The advancing technology has eased the lives of people in a big way. From morning till bedtime, one engages with technology to complete daily errands such as cooking, washing clothes and shopping. With the increasing reliance on technology, companies are adopting high-tech tools to render faster and better services to customers. In efforts to gain an upper hand in the market, companies are now exploring untapped niches to entice more customers. Since industries are changing globally, a series of setbacks have been faced by the secondary sector, essentially manufacturing businesses. The intrusion of digitalization has led to these changes in the industry. The manufacturing sector, also known as secondary sector, processes raw materials into new products which are ultimately employed by consumers. Similar to other industries, the manufacturing industry is also affected by the industrial changes that are taking place rapidly. To improve the production line, the manufactures can employ varied kinds of technology tools. Popular technologies such as cloud computing, artificial intelligence and augmented reality can upgrade any average manufacturing business and further, automate it. Besides the aforementioned software and tools, another array of tools is available in the market, which can improve the quality of manufactured goods and meanwhile, decrease the cost of production for the manufacturing firm. Additive manufacturing ( AM ) is the new technology that will be turning helpful for manufactures in the offing. Essentially, it is called the standard form for applications in technology. For generating AM, objects from 3D models need to be assembled and meanwhile, subtractive technology is avoided. By adopting AM, manufacturing businesses will view positive impacts in the operations and have a better insight into the industry. The digital transformation of manufacturing, ongoing convergence of IT and OT and the usage of IoT, in combination with other technologies, are changing the face of the manufacturing technology landscape and the face of manufacturing itself.

‘ELGi’s commitment to boost energy efficiency & sustainability ELGi Equipments (BSE: 522074 NSE: ELGIEQUIP) one of the world’s leading air-compressor manufacturers, with over 2 million installations across 100 countries, reaffirmed its commitment to building customer centric, energy efficient compressed air solutions at INTEC 2019. A platinum sponsor at INTEC, ELGi showcased an upgraded range of Encapsulated (ENCAP/EN) screw air compressors with variable frequency drives (VFD) and heat recovery systems at the ELGi stand no. 2, Hall B. As part of the exhibit, ELGi also displayed its range of EG Series screw air compressors and direct drive piston compressors. INTEC, the much awaited exhibition highlighting technological advancements in the manufacturing industry expects to witness wide global participation with over a 100 thousand business visitors, 626 exhibitors and 200 product categories on display. “Energy accounts for almost 75 – 80% of the lifecycle cost of an air compressor. Across the world, business owners are increasingly faced with not just the rising costs of fuel, but global concerns about the environment and air quality. At ELGi, we’ve made a commitment to 20 ENGINEERING REVIEW | AUGUST 2019

every customer across the globe - our compressors offer maximum energy efficiency and sustainable advantages from a total cost of ownership perspective” said Dr. Jairam Varadaraj, Managing Director, ELGi Equipments. The new range of Encapsulated (ENCAP/ EN) screw air compressors address a customer’s varying air flow demands with high energy efficiency. The EN VFD optimizes air flow by varying the motor speed of the compressor according to air demand, thus saving energy costs unlike that of fixed speed compressors. The EN series models also come equipped with smart controllers that monitor, control and protect the compressor from failures by shutting down the compressor whenever necessary. The ELGi heat recovery system (HRS) helps companies recover approximately 96% of heat generated

during the compression process which can then be utilized for heating air (space) or water. This in turn eliminates additional equipment requirements to heat water or air, thereby becoming an energy saving device and contributing to a reduction in CO2 emissions. Speaking at the product launch, Dr. Jairam Varadaraj, Managing Director, ELGi Equipments said ‘’Improved energy efficiency begins with understanding the customer. At ELGi we’re committed to ensuring we right-size every customer for their compressed air requirements. Our sales teams the world over study customer applications and recommend the right size of compressor for maximum energy efficiency.” Mr. S. Ravi, Chairman & Managing Director, Craftsman Automation, an ELGi customer for over 15 years said “ELGi powers

our plants across India and ELGi’s screw air compressors have not just enabled significant energy savings but also delivered best-inclass life cycle cost. The uptime warranty offered by ELGi has helped us improve productivity and profitability at all of our units. We look forward to our continued association and we wish ELGi the very best always”. ELGi, is a pioneer in cutting edge compressed air technology with a presence across over a 100 countries, offering a complete range of compressed air solutions from oil-lubricated and oil-free rotary screw compressors, oil-lubricated and oil-free reciprocating compressors and centrifugal compressors to dryers, filters and downstream accessories. With state of the art manufacturing units and a product portfolio of 400+ compressed air systems, ELGi redefines reliability, efficiency and cost-effectiveness across 2+ million installations all over the world.

Design wins again The VB.839 three-arm knobs, previously awarded IF Design Award 2019 and VTD torque-control knobshave both been awarded the Red Dot Design Award in the Product Design category. The jury recognized the unique design of the VB.839 three-arm knob: an ideal overlap of two triangles rotated by an angle of 8 °. The particular ergonomic shape allows a more direct application of the tightening torque by the operator, resulting

in maximum comfort and safety in clamping operations.A technopolymer body with an overmoulded polyamide based technopolymer, chemically bonded, offers a semi-glossy finish. The innovative double injection moulding process allows to obtain knobs with high resistance to stresses, impacts and with a perfectly smooth surface. The three-light lobe design of the VTD torque limiting knob fits perfectly to the operator’s hand thanks to its ergonomics.

A slight tapering increases the grip, maximizing the effort of the hand in rotating the knob. In addition to its special design, the knob also features an innovative functionality: an internal system limits the applied tightening torque during clamping preserving the application surface. The

ability to innovate and renew is once again winning in Elesa+Ganter!

digital cataloging and even jewelry and fashion design. Cobalt Design™ enables design professionals to set up scan parameters once and then proceed to scan similar objects with the push of a button. Furthermore, several pre-configured scanned and meshing settings are available by default. This in turn trans-

lates to less time per scan position, more scans per day and faster completion of scan projects. Additionally, it ensures that results are repeatable and reliable. The integrated, rotational axis dramatically improves the 3D scanning process and maximizes comprehensive scanning coverage. The scan object/

part itself is placed in fixed position on the axis and then the axis can be set to automatically rotate up to 360 degrees as it is being

scanned. Cobalt Design™ captures millions of 3D measurement points in as little as one second with up to 3.1Mpx accuracy for small to medium complex objects.

New MAXXDRIVE XT Industrial gear unit from NORD for conveyor belt systems The NORD range has included MAXXDRIVE industrial gear units for ten years and in this time, they have been developed further. The latest generation supplements the longstanding series with an application- optimised two-stage angled gear unit, which is especially suitable for conveyor belt systems and can be individually tailored to the particular application. The power and speed range was specially designed for the industry, in which low speed ranges are required in combination with high powers. This is the case for example in the bulk material and minerals industry. There, especially robust solutions are required which are resistant to dirt and are reliable in rough operating conditions. For this, special sealing concepts which require as little maintenance as possible are necessary. Because of 38 ENGINEERING REVIEW | AUGUST 2019

The latest generation of MAXXDRIVE® XT industrial gear units is specially designed for applications which require low speed ratios in combination with high powers this, the drive systems must also not require external cooling. Output torques of the MAXXDRIVE® XT series range between 15 and 75 kNm with speed ratios of 6.3 to 22.4. MAXXDRIVE® XT industrial gear units are available in seven sizes for powers from 50 to 1,500 kW. In contrast to the previous designs, as standard the series is equipped with a heavily

ripped UNICASE housing with an integrated axial fan. Due to the increased surface and the air guide covers, the cooling air flow is optimised and a very high thermal limiting power is achieved. In many cases, addition cooling is not required. Large roller bearings and centre distances increase the load capacity and service life of the components. All NORD drive

solutions are planned for individual customers according to the modular principle. With the matched modular system attractive solutions can also be provided for pricesensitive industries. This is based on a comprehensive range of frequency inverters, motors and gear units, as well as coupling and brake systems, each with a wide variety of options. Features such as hydraulic couplings tailored to the particular process or Taconite seals, which effectively protect shaft sealing rings against abrasive dust and corrosion, ensure smooth operation.

