Kongsberg iPC Integration with CalderaRIP

Automating print-and-cut workflows just became much simpler, as the latest Kongsberg i-cut Production Console (iPC) now integrates with CalderaRIP’s GrandCutServer software, supporting the Kongsberg JDF export and quick response code functionality.

The recently unveiled version 2.6 of Kongsberg’s iPC is specifically developed to make it even easier for users to harness the power and precision of its digital cutting solutions and get the most out of their investment. Mutoh Releases New Texture Library

Mutoh releases a new texture library that includes 100 different matte and glossy varnish textures specifically designed for use in Adobe Illustrator and its proprietary RIP software VerteLith. The texture library is now available for download on the MUTOH Club under the VerteLith tab, Application and Manual. The texture library makes it easy for designers to add a unique touch to their designs with just a few clicks. Wide Format with Flair

Wide format printing is a versatile industry, enabling the creation of high-impact displays to vehicle wraps and everything in between. With the right tools in place, wide format print providers step out of a commodity product and offer truly unique prints that help turn design visions into reality.

Founded in 2008, Novachrome Digital Design and Imaging is a Brentwood, MO-based, all-digital print shop with just under ten employees. Specializing in large format roll and flatbed printing, it primarily produces graphics for museums, casinos, retail, restaurants, and trade shows. The shop also offers precision digital die cutting and metallic print capabilities.

Run by several partners, including Jim and Chris Varney and Beverly Fairies, it is always on the lookout for new technologies that meet current demands.

Full-Service Shop

Novachrome is stacked with printing and finishing equipment, including Canon Solution Americas Colorado UVgel printers, a Fujifilm North America Corporation Acuity Prime with white ink, Epson printers, a Roland DGA Corporation printer, and a Durst Lambda. For finishing it operates laminators—64 and 80 inches from GBC, a division of ACCO Brands; and a Zund America, Inc. cutting system.

In addition to providing expertise and versatility for nearly any wide format graphic need, the shop stands out thanks to its color management capabilities. In fact, Novachrome is one of the few print providers in its area that invested in Color-Logic Inc. software for metallic printing.

Color correctness is essential. It utilizes a Barbieri reflection and transmission photo spectrometer to profile media.

goes back to when it was first introduced to help control output,” comments Jim Varney, part owner, Novachrome. “We have confidence in color consistency by comparing output from multiple devices.”

Metallic Success

Several years ago, Novachrome realized the potential of metallic printing effects in the wide format space. During its research the shop came across the ColorLogic plug-in for Adobe Photoshop and Illustrator. After immediately realizing the potential, it invested in the technology and today offers metallic effects on wide format work. To do this the print provider

utilizes metallic media from vendors like Nekoosa run using the white ink option of the Fujifilm Acuity Prime.

“With white ink on metallic films and board, we achieve beautiful metallic effects, even on runs of just one piece. In our business, however, one piece might measure eight by 15 feet so the payoff potential is large,” shares Varney.

Metallic work isn’t a factor in a majority of Novachrome’s output, but it is a differentiator. Varney explains that it often creates samples or self-promotional pieces with these effects, which get the

attention of potential customers. “Our staff shows samples of these effects to customers and it’s something they’ve never seen before.”

Once its corporate clients understand the potential, Varney says it kick starts ideas on how to utilize it. “Metallic is an attention grabber with customers—especially designers—and some immediately try to find a use.”

When it first started working with Color-Logic for metallic printing, there was a lot of experimentation. Novachrome still experiments, but now has an extensive portfolio of samples and knowledge.

One method it uses is a mix of the Color-Logic tool and metallic to replicate foil stamping, which is more retail focused.

The shop utilizes its metallic capabilities for projects in cosmetics, food and beverage, and pet products. Over the years, it also created wayfinding with metallic effects as well as interior wallcoverings.

Sparkle and Shine Speciality Media to Stand Out

Holographic and prismatic products add flair to wide format output. They are utilized for a variety of applications from stickers and decals to labels and packaging, holiday and special occasion graphics, point of purchase (POP) displays, window graphics, and temporary outdoor signage.

The primary use of this material tends to be stickers, according to Jay Kroll, product manager, cut, transit, and wall solutions, General Formulations. Whether for bands and brands, coffee shops and retail, or packaging for specialty goods where a certain psychedelic aesthetic is appreciated, he offers.

“We see holographic films used in exhibits, concert venue decals, labels in the cannabis industry, and event stickers,” comments Michael Aldrich, product manager, FDC Graphic Films, Inc.

Prismatic and holographic products are used in signage and featured in out-of-home transit such as bus posters and taxi applications for special events, adds Jodi Sawyer, strategic business unit manager, FLEXcon Company, Inc.

“The visual enhancement that prismatic and holographic products provide results in an experiential effect to brand promotion. In store, these films add interest to displays for increased engagement that leads to shopper attention. They also give a premium look and feel,” she shares.

