Overcoming Challenges with EFCO Formwork Systems Charlotte, North Carolina

UNITED FORMING AND EFCO: A SUCCESSFUL COLLABORATION The construction at 110 East in Charlotte, North Carolina, has been a challenging yet successful project for United Forming and EFCO. United Forming, Inc., has partnered with EFCO on numerous North Carolina projects, most recently, the 2151 Hawkins parking garage and office tower in Charlotte.

HAVING CHALLENGES, FINDING SOLUTIONS Having successfully completed the Hawkins project using EFCO’s E-Z DECK®, United Forming made the easy decision to use the same system to build the 110 East tower, which is only a few blocks away.

The 110 East tower project presented new challenges due to the limited site space and the proximity to the Charlotte Lynx rapid transit line East-West Station.

United Forming and EFCO teamed up to overcome each challenge.

POWER SHIELD PROTECTION SYSTEM / PROTECT YOURSELF FROM FALLING DEBRIS One of the requirements for the project was to prevent materials from falling off the Charlotte Lynx side of the building.

EFCO’s POWER SHIELD 3.0® system was used to address this challenge.

EFCO prebuilt the system at their Atlanta warehouse facility, including all platforms and accessories. The assembled POWER SHIELD 3.0 gangs were then trucked to the project site in Charlotte and installed directly onto the building with minor work, including opening the wings for full-width protection.

UTILIZATION OF ADJUST-A DECK, PLATE GIRDER, AND E-Z DECK FORMWORK SYSTEMS Another challenge arose due to minimal entry and exit options for the concrete trucks. A drive-thru lane was required within the footprint of the tower structure to allow passage of the concrete trucks.

However, an additional area needed to be shored to allow two trucks access to the concrete pump under the formed decks.

Wide spans below the poured decks and

beams were required to allow this drivethru lane adequate width and clearance.

Various EFCO systems, including ADJUST-A-DECK®, PLATE GIRDER®, and E-Z DECK® systems, were utilized together to provide access and support as needed.

Exceeding Production with Self-Climbing For Denver, Colorado

SELF-CLIMBING FORMWORK SYSTEM Just blocks from Coors Field, the 1900 Lawrence construction project is redefining the Denver skyline.

Hensel Phelps, the general contractor for the new 33-floor office tower, partnered with EFCO to use EFCO’s POWER TOWER ® PT-100 and PT-50 self-climbing systems along with EFCO PLATE GIRDER ® wall forms to

complete the 450' (137 m) tall three-cell elevator core. Constructing it required over 8,000 yd3 (6,115 m3) of formed concrete.

POWER TOWER PT-100 AND PT-50 To complete each cell, the POWER TOWER PT-100 system climbed the inside core walls, with the PT-50 climbing the exterior. Hensel Phelps was impressed with the quick cycle time—after each

Overall, the systems used played a critical role in this project’s success. The team’s ability to exceed production goals and complete a floor every five days is a testament to the strength and effectiveness of EFCO’s systems.

Ryan Wood Area Superintendent POWER TOWER PT-50 STAYS AHEAD OF STEEL WORK EFCO’s POWER TOWER® PT-50 on the exterior of the core included 8' (2.4 m) wide decks—a wet deck and two trailing decks.

The trailing decks provided a workspace for other trades, like steelworkers, to install steel clips/knife plates to the previously cast embedded plates well ahead of the main steel erection operation.

POWER TOWER PT-100 KEEPS THE CORE CLEAR Hensel Phelps’ placing boom was mounted directly to the POWER TOWER PT-100 +1 deck, eliminating the need to place a boom tower down through the middle of the elevator core. Inside the cores, a stair tower and gantry crane for installing steel stairs and embeds were mounted to the bottom of the PT-100 system. The POWER TOWER PT-100’s six hydraulic lifters kept the elevator core shafts plumb, typically within 1/4" (7 mm), ensuring a level and systematic climb.

WHY HENSEL PHELPS CHOSE EFCO After witnessing the successful completion of several projects by contractors in the area and learning of EFCO’s reputation for swift installation and efficient cycle times, Hensel Phelps chose to align with EFCO. E-Z DECK Makes Multi-Height Slab Construction Easy Bogotá, Colombia

CONSTRUCTION OF THE MUSEUM OF MEMORY The National Museum of Memory, located in Bogotá, Colombia, is a project that aims to provide a permanent home to commemorate the country’s history of conflict and to provide a place of learning and reflection. The exhibition used to travel to various cities, but the new museum is now a stationary structure designed to allow for an immersive and evocative experience.

MULTI-HEIGHT SLAB CONSTRUCTION With their extensive experience in executing large-scale infrastructure and building works, Ferralia AGF was chosen as the contractor to meet the project’s demanding work schedule. Ferralia AGF was challenged with constructing multi-height slabs within the shortest timeframe possible while adhering to safety and quality standards set by the builder, OHLA Company. To achieve the project’s productivity and safety objectives, Ferralia AGF partnered with EFCO, relying on innovative engineering expertise in shoring solutions for slab construction at various levels.

INCREASED ASSEMBLY AND DISASSEMBLY PRODUCTIVITY EFCO’s engineering department developed a solution using the E-Z DECK® system to support the project’s varying slab heights.

Single E-Z Post assemblies were used on single-story height locations, which increased assembly, disassembly, and reduced manpower requirements. The 8 | FORM MARKS |NOVEMBER 2023

E-Z DECK Posts’ high-capacity load allows for a larger area to be shored with a single post, making it more efficient than other systems on the market.

