Recovery in the building sector

The annual Prometeia forecasting report which analyses trends in building investments, residential building in particular, reveals a general recovery in progress the world over. Even in the advanced economies of Western Europe and the NAFTA area, where negative trends continued in 2010 (with the exception of Germany and the UK which both reported 3.6% growth in residential building), the figures will return to positive territory as early as 2011 and will be further consolidated in 2012. As for Italy, which alongside Spain is the European country that has suffered the most severe decline in building activity, 2011 will see a dramatic easing of the downturn followed by a return to positive growth in 2012. Likewise in Spain, investments in residential building will resume growth next year, although the total volume of construction investments will continue to fall. Signs are also positive for the United States, where activity in the residential segment will resume growth from this year onwards to reach +3.7% in 2012. The situation in emerging economies is even more favourable. Latin Amer-

ica, the Middle East, North Africa and the Far East are expected to experience growth rates in construction and the residential segment of between 6% and 9% for the entire three-year period 2010-2012. The sector’s percentage variations in Central and Eastern Europe will be only slightly lower at between 2% and 7%. In Russia, residential building will grow by 3.4% this year and by 6.2% in 2012.

One of the most rapidly expanding areas, that of North Africa, is explored in a focus section in this issue which features reports on a number of major investments in the brick and tile industry in Algeria, Tunisia and Morocco. At the present time, the political situation in North Africa is still too volatile to permit observers and commentators to make political and economic forecasts. What is certain, however, is that activity and technology investments in the brick and tile sector are proceeding without interruption in the two countries that have been least affected by the political turbulence of recent months, Algeria (where numerous industry players will meet at Batimatec in May) (JF)\ and Morocco.

Lo studio previsionale annuale realizzato da Prometeia sull’evoluzione degli investimenti in costruzioni e, più in dettaglio, sull’edilizia residenziale, ci mostra uno scenario di generale ripresa in tutte le aree geografiche del pianeta.

Anche nelle economie avanzate, Europa Occidentale e area Nafta, dove il 2010 ha fatto registrare dinamiche ancora negative (seppur con eccezioni in Germania e Regno Unito, per entrambi +3,6% in edilizia residenziale), i numeri tornano positivi già da questo 2011, per consolidarsi ulteriormente nel 2012. In Italia, ad esempio, che insieme alla Spagna è il Paese europeo in cui la contrazione dell’attività edilizia si è fatta sentire in maniera più forte, il 2011 rallenterà drasticamente la sua dinamica discendente, e nel 2012 si tornerà a vedere un segno più. Anche nel Paese iberico gli investimenti in edilizia residenziale torneranno positivi il prossimo anno, mentre continuerà a soffrire il volume totale degli investimenti in costruzioni. Segnali positivi anche per gli Stati Uniti, dove l’attività nel segmento residenziale ricomincia a crescere da quest’anno per portarsi nel 2012 al +3,7%.

Decisamente più favorevole il quadro nelle economie emergenti. America Latina, Medio Oriente, Nord Africa, Estremo Oriente registrano tassi di crescita delle costruzioni e del segmento residenziale tra il 6 e il 9% in tutto il triennio 2010-2012. Solo leggermente inferiori, tra il 2 e il 7%, le variazioni percentuali del settore in Europa Centro-Orientale: in Russia, l’edilizia residenziale crescerà del 3,4% quest’anno e del 6,2% nel 2012.

Tra le aree in forte sviluppo il Nord Africa, a cui dedichiamo un approfondimento con la descrizione di alcuni interessanti investimenti nell’industria dei laterizi in Algeria, Tunisia e Marocco.

Una situazione politica ancora troppo fluida, quella del Nord Africa, per consentire ad osservatori e commentatori di sbilanciarsi su previsioni a livello politico ed economico. Per certo, l’attività e gli investimenti in tecnologia nel settore dei laterizi stanno procedendo senza contraccolpi sia in Algeria (dove in maggio molti operatori si incontreranno a Batimatec) che in Marocco, i Paesi meno toccati dalle turbolenze politiche de\ gli ultimi mesi.

HOLDS HIGHLY SUCCESSFUL OPEN HOUSE EVENT In an intense two-week period between the end of February and early March this year, Cismac opened its doors to dozens of delegations visiting the company’s two sites in Sassuolo (MO), one in Via Sardegna and the other in Via San Giacinto (new Logistic branch operating since 2009). Customers had the opportunity to get a close-up view of the various types of plants, which included robotic loading systems for green and dried ware, clay blocks and bricks and for automatic storage of packs in the external yard.

They showed particular interest in the two cutting lines consisting of a cutter for slugs and blocks and an innovative multiwire cutter with chamfering of the four sides of the brick, complete with the most advanced devices.

These new technologies were previously not present on the market and were introduced to improve systems already in production. Consisting of delegations not only from Italy but also

from Russia, Austria, France, Portugal, Saudi Arabia and South America, the visitors to two-week open house event appreciated not only the company’s professionalism and technological expertise but also its team spirit. Cismac is preparing for another major event in the next few weeks, the presentation of a plant for grinding and filling bricks with insulating products, also featuring robot palletisation.

CONFIRM T ECNARGILLA ’ S WORLD LEADERSHIP POSITION Tecnargilla has once again proven to be the world’s leading fair for supplies to the ceramics industry. That’s according to the results of a qualitative and quantitative study carried out by the Nets research firm after the close of the 2010 trade show. Over 66% of the visitors who were interviewed rated Tecnargilla from “good” to “excellent” in terms of quality. According to those surveyed, Tecnargilla is the international fair that offers the widest product range—the halls of Rimini Fiera showcase all kinds of technology and resources for the production of tiles, bathroom fixtures, brick, and technical ceramics—and features the highest number of top-tier exhibitors. Practically every leading company in the sector took part in the 2010 fair, and confirmed their intention to be back to exhibit in September 2012. For this very reason, over 54% of the

visitors who were interviewed said that in the last two years they had attended only Tecnargilla. These approval ratings put Tecnargilla head and shoulders above similar fairs, which international operators now consider to be events of merely regional significance.

