TF Automation supplies leak test and trepanning machine for automotive industry TF Automation has worked with Bolton Plastics, market leaders in the manufacture of blow-moulded automotive components, since 2007, supplying around 75 special purpose machines plus checking fixtures, test equipment and assembly aids.

Automation has recently been commissioned by Bolton Plastic’s to design a solution that required HDPE air ducts to cool batteries in their electric vehicles for their automotive client. The brief was to design and engineer a slave machine to fit Bolton Plastic’s host machines to be capable of producing parts to match the blowmould cycle time. The machine was specifically required to check every part for holes before manufacture, cut the ducts using swarfless cutting technology with no debris being left in the duct, whilst also minimising operator load / trimming time. Using the client’s CAD data to ensure a perfect fit, TF manufactured a one-station special purpose machine that clamps the parts into CadCam 3D machined nests, for leak testing prior to manufacture. Waste parts are then removed by careful knifing, ensuring no internal swarf or dust is left in the duct and then twin trepanning of two Ø50mm holes is performed. The disks are retained on the pin, lifted clear and ejected down a chute with sensors. If the discs are “not seen” the parts are automatically “locked” inside the machine and the operator notified. Any ejected disks or waste parts are fully recycled back in to Bolton Plastics manufacturing process, ensuring minimal wastage.

The electrical control cabinets were also built in-house and the machine plcs programmed by TF staff, ensuring that any changes could be accommodated quickly and efficiently. Once loaded into the host, the slave machine can be coupled via quick connectors and is ready for production within minutes. Equally efficiently, on completion, the slave can be quickly removed and “shelved” until required. Smart Leak Detection for Oil & Gas Pipelines

FLIR Systems has published an application note that describes how IntelliView, a Canadian specialist video analytics company, developed a smart camera solution based on a FLIR thermal camera to remotely automatically monitor oil pump stations for leaks.

High Temperature Thermal Imaging through Glass FLIR Systems introduces the FLIR A6262sc – a high performance SWIR camera with very special ablilities. Using a proprietary VisGaAs detector, that provides extended spectral coverage down into the visible range, enables the FLIR A6262sc to uniquely make measurements through glass**. The FLIR A6262sc camera sets the standard for high temperature thermal measurement in ‘through glass’ oven, furnace, and environmental chamber applications by combining high-speed performance, unique spectral coverage and a suite of fully customizable features. The newly-designed high resolution detector offers improved sensitivity and linearity across the full dynamic range, making it ideal for radiometry and temperature calibrated applications. The FLIR A6262sc is a fully equipped thermal imaging camera. It is particularly flexible and versatile since users can fully configure camera settings such as frame rate, integration time and window size according to their wishes and requirements. The A6262sc is equipped with an indium gallium arsenide detector optimized to the 0.6 - 1.7 µm waveband, which produces crisp, 640 x 512 pixel thermal images. The sensor includes three user selectable gain states offering a 75x gain factor, making it an exceptionally flexible tool for imaging bright objects (laser beam profiling), low light scenes (nightglow imaging) and verification of silicon wafers. Its sensor offers a 75x gain factor. The A6262sc offers full customization of all settings, including integration time and frame rate, so you can tailor the controls to each unique application. Although pipeline leaks often start small, late detection and identification of leaks can be detrimental. For an oil and gas company, delayed detections can cause millions in financial losses, as well as damage to reputation and the environment. In an effort to avoid these loses, many pipeline operators are taking a more proactive approach to maintaining the safety of their infrastructure and securing high-risk areas from potential leaks. The application note describes IntelliView’s DCAM (Dual Camera Analytic Module) leak detection solution, a compact combination of visual and FLIR thermal cameras with built-in proprietary leak analytics, wireless connectivity and automatic climate control. Within its field of view, the DCAM has been shown to be able to see an oil leak as small as 0.36 cubic meters per hour from a distance of up to 60 meters. The DCAM software then automatically analyzes the event based on user defined leak parameters and, if a critical condition is determined, an alert notification with image and video is generated for instant verification. IntelliView’s DCAM is shown to not only detect leaks based on temperature differences presented by the thermal camera, but also based on smart video analytics that takes into account liquid movement and leak size. This resulted in a very low false alert rate. The analytics work together with a series of algorithms to filter out unwanted events, such as moving vehicles, snow, heavy rain, glare and shadowing. Overall, the Smart camera solution is demonstrated to provide a very efficient way to monitor the safety of pipeline facilities on a 24/7 basis, helping organizations to enhance response time, reduce man power and save costs. IntelliView engineers commented that they selected the FLIR A65 thermal camera for their system as it is a compact camera with a wide range of lenses offering the ability to discern absolute temperatures thereby providing critical information for use in the DCAM analytic algorithms. Effective Nuisance Odour Monitoring