Jeff Peterson, VP marketing, Competitive EDGE US, U.S./ Canada manufacturer representative for DreamScape, also sees these types of special effects materials used in environments like hotels, theme parks, restaurants, and retail stores to create unique and eye-catching wallcovering designs.

Wide Format Growth

Specialty holographic and prismatic media options are gaining popularity among wide format print providers.

Traditionally, specialty films were screen or offset printed, where press-applied treatments could be used to achieve different effects. “Over time promotions have evolved, and specialty films are ideal for wide format digital printing,” notes Sawyer.

She credits this to the increased popularity of digital displays, creating a challenge for static graphics to compete. “Prismatic and

holographic products allow advertisers to add light and movement to static displays. Through the creative use of opaque and translucent inks, advertisers can create unique visual effects on signage and POP displays by allowing the prismatic pattern to show through in certain areas while blocking it out in others.”

Aldrich believes holographic films are gaining popularity because “of the different looks that these products offer when printed.”

Dan Velez, VP of sales, Substance Incorporated, says metalized films are also popular because they

allow for the creation of unique, attention-grabbing signage. “End users are always looking for new, trend setting materials that set them apart from their competitors and deliver maximum return on investment on advertising.”

Stand Out

Speciality media options like holographic and prismatic are ideal for high-impact effects.

For example, speciality media can be used for something like a new product launch where the product label and/or promotions will eventually transition to traditional materials. “The value of a specialty

film for the initial launch may bring the visibility and differentiation that the brand is looking for,” comments Sawyer.

She points out that when Ice Breakers mints were first introduced, the label on the container used a pressure-sensitive prismatic film in kaleidoscope pattern to evoke the look and feel of ice.

Lily Hunter, senior product manager, Roland DGA Corporation, adds that these options complement traditional white or clear media. “While holographic film may not be right for every decal it adds a unique touch for special occasions.”

Cost Comparison

Cost is a consideration when working with specialty media.

The price of specialty films is typically higher than traditional materials because there is more processing involved during manufacturing and the volumes of these products are typically smaller, explains Sawyer.

Peterson notes that the films typically have higher cost raw materials and coatings, contributing to their price difference.

Most of the time, Aldrich agrees that these products will cost more than a traditional calendared white print film because of the way the film is made.

However, it is important to consider that the value of using specialty films is determined by the application and how it functions for the end product. “If it is used to replace or augment a digital display, that’s not likely to be a barrier based on cost because digital displays are much more expensive than static graphics,” says Sawyer.

“These prismatic and holographic films are probably three to four times the cost of your standard white vinyl, and more on par with a peel-and-stick wall fabric or cast vinyl. However, the return on even a few stickers is so dramatic that it is worth the addition to your materials list,” states Kroll.

Learning Curves

There are certain considerations to take into account when working with holographic or prismatic media options.

For example, not all ink systems will provide the necessary bond to the films. “It’s important to work with the manufacturer to understand the compatibility of your printing equipment and obtain samples for test printing. The amount of ink coverage needed depends on the creative and the aesthetic that the client wants to achieve, such as whether they want the specialty film to show through the creative throughout or only in specific areas,” suggests Sawyer.

Hunter believes that it is best to keep graphics simple, use bold colors, and avoid using effects like gradients or shadows. “They tend to get lost, unless you use white ink as an underbase,” she notes.

When cutting, Aldrich says holographic films perform similarly to a calendered material. He says a 45/60-degree blade should work just fine.

“Plotter setup may need to be adjusted to work with a thicker shiny film,” adds Kroll.

Some users may struggle with their plotter improperly reading registration marks on these types of films, points out Velez. He suggests covering the registration marks with a matte finish registration tape to eliminate glare and allow for proper readability and registration.

“If printing with UV printers, consult the dealer or manufacturer for tips to make sure the reflection off of the film will not cause an issue to the printheads while printing. These films have a light-reflecting value that sometimes affect UV printers,” comments Aldrich.

Design Considerations

When it comes to design, there are other considerations.

While prismatic products can be dyed, they are typically silver. “The same effect as dying can be achieved using translucent inks, although some experimentation is required to achieve the desired color due to the film being silver rather than white. Areas of the graphic that will be opaque can be backed up with white to achieve proper color, similar to printing on clear films,” explains Sawyer.

Kroll points out that this media requires designs that lean into the dimension of the material, so it might require looking at decals differently than you might with a smooth white vinyl.

“Remember, since you’re not starting with a white point, you may not hit those Pantone colors, unless there’s a white ink underbase printed,” comments Hunter. “It’s best to print a color chart, without and with white underbase, if you have white ink. This helps to set expectations of what the colors will look like on prismatic film.”

Aldrich feels that best practices would be to have a couple of printed examples of what the product looks like to show customers and let them know how these would be incorporated into the design.

Making Money

Typically, when special effect media is chosen like prismatic or holographic, Peterson believes it is for a custom project tailored to the specific needs of the client. “Custom projects tend to be more

profitable than your day-to-day printing of signage because more expertise and time is involved. Print providers can differentiate themselves from competitors and increase profitability with customdesigned projects.”

