FEG Global Engineers’ Burning Question Ballot Results at PPMA Show 2023 Engineering Project Management firm FEG Global brought an interactive survey to their stand at this year’s PPMA exhibition.

The survey asked engineers to answer, “What is the key cost driver for your current projects?”

There were 4 available answers to choose from: Energy Cost, Maintenance Cost, Labour Cost or Growth/expansion cost and all respondents were able to take part via a token drop into an on-stand display – giving an instant visual representation of the most popular answers.

The results of the survey were…. drum roll please….

Chris Williams, MD of FEG Global, said, “Our clients all have different reasons for starting their projects – typically one of these 4 areas. The FEG team is taking the interactive survey on tour to several exhibitions this year and is hoping that the results will give an industrywide picture of project drivers for 2023.

If the basic valve type is known, the selection is made via stored product series or product families.

Berry’s SuperCup Takes Reusable Role at Rugby World Cup Berry Global’s SuperCup reusable plastic cup has helped spectators at this year’s Rugby World Cup in France enjoy their favourite beverages while enabling organisers to comply with the country’s ban on single-use plastic cups.

Berry has partnered with InfinyCup, a family-owned company specialising in reusable food and beverage tableware for big events, to provide drinking cups for the stadiums in Bordeaux and Lille.

InfinyCup’s extensive network and expertise, particularly in the world of sports, led to it being invited to present a solution for the Rugby World Cup. For this event, the company joined with Berry Global and Stratus, a producer of In-Mould Labelling, to offer customised versions of the Berry reusable plastic SuperCup.

All reusable drinking cups within the SuperCup range are dishwasher safe, helping to help ensure effortless cleaning. Even after multiple uses, they maintain their high quality and pleasant feel. The cups are also designed for efficiency, featuring an inner stacking rim that allows them to be stacked neatly.

SuperCup has a beer-like design and is at least 30% lighter than conventional reusable plastic beer cups available on the market. At the same time, the cups are exceptionally sturdy and built to last. Amber Beverage Group to invest €35m in new Irish whiskey distillery

New distillery will be one of the largest in the Irish whiskey category with the aim of building capacity for producing 4 million LPAs annually, while laying down and building reserves for the future.

Smurfit Kappa’s Design2Market Factory will be expanding across Europe after a successful first year in operation. The innovative facility, which enables customers to test and adapt their packaging on a small scale before market launch will be replicated across Germany, Italy, Poland and the UK.

Amber Beverage Group (ABG) has signalled its intention to become one of the major global producers of Irish whiskey by investing up to €35 million in the construction of one of the largest distilleries in the category (subject to planning permission). Walsh Whiskey Distillery at Dunleckney will become the brand home for ABG’s two critically acclaimed super-premium whiskeys -Writers’ Tears® and The Irishman® which are exported to over 50 countries worldwide.

ABG’s intention is that the distillery will be capable of reaching a production capacity of 4 million LPAs annually. The distillery’s capacity will facilitate ABG’s plans to lay down significant reserves of maturing whiskey over the long term.

The 3000m2 original innovation hub in the Netherlands has been home to over 50 successful projects for some of the world’s biggest consumer brands.

Smurfit Kappa’s multi-disciplinary team takes a packaging challenge and designs a new solution which is ready to be tested in the market in just two weeks. In addition to reducing risk and turnaround time, Design2Market Factory provides customers with a sustainable packaging solution that reduces their carbon footprint and supports their recyclability targets.

Subject to planning approval, the new Walsh Whiskey Distillery at Dunleckney will be located on an historic 18th century site by the banks of the River Barrow in County Carlow, just over an hour from Ireland’s capital city, Dublin. It is hoped that construction of the distillery will commence later in 2024. The construction process will take approximately 18 months with commissioning of the distillery in 2026.