The visitor profile is a highly qualified one, another indicator of the event’s standing. Professionals from the technical and sales departments of companies that produce ceramic products accounted for over 80% of visitors. Out of these, over 40% occupy decisionmaking positions at their company. Among visitors from abroad, this figure rises to 67%. Tecnargilla 2010 closed out with record attendance. Some 31,599 people (a 0.5% increase from 2008) packed the halls of the Rimini expo center.

Out of these, 14.603 came from abroad, a figure that was up 18.6% compared to 2008.

DI GRANDE SUCCESSO Due settimane intense, quelle vissute da Cismac tra fine febbraio e i primi di marzo. Quindici giorni durante i quali l’azienda ha aperto le porte a decine di delegazioni che hanno visitato le due sedi di Sassuolo (MO) in via Sardegna e via San Giacinto (nuova sede, attiva dal 2009, denominata Logistic). I clienti hanno potuto osservare da vicino varie tipologie di impianti: quello del carico robotizzato del verde e del secco,

per blocchi e mattoni in laterizio e per lo stoccaggio automatico dei pacchi su piazzale esterno. Oggetto di grande interesse anche le due linee di taglio formate da una taglierina per filone e blocchi e da una innovativa taglierina “multifilo”, con bisellatura dei quattro lati del mattone, dotata di tutti i dispositivi più avanzati. Si tratta di nuove tecnologie non presenti sul mercato, introdotte per migliorare sistemi già in produzione. Nelle due settimane di open house sono giunte a Sassuolo, oltre che da tutta Italia, delegazioni di aziende provenienti da Russia, Austria, Francia, Portogallo, Arabia Saudita e Sudamerica che hanno potuto apprezzare, oltre alla professionalità e all’elevato know how tecnologico, anche lo spirito di squadra che anima l’azienda. Cismac, nelle prossime settimane, si appresta ad un altro grande appuntamento: la presentazione di un impianto di rettifica e riempimento dei mattoni con prodotti isolanti, che prevede anche la palletizzazione a mezzo robot.

VISITATORI CONFERMANO LA LEADERSHIP MONDIALE DI T ECNARGILLA Tecnargilla si conferma la fiera più importante al mondo per la fornitura all’industria ceramica. Sono queste le evidenze che emergono da un’indagine quali-quantitativa realizzata dalla società di ricerche Nets dopo la conclusione dell’edizione 2010. Oltre il 66% dei visitatori intervistati, dà a Tecnargilla una valutazione qualitativa tra il buono e l’ottimo. Secondo i visitatori, Tecnargilla rappresenta l’unica fiera al mondo in grado di offrire la più vasta offerta merceologica - i padiglioni di Rimini Fiera ospitano infatti tecnologie e ausili per la produzione di piastrelle, sanitari, stoviglieria, laterizi e ceramica tecnica - e la più alta presenza di espositori qualificati. Praticamente tutte le aziende leader del settore hanno preso parte all’edizione 2010, confermando la volontà di esporre anche alla prossima edizione in programma a settembre 2012.

Proprio per questo motivo, oltre il

54% dei visitatori interpellati ha dichiarato di aver visitato negli ultimi due anni solo Tecnargilla. Questi indici di gradimento staccano Tecnargilla dalle altre fiere analoghe, ormai considerate dagli operatori internazionali come manifestazioni di rilevanza meramente regionale. Altamente qualificato il profilo dei visitatori, ulteriore indice del prestigio raggiunto dalla manifestazione. I professionisti di area tecnica e commerciale di aziende produttrici di manufatti ceramici hanno rappresentato oltre l’80% delle presenze in fiera. Di questi oltre il 40% riveste ruoli decisionali in azienda. Tra i visitatori esteri tale percentuale sale al 67%. Tecnargilla 2010 si è chiusa con un numero record di presenze.

Sono stati 31.599 (+0,5% sul 2008) i visitatori che hanno affollato i padiglioni del quartiere fieristico riminese. Di questi, 14.603 erano stranieri, in crescita del +18.6% sulla precedente edizione del 2008.

During its general meeting held in Brussels on 1 March, the Council of European Producers of Materials for Construction (CEPMC) elected Libero Ravaioli, European advisor of Finco (Italian Federation of Construction Materials, Plants and Services), as its chairman for the two-year period 2011-2012.

CEPMC’s mission is to safeguard the interests of its members (19 full and 33 associate members) at a European level. Within Europe, CEPMC participates in the activities of the Standing Committee on Construction (SCC) and liaises with the European Commission, the European Parliament and the standards organisations (CEN-EOTA).

The construction industry in the European Union has an estimated value of 1.2 trillion euro and accounts for 9.9% of GDP and 51.4 % of gross fixed capital formation. In 2009 the construction industry generated a total of 14.9 million jobs, corresponding to 7.1% of total employment and 29.1% of jobs in industry.

Around 3 million businesses operate in the construction sector, 95% of which have fewer than 20 employees. In the building

F INCO and construction sector, 22% of activity is concentrated in civil engineering, 31% in non-residential building, 18% in new housing and 29% in refurbishment and maintenance of existing buildings.

The newly appointed Chairman noted that CEPMC is already actively involved in many important areas, from the environment to mining resources, from legislation on fire reaction and resistance to regulations on construction products (CPD/CPR). He also pointed out that the Council must address other issues such as sustainability, energy efficiency, quality of living, recycling, the eco-design directive, energy labelling of buildings, green procurement and the standardisation system, which represent the new challenges for the future.

Costruzioni in lenta ripresa The 25th Forecasting report on the world ceramic tile industry produced by Prometeia and Confindustria Ceramica in January 2011 reveals a slow but steady global recovery, albeit with significant differences from one region to another.

