atmosphere in the mine has to be monitored in the hazardous locations to permit disconnecting the power supply of all pieces of equipment except of those which are relevant for the safety and suitable for use in explosive atmospheres.

The M2 equipment has to be stopped at once and secured to prevent a restart if firedamp protection facilities are found to be damaged.

The deployment of PMC®-R components does not affect the safety regulations and firedamp protection stipulations relating to mining operations.

The controlling and periphery devices for the PMC®-R System are intrinsically safe and are made in accordance with the recognized regulations for this technology.

Operating conditions The M2 equipment is only allowed to be operated when the safety requirements according to prEN 1552 have been met. These include, among other things: J Facilities preventing unauthorized starting J Start-up warning devices J Water spraying devices J Safe lockout command systems J Emergency stop systems J Dust collection devices J Anti-noise protection J Warning statements etc.

All electrical equipment required to operate the longwall shall be marked according to the legal provisions applicable at the time when it is placed on the market.

Always work with full concentration.

Familiarise yourself with your working environment.

Protective gear

Always wear your personal protective equipment. An important part of this gear are hearing protection devices, because the noise emitted by the conveyor exceeds 85 dB(A).

Inform your co-workers of J Your exact location J The work you are performing J The amount of time which you will probably require.

Keep the signalling and lighting systems in a proper functional condition.

Observe the acoustic and optical start-up warning devices.

EMERGENCY STOP

Press the EMERGENCY STOP switch immediately in the event of faults or irregularities in operation. Report any peculiarity to your superior so that necessary measures can be taken immediately.

Press the EMERGENCY STOP SWITCH also when safety equipment such as firedamp protection facilities breaks down.

Never place body parts between components that can move against one another, e.g. conveyors and constructions, etc.

Storage and transport

Storage temperature

Do not store electrical components that contain batteries at temperatures under 15 C. The control units of the PMC®-R System be stored for a maximum of 7 years without being connected to an electrical power supply.

The installed buffer battery will be empty once this period has elapsed. This battery must then be replaced.

Maintain the prescribed storage periods and temperatures and observe the instructions for storage.

Operating conditions Do not store materials or parts in the travel way or in your working area.

Inform the persons involved about the intended transport route and the anticipated duration of the transport.

Transport safety devices

Ensure that the transport safety devices/packaging are correctly fitted. Never stand under unsupported parts or suspended loads.

Using attachment parts for the system

Do not use any items as brackets except the holding strips of the PMC®-R System. Do not damage any connector inserts or other fitting surfaces.

Installation and start-up

Inclined face

On inclined faces secure all component parts by chains, e.g. to the shield supports.

When working with oils, greases and other chemical substances, observe the safety regulations applicable to the product.

Environmental acceptability

Dispose of auxiliary materials which have been soiled with oil, grease or other chemical substances in an environmentally safe manner.

Inform the supervisory personnel and the face crew of any maintenance and repair operations that may be required. Give them information on the intended operations and the anticipated duration.

Securing

Secure your working area over a wide range, in order to avoid endangering other persons.

Secure the conveyor before all operations against unauthorized and unintentional restarting.

Replacing components

Stop and lockout the conveyor and the mining machine and preventfrom restarting before replacing any defective components.

Immediately remove defective components from the face in order not to hinder the face crew In addition, you thereby also avoid having these defective parts being accidentally reinstalled elsewhere.

Pass them on for servicing without delay.

In faces with inclines, secure spare parts e.g. with chains or hoists.

Use only spare parts which satisfy the specified technical requirements. This is only ensured with original Bucyrus spare parts. Please refer to the spare parts lists for the order numbers.

Refit any protective devices removed immediately after completion of the work and check that they function properly.

Storage

Storage and transport This chapter includes important information on the correct storage procedures and on the safe transport of MCU components. By observing the notes and instructions, the service life and reliability of the system components is increased. If you read this chapter thoroughly, it will help to make your normal working day easier.

Moisture and dirt

Components coated with corrosion inhibitor are protected for around six months.

Protect the equipment against direct exposure to sunlight. Store the electrical equipment, electronic components, spare parts made from rubber or plastic - such as seals, cables and hoses - only in closed rooms at temperatures of 15 C to 25 C. Protect all parts of the equipment against dirt and moisture. Take particular care not to remove blind plugs or blind plates. Avoid damage to the plug connectors. Use the blind plugs and caps if you wish to store the devices again after use.

