Shrinking The Skills Gap: Why Manufacturing Day Matters Over the next decade, it is estimated that nearly 3.5 c million U.S. manufacturing jobs will be needed, and 2 million of those jobs are expected to go unfilled due to manufacturers’ inability to find talent with the required skills. The retirement of baby boomers, strength of the economy, and attractiveness of the industry are ranked among the leading factors impacting this skills gap. While 90% of Americans value a strong manufacturing sector, only 37% would encourage their children to pursue a career in the industry.1 These statistics are troubling. Too many people view manufacturers as outdated factories filled with line jobs – not as innovative, inventive businesses where workers develop and use the latest technology, building lasting, middle-class careers. Manufacturers across the country helped change this perception by inviting students, career guidance counselors, parents, and workers to open houses, public tours, educational programs, and career workshops at plants and factories across the country on the fourth-annual national Manufacturing Day on October 2 and throughout the month of October. Nearly 2,500 events occurred – shattering last year’s record of 1,600 events – with the purpose of introducing as many people as possible to the significant role played by manufacturing in our country. These events were not just informational. They were a way for manufacturers to convey their passion for what they do, and explain why and how young people can embrace the profession through post-secondary training that often lasts just a year or two and doesn’t leave them with decades of college loan debt. Indeed, the emotional connection to those attending demonstrated in a very meaningful way the numerous opportunities available, highlighting how manufacturing contributes to the vitality of our community, and showed modern manufacturing for what it is – a sleek, technology-driven industry that offers secure, good-paying jobs. By participating, we anticipate more young people now will want to follow a manufacturing career path. Take Chris Monzyk, for example. He was a student at Ozarks Technical College in 2013 when he was part of a Manufacturing Day tour at Detroit Tool & Engineering in Lebanon, Missouri. Intrigued by what he saw and identified by the company as a possible potential recruit, Monzyk was offered an opportunity to join the firm. Today, he proudly works as a machinist in the 109-person company that builds tools, dies, and custom automation systems. And then there is Micah Rider who, as a high school student in 2013, took a Manufacturing Day tour arranged through Wichita Area Technical College (WATC). By 2014 he had graduated and was enrolled at WATC and led one of its facility tours on Manufacturing Day. Rider is excited about his pursuit of a manufacturing career and getting other kids to follow in his path. In New Hampshire, 88% of students said they were more likely to consider manufacturing jobs after their visits to local factories, and in Florida, 95% of student participants said they learned something new about the sector. By reengaging local communities to showcase their manufacturing sector and demonstrate the contribution that manufacturing makes to the local economy, we can ensure a better future and way of life for our children and grandchildren. Our future depends on our ability to strengthen and advance this vital sector of our nation’s economy. From coast to coast, America’s manufacturers are the backbone of our economy, and our country’s growth and future are closely linked to their success. EATON BRINGS TOGETHER DISTRIBUTORS, CUSTOMERS, AND END USERS AT ANNUAL DISTRIBUTOR MEETING In September, Eaton’s Hydraulics Group hosted its 2015 Eaton Distributor Meeting, or EDM, welcoming more than 1,000 distributors, original equipment manufacturers, and product and market experts from around the world. Featuring over 100 breakout sessions, including training classes at every level, new product information and technical courses, the event highlighted Eaton’s latest developments, features, and solutions that help power end-users through every fluid power challenge. The EDM expo floor featured product displays and hands-on demonstrations of Eaton’s hydraulic products incorporated into real-world applications, including a timber trailer featuring Eaton’s new sectional mobile valve controls, a forklift simulator, and multiple innovations, from Pro-FX® Electronic Controls and Software to Eaton’s LifeSense® hose condition monitoring system installed on a customized Ford Mustang. For the first time ever, the event got social, using the Periscope live video streaming app to broadcast quick hot-topic interviews with product managers and Eaton leaders to expand EDM outside the conference rooms and expo floor to customers, distributors, and others engaged with Eaton’s Hydraulics Group on Twitter. EDM also featured a series of general sessions with presentations from Eaton’s senior leadership, including Sandy Cutler, Eaton’s chairman and chief executive officer, who highlighted the importance of the collaboration between Eaton and the company’s distributor partners; and Astrid Mozes, chief technology officer, Eaton’s Hydraulics Group, who discussed how innovation is fueling growth.