In current scenario process instruments are also gaining lot popularity. “Testing, Monitoring and controlling the water parameters is the biggest challenge” and now a days online testing is getting more important than lab testing. Currently our biggest problems are related with water. Water pollution has been one of the most important environmental concerns for India. Its largest source being the untreated sewage discharge, hence the government of India has set strict guidelines for all the manufacturing companies when it comes to sewage discharge. The Water (Prevention and Control of Pollution) Act of 1974 restricts discharges of pollutants to water bodies and created Central and State Pollution Control Boards with authority to set standards and enforce water pollution rules. For instance, a dye manufacturing company has several restrictions for

disposal in land, marine, and irrigation land. They have to control certain parameters like pH, COD, BOD, copper, chromium, and magnesium etc., before discharging. The pH limit is in between 6.0 to 8.5 for land and 5.5 to 9.0 for irrigation land. As in case of COD the limit is 250 ppm (mg/I). Primary water quality criteria for drinking include: • Total coliforms organism MPN/100ml: 50 or less • pH: between 6.5 and 8.5 • Dissolved oxygen: 6mgil or more • Biochemical oxygen demand for 5 days at 20 C: 2mg/l or less. So in coming days’ people will need all type of testing instruments suitable for lab, field and process analysis. No one can afford to depend on any one measurement procedure. If you want to make sure that your result is correct then you need to follow all these measuring procedure. www.engmag.in

Robust NORD gear units ensure smooth operation in waste water treatment facility in Tunis The waste water treatment plant in Tunis, which is operated by the Tunisian public enterprise Office National del ’Assainissement (ONAS), supplies approx. 2.5 million people in the metropolitan area with process water. To enable the bacterial decomposition of dirt particles, the waste water needs to be oxygenated by constant churning. Two large geared motors propel the mixers around the clock. In the outdoor facility, temperature can drop to -5 °C in winter, and rise to 45 °C in summer. The present text discusses the need to consider not only performance but also the total cost of ownership.

T

he facility contains drive technology that is nearly 30 years old and must be replaced step by step. The original suppliers have discontinued the lines, which makes spare parts hard to come by. Also, the originally installed gear units required maintenance to a problematic extent In particular, the fluctuations in temperature have frequently affected the lubrication. Getting a grip on heat Searching a new supplier, ONAS encountered the German manufacturer NORD DRIVESYSTEMS that has been operating a sales office in Tunisia since 2003. In 2009, two combinations of NORD helical shaft gear units and Siemens motors were installed, and have since proven themselves during continuous operation. NORD uses a high-quality synthetic long-life lubricant for the helical shaft gear units. It withstands the ambient temperatures considerably better than mineral oil – with the

latter, the oil film would break down at high temperatures, resulting in increased wear and tear. Each gear unit requires 210 l of oil which have to be changed after approx. 20,000 hours of operation. Other manufacturers often stipulate shorter maintenance intervals, which makes a considerable difference at a price of 10-18 € per liter. An oil cooling system additionally increases operational safety in the NORD gear units: a temperature sensor constantly monitors the temperature of the lubricant and activates the cooling system as soon as a configurable limit is exceeded. In this application, the limit is 60 °C. Heated oil is then pumped out, cooled by an oil cooler and returned to the gear unit. When the temperature falls below 40 °C the cooling system switches off automatically.

Currently, two helical shaft gear units with a 132 kW performance from NORD’s SK 12382VZ series are installed at the waste water treatment plant. They are combined with Siemens motors via IEC adapters.

In the Tunis waste water treatment facility, the contents of eight pools are stirred by robust drive units. NORD’s helical shaft gear units are available as two- or three-stage basic types with hollow or solid shafts, in foot mounted, flange mounted, or face mounted versions – each with the same housing. Suitable for integration into limited installation spaces, they can be combined with many components from the modular NORD system. ATEX models and models with IP55 or IP66 protection are available on request for all types. All gear units are manufactured according to the UNICASE concept, originally developed by NORD in 1981, which enables maximum performance for small gear dimensions and ensures operational safety, high efficiency, high output torques, high resistance to axial and radial loads, low-noise operation, low maintenance and a long lifetime.

Drive technology from SEW-EURODRIVE keeps the clean water flowing

W

ater is life. Which is why any process that recycles waste water plays a major role in ensuring the health and wellbeing of our planet. Sewage treatment plants the world over clean up millions of tons of waste water each day; and to do that a plant must be continuously moving; its electric drives must function reliably at many points, and technical glitches and system failures are to be avoided. The German automation giant SEW-EURODRIVE offers a portfolio of drive technology solutions for sewage treatment plants. Catering to every purification stage, SEW-EURODRIVE technologies are custom-

ized for individual requirements. They significantly lower the plant’s energy requirements and are highly reliable for continuous operations.

Solutions at every stage. The use of gearmotors in waste water technology is remarkably varied. SEW-EURODRIVE’s wide array of helical, helical-bevel and parallel-shaft helical gearmotors offer the right drive for each stage and environment. These dependable products offer wear-free gearing, space-saving installation, robustness and lowered energy needs. By providing the right product at the right place, and supporting with the right service solutions, the company ensures lasting

TECH TRENDS

and reliable system availability.

Here’s how SEW-EURODRIVE’s drive technology offers water treatment plants the right support at every stage of the purification process: (A) Infeed with screw pump. Upon reaching the plant the waste water is lifted by the screw pumps in the infeed to sewage treatment plant level, for which a motor is coupled to the gear unit via a belt. The mechanical cleaning begins. The drive unit consists of a SEW-EURODRIVE X-series helical gear unit with motor adapter and AC motor.

(B) Screening system and wash press feed. The waste water in the screening system is first coarsely cleaned and larger solids removed. Next, the filtered substances are transported by screen cleaners for further processing. SEW’s parallel-shaft helical gear units are used in combination with an AC motor. Designed slim, these use very less space and are meant for long-term use.

(C) Screening treatment. The wash press is fed directly through the screen or using a conveyor. A solid shaft screw then moves the screenings into the wash area, where faecal matter is removed with a washboard and friction process. Then water is separated out in the pressing zone. This process uses SEW-EURODRIVE parallel-shaft helical gearmotors and helical-bevel gearmotors and frequency inverters.

(D) Sand trap with scraper and grit classifier. The flow-rate of the waste water is slowed in the sand trap, allowing the heavier materials to settle. These are pressure fed into the grit classifier, where the tangential inflow 64 ENGINEERING REVIEW | AUGUST 2019

WASTEWATER TREATMENT & PUMPS-VALVES

makes the water rotate, so that heavy materials sink into the funnel tip. SEW-EURODRIVE’s helical-bevel gearmotors are most used in the sand trap, as the gearing is designed for high-torque drives for long continuous usage, and are wear-free.

(E) Primary sedimentation with scraper. Since the waste water flows very slowly, even light particles could settle in the primary clarifier. For these to settle, the flow-rate must be reduced to 0.015 m/s. SEW-EURODRIVE’s helical-bevel gearmotors are used in primary sedimentation, and they are durable enough to be near wear-free even in continuous operation.

(F) Final sedimentation with scraper. Further flow-rate reduction enables sedimentation of settleable substances, and saturated microorganisms settle in the final clarifier. This sludge is pushed, along with a slide feed, and discharged through a funnel in the middle of the basin. SEW-EURODRIVE’s helical-bevel gearmotors are used here as they are ideal for moving heavy loads over long time periods.

(G) Digestion tower. Some sewage sludge is the unavoidable by-product of any waste water treatment process. This sludge produces gas in the digestion tower, which is converted into heat. For an optimal digestion process, the temperature in the tower must be kept at 36 to 37 degrees. Compact drive solutions are needed, which is why SEW-EURODRIVE’s parallel-shaft helical gearmotors are often used at this stage.

Things to keep in mind to keep your plant running smooth: • Use only good quality and recommended lubricants and high-quality seals to keep your pumps and drives maintenancefree. This significantly extends service life. • Always comply with your maintenance schedules. • Make sure the condition of your transmission fluid is good because it has a direct impact on the condition of your gearmotor. • Ask the service engineers how you can keep your stock of replacement drives and spare parts to a cost-effective minimum. • Increase your plant availability through forward planning. Ask your service engineers how. SEW-EURODRIVE provides comprehensive engineering support and advice towards the selection of the most effective drives and solutions. The company also offers customized products and services, and partners its clients throughout the plant’s lifecycle. This is delivered via an extensive service network and a team of highly qualified experts for assistance at all stages from the orientation phase to the commissioning and the modernization of any sewage treatment plant.

IoT Solution for Water Treatment By UL Group The need of fresh and clean water is growing exponentially day by day. The water prone diseases are reaching to new levels and most importantly, the availability of drinking water is some of the prominent challenges the industry is facing today.

A

s we know that two-thirds of earth’s surface is water, out of which clean drinking water is still a limited resource. We rely mostly on rivers, and rain for our drinking water needs. On the other hand, due to increase in population growth the demand of the potable water is very high. Thus, to balance the availability and demand ration we have no other alternative left then the purification of the water. The water from various sources such as rivers, lakes and oceans must be purified to remove its hardness and other impurities so that the water finally can be made potable. The purification process of the water is to be IoT-enabled, with the help of water sensors can track the quality, potability, pressure, and temperature of water. A robust IoT, platform- and analytics-driven solution empowers wastewater managers to measure and improve treatment across facilities. With new technologies and comprehensive service, UL group provides end to end solutions for a future-ready water industry.