ABLE’s Best in Class Jerome Hydrogen Sulphide Analyser The water sector is responsible for more than a quarter of all serious industrial pollution incidents, making it the most polluting sector of UK business. Nuisance odour complaints pertaining to a sewage treatment works and emanating from the local populace can lead to an abatement notice and subsequent prosecution under the Environmental Pollution Act or the Human Rights Act if not resolved. The subject of those complaints is commonly Hydrogen Sulphide (H2S), which produces a characteristically unpleasant “rotten egg” smell. This chemical odour, resulting from the breakdown of organic matter (sewage), is notoriously difficult to monitor and measure down at the 8 parts per billion level at which 50% of humans can detect it. The works may have many sources of sewage water where H2S is generated as part of the natural treatment process and maybe bordered by highly populated areas, thus exacerbating the nuisance value of the odour and increasing the likelihood of reputation damaging and potentially litigious complaints, culminating in financial penalties. There is a solution; Thames Water, as part of the £140M enhancement of its Mogden STW, has deployed Able Instruments & Controls’ Jerome J605 Gold Film H2S Analyser to upgrade its boundary monitoring capability. The Jeromes provide early, accurate indication of offensive odours allowing Thames to take remedial action before they reach levels perceptible by the human nose.

The unrivalled performance of the Jerome in terms of its precision, low level detection capability and high specificity has led to it becoming a recognised industry standard, used by many water companies to avert damaging odour complaints as well as regulatory bodies such as the HSE, EA, SEPA & Natural Resources Wales. Following the success of the Mogden upgrade, Thames has now implemented a similar, Jerome based solution at their Acton and Camberley works.

DNVGL (Det Norske Veritas Germanscher Lloyd) is the industry leader in Marine Accreditation and is accepted as suitable in even the most remote areas of the globe. A rigorous testing schedule is involved during the approval process to prove

the how durable and rugged the products are. DNV GL approved pressure sensors offer distinct advantages and applications for ships, barges, offshore oil platforms and desalination. Having equipment that has been certified can reduce the risk of major incidents and can give piece of mind that failures will not be down to poor design of the equipment. It can be a requirement from Insurance companies and even some areas may restrict movement of vessels that do not have appropriate certification. There are various levels of marine approval ranging from the very basic for use in cabins and locker spaces, through engine room and bilges, to on deck and even up mast mountings. These are classified by DNVGL as location classes and it is important that the equipment used is suitable and certified for use in each location, in relation to temperature, humidity, vibration, EMC, and enclosure. The location classes are defined on the equipment certificate, but further guidance can be found from DNVGL. ESI have aimed for the highest level in each class so that the products can be used in the most diverse range of applications on-board.

Meet the Marine Range The range includes pressure transmitters for use on shipping systems such as marine engines, cargo storage tanks, fuel gauging, fresh water storage, wastewater management, and heating, cooling and ballast tank control. For oil, LNG and LPG tanker applications there are also ATEX and IECEx approved intrinsically safe options available. For liquid level measurement there are submersible options. Of course, SOS (Silicon-on-sapphire) sensor technology features heavily in the range. With high accuracy, virtually no hysteresis and unbeatable stability, the sensor is perfect for tough environments which require optimal performance. Only a Kearney & Trecker machine remains active, alongside the Amada. Mark reckons that the Amada duplex milling machine has

significantly reduced the job throughput times – which he says is ‘An amazing achievement!’ The Amada THV460 was supplied by Accurate Cutting Services, and Mark was impressed with the “very easy” operator training. “There were two days of training on site, with a further day on offer to check how well the operators had settled into their routines. The support from both Accurate Cutting Services and Amada has been very good.” The THV series of duplex milling machines handle up to 1200 x 1200 x 400mm material and are equipped with two milling heads which self-centre to the component to reduce setting time. Each head can be fitted with multiface cutter blocks to mill faces and corners in the same operation. These features offer a high angularity and parallelism, and speed of changeover, to reduce costs and time.