Global Manufacturing Update September 2015 – The global economy continues to be one of the larger headwinds for manufacturers in the United States, with exports from the sector down 4.93% year-to-date using non-seasonally adjusted data through July. The stronger U.S. dollar and slowdowns in key economies have dampened international demand for U.S.-manufactured goods, with half of the top 10 markets in August experiencing contracting levels of manufacturing activity, up from four in July. This includes Canada, our largest trading partner, which continues to struggle and significantly lower crude oil prices. The other four nations remained the same: Brazil, China, Hong Kong, and South Korea, with all but the latter reaching multiyear lows in their PMI values. On a more positive note, the U.S. trade deficit narrowed in July, mostly on reduced goods imports. China presents a major challenge for worldwide growth, with its economy decelerating faster than anticipated. The Caixin China General Manufacturing PMI declined to its lowest level in more than six years. Next week, we will get new industrial production data for

August, which is expected to show continued easing in activity for the sector, building on recent trends for production, fixed-asset investments, and retail sales. Recent challenges also cast doubts on real GDP growth, which is likely less than the 7% year-over-year rate that has been reported. Beyond these economic statistics, the Shanghai Stock Exchange Composite Index has fallen more than 38% since June 12, and the yuan has depreciated by 2.5% since August 11. Led by weaknesses in China and Brazil (which fell to nearly a four-year low with its manufacturing PMI value), the emerging markets are struggling. The Markit Emerging Market Manufacturing Index contracted for the fifth consecutive month, declining to its lowest level since April 2009. In contrast to other regions, Europe has been trending in the right direction. The Markit Eurozone Manufacturing PMI was off marginally, but many of the key subcomponents of this index were higher for the month. The improvement in the Eurozone headline number stemmed largely from improvements in Germany, with output rising to a five-month high and rebounding from springtime softness. As such, Eurozone manufacturers have reported modest growth in the sector, brushing off recent challenges in Greece and headwinds from China. Real GDP rose 0.4% in the second quarter. On a year-over-year basis, the Eurozone economy expanded 1.5%, up from 1.2% in the prior quarter. The unemployment rate reflects this progress as well, falling to 10.9% in July, the lowest since February 2012 even as it continues to remain highly elevated. Deflation has been a concern in recent months, spurring quantitative easing moves by the European Central Bank, but the annual inflation rate remained steady at 0.2% in August, the fourth straight month with positive price growth. Congress has before it several important pieces of legislation, including legislation to reauthorize the Export-Import (Ex-Im) Bank, modernize customs, improve trade and intellectual property enforcement, and create a new Miscellaneous Tariff Bill (MTB) process. In addition, negotiations on both the Trans-Pacific Partnership (TPP) and Transatlantic Trade and Investment Partnership (TTIP) talks will continue, as efforts to implement the World Trade Organization (WTO) Trade Facilitation Agreement (TFA). IFPS CHAPTER 5 ACGO Tour Scott Aldridge, a long-standing Chapter 5 member, organized a tour at ACGO, a manufacturer of agriculture machinery equipment, for Chapter 5’s September meeting. Approximately 40 members attended. Members toured the facility during the production of Challenger and Massy Ferguson tractors and sprayers. They witnessed testing, inspections, tracking, and quality assurance. Members remarked that the facility was clean, organized, and the employees seemed to function as a well-oiled machine. It was obvious to the members that lean manufacturing is key at ACGO. Any employee has the power to stop the production line with the press of a button if something does not meet the specifications of the build. The line will stop, and a red light will flash. The team then gathers to discuss and address the issue with the employee who stopped the production line. According to ACGO, the earlier they catch an issue, the quicker and easier it is to repair. Multiple testing sites are located at strategic locations within the production line, and inspections are done at multiple stages rather than only at the end of the production line. Members found the tour to be valuable, and many would recommend it to anyone visiting the Jackson, Minn., area.

he primary materials (excluding electronics) in industrial pneumatic and vacuum components subject to degradation under adverse conditions are the elastomers and greases commonly used in their construction. Below are general recommendations for storage of these materials and the products that use them, either singularly or stored in combination, and for the preparation and return of the components to service.