Short-term storage

Do not ever store electronic equipment outdoors!

Long-term storage

After a storage period of 7 years the computers should be inspected, due to the installed battery being empty after this period of time. This battery must then be replaced. The inspection and the battery change should be carried out by Bucyrus service engineers.

After a storage period of approx. two years, an inspection of the system components must be carried out before use. This is to determine whether the measures taken and the method of storage has prevented damage.

Even with proper storage, seals, hoses and cables are subject to natural ageing. Do not use these components as malfunctions or ghost functions are possible.

Important!

Ensure that when storing any new supplies they are stored separately from existing stocks, and in such a way that computer components of similar age are stored together, so that version conflicts from different programming operations are avoided.

Make sure that when storing, the display foil, keyboard membrane and plug connectors are not damaged.

Important!

Load and transport the components carefully and with full concentration. Protect yourself against injuries caused by falling parts by wearing safety gloves and safety footwear.

The computers and interfaces, that belong to the same operating point, and are included in the MCU system, can be transported together in one transport container. You must, however, make certain that they are not packed together with heavy or sharp-edged materials, so that any damage to displays, keyboards, cables and plug connectors can be avoided.

The accompanying lines and hose cables must also be carefully packed and transported so that damage to plug and screw connections can be avoided.

The transport of electronic equipment in low temperatures (under -10 C) should be carried out very carefully as all materials become brittle and fragile at low temperatures. This is why cables with a temperature of under +4 C are not permitted to be laid. If cables and lines that cold are transported underground, they should be left to adjust to the warmth of the ambient temperatures before they are installed on site.

Line and cable connections have to be carefully protected when transporting abroad. The MCU devices must be packed carefully and secured for journeys overseas.

Incorrect installation can cause huge damage to control devices, periphery devices and the machines to be controlled.

When installing the PMC®-R System for the first time, do so only under the supervision of specialist personnel from Bucyrus.

The PMC®-R - control unit

Operation The PMC®-R - control unit Important!

Do not adjust parameters or other settings before you have studied the operating manuals for the PMC®-R System components and the operating manuals for machines to be controlled and adjacent machines.

Maintenance of the computers Only suitable tools are permitted to be used for maintenance work.

Generally speaking, the PMC®-R control unit computer is maintenance-free. Occasional cleaning of the display contributes to operating safety. If the keyboard foil is defective, then the computer should be dismantled without delay and moved above ground in order to replace the keyboard foil with a new one, in order to avoid any soiling of the switch contacts.

Tightening the mounting bolts The PMC®-R computers are each screwed down with a brass attachment strip which is in turn fastened on the shield or operating panel at a suitable place. The PMC®-R computer has two pressure springs on the back panel which press against the brass attachment strip in order to aid removal during disassembly.

Unequal tightening of one of the mounting bolts during fastening can cause the computer to go out of alignment with the brass attachment strip. This leads to damage to the connection contacts on both the PMC®-R and the connection cable.

Important!

Always tighten the mounting bolts in equal amounts!

General information The automatic chain pretension system was developed to adapt the chain pretension, or rather, the chain power, in optimum fashion to the respective conveyor conditions prevailing.

Contrary to this, when there is a face conveyor not equipped with this kind of a system, the chain pretension must be adjusted to the maximum possible loading condition, which means that it is much too high for 80% of all operating conditions, thereby increasing the wearing in the conveyor system considerably. Therefore, to avoid a distinctive slack chain formation, the chain pretension is, in any case, going to be higher than necessary for normal operation conditions.

The automatic chain pretension system tries, against this, to set the optimum chain pretension for all possible loading conditions, which ultimately leads to a recognisably longer service life or less wear and need for maintenance of the chain, chain drum and drive components.

System overview System overview The electric base system comprises essentially of a pressure sensor and a path measuring rod, both connected with the electrohydraulic control unit, which, mounted on the tail-end drive in the vicinity of the hydraulics for the tensioning system, executes the pretensioning control by means of one or several hydraulic tensioner cylinders.

The control unit itself is comprized, on the other hand, of the “PMC®-R” single control device known from face automation, which controls a double solenoid valve by means of a valve control strip which triggers the movements of the tensionable drive frame. The PMC®-R control system is equipped with different numeral communication connections to connect with an underground host computer (conveyor signal interface) and/or with the last face shield (end of the longwall) for transmitting the location of the mining machine.