Yorkshire-based metal fabrication supplier boasts 94% growth increase

New hygienic inspection pipeline for liquid food lines tackles bug outbreaks At PPMA 2018, stand B01, Fortress Technology will unveil how its new Pipeline Ultra+ metal detector, featuring reduced flat surfaces, tackles cross contamination and the spread of bacteria to achieve optimal food safety. The Pipeline Ultra+ system, available across the company’s Stealth, Phantom and Interceptor range, has been specifically designed to offer food manufacturers a more reliable way to catch all metal contaminants when inspecting products in liquid form compared to trap magnet systems. This alternative, although less widely used, will typically only attract magnetic ferrous metals, but not stainless steel, which is more prevalent in food preparation environments. Consumer safety is cause for concern following recent findings from the Food Standards Agency (FSA) and Food Standards Scotland that allergen incidents have recently doubled and pathogen related food safety incidents are on the rise. In 2016/17, microbiological contamination accounted for 14% of the 2,265 incidents reported , the second largest hazard category after ‘non-determined’. Of these pathogenic incidents, 45% related to Salmonella. Given that bacteria multiples by doubling every 20 to 30 minutes depending on the conditions, and prefers high protein foods prevalent in liquid form, the new Pipeline Ultra+ system will appeal to food factories handling meat, poultry and dairy including yoghurts, viscous pet food, sausage meat, syrups, condiments, soup, beverages, ice-cream, fruit juices etc. To beat the spread of foodborne bugs and prevent bacteria accumulating in industrial food processing environments, the new pipeline system features smoother surfaces, resulting in fewer places where bacteria can hide and water droplets can build up. Furthermore, the pneumatic and electrical control panel is set flush against the machine plate, all pipes and connectors have been enclosed in a cabinet and the uses 30% fewer fasteners - another breeding ground for bacteria - than previous pipeline designs.

“Product spillage when inspecting liquid ingredients in food factories is fairly commonplace, so being able to withstand daily high pressured washdowns after every product changeover is paramount,” emphasises Fortress Technology’s European Managing Director Phil Brown. “By upgrading the structure and using plate metal plates, we’ve reduced the surface area external to the pipeline metal detector by over 60%. Also, by routing the connectors through an encased unit, there are fewer areas where bacteria can hide and thrive during repeated washdowns.” Average clean times should now take a matter of minutes, suggests Phil. “If sanitation employees have open areas and smooth surfaces to work with, they can more efficiently access and clean equipment to reduce machine downtime or speed up the changeover process from one product to another.” IP69K rated and USDA certified, the pipeline has a slim design and compact footprint measuring approximately 1 metre for the largest 100mm diameter pipe, including reject. Its modular design means the Pipeline Ultra+ can be ceiling mounted or freestanding, enabling food factories to change configuration if needed, without significant investment. In keeping with the Fortress Never Obsolete promise, customers can also upgrade their Pipeline Ultra+ from an automatic reject valve to a customised reject system to include full failsafe features that meet with all current codes of practice in circulation, including retailer guidelines. Applying digital signal processing technology, and featuring Contact Data software for remote interrogation the pipeline system can detect and reject product contaminated by metal particles, of all types, down 0.7 mm ferrous, 0.7 mm non-ferrous and 1.4 mm stainless steel.

Metal detection is based on UPM inserting a search coil under the inclined section of the Swan Neck in the well of the machine and on detecting a foreign body will energise an audible / visual alarm and stop the belt conveyor so an operator can check and remove the contamination. This does not affect the moulding machine cycle as product continues to be produced and accumulated on the conveyor until the operator has reset to start again. The central control is a PLC controlling all aspects of the system interfacing with the variable speed drives on each conveyor and connecting to the weigh scale. Rutland expressed their total satisfaction with the UPM project team who installed and commissioned the system which is operating 24/7 trouble free.

Influential speaking programme for Shaping the Future at BULKEX 2018 The Materials Handling Engineers Association (MHEA) has announced further details of its thought-leading speaker programme at the annual technical conference at this year’s BULKEX 2018. The theme for this year’s event is Shaping the Future to coincide with The Year of Engineering’s October theme. The conference programme will include speakers from Fairport Engineering Ltd; Network Rail; BEUMER Maschinenfabrik; Greenbank Group; PD Ports; Atex Explosion Hazards; Wolfson Centre; and HS2, alongside previously announced speakers from British Steel; Crossrail 2; The Department of International Trade; and Primary Engineer. Ingenious Fastening Solution Simplifies Installation of Cables, Hoses & Lines A new fastening concept, designed specifically for use on aluminium profile sections, provides a simple yet ingenious solution for securing cables, hoses and lines. Is the tide turning for uk manufacturing’s skills gap? Industry 4.0 and factory automation are fast approaching, but many manufacturers are concerned that their workforce is not going to be able to adapt, with the phrase “skills gap” hanging like a dark cloud over UK industry. But is it really as bad as people say it is? Anthony Bentham, Customer Service Manager at FANUC UK, explains why training and apprenticeships are helping to close the gap. These days, opening a newspaper feels like a test of character: economic uncertainty, global conflict, climate change and a seemingly endless parade of selfies, celebrities and scandals can make even the most optimistic of us see the glass as half empty. Even the so-called “Fourth Industrial Revolution”, the future of manufacturing worldwide, is tainted by the warning that the UK in particular may not be ready to face it. Numerous studies have emerged with data that back this up. The Hays Global Skills Index has reported that Britain’s skills shortage is worsening at a rate of 8% a year, with one in four vacancies proving difficult to fill. If this is not addressed, the UK risks falling behind other countries in exploiting the latest technological breakthroughs to increase efficiency and productivity, from automation to the Internet of Things. We will then spend years playing catchup, by which time our exports will have diminished, putting both our workforce and our economy at risk. However, before we reach for the felt tips and sandwich boards to spread our message of doom, it’s important that we take a step back and look at what can be done to change things. Education has been, and will always be, the main tool at our disposal in gearing our workforce for the factory of the future. This needs to be done at every level, from teaching primary school children about the benefits

