Holset technology Such knowledge can be invaluable as turbos grow more complex. Holset has developed its HE200 series variable geometry turbos for greater durability in the arduous operating conditions encountered by small trucks and LCVs. Holset’s ‘sliding wall’ technology fixes the nozzle and vanes and instead moves the shroud surrounding them. This ensures exhaust gas pulses are absorbed

by a robust turbocharger housing, rather than the nozzle and vanes. It reduces wear, uses fewer moving parts and increases service life.

BorgWarner developments BorgWarner supplies its B-series turbos for Mercedes-Benz mediumduty commercial engines. The B-series incorporates advances such as titanium compressor wheels and electronic actuators for wastegate and turbine bypass control. It also integrates much of the exhaust manifold into the turbine housing, for improved thermodynamics, compact packaging and simpler installation.

Industrynews NEW COLLABORATIVE PROJECT TO REDUCE FUEL CONSUMPTION IN DISTRIBUTION VEHICLES

A group of seven industry partners, led by Renault Trucks, has launched the EDIT (Efficient Distribution Truck) project, which aims to reduce the fuel consumption of distribution vehicles by 13% compared with a current production vehicle.

The prototype to be used will be a Renault Trucks Range D Wide Euro6 with a refrigerated body. The aerodynamics of the vehicle and refrigerated body will be thoroughly revised and fitted with a low voltage macro-hybrid system to recover braking energy via a reversible electric system. The recovered electrical energy will be used to power auxiliary equipment and can also provide occasional support to the internal combustion engine.

In addition, a new driving aid system will be developed in conjunction with the vehicle modifications. It will be connected to traffic lights and will be able to detect when they will change, using this information to define a speed profile minimising fuel consumption. It will also allow drivers to choose the most economic itinerary for their truck. Finally, the prototype will be testing new tyres with reduced rolling resistance.

The seven partners working on this collaborative project are Renault Trucks, Valeo, Lamberet, Michelin, BeNomad, INSA de Lyon (LamCoS) and IFSTTAR (LICIT). The project has been awarded the LUTB competitive cluster’s label and is receiving financial

support from the FUI Regions fund.

The project’s aim is to design and develop a demonstration refrigerated transport vehicle consuming 13% less fuel than the reference Euro-6 distribution truck. Each partner is contributing their expertise to present technologies that can be made commercially available by 2020.

After the success of Optifuel Lab 2, the laboratory vehicle which brought together technological innovations designed to reduce long-distance trucks’ fuel consumption, Renault Trucks is now extending its research to distribution vehicles.

The prototype vehicle is scheduled to be delivered in 2018.

Surge in UK demand drives strong CV production growth in 2015 UK commercial vehicle (CV) manufacturing grows 46.3% in July, with 9,274 units built.

Production for the domestic market particularly strong, up 137.6% over July 2014, while exports steady.

CV industry has seen strong recovery in 2015 so far, with a 32.4% uplift in output.

Britain’s commercial vehicle manufacturing industry continued its strong recovery in July, with production volumes up 46.3% over the same month last year. A total of 9,274 CVs were built in the month, with output for the UK market posting an especially strong gain of 137.6%.

July’s figures are a continuation of the recovery made by the sector throughout 2015, which has seen

production levels grow by a third to 57,967 units. Volumes last year were impacted by some restructuring within the industry, as well as a spike in truck demand in 2013 related to type approval changes.

This year’s growth comes off the back of increasing demand both domestically and abroad for UK-built CVs.

It takes 20 of today’s trucks to make as much noise as just one dating from the 1970s.

A typical 44 tonne artic truck today uses less fuel than a 1950s 32 tonne truck did.

Forced induction has been the preferred route to maximise engine performance for commercial vehicles for many a year, but even though they are therefore commonplace, turbochargers still represent a challenge to many independents undertaking their service or repair.

For this reason, original equipment (OE) component and systems manufacturer MAHLE, has issued the following technical information to highlight some common causes and effects of turbocharger damage.

Damage to the turbine is one of the primary reasons behind poor turbo performance, or even complete component failure and contamination of some form is generally responsible.

The subsequent additional remedies include replacing the oil pipe and ensuring its correct installation and replacing the charge-air cooler and particulate filter if the turbocharger has needed replacement.

Excessive oil consumption can often be due to a problem with the oil return pipe (image 3), which in common to the aforementioned oil related issues, means that oil can be forced into the turbine and the compressor, which can affect the operation of the internal components and can collect in the charge-air cooler.

Oil Matters

If oil carbon enters the bearing case, (image 1) it can result in any or all of the following: blue smoke, the loss of engine performance, the loss of engine oil, contamination of the charge-air cooler, clogged exhaust gas cleaning system and with adjustable turbochargers, blocked control mechanisms.