Challenges The need of fresh and clean water is growing exponentially day by day. The water prone diseases are reaching to new levels and most importantly, the availability of drinking water is some of the prominent challenges the industry is facing today.

a) Water Leakages 66 ENGINEERING REVIEW | AUGUST 2019

A water treatment plant can be considered a vast network of the water and chemicals pipes. A leakage in any of the pipes leads to a significant loss of resource and money. On top of it, the time consumed on the repairing the leak is a plus to workload of the employees.

b) Chemical Monitoring In order to provide safe drinking water to the people, water treatment plants must process the water through many stages. Chemical Induction is one of the processes in which a batch of water undergoes during its treatment. Now the challenge is what amount of chemical would be the best fit for the batch depending upon the source of the water. Water treatment plants are falling short of the methods that can help them to monitor and manage the amount of chemical that is added in batch.

c) Maintenance Maintenance of the water treatment plant is itself a whole different challenge altogether. The supply line in the treatment plants requires regular monitoring and timely maintenance. In case of any disruption, the maintenance team must shut down the entire plant to locate, identify and solve the issue.

IoT Advantages IoT offers sensors-based monitoring of water, the sensor acts as a data generation source and the data so

generated is further monitored and analysed in real time and the desired actionable insights can be generated. These insights play a vital role by providing the various information such as flow rate, pH level, leakages, hardness of water etc. to the plant managers and supervisors so that the corrective actions can be taken to maintain the quality, sanity and purity of water that needed to be delivered. Also, the data so collected from the various sensors and leak detectors can help to manage the plants effectively and enables users to be notified about issues in real-time.

Other benefits • Remote Monitoring and Diagnosis • Custom apps as per the need of business • Leak and Trace Chemical Detection • Wastewater Management Can Flag Dangerous Bacteria • Perform complex calculations easily • Collect data from multiple points • Water flow meters to track consumption • Allows reactive and predictive maintenance for the treatment plant • Generate actionable insights

Proposed Solution The water treatment solution can help to measure and track the flow, quality and leakages of the water. The water treatment solution stands on three building blocks namely; www.engmag.in

DesignTech Systems: Propelling Engineering Excellence with Latest Technologies Founded in 1998 with the objective to make CAD/CAM software accessible to the SME segment, DesignTech Systems is today a well-known name in the engineering services field. With 10 offices and a strong customer base of over 2,200 clients, the company has established a firm grounding. In an interview with Engineering Review, Vikas Khanvelkar, Chairman & Managing Director, DesignTech Systems shares the company’s growth journey, its success mantra and future vision and plans. Excerpts: Q. Please take us through the journey of DesignTech. What was your idea behind establishing the company? Initially CAD/CAM systems were very expensive. Only large companies could buy them. During 1997-98, Windows as a platform became stable and popular. Solutions previously costing Rs 40-50 Lakh were now available under Rs 5 lakh with Windows platform, making them affordable for small and medium companies. I saw an opportunity there with price-point coming down. Also, I felt that CAD/ CAM systems are required even more by SMEs due to the absence of skilled manpower. Hence, I founded DesignTech Systems in 1998 to offer products and software previously available on UNIX, on Windows to make them accessible to the SME segment. We initially started from the Western region and we were very successful right from the start. In the initial year, we sold over a crore worth of software and completed more than 20-30 installations. We then expanded our presence in Northern region and slowly became pan-India.

Q. Tell us about your initial struggle/challenges and how did you overcome the challenges? Mr.Vikas Khanvelkar, Chairman & Managing Director, DesignTech Systems 70 ENGINEERING REVIEW | AUGUST 2019

During the time we started CAD was available in 2D, since our product was 3D we had to put in www.engmag.in

INDUSTRY FOCUS

considerable efforts in convincing the organizations to adopt our software. As we were majorly targeting the SME segment, it was challenging to get them on-board as this segment is very prudent in its investments and expenditure. We worked with them, demonstrated the business value of the product and showed success stories. We also arranged seminars and collective meets to showcase the advantages of our products. Also, we promised the customers that we will provide training in the software and support them in deriving the optimal RoI. We started training their existing staff, as well as students in engineering colleges. We worked towards promoting 3D modelling as a training option among students. To increase familiarity with our software, we worked on the lines that every graduating engineer should have heard and have been trained on our software. So, with this model we addressed the entire ecosystem training institutes started buying the software, students started learning it and with availability of trained staff and use cases, more and more companies started using our software.

Q. How much have you grown and expanded since establishment in terms of operations, number of employees, etc.? We started with a small office space with three people and have come a long way since then. Today, we have 10 offices in India and subsidiaries in the US, Germany, Hong Kong and Singapore and have a strong team of 1,000 employees. We recently acquired a plot in Hinjewadi, wherein we will be constructing a new office space spread over an area of 1,00,000 square feet.

Q. Which industries do you cater to? Please share some interesting application areas? 72 ENGINEERING REVIEW | AUGUST 2019

We work with companies across automotive, aerospace and defense, industrial machinery, heavy engineering, consumer goods and electronics, and power and energy segments and support them in their most complex and challenging engineering initiatives. We have several interesting case studies and customer success stories that demonstrate our customerfocused approach. For instance, we made valuable contributions in an internationally recognized multicountries collaborative project of building world’s first nuclear fusion reactor. Our involvement panned across and expanded beyond the stipulated sub-systems engineering design and advance CAE validation, traversing into the specialised area of geometric tolerances studies and fixtures design for achieving greater structural robustness. We also helped IFB Home Appliances integrate its design and prototyping efforts and reduce the time to market with FDM technology. Another interesting success story that I would like to highlight is our collaboration with North Americabased leading industrial radiator manufacturer to optimize their radiator design and provide designfor-manufacturing assistance to their manufacturing counterparts in North America and China.

Q. Comment on how the demands of customers have evolved over time. How is DesignTech meeting these requirements/expectations to ensure customer satisfaction At DesignTech, ever since our inception in 1998, we have been working closely with the Mechanical Engineering industry in India, helping them make a transition from traditional processes of yesterday to adopting the latest technologies to match the global standards of engineering excellence.

Today, customers are looking at automation and dashboards and want to know what is happening on their machine, what is the productivity, uptime of the machine. We have some of the advanced CAE solutions, 3D Printing or Additive Manufacturing Technologies, latest CAD and PLM solutions from global leaders for the industries that would help companies attain their goals of product design and manufacturing excellence. These technologies would help them remain competitive and relevant in the fast-changing market space by enabling them to augment productivity, generate greater RoI and achieve higher cost effectiveness.

Q. In your observation, are customers in India ready to adopt trends, such as AI, IoT and Industry 4.0? When we started selling 3D printing technology in India, the install base of 3D printers in the country was less then 50. In seven years since we started selling, we have sold more than 350 machines. In today’s competitive world, technology is seen as an enabler and the adoption curve is shorter. While technologies, such as AI, IoT and Industry 4.0 are at a nascent stage of adoption in India, as more and more use cases come to light, the adoption is bound to accelerate. Currently, there is a demand for dashboard view as organizations want to gain insights into details, such as machine uptime, service dashboards, spares availability, to name a few. It’s only time that organizations will start exploring other applications areas and benefits of these technologies. Of course, lots of training and investments need to be done in the space.

Q. Please tell us about challenges and opportunities in India in your segment. www.engmag.in

INDUSTRY FOCUS

In Indian companies, decision making is very slow. Sometimes it takes one year, two year or even longer to close a deal and get the order. Secondly, all Indian companies are price sensitive, so to convince them to experiment and adopt newer technologies and solutions remains a challenge. In terms of opportunities, the adoption of CAD in India is at 80%, adoption of CAE is 50-60%, adoption of PLM is 30% and adoption of AI is less than 10%, so there is a huge headroom for us. Also, with government’s initiatives, such as Make in India, there are huge growth opportunities for the manufacturing sector. Manufacturing in India across all domains and industry sectors is expected to grow big, which will require equal support – quality and quantity wise from the Machine Tools and Die and Mould industry. We have already started to witness this growth momentum. The last fiscal quarter already saw industry in India touching a little over 8% productivity

74 ENGINEERING REVIEW | AUGUST 2019

and growth rate. With all these sectors expected to experience tremendous boom, the tooling and mould and die industry will thrive on this growth opportunity.

Q. What would you describe as your USP? How do you stand out from the competition? We are a customer-focused company dedicated to meeting the requirements of the customer and help them derive RoI from their investment. We primarily offer value for money for our customers. This is the reason we have continued to grow and expand over the years, even during the time of recession. The number of our repeat customers is also high.

Q. Tell us about initiatives taken by DesignTech in bridging skills gap in India. Skilling is our very big initiative and we focus on this extensively through our DesignTech Edu division. We have started 11 Centers

of Excellences (CoEs) in Gujarat, 40 CoEs in erstwhile Andhra Pradesh, 6 CoEs in Jharkhand, 6 CoEs in Tamil Nadu and 4 CoEs in Karnataka. We train more than 1 lakh students every year in the latest technologies and make them employment ready. We focus on CAD, CAE, PLM, additive manufacturing and IoT technologies. We, at DesignTech, will continue to work with industry and academia to better align students with industry requirements and prepare them for Industry 4.0 era.