The use of specialty media and its profit potential is tied to the solutions being the right fit for the brand. “So, the key is identifying the brand clients and events where the use of specialty media can elevate the brand experience. For example, high-end personal care, cosmetic, and luxury brands often complement their product packaging with promotional advertising,” explains Sawyer.

Holographic films can be incorporated into a design to give more appeal and draw the eye. “This can be used in special labels for advertising a specific product. Or exhibit displays drawing attention to a product or service at a trade show. The sky is the limit,” states Aldrich.

Samples of any of these applications are key. End users respond well to printed demonstrations of the product in question. “Once the creativity begins, the limit is endless with what could be done,” shares Evan Matthies Rezin, product manager, Nekoosa.

Unique Offerings

Specialty films like holographic and prismatic options are growing in popularity. These are ideal for stickers and decals, but also offer benefits to POP, sign and display, and wall graphics. D

allcovering substrate options are vast. For this article we look at materials optimized for digital print that are in place for short periods of time. When referring to short term, the graphics are installed for less than 12 months.

Paper, fabric, and vinyl substrates are used for short-term wallcoverings, seen from dorm rooms to construction sites. Considering these graphics aren’t installed for long, there is concern for how to dispose of the application. While recycling isn’t the easiest option, there are alternatives.

Tools of the Trade

Certain media solutions are better than others for short-term wallcoverings. It’s important to cite substrate type as well as adhesion type/level in this discussion.

Michelle Kempf, VP, sales and marketing, Continental Grafix USA, Inc., notes that the best recommendation is based on the “print provider having a good understanding of client expectations of short term, the type of wall to be covered, and the environment.”

Self-adhesive fabric is an option. Photo Tex Group Inc. offers a 100 percent polyester fabric that Walter Gierlach, president, Photo Tex, says is easy to remove yet durable.

“An adhesive fabric is a good solution for short-term wallcovering

applications. The most significant benefit for short-term use is that it can be easily removed and changed without damaging the wall’s surface. Fabric doesn’t crease or wrinkle as easily as vinyl, is more forgiving, and doesn’t stick to itself,” shares Kara Work, product development director, Brand Management Group.

Paper-based material is also a possibility because “of the ease of installation and removal without damaging the wall. In addition, products like Envi Wallgraphics meet CA 01350 air quality standards so space can be occupied right after installation with no annoying odors,” explains Al Bobst, director new business

development, Monadnock Paper Mills, Inc.

Peter Bourgeois, territory sales manager, Drytac, cites vinylbased films as a go-to for shortterm wallcovering applications, noting their affordability, versatility, and availability.

More specifically, Mike Richardson, business development manager - graphic media, Jessup Manufacturing Company, believes monomeric vinyl is ideal because it is less expensive and this addresses end use customers who are more price sensitive in regards to a short-term application. “Vinyl is either monomeric or polymeric; this has to do with the construction of the atoms in the vinyl. Monomeric is cheaper to produce but is not well suited for long-term use and exhibits more shrink than a polymeric vinyl.”

“When I think about short-term wallcoverings, I recommend a product that will take minimal time and tooling to install, and no trouble when removing the graphic. For these reasons, a semi-rigid wall vinyl with a microsphere repositionable adhesive would be a great solution,” suggests Jay Kroll, product manager for cut, transit and wall solutions, General Formulations.

In terms of adhesion, it’s a balance between the required amount of stickiness without leaving behind residue or damaging the wall during removal.

“Adhesive performance is key. The best solutions offer adhesive that is repositionable for ease of

installation, but aggressive enough to firmly adhere to a variety of wall surfaces, is easily removable, and won’t leave behind residue when removed,” explains Kempf.

Adhesive is influenced by the size of the graphic. “Ultra-removable adhesives are designed for short-term repositioning utilizing microsphere technology. These are ideal for postersized wall graphic applications, and other adhesive systems can offer more aggressive bonding for more extensive, full-size wall graphics,” notes Ross Burnham, senior product manager, Mactac Graphic & Signage Solutions.

Large-scale graphics benefit from a removable, paste-able wallcovering as well, adds Steve Yarbrough, customer experience manager, Neschen Inc. “When it comes to large-scale graphics that can be removed, a pasteable wallcovering is quicker to install, which cuts down on installation costs. These new wallpapers are not your parent’s wallpaper, they are dimensionally stable and tear resistant. Furthermore, with proper paste, they come down easier than adhesive-backed solutions. Any residue left behind can be wiped off with a vinegar water solution and a sponge.”

“Adhesive is really the most important factor for success,” admits Bourgeois. “A repositionable and removable adhesive is preferred to allow for easier installation and removal without damaging the surface. Most removable adhesives increase their bond over time, so it is important to use a product with an adhesive that is ultra-removable or permanently peelable.”