ASSEMBLY OF DOUBLE AND TRIPLE-HEIGHT SLABS WITH E-Z DECK SYSTEM For the double and triple-height slabs, tables were designed using the same EFCO E-Z DECK system. The project required fewer shoring towers due to the strength and versatility of the E-Z DECK Posts, with each post providing a maximum capacity of 124.5 kN (28,000 lbs). The hinged jaws on the ends of an E-Z DECK Panel, easily attached or detached from a post with a hammer blow to the Bobber Pin, made assembly and disassembly much faster. Additionally, the lightweight E-Z DECK tables could be quickly built by hand, meeting the project’s safety and productivity objectives.

Having worked with different systems available in the market, I highly recommend EFCO’s E-Z DECK system. This incredibly light system can bear significant weight, making it an ideal choice for improving project productivity. Furthermore, EFCO provided excellent on-site support whenever needed, and their warehouse logistics are impressive, ensuring that work requirements are always met promptly.

Quick Installation of and Shoring Products Antofagasta, Chile

THE CONSTRUCTION OF THE TEMPLE OF ANTOFAGASTA Ingeniería y Construcción MST, a trusted and long-time user of EFCO products, was awarded the contract to construct a 2,135 m2 (23,000 ft2) temple in Antofagasta, Chile, expected to be completed in late 2024. This is the third temple constructed

by The Church of Jesus Christ of Latterday Saints in the city, and consists of three structures: the Temple, the Ancillary Building, and the Utility Building.

CONCRETE CONSTRUCTION FOR WALLS AND COLUMNS To pour the concrete foundations, columns, walls, and slabs for the Templo Antofagasta, MST cycled through approximately 17,000 m2 (183,000 ft2) of formwork. They used the rugged and versatile PLATE GIRDER® formwork system recommended by EFCO. This system allows for the efficient movement of large gang assemblies, minimizing crane usage.

WORKING PLATFORM MADE WITH SUPER STUD A perimeter work platform is required to safely and efficiently install the formwork and pour the concrete for the secondlevel walls. To achieve this, Ingeniería y Construcción MST used EFCO E-BEAMS secured to SUPER STUD® brackets and topped off with plywood. This gave workers a safe and sturdy platform that spanned the length of the wall.

QUICK INSTALLATION OF CONCRETE SLABS The double-height slabs for the Templo Antofagasta were constructed using the versatile EFCO E-Z DECK® system. This system consists of lightweight aluminum panels and posts assembled safely on the ground, then topped with Z-BEAMS®, E-BEAMS®, and plywood. Because of the high strength rating (up to 28 kips per leg) of the E-Z DECK Posts, they were able to minimize the number of posts needed.

Fewer overall pieces and parts resulted in a more economical system that is quick to install and cycle.

Ties were only needed for every 4.5 m2 (48 ft2) for a two-sided wall, resulting in swift installation and dismantling.

This project was the first time MST used EFCO’s E-Z DECK to construct buildings of this size. E-Z DECK and the other EFCO systems onsite offered adaptability, fast installation, strength, and durability.

BEAUTIFUL ARCHITECTURE MADE POSSIBLE Akumal Paramount Living is a 67unit, 10-floor residential building in San Pedro Garza García, in Northwest Mexico, surrounded by beautiful views of the Chipinque mountains. Metric Development Group, and the well-known architecture office of Sordo Madaleno developed this 48,000 m² (520,000 ft2) building featuring varying floor heights.

Fortezza Construcciones was awarded the contract for this architecturally outstanding construction project.

Overcoming Challenge Handset Formwork fo Foundation Construct Ottawa, Canada

URBAN CONCRETE CONSTRUCTION OBSTACLES While building foundations for a new condominium development in downtown Ottawa, Canada, UNLTD Construction faced numerous obstacles. The proximity of neighboring foundations and overhead

electrical wires made safety and accessibility to the site a challenge. To mitigate these challenges, shotcrete stabilization was used to reinforce the foundations of neighboring houses during the excavation process, but a solution still needed to be found to bring concrete formwork to the site.

A 1,200 lb/ft2 (57 kPa) is achieved with a 2' x 2' (600 mm x 600 mm) tie spacing and 600 lb/ft2 (28 kPa) with a 2' x 4' (600 mm x 1200 mm) spacing.

es Using for Condo tion PORTABLE & EFFICIENT SOLUTION FOR COMPLEX FOUNDATION CONSTRUCTION After collaborating with EFCO on a previous project, UNLTD Construction sought EFCO’s expertise and experience to recommend a formwork solution. They needed a portable formwork option that could be transported by hand to the site and used repeatedly during the construction of the foundation. Removing the formwork posed an extra challenge because of the limited space in the excavation area and the inability to use a crane for lifting due to the overhead electrical wires restricting the site. EFCO recommended their handset formwork, HAND-E-FORM®.

CONCRETE CONSTRUCTION WITH HANDSET FORMWORK Construction began at the back of the structure, away from the main road. After carrying the formwork into the site, the first step involved placing concrete for a courtyard with exposed corners and varying heights, with the highest point being 5.50 m (18'-2"). HAND-E-FORM was configured to the necessary measurements of the project and then quickly cycled for the next pour. UNLTD was pleased with the HAND-E-FORM system and the asstruck concrete finish that was achieved.