Q. What is your future vision and growth plans? Our vision is to work with the latest technologies and help Indian companies adopt them at large scale. We have established a firm grounding in India and see significant demand in the local market. Now, we plan to focus on exports too. Our aim is to increase our export percentage in service revenue from current 25% to 50% in the next three years.

SolutionBuggy: Small step for achieving a big vision “In the age of online businesses, apps & platforms, SolutionBuggy has been able to create a niche for itself by targeting MSME sector, that has been often neglected in the past. The priority now is to accelerate and benefit the sector by exserting geographically”

I

n 2008 when Bangalore was shining in IT glory, Arjun N, a young entrepreneur from Bangalore, took up the challenge to tread a different path. Unlike his friends, who decided to pursue career in booming software industry (for which Bangalore is well known), he developed a product with a top tier technical institute in India and started his own manufacturing industry in 2014 and Covered all kinds of manufacturing industries across India and interacting with multiple stakeholders, Arjun realized the dearth of skill sets predominantly in MSME (micro medium & small scale enterprises). This is where the idea of SolutionBuggy emanated in his mind in 2016. Today, after two years of successfully running this start-up: SolutionBuggy, the passion seems to be accentuated with time. He spent next one year in defining the concept, processes and plan, continuously taking inputs from industries, experts across multiple sectors and functions. The online platform today, brags to be connecting 50,000+ manufacturing industries to 5,000+ expert consultants in India. “This is just a good start. We will capture lion’s share in Indian market of 20 Mn registered MSMEs and around 300,000 consultants in next one year.” says the ambitious founder CEO

82 ENGINEERING REVIEW | AUGUST 2019

Mr. Arjun N- Founder & CEO - Solutionbuggy committed to grow the platform exponentially. The platform has received immense favourable response from industry across India. With 1,085+ projects online, the infusion of projects has increased multiple times since inception. “Last two years have been phenomenal. The management team is stronger with Guruprasad Bangle (IIM B alumnus & 14 years of experience in IT/ project management+ entrepreneurship) & Vikas Manral (XLRI alumnus & manufacturing industry leader with around 20 years of experience in multiple functions) joining the team in 2017 & 2018 respectively. We have complementary capability and skill sets that helps up leverage each other’s experience” quips Arjun. The main challenge for Vikas, who joined the SolutionBuggy platform as a consultant in 2018 and today leading the Marketing & Strategy functions, is increasing the platform network and defining/ refining new revenue models simultaneously. In the last few months, SolutionBuggy has captured attention and interest of many Indian and foreign investors. As they plan to expand geographically PAN India and abroad, the investment is crucial for the growth of the company. The small office at HSR that started with less than five employees, today is inundat-

ed with activities and often open door discussions on future strategies. Arjun further adds, “Our core values are simplicity, transparency and trust and we intend to bring these core values to our platform. These core values have not just helped us in maintaining trust of customers but also helped us in retaining efficient employees in this volatile market”. The company that started with minimal investment but with a resolute vision, has been able to carb a niche for itself by connecting the most inaccessible through this platform in last two years. It has created value for the manufacturing organizations in every nook and cranny of India and claims to be the only platform in India dedicated to MSMEs in manufacturing sector. India is on the verge of achieving growth through manufacturing sector. With policy framework and government priorities in place, SolutionBuggy seems to be rightly poised to capture the market by astutely addressing to the challenges of Indian economy. LOTOS Oil : Extending the horizon

L

OTOS Group is a European company whose main production plant is located in northern Poland on the Baltic Sea. This is the optimal location in Central Europe. The company deals in oil extraction and processing. LOTOS Oil is a part of LOTOS Group and is responsible for the production, distribution and sale of lubricants and base oils. LOTOS Oil is the leader of the Polish lubrication market. It sells approx. 220,000 tons of base and process oils on the world market. It also produces and sells approx. 60,000 tons of lubricants to over 80 countries around the world, apart from Poland, mainly to the EU, the former CIS, Africa and South Asia. The product portfolio covers most of the Polish market’s demand for industrial oils and lubricants, automotive oils as well as process oils. Our offer includes several hundred products, some of which can be especially useful in the segments of the industry that are numerous and dynamically developing in India. They are primarily oils for the power industry. Poland has for many years based on its hard coal and lignite power industry, has had numerous blocks with capacities from 200MWe to the most modern block of 1045MWe. Nearly 70% of them are filled with LOTOS oils. The quality of oils expressed in the approvals

of leading turbine manufacturers has been confirmed in many years of the operation of machines with extremely high reliability. For several years, we have developed our oil technologies for steam turbines that can be successfully used in Indian power plants. An oil service dedicated to this industry is an important element complementing the LOTOS Oil offer for the power industry. The above-mentioned mining is the second important market for the company apart from the power industry. Ambitious plans for coal mining growth in India can be an interesting area for LOTOS. Restrictive mining safety regulations in Poland set high requirements also for the lubricants that LOTOS Oil produces. Our offer for the tire, rubber and polymer industry that we supply with Rubber Process Oils (RPO) is also optimal. Our clients include producers from the so-called big four of tire and rubber producers and producers of other rubber products. The products are delivered to many European countries as well as the Far East. The development of them was based on the implementation of

technology that meets the stringent standards of low carcinogenicity of tire components. We can partner the dynamically developing Indian automotive market not only in the production of tires but, above all, in oils for truck transport, from large trucks to small passenger cars. In recent years, Poland has been building its position of a transport leader at the junction of the EU, Russia and the Far East countries and has become the market for growing demand for truck oils. LOTOS Oil is taking advantage of this trend by developing and supplying oils with the TURDUS brand with approvals of leading OEMs, and its own production of base oils provides the products with a competitive price-quality relationship. The railway industry is another segment of LOTOS Oil’s strong presence. We have an offer for the railway industry resulting from the long-term supply of products to the second-largest Polish railways in the EU in terms of freight transport.

Thrust on EVs & charging stations to open new business opportunities

Mr. Vimal Kejriwal, MD & CEO, KEC International

The Budget has given a significant boost to the infra sector with a proposed CAPEX of `100 lakh crore over 5 years. Enhancing PPP in railways, station modernization, focus on RRTS and DFCs, development of regional airports and provision of 1.95 crore homes by 2022 augurs well for us. Also,

glad to see the Government’s continued focus on One Nation One Grid. I look forward to the much-needed power sector reforms package. Initiatives like BharatNet to bridge the rural-urban digital divide and thrust towards EVs & charging stations are expected to provide ample business opportunities.

Many silver linings for Young India

Mr. Parthesh Dhaggal, Founder, Enceplon

The Union Budget 2019-20 is a progressive, growth inducing and futuristic budget. The growth corridors for several industries have been opened up now. The budget has something for everyone. It has lot of positive features like electricity, gas and housing for all, `50 lakh crore

investment in railways, `80,250 crore investment in road projects, `100 lakh crore investment in infrastructure, FDI liberalization in real estate, aviation and media; easy and hasslefree loans to MSMEs, proposed creation of 100 clusters for small businesses and move to establish Jal Shakti Mantralaya to tackle water problems. Young India will find many silver linings in the budget proposals. With angel tax norms eased, the thrust to encourage private investment will become much better and the growth and development story will gain significant momentum. Further, no tax up to `5 lakh for individuals, interest deduction on housing loan under Section 80EE increased by 1.5 lakhs for home

loans taken on self-occupied house property, reduction of corporate tax to 25% for firms earning up to `400 crore, no customs duties on defence inputs, pension scheme to retailers, proposal to give relief in levy of securities transaction tax and interchangeability of PAN and Aadhar for ease and convenience of taxpayers will benefit all the stakeholders to give a real push to the Indian economy and thereby help India’s electronic security industry as more expansion leads to more security. It is heartening to note that India will become a $3 trillion economy in this fiscal year. I am sure that if the budget proposals are rigorously followed up and earnestly implemented the magic milestone can be achieved.