of STEM (Science, Technology, Engineering and Maths), to encouraging school leavers to consider a career in engineering and manufacturing, through either a degree or an apprenticeship. There have been commendable efforts to encourage young people to take up apprenticeships, but there still seems to be a persistent belief amongst employers that apprentices are both expensive and time-consuming. Apprentices do need looking after, but it’s important that we invest time and money in developing the engineers and manufacturers of the future who, more than any other generation, will be able to unlock the full potential of Industry 4.0. Furthermore, it seems odd that we worry about a skills gap, when more than half of UK graduates are currently working in non-graduate roles. This kind of waste of resource would be untenable in day-to-day business practices. After all, you wouldn’t fit your factory with the latest in automated robotics, only to employ them solely for the purposes of making the tea. It’s encouraging to see that the government is offering incentives to encourage employers to take on more apprentices, although the success of such incentives has, so far, been mixed. The Apprenticeship Levy, for example, subsidises smaller businesses to help them take on apprentices. Although this has been criticised as a “jobs tax” by some, it is

a step in the right direction. Further initiatives could help to subsidise employee training and development, either within the company or through external programmes. If you had asked me ten years ago if I thought that the skills gap in this country was reaching an alarming width, I would have answered in the affirmative. But, as the years have gone by, I have seen a noticeable shift in attitudes across the generations. Many now see learning as lifelong, and more investment is being made in training young people for careers in STEM. At FANUC, where once we had one apprentice working on the factory floor, now we have six. We also see customers coming to our training academy to learn how to make the most of their machines, from young companies making their first steps into automation, to industry veterans who want to build a new set of skills. I would encourage more people to book a course to experience for themselves how automation can be applied to their business. This positive, proactive attitude to lifelong learning is certainly a step in the right direction, but we must now strive to build this momentum. Global production as per Industry 4.0 A state-of-the-art centre for manufacturing large enclosures is currently under construction at Rittal’s Rittershausen plant, based on Industry 4.0 principles. While work there is ongoing, Rittal is also installing new high-tech production lines for its new VX25 large enclosure, at a total cost of €120m. The company is gearing up its production to Industry 4.0 through consistent digitization of processes and fully automated profiling, welding and panel manufacturing units, making the new centre a model for all Rittal production plants worldwide. In 1961, Rittal made history by manufacturing the first volumeproduced enclosure at its Rittershausen plant and by launching its off-the-shelf delivery programme. It was a game-changer for the industry. Today, the plant is the company’s most efficient factory for manufacturing high-quality enclosures. The €120m investment sets the future direction for the plant, once work there is complete in 2020. “Our goal is to establish the world’s most modern centre for manufacturing large enclosures. To this end, we have started the transformation into the age of Industry 4.0. We are setting the next standard in the Rittal production system for our worldwide plants – based on the ‘one Rittal, one standard’ principle,” says Carsten Röttchen, Managing Director International Production at Rittal The Rittershausen plant already featured a high degree of automation in its subprocesses. “With the increasing digitization called for by Industry 4.0, we will be automating further sub-processes, increasing data consistency and integrating the production process into a completely digitized value chain through a manufacturing execution system”, added Mr Röttchen. The process improvements include knowledge-based systems that are constantly evolving through data networking and analysis. Trends can be detected in real time, as they arise, by means of continuous target-toactual comparisons of the production machines and statistical processes.

As a result, interference factors can be avoided before they occur and tolerances can be safeguarded in order to achieve the high quality demands of the process. Thirtyone robots (for welding and handling) deployed in the fully automatic volume welding system will ensure that the transport and welding processes run reliably within the plant. They will also guarantee the Rittal quality standard of the new Rittal VX25 large enclosure system.

In contrast to the new Haiger plant, which is being built on a greenfield site and will be ready to start production at the end of 2018, the conversion towards digitized and automated processes at Rittershausen is taking place during ongoing operations.

“The development of the new VX25 production lines was only the first step on the way to the digital future of the Rittal production facilities. The global transformation of Rittal’s production towards Industry 4.0 is already going flat out,” Carsten Röttchen explained.

The first units for the VX25, such as the fully automated panel lines for mounting plates, as well as the profiling and welding systems, have already been installed.

The transformation has already begun in the Valeggio plant in Italy. The first Industry 4.0 principles are being applied there for manufacturing Rittal Blue e+ cooling units.