The most intense phase of the post-crisis recovery is drawing to a close and the first signs of a slowdown are emerging, most significantly in advanced economies due to the expiry of tax incentives and continued weakness in the labour market.

This trend is less evident in emerging areas, where the recovery is partially being slowed by the widespread introduction of restrictive measures aimed to prevent speculation.

The construction sector is following this trend and is growing more strongly in emerging economies and to a lesser extent in the most advanced countries, Italy included.

La 25° edizione dell’Osservatorio previsionale sul mercato mondiale delle piastrelle di ceramica, realizzato da Prometeia e Confindustria Ceramica a gennaio 2011, presenta un mondo in lenta ma costante ripresa, seppur con notevoli differenze tra una regione e l’altra.

La fase più intensa del recupero post-crisi sta terminando, e sono visibili i primi segnali di rallentamento, maggiori nelle economie avanzate e dovuti principalmente al ritiro degli incentivi fiscali e ad un mercato del lavoro ancora debole, meno marcati nelle aree emergenti, dove la ripresa è in parte frenata dall’introduzione diffusa di misure restrittive volte ad evitare speculazioni.

Il settore delle costruzioni segue questa dinamica, crescendo maggiormente nelle economie emergenti ed in misura minore nei maggiori paesi avanzati, Italia compresa.

WESTERN EUROPE EUROPA OCCIDENTALE In 2010 Western Europe is estimated to have experienced an overall recovery in GDP (+1.6%) as a combined result of some fairly diverse domestic trends. The dynamism of Germany (+3.4%) is offset by continued difficulties in Spain (-0.3%), Greece and Ireland, while the UK (+1.7%), France (+1.6%) and Italy (+1.1%) occupy an intermediate position with a slower post-crisis recovery.

vestments in construction, which are expected to continue to decline in 2010 and 2011 (respectively -3.7% and -0.1%) followed by a moderate recovery only in 2012 (+0.9%). Here too Germany has already reported positive results for 2010 (+3.0% on 2009), while Spain, France and Italy remain in strongly negative territory.

The residential building sector is showing a similar performance, with a Europe-wide average of -2.7% in 2010 and positive figures expected as of 2011. Spain (-16.2%) and Italy (-12.0%) are not anticipating a recovery until 2012, whereas Germany and the UK have already reported positive results for 2010.

Spagna (-16,2%) e Italia (-12,0%) prevedono una ripresa solo a partire dal 2012, mentre in Germania e Regno Unito già il 2010 fa segnare dati positivi.

CENTRAL AND EASTERN EUROPE EUROPA CENTRO-ORIENTALE In contrast to Western Europe, the more dynamic economies in the Central and Eastern regions of the continent experienced stronger GDP growth (+4.2% in 2010), as well as a sharp recovery in investments in construction in general (+2.3% in 2010 and with a forecast +6.8% in 2012) and in residential building in particular (as much as +7.2% in 2012). After remaining stable in 2008 and suffering a sharp fall in 2009, Eastern Europe was the only area of Europe to show signs of recovery in tile consumption in 2010 to reach 637.9 million square metres (+3.4%). The trend is expected to continue, reaching a forecast 734.4 million sq.m in 2012 (+8.2% on 2011), higher than pre-crisis consumption levels. Russia in particular, after being badly hit by the economic crisis in 2009, is showing encouraging signs of recovery both in GDP (+4.7% in 2010 due to the increase in raw materials prices) and in investments in construction (with an upward trend from +2.7% in 2010 to +7.3% in

2012). The situation is more severe in the Balkans, where difficulties in emerging from the 2009 crisis caused investments in construction to fall again in 2010 (-9.4%). This particularly concerned residential building (-14.4%).

NAFTA area Area NAFTA Largely due to the recovery of the US economy, the GDP of the NAFTA region showed net growth in 2010 (+2.8%) and is expected to maintain this trend over the next two years.

By contrast, investments in construction are being affected by a fragile property market, especially in the United States, with negative values persisting in 2010 (-4.0%). This situation should improve in 2011 (+0.2%) and then strongly regain ground in 2012 (+3.7%). The figures for residential building are slightly better, with a small fall estimated in 2010 (-0.6%) to be followed by more encouraging figures in 2011 and 2012.

After being badly hit in 2009, the US property market further deteriorated in 2010 following the expiry of the tax incentives that had been introduced to cushion the downturn of the previous year. The residential market appears unlikely to recovery in 2011 due to the large number of unsold homes.

New housing construction is now close to the lowest levels on record and demand has fallen even further following the April 2010 expiry date of the tax credit scheme.

Grazie soprattutto alla ripresa dell’economia statunitense, il PIL dell’area Nafta si è chiuso nel 2010 in crescita (+2,8%), e prevede di mantenere questa tendenza anche nei prossimi due anni.

Al contrario, gli investimenti in costruzioni risentono di un mercato immobiliare fragile, soprattutto negli Stati Uniti, e presentano per il 2010 valori ancora negativi (-4,0%), che dovrebbero migliorare a partire dal 2011 (+0,2%) per riprendere definitivamente quota nel 2012 (+3,7%). Leggermente migliori i dati relativi all’edilizia residenziale, in cui al lieve calo previsto per il 2010 (-0,6%) corrispondono dati più incoraggianti per il 2011 e 2012. La situazione del mercato immobiliare statunitense, già fortemente compromessa nel 2009, ha subito un ulteriore deterioramento nel 2010 a seguito della fine degli incentivi fiscali che erano stati introdotti per tamponare il crollo dell’anno precedente. La ripresa del mercato residenziale sarà difficile anche nel 2011, a causa del grande numero di abitazioni invendute. La realizzazione di nuove costruzioni residenziali risulta oggi molto prossima ai minimi storici, e la domanda si è arrestata ulteriormente dopo la scadenza - aprile 2010 - del credito di imposta.