CONCRETE POURING PRECISION Including a beam at the upper part of the second and third pours presented another obstacle for UNLTD. These concrete beams were cast at mid-point and top of the wall that would carry a steel structural

floor. EFCO HAND-E-FORMS proved yet again to be the most appropriate solution for this task. The second phase involved constructing an elevator pit and multiple columns throughout the building. The formwork for the third pour was placed on top of the formwork used for the second pour. The combined height of these pours was 5.7 m (18'-9").

Pre-cast Arch Bridge – Construction Support Binghamton, New York

CONSTRUCTION ON PRE-CAST ARCH BRIDGE In Binghamton, New York, I-81, consisting of eight lanes of traffic, crosses over Chenango Street on a precast arch bridge. The bridge’s construction was part of the first phase of the Prospect Mountain Construction Project that began in 2015. CAST-IN-PLACE SHORING & FORMWORK SOLUTION Treating the project much like the construction of a tunnel, Slate Hill Constructors required a concrete shoring and formwork solution. EFCO’s solution would enable them to pump high-pressure

THE FORMWORK AND SHORING SOLUTION The arch bridge forming and shoring solution would need to support a curved slab measuring 16' long x 40' wide x 16" (4.9 m long x 12.2 m wide x 400 mm) at the crest. The slab would then grow in thickness on each end as it reached the sidewalls of the arch bridge. The solution also needed to operate as a traveler and cycle efficiently through the 208' (63.4 m) long arch bridge.

TRAVELING FORMWORK EFCO engineers solved this challenge using EFCO’s SUPER STUD® beams assembled into a modular traveler system. Adding jacks and wheels to the traveler made the system adjustable and mobile. Using SUPER STUDS as stringers, EFCO E-BEAMS® and contractor-supplied plywood completed the decking for the arched traveler.

THE EFCO SOLUTION / WHY CHOOSE ANYONE ELSE? EFCO’s solution enabled the Slate Hill Constructors’ crew of seven to cycle the traveler twice and place concrete three times in a two-week period. Fourteen concrete pours were required to complete the repair. IMPROVING ACCESS TO AMERICA’S CENTER OF SPACE TRAVEL Orion Marine Construction, Inc. was awarded the $125-million-dollar NASA Causeway Bridge Replacement Project in Titusville, Florida. The NASA Causeway Bridge provides the primary roadway access to the Kennedy Space Center, Space X, and Blue Origin. The final bridge layout will be twin 4,025' (1,230 m) long, high-level spans over the Intercoastal Waterway, replacing the twin bascule bridges built in 1964.

EFCO has worked with Orion Marine Construction, Inc. (OMC, Inc) in Florida for years, and EFCO worked with the Orion team early in the bid process to provide the lowest in-place concrete costs for the entire project. CONSTRUCTION OF COLUMNS WITH FILLET CORNERS Along with the footers, EFCO was also asked to provide PLATE GIRDER ®

formwork for the 12' x 6' (3600 mm x 1800 mm) columns with fillet corners and rustication. With variable heights up to 60' (18.3 m) tall, the single stem cap formwork on the top of the columns measured 11' tall x 54' long x 6' wide (3.4 m tall x 16.5 m long x 1.8 m wide). ▶ An average EFCO PLATE GIRDER ® panel weighs 18 lb/ft2 (0.86 kN/m2) and withstands up to 1400 lb/ft2 (67 kPa) pour pressure.

HIGH TENSILE & LOAD CAPACITY FORMWORK BRACE Along with the substructure formwork, EFCO has a full complement of the superstructure products we provided on the project. For bracing of the precast Florida I-Beams (FIB), EFCO has designed a high tensile and compressive load capacity formwork brace that can be utilized to minimize the number of bracing points required. Additionally, the brace eliminates the insertion of tensile rods and 4" x 4" (100 mm x 100 mm) multiaxis bracing points.

FCO’s beam brace system adjusts to E multiple beam sizes and bay widths. It also handles much higher tensile and compressive strengths than other methods, minimizing the amount of required equipment, decreasing installation time, and increasing efficiency.

This innovative technology utilizes shoes fixed to the web of the standard FIB precast beam to support the overhang gangs at a 20' (6 m) span. The HD BRIDGE OVERHANG System is designed for efficiency and safety, with a single crane pick allowing for easy lifting and transporting of materials. Workers remain safely above the gang while completing set-up and dismantling operations. The team set up both sides of 312 LF (95.1 LM) in a single ten-hour day.

HIGHWAY CONSTRUCTION PROJECT TO GROW LOCAL ECONOMY The U.S. 75 Grayson County Highway project aims to improve transportation infrastructure in Grayson County, Texas.

It is expected to benefit the local economy by creating jobs during construction and improving transportation connectivity in the area. The project is being broken down into stages to reduce the effect on traffic flow and is anticipated to wrap up by 2024.

IMPROVING TRANSPORTATION ON U.S. HIGHWAY 75 The U.S. 75 project involves expanding the existing highway to increase capacity and improve safety for motorists. The project includes the construction of additional lanes, bridges, and box culverts to facilitate traffic flow and allow water to flow under the highway. The construction also involves upgrading existing bridges and overpasses to meet safety standards.

BOX CULVERT CONSTRUCTION / SAFE & RELIABLE Box culverts provide a safe and reliable means of conveying water while minimizing environmental impact and reducing construction costs. As a result, box culverts have become increasingly popular in infrastructure projects worldwide, including highways, railways, and pedestrian paths.