When completed in 2020, the new production facility will have three profiling systems, each 70 metres in length. This means that the horizontal and vertical frame sections of the new VX25 large enclosure system, which have perfect symmetry and a consistent 25-mm pitch pattern, will

Putting the AI into maintenance ambient conditions and crew data can give clues as to what issues can crop up. The only effective way to navigate the abundance of variables is with an IoT platform with machine learning, such as GE Digital’s Predix platform and Asset Performance Management (APM) suite. This is where an opportunity arises for machine learning in industrial maintenance. With machine learning, algorithms can be trained to identify correlating factors in data to not only flag up a problem but also the root cause of it.

Plant managers that are familiar with the industrial internet of things (IIoT) will know that one of the concept’s biggest selling points has been the insight it can provide into equipment performance and process effectiveness, which in turn creates benefits for the company’s bottom-line. Minimising unplanned downtime has obvious benefits, but it’s the reduction in scheduled downtime that adds significant value in terms of increased overall throughput for no new capital outlay. However, achieving this is challenging due to the volume of data and subsequent analysis that is required to confidently change maintenance schedules.

It sounds straightforward in principle, but the number of potential things to consider can be too high for a human to work through effectively. Within a single machine, there can be dozens of sensors or other health signals. To get a clear picture of all the things that affect reliability, that data should be evaluated alongside things like maintenance records and a history of what the machine was running. Even

For example, a semiconductor manufacturer might find that it rejects ten per cent of its output due to faults in the manufacturing process. Although all the machines may be IoT-connected, there is too much data for an engineer to reasonably analyse. With Predix’s machine learning algorithms, the APM could, for example, identify that a machine has elevated vibration levels, which is damaging the semiconductors. The algorithms can then assess this against historic data to spot patterns in how often this occurs, identify the performance signs that precede it and — if integrated into a management system — send alerts to engineers as the machine requires maintenance. This makes it possible for the machine to receive maintenance only when its conditions indicate it should, changing from preventative to condition-based predictive maintenance. In effect, machine learning allows maintenance data analysis to become a more automated process. In fact, there are certain industrial applications where the algorithms could be permitted to directly reconfigure a machine with the right settings. And as machine algorithms learn, this will become an increasingly viable way of improving efficiency. Safer Methods on the Warehouse Floor Handling heavy goods is part of everyday life in the production, retrieval, and storage processes of many companies. Signs of wear are the consequence, particularly among the employees. So it is little wonder that operators of warehouse facilities are increasingly focusing on the creation of ergonomic workplaces. Ergonomics in the workplace should not be seen by companies as a burdensome mandatory task. This is especially the case in view of the ever aging workforce and the skills shortage that is also affecting the field of storage logistics. As such, it is becoming ever more important to create an environment for employees in which they are as unhindered as possible when performing their tasks – and when it comes to the subject of ergonomics, this includes providing working conditions that are as safe and healthy as possible. The physical stress placed on employees is incredibly high in many industries. Average loads of ten kilos per unit are often moved, with the upper limit sometimes as heavy as 20 kg or more. Protective Enclosure made from 40mm Aluminium Profiles

A toothbrush manufacturer has used mk Profile Systems’ 40 series profile to create a protective device guard for their packaging area. The toothbrushes were already in their primary packaging, so there were no sanitary requirements but the protective guard is located in a typical cleanroom. The guard, which was all made from the mk 40 series profile, was made entirely to the bespoke specifications of the customer. The profiles were anodised, the cut edges are blank and closed with sealing caps. The profile slots are closed with sealing strips. An mk ZRF-P timing belt conveyor was also incorporated into the protective guard. It was crucial to ensure that the enclosure allowed easy access to the interior to allow for maintenance work to be carried out. This was done by incorporating two maintenance doors also out of the 40 series profile, with

a locking mechanism for the doors being provided by the customer.

Adel Systems - Solutions for power supply continuity A

DEL system now offers a complete range of products for power supply and energy back-up in the industrial automation field. From the manufacturing and design facility in Reggio Emilia Italy, Adel produce a comprehensive range of power supplies, battery chargers and DCUPScombined battery chargers and power supplies for the automation and control panel industry. Utilising the DPY351 it is possible to connect several CBI units together and then have the DPY351 display as a device on the LAN or to use it as a gateway for remote monitoring the battery status. There are a range of battery carriers for holding the 12V batteries, so they can be easily mounted inside the enclosure safely and with the least hassle. They are available is 12 or 24V DC up to 18Ahr.

All the FLEX series Power Supplies are rate at three temperatures 40, 50 and 60 degrees C so that the DC load can be allowed for as the enclosure temperature varies.

All the Adel product are compact in design and come in a robust aluminium case.