According to Richardson, an ideal solution is a solvent acrylic adhesive with 2 to 2.5 lbs of peel. “The adhesive should be repositionable, build strength rapidly within the first several hours,

and stick well to low or no volatile organic compound paints.”

“For short term, we believe a wallcovering media with a microsphere adhesive is best. If it is applied to clean wall, it will remove easily with little to no residue and there will be no need for wall repair,” explains Roy Ritchie, president, DreamScape.

ADDRESSING SUSTAINABILITY

Short-term wallcoverings are usually in place for less than a year. Once the intended installation time is completed, where does the abandoned material go? To avoid unnecessary waste piling up in landfills, media manufacturers work diligently to create recyclable products—but also maintain important qualities of printability and durability.

3M DI-NOC Architectural Finishes provide cost-effective solutions, with minimal down time, and prevent waste from going to landfills. It is also developing “greener” versions of its products.

Canon USA, Inc. works with vendors and peers to learn more about the need for PVC-free materials, as well as identify a true recycling program.

Continental Grafix USA, Inc. actively explores ways to partner with specialty recyclers to make it easier for retailers, installers, and printers to have access to these services.

The Drytac Zero Initiative is a comprehensive approach to providing environmentally designed print products and limiting lasting damage to the Earth. With its line of PVC-free materials Drytac is creating products that are recyclable and help to reduce carbon footprint while avoiding excessive costs.

FloorSignage, LLC offers a product that can be disposed with aluminum recycling, AlumiGraphics Smooth.

General Formulations’ approach is that since it can’t control what happens to the material once it leaves the facility, it instead does everything it can from a supply chain and manufacturing perspective to incorporate sustainable practices and formulations into its products and processes. This includes eliminating harmful chemicals from raw materials, capturing the volatile organic compounds from the manufacturing process, filtering and reusing solvents, and reducing and recycling scrap.

Monadnock Paper Mills, Inc. is always exploring new materials and chemistry that improves the life cycle of its products. Product development for sustainability continues to evolve.

Neschen Inc. offers a variety of ecofriendly products that are PVC-free, have post-consumer waste, use a water-based adhesive, and are made from products like PET, polypropylene, and paper based. Neschen also utilizes an in-house wastewater treatment facility that unburdens the environment. It uses release liners that are made from sustainable paper for more than 90 percent of its products.

LEED certified and safe for landfills, Photo Tex Group Inc.’s flagship product is considered safe, non-toxic, and green. There is never any Prop 65 chemicals in the media, according to the company.

Where Is It

Wallcoverings designed for shortterm application are seen in a number of environments.

With walls a way to “provide a natural canvas to communicate a message, set a tone, create a mood, or evoke emotion,” shortterm wallcoverings are seen in schools and hospitals to corporate environments and museums, notes Kempf.

“Most short-term wallcoverings are used by people who don’t want to install permanent décor or signage in their homes or business. Renters are one target,” suggests Work.

Along this track, Bobst also points out college dorm rooms as a target for short-term wallcoverings.

Retail, grocery, convenience stores, and restaurant or fast serve are other contenders. This is mostly for seasonal promotions, time-sensitive specials, as well as point of purchase. Also, trade shows and conferences for branding, wayfinding, and promotional graphics, lists Causey.

Events are another option, specifically short duration events like “festivals and galas, which require a professional look and branding but need quick and damage-free removal,” notes Bourgeois.

Construction and remodeling are scenarios that also benefit from short-term wallcoverings. Here, the wallcovering “provides

a clean and professional appearance while protecting the underlying surfaces from damage. These applications are temporary and require materials that are easy to install and remove,” explains Richardson.

“Property staging is another market we see a lot of potential for. To help make a property appear its best for potential buyers, shortterm wallcoverings can be applied to hide ugly walls and to beautify the space making it much more attractive,” adds Ritchie.

With short-term wallcovering applications used virtually anywhere, Kroll points out that they can either be full murals or smaller signage, but with the same goal in mind—to communicate a message or deliver an experience to the consumer.

Yarbrough adds that the beauty of many of these products is they can be layered. “Some products go over existing graphics, wallpapers, or painted surfaces and remove easily without damaging the underlying surface. This is essential in venues with existing long-term graphics that can double up on the real estate by layering the short term over it.”

The Eco Question

With sustainability a continued concern, shorter term projects could be considered “wasteful” and print providers and their customers might recycle the material after it’s been used to avoid being placed in landfills.

However, the ability to do so depends on what the media is made

with, type of adhesive, and ink it was printed with. “Many PVCfree solutions can be recycled, while some products are already made of post-consumer waste,” notes Yarbrough.

Fabric-based media like Photo Tex is formulated to degrade and safe for landfills. “Some of our wallcoverings are stored and re-used when it is a seasonal application, but most are thrown away, which is why the media is formulated to be degradable,” explains Gierlach.

“Wallcoverings are engineered with a certain level of durability and performance to meet standards developed by the wallcovering industry. So, by design, they are not curbside recyclable. Envi Wallgraphics are made with FSC certified, responsibly sourced renewable fiber and they are PVC free. A product available with 100 percent post-consumer waste recycled fiber is a good step in the right direction,” notes Bobst.