Making the announcement, Jekaterina Stuge, CEO Of Amber Beverage Group, said: “This is ABG’s second major investment in the fast-growing Irish whiskey category following our acquisition of Walsh Whiskey and its superpremium Irish whiskey brands, Writers’ Tears and The Irishman, in 2021.

So far, the team has created, analysed and launched on the market many innovative solutions including shelf-ready packaging for detergent, a paper-based replacement for shrink wrap and a complete range of eCommerce solutions. BrauBeviale in top form After a 4-year break in its exhibition schedule BrauBeviale in Nuremberg will start again from November 28-30, 2023.

With a diverse range of exhibitors, precisely designed special areas and a broadly-based support program, visitors from the beer, soft drinks and mineral water industries, as well as from the wine, sparkling wine and spirits industries, will find practical solutions for their operational requirements in process technology, filling and packaging, or in logistics.

At a press conference in Milan, the show organizers presented their program for this year and drew a close connection between the challenging economic environment and the clear responses offered by the show’s overall line-up. The organizers used three key topics to illustrate the current challenges in the beverage industry: In many segments, for example, consumption figures, and correspondingly production figures for many beverages, had not returned to 2019 levels even by the end of 2022. Furthermore, a shortage of appropriately skilled workers in the catering industry was contributing to the fact that out-of-home consumption in particular still had some catching up to do.

Challenging economic environment There is always movement within the industry, and thus the number of breweries in Europe, with an increase of 614 during 2022, further demonstrates that forward-looking entrepreneurs continue to assess the potential in the European beverage market very positively. At the same time however, the enormous cost increases, which according to a survey by the German Brewers’ Association (Deutscher Brauer Bund), have resulted in a 140 percent increase in the price of new glass, a 135 percent increase in the price of carbon dioxide, and a 150 percent increase in the price of brewing malt, demand a high degree of flexibility in the procurement policies of beverage producers and breweries. In addition, the requirements recently published in the EU’s draft Packaging and Packaging Waste Directive (PPWR) bring new uncertainties, particularly with regard to the development of reusable packaging strategies in Europe.

Solutions at BrauBeviale Beverage producers and brewers, as well as winemakers, are therefore

well advised to establish a solid basis for their investment programs by means of gathering comprehensive information on raw materials, new machinery, production solutions, or logistics concepts. SGS explores the commercial opportunities available to manufacturers of paper-based packaging products The global paper-based packaging market is growing and by 2028 is expected to be worth USD 503.1 billion.[1] Reuse and recyclability are now key demands in many markets, so how can manufacturers demonstrate their paper-based packaging products are truly ‘green’?

Packaging is important. It does more than just protect products; it also provides information about the contents and messaging about quality – high-quality packaging equates to a high-quality product in the mind of the consumer.

A primary growth area for paper-based packaging is food contact packaging. The food contact packaging sector as a whole, incorporating all material types, is expected to grow from USD 331 billion in 2021 to USD 478 billion in 2028, with much of that growth predicted to be in the emerging markets of Asia and Latin America.

Paper-based packaging constitutes the largest share of this market, with primary drivers being its adoption as a packaging material for a wide range of readily eatable foods, fresh vegetables and beverages, and its inherent sustainability. [2] Sustainability 50% of consumers now view sustainability as a ‘top 5 value driver,’ with 34% saying they are willing to pay more for sustainable products and services.[3] This push towards sustainability does not end with the product, it also includes the packaging.

We are all more aware than ever before of the negative impacts of some packaging materials. Governments, industry and consumers are alert to the issues surrounding packaging waste, especially single-use plastics, and are actively looking for alternatives.

Paper-based packaging makes a sensible alternative. There is a lot more to paper-based packaging than just paper bags. It can be formed into a variety of packaging types, including corrugated cardboard, folding cardboard boxes, pulp molded packaging, cartons, mailers/pouches and cushioning.

options. For example, the US Environmental Protection Agency (EPA) has an Environmentally Preferable Purchasing (EPP) program to encourage federal agencies to buy more sustainable products.