The Range of Battery Chargers from Adel cover from 12,24,36 and 48V DC systems. They are available from 3-20A and the ability to parallel them together to have higher charging currents. All battery chargers have a charge current pot to allow the operator to set the charge current as specified by the battery manufacturer. There is also a jumper that is used to select the battery type so that the constant charge voltage is set correctly. NiCD and Lion charge options are available on certain models as a factory fit. All the chargers operate a 90 minute test cycle when in a stand by situation, whereby the battery is partially discharged and then recharged to ensure that when it is required it is an optimum condition. All chargers have a relay output to indicate the status of the supply, either on AC or on battery and s second common alarm for battery condition faults. There are 7 battery conditions faults which are constantly monitored. There are options for remote monitoring via MODbus and CANbus on various models and the ability to install the DPY351 door mounted display to show the status of the battery without entering a cabinet. THE CBI series of DCUPS units combine all the features of the Power Supplies and the Battery chargers into one compact powerful unit. The CBI series are DIN rail mounted with a separate output to the DC load and the battery pack. This allows for the battery condition to be maintained at al times so that

MathWorks Adds New Predictive Maintenance Product for MATLAB Introduces new toolbox for designing and testing condition monitoring and predictive maintenance algorithms

MathWorks today announced Predictive Maintenance Toolbox, a new MATLAB product that helps engineers design and test condition monitoring and predictive maintenance algorithms. Predictive Maintenance Toolbox offers capabilities and reference examples for engineers who are designing algorithms to organize data, design condition indicators, monitor machine health and estimate remaining useful life (RUL) to prevent equipment failures. With Predictive Maintenance Toolbox, engineers can analyze and label sensor data imported from files that are stored locally or on cloud storage. They can also label simulated failure data generated from Simulink models to represent equipment failures. Signal processing and dynamic modeling methods that build on techniques such as spectral analysis and time series analysis let engineers preprocess data and extract features that can be used to monitor the condition of the machine. Using survival, similarity, and trend-based models to predict the RUL helps engineers estimate a machine’s time to failure. The toolbox includes reference examples for motors, gearboxes, batteries, and other machines that can be reused for developing custom predictive maintenance and condition monitoring algorithms. Now, engineers can develop and validate the algorithms needed to predict when an equipment failure might occur

or to detect any underlying anomalies by monitoring sensor data. These algorithms are developed by accessing historical data that is stored in local files, on cloud storage systems such as Amazon S3 and Windows Azure Blob Storage, or on a Hadoop Distributed File System. Another source of data is simulation data from physical models of the equipment that incorporate failure dynamics. Engineers can extract and select the most suitable features from this data, and then use interactive apps to train machine learning models with these features to predict or detect equipment failures. “Predictive maintenance is a key application of the industrial Internet of Things. This is critical to reduce unnecessary maintenance costs and eliminate unplanned downtime. Operators could go one step further, by overlaying geographical information systems (GIS) data into the software. This could provide a map-style view of renewable energy parks or even the entire generation asset base, allowing operators to zoom on the map to reveal greater levels of detail. This provides a full, functional map enabling organisations to make better informed decisions.

Monitoring and managing the unpredictable: Three challenges for renewable energy Energy sector investments in big data technologies have exploded. In fact, according to a study by BDO, the industry’s expenditure on this technology in 2017 has increased by ten times compared to the previous year, with the firm attributing much of this growth to the need for improved management of renewables. Here, Alan Binning, Regional Sales Manager at smart grid software provider COPA-DATA UK, explores three common issues for renewables — managing demand, combining distributed systems and reporting. Renewables are set to be the fastest-growing source of electrical energy generation in the next five years. However, this diversification of energy sources creates a challenge for existing infrastructure and systems. One of the most notable changes is the switch from reliable to fluctuating power. Implementing energy storage Traditional fossil-fuel plants operate at a premitigated level, they provide a consistent and predictable amount of electricity. Renewables, on the other hand, are a much more unreliable source. For example, energy output from a solar farm can drop without warning due to clouds obscuring sunlight from the panels. Similarly, wind speeds cannot be reliably forecasted. To prepare for this fluctuation in advance, research and investment into energy storage systems are on the rise. For example, wind power ramp

events are a major challenge. Therefore, developing energy storage mechanisms is essential. The grid may not always be able to absorb excess wind power created by an unexpected windspeed increase. Ramp control applications allow the turbine to store this extra power in the battery instead. When combined with reliable live data, these systems can develop informed models for intelligent distribution. Britain has recently become home to one of the largest energy storage projects to use EV batteries. While it is not the first-time car batteries have been used for renewable power, the Pen y Cymoedd wind farm in Wales has connected a total of 500 BMW i3 batteries to store excess power. Combining distributed systems Control software is the obvious solution to better monitor this fluctuating source of power. However, many renewable energy generation sites, like solar PV and wind farms, are distributed across a wide geographical scope and are therefore more difficult to manage without sophisticated software. Consider offshore wind farms as an example. The world’s soon-to-belargest offshore wind farm is currently under construction 74.5 miles off the Yorkshire coastline. To accurately manage these vast generation sites, the data from each asset needs to be combined into a singular entity. This software should be able to combine