CONSTRUCTION OF LARGE TRIPLE BOX CULVERT Zachry Construction Corporation, a building firm based in San Antonio, Texas, with roots stretching back to 1924, is the main contractor for the U.S. 75 Grayson County Highway venture. Zachry Construction was tasked with the job of 24 | FORM MARKS |NOVEMBER 2023

changing the course of the East Fork Post Oak Creek by building a 10' x 10' x 350' long (3 m x 3 m x 107 m long) triple box culvert. To help them accomplish this quickly and reach a high production rate, they chose EFCO’s Box Culvert Traveler as their formwork solution.

EFCO INVERT ASSEMBLY FORMWORK SOLUTION FOR SMOOTH OPERATION & CYCLING EFCO provided a formwork solution that included one 32'-8" (10.0 m) wide x 36' (11.0 m) long invert gang assembly, enabling the contractor to pour a 36' (11.0 m) long culvert base slab with 5" (125 mm) starter walls daily. The EFCO invert solution is a rigid assembly that helps expedite the construction of the culvert base slab before the culvert walls and roof are installed. The invert gang also assists in constructing starter wall, which results in smoother operation and cycling of the traveler unit.

EFCO SOLVES THE CHALLENGE OF FORMWORK STRIPPING RELIEF For the box itself, EFCO provided one 10' x 10' x 32' long (3 m x 3 m x 9.8 m) triple EFCO PLATE GIRDER® Traveler, along with three sets of external roof support. With a crew size of nine plus a crane operator, Zachry could cast a box section every other day. The challenge of collapsing a 32' (9.8 m) long section of a 10' x 10' (3 m x 3 m) box is having the stripping relief to do so. EFCO solved this challenge with two offset header beams and tolerance plates. Utilizing a DCRatchet and Pipe Braces, the sides quickly contract, and the forms are lowered and cycled forward as one unit.

INTERNATIONAL BRIDGE CONSTRUCTION The Madawaska Bridge Project involves the construction of an $86-million, sixspan bridge that will serve as a critical connection between Madawaska, Maine, and Edmundston, New Brunswick, Canada. This project carried out in collaboration with MDOT (Maine Department of Transportation), forms an integral part of the Land Port of Entry – the 16th busiest port in the United States.

EFCO ENGINEERS THE FORMWORK SOLUTION FOR PRODUCTIVITY With the remote location of the project, the contractors put their trust in EFCO’s Engineering team to provide a complete formwork system. EFCO’s design included assembling large gangs of formwork safely on the ground and flying them into place with fewer crane picks, increasing jobsite productivity. TRIUMPHS & CHALLENGES FOR LURÍN BRIDGE RECONSTRUCTION The Lurín Bridge accommodates over 30,000 vehicles daily, connecting the city center to the beach towns in southern Lima. 3F Constructora E.I.R.L was awarded the contract for reconstructing the bridge to facilitate the increased traffic flow. The initial design used precast beams, but due to an unforeseen issue on site, the original beams were not able to be used. With only 25 days remaining before traffic resumed on the bridge, a new design was developed.

COMMITMENT TO SUPER SERVICE After the work was completed on the ramps that connect I-75 to the U.S. Port of Entry, the project’s next priority shifted to the approach section of the bridge structure. BNA, the general contractor (a joint venture comprising Fluor Corp, Dragados Canada, and AECON), selected EFCO as their formwork provider due to their trust in EFCO’s commitment to Super Service, attention to detail, and innovative solutions. The EFCO sales and engineering teams assessed every aspect of the project and refined the formwork design to meet BNA’s needs.

TIELESS DESIGN FOR COLUMN CONSTRUCTION BNA purchased two sets of custom chamfered moment corners from EFCO to be used with standard PLATE GIRDER® HS formwork to accommodate the unique design of the approach columns. The corners enabled a tieless design for the 7'-6" (2.3 m) x 9'-10" (3 m) columns and 34 | FORM MARKS |NOVEMBER 2023

supported a 1,000 psf (48 kPa) pour pressure rating. Piers 6-8 incorporated a pour bridge that bolted to the column forms for ease of concrete placement.

The pour bridge helped keep concrete placement consistent, eliminating shifting of the blind nut boxes used to support the pier cap formwork brackets.

BRIDGE PIER CAP WITH SLOPED SOFFIT The approach on the American side consists of eight piers approximately 112'-10" (34.5 m) long x 8' (2.4 m) wide x 10'-2" (3.1 m) tall (maximum height). These pier caps feature a sloped soffit ranging from 6'-6" (2.0 m) minimum height to 10'-2" (3.1 m) over the columns and 9'-10" (3.0 m) wide at the two square support columns. The first through third piers include an infill between the columns.

EFCO also supplied custom steel forms for the blister on the pier cap. A blister is a bump on the pier cap face where column geometry extends into the pier cap.

Combining SUPER and High Strength PLATE GIRDER formwork to form large pier caps increases pour capacity and eliminates shore tower use.

EFFICIENT CRANE OPERATION FOR PIER CAP CONSTRUCTION BNA used two cranes simultaneously to set the massive pier cap formwork in one pick. The SUPER PLATE GIRDER®, PLATE GIRDER HS, and custom steel blister panels brought the total pier cap formwork weight to over 141,000 lb (63,957 kg). After lifting and setting the pier cap formwork, BNA flew the prebuilt rebar cage into position.

PRECAST CONCRETE BRIDGE MAKES HISTORY In North Lanarkshire, Scotland, the Ravenscraig Bridge is under construction as part of an initiative to improve the connection between Motherwell and Ravenscraig by adding a new road underneath the existing railway line.