Push on greater uptake of electric mobility

Mr. Sanjay Aggarwal, Managing Director, Fortum India

90 ENGINEERING REVIEW | AUGUST 2019

The Union Budget clearly demonstrates the government’s vision of putting India on a growth trajectory. Fortum India appreciates the various steps taken by the government in addressing the issues related to tax and duties in the renewable sector and electric mobility. As Fortum India proceeds in setting up fast-charging EV infrastructure in India, the reduction in GST and import duties

will accelerate the deployment and usage of electric vehicles in India. We now see a lot of action in the electric mobility, charging and storage space in line with the government’s green vision, which is very encouraging for the industry. We at Fortum wish to collaboratively work with vigour towards government’s aim of having 30% electric vehicles by 2030, by continuing our investments in recycling the capital. www.engmag.in

INDUSTRY FOCUS Budget 2019 to position India as an Elite Manufacturing Hub

Mr. V Anbu, IMTMA

The union budget is a significant one for India’s manufacturing sector as well as the machine tool industry. As the first ever budget presented by a full-time woman finance minister in India the budget looks a promising one to arrest downturn and steer the country’s economy in the right direction. The lower 25% corporate tax on companies with turnover of up to `400 crore is expected to boost investments. It is a positive step towards development of MSME sector and enhancing their production capacities. Machine tool industry is the backbone of MSMEs and this bodes well for

machine tool manufacturers. Indian machine tool industry has around 1,000 units engaged in production of machine tools, accessories / attachments, subsystems and parts. More than 90% of these are in the MSME sector and this sector stands to benefit immensely from this budget. The ministry’s move will therefore eventually give an uptick to machine tool industry’s business. Capital goods sector occupies a strategic position in the country’s economy as it provides the machinery and equipment needed for many industries engaged in manufacturing of goods and services. Conventionally, the Indian capital goods sector has been dependent on imports. The reduction in customs duty on certain raw materials is expected to promote indigenous manufacturing. The government’s move towards imparting new age skills like artificial intelligence, Internet of Things, big data, 3D printing, virtual reality, and robotics as a part of the education curriculum can

create a large pool of manpower with industry relevant skills. This will also create avenues for new jobs. The increase in budget outlay for defence, infrastructure development including roads and railways, power, and affordable housing is expected to elevate the demand for construction equipment as well as machines. Machine tool industry needs to gear up to the opportunities that are likely to rise in future. Vibrant manufacturing is imperative for India’s growth. The incentives announced in the budget are but a beginning. It may take some time for the sops to trickle down to the end users resulting in demand for goods and services. Notwithstanding this the momentum given by the budget is expected to spur manufacturers to renew their activities with vigour. Once such manufacturing hits top gear the country will be on the right track to not just meet $3 trillion target this year but may join the exclusive $5 trillion economy in near future.

Positive budget for growth and economy

Mr. Vikas Khanvelkar , Managing Director DesignTech Systems

Budget has big focus on social causes like water for every household, education, healthcare and affordable housing. It provides relief to lower middle class by providing `5 Lakh limit for Income Tax. Higher Deductions on housing loan interest will boost demand

for housing and is a good move for realty sector. `70,000 Cr. bank recapitalisation will improve liquidity for fund availability and large infrastructure investments will give boost to economy and lead to job creation. Overall very good budget for majority of people.

Striking a balance between growth, inclusion and fiscal prudence Budget 2019 has a lot of welcome changes and initiatives to push India in direction of becoming a $5 trillion economy in the coming years. The proposed budget tries to maintain a balance between growth, inclusion and fiscal prudence. Mr. Amit More, Founder and CEO, Finzy.

92 ENGINEERING REVIEW | AUGUST 2019

The TDS of 2% to be levied on cash withdrawal over `1 crore in a

year is a step towards reinforcing digital payment in the country. Also, the removal of IT scrutiny for angel funding will further help in resolving tax issues for the startups. Overall the budget comes as a support for start-ups by creating a specialized pool of talent and an environment for smooth business operations. www.engmag.in

Seventh Axis: The advantages of extruded aluminum profiles

W

hen we consider solutions made of aluminum, the first word that comes to mind is lightness. Nothing could be truer with a specific weight of 2.7 g/cm³, but if we dig a little deeper, we can discover several other strong points, such as versatility, ductility and resistance to corrosion. We can also find surprising results when we compare the load capacity to that of steel!

Introduction The anthropomorphic robot market is growing steadily year after year in several different applications, and the need to expand the range of action of these machines with a seventh axis is also growing. Having the option of moving the robot along a new axis allows us to increase productivity and efficiency. For this reason, Rollon has developed a complete range of seven models in various sizes and with different capacities. All these machines can work with anthropomorphic robots in a

94 ENGINEERING REVIEW | AUGUST 2019

range of factories, handling loads of up to 2000 kg. Rollon’s Seventh Axis solutions are all made with extruded aluminum profiles, assembled with connecting crosspieces that endow the system with maximum rigidity. They use rails with recirculating ball bearings and drives that run either with a ground rack with inclined teeth or a toothed belt.

Aluminum, steel, and the load capacity Aluminum is the distinctive material of Rollon’s solutions, in a market where many solutions are made of steel. It’s perfectly natural to ask: “In terms of load capacity, how do seventh axis systems with aluminum profiles compare to steel systems?”. Obviously, steel offers greater mechanical resistance overall, but aluminum, being extremely malleable and flexible, can be extruded to make highly elaborate geometries, which are excellent for guaranteeing the greatest moment of inertia and the least weight possible. On the other hand, steel drawing – or steel processing in general – does not allow the construction of sufficiently complex pieces to guarantee comparable results. This is why aluminum seventh axis systems can quickly gain ground on steel solutions with regard to load capacity, but with an important extra feature: they weigh two and a half times less. The Seventh Axis range from Rollon can manage loads of up to 2000 kg. www.engmag.in

TECH TRENDS

Now, let’s look at the other advantages of aluminum profiles.

areas.

Resistance to corrosion: Lightness As we said before, lightness is undoubtedly the most important plus: a light seventh axis offers several application-specific advantages, starting with lower transport costs. Moreover, the assembly of a solution weighing almost one third less than a steel solution is inevitably faster, easier, and most importantly, safer. Lastly, lightness is an important competitive advantage in all applications that involve a ceiling or wall mounted system instead of a floor-standing seventh axis system. In these cases, it is not necessary to add a heavy seventh axis in steel to the weight of the robot. Ceiling and wall mounted configurations are very common in painting and welding applications, in the automotive industry, and in other industrial

96 ENGINEERING REVIEW | AUGUST 2019

Steel in its most common form, carbon steel, corrodes on contact with water or in a humid atmosphere. This is why steel solutions destined for harsh environments require surface treatments that make them resistant to corrosion. These treatments offer different degrees of protection and, naturally, affect the costs of the finish solution and the delivery times. Aluminum oxidizes naturally on contact with air, and is not altered by humidity: it is resistant to corrosion and does not require any other treatment. A simple neutral anodizing treatment is usually done, purely for aesthetic reasons.

Solutions with protected profiles The malleability of aluminum makes it possible to create different geometries through extrusion. The “C” profile is extremely functional. This is a square profile with an opening

where a belt and carriage can slide. This shape makes it possible to place the rail inside the profile. The final result is acompletely closed unit that contains all the elements of the system. This solution is particularly interesting when it is necessary to isolate the seventh axis from the environment (to protect it from dust, residue, liquids or other contaminants), or on the contrary, when the environment must be isolated from the seventh axis in clean rooms or sterile environments where it is crucial to avoid dispersing particles. Obviously, constructions of this level of complexity cannot be made with the drawing process used to make steel profiles.

In addition, the equipment must transmit the high accuracy of the latest machine tools and develop sufficient holding power to resist the cutting forces imposed on the workpiece. Such capabilities are possible by using a BIRLA PRECISION TECHNOLOGIES (BPT) Expanding mandrel system. The BIRLA PRECISION TECHNOLOGIES (BPT) Expanding Mandrels, double angle principle for precision expansion, have been proved over a number of years as the most versatile and trouble free Mandrels for jobs requiring internal chucking where accuracy positive grip are necessary. Considering the problem of large-diameter workpiece with a small ID mounted on the solid mandrel. The torque generated when cutting on the relatively large OD creates a slippage problem. Likewise, a short-length ID creates a problem of holding the workpiece square / perpendicular to the centerline. The use of end drivers / End Locators. or other assists to gain either holding capability or to insure part accuracy may create a problem of machining end surfaces. In addition, serrated or tooth-type end drivers could leave marks on the ends of work pieces. Simply stated, the answers are found in a wide range of mandrel designs and applications that have been developed to meet virtually every need. However, these items are not always known to those who face a new problem.

100 ENGINEERING REVIEW | AUGUST 2019

With the very simple plug-type solid mandrel, which can be very effective when used with certain types of work pieces. Its strength lies in its very simplicity. It is nothing more a plug of suitable length with a threaded end upon ‘which is slipped a work piece which is then bolted into place with some kind of an end clamp. Its weaknesses are twofold. The first is the inability to accommodate work pieces with any variation of inside diameters. For example, if the plain plug mandrel is 25mm in diameter & customer components location bore size is 25.50mm i.e. over size by 0.5 mm… work piece can not be clamped. It obviously, would locate off center due to its own weight, and concentricity between the ID and OD would be lost. Secondly, any kind of an end clamp either covers part of the work piece end, which may be a machining area, or end drivers may leave unacceptable indentations on thework piece. Most machines are equipped with the standard mounting shown in Figure 1.

Fig.1 The spindle nose has a 7 1 /2-degree taper and holds the mandrel plate to the nose with bolts. BPTs mandrels are suitable for ISO Std Spindle Nose A2-5”/A2-6”/A2-8”. Through BPT Standard Adaptor plates. As stated, the simple plugtype solid mandrel cannot cope with any variation of workpiece ID. So

the most prevalent approach is the use of an expanding -sleeve mandrel as shown in Figure 2.