The function of the system is based on the pressure measured in front of the check valve for the tensioner cylinder which is recorded by the pressure sensor and equivalent to the chain power.

A “Pressure holding automatic sequence”, called controller and based on the absolute value of the tensioner cylinder pressure, it leads to satisfying results providing the pressure increase or pressure drop caused by external circumstances (friction in the tensionable drive frame, mechanical back pressure due to pile-ups etc.), is lower than the pressure caused in the tensionable drive frame by the chain pretension.

The system has been expanded to include a flush function in order to maintain the chain power at an optimal level, even under the most unfavorable conditions, and to work against any slackening of the chains (e.g. also caused by differing lengths of chain sections).

System parts The pressure sensor The pressure sensor measures the piston-sided cylinder pressure in front of the check valve and converts it into a current signal for reading into the control device.

The path measuring rod The path measurement staff, known for short as the reed rod, is used to measure the extension length of the tensioner cylinders.

It can be mounted in the cylinder itself, or externally on the tensionable drive frame. The cylinder position is converted into an electrical voltage signal to be read into the control unit.

The conveyor signal - interface The following possibilities are available for transmitting the necessary prewarning and switch-on signals from the chain tensioning system to the automatic mode: J The chain tensioner is operated entirely without external control

system signals. The regulation is determined in this case solely by the value of the pressure in the tensioner cylinder.

J The chain tensioner is connected with an LWC Interface (Long

Wall Control Interface) via the B1 Port. The system obtains information concerning the status of the conveyor via this module. The status information and the signal “Conveyor is stopped” as well as the ”Start-up signal” and the “Run signal”.

J Digital data transmission is carried out via serial

communications interface.

Communications are handled in general in accordance with the Mining Operations Publication [Bergbaubetriebsblatt (DUST)].

Both the conveyor initiation and/or start signals and the feedback per enablement bit are transmitted by these two-directional data communications. If the conveyor is equipped with CST gears, then the conveyor status can also be provided by one of the PMC®-D computers belonging to the CST - System via data communications. A second communications interface can also be operated. This connection then exists with a face end shield. Both the location of the mining machine as well as the control signals for the jack cylinders can be transmitted via this interface.

The various communications variants can be adjusted by parameterization.

The starting procedure for the FACTS System should always be carried out in the following steps: J The conveyor start-up warning is switched on and serves as a

signal for the automatic sequence to initiate the pretensioning procedure. If a PMC®-D computer is used for signal generation, then the transmission of the prewarning signal will take place at the moment in which the motors start up.

J Once the prewarning signal has been received, the PMC®-R

activates the pretensioning procedure. The cylinder pressure is raised for as long as it takes to achieve a preset pretensioning pressure and a parametered pretensioning path have been achieved.

System parts J Once these values have been achieved, the PMC®-R activates

the enablement bit and waits for the arrival of the conveyor start-up signal.

J After the conveyor start-up enablement has been received, the

host computer starts the conveyor and signals this by activating the conveyor start-up relay (and/or by sending the corresponding telegram).

J The start-up procedure is complete once the conveyor start-up

signal has been received, and the PMC®-R starts the actual automatic chain tensioning system.

J The host computer switches off the conveyor and sends the

corresponding telegram to announce this to the PMC®-R.

J Once the shutdown signal has been received, the PMC®-R

The electric power supply Every control device is supplied via its own electric power supply with a direct voltage of 12 V. An auxiliary supply through the power supply for the face control system is not recommended, because the conveyor should still be capable of running even when there is a failure in the face control system.

The valve block The electrohydraulic valve block consists of the hydraulic control system, which is used to retract or extend the cylinders, and a double solenoid valve which, triggered by the valve strip on the PMC®-R control system, effects the conversion of the electric control signals in the hydraulic system.

The PMC®-R control unit computer Mounted on the tail-end drive, the control unit computer forms the heart of the tensioning system. It processes the electric measurement values of the connected sensor system and controls the tensioner cylinder according to the automatic tensioning sequence.

A special program differentiates this special PMC®-R control system from any other longwall control devices that may be present.

On the basis of the plugged-in codeplug on sensor port B2 (Codeplug 2, Codeplug 3), the control unit computer distinguishes whether it is being operated as a tensioning system on the tail-end drive in the longwall or as a stageloader in the entry. All other statuses are invalid.