Murform won the contract to complete the on-site construction of a 5000-metric ton (5510 ton) precast concrete bridge.

Upon completion, the bridge was moved into position using self-propelled modular transporters in one of the largest operations of its kind in Europe.

A REPUTATION OF GOING ABOVE AND BEYOND As a long-term customer and owner of EFCO formwork, Murform knew they could count on EFCO’s Super Service and versatile products to complete the bridge’s primary structure and precast wing walls.

REDUCED LABOR WITH PLATE GIRDER In addition to contractor-owned formwork, EFCO supplied supplemental PLATE GIRDER® to cast the base, monolithic walls, and slab edge of the roof. An accelerated pour schedule was achieved by cycling large 16 m (52'-6") x 8 m (26'-3") tall PLATE GIRDER gangs, weighing up to 14.7 metric tons (15 ton).

These large PLATE GIRDER gangs cycled without any walers which reduced labor for the initial assembly and kept costs low for efficient cycling. The tie spacing and ‘as-struck’ finish of PLATE GIRDER panels reduced the need for patching tie holes and rubbing form joints, keeping labor costs down.

EXPANSION OF THE YACYRETÁ HYDROELECTRIC PLANT The Yacyretá Binational Entity is currently constructing the expansion of the Yacyretá hydroelectric plant, which will generate clean, renewable, and sustainable energy. The Aña Cuá expansion project is expected to increase the plant’s power by 9% and further utilize the hydroelectric potential of the Aña Cuá arm.

GENERATING JOB OPPORTUNITIES Managed by Consorcio Aña Cuá ART, the undertaking is set to create a minimum of 3,000 job opportunities and help stimulate the economies of both Ayolas and Ituzaingó. Despite unforeseen delays caused by the COVID-19 pandemic, the project has continued to make steady progress and is set to be completed by the end of 2025 with just over half of the budgeted $400M currently invested.

e Energy with mwork LARGE PANEL FORMWORK SYSTEM Given the project’s scale, Consorcio Aña Cuá ART partnered with EFCO to determine that large panel formwork was the best option and chose the PLATE GIRDER® and E-BEAM® & SUPER STUD® formwork systems to meet the project’s needs.

During the course of the build, 286,000 cubic meters of concrete will be cast, using 90,000 tons of cement and 12,000 tons of iron. The E-BEAM & SUPER STUD formwork system provided the needed flexibility to adapt to a variety of concrete structures. Additionally, the E-Z DECK® system was used for shoring, and it solved the challenge of accommodating heights ranging from 6.0 m to 14.2 m (19.7' to 46.6') and slabs with thicknesses ranging from 1.2 m to 1.7 m (3.9' to 5.6'). With crane support, EFCO’s bottom-up E-Z DECK system assembly methods streamlined the process to help meet the deadline.

REINFORCED CONCRETE FOR HYDROELECTRIC PLANT The Aña Cuá expansion will house three 83.3 MW vertical axis Kaplan turbines, surrounded by reinforced concrete structures. The 500kV power lines will transmit the energy generated to the Yacyretá hydroelectric plant, and the electricity will be distributed to Argentina and Paraguay.

TUNNEL TO ALLEVIATE FLOODING The Clean Rivers Project is DC (District of Columbia) Water’s ongoing program to reduce combined sewer overflows (CSOs) into the district’s waterways. The Northeast Boundary Tunnel project is one of five initiatives they have launched to clean up the Anacostia and Potomac Rivers.

This project promises to alleviate floodingrelated economic losses, basement backups, and sewer overflow discharge into the Anacostia River. Construction of the tunnel will decrease the costs and risks associated with flooding in the area.

CONSTRUCTION OF A 5-MILELONG (8-KM-LONG) TUNNEL The Northeast Boundary Tunnel (NEBT) is approximately five miles (8 Km) long and connects to existing sewer pipes throughout the city. During heavy rainfall, the tunnel will capture and temporarily hold stormwater and sewage overflow, preventing it from overwhelming the sewer system and discharging into local waterways. Once the rain subsides, the captured water and sewage will be gradually released to a wastewater treatment plant for processing.

PARTNER OF CHOICE FOR TUNNEL FORMWORK Over the past five years, Salini Impreglio/ Healy JV and EFCO have partnered and collaborated on many initiatives. Recently, Salini Impreglio/Healy JV contacted EFCO to provide a solution for forming the floor slab of CSO 19 Shaft, which includes the bottom 180° half of a 28' (8.5 m) diameter tunnel profile.

SAFE FORMWORK TIME AND LABOR COSTS EFCO created a support structure with the REDI-RADIUS® formwork system and SUPER STUD® Trusses, which allowed it to be put together at the ground level and then lowered into the shaft in sections. This helped the Salini Impreglio/Healy JV team save on labor costs and assembly time. Assembling the formwork in larger, open areas with a crane instead of inside the tunnel provided the contractor with the lowest in-place concrete cost benefit. The large formwork panels of the system decreased the crane time needed for assembly/disassembly, and the SUPER STUD frame provided a way to suspend the REDI-RADIUS panels in addition to providing a platform to work from while placing concrete.

CONSTRUCTION OF CONCRETE RESERVOIR The Rockwood Water People’s Utility District (PUD) provides drinking water for about 66,000 people in Portland, Gresham, and Fairview, Oregon. The PUD began the construction of its latest upgrade in September of 2021, which includes a new six-million-gallon (mg) (22.7-million-liter) prestressed concrete reservoir named Cascade Number 2.