[4] Similarly, Australian Federal Procurement Rules say packaging materials must contain at least 50% recycled materials, with paper packaging having a recycling content of 60%.

In Europe, France is leading the way with laws such as its AntiWaste Law for a circular economy (AGEC), with progressive bans on single-use plastics, causing increased demand for paper alternatives. France has also introduced Decree 2022-748 (effective May 1, 2022), a mandatory directive requiring the proportion of recycled material to be identified and offer a 10% tax discount to manufacturers with paper packaging that has a recycled fiber content of over 50%.

As consumers and government authorities push for more sustainable packaging options, the industry needs to respond in a way that is trusted and transparent. The only way to ensure paper-based packaging conforms to required standards for safety, performance and sustainability is through independent testing and audits.

They have a strong impact on the purchasing process of consumers by drawing attention to a product. In addition, labels contain plenty of information that can influence consumers to buy a product or look for an alternative.

When buying a product, consumers also take into account how sustainable the product packaging and the used label are. Hence the question is plastic better than paper or vice versa? There is no general answer to this question. It is important though that the same materials are used for a packaging, for example a PET label on a PET bottle with a PET cap or a paper label on a cardboard box. Unlike composite packaging mono-packaging can be recycled as a whole and without the consumer having to manually separate the different materials that composite packaging are made of. If that doesn’t happen in advance the only way to recycle is thermal recycling, in other words waste incineration.

DTM EcoTec Grass Paper: The natural grass fibres of the label not only give the paper material its unique, natural look, but also reduce the amount of process water needed in the production process. The adhesive is an acrylic dispersion, permanent, solvent free and can be in direct food contact according to EU regulation No 10/2011.

DTM EcoTec Paper Matte Nature: This paper label is made from 100% recycled backing from used label rolls.

DTM EcoTec Poly Clear Gloss R90: It is a glossy clear poly label, which consists of 90% post-consumer recycled (also known as PCR) PET material. It features the same clarity, mechanical properties and printing characteristics as its non-PCR counterpart “DTM Poly Clear Gloss”. Using PCR material also establishes more recycling volume for the plastic production process and industry.

In addition, the water-soluble adhesive of the aforementioned labels is below 0.01%. That means, it also passes the recycling process.

We have been overwhelmed by the enthusiastic responses and the immense interest generated during the PPMA event. Many attendees expressed a keen desire for additional information on wastage reduction and cost-saving strategies in manufacturing. It’s great to witness the industry’s resolute commitment to enhancing performance.

Throughout the event, we had the privilege of listening to numerous manufacturers share their unique stories and challenges. During the event, we saw three types of visitors:

1. Some manufacturers recognised that they were lagging behind and were eager to initiate comprehensive improvements in their production processes immediately.

2. Others believed it was premature to take action and were not yet ready to invest capital in performance enhancements.

3. A few manufacturers preferred to maintain the status quo in their production processes, opting not to pursue improvements.

Drawing from insights gleaned through the FDF State of Industry Survey, we observed that 54% of manufacturers prioritise innovation, while 41% focus on adapting their supply chains and restructuring operations. Additionally, 49% of respondents are planning to increase their capital investment expenditure over the next 12 months. These statistics underscore the majority of manufacturers’ commitment to growth, alongside their aspirations to reduce internal costs and enhance the bottom line.

From the survey, we can see many manufacturers are awakening to the need for proactive adaptation in response to the evolving industrial landscape.

Building on this backdrop of industry dynamics and the drive for excellence, our encounter with a vegetable manufacturer at the event stands as a potent example. The manufacturer was seeking a holistic MIS/MES solution to enhance their production process and reduce costs. To gain a deeper insight into their business, we delved into their annual accounts at Companies House.

What we uncovered was truly eye-opening. This company’s impressive turnover stood at £400 million. However, a glance at their cost of sales justified a deeper look. The cost of sales had escalated to £390 million, leaving the gross profit at a mere £10 million. When factoring in other operational and administrative expenses, their net profit (before tax) was just £5 million.