Reporting on renewables Controlling and monitoring renewable energy is the first step to better grid management. However, it is what energy companies do with the data generated from this equipment that will truly provide value. This is where reporting is necessary. Software for renewable energy should be able to visualise data in an understandable manner so that operators can see the types of data they truly care about. For example, wind farm owners tend to be investors and therefore generating profit is a key consideration. In this instance, the report should compare the output of a turbine and its associated profit to better inform the operator of its financial performance. Using intelligent software, like zenon Analyzer, operators can generate a range of reports about any information they would like to assess — and the criteria can differ massively depending on the application and the objectives of the operator. Reporting can range from a basic table of outputs, to a much more sophisticated report that includes the site’s performance against certain key performance indicators (KPIs) and predictive analytics. These reports can be generated from archived or live operational data, allowing long term trends to be recognised as well as being able to react quickly to maximise efficiency of operation. As investments in renewable energy generation continue to increase, the need for big data technologies to manage these sites will also continue to grow. Managing these volatile energy sources is still a relatively new challenge. However, with the correct software to combine the data from these sites and report on their operation, energy companies will reap the rewards of these increasingly popular energy sources.

Essential tips for Temperature Management in the Food Industry By Karl Lycett, Rittal’s Product Manager for Climate Control Food processing is a sector that demands very high standards of efficiency to meet daily production throughput targets. Any unexpected breakdown of critical components which stops production lines can have a major impact, not just in terms of loss of output, but also unplanned maintenance. Electrical componentry is protected by an enclosure which is designed to protect the equipment from the ambient environment and create a secure atmosphere in which the climate is maintained within the required parameters. As the temperature rises due to the summer months or random heat waves throughout the year, these parameters can be breached. In turn, the overall life of the componentry within the enclosures can reduce and the probability of an unexpected system failure increases drastically. Care needs to be taken when implementing climate control equipment to ensure it is suitable to handle the rigours of the environment in which it is situated. Below are some key aspects to consider when reviewing your climate control solutions. Is your solution right for the environment? The type of product being processed onsite and/or the location of the equipment within the facility are likely to heavily influence your climate control solution. 1.

If the ambient temperature of your facility remains lower, year-round, than the desired enclosure internal enclosure temperature then fanand-filter units and air-to-air heat exchangers can be very effective. They use the ambient air to remove heat energy from the enclosure, releasing it back into the environment.

If the ambient temperature rises above the desired internal temperature then units with active cooling circuits must be used. Wall/roof-mounted cooling units and air-to-water heat exchangers include a refrigerant to remove the excess heat from enclosures and maintain the desired conditions. Already in 2018 we have seen unexpected jumps in average temperatures across the country, and this will only increase as we move into the summer months. These

jumps, as I’ve indicated, are what put cooling equipment under the most strain, therefore reviewing existing equipment sooner rather than later can reduce the likelihood of unexpected breakdowns. 2. Dusty or acidic contamination (e.g. flour or yeast/vinegar extracts) can interfere with switchgear and cause short circuits or a reduction in service life. Applying filter mats to fan and filter units will help, but if the environment is extremely contaminated you might be better off installing a cooling unit to ensure that the internal and external air-paths are exclusive thus ensuring contaminated air isn’t drawn into the enclosure. Cleaning/Maintenance Regime Establishing a regular inspection and cleaning of cooling equipment is very good practice. For example, vacuum cleaning units with filter mats to remove any dust and debris which might choke the fan. The will mean the unit works harder for longer and also reduces its cooling capacity. Cooling units must also be kept clean to maintain the highest standards of hygiene. Some will be cleaned daily with pressure washers and jet steam cleaners in which case use units which meet the required

ingress protection rating desired for your site and purchase additional cowls or covers as needed. Increasing Energy Efficiency = Reduced Costs Many food production facilities work around the clock and with energy prices rising globally, it’s vital to get early warning of any potential issue which could impact on productivity or costs. For example, unlike speed-controlled cooling devices, such as the new Rittal Blue e+ cooling units, conventional units start when the temperature inside the enclosure gets above set point (normally 35°C) and finish when the shutdown temperature of 30°C is achieved (at a typical hysteresis of 5K). If the device does not reach the shutdown temperature it will continue to operate at full output, using large amounts of energy. This is one good indicator that the unit is inadequate for the job and that too little cooling air may be getting to electrical components. The best course of action in all instances is to undertake a survey of your existing cooling equipment utilising the points above. Safe and sound Is your smart factory secure? Alarms, cameras, locks and fences are all commonly recommended to keep burglars out of homes. Obtaining clear guidance for securing your smart factory isn’t quite as easy to come by. Here Jonathan Wilkins, marketing director at obsolete industrial equipment supplier, EU Automation, discusses smart factory security and what manufacturers should consider when protecting their facility. In a connected factory, manufacturers have access to a constant data stream from the shop floor, commercial operations and supply. The Internet of Things (IoT) generates a huge amount of data, gathered from machines and components, which can be accessed and analysed remotely. Though it brings a facility a number of advantages, connectivity also introduces a vulnerability in terms of cyber-security. With information technology (IT) and operational technology (OT) more closely connected than ever, systems are more vulnerable to attackers. The risk is increased by remote access or third-party access. According to Dark Reading magazine, the second most cyber-attacked industry after healthcare is manufacturing. With high profile ransomware attacks such as WannaCry disrupting large companies such as Honda, manufacturers know they must be vigilant. In the manufacturing industry, cybercrime is usually a type of data theft, ransomware or data manipulation.