Fig.2 Although most applications do involve lathes, there are plenty of examples whereby round work pieces are held on machining-center and milling-machine tables. The drawbar principle can be applied to non rotating work as well it is variation for use in a non rotating application. These are often powered by shop air and they can develop several tons of drawbar pressure. There are two things to keep in mind about the drawbar and expanding sleeve or segments. First, a preload pressure is always maintained. Even when the drawbar is released, it never moves forward so far that the slope of the sleeve loses contact with the slope of the mandrel body. Secondly, while expansion is achieved with air or hydraulic pressure, the return is achieved with springs built between the mounting and mandrel plates. An overview of Power Quality Effects

E

lectricity has become one of the basic necessities of day to day life. Here most inevitable is the energy consumed. However going a step ahead we find that most of the energy is been wasted by one means or the other. This waste of energy counts in revenue loss and needs extensive attention to ge it under control. Based on this many studies have been undertaken. The regulations defining Power Quality by the EN, IEEE & IEC Standards are accepted and followed world wide. Speaking on Power Quality, what it exactly means? Its not just the power quality rather usage of electricity being used effectively. Its rather load dependent. Users generally have major issues in having regulations to most commonly named problems under banner “POWER QUALITY”. The general and most familiar terms which describe the parameters of electrical power are • • • • • •

Voltage sags, Voltage variations, Interruptions, Voltage swells, Brownouts & Blackouts, Voltage Imbalance,

• Voltage waveform distortion & THD • Harmonics & Inter-harmonics, • Noise, • Impulse, • Spikes & Transients, • Electric Shocks, • Flicker, • Power frequency • Grounding issues, • Voltage fluctuations, • Over & under voltage, • Magnitude and ... many more commonly know issues. The major concern in power quality is due to the modern day equipment’s which generally include variable speed drives and switched mode power supplies, furnaces and varying load conditions. The variety of loads used in process industries, household appliances and various other equipment’s produce harmonics, which are one of the key contributors to the loss of energy. Further resulting in poor power quality and therefore resulting in heavy penalty from electricity board, unexpected maintenance or even damage of equipment. IEC 61000-4-30 explains the power quality-measuring algorithm

of electrical parameters. IEC 610004-30 is an IEC standard that defines the correct measuring algorithms for power quality instruments. Moving ahead lets see what are key issue which mainly address power quality. Harmonics - Harmonics are generally defined as “a sinusoidal component of a periodic wave or quantity having a frequency that is an integral multiple of the fundamental frequency”. Harmonics can be mostly explained using the musical notes which are created by an instrument while playing. These were know to mankind since long back before the electricity came to existence Another component of harmonics is inter-harmonics, which are like the shredded pieces of mud in a pile of wheat. To explain the interharmonics let us take an example of voltage waveform, comprised of 60 Hz and 200 Hz signals. Integral multiples of 60Hz correspond to 120, 180, 240 and so on. However, if 200Hz is seen then the resultant calculation may result a varied result in the 3rd or 4th Harmonic if considered for 200 Hz. These inbetween frequencies are termed as inter-harmonics.

In order to keep track on the harmonics, IEEE has defined the limits shown in below table.

General harmonic generating loads are; • Electronic lighting ballasts/ Controls • Adjustable speed Motor-Drives • Electric Arc Welding Equipment • Solid state Industrial Rectifiers • Industrial Process Control Systems • Uninterruptible Power Supplies ( UPS )systems • Saturated Inductors/Transformers • LAN/Computer Networks and many more

Voltage Swell - Voltage swells are sudden rise (over shoots) occurring for short duration reductions in RMS voltage.

Harmonics has very much impact on the system and few of the negative impacts seen are ; • Overheating and premature failure of distribution transformers - Increasing iron and copper losses or eddy currents due to stray flux losses • Overheating and mechanical oscillations in the motor-load system - Producing rotating magnitude field, which is opposite to the fundamental magnitude field. • Overheating and damage of neutral ground conductors - Trouble sustained type Harmonics: 3rd, 9th, 15th … - A 3-phase 4-wire system: Single-phase harmonic will add

Resonance can cause dielectric failure or rupture the correction capacitor (meant for power factor failure due to Over-Voltages & Over-Currents. Flickers - An unsteady movement of a flame or light that causes rapid variations in brightness OR Flickering is the opposing changes in intensity of luminosity. These are generally caused due to fluctuations in voltages. Flicker is generally caused due to loads, which draw more current during the processes such as; • Electric arc furnaces • Induction motors w/high inrush currents (high efficiency AC units) • Arc-welders, spot-welders • Wind turbine generators • Ovens • Malfunctioning power electronics • Any large-draw varying load According to an article by Dr. Kurt Schipman & Dr. François Delincé, “the best electrical supply would be a constant magnitude and frequency sinusoidal voltage waveform. The Power Quality of a system expresses to which degree a practical supply system resembles the ideal supply system. • If the Power Quality of the network is good, then any loads connected to it will run satisfactory and efficiently. costs and carbon footprint will be minimal. • If the Power Quality of the network is bad, then loads connected to it will fail or will have a reduced lifetime, and the efficiency of the electrical installation will reduce. Installation running costs and carbon footprint will be high and/ or operation may not be possible at all.

Poor Power Quality can be described as any event related to the electrical network that ultimately results in a financial loss. Possible consequences of poor Power Quality include: • Unexpected power supply failures (breakers tripping, fuses blowing). • Equipment failure or malfunctioning • Equipment overheating (transformers, motors, leading to their lifetime reduction. • Damage to sensitive equipment (PC‟, production line control systems,) • Electronic communication interference. • Increase of system losses. • Need to oversize installations to cope with additional electrical stress with consequential increase of installation and running costs and associated higher carbon

Use of TIP-TIG Technology in Process Equipment Plants by Rakesh Choudhary, Head WAPS, Ador Welding Ltd. (with inputs from Plasch, TiP-TiG, Austria)

Fig.1

T

IP-TIG welding is a new advanced innovation of the common GTAW Process. This process uses new, patentpending technology (TiP-TiG), that delivers the highest possible weld energy with the lowest possible weld heat, all while still being userfriendly.

What is TIP-TIG welding? TiP-TiG new welding with a hot wire process can be used in every industry. It is very simple to learn, use and simple to teach. This process is so unique that higher travel speed, lower heat input, reduced cycle time, and an overall better-quality welding advantage can easily be achieved.

The Process The TIG weld receptivity for higher weld deposition rates is done by decreasing the speeds for the weld solidification process and increasing

the fluid weld area. This allows for a 100%-400% increase in TIG wire feed rates, increasing the overall weld deposits. All these attributes like faster speeds and higher than normal weld energy, increase the resulting TIG weld quality and overall process productivity. The process is also slag-free and uses the lowest possible heat input of any welding process, producing a Heat Affected Zone (HAZ), all of which help to reduce distortion and weld stress. It produces some of the highest quality products with the best metallurgical and mechanical properties on all alloys, but also increases production up to four times the normal speed. There is also no inter- pass cleaning, creating availability for an increased Arc on time and weld quality. The TIP-TIG process is available in manual and automated capability to attain weld and clad quality levels way beyond the conventional TIG – Hot – Cold Wire TIG – Pulsed MIG and the Flux-Cored process.

like a typical TIG system, but it’s distinctive for the vibratory effect on wire at weld pool which is achieved by a linear forward and backward mechanical motion created by the customised wire feeder system. The forward and backward motion of the filler wire creates an oscillation that is then transferred to the weld, agitating the molten weld pool and ultimately disrupting the surface tension. In addition to this vibratory effect on the wire, a hotwire current (powered by a secondary power source) is also applied to the filler metal, prior to entering the weld puddle. The two pictures (fig. 1 & 2) describe the weld finish with Manual GTAW & Manual TIP-TIG process.

ChampTig 400P Power source from Ador Welding with the TipTig wire feeder. Benefits of the TIG-TIP process • Increased fluidity of the weld pool • Greater tolerance to joint fit-up • Significantly reduced joint sensitivity • Greater ability to accept more wire into the weld pool, results in a higher deposition • 4-6 times increased travel times • Reduced cycle time and heat input • Cleaner welds with agitated weld pool • Reduced weld stress with the reduced heat input

Approved Alloys TIP-TIG welding can work on a wide range of alloys such as carbon steel, stainless steel, duplex and super duplex stainless steels, inconel, titanium, aluminium, copper, nickel, and many other critical materials like P-91, which are used in process plant production.

Heat Exchangers Heat Exchangers are commonly 124 ENGINEERING REVIEW | AUGUST 2019

constructed from low Carbon Steel, Copper, Copper-Nickel, Stainless Steel, Hastelloy, Inconel, or Titanium. There are certainly some unique applications and challenges

Fig.5 Fig.4 associated with the welding of heat exchangers, such as the position and access for the popular circumferential welding of Tube to sheet welds or the half tube shell welding. A trained TIP-TIG welder can typically weld a 50mm tube in 30 seconds… or less with the highest quality and lowest heat input. Our typical travel speed for fillet welds will be between 300 to 500 mm/min on most applications. Compared with 80 to 150 mm/ min with conventional GTAW. TIP-TIG manual system is a low cost semi-automatic solution to tackle any job by selecting a wide variety of torches for different applications, with modified 180 deg torch it allows a complete tube sheet welds without repositioning the wire or stopping, allowing for defect free welds. The typical customers in the manufacturing and repair of various sized heat exchangers are in power plants, chemical plants, petrochemical plants, petroleum refineries, natural gas processing, and sewage treatment.