L’America Latina si conferma come una delle aree in maggiore espansione a livello planetario, con un PIL in crescita costante (+6,0% nel 2010, +4,2% e +4,3 negli anni successivi), un forte fermento per quanto riguarda gli investimenti in costruzioni (+7,2% nel 2010), e dati altrettanto confortanti relativamente all’edilizia residenziale (+7,2% nel 2010 e 2011, +6,4% nel 2012).

GULF AND NORTH AFRICA GOLFO E NORD AFRICA The Persian Gulf and North Africa regions, buoyed by heavy investment in infrastructures and strong building activity, is displaying very positive economic figures, with average annual GDP growth of 5.6% over the three year period 20102012. Investments in construction are increasing steadily, both in the Gulf region (+3.6% in 2010, +4.7% in 2011, +5.0% in 2012) and in North Africa, which can boast the highest percentage growth rates anywhere in the world (+6.6% in 2010, +7.3% in 2011 and +8.0% in 2012).

Numerous infrastructure investments are planned for the near future in the North Africa and Gulf regions, including ports and motorways in Morocco, social housing, schools and hospitals in Algeria, underground railways and industrial areas in Libya, and new construction in Abu Dhabi in the Emirates offsetting the stagnation in Dubai. As a result, the whole region has strong development potential, although in many cases this is dependent on the state of the oil market.

The Maghreb region in particular is reporting excellent residential building figures, with double-figure growth (outstripping GDP) forecast for the new two years (+9.4% in 2012).

Nelle regioni di Nord Africa e Golfo sono previsti per il prossimo futuro numerosi investimenti in infrastrutture (porti e autostrade in Marocco, alloggi popolari, scuole e ospedali in Algeria, metropolitane e aree industriali in Libia, nuove costruzioni ad Abu Dhabi negli Emirati a compensare la stagnazione di Dubai), garantendo all’intera area forti potenzialità di sviluppo, anche se legate in molti casi alla congiuntura petrolifera. The Far East remains the most dynamic area of the world with the strongest growth trends. In 2010 the almost doubledigit GDP growth (+8.2%) was sustained by growth in construction investments (+6.9%), especially in the residential building sector (+7.7%). A slight slowdown is expected in 2011 and 2012, particularly due to the adoption (especially in China) of policies to prevent property speculation and reduce incentives for foreign firms, while remaining at high levels of expansion.

È previsto un lieve rallentamento nel 2011 e 2012, soprattutto a seguito dell’adozione - in primis in Cina - di politiche volte a evitare speculazioni e al minore sostegno della domanda estera, rimanendo comunque su livelli di espansione ancora elevati.

Batimatec 2011

Batimatec, North Africa’s largest building and construction materials exhibition, will be held in the Palais des Expositions Pins Maritimes in Algiers from 9 to 13 May 2011.

According to the exhibition management, this 14th edition of the show will extend over a total exhibit space of 25,000 sq.m and will be hosting more than 800 exhibitors, over half of whom are foreign companies from 20 different countries.

Over the years, Batimatec has become a major international event and a crucial appointment for companies interested in North African markets.

It also offers a series of technical conferences, forums and meetings aimed at professionals from the building, construction and allied industries, where national experts address highly topical issues for the sector.

The exhibition provides an opportunity to harness the potential of the construction market in Algeria, which following the introduction of the government’s new $280 billion 2010-2014 five-year plan will see the launch of a considerable number of projects for the private building, public infrastructure and tertiary sectors throughout the country.

The 2010 show extended over an exhibition space of about 25,000 sq.m and hosted around 682 exhibitors of building materials, structures and technology suppliers, including some 300 foreign companies.

L’azienda reggiana, che guarda con sempre maggiore attenzione al mercato estero, ha siglato un accordo con Arco Cerame, importante realtà ceramica marocchina, per la fornitura del sistema denominato ‘Intelligente’. L’impianto, finalizzato al recupero energetico, consentirà di ridurre i costi di esercizio della fabbrica andando ad ottimizzare i consumi di combustibile su essiccatoi e atomizzatore. Più in particolare, il sistema consentirà di recuperare l’entalpia delle arie di raffreddamento dei forni, fino ad oggi disperse in ambiente, convogliandola con opportune tarature verso le macchine energivore, andando così a ridurre il lavoro dei bruciatori nell’ordine di un 25/30%. La tecnologia applicata è gestita da un software gestionale, che non influisce sulle condizioni esistenti dei forni, ATM ed essiccatoi. È prevista inoltre una strumentazione in grado di calcolare in tempo reale le effettive riduzioni di combustibile e i conseguenti vantaggi economici, che consentono, nel caso specifico, di ammortizzare l’impianto in circa 12 mesi.

Poppi Clementino has secured a major new order in Morocco. As part of its growing focus on foreign markets, the Reggio Emilia-based company has signed an agreement with Arco Cerame, a major Moroccan ceramic tile producer, for the supply of its Intelligente system. Designed for energy recovery, the plant will enable the factory’s operating costs to be reduced by optimising fuel consumption of dryers and spray dryer. More specifically, the system will be able to recover the enthalpy of the kiln cooling air which has previously been released to the environment. After making appropriate adjustments, this air will be delivered to the high energy-consuming machines so as to reduce burner consumption by around 25-30%. The technology is controlled by management software which does not affect the existing conditions of the kilns, spray dryers or dryers. The system is also equipped with instrumentation capable of calculating in real time the effective reductions in fuel consumptions and the consequent economic benefits, which in this case allow the cost of the plant to be paid back within around 12 months. Once again this year Sacmi will be taking part in Batimatec through its Heavy Clay division. Following its recent installations (two complete plants in Romania and one in Trinidad), Sacmi is offering the Algerian market some major innovations aiming to raise the technological level of brick and tile production. One of these is the new line of burners designed and developed in its workshops specifically for tunnel kilns. These include the new PL-9 high-velocity lateral burners which deliver a high thermal capacity and allow for an extremely wide range of adjustments (from 1 to 25 Nm3/h of natural gas). The traditional roof-mounted burners have also been redesigned and now offer modulating adjustment to enable the flame height to be varied and the times set according to throughput. As for drying, alongside its traditional tray tunnel dryers for hollow ware and car tunnel dryers for heavy bricks and blocks, Sacmi also offers an innovative multi-layer roller tunnel dryer that is particularly suitable for flat products such as plain tiles, bent tiles and rear ventilated facades. With cycles of between two and four hours, it is capable of drying large-format roof tiles (up to 8.5 pcs/ m2) and ventilated façade elements up to 3 metres in length without the slightest deformation. Popular amongst the world’s leading producers of rear ventilated facades, for several years now the system has also been used for drying roof tiles for a much lower investment than a conventional tunnel dryer.