For vinyl, specialty recyclers are accessible through the Vinyl Institute Recycling Directory, which Burnham suggests individuals utilizing PVC wallcoverings look into. Another option is contacting a local recycler for recommendations. “The liner material—either paper or PET—can be recycled using one of these approved outlets. Matrix by-product can also be recycled at one of these outlets—which should be able to take the post-consumer non-PVC graphics as well.”

adhesive, the process of recycling the product is as mentioned time consuming and expensive. “The recycling process for PVC involves separating the material from the adhesive. As a result, many recycling facilities do not accept PVC films with adhesive backing,” explains Richardson.

Accessibility to acceptable recycling programs is a challenge. “In my experience, the majority of these materials are simply being thrown away. There is no blue bin or curbside collection for these materials, which makes it tougher and less convenient to recycle.

There are some specialty recyclers in the U.S. that can handle some material, but it can be cost prohibitive to do so,” shares Kempf.

“Most of these products do end up in the landfill because of time requirements, availability of affordable sustainable face films, and because lack of understanding of sustainable requirements,” agrees Bourgeois.

Is It a Demand?

Beyond caring for the environment, there is of course the question of demand. Are print providers and their customers even requesting wallcovering materials that can be recycled?

“We have seen more interest in sustainable products in the last few years, however not as many end users are committed enough to spend a little more so they opt for the least expensive product,” admits Causey.

It’s not so much recyclable media that is requested, but media that is composed of more sustainable components, according to Bourgeois. “Requests for PVC-free media are becoming much more common. In the move to create a more ‘green’ conscious image and present a lower carbon footprint many retailers and key brands are asking for these options.”

“In wallcoverings, we see more requests for renewable alternatives to PVC and higher recycled content materials,” says Bobst.

These requests, based on Richardson’s experience, come from municipalities, school districts, and European retailers who require non-PVC graphics.

Gierlach notes that the concern is especially paramount with new buildings, as they look to get LEED certification at the platinum level.

With this in mind, Angel Georgiou, senior product marketing specialist, Canon USA, Inc., sees more customers in the commercial space inquiring about ecofriendly media options. Adding that residential customers are not requesting these products as much, but designers are.

“The number of eco-conscious consumers is growing rapidly.

Government agencies are increasingly making green building a requirement in new construction projects. For example, the US General Services Administration requires new construction and renovation of federal facilities to be LEED certified,” agrees Work.

Kroll finds “end users regularly asking about sustainability options for both start and end of life, leaning heavily on manufacturers to design and develop better materials to address shared concerns about where these graphics end up after they’re removed.”

It’s more than trend, states Yarbrough. Quality and eco-friendliness are compatible.

Quick Install

Wallcoverings are used in many environments for short-term durations due to the ease of install and removability. Add in a discussion on waste and resourcefulness and it’s an interesting conundrum for those buyers considering sustainability.

“Many customers continue to look for PVC alternatives for their wide format print applications. Today’s vinyl can meet many of the demanding requirements for short- and long-term applications at an affordable price. New material innovations will be required to meet the needs of the marketplace, and at the same time, waste recycling solutions will need to be provided to close the loop on recyclability,” admits Burnham.

allcoverings range from straight panels to intricate, contour cut shapes depending on the application. Finishing each type can be challenging when relying on manual practices, which is why semi-automated and automated XY cutters, static- or conveyor-based flatbed tables, and even laser devices are advantageous to any print shop with regular requests for digitally printed wallcoverings.

Accuracy Combats Challenges

Depending on the application, cutting digitally printed wallcoverings can range from fairly simple to difficult. A wallcovering that consists of multiple panels needs to be cut to the correct size to ensure proper alignment. Contour cut

graphics that will eventually translate into wall decals must be consistently cut to the correct shape. Certain considerations are important to achieve these goals.

According to Chase Pender, business development, Supply55, Inc., print providers face several challenges when finishing wallcovering panels—of note are accuracy, waste, and workflow. “Precision accuracy is crucial when cutting wallcoverings to the correct size to ensure proper alignment during installation. Any inaccuracies in the cut will result in wasted material or an inferior finished product. Cutting wallpaper panels can be time consuming.

Due to the print volume generally associated with them it’s important to have a workflow in place that is not only efficient but accurate.”

“Especially for cutting larger or no-bleed panels, the accuracy of the cutting machine is critical,” attests Beatrice Drury, marketing manager, Zund America, Inc.

Material deformation is another challenge. During the cutting of the wallcovering, there could be potential stretching, so the media must be carefully placed to avoid any inaccuracies, notes David Stevens, technical development manager, Trotec Laser Inc.

When it comes to wallcovering panels, space restrictions for production can be an issue. “Smaller shops may run into scenarios where they may not have adequate space to allow a 50-foot panel to run out flat from a trimming device, which is when a cutter with inline rewinding would be advantageous,” explains Raum DiVarco, GM, Cutworx USA.