If an error occurs during the running time of the automatic sequence which prevents the orderly progress of the automatic sequence, then this will be signaled by the PMC®-R by resetting the enablement bit. A conveyer shutdown can be carried out at this point in order to avoid damage. The reason for the shutdown is announced in the display of the PMC®-R, as well as in the corresponding telegram. A signal will also appear to indicate whether or not the fault led to a shutdown of the automatic mode.

The automatic mode must then be enabled once again as necessary, either manually or via data communications.

Operation of the PMC®-R control unit The T [ENTER] key must firstly be pressed to change a displayed parameter value. Should a question mark (?) appear, then the numeric entry mode is activated. In this connection, several keys have a special function which deviates from their normal function: J Numeric entries can be carried out using keys 0 to 9.

J The K [<<] key serves to delete a single entered numeral.

J The T [ENTER] key must be pressed again to end the entry.

After that, the entered value is automatically saved as a new parameter value.

J The S key can be used to abort the entry and return to the

normal mode.

Several parameters (such as the automatic sequence type) are text parameters. These can be changed in their value by the P [] key. The new parameter value is automatically saved without the T [ENTER] key having to be pressed additionally.

Password: ?

J The password is a normal numeric value and can be entered

by using the keys 0 to 9.

J For every entered digit of the password an exclamation mark

(!) appears in the display, the actual number entered is secret and is not shown.

J A single numeral can be deleted using the K [<<] key.

J The S key can be used to abort the parameter entry without

the correct parameter entered. Albeit, a parameter modification is not then possible.

J The T [ENTER] key is pressed to end the password entry after

the password is correctly entered. Now the parameter selected previously is displayed together with a question mark (?) behind the parameter text. Now the parameter value can be entered numerically as described above.

J If an incorrect password has been entered, a question mark

appears, in turn, and the entry must be repeated.

J If a key is not pressed for a certain period of time, then the

entry mode will be aborted automatically and the default menu column will be displayed.

The corresponding menu column is selected with the keys K (column to the left) and R (column to the right). The following list shows the headings of the menus.

Scrolling up and down in the menus is done with the keys L and M. The 44-digit LED display is used to indicate measured values, system conditions and program parameters.

In order to display all this information in a single 44-digit display, a display menu has been created with 13 different text columns with a varying amount of single lines.

Every menu column comprises of a menu heading that is displayed when changing the menu column and, as required, a varying number of text messages, parameters or measured values.

If a keyboard action is not triggered, the display returns automatically to the top line of the default menu column (DEFAULT DISPLAY) after a short period of time (if this is not already displayed).

Parameters that are displayed only in dependent relation to other parameters have a light blue background.

The “DEFAULT DISPLAY” is always displayed when no key actuation has been carried out and the master time has expired. It displays the compressed system status of the chain tensioning system. In addition to the current measured values of cylinder pressure and cylinder path, these also include information regarding the currently operated automatic mode, the condition of the conveyor and/or of the serial data coupling.

The “MEASURED VALUES” Menu displays the signal level and/or the logical statuses of all signal transmitters connected with the sensor inputs of the PMC®-R. Those values shown in the PRES.AUTO.PARAMs and SYSTEM PARAMETERS columns can be modified (programmable; program parameters). By changing these parameters, the rule of action can be changed by the user during program runtime.

All programmable display values are marked with a star [*] immediately in front of the value.

Operation of the PMC®-R control unit The reasons for the last 20 errors that led to a shutdown are displayed in the “HISTORY ERRORS” lines.

The “ERROR MESSAGE” lines display a list of errors that were generated because of sensor and signal errors. The errors can be acknowledged (Key T).

The SERVICE COLUMN contains some service displays and/or actions, several global system parameters and measured values.

The “DIAGNOSTICS” column displays values and information for monitoring the system.

The “PROHIBIT ACTIONS” column displays a list of ON/OFF parameters with which the system can be set.

Several parameters for the automatic mode sequence can be set in the “AUTOMATIC TYPES” column. In addition, one of three shutdown actions can be programmed.

Menu call ups through menu keys The following menu keys are available for switching between the various menu points:

Manual control of the system The functions described here give the user full manual control over the tensioning system. The hand functions are designed as so-called dead man's control, that means the assigned valves are only actuated for as long as the assigned key is pressed down.

When the key is released, the valve is switched off.