Tra queste la nuova linea di bruciatori, realizzata nelle proprie officine, pensata e progettata per i forni a tunnel, che comprende i nuovi bruciatori laterali ad alta velocità PL-9, di elevata potenzialità e con un ampissimo range di regolazione (da 1 a 25 Nmc/h di gas naturale). Anche i tradizionali bruciatori di volta sono stati ridisegnati e offrono oggi una regolazione modulante che permette di variare l’altezza di sviluppo della fiamma e di programmarne i tempi in base ai diversi regimi. Per quanto riguarda l’essiccazione, Sacmi propone, a fianco del tradizionale tunnel a bilancelle per l’essiccamento dei forati e del tunnel a carrelli per mattoni e blocchi pesanti, un innovativo tunnel di essiccamento a rulli multipiano particolarmente adatto per il trattamento di prodotti piani quali tegole, coppi e pareti ventilate. Con cicli tra le due e le quattro ore si possono essiccare senza la minima deformazione, tegole di grandi dimensioni (fino a 8,5 pz/ m2) ed elementi di parete ventilata fino a 3 m di lunghezza. Il sistema, oltre a essere privilegiato dai più noti produttori mondiali di pareti ventilate, da diversi anni viene utilizzato nell’essiccazione delle tegole con costi d’investimento molto più contenuti di un tunnel tradizionale.

As part of its ongoing efforts to strengthen its presence in North African countries, Automazioni Cismac has developed a complete plant for the production of bricks and roof tiles for an important Algerian company located about 200 km from Algiers. A number of companies in

the Maghreb region, particularly in countries on the Mediterranean, have turned to Cismac for the production of turnkey plants and for restructuring, expanding, upgrading and renovating existing brick and tile production plants.

“Cismac owes its success to its philosophy of involving employees in corporate strategies, in promoting a sense of responsibility and of belonging, which in turn generates a positive attitude that is reflected in relations with customers,” commented technical and commercial director Marco Baldini.

As confirmation of its strong growth in the region, Cismac will be taking part in Batimatec in Algiers from 09-13 May 2011.

500 tons/day of hollow blocks at the new Salamabriq facility. The plant uses local clay and consists of a crushing line, a 182 DS model wet pan mill and refining roller mills that feed several box feeders where the clay rests while homogenisation takes place. The shaping area consists of a hydraulic hinged roller mill model LABH 092/1000, with Ø1,000x1,000mm roller shells allowing for operation with gaps of between 0.8 mm and 1 mm.

The Verdes Combi model 077C/65 extruder is equipped with an elevating platform that allows the height of the extrusion axis to be varied according to the different sizes and dimensions of the products to be extruded. This machine is supplied with high wear-resistant chrome alloy augers with conical geometry and a diameter of 700 mm in the feeding area and 650 mm at the exit.

Il Gruppo sta per completare l’installazione di una linea di produzione, con una capacità produttiva di 500 ton/giorno di blocchi forati, presso il nuovo stabilimento di Salamabriq. L’impianto, che utilizza argilla locale, comprende la linea di frantumazione, un mulino a tazze mod. 182 DS, un mulino a tazze, e laminatoi di raffinazione che alimentano dei cassoni alimentatori dove l’argilla staziona mentre avviene l’omogeneizzazione.

La zona di formazione dispone di un laminatoio idraulico articolato modello Labh 092/1000 dotato di camicie rullo di diametro 1.000x1.000 mm che permettono di operare con una luce tra 0,8 mm e 1 mm.

L’estrusore, Verdes Combi modello 077C/65, è dotato di piattaforma elevatrice che permette di regolare l’altezza dell’asse di estrusione secondo i formati e le dimensioni dei prodotti da estrudere. La macchina è provvista di eliche anti-usura in lega di cromo con geometria conica e diametro di 700 mm nella zona di alimentazione e di 650mm all’uscita.

Algeria: tecnologie su misura Following years of research aimed at offering the country the finest technology at the best possible price, Marcheluzzo Impianti has developed a range of technological solutions catering specifically for the Algerian market.

Algeria, only marginally affected by the recent turmoil in Arab countries, is a rapidly expanding market that is increasingly looking to Italian technology for its reliability and professional expertise. The research has involved not just automated systems but also dryers and tunnel kilns.

New solutions for rapid dryers have been developed as the evolution of past systems, and while continuing to operate as countercurrent dryers (with horizontally or vertically arranged channels) they feature innovative chain conveyors that are no longer subject to wear or require dangerous maintenance operations. New ventilation systems have been developed to enable air speed, temperature and humidity to be adapted perfectly to the quality requirements of local clay. Considerable improvements have also been made to the kilns, optimising insulation and increasing the effectiveness of the recirculation systems so as to make the temperature as uniform as possible at the beginning of the firing cycle.

Higher performance lateral and roof-mounted burners have been introduced, along with high-efficiency rapid cooling systems and automatic adjustment systems.

The kiln cars are designed for a longer lifetime by eliminating the longstanding defects without increasing their weight.