Generally these effects are caused by poor quality engine oil, an overheating turbo or the immediate shut down of a hot engine.

Therefore it is vital to use the correct grade of oil as specified by the vehicle manufacturer (VM) and let a hot engine run for at least a minute before shutting it down.

In addition, technicians must thoroughly clean the oil pan, and flush the oil following turbocharger damage to ensure that no foreign deposits enter the lubrication circuit and pay close attention to the necessary installation instructions and performance measures during engine tuning.

Naturally, observing the VM’s oil change intervals and replacing the filter with an OE replacement is a prerequisite.

Oil carbon deposits in the oil pipe (image 2) can have similar effects to oil carbon found in the bearing case, but can also lead to excessive turbocharger noise and even total turbocharger failure.

The additional causes include an overdue oil change, incorrectly installed oil pipe or missing heat shield.

Probable causes include constriction or a bend in the oil return pipe, the use of sealing compound rather than a gasket set, the failure to replace the engine connection when replacing the return pipe, or even simply too much oil in the engine.

Technicians therefore need to ensure that the return pipe is thoroughly cleaned if it is to be reused and whether reinstalled or replaced, a new gasket set must be used. In addition, the turbo must be replaced if any its internal components (VTG, by-pass, waste gate etc.) have become stiff.

Compressor Related Problems

When it comes to the air intake side of the equation, contamination of, or stress to, the compressor wheel or compressor itself will result in blue smoke – or black in the case of stress marks on the compressor wheel – excessive noise (whistling) and contamination in the charge-air cooler.

general caused by dirty or deficient oil to the bearing, an increase in exhaust back pressure or a clogged air filter.

To remedy these situations, technicians must carefully clean the entire intake system, replace the air filter with an OE replacement, clean or renew the crankcase vent and check the system for leaks. In addition, if fitted, the air compressor’s cylinder head must be dismantled and cleaned and flowing the replacement of the turbocharger and charge-air cooler, the mass air flow sensor must be checked.

If the compressor wheel bearing is damaged (image 6), its clearance on the rotor shaft must be checked, the engine oil flushed and a new OE filter fitted with the addition of the correct grade of engine oil as specified by the VM. For applications needing more than one battery, it is imperative that the connections in your bank of batteries are properly checked. Should there be a misconnection, battery ‘shorting’ can take place. This can be misconceived as a battery failure, rather than a fitment issue.

In extreme circumstances this may result in damage to the batteries.

Similarly, such failure could be a result of poor or corroded battery connections.

Always check the battery connections, as damaged or corroded leads can result in

battery failure. If the leads are damaged or corroded, they should be replaced immediately.

Charging Your Battery Batteries naturally ‘self-discharge’ from the start of their life. This happens when batteries are not in use. If batteries are not used for long periods of time, you should check their state of charge, as the units may need to be recharged.

Battery charging differs depending on the battery technology and the application in which it is being used.

The three main types of battery are; Vented (wet flooded), VRLA Absorbed Glass Mat (AGM) and VRLA Gel. Do not begin recharging any battery until you have properly read and understood the charging instructions and you are sure that you have the correct charger for the battery that you are charging.

Step by Step Process • Always wear proper eye, face and hand protection.

• Be sure that the ignition and all electrical accessories are turned off.

• Turn the charger and timer “OFF” before connecting the leads to the battery to avoid dangerous sparks.

• Ensure the charger is set to the appropriate program for flooded/wet, AGM or gel, depending on the type of battery you are charging.

• Check that all vent caps are secured properly on the battery before charging Wet Flooded batteries.

• Make sure that the charger leads to the battery are not broken, frayed or loose.

• Never charge the battery faster than the battery manufacturer’s specified

maximum charging rate. The battery manufacturer’s specified maximum charging rate is 10% of the Ah capacity of the battery. For example, if you have a 100Ah battery then the specified maximum charging rate would be 10Ah. Lead-acid batteries flooded/wet, AGM or Gel do not have a “memory effect” and therefore do not need to be fully discharged before recharging.

If the battery becomes hot, if there is violent gassing or spewing of electrolyte, reduce the charging rate immediately or turn off the charger temporarily. This may indicate that the charger is faulty if it has been set to the correct criteria.

Charge only in well-ventilated areas.

Ensure you connect the charger leads to the correct battery terminals; red positive (+) lead to the positive (+) terminal and black negative (-) lead to the negative (-) terminal.

If the battery is still in the vehicle, ensure you ‘ground’ your negative lead by connecting it to the engine block.

(If the vehicle has a positive ground, connect the positive lead to the engine block.)

Always turn the charger “OFF” before removing charger leads from the battery to avoid dangerous sparks.

Never leave the charger plugged in when not in use.