The application of the manual functions is only then possible if the automatic sequence is switched off, because the automatic sequence would take back control from the manual control procedures executed.

To enable manual use or to enable semiautomatic functions, the H or I [Select Funct.] keys must be actuated first.

After this, the LEDs for the H and I keys light up and the “Select function” message appears in the display to confirm the successful enablement of the key functions.

This procedure (defined actuation of two keys for the execution of a function) shall ensure that no inadvertent movements of the tensionable drive frame can be triggered.

When the above message is displayed, or the LEDs of the keys H and I light up, then it is possible to extend the tensioner cylinder manually by pressing and holding the A key, as long as the key remains pressed down. The following then appears in the display: Tension 111 222 The left part of the numeric display value shows the mean value of the cylinder pressure [bar]. The right part of the value corresponds with the extension length of the cylinders [mm].

The tensioner cylinders are manually retracted by pressing the B key. The following then appears in the display: Release 111 222 The meaning of the numeric values are the same as described above.

If a key is no longer pressed after the execution of manual adjustment, the display returns to the standard menu column after a short period of time.

Enabling automatic sequence operation If the control system is supplied with power and the automatic sequence is enabled, the program waits for the appearance of the conveyor prewarning or start-up signal to activate the control.

The user can recognise the circuit arming for the automatic sequence by the status of the LED in the F key. If the automatic sequence is active or ready for start-up, the LED will flash.

Otherwise it is switched off.

Enabling automatic sequence operation If an error appears which causes an automatic shutdown of the automatic sequence, then this must be enabled by the user again (after failure corrective action). This can be brought about either by remote serial data communication or by the key entry described below.

The activation key F (F = key without function image) is used to enable the preset automatic mode locally. After the key has been actuated, the text: press <START> will appear in the display.

The normal way to deactivate an automatic sequence is by pressing the Stop key.

The automatic sequence is switched off after pressing this key and the text “Automat. is off”. appears for a short time in the display.

Furthermore, the LED in key F will be switched off.

Example for enabling the automatic sequence:

blocking switch, located in the bottom right-hand corner of the front of the keyboard for the PMC®-R.

If an error is discovered during the activation phase, the automatic sequence is not enabled and the red warning lamp starts to flash.

The error established is shown in the display (instead of the default menu column) and saved in the program. The saved error messages can be queried and deleted in the ERROR MESSAGES menu column. The display of the error text instead of the default menu can be deleted by pressing a random key. Albeit, the red warning lamp continues to flash until either the error is called up or deleted in the error column, or the automatic sequence (after failure correction action) is restarted.

As long as this text is displayed, the automatic sequence can be enabled by pressing the START (U) key. The “Prog. starting” now appears until the master time has finished. No cylinder movements whatsoever are executed within this period of time and the user can switch off the automatic sequence again by pressing the STOP (S) key, in cases where the automatic sequence has possibly been started inadvertently. Otherwise, the automatic sequence is circuit armed (if no sensor errors are present) after completion of this time period (approx. 10 s).

The automatic sequence functions J The third option, and seen with the highest priority, is the red

pressure switch, called emergency stop switch, located in the top right-hand corner of the front of the keyboard for the PMC®-R.

The function of the <Stop> key Whilst the automatic sequence is active, the “Stop” key can be used to interrupt the action just executed and to switch off the automatic sequence. The valves are switched off in accordance with the program, and the conveyor release relay or matching communication bit is switched off to signal that the automatic chain tensioner system has been put out of action.

J The restarting of the automatic sequence can be carried out via

remote data communications or by actuating Key F. J Whilst the numeric entry mode is active, this key can be used

to abort the entry and to leave the old parameter value unchanged.

J In every other case, the valves are shut down when the Stop

The function of the local blocking switch As long as the local blocking switch (black pressure switch at the right-hand bottom corner of the keyboard) is pressed, all automatic sequence functions will be suspended. Valve control is connected without current, the conveyor enabling signal is switched off and the text appears in the display <locally blocked>.

Should the switch be withdrawn again, the automatic sequence will be -if it was previously activated - automatically enabled again and waits for the next conveyor start-up or immediately activates the controller if the conveyor is still running or is already running again.

The function of the emergency stop switch The emergency stop switch (red blocking switch in the top right-hand corner of the keyboard) switches off all control system and keyboard functions. Electrical power is switched off to the valve activation, the conveyor enablement signal is switched off and the text >>>GESP: <<< ( >>>locked<<<) appears in the display.