INCONEL CLADDING Normally, when you manually clad the end of a pipe ID with Inconelusing Pulsed MIG as shown in the picture and result is often not so good. However when we use TIPTIG, the results are visible as shown

on the mentioned pictures. In the picture TIP-TIG cladded Job, TIP-TIG Inconel 800 pipe was welded with Inconel 82 wire on 10 inch pipe 3/4 Wall. The TIP-TIG weld cycle time for the Inconel pipe was 40 – 50 minutes, whereas the customer used to take around 4 hrs with regular TIG. When your weld process can weld a complex incoloy* pipe and make the welds look simple, that’s a process that should be given consideration. With TIP-TIG, no brushing, no grinding, no spatter, no weld rework, no feeding of wire, no foot control, less skills. Note weld smoke prep machining lubricants. (*Incoloy refers to a range of superalloys produced by the Special Metals Corporation group of companies. They are mostly nickelbased, and designed for excellent corrosion resistance as well as strength at high temperatures; there are specific alloys for resistance to chemical attacks)

Duplex Steel Welding Applications Application The picture (fig.5) is of a very thin Gage Duplex Boiler. Traditional automated TIG process with cold wire may result in sluggish duplex welds. over from Hot Wire TIG to the TIP-TIG process. The TIP-TIG weld parameters and speeds were achieved using an 0.035 (1mm) 2205 Duplex wire, with TIP-TIG travel speed of 35 inch/min was achieved providing 200% increase in weld travel. The welds had a superior, less sluggish weld bead appearance and the parts had a dramatic reduction in weld distortion, (note the much smaller HAZ). Also the TIP-TIG process was much more stable and consistent. TIP-TIG produces the cleanest welds from lowest possible oxidation. The welds will have the lowest possible weld pores and inclusions and the smallest possible weld HAZ.

Welding of P-91 Material Welding of Grade 91 (9Cr-1Mo-V) chromium-molybdenum steel has presented numerous challenges since its introduction inthe 1970s. The gas tungsten-arc (GTAW) process can produce welds of high quality; however, manual welding can be expensive and labour intensive, requiring skilled welders with 126 ENGINEERING REVIEW | AUGUST 2019

extreme hand-eye coordination and dexterity. Grade 91 productivity can beincreased in either shop or field fabrication by introducing a semiautomatic high deposition metal transfer (HDMT) GTAWwelding process that combines controlled excitation of wire with a hot wire addition. This technique is costeffective and can beused for the entire weld from root to cap while producing high quality welds that industry expects from the GTAW process. With TiP-TiG weld study, it indicates that semiautomatic HDMT GTAW welding process is capable of producing toughness valuescomparable to or exceeding manual GTAW and that the process provides an attractive alternative for welding P91 root and hotpasses or the entire weld from root to cap. Results of this study indicates that semiautomatic HDMT GTAW welding process is capable of producing impact valuescomparable to or exceeding manual GTAWT. The process also provides an attractive alternative for welding P91 root and hotpasses or the entire weld from root to cap. The semiautomatic HDMT GTAW welding process

TIP-TIG HDMT (HIGH DYNAMIC METAL TRANSFER) FOCUS TIP-TIG HDMT FOCUS is a unique TIP-TIG welding process. Its precision and reliability make the TIP-TIG HDMT FOCUS welding process particularly suitable for automatedapplications in combination with linear axles, robots and other guiding systems. Nearly all steels, non-ferrousmetals or galvanized sheets can be welded in one layer with filler material; e.g. CrNi-steels with a material thickness of up to 10 to 12 mm can be welded in single pass without any Joint preparation. Some of the welded examples are listed below. it has resulted in elimination of backing gas in austenitic stainless steel welds using high deposition metal transfer gas tungsten-arc welding(HDMTGTAW)

TIP-TIG REDUCED COSTS BY OVER 60%, WHEN COMPARED WITH CONVENTIONAL TIG PROCESS TIP-TIG Cost Comparison The following comparison shows the actual savings calculated on a real stainless-steel welding application comparing conventional TIG and TIP-TIG on a pipe application (2″ Sch 80 Stainless) in the 5G position. The above data shows, the deposition rates approx. 3 times to standard TIG process which reduces the production costs by 60%.

Conclusion TIP-TIG is an innovative TIG process and good alternative to standard gas tungsten-arc (GTAW) process. Its versatility and simplicity makes the manual welder to give higher output. 128 ENGINEERING REVIEW | AUGUST 2019

The Automated High Deposition Metal Transfer (HDMT) GTAW welding process that combines controlled excitation of wire with a hot wire addition and gives very promising results to challenging applications. Plant equipment manufacturing, wherever GTAW is applicable, is possible to be replaced by TIGTIG process which gives very high output without compromising on quality. The success in P91 welding with TIP-TIG, also increases the application possibility in that area.

PMI: Wide Rail Type, MSG Series Construction

Characteristics The trains of balls are designed to a contact angle of 45° which enables it to bear an equal load in radial, reversed radial and lateral directions. Therefore, it can be applied in any installation direction. Furthermore, MSG series can achieve a well balanced preload for increasing rigidity in four directions while keeping a low frictional resistance. This is especially suit to high precision and high rigidity required motion. By design, the ability to use a single rail and to have the low pro le with a low center of gravity is ideal where space is limited and high moments are required. The patent design of lubrication route makes the lubricant evenly distribute in each circulation loop. Therefore, the optimum lubrication can be achieved in any installation

134 ENGINEERING REVIEW | AUGUST 2019

direction, and this promotes the performance in running accuracy, service life, and reliability.

Features • High Rigidity, Four-way Equal Load The four trains of balls are allocated to a circular contact angle at 45°, thus each train of balls can take up an equal rated load in all four directions. Moreover, a sufficient preload can be achieved to increase rigidity, and this makes it suitable for any kind of installation • Smooth Movement with Low Noise The simplified design of circu-

lating system with strengthened synthetic resin accessories makes the movement smooth and quiet. • Self Alignment Capability The self adjustment is performed spontaneously as the design of face-to-face (DF) circular arc groove. Therefore, the installation error could be compensated even under a preload, and which results in precise and smooth linear motion. • Interchangeability For interchangeable type of linear guideway, the dimensional tolerances are strictly maintained within a reasonable range, and this has made the random matching of the same size of rails and carriages possible. Therefore, the similar preload and accuracy can be obtained even under the random matching condition. As a result of this advantage, the linear guideway can be stocked as standard parts, the installation and maintenance become more convenient. Moreover, this is also beneficial for shortening the delivery time. For more information Web:www.pmi-amt.com www.engmag.in

Energy supply in all directions with the new e-spool standard from igus

Roll up 21 metres of cables and hoses safely with the new, compact e-spool standard from igus. (Source: igus GmbH)

W

hether at lofty heights, flat on the ground or in depth. With the e-spool - the slipring-free cable drum - igus offers an energy supply for different application scenarios. The compact, spring-driven system can safely guide energy, media or fibre optic data cables. To enable users to access the energy chain system even for longer lengths, igus has developed a new standard. Thanks to an optimised design, the e-spool can now extend cables and hoses up to 21 metres without the need of a motor. In stage technology, on oil platforms or in process cranes - the rollable e-spool is used wherever cables have to be moved safely and in the tightest of spaces. The compact energy chain system from igus is an alternative to the classic cable drum, but with two major differences: the e-spool is the only solution that can carry not only energy, but also all media such

136 ENGINEERING REVIEW | AUGUST 2019

as data, compressed air and liquids. Because, it connects two different energy supply systems in one. A standard e-chain, which is guided by a guide roller, always ensures with an integrated retaining spring the correct length and tension of the e-chain system. An igus twisterband is responsible for the rotational movements. This special structure makes movements in every direction possible. Another difference: the e-spool does not need an expensive slip ring. This means that the most diverse cables can be continuously connected in a confined space in a system, and also be replaced or added at any time. To help users to fall back on the practical energy chain solution for longer travels, igus has developed a new e-spool standard for 21 metres. For the first time, igus presents this as a prototype to a specialist audience at the Hannover Messe.