Feedback received from customers about recently constructed kilns confirms that the improvements contribute to very low energy consumption, a key factor in view of the continued rises in energy costs.

Sono stati realizzati nuovi sistemi di ventilazione che permettono di intervenire sulla velocità dell’aria, sulla temperatura e umidità adattandosi perfettamente alle esigenze qualitative dell’argilla locale.

Notevoli migliorie sono state apportate anche sui forni ai quali è stato ottimizzato l’isolamento e aumentata l’efficacia dei ricircoli per uniformare più possibile la temperatura all’inizio del ciclo di cottura, inseriti bruciatori laterali e in volta sempre più performanti, raffreddamenti rapidi ad alta efficacia e la regolazione automatica.

I carrelli forno sono stati studiati per essere più duraturi, eliminando i difetti storici senza aumentarne i pesi. I riscontri sui nuovi forni, costruiti negli ultimi anni, confermano che tutte le migliorie hanno portato a ottenere consumi molto ridotti, elemento prioritario considerato il continuo aumento dei costi energetici.

format roof tiles, includes a transport line and the corresponding kiln car setting machine which ties the products into packs using wire. The second is a cutting machine and drying support loading/unloading system for perforated bricks and accessories, complete with dry product transport line and kiln car setting machine. In the case of accessories that cannot be stacked automatically due to their size, a manual loading platform is provided. The cars and platforms for the two types of products are designed to be used on the same handling system. There are two groups of chamber dryers with an innovative ventilation system to ensure that both roof tiles and perforated bricks achieve the highest quality results.

The dryers mainly use air recovered from the kiln to optimise energy consumption. Each cell has automatic adjustment to control temperature, humidity, air velocity and ejection speed, the latter controlled by an extractor to keep the set pressure constant. Two kiln car maintenance lines stock the two products and avoid moisture re-absorption by exploiting cooling air recovered from the kiln cars.

Marcheluzzo Impianti has also supplied a new complete kiln with traditional construction based on refractory bricks with different characteristics according to the different zones to enable them to withstand the corrosive action of the substances contained in the clays. The entire kiln is assembled using a dry technique, as is the insulation which is constructed of various thicknesses using insulating panels to ensure the best possible results. A latest-generation firing system with recirculation in the pre-heating zone and automatic control allows the set firing curve to be maintained at different thrust velocities. As for the unloading and packaging line, the Marcheluzzo technical staff have developed a double system capable of unloading both types of materials (roof tiles and bricks).

Gli essiccatoi utilizzano principalmente l’aria di recupero del forno per ottimizzare i consumi. Ogni cella ha una regolazione automatica che controlla temperatura, umidità, velocità dell’aria ed espulsione, quest’ultima controllata da un estrattore per mantenere costante la pressione impostata. Due linee di mantenimento dei carrelli forno stoccano i due prodotti ed evitano il riassorbimento di umidità in quanto sfruttano l’aria di recupero di raffreddamento dei carri forno. Marcheluzzo Impianti ha fornito inoltre un nuovo forno completo, costruito in maniera tradizionale con mattoni refrattari di differenti qualità a seconda delle zone, per resistere agli attacchi corrosivi delle sostanze contenute nelle argille utilizzate.

Tutto il forno viene assemblato a secco, così pure per l’isolamento che viene realizzato in vari spessori con pannelli isolanti per assicurare il miglior risultato. Un impianto di cottura di ultima generazione con ricircoli in zona di pre-riscaldo consente, tramite una regolazione automatica, di mantenere la curva di cottura prevista alle differenti velocità di spinta.

Per quanto concerne la linea di scarico e confezionamento, lo staff tecnico di Marcheluzzo ha studiato un doppio impianto in grado di assicurare lo scarico di entrambi i materiali (tegole e mattoni).

focus on north africa EL-KHEMIS A remodelling project currently underway at the SPR ElKhemis brickworks in Khemis - Miliana (100 km from Algiers) involves the supply of an extruder with cutting lines to feed two existing Anjou dryers. The dryers have been entirely reconditioned and modified to be able to produce hollow blocks and floor blocks and have been equipped with wetside recycling to improve the automatic adjustments of the Anjou dryers. The installation of a new setting machine has made the operation of loading dried ware on the kiln cars fully automatic, and the kiln has been remodelled with preheating recycling systems to prepare the material more effectively for firing. Although products have simple geometries and perforations, they must be handled with great care during production, hence the need for sophisticated solutions guaranteeing control over the material throughout the process. The Algerian brick and tile market is currently expanding rapidly, largely due to construction projects planned by the government, some of which are very large in scale. As a result, the demand for construction materials will remain high in the short and long term to meet the need for the construction of new cities, hotels, public buildings and housing. Algerian brick producers are therefore gearing up for the domestic market and with this in mind are looking to European and especially Italian technology, which they consider to be the most suitable for their needs in terms of production capacity, quality and energy saving.

In this context, Briqueterie Boughzoul “Sotbaf” recently chose to make targeted investments in latest-generation automated systems. Founded in 2006, the company is based in Boughzoul in the province of Wilaya de Médéa, south-west of Algiers (900,000 inhabitants in an area of 8,866 square km) where it has a completely renovated facility. La produzione del laterizio in Algeria ha subito negli ultimi anni un forte incremento concretizzatosi con l’abbandono delle produzioni artigianali a favore di processi sempre più automatizzati che garantiscono una migliore qualità produttiva e un maggiore controllo delle prestazioni in tutte le fasi del processo. Le geometrie e le forature, seppur semplici, richiedono altresì una particolare attenzione alle manipolazioni durante la lavorazione, quindi l’esigenza di sistemi sofisticati finalizzati ad assicurare il controllo del materiale durante l’intero ciclo. Attualmente, il mercato dei laterizi in Algeria è in forte crescita, in particolare grazie a progetti di costruzione, anche di grande estensione, pianificati dallo Stato. Ne consegue che la domanda di materiale da costruzione si manterrà elevata nel breve e lungo termine per soddisfare il fabbisogno necessario alla realizzazione di nuove città, alberghi, edifici pubblici e alloggi. Le fornaci in Algeria si stanno quindi attrezzando per poter far fronte al meglio alle richieste del mercato domestico, e guardano alla tecnologia europea, in particolare a quella italiana, come la più sofisticata e in grado di coprire le esigenze di capacità produttiva, qualità e risparmio energetico.