When the switch is enabled again, the automatic system is once more initialized. Restarting the automatic sequence must be executed per data remote communication or by pressing the F key as described in Chapter 3.

The automatic sequence functions After an automatic mode has been enabled, the program waits at first for the signalling of the conveyor start-up before the controller is active. The selection and release of the automatic sequence is described in the following.

Selection, enabling, activation and deactivation of the automatic sequence The sequence of the pretensioning cycle is described in detail in the next Section.

The program is equipped with a method for an automatic chain pretensioning regulator for the purpose of regulating during the conveyor run time. The automatic pressure maintenance system has undergone further improvements.

The automatic pressure maintenance system is based on the measurement and regulation of the absolute pressure in the tensioner cylinders that is proportional to the chain power. In principle, only a pressure sensor for measuring pressure in the tensioner cylinder and a reed rod for the cylinder path need to be installed in order to carry this out.

Only the emergency stop button, may be used to safely block restarting, because the stop button not only cancels all the automatic functions, but also switches the valve control strip voltage-free.

Selection of an automatic sequence method Only the pressure stop mode remains integrated in the chain tensioning program. Switchovers to other types of automatic tab sequences are no longer possible for this reason.

The pretensioning cycle can always be initiated with every start of the conveyor, even without any functional sensor systems, but then in a heavily limited scope (time controlled).

The automatic start-up (pretensioning cycle) The following pretensioning cycle is activated before the start of the automatic control system: (1) The Conveyor is not running, `-' is displayed. The control system is inactive and is waiting for the conveyor prewarning message.

If this is received, then the cycle is continued at (2).

(2) `A' is displayed and the control unit compares the measured cylinder pressure with the value prescribed by the “Pretens.press.” parameter in the SYSTEM PARAMETERS menu: J If the cylinder pressure is below the value of “Pretens.press,”

then the tensionable drive frame is extended until – if the cylinder pressure is greater than/equal to “Pretens.press.” and the minimum pretensioning distance has been achieved. The cycle is then continued at (3).

The automatic start-up (pretensioning cycle) This can be caused by mechanical, hydraulic or electrical faults.

But it is also possible that the setting time has been selected too low.

– The automatic sequence is shut down, the conveyor enabling signal remains shut down, the error message “start.pos.time” is displayed, a corresponding error message is saved and the warning lamp starts to flash.

– The “Conveyor off” signal is received.

This means that the start-up procedure has been stopped. The momentary action is aborted and the cycle restarts at (1).

J If the pressure is greater than or equal to “Pretens.press”, then

the cycle will continue at (1).

(3) The PMC®-R sends the conveyor enablement signal, but continues tensioning further until either the J pretension path has been travelled or the setting time has

elapsed, and waits until J the conveyor is started and the “Conveyor is running” signal is

received. `o' is displayed and the cycle continues at (4).

J the “Conveyor off” signal is received. This means that the

start-up procedure has been stopped. The conveyor enabling signal is reset and the cycle restarts at (1).

(4) The controller is activated after completion of the time parameter Start delay.

Three additional parameters in the AUTOMATIC SEQ.SELECTION column can influence the running of the start-up procedure: J “Ignor. pressure”.

If this parameter is set to `1', the control system ignores a possibly erroneous pressure sensor during the pretensioning procedure, and tensions only with time control (setting time parameter). After this, the pretensioning cycle continues as if the pretensioning pressure has been reached.

This mode is not recommended and only makes sense if the chain sensor automatic system is to be travelled and the pressure sensor is recognized as defective.

J “No pretens.”.

If this parameter is set to `1', the pretensioning cycle is not executed. If the “Conveyor is running” signal is received, the automatic sequence starts immediately after completion of the start delay - time parameter.

If the parameter is set to `1', the conveyor enabling signal is providing the automatic sequence is enabled and not switched off because of an error - continuously switched on to signal that the automatic sequence is ready to start at any time.

If the “No pretens.” parameter is set to `1' and the automatic sequence mode is set to “inactive”, the automatic sequence will not be started up. The use of the F key is ignored by the program.

The pressure holding automatic sequence

The pressure holding automatic sequence is based on the measurement and control of the absolute pressure in the tensioner cylinders proportional to the chain power to a calculated target pressure through parameters “Hold.press.0” or “Hold.press.1”, “Hold.press.2” or “Hold.press.3” found in the “AUTO PRESS. PARAM.” column.