Optimised structure for more filling and carrying capacity The new e-spool has evolved from customer requirements and experience of recent years and covers the gap between the spring-driven standard e-spool for up to 14 metres extension length and the motorised e-spool for large projects, for example in the offshore sector or in opera houses. The new energy chain system was equipped with a larger twisterband for a higher filling. To compensate for the payload and extension length, the new structure of the e-spool provides more bracing, a more stable all-enclosing body and a reinforced floor plate as a retraction safeguard. In order to withstand the higher forces, the developers also opted for an optimised mechanism for adjusting the spring force. For more information Web:www.igus.in www.engmag.in

ow a days Silicone elastomer based hoses are widely used mostly in the area of medical, pharmaceutical, biological, biotechnical, artificial cell culture industries due to its cent percent biocompatibility, high and low temperature resistance, solvent resistance properties, high pressure flow of aggressive liquids and low leachability. The problem with conventional silicone hoses is the development of static electricity due to friction. A static electric charge is

developed whenever two adjacent surfaces are in frictional contact. Here charges are developed when fluids are passing through silicone hoses or due to electrical induction when tubes are close vicinity of some electrical instruments in medical, pharmaceutical, hospital sectors. As silicones elastomers are insulator so that accumulated charges are stagnant followed by catastrophic static discharge leads to a fatal accident. This fatal accident comes with outputs like static shock or fire hazards. So removal of static charges are very important in those critical areas. Antistatic transparent tube is most challenging area of development. Industries are developed antistatic transparent hoses. This hose are transparent as well as it can dissipate static charges if charges are developed due to friction or induction. This transparent antistatic hose use both in high pressure application and as well as to reduce static discharge failure. Also transparency gives aesthetics look.

From grass to iGas - Visualizing biogas plants and watching the cash flow via iPhone

atching the cash flow – remotely, anytime and from anywhere around the globe. This is possible with a bio gas plant controlled by the right type of automation system. Farmer Huber simply uses his iPhone to check every day how much electric energy his 300 kW Combined Heat and Power Plant (CHP) has fed into the grid. The „energy farmer“, as he calls himself, seems to be very satisfied: „With my plant I provide clean electric energy for 450 households. Right from the start I wanted remote maintenance and control. I am always on the go and simply do not have the time to personally look

after things every day. Now I get a nice graphic visualization, showing updated status reports, operating time and the energy produced directly on the display of my smart phone.“ The product behind it all is called netLINK SCADA which is a „Web visualization inside a PROFIBUS connector“ coming from Hilscher. Simply attached to the PROFIBUS/ MPI interface of a Siemens S7 PLC and connected to the LAN network, the plug turns the simple process control system into a fully fledged automation station with monitoring and control functions. The idea is as simple as effective: The plug itself

contains the whole visualization pages. In the background, it reads the PLC data over PROFIBUS or the MPI programming bus and integrates them online directly into the pages. The pages can be addressed and displayed with any conventional web browser, such as Firefox® or the Internet Explorer®. Due to the use of pure HTTP Hilscher’s visualization solution is fully independent from the display platform. Visualizing with a local display using costeffective Linux-based terminals, or mobile via an iPhone or remotely via routers over the Internet – everything is possible with this solution. Statistics published by the German

CASE STUDY

Agency for Renewable Resources are a clear statement: 7,000 installed bio gas plants in 2011 represent a growth of 20% per year during the previous years. This gives us a clue as to the dimensions of the future needs of automation systems for this booming section of the resource saving energy production. Design and function of any bio gas plant follows the very same principle. Bio mass is fermented inside a fermenter. The resulting gas is processed and used in a local CHP to produce electric energy or sold to serve as a substitute to natural gas. Mister Bernhard, Managing Director of GBEnergietechnik, a service provider in the field of process automation states: „I fully trust in the plug. My initial skepticism was quickly removed after it was installed in the first bio gas plant. The quickly visible result via the web browser has convinced me.“ He adds: „All that is needed is Ethernet across the plant, a terminal at each key position and VPN for remote access from any place outside the plant. All this at only a quarter of the price of conventional visualization solutions.“ The web visualization solution atvise® used for the plug is provided by an Austrian company named CERTEC. Pages for data visualization are constructed with the atvise builder® software. Objects can either be designed with a built-in graphics design solution or integrated from libraries in the form of ready-made graphics in standard formats, such as jpg, bmp or tif. After positioning the graphics a direct connection to any PLC variable can be established. The PLC variables to be provided, especially their symbolic information are directly imported from the original STEP7 PLC project and are abstracted to graphic data representations. There is no limit as to the number of variables, as it is usually the case with SIMATIC 144 ENGINEERING REVIEW | AUGUST 2019

visualizations. One or several dynamic functions, such as rotating, moving or scaling, can be applied to a graphical object by referring to a specific variable as data source. Any of such actions can either be triggered by mouse clicks, keystrokes or by means of time-based activation. There is no need for any HTML programming, which is one unique aspect of the solution. Instead, the HTML code required by the web browser is generated automatically by the builder at the time of uploading the program to the plug. Visually especially appealing is the use of vectorized graphics. Even with extreme zooming, there are no visible pixels and the visual representation always maintains maximum resolution. In addition, vectorized graphics only require a minimum of storage space. This means, one single plug is even able to visualize large-size processing plants. Thanks to event-driven data transmission, the web standard allows operating multiple visualization systems at minimum of network traffic. For this reason, farmer Huber has decided to install two operator terminals at the plant on site, while using his PC at home to configure the system as third system. The DSL router of the telephone system serves as an interface to the Internet and uses a secure connection for stationary or mobile visualization devices. „There is no need for any additional installation. Instead, the plug simply needs to be connected and seamlessly integrates into the PROFIBUS/MPI/ Ethernet network. The solution is way ahead of conventional web visualization solutions, requiring tedious HTML programming,“ Bernhard emphasizes his satisfaction. The simple, yet awesome visualization solution on the basis of standard web technology conforms with the general trend to rely on worldwide open standards

independently from the visualization market. Proprietary solutions are usually not only cost-intensive, but also come with close ties to a specific vendor. For this reason, it is not surprising that costs start to explode as soon as a processing plant requires both process control and visualization. Entry level PLC solutions are already available at a low costs, but being tied to a specific vendor usually leads to a big surprise, as soon as the costs for hardware and software of a visualization solution are stated. It is not seldom that the price of such a solution is three times that of the PLC itself. Especially with small installations, such as the one operated by farmer Huber, this cost factor represents a substantial percentage of the costs of the overall solution. Today, a well working bio gas processing plant needs to have a ROI of only four years. The cost effective netLINK SCADA visualization solutions from Hilscher brings farmer Huber a great step closer to the fast success of his plant.

Slam latches with compact design Elegantly designed and extremely functional: The new slam latches GN 936 from Elesa+Ganter, secure against manipulation

and available with or without integrated lock. They are compact, universally compatible and secure against ma-nipulation: AUGUST 2019 | ENGINEERING REVIEW 161

162 PRODUCT SHOWCASE

PRODUCT SHOWCASE The slam latches GN 936 from Elesa+Ganter serve as surface-mounted latches, primarily in systems engineering. By auto-matically latching doors, flaps or other access points to work rooms, automation zones and machine enclosures when the latch snaps into place, slam latches are always the first choice when quick and easy solutions are required. The new slam latches are mounted on the surface and are compati-ble with a very wide range of profile systems as chosen by the customer. Naturally, they can also be mounted to smooth surfaces. In the latter case, it is also possible to affix the part from the rear. Socket head cap screws, hexagon head screws and hexagon nuts, all in thread size M6, may be used for mounting. Thanks to the slot design, it is easy to adjust for different gap dimensions between the frame and the door. The housing as well as the lock mechanisms are made of robust die-cast zinc and are available with black or silver coating. The latches and covers are produced of plastic in matching colors featuring a subtle texture. A wide bevel running around the edge gives the slam latch

an elegant and lightweight appearance, as does the accentuat-ed shape of the release grip. The compact standard part is available in three versions: a non-lockable variant entirely without lock and two versions, one with universal key and one with a unique key. In addition to the robust design, protection against manipulation was a high priority during development: The catch and the latch engage with an offset and with relative positioning that prevents unauthorized opening right from the start. The front or rear mounting options are also designed in consideration of security aspects. In the closed state, the slam latch cannot be removed. The mounting points remain hid-den under plastic covers that can only be removed while the slam latch is open. Only then it is possible to access the screws.

162 ENGINEERING REVIEW | AUGUST 2019

In order to ensure protection of personnel as well as equipment, it is necessary to ground the existing system so that leakage currents or fault currents would flow through ground without causing harm to the existing system. At times this ground current may exceed limits and result into major faults or mishaps due to inappropriate grounding, to avoid this protection devices are installed in the system called protective relays. One such solution to this is Earth Leakage Relays. We at Rishabh Instruments, manufacture Digital Earth Leakage Relays designed for Low Voltage AC circuits. Its purpose is to measure earth leakage current of an electrical system or installation using a core balance current transformer CBCT, and interrupt the power supply as and when the leakage current surpasses a certain limit which is harmful for property or life. To cater different applications, it comes in a range of models like Rish ELR, Rish ELR+, Rish ELR VI and Rish ELR VI (NE).

The following are highlighting features of RISH Earth Leakage Relay : • Leakage current monitoring in 1 & 3 phase system • User selectable trip setting from 30mA to 30A • It can detect open CBCT • Operates on Inverse