Aligning and tiling panels is another consideration. “If an existing platform is not available with automatic tracking and correction, you might have trouble producing panels that line up. Tiling is another situation where there is waste in unnecessary set up time—is this process being done manually by a graphic designer or software to streamline the process,” asks DiVarco.

Fine Forms

Both XY cutters and flatbed devices are used to finish wallcoverings. Automated capabilities make them favorable, especially if the wallcovering job at hand requires a higher volume of finishing.

Of course, manual cutting is always an option. “Straight edge and sharp blade are kind of understood, but remember to keep your blade perpendicular to the cutting surface to avoid any of the unprinted core of the material showing through,” recommends Jay Kroll, product manager for cut, transit & wall solutions, General Formulations.

“Cutting panels can be done several different ways, by hand on a large cutting table with a straight edge and new sharp blade, or a builtin table cutter, which is okay for

a small job. If you need speed and proficiency, there are several automated XY cutting systems with more features,” shares Steve Yarbrough, customer experience manager, Neschen Inc.

“The best option is to use an XY cutter specifically for cutting wallpaper panels. These are designed for the application and provide the cleanest cut possible,” agrees Kroll.

Automatic XY cutters are used “because of their precision, speed, versatility, and ease of use, which are all essential when working with wallcoverings,” explains Pender.

Supply55 distributes the Kala XY automatic cutter from Kala Finishing Systems, which is engineered to take a printed roll and cut the material along the X and Y axis to produce perfectly finished wallcovering panels ready for installation. Depending on the application, the wallcovering is produced into a sheet or rewound to a core.

Roll devices like Colex Finishing, Inc.’s Fotoba XLD 170 WP adjust cutting in real time to deliver accurate finishing in both the slitting and crosscutting. According to Keith Verkem, senior product manager/national sales manager, Colex, this allows the automatic XY cutter to always deliver a 90 degree corner/perfect rectangle.

“Current XY trimmers/cutter platforms have a lot of versatility in the market. Some have more automated features for continuous roll processing workflows,” notes DiVarco.

On the opposite side of the equation, he advocates that wallcovering jobs at higher volumes benefit from utilizing flatbed cutters. “Modern flatbed cutting platforms typically have modules or roll holding devices for roll processing workflows. These XYZ cutters switch back and forth between contour cutting and square cut panels. The CCD registration cameras allow for precision on jobs without bleed, which are beneficial for wallcovering projects that do not have overlap,” continues DiVarco.

Camera systems enable flatbed cutting systems like Elitron’s to easily cut all sizes and types of wallcoverings. “The print on the panels are digitally recognized and the relative cutting files loaded automatically for immediate cutting,” explains Caroline Anne Bell, marketing coordinator, Elitron.

While flatbed cutters can also be used for cutting wallcoverings, Pender says they “are not nearly as efficient as an XY cutter and come at a much higher price point. The most effective and accurate way to finish wallcoverings would be with an automated XY cutter. Many shops utilize both technologies. Higher value jobs requiring contour cutting or routing of rigid materials are sent to the flatbed cutter while square or rectangular image formats like wallcoverings are processed on an XY cutter.”

“For certain materials—paper, vinyl—roll cutters can be a bit faster. Top-quality flatbed cutters tend to be far superior in terms of versatility, accuracy, and automated workflow options. Achieving the required level of accuracy for these demanding applications involves not only a perfectly accurate drive system and material advancing, but also highly precise setup and registration features generally available only on sophisticated flatbed systems,” advocates Drury.

Flatbed cutters are well suited for contour cutting wall decals, says Stevens. One reason is versatility. Especially in terms of flatbed laser cutting systems, these devices can process paper, film, and fabric. However, he cautions, lasers are not recommended for processing any vinyl materials that contain PVC or chloride—so it’s important to know the composition of your material before you invest in a cutting system.

Get Specific (Tools)

Knives, blades, lasers—is one more ideal over the other for finishing wallcoverings?

With affordability in mind, DiVarco notes that XY cutters with crush or shear cut type blades offer features like horizontal and vertical slitting while also compensating for skew. “Wallpaper panel configurations on these platforms offer extra rollers for proper feedings and tension control.”

Flatbed cutters or XYZ cutting platforms generally offer a variety of tooling and this provides more choice to the print provider

in terms of material and using the machine to cut panels or contour shapes. “Flatbed cutters offer a variety of tooling to process almost any job, but at significantly higher costs. Contour cutting is primarily a benefit of flatbed cutters,” says DiVarco.

“It depends on the application and the type of substrate being used. Here, too, flatbed cutters generally offer more choices in terms of modules, tools, blades, and bits, which can be tailored to the specific needs of the manufacturer,” says Drury. The modularity and versatility Zünd offers also allows for expanding wall décor offerings to include aluminum/ ACM and acrylics with the appropriate routing tools.