PRESTRESSED CIRCULAR CONCRETE TANKS Prestressed concrete tanks are circular tanks designed to provide long-term service and negligible maintenance costs. This type of tank construction is highly specialized and requires special certifications, so the general contractor chose Ward-Henshaw Construction Company, Inc. of Canby, Oregon.

PREMIER TANK BUILDERS With decades of experience specializing in water treatment and storage facilities Ward-Henshaw Construction Company, Inc. is one of the premier tank builders in the Pacific Northwest. Their relationship with EFCO goes back several years.

When it was time to start the project, they contacted the EFCO Seattle team.

BATTERED WALL TANK Tanks come in all different diameters and heights; this one, however, was designed with 65'-4" (19.9 m) outside radius and 66' (20.1 m) tall, battered walls, much taller than the average tank. The tank’s vertical construction joints were broken into 21 total pours. The design also included twenty-four 36" (915 mm) diameter x 65' (19.8 m) tall Round Columns®.

PLANNING THE PROJECT When planning a project, the contractor has a list of items to consider, including the crane size. Factors such as size, capacity, cost, availability, and site logistics come into play when choosing your crane. Due to the overall weight of the crane and the formwork system on the tank slab, Ward Henshaw’s preferred method for forming the tank walls is the EFCO E-BEAM® & SUPER STUD® form system in combination with contractor-provided plywood and radius cut 2x sleepers.

VERSATILE FORMWORK SYSTEM TO MEET PROJECT REQUIREMENTS EFCO’s engineers constructed a formwork system tailored to the specific needs of the project, including a 19'-5" x 66' (5.9 m x 20.1 m) pour size and a high 1,400 lb/ft2 (67 kPa) pour rate. To achieve this, they utilized their E-BEAM & SUPER STUD technology while implementing vertical pouring windows at 6' (1.8 m) centers with shorter E-BEAMS as detachable panels.

carried out to install an underground pipeline with the purpose of bringing water from the Missouri River to central and eastern North Dakota. The main goal of this project is to provide emergency water for the area.

REDI-RADIUS PROVIDES A RELIABLE SOLUTION The Michels companies have a long history of providing safe, reliable solutions for global energy and infrastructure requirements. Construction of the concrete shaft of the Missouri River Intake, measuring 40' in diameter x 62' in height (Ø12.2 m x 18.9 m), used EFCO’s innovative REDI-RADIUS® formwork system. EFCO’s all-steel REDI-RADIUS panels have adjustable steel straps that allow them to be shaped to any radius.

For this project, EFCO provided a 40' in diameter x 13' in height (Ø12.2 m x 4.0 m) set of REDI-RADIUS formwork which acted as a compression ring, thus eliminating the need for ties.

CONSTRUCTION OF CONCRETE DIVIDER WALLS For constructing the 26' (7.9 m) tall T-shaped divider walls in a subsequent project phase, Michels Construction once again partnered with EFCO. They opted to use the PLATE GIRDER® system with SUPER STUD® stiffbacks, which provided additional rigidity for the lifted pours. PLATE GIRDER formwork requires minimal ties and bracing, a crucial requirement considering the limited working space inside the shaft to work around the formwork.

Bolts of the integrated strap on a REDI-RADIUS form need to be loosened and the form panel pulled to the shaping fixture to create the radius required, then retighten the bolts.

WHY MICHELS CONSTRUCTION CHOSE EFCO TIME & LABOR SAVINGS

Michels Construction, Inc. found the benefit of quality engineered systems like REDI-RADIUS and PLATE GIRDER formwork systems to gain the lowest inplace concrete costs for this project. Time and labor savings came from robust and rigid formwork, few or no ties, minimal obstructions in limited space, and minimal finishing.

EFCO’s REDI-RADIUS system offered Michels Construction a significant advantage to accelerate its schedule. Using a four-person crew, they were able to cycle the forms and achieve a rate of progress of 21 ft2 (1.95 m2) per man-hour. HEADWORKS RESERVOIR CONSTRUCTION HEADS INTO PHASE THREE The Headworks Reservoir, replacing the Silver Lake Reservoir, is being built to comply with federal requirements for safe drinking water. With four distinct phases planned, the first two phases were successfully completed, constructing the east and west reservoirs. The Phase Three Structural Concrete Package has been awarded to Stacy and Witbeck, Inc., responsible for building the Headworks Flow Control Station, comprised of four vaults. The entire project is expected to conclude in 2024.

EFCO LITE HANDLES HIGH POUR PRESSURE RATES With wall heights of the vaults approaching 30' (9 m) tall and wall thicknesses of only 18"-30" (500 mm750 mm), Stacy and Witbeck chose to partner with EFCO using the EFCO LITE ® system due to its ability to hold rigidity and deliver a superior concrete finish with its steel facesheet construction while accommodating high pour pressure rates of up to 1200 psf (57 kPa). The system’s modularity allowed for minimal parts and pieces with the ability to fly in large gangs of up to 24' (7.2 m) long without requiring adjustments between concrete pours.

EFCO ENGINEERING FOR FORMWORK ACCESS Due to the height, minimal wall thickness, and thick rebar, Stacy & Witbeck needed access to monitor the concrete placement.