If the chain tensioner is operated as a single device, meaning that it has no serial connection with a higher-level control system, then the control system will attempt to maintain the calculated target pressure value, which is formed from the parameters Hold pressure 0 and Hold pressure 3.

A considerably more elegant method is the one by which information concerning the conditions at the conveyor are obtained from a higher-level control system. For this, one connects the chain tensioner via serial interface to a gear control unit (DUST), e.g. at the PMC®-D. This can now, on the one hand, operate the chain tensioner via control commands and, on the other hand, influence the control system with the aid of process values. The electrical power values of the face conveyor are transmitted to the chain tensioner for this purpose.

The chain power translates into the power consumption of the conveyor motors. An empty conveyor consumes only a small amount of electricity, because it essentially needs only to overcome the weight of its chain and the frictional forces resulting from it, while on the other hand a fully loaded conveyor results in a high electrical power value, because now the crude ore also needs to be moved. The entire voltage range is divided up into three linear curves, that can however have different pitches, as a result of the parameters i_Switch 0 (empty conveyor) I_Switch1, I_Switch2 and I_Switch3 (full conveyor) and the associated pressure values Hold pressure0, Hold pressure1, Hold pressure2 and Hold pressure3. The incoming electrical power value is first sorted into the corresponding voltage range and then calculated using the associated pressure parameter of the target pressure.

The automatic sequence operating modes A further possibility for refining controls is obtained when one includes a weigh factor dependent on the position of the mining machine in the control system. One requires an additional serial interface to a face end shield for this purpose which transmits the position of the mining machine to the chain tensioner on a continuous basis. The longwall is now divided up in to several position areas. These areas are assigned weigh factors. The control unit now calculates the corresponding weigh factors (linear slope function) on the basis of the position transmitted and biases the previously calculated target pressure with this weigh factor. All weigh factors are preset to 100% after a new installation.

For the execution of this automatic sequence, only a pressure sensor, in principle, needs to be installed for the tensioner cylinder pressure measurement. As a rule, however, an additional reed rod is also installed for the purpose of obtaining an overview of the control range of the tensioner cylinder. This measure can be used to determine whether or not the tensionable drive frame can still be moved. If the reed rod should signal that the tensioner cylinder is working mainly in the end areas, then one can move back to an optimal working area by shortening or lengthening the chain.

Orderly operation of the chain tensioning system can however only be guaranteed if it has been ensured that no external pressure whatsoever (e.g. through pile ups or digging into the mine footwall or bottom) is exerted on the tensionable drive frame. The tensionable drive frame should remain moveable throughout the entire length of the cylinder path.

The sequence of the automatic pressure maintenance system (1) The control system waits for the completion of the “Start delay” time parameter and then continues the cycle at (2).

(2) The control unit monitors on a continuous basis the pressure in the tensioner cylinders and performs the following comparisons: J If the pressure is less than the lower hysteresis range that is calculated with the “Nominal pressure - lower.hyster.” formula, then the tensioning time measurement is started and the cycle is resumed at (3).

J If the pressure is greater than the upper hysteresis range that is calculated with the “Nominal pressure - upper.hyster.” formula, then the relief time measurement is started and the cycle is resumed at (4).

If none of the above comparisons apply and the pressure, therefore, still lies within the defined hysteresis range, the controller remains in loop (2).

If the current electrical power level lies outside of the parametered control range, i.e. if it is less than I_Switch0 or greater than I_Switch1, then the automatic sequence will prevent the retraction of the tensioner cylinder until the electrical power value is once again in the valid range. This is intended to prevent a situation whereby a sudden increase of pressure in the cylinder would contribute to the formation of a slack chain, because a sudden elevation in pressure in the tensioner cylinder would bring about a lowering of the actual pressure to the target pressure (cylinder retraction).

If a conveyor signal error or pressure sensor error appears during the automatic sequence of operations, then a corresponding error message will be displayed and saved, the automatic sequence is shut down - insofar as it has been correspondingly parametered and the conveyor enabling signal is reset. If the cylinder limit stop is reached during the running time of the automatic sequence, then the setting procedure is deactivated and a corresponding warning signal is saved. Here, too, the possibility exists of switching off the system by means of parameterization. If no shutdown occurs, then the control system will then be inactive until an opposite cylinder pressure change arises.