Hackers can modify procedures to disrupt production processes, gain access to private patent data or cause system downtime, all of which can cause serious losses to a company. Engineering businesses must ensure that their operations, data and valuable intellectual property (IP) are protected. Businesses need to understand the limitations of their own capabilities and systems to form a well-rounded cyber-security strategy. For example, legacy equipment can be a target for cyber-criminals. Old equipment was not designed to be connected to the internet, which means that cyber security was not a priority during its design. Industrial control systems as well as programmable logic controllers (PLCs) have become targets as a result.

Securing operations The first step to cyber security is to assess your digital footprint, understanding what data you collect and store. When updating or upgrading your system, the entire footprint must be considered. This includes accounting for any personal

devices such as smartphones, tablets and laptops that are authorised to be in your network. Manufacturing businesses must take a proactive approach to cyber security. This includes having a firewall, but also involves network monitoring. By closely looking at activity in the network, any unusual activity can be marked as suspicious, helping you to identify risks more quickly. Companies should also consider segmenting their networks, limiting access to the network unless necessary. The more connection points, the greater the risk, so a segmented network can limit the damage done in the case of a data breach. It’s not as simple as securing your home from burglary but securing your smart factory from cybercriminals is just as important in keeping operations safe.

We have all become accustomed to automation in its many guises across our everyday lives, from manufacturing the cars that we drive, the mobile devices we use and the medical devices that help us to stay healthy. We are even used to having automation around the home, but now with Güdel’s innovative gantry robot concepts, we can have robots and automation actually building our homes! This revolutionary concept could play a key role in addressing the UK’s housing crisis by reducing the time it takes to build new homes on site. The UK’s housing crisis is never far from the news, and despite a number of ongoing initiatives from Government in recent times, the number of homes actually being built still falls woefully short of our needs. The government manifesto of 2015 promised one million new homes by 2020, however between April 2015 and the end of March 2017, a total of just 287,600 homes were built, so to reach a million homes by 2020, there will need to be a considerable increase in the coming years to achieve this target. Once the decision is taken to start building however, the speed and progress of the build will be influenced by a number of factors including the availability of skilled labour post-Brexit and the unpredictable British weather. Miniaturised IGBT power interfaces with integrated electro-optic conversion HARTING has developed a range of miniaturised power interfaces with integrated electro-optical conversion, enabling customers to save time and money by combining electrical connectivity and optical transmission in the same module. The new interfaces are designed for use with powerful electric drives controlled by IGBT (insulated gate bipolar transistor) semiconductor elements. In order to achieve the necessary galvanic isolation between the controller and driver board, data is transferred via fibre-optic cable. Electric motors with more than 500 kW output, such as those used in ships, trains or pumping stations, use IGBT semiconductors for speed regulation. These can switch large loads using very low control power. Since insulation and voltage requirements are very high, plastic optical fibres (POF) transmit the signals required for IGBT control. The POF fibres ensure interference-free and galvanically isolated signal transmission. In order to simplify the connection of POF fibres, as well as saving space on the controller board and reducing downtime during service, HARTING has integrated the electro-optical conversion process into application-specific connectors.

For traction control on trains, a solution for up to 16 optical channels is available in a DIN D20 metal housing. In harsh industrial environments, a Han 10A housing variant with IP 65/67 protection offers up to eight channels. The range is completed by a pluggable 8-channel module for direct connection to the circuit board in the switch cabinet. In all variants, the fibres are connected by means of a metal clip which attaches them without any additional optical contact. The new PPE Regulation states that helmet mounted ear defenders must be properly accredited to the helmet being used Often users of Personal Protective Equipment need a combination of items of Personal Protective Equipment (PPE) to make sure they are adequately protected in work environments. A very common combination is head and hearing protection. To work properly, however, the different types of PPE must be compatible and the end user needs to check that there is a relevant CE certificate to show that they have been accredited to be used together.

nder the new PPE Regulation - and with hearing protection moving to Category III -companies and officers of companies face the prospect of fines if helmet mounted ear defenders have not been properly accredited to the relevant helmet in use. Failure to operate such a policy could mean irreparable hearing damage is caused and claims from workforce.