EFCO’s engineers worked with Stacy & Witbeck to incorporate site-built pour windows with the standard EFCO LITE® formwork to accomplish this. These pour windows allowed the construction team to safely place the concrete in the formwork walls at recommended intervals. Once again, due to the modularity of the system, Stacy and Witbeck could easily reconfigure the system layout without rebuilding to accommodate the next pour. Corbels were also incorporated into the formwork in the same fashion.

VERSATILITY BETWEEN EFCO SYSTEMS EFCO’s standard bolting pattern enables various EFCO systems to connect. Thus, the construction team was able to use EFCO LITE formwork for the straight walls and PLATE GIRDER® formwork, including Combination Bias Corner (CBC) panels at the wall corners. PLATE GIRDER formwork requires fewer ties per area and Combination Bias Corners come in a variety of sizes eliminating the need for fillers. This results in reduced congestion at the wall corners and facilitates rebar placement.

Due to the use of the steel-faced forms, we were able to save about 50% of our budget for wall dry finishing. We stayed within budget on the form/stripping of the walls, thanks to the consistent, predictable nature of using the EFCO formwork panels that go together the way you expect them to and strip in large units.

In both years, the contractor faced the challenge of completing the concrete work in three months. Along with this stringent schedule, the project specifications required that the formwork remains in place for five days before cycling.

HUDSON RIVER PARK IMPROVEMENTS Hudson River Park is a unique and vibrant public park stretching along Manhattan’s west side, running from Battery Park City in the south to 59th Street in the north.

The park covers 550 acres (223 hectares) of land and water and is one of the largest open spaces in Manhattan.

CONSTRUCTION OF THE GANSEVOORT PENINSULA The Hudson River Park Trust is a public benefit corporation established in 1998 that oversees the park’s planning, design, and operation. The Trust works closely with community groups, elected officials, and other stakeholders to ensure that the park meets the needs of its visitors and remains a vital resource for the city. The Trust is responsible for the construction of new features and the preservation of existing ones, the most recent being the Gansevoort Peninsula.

PUBLIC PARK ON THE HUDSON RIVER WATERFRONT The Gansevoort Peninsula is a 5.5acre (2.2-hectare) tract of land on the Hudson River waterfront in Manhattan, New York City. The construction of the Gansevoort Peninsula is a complex project that involves extensive planning, design, and engineering. The site has a long history of industrial use, and the project team had to carefully consider environmental factors and site conditions as they designed the area.

LOOKING FOR A FORMWORK PARTNER / WHY CHOOSE ANYONE ELSE? Padilla Construction Services of New York were contracted to construct two buildings. They conducted qualification tests as part of their due diligence to secure the best formwork partner. The concrete design for both buildings required a formliner with some incredibly challenging characteristics. The pattern of the desired formliners was so intricate and detailed that the contractor was forced to use selfconsolidating concrete to achieve the required finish. Self-consolidating concrete (SCC) is extremely flowable and can spread into place without vibrating the concrete.

For this application, the concrete would be able to fill all impressions of the liner achieving the desired pattern. Additional challenges with SCC include a longer set-up time when inside the form, and because of this, placing a full liquid head of concrete is required, which increases the pressure of the concrete inside the formwork.

SELF-CONSOLIDATING CONCRETE FOR FORMWORK LINERS Per Padilla’s contract, a mockup utilizing SUPER PLATE GIRDER® with their formliner was required to see how the selfconsolidating concrete performed with the formliner. The results of the pour proved to be successful. The maximum pour height was on the maintenance and operations building, reaching 15' (4.6 m) and 5" (125 mm) with a pour pressure of 2,320 lb/ft2 (111 kPa) for a full liquid head pour. The form’s strength and its requirement for fewer ties than other options allowed Padilla to confidently choose EFCO as their formwork partner.

E-Z DECK JACK

EFCO offers a Short Jack and a Long Jack for use with E-Z DECK® Posts. The jacks are made of steel with multi-lead threads painted with graphite paint. The EFCO wing nut and graphite-treated jacks use steel-on-steel and synthetic washers on aluminum to reduce the force required to release the load. Competitive systems use steel-on-aluminum, which requires much more force to release under load.

SHORING OF ELEVATED CONCRETE SLABS A unique feature of the concession and maintenance buildings is that the roofs would also serve as a green roof canopy system, a natural water retention system. This natural water retention system provides environmental benefits and enhances the buildings’ aesthetic appeal. EFCO provided the E-Z DECK® shoring and decking system to shore the elevated slab construction for the slanted roofs. Utilizing EFCO’s swivel head, the contractor achieved the required slope to each building’s design requirements.

CONCRETE WALL CONSTRUCTION FOR K+S POTASH The Province of Saskatchewan is known as the “Potash Capital of the World” due to the vast reserves of potash extracted by mines yearly. Potash is a key ingredient in fertilizers, particularly those designed for potassium-intensive crops like corn, soybeans, and potatoes. The Bethune Potash Mine, operated by K+S Potash Canada, produces over 2 million metric tons (2.2 million tons) of potash annually.

As the demand has increased, so has the need for storage.

PLATE GIRDER FOR CAST-IN-PLACE BUTTRESSES Graham Industrial Services, LP, took on the role of the primary contractor responsible for overseeing the construction of an additional storage facility for K+S Potash. To complete the construction, Graham Industrial Services enlisted the expertise of EFCO to construct the cast-in-place buttressed walls using EFCO LITE® and PLATE GIRDER® formwork systems. The PLATE GIRDER system, used with sloping contractorbuilt wood bulkheads, created the sloping buttresses that support the concurrently poured concrete walls.