Another example, Bell explains that Elitron’s knife cutting systems are multi-functional and each cutting head comes with up to five tools. The cutting heads are configured to suit individual production requirements and training is tailor made for each customer.

With laser cutters, there is the advantage of a non-contact process. “The material remains in place during the cutting process through downdraft suction, carefully securing the material without warping or stretching,” says Stevens. “An optional vacuum table can keep materials from shifting during processing using a light suction, ensuring correct focusing over the entire surface.”

Other benefits of laser cutting, according to Stevens, include “cutting materials are completed efficiently and at an accelerated

pace compared to traditional knife or blade processing. Additionally, the laser seals the edges of materials as they are cut so you won’t have to worry about fraying when laser cutting textiles or other materials that may require any additional post-processing steps.”

The Best Unit

A print provider needs to determine the best finishing solution for the job at hand.

The material being printed to and then cut is a consideration in addition to a number of other factors. “Print providers should look at technology versatility, the efficiency of production, and especially the materials they plan to process when determining the best finishing unit for their business,” recommends Stevens.

Plan for now, but also keep future needs in mind. “Even though the investment in a modular, higher end system that is both versatile and adaptable may be a bit more significant at the outset, it will pay off handsomely in terms of accuracy, efficiency, and longevity. The ability to add tooling, material handling, and workflow automation when the need arises is priceless when compared to having to start all over from the ground up with a new and different machine,” suggests Drury.

Finishing Wallcoverings

It might not be the most intricate process but finishing wallcoverings still involves some thought. Whether wallpaper panels or contour cut wall graphics, either benefit from XY cutters and/or flatbed solutions. D

rom coating to cutting, streamlining finishing tasks is essential to meeting productivity goals and improving the bottom line in wide format print environments. This includes automation as well as near line and more recently, inline finishing.

For this article, we dig into the capabilities and benefits afforded with inline finishing on today’s wide format flatbed printers across a range of segments.

Cutting Options

When it comes to finishing for today’s wide format flatbed printers, inline options include cutting and trimming as well as material handling.

“Many flatbed printers are equipped with cutting or trimming tools that can cut printed materials to size or shape. This is useful for producing custom-sized or shaped prints, such as signage, stickers, or packaging materials,” offers Derek Moffett, product manager, Mutoh America, Inc.

For example, Digitech recently introduced an iteration of its flatbed printer, the TruFire, but with inline finishing components ideal for corrugated printing. The printer is called the TruCORR and works with a Colex Finishing, Inc. machine inline.

Thomas Giglio, latex business segment lead, North America, HP Inc., points out that with HP Latex inks, customers can immediately move to finishing of the graphic because they are odorless and dry when exiting the printer. This could be digital cutting, lamination/coating, or post-print fabrication.

With help of its finishing partners, HP targets many applications from custom one-offs and prototypes to mass-produced graphics that are used in a variety of verticals. “Our hardware products interface with robotic systems with vision capability, however these are custom solutions based on specific customer

workflow and requirements. Often, the total solution involves many partners that contribute components for the required applications,” says Giglio.

Pre- and post-automation tools aid in managing substrates, according to Giglio, and work to identify workpiece locations so that workflow is optimized. Additionally, robotics expedite workflow to and from other finishing devices, like digital cutters and liquid coaters.

For Zünd, a primary focus in recent years is optimizing the overall production workflow. Beatrice Drury, marketing and communications manager, Zund America, Inc., points out that its #LetsTalkWorkflow campaign has manifested itself in closer integration of printing and cutting on a digital level, for example in software features that facilitate—and speed up—the digital workflow, all the way from prepress to fulfillment/shipping.

However, the term inline may not necessarily apply. “To us, a direct physical, hardware-based

integration between the two technologies has never made a lot of sense. Because of the difference in production speed—where either the cutter or the printer are quicker to produce any given job or materialize—it makes little sense to slow down one system to accommodate the other,” explains Drury. “Depending on maximum speed specifications, the type and complexity of the job, the type of material and required processing method(s), quality requirements, and other factors effect each type of equipment differently. One is bound to offer a faster processing time than the other, so why connect them?”

To allow each type of equipment to run at maximum speed, independent of the other, Zünd developed various workflow automation components designed to maximize overall productivity, with pallet-to-pallet cutting capabilities, for instance. “A full pallet of material—with the latest Zünd BHS180 up to a stack height of six feet—can be wheeled to the cutter, and all the rest happens fully automatically and largely unattended, from loading a sheet/ board onto the cutter, scanning the quick response code to retrieve the correct job data, processing with all the appropriate tools, to offloading onto a finished stack. Once the stack is completed, it’s onto the next one—no matter what printer was used, how many sheets were involved in printing each job, or how quickly they were printed,” explains Drury.

Coating, Varnish, and More

The use of embellishments is gaining a lot of ground in the digital print world. The possibilities are endless and the options are growing. These include lamination, embossing and debasing, varnishing and foiling, and white ink printing.