Imagine this scenario: even a mere 1% reduction in the Cost of Sales, as illustrated here, would result in a remarkable addition of £3.9 million to the bottom-line profit. That’s an almost 80% boost in the bottom line, all from a 1% reduction in the Cost of Sales.

Such a transformation is not only realistic, but also a recurring reality that we’ve witnessed in numerous production sites. We’re fully geared up to help many more manufacturers achieve similar improvements.

So, what can we do to reduce the cost of sales?

Don’t Underestimate the Impact of Wastage

Wastage is a major issue, and it is everywhere throughout food manufacturing operations, from goods-in to despatch. Some obvious examples include wastage due to incorrect labels on packaging and overfilling.

During a visit to a coffee manufacturer, we were shocked by the quantity of wasted aluminised packs. The production line commenced at 8 am, and by 9 am, two substantial dump bags were already overflowing with this wasted, expensive packaging.

To investigate this wastage, we embarked on a Gemba walk. We discovered that one of the primary reasons for these wasted coffee bags was the absence of date codes on the labels. The heater was not hot enough to imprint the date code, necessitating the disposal of many of these packaging bags. Others were due to inadequate pack seals and checkweigher rejects.

Overfilling presented another critical and common wastage issue.

During a pack weight audit of a milk factory supplying to schools, we noticed that every carton was filled beyond the required level by circa 10%. You might think this is an insignificant amount of milk, not seriously affecting costs. However, when we tallied the costs of this overfilling, it amounted to a daily loss of £450. Bearing in mind this was just one product on one production line, scaled up across the factory, the losses through overfill alone amounted to more than £0.5million per year.

These instances represent just a couple of straightforward examples of wastage. By addressing and minimising these forms of wastage and enhancing your operational efficiency, you can significantly improve your bottom line. This is where Harford can step in and provide invaluable assistance.

What would a BrauBeviale be without an insight into the development forge of Steinecker?

This one is all about sustainability. With Brewnomic, the Freising team has set the industry standard for some time in order to make the brewing process energy self-sufficient and CO2 neutral and offers various concepts for energy recovery, residue recycling or process water saving.

However, Steinecker does not only use its decades of expertise in process engineering for beer: Also products such as vegan alternatives to milk, meat or chocolate can be produced with the technology from Freising. At the BrauBeviale, Steinecker will show for the first time a bio reactor for the biotechnological production of alternative foods based on precision fermentation or biomass production with microalgae, fungi, microorganisms or other cell cultures.

At the BrauBeviale, Krones presents the latest generation of the well-known beverage mixing system Contiflow. The revised machine design includes an integrated syrup supply

tank. On the one hand, syrup losses can be significantly minimised, an advantage that kicks in especially when the line and syrup room are not directly next to each other. On the other hand, depending on the tank concept, the changeover times can also be reduced, as the syrup of the next type can already be supplied in a second tank during ongoing production.

Another highlight on the Krones stand is the Modulfill HES. The glass filler for beer and CSD is showcased with numerous further developments and innovations, such as the new filling valve, which improves machine hygiene and process times during filling.

Of course, this was only a small glimpse of what Krones has in store in Hall 7A, Stand 510: With innovations from inspection technology, sustainable packaging solutions like LitePac Top or current projects from Kosme, KIC Krones and Evoguard, there are plenty more exciting solutions to discover.

FEG Global Awarded Contract for International Sustainable Factory Design with WhatIF Foods North-East based Engineering Project Management company FEG Global has won the WhatIF contract for the concept design and feasibility phase of a new, sustainable factory in Tamale, Africa.

A co-production facility, the site is as innovative as it is sustainable, using a self-sufficient model that co-generates its own energy through the pyrolysis process and use of agri-waste to create Biochar. As well as the sophisticated energy recovery operations, the site brings further positive environmental impact through acting as a community hub in its local town near Tamale, creating hundreds of jobs for direct employees and support services.