8'-16' (2.4 m-4.9 m) tall. This approach minimized the need for extensive disassembly and reassembly of the formwork, helping to meet the ambitious concrete pouring schedule. The reduced weight of the EFCO LITE system also played a pivotal role in reducing the crane size necessary to position the formwork around the facility’s conveyor systems.

SUPER STUD WALER INCREASES TIE SPACINGS EFCO’s SUPER STUD® served double duty on the EFCO LITE formwork by increasing the tie spacings to up to 6' (1.8 m) vertically and 4' (1.2 m) horizontally while serving as a stiffback waler, ensuring formwork alignment without requiring extra components. An all-steel facesheet delivered an architectural finish and minimized the need for extensive concrete patching or cleaning due to the single-line joint in the formwork.

Demonstrating Leaders Cast-in-Place Concrete

York, Pennsylvania

100-YEAR-OLD DAM REBUILD PROJECT The Lake Williams Dam Rehabilitation project in York, Pennsylvania, is a multiyear project involving the restoration of a century-old dam, spillway, bridge, and utilities initially constructed in 1911. This $40 million project aims to ensure the dam’s continued structural integrity, aligning it with current regulations and design safety standards. The York Water Company contracted with Kinsley Construction to demolish most of the old dam and construct the new dam structures.

MEETING UNIQUE CHALLENGES HEAD-ON This project presented unique challenges for Kinsley Construction, marking their first venture into Roller Compacted Concrete (RCC) construction. Effective communication between Kinsley’s teams and EFCO led to innovative formwork designs that minimized reassembly by cycling large gangs, resulting in efficient cycle times for the placement of the RCC. HIGH-QUALITY, STEEL-FACED FORMWORK SOLUTION The lake levels were lowered 20' (6.1 m) below full to allow Kinsley to start construction on the pipe encasement that was topped with Roller Compacted Concrete. The pipe encasement stretched approximately 180 LF (55 m). This structure’s origin is just upstream from the intake structure, flows through the intake tower, and continues another 150' (46 m) downstream to the principal spillway. To form and support the 1' (300 mm) RCC lifts of the lower pours atop the encasement, EFCO PLATE GIRDER® panels were ganged together with cantilevered SUPER STUD® stiffbacks and cycled vertically as the encasement grew 56 | FORM MARKS |NOVEMBER 2023

in height. The initial lift was 180' (55 m) in length, with minimal adjustments, the panels were able to be used for each subsequent lift, with the final lift being 17'-6" (5.3 m) long. These gangs, which were 8' (2.4 m) in height, were easily cycled in 24' (7.3 m) long picks and re-used.

EFFICIENCY IN PRINCIPAL SPILLWAY CONSTRUCTION To construct the principal spillway, Kinsley Construction used precast panels for the dam’s upstream face, and PLATE GIRDER formwork for the gravity walls. EFCO engineer, John Lust, designed a SUPER STUD frame system for the precast panels, providing the necessary support and allowing the RCC to be placed against the precast panels.

BANGKOK INTERNATIONAL AIRPORT Suvarnabhumi airport, commonly called Bangkok International Airport, is the largest hub in Thailand. Covering an expansive area of 3,240 hectares (8,006 acres), it is one of the largest airports in Southeast Asia and the 17th busiest airport in the world, with the 11th most active airport in Asia.

NEW AIRPORT RUNWAY UNDER CONSTRUCTION Suvarnabhumi airport has two operational runways that can handle 68 flights per hour. However, construction of a third runway, measuring 60 m wide x 4,000 m

long (197' x 13,125') is underway west of the airport. Upon the project’s completion, the airport’s capacity will increase to 94 flights per hour.

CONSTRUCTION OF A DOUBLEBARREL BOX CULVERT DRAINAGE TUNNEL The construction of a double-barrel box culvert drainage tunnel is an essential part of the expansion of the third runway, allowing the airport to function to its full potential. This structure is necessary, because it is in a low-lying area which is more prone to flooding. The box culvert is designed to handle a large quantity of water, ensuring that flooding does not

NO CUSTOM FORMWORK NEEDED / STANDARD FORMWORK USED TN-Joint Venture (Nawarat Patanakarn PCL and Thanomwongse Service Co. Ltd.), the contractor chosen for the construction project, was experienced in using custommade steel formwork. The EFCO Thailand team provided a solution tailored to this application to reduce cost and eliminate the need for custom formwork. EFCO’s solution was a combination of standard offthe-shelf HAND-E-FORM ® all-steel formwork panels, EFCO SUPER STUD® modular beams, and accessories. Using this combination allowed the contractor to adjust the widths and heights of the box culvert as needed.

COLLAPSIBLE BOX CULVERT TRAVELER SYSTEM The EFCO engineers designed a collapsible box traveler system that operates with SUPER STUD. Horizontal SUPER STUD beams were used to accommodate the different widths of the box. SUPER STUDS were also assembled vertically to act as a support, increasing the formwork’s stability. The system was converted into a traveling platform with the addition of roller casters.

FLEXIBLE AND ADJUSTABLE FORMWORK SYSTEM To meet the customer’s needs, EFCO developed a formwork setup that was flexible and adjustable horizontally and vertically. Based on this requirement, the EFCO design featured an adjustable header beam, stiffback, and special corners using a double channel and splice plate. This design enabled the contractor to quickly strip the formwork and move the box down the tunnel to the next cast while avoiding contact with the wall and slab.