Conveyer shutdown If the conveyor is switched off and the signal “Conveyor is stopped” is received, then any setting procedures will be interrupted at once and the control unit waits for a new starting procedure.

Rinsing the tensionable drive frame The tensionable drive frame can be equipped with spray jets for flushing tasks in order to ensure its ease of movement during operation. The flushing is intended to free the frame of coal dust which could have an unfavorable effect on its mobility.

The individual spray jets are brought together into a single group, which are fed by a valve.

The flushing jets are switched via valve outlet 11 on the valve strip.

This valve can be used manually or automatically.

Manual rinsing The manual flushing of the tensionable drive frame at the tail-end drive is always possible outside of the automatic sequence. The signal “Conveyor runs” is not necessary for the rinsing operation.

To prevent an inadvertent opening of the flushing valves, the key combination of keys H or I + then key E has been made available for the triggering of the function. As a result of this, the additional menu fl. Valve1 ON appears. By using the keys L or M, you can navigate in the auxiliary functions. The P key triggers the actual function.

The flushing of the tensionable drive frame is taken over autonomously in the automatic timing sequence. The menu lists the last 20 causes that had led to a shutdown. The most recent error is always placed at Index 0, the last error at Index 19. The list cannot be deleted. In addition, the LED flashes in key 9, as well as the warning lamp, in order to signal the appearance of an error independent of the display unit. This blinking displays are switched off when the Key T [ENTER] in the ERROR MESSAGES column is pressed repeatedly until all the stored errors are deleted.

Technical data The PMC®-R control system Every shield is equipped with a PMC®-R - Shield Control Unit (SCU), which is the heart of the electrohydraulic control system.

The single control system acquires measurement values such as pressure, movement and switch settings in its own shield. The PMC®-R calculates from this data the required commands for the single shield- and automatic sequence functions, and allows them to be executed by the connected hydraulics valves. The PMC®-R can control and display all functions of a shield and is, simultaneously, the interface between operator and machine. The PMC®-R system can, based on a reliable network, control all individual shield functions. As an interactive system, it allows the user to execute single shield functions as well as automatic sequence functions. Important process values are continuously displayed as an acknowledgement for the operator.

Design suitable for mining The PMC®-R control device is constructed with a housing made from stainless steel, which is hermetically sealed due to its design.

The PMC®-R housing is produced with no seam with a flange upon which the keyboard bottom plate is mounted. Furthermore, it contains the emergency stop and shield supports-blocked unit. An O-ring seal under the flange provides for consistency against water up to 3 bar external pressure. The plug side for the connection between I/O unit and electronic accessories is secured three times with the O-ring. The robust housing unit promises additional protection against external influences and a long service life with less maintenance.

Solenoid driver (VA) Solenoid driver (VA) The solenoid driver is placed at a distance from the PMC®-R, in accordance with the modular concept. The VA can switch up to 22 valves. A four-conductor cable connects the VA with the PMC®-R. A switching circuit in the VA monitors the data flow between the switching circuits and the PMC®-R and determines that the values are valid or reports a defect. The VA is completely covered by a 2-component resin cast. Three LEDs in the middle show the function of the VA on a continuous basis and provide the following information: J Yellow LED: 12 Volt is present, J Green LED indicates correct data flow, J Red LED indicates errors in the data flow between PMC®-R

A pressure sensor with a very low current consumption was developed for the PMC®-R system. Basis of the pressure sensor is a “Wheatstone” measuring bridge which is attached to a ceramic membrane. A measurement-value booster, which generates a measuring voltage from 0.5 to 4.5 V for a measuring range from 0 to 600 bar, is installed in the pressure sensor housing. The hydraulic side of the pressure sensor (plug-type connector DN10) is directly connected with the measuring body of the sensor. The electrical side has an SKK24 coupler for the electrical connection between the PMC®-R and cylinder - using SKK24 hose cables or lines. For reasons of safety in the face of mechanical loads, these cable connections should be made with hose cable. The measured values of the sensor allow simple measurements such as for shield setting, as well as special automation tasks such as automatic readjustment sequences, shield pulling under roof contact or adjustable setting pressure, etc.

Isolations adapter (IA) Isolations adapter (IA) The isolations adapter is required for the galvanic separation of two neighbouring electrical circuits. The data from one electrical circuit can be transmitted to the other by means of an optical coupling while the two electrical circuits are separated from one another.