TEMPERATURE Temperature needs to be considered in relation to length of exposure and condition of the product for storage purposes. The condition of a product is defined as in a “new condition” (never used) or as in a “used condition” (previously operated with compressed air). A short-term exposure need only be considered as the amount of time it takes to reduce the temperature of the product to a below-freezing temperature. This may be less than a few hours or several days depending on the conditions. A long-

term exposure may be considered any period longer than this. Any exposure to temperatures above the maximum stated in the specifications may result in damage, shortened product life, or a change in performance. Storage temperatures should be kept as constant as possible and within an ambient range of -10° ~ 40°C (14° ~ 104°F) but at an ideal temperature of 4.4°C (40°F). Short or long-term exposure to temperatures below freezing (i.e. transportation) will not harm the elastomers or greases for products in new condition. Temperatures at or below -20°C (-4°F) should be avoided. Products in used condition exposed to sub-freezing temperatures may be damaged if measures have not been taken to ensure no water contamination is present.

HUMIDITY The relative humidity should be kept at or less than 65%.

LIGHT Exposure to sunlight or UV should be avoided.

CONTAMINATES Contamination can come from internal or external sources. The surrounding atmosphere should be free of chemical fumes, organic solvents, saltwater spray, ozone, or any higher concentrations of oxygen or other gases. Products stored with internal contamination, such as water from condensation, may corrode or degrade during storage and fail immediately or shortly after return to service. Additional care must be taken when preparing these products for storage.

STORAGE LENGTH Products with elastomers that are exposed directly to the atmosphere, such as vacuum pads, will have shorter shelf lives. Piston and rod seals under mechanical compression will also not store as long. In addition, the condition of the product and the way it is prepared for storage will make a difference in how long it can be successfully stored. If the product (or machine) is to be stored longer than seasonally (two years


or more), then an evaluation should be made if the machine or product should be sold and replaced at a future date.

PREPARING PRODUCTS OR MACHINES FOR STORAGE Carefully make sure there is no residual pressure in the machine. Look for water in any of the filter bowls, and empty if found. This indicates water contamination is likely present in the machine, and additional measures to clean and dry the machine before storage may be required. Empty any lubricator bowls, and make sure any movable components are secured against uncontrolled movement. Wrapping the product externally and using a dry air purge internally are good practices to avoid storage problems from contaminates, as well as the possibility of condensation and freezing condensation if the storage conditions warrant. Products should be stored inside boxes, containers, or crates designed for ease of movement without imparting any shock or vibration to the product. These boxes, containers, or crates should be labeled and date coded for future reference. Rapid temperature changes from hot to cold should be guarded against to prevent condensation, particularly if no measures have been taken to condition the air inside of and around the components. Insulating the container, depending upon storage conditions, may be a good idea. A part number list of products and a set of their operational manuals should be enclosed in a clear plastic bag and included in the storage container. Use of a desiccant in container form (readily found in most hardware stores and available from industrial suppliers) can be placed inside the storage container to keep the relative humidity low.

RETURN TO SERVICE After removing the product or machine from the storage container, the products should be allowed to return to the operating temperature range. Review and observe all safety requirements, as well as machine and individual product operating requirements. All tubing, fittings, electrical connections, and machine elements should be checked. Replace any suspect items. Fill any lubricator bowls with the recommended oil. Priming the lubricator may be necessary to ensure oil is present at the outlet. Apply pressure gradually to the machine to the minimum required for testing individual components. Do not suddenly add full-line pressure. Seals in cylinders and valves that have been idle for long periods of time may have some initial sticking issues. Individual components should be tested one at a time and several times prior to starting a sequential operation to ensure they are operating correctly. After individual testing is completed, a full machine test should be conducted prior to being put back into service. Check the machine frequently after initial startup for correct operation prior to rotating back into a standard preventative maintenance schedule.