In tal senso, la fornace Briqueterie Boughzoul “Sotbaf” ha fatto recentemente scelte di investimento mirate, adottando automatismi tecnologici di ultima generazione.

Fondata nel 2006, l’azienda ha sede a Boughazoul nella provincia di Wilaya di Médéa, sud-ovest di Algeri (900.000 abitanti su 8.866 kmq), con uno stabilimento completamente rinnovato.

The old facility was completely dismantled, after which civil engineering work was performed to rebuild the external structures.

Ahmed Nadjoui and Naceur Hammoudi, founding partners of Sotbaf, focused their investments on fully automated cutting-edge technologies for raw materials processing, for the extrusion and drying process, and for internal handling, firing and packaging. They adopted the most modern technologies developed in Europe, and particularly in Italy, home to the market-leading plant suppliers.

One of the key objectives behind the choice of this type of plant was that of achieving a high output with the lowest possible use of energy and minimal handling operations. This choice of a single extrusion line (an unusual approach for the Maghreb region) and the decision to equip it with wide-exit technology allowed for considerable energy savings and made a major contribution to finished prod(JF) \ uct quality.

Tunisia: investimenti alla Ideal Brique Ideal Brique’s new Tunisian facility for the production of wall bricks is located at Beni Hassen, a town near the coast south of Monastir.

Built in record fast time using entirely private capital, the new facility features plant for the raw materials preparation and wet process shaping stage supplied by Italian company Bongioanni Macchine.

The lines were installed in two stages: the first was completed in the first quarter of 2010 while the second began in December and was completed in February 2011.

The first supply package consisted of the clay preparation and grinding line, a storage and automatic retrieval area and a refining and shaping line.

Raw materials preparation begins with clay batching by means of two box feeders, after which the clay is ground by a large size clay crusher.

A disintegrating roller mill (an exclusive Bongioanni design) crushes the clay and reduces its piece size to enable the subsequent roughing roller to maintain a particularly small gap between the rollers.

A long mixer without grids adjusts the quantity of water and mixes it with the clay before the clay enters the silo.

Storage is performed by means of a system of modular belts with a self-supporting sheet steel structure which automatically forms a clay heap of about 2,000 cubic metres.

La prima fornitura comprende la linea di preparazione e macinazione argilla, un’area di stoccaggio e ripresa automatica e una linea di raffinazione e di formatura.

La preparazione materie prime inizia con il dosaggio delle argille attraverso due cassoni dosatori, per poi essere macinata da un rompizolle di grandi dimensioni.

Un laminatoio disintegratore (progetto esclusivo implementato e sviluppato da Bongioanni) riduce la pezzatura dell’argilla in modo tale da consentire al successivo laminatoio sgrossatore di poter mantenere distanze particolarmente ravvicinate tra i rulli.

The clay is then refined by a Compact series LI1012 roller mill, a line of roller mills that has proved highly successful for their simplicity of use and rigid and rugged structure.

A pre-mixer prepares the mixture of clay to be fed to the extruder, allowing for the possibility of future use of additives.

The extrusion unit consists of a Tecno 750 type extruder with the corresponding MIX 710D type de-airing mixer.

This Tecno series extrusion unit, equipped with a state-of-the-art extrusion control system, represents the Italian company’s highest technology in the field of low power consumption extrusion processes.

Brick World Review: In the context of the general crisis, what is the situation in your sector?

Renzo De Checchi: What is commonly called a crisis is in reality a new market situation in which the rules have changed profoundly.

Our sector found itself utterly unprepared for a change that required a capacity to analyse the evolution of markets and consequently adapt manufacturing models by downsizing production capacity and redesigning products for a geographically and typologically new market.

Suffice it to think that up until 2008, when the crisis was well under way, our sector was continuing to invest heavily with a view to increasing output. As a result, we now find ourselves with a surplus of capacity that has led to plant stoppages, higher costs and at the same time severe pressure on selling prices, which are now below cost. Rather than paying due attention to the evolution of markets, we were distracted by the ease of reaching the market solely through volumes, resulting in a loss of technical competitiveness of our products compared to new materials.

Il nostro settore si è trovato completamente impreparato di fronte al cambiamento che imponeva una capacità di analisi dell’evoluzione dei mercati e conseguentemente un adeguamento dei modelli produttivi, con ridimensionamento delle capacità produttive e rigenerazione dei prodotti per un mercato geograficamente e tipologicamente nuovo.

Si pensi che fino al 2008, a crisi già inoltrata, il nostro settore ha continuato a investire massicciamente per aumenti produttivi e, oggi, ci ritroviamo con un eccesso di capacità produttiva che ha generato fermate degli impianti, con conseguente aumento dei costi e, parallelamente, una drastica competizione sui prezzi di vendita arrivati oramai sottocosto. L’attenzione poi all’evoluzione dei mercati è stata distratta dalla facilità di arrivare al mercato solamente attraverso i volumi, favorendo la perdita di competitività tecnica del prodotto nei confronti di nuovi materiali.

B.W.R: What do you believe are the rules of the new market?

B.W.R: Quali sono a vostro giudizio le regole del nuovo mercato?

R. De Checchi: The building market is experiencing a more severe trend than the market in general, or in other words compared with the more or less natural economic swings.