FEG Global Managing Director Chris Williams said, “This was a chance to get involved with a company with a vision to change how things are done, and to look at meaningful energy recovery in a co-producing set-up. On top of this it is a project which helps farmers get out of poverty and provides good quality employment. We are proud to be involved in a project like this that can make a difference to the future of food production.”

The WhatIF factory will produce various food products through the processing of bamnuts, including milk, milk powder and noodles. The discarded bamnut shells will go directly into the energy-production process of the plant to produce some 39GWh per annum by 2030 and become a entirely self-powering facility.

Key to the awarding of the contract was an understanding of

how to design a site that could maintain the varying balance between food production and energy requirements within the daily processes, something that the engineering team at FEG Global were happy to work on with many years of both food production design and heat recovery under their belts.

Chris from WhatIF foods said, “FEG Global stood out for us with their obvious experience in many areas of food production. This was not limited to processes, but their team also showed their expertise in all areas of plant build, including civils, ventilation, waste-to-heat energy and dust control. They brought the full package and shared our vision for real innovation and changing the future.”

Chris from FEG added, “It was an exciting moment when we found out we had been awarded the contract. We want to be involved in projects that deliver genuine change and our experience covering both food factories and process design meant we could give solutions that others couldn’t.”

Innovative Bluetooth water activity meter from Rotronic sets new standards Rotronic, part of Process Sensing Technology (PST) and the specialized manufacturer of humidity and temperature instrumentation, has launched a combined Bluetooth Water Activity meter with smartphone and tablet app.

Called the AwEasy, the new stand-alone instrument is advanced, lightweight and compact, and is designed to produce extremely accurate reading simply and quickly – up to ten times faster than traditional devices. This makes it ideal for use by laboratory analysts, quality control teams and production staff who need to take spot-water activity measurements in the food, pharmaceutical, cosmetics and chemical industries.

The new AwEasy is the most recent addition to Rotronic’s existing range of water activity analyzers, meters and probes. The company believes that it is the first of its type to offer both Bluetooth connectivity with the ability to use a smartphone or tablet app, to store and analyze data and then automatically output reports as pdf documents, for use in quality control and traceability regimes.

The AwEasy features a robust stainless steel and aluminum housing, measuring just 65mm tall and 68mm in diameter, with a top-mounted color LCD display, indicator ring and single control button. The instrument also incorporates Rotronic’s latest humidity and temperature sensing technologies. These are capable of providing levels of accuracy to within plus or minus 0.008aw, which is far better than competing devices in the same price range, while ensuring exceptional repeatability and stability.

Set-up and operation is carried out via the iOS or Android compatible app, with measurement simply requiring a test name and batch number. Analysis is automatic and can be displayed in detail, as raw data or on a choice of charts, with reports being exportable as pdf or csv files.

The AwEasy has also been designed to minimize the time required for water activity measurements. These normally take up to 50 minutes, but with the AwEasy in Quick Function mode this time can be significantly reduced to around 5 minutes. Combined with the in-depth analysis reports, this enables the new AwEasy to offer considerable improvements in productivity, quality control and traceability.

In areas such as factory environments, where connectivity may be an issue, or where the use of Smartphones is prohibited, the new AwEasy can be used on its own. Control of each analysis can be carried out directly from the front panel, with data being displayed on the LCD control panel and then automatically uploaded once the smartphone is back within range.

As part of the PST group, Rotronic is able to provide a comprehensive range of technical and sales support services, including training, sensor calibration and repairs.

Johannes Kohne and his colleague look attentively at the large screen in his office. What they see is the current performance data of all their vacuum pumps. “Everything is running smoothly,” says the Technical Manager of Emsland Frischgeflügel. Each pump’s data is available in real-time on the tablets of all 60 company technicians.

This means that they always know the system’s current condition and can intervene if something does not run properly.