Art For Industry Gala – A Picture-Perfect Success! 2

Close to 200 individuals attended a fun afternoon and elegant evening during the Fluid Power Educational Foundation (FPEF) Art for Industry Fundraising Gala held at the Pittsburgh Botanical Garden, Pittsburgh, Pa., on September 25, 2015. The event was designed to support and encourage students—and others in the community—to understand the fluid power industry and to become actively engaged in it. Judy Wojanis, a former board member for the National Fluid Power Association (NFPA) and current board member of Catalyst Connection, Wojanis Supply Company, and FPEF, spearheaded the “Art for Industry” initiative, which generated interest for local industry leaders, city government officials, educators, and the art community. Partnering with the Community College of Allegheny County (CCAC), the Pittsburgh Botanic Garden, businesses, and local artists, Judy’s mission was to educate students regarding opportunities in the fluid power field. Pat Maluso, FPEF Chair, was the Master of Ceremonies for the evening activities. He explained in layman’s terms exactly what fluid power is and the FPEF’s role in fluid power awareness and scholarship opportunities. Fundraising was accomplished through ticket and art sales, a silent art auction, and raffle baskets. Proceeds from the event were donated to scholarships provided by the FPEF and the CCAC Mechatronics Program. Representatives of FPEF and IFPS, along with Pittsburgh city officials and CCAC representatives, attended the event. Thirty CCAC students displayed their interpretation of Art for Industry. Professional art auction artists include Jocelyn Rent, Philip Salvato, Walter B. Kluz, Fabrizio Gerbino, Yvonne Kozlina, Tim Meehan, Shervin Iranshahr, and Barbara Kern-Bush.

Manufacturing CFOs Cite Economic Uncertainty as a Top Concern According to the latest edition of Grant Thornton’s LLP’s CFO Survey, which reflects the insights of more than 900 chief financial officers and other senior financial executives across the United States, 55% of CFOs say uncertainty in the U.S. economy is a major concern that could impact their businesses’ growth in the next 12 months. This is despite the fact that most CFOs expect the U.S. economy overall to remain the same (49%) or improve (43%) in the next 12 months. Particularly frustrating for CFOs is the dysfunction in Congress over a bill to extend more than 50 popular tax revisions that expired at the end of 2014. It remains to be seen whether or not Congress will revisit the bill and allow the use of these tax benefits on 2015 filings. More than a third (37%) of executives are acting as though the extension will not

occur, 26% are assuming some amount of risk that it will not occur and are planning accordingly, and just 9% of CFOs assume fully that the extension will occur. More than half (51%) of companies that actually use the provisions are doing all their planning with the assumption that the extension will not occur. Cyber security is a major source of worry. When considering what the most significant cyber risks they face are, nearly half (44%) of CFOs say the most significant risks are the unknown risks, and a majority (57%) say it is the potential for undetected breaches. More public companies (47%) fear they are at risk of reputation loss compared to private companies (31%). Regulatory and compliance burdens also top the list of concerns. Nearly half (45%) of the CFOs say that increasing costs of compli-