“The biggest impact for inline finishing economically is in coating technology, as these solutions hit the bottom line in reducing labor, waste, and overall cost of consumables,” says Giglio. “Many print service providers are moving away from traditional film-based lamination and using liquid coating solutions.”

Lamination, vanishing, and other post-press effects are also handled inline. “Lamination can enhance the durability and longevity of prints, as well as add a glossy or matte finish,” he shares.

Burkle North America offers roller coating and UV-curing machines that can be used to create a first base coat before digital printing and apply the topcoat after the printing to protect the printed surface. “This increases the stretch resistance and could create a glossy or matte surface,” says Stephan Deitermann, sales director, surface technologies, Burkle North America. “We have a constant demand for this kind of finishing application,” he adds.

Burkle roller coaters can be installed with the printer or later. “In any case, a coating after printing is necessary but some customers already have a roller coater and use the existing machines,” adds Deitermann.

Coating inline challenges include the investment budget, admits Deitermann. He points out that the implementation of the printer with roller coaters is not such a big deal but the line speed needs to be similar so an interface is needed. If this is done right from the beginning, it is easy.

Varnishing enhances the appearance of prints by adding gloss or depth, and can also provide protection against scratches and UV damage, says Moffett.

Some flatbed printers are equipped with embossing or debossing tools that can add texture to printed materials. “This is useful for creating tactile prints, such as business cards or invitations,” he shares.

Further embellishments include foiling and white ink printing. “Some flatbed printers are equipped with inline foiling tools that can add metallic or holographic effects to printed materials. This is useful for creating eye-catching designs or adding branding elements to prints,” points out Moffett.

The ability to print white also opens doors for embellishment. he explains, “printing on transparent or colored substrates. This is useful for producing prints with a variety of effects, such as on clear acrylic or colored aluminum.”

All Mutoh flatbed UV printers come with finishing options such as varnishing and white ink printing. Moffett points out that the company mainly targets the

By Segment

The demand for and utilization of inline finishing—or a similar process—varies based on the individual print provider and the goals of a project.

Moffett says the biggest need for inline finishing options largely depends on the specific industry and application of the flatbed printing device. However, there are some general areas where inline finishing options can provide significant benefits in various segments.

For signage and display, Moffett sees a high demand for customshaped prints, large format prints, and prints with high-quality finishes. Inline cutting and trimming, lamination, and varnishing can all help to produce high-quality and durable graphics for outdoor and indoor use.

In packaging and labeling there is a need for prints that can withstand moisture, friction, and wear and tear. “Inline lamination, embossing, and foiling all enhance the durability and appearance of packaging materials, such as labels, boxes, and bags,” he says.

Corrugate is a common segment for inline flatbed finishing. “But here, too, there could be significant speed differences—dictated by basic physics—especially when it comes to thicker corrugated materials that could cause significant differences in speed between the two technologies,” comments Drury.

In the promotional products industry, Moffett points out that eye-catching and unique prints that help brands stand out are in demand. Inline foiling, embossing, and white ink printing can all add special effects and textures to promotional products, such as business cards, brochures, and flyers.

In the fine art and photography industry, there is a demand for highquality prints with fine details and vivid colors. “Inline varnishing and white ink printing help to enhance the color and depth of prints on a variety of substrates, such as canvas and metal,” he says.

“Overall, inline finishing options provide significant benefits in many industries where high-quality and durable prints are required. The specific application depends on the needs of the user and the capabilities of the printing device,” adds Moffett.

Cost Considerations

When investing in finishing, cost is always a consideration. This gets complicated for inline options as it takes into account the productivity of the printing capabilities as well as the versatility of each process.

Moffett explains that the cost of including inline finishing options/components will depend on several factors, including the specific finishing options, the manufacturer and model of the flatbed printing device, and the level of automation and integration required.

Giglio says the cost is usually $100K USD and higher depending on the solution.

“Generally, adding inline finishing options/components to a flatbed printing device can increase the overall cost of the equipment. Some finishing options, like varnishing or white ink printing, may

be included as standard features on certain models, while others may require additional components or upgrades,” shares Moffett.

He says adding an inline laminator to a flatbed printing device can cost anywhere from a few thousand dollars for a basic model to tens of thousands of dollars for a high-end, fully automated system. Similarly, adding an inline embossing or foiling tool may require the purchase of a separate module or accessory, which can add to the overall cost of the equipment.

“It is important to note that while adding inline finishing options/ components can increase the upfront cost of a flatbed printing device, it can also increase the value and versatility of the equipment. Inline finishing options can help to improve the quality and durability of prints, as well as expand the range of applications that can be produced on the device. Therefore, it is important to carefully evaluate the cost and benefits of including inline finishing options/components when selecting a flatbed printing device,” cautions Moffett.

Deitermann agrees, adding that by going inline, the customer saves material handling time and money and ensures immediate surface protection via a clear coat.

Automated Finishing—Inline

Bringing finishing inline makes sense for some wide format flatbed print providers. Although there are many considerations, the automation benefits can’t be ignored. D