ance present the biggest challenge to growth, and nearly a third (31%) say that keeping up with the volume and complexity of regulations is their number-one challenge. Amidst the overall economic and political uncertainty, financial executives are averse to riskier growth strategies. The vast majority of companies (80%) say they plan to pursue growth strategies in existing markets, and only 11% plan to expand into international markets. Most (54%) plan to fund growth in the coming year by leveraging existing cash reserves, while 47% say they will use debt financing. While the survey also suggests that the recent enthusiasm for mergers and acquisitions (M&A) may be waning, with only 28% planning to pursue M&A opportunities in the coming year (a 9% drop since Fall 2014), CFOs of companies in certain industries had varied opinions. In the technology industry, 54% of CFOs expect their industry’s financial prospects to improve (10% higher than the national average). Energy-industry CFOs are surprisingly optimistic given the current downturn in oil and natural gas prices, with nearly 40% expecting their industry’s financial prospects to improve in the coming year and only 7% expecting them to worsen. In the manufacturing sector, 40% say uncertainty in global markets could impact their growth (15% higher than the national average). Meanwhile, CFOs are aggressively looking to develop and hire new talent: 70% of CFOs say finding and retaining the right talent is a critical need for supporting growth. Forty percent (40%) expect their businesses’ new hiring to increase in the next six months; 52% expect hiring to remain the same; and 67% plan to increase salaries in the coming year, holding steady since 2014. o keep pace with the broad and ever-changing needs of industry, the International Fluid Power Society provides many specific and complementary certifications to demonstrate core and advanced competencies. And though some of the content from one certification to another is necessarily overlapping, each offering is targeted to meet the particular needs of the individual and to establish his or her qualifications. Getting certified and holding multiple certifications demonstrates that you take your career seriously. Simply put, the IFPS is there for you and the advancement of your career, and can be the key component to increasing your worth to your employer. So, what exactly is a fluid power expert? It is the individual who can satisfactorily address the particular need at that moment and one who also

has a demonstrable, broad base of knowledge. If you are well rounded in multiple aspects of fluid power, prove it. Take the time and make the effort to get certified in all of those areas. Then that expert can and will be you. Workers at a private contractor that makes torpedoes for the U.S. Navy were having a problem with an assembly line directional valve coil that would burn out often, causing production issues. The valve, a D05, three-position, spring-centered, 115volt AC explosion-proof design, continually lost the retract side “air gap” solenoid coil. The assembly line took six months to install and debug. Once it was turned over to production, this problem started showing up. The OEM sent a new valve, thinking there must be a problem with the original unit. It didn’t help. The contractors’ electrical engineer suggested they interchange the “A” and “B” ports to the cylinder and do the same with the two coils. The problem still persisted. Whichever coil controlled the retract function would eventually fail. The pump delivered 20 gpm, and the valve was rated for 26 gpm.

Solution to Previous Problem

OVERHEATING ON A LARGE FORGING PRESS When the workers couldn’t find a problem causing overheating on the press, they started removing each component one by one hoping to find something that failed. When they got to the accumulator unloading valve, they found the sleeve and moving poppet were eroded away, allowing 335-bar fluid to discharge to the tank. This would heat the volume of oil leaking back to the tank up approximately 30 to 35°F. They pulled the sleeve out of the manifold and also found that the steel surface around the “B” side of the sleeve was badly eroded as well, but not to the point it would cause a problem. High-velocity 335-bar oil discharging to a low-pressure tank line can cause cavitation. The fix was to add a 5-bar check valve to the tank line after the logic valve where it leaves the manifold. This back pressure is enough to prevent the cavitation bubbles from forming and eliminating the erosion problem. The problem was printed in our September/October 2015 issue. The first Student Career Connections event took place at Price Engineering, an NFPA member in Hartland, Wis., earlier this year. Here is a quick overview of the program: Students and teachers from local middle or high schools tour an NFPA member company. A member from that company speaks to students about careers, what a workday is like, and how to get into the industry, etc. Members work with students to put together a basic fluid power classroom kit. Lunch is provided by member company if time allows. NFPA provides teachers with a fluid power curriculum that has been used in several Project Lead The Way (PLTW) schools before the group leaves.

The 2016 NFPA Annual Conference is scheduled for March 9 – 11, 2016 at the La Cantera Hill Country Resort in the San Antonio area. The room block is open and accepting reservations. Working together, engineers at Fraunhofer LBF and Ricardo Deutschland GmbH developed a pump design that leverages piezoelectric actuators, offering both a significant reduction in energy losses and improved response time. Simulation enabled them to verify that the design met specifications. It also reduced development time by 50%.

In automotive applications, piezo-actuated hydraulic pumps have mainly been used in applications that require low flow rates and pressures (Fig. 1). For automotive control systems, pressures of 20-200 bar are necessary, which is much higher than the pressure produced by pump designs currently in series production. To create a design that produces the pressures required for automotive control systems, it was critical to simulate the entire system, including the pump, valves, and actuator (Fig. 2). We could not rely solely on separate simulations performed in domain-specific tools, because improving the efficiency of a system that unites multiple physical domains requires system-level optimization. The ability to calibrate and validate the models was also critical, because the models we use range from extremely detailed finite element models to system level. The high-level system models help us keep run times as short as possible


and enable wide-ranging parameter variations. Using Model-Based Design to develop the pump enabled us to increase the output pressure of existing designs by a factor of 10.

Selecting the Application and Pump Architecture For our new design, we chose the pump used in selective catalytic reduction (SCR). SCR systems are used in diesel engines, where strict emission and fuel economy requirements are motivating the development of efficient emission controls. The pump injects a liquid reductant into the automobile exhaust stream, which promotes the conversion of nitrous oxide into diatomic nitrogen (N2) and water. The reductant in our system is Adblue®, a urea solution. Our pump must produce an output pressure of

Incorporating a Detailed Design into the System-Level Model Finite element analysis was useful when we designed the clamped disc spring. To find a design that offered the minimum bending volume, maximum delivery chamber volume, and minimum stiffness, we used a tool developed in-house by Ricardo. Design of Experiments methods were used to identify the optimal design. We incorporated the spring behavior into the SimHydraulics model to see if the overall system still met the design requirements with the new clamped disc spring. Comparing System-Level Performance to the Specification Engineers simulated the entire system within the Simulink environment (Fig. 3). The complexity of the hydraulic system, with multiple valves, fluid compressibility, hysteresis, and multiple flow paths, would have been extremely difficult to model without the blocks that SimHydraulics provides. The team used MATLAB® to post-process simulation results and ensure the design was meeting system requirements. Simulation showed that we would need to adjust the command signal and amplifier to achieve the desired pressure profiles. The results also showed that the architecture with the optimized design for the clamped disc spring met the pressure requirements for the piezoelectric-actuated pump.

50 bar to deliver a high-quality spray that will improve the mixture. Using SimHydraulics®, we were able to test different pump architectures to find the one most likely to enable a piezoelectric actuator to develop the pressure required while maintaining its fast response. To minimize costs, we wanted an architecture that uses only one pump rather than designs requiring the additional feed pump to achieve the required pressure. Tests in SimHydraulics let us refine the pump specification by determining the input pressure and spring stiffness for the input and output valve springs. During architecture selection, we tested the sensitivity of the design to various component parameters. We determined that the ability of the pump to meet specifications was heavily influenced by the design of the clamped disc spring, which forms the seal for the pump chamber. The simulations from SimHydrau-

mance of the pump. Engineers working on the project have extensive experience with these types of valves, so they customized the standard SimHydraulics components to obtain exactly the effects they wanted to capture in their model. Simulation analysis showed that the eigenfrequency of the pump valves needed to be very close to the operating frequency of the pump to avoid interactions with the natural frequency of the system. At the start of the design, the team used ideal actuator models to ensure that the required force stayed within a range that a piezoelectric actuator could produce. Next, we introduced Simulink® models of piezoelectric stack actuators to verify that the dynamic performance of the actuator would still enable the pump to meet system-level requirements. The amplifier and power supply were included in the model to add the electrical portion of the system into the simulation.

We verified our simulation results on actual hardware. The first prototype that we built verified the simulation results and met the pump specifications. Without the ability to simulate and verify the system’s performance in a single environment, we would have had to rely on separate simulation tools and hardware prototypes. It would have taken twice as long to create the design, and it would not have been possible to increase the output of the pump by a factor of 10, which was required for this design.