Building is directly dependent on stability, job security and a capacity for savings; it must also come to terms with the existing building stock and changes in housing standards compared to the past. Our sector must understand and exploit the niche value of a product that delivers durability and environmental and energy benefits. No longer will it be possible to link clay products with the cost dynamics of housing; instead we must leverage values that are not present in speculative building. In short, we must downsize production capacity and adapt it to the demand of a niche market. At the same time we must attain larger company dimensions with higher unit revenues in order to gain access to a geographically broader market and offer improved services with a view to promoting products.

B.W.R: How did the sector lose touch with the market?

R. De Checchi: The building boom of the last 15 years blinded entrepreneurs, who carried on down the easy road of volumes and - even more serious - delegated the task of supporting and serving the market to the distribution chain.

This meant that they not only failed to grasp the sensitivity of demand, but based the choice of products on a model of rapid speculation.

Essentially they were offering the market the products that gave the highest returns without disseminating any kind of technical awareness. We must seize back direct control of the market so as to promote a knowledge of the product and its correct positioning at a time of strong demand for quality and environmental value.

B.W.R: What choices have you made in this context?

R. De Checchi: For some time now we have been expanding our range of interests with investments in various production areas with the goal of globalising our offerings of fired clay facing products. This will enable us to achieve product area specialisation and hence penetration of both the domestic and foreign markets.

To achieve this goal we also needed to plan significant commercial investments so as to prepare human resources for the changed situation and to set up branches and warehouses geographically close to the market. We now have 10 facilities that produce facing products such as soft mud and extruded bricks, roof elements, rear ventilated facades and terracotta pavers, and 7 branches for representation and distribution of our products in foreign countries.

We also considered it necessary to improve the technical and commercial knowledge of our employees with the clear goal of being seen in the market as an authoritative point of reference for solutions promoting the correct use of our products.

B.W.R: What have the results of your development process been so far?

R. De Checchi: In a building market in which residential investment volumes have plummeted by around 60% in the last three years and which has suffered an overall downturn of 40% in spite of a partial recovery in the restoration segment, our company has achieved a significant increase in turnover while maintaining essentially stable sales volumes.

R. De Checchi: Il mercato edilizio ha in sé una dinamica ulteriormente aggravata rispetto al mercato in generale, ovvero rispetto alle dinamiche economiche in evoluzione più o meno naturale. L’edilizia deve confrontarsi direttamente con la stabilità, cioè con la sicurezza del posto di lavoro e con la dinamica delle capacità di risparmio; deve inoltre confrontarsi con un patrimonio edilizio esistente e con il mutamento degli standard abitativi diversi da quelli di ieri. Per il nostro settore sarà necessario comprendere e dimensionare il valore di nicchia di un prodotto che rappresenta la durabilità e la compatibilità ambientale ed energetica. Non sarà più possibile parametrare il prodotto in terracotta con le dinamiche del costo del manufatto casa, bensì sarà necessario valorizzare e utilizzare le leve della spendibilità di valori che non sono presenti nell’edilizia speculativa. In sostanza saremo chiamati come industriali a ridimensionare la capacità produttiva, adeguandola a una domanda di mercato di nicchia, e allo stesso tempo dovremo raggiungere una dimensione aziendale con fatturati unitari più elevati in modo da consentire l’accesso a un mercato più vasto in termini geografici e con più servizio per la valorizzazione del prodotto.

B.W.R: Come è accaduto che il settore abbia perso il contatto con il mercato?

R. De Checchi: Il boom edilizio degli ultimi 15 anni ha accecato l’imprenditore, che ha perseguito la via comoda dei volumi e, cosa ancor più grave, delegato alla filiera distributiva il compito di assistere e servire il mercato.

In questo modo, non solo non ha colto le sensibilità della domanda, ma ha affidato al modello della speculazione veloce la scelta dei prodotti; veniva in sostanza proposto al mercato il prodotto che dava maggior margine senza attivare alcuna cultura tecnica sul prodotto. Dobbiamo ritornare ad essere protagonisti del contatto con il mercato e così facendo sarà possibile creare la conoscenza del prodotto e la sua giusta collocazione nel momento in cui si chiede qualità e valore ambientale.

B.W.R: Quali sono le scelte da voi fatte in questo contesto?

R. De Checchi: Già da tempo ci siamo orientati ad espandere i nostri interessi con investimenti in diverse realtà produttive, con l’obiettivo di poter globalizzare l’offerta del prodotto “terra cotta a vista” in modo da raggiungere una vera specializzazione di area di prodotto e conseguentemente attivare un’azione di penetrazione di mercato sia nazionale che estero. Per sostenere l’obiettivo è stato ulteriormente necessario un piano di investimenti importanti nell’area commerciale, con la preparazione di risorse umane alle mutate esigenze e con la dotazione di uffici e depositi commerciali geograficamente vicini al mercato.

Oggi la nostra realtà è costituita da 10 stabilimenti che realizzano prodotti a vista come i mattoni pasta molle e trafilati, elementi per coperture, pareti ventilate, cotto per pavimenti, e 7 sedi di rappresentanza e distribuzione dei nostri prodotti nei diversi paesi esteri. Abbiamo inoltre ritenuto necessario elevare la cultura tecnico-commerciale dei nostri collaboratori con il preciso scopo di esser letti sul mercato come un riferimento autorevole per le soluzioni del corretto uso dei nostri prodotti.

B.W.R: Quali sono i risultati, ad oggi, della vostra evoluzione?

R. De Checchi: In un mercato edilizio in cui i volumi negli ultimi 3 anni sono calati del 60% circa per gli investimenti nel residenziale, con parziali quote di recupero sul restauro, ma con un saldo negativo del 40%, la nostra società ha ottenuto un importante incremento dei fatturati con un sostanziale mantenimento dei volumi di vendita.

B.W.R: What are your forecasts for the current year?

R. De Checchi: We are convinced that the building sector will maintain a negative profile over the next few years as volumes continue to decline. 2011 will be a very difficult year for our sector because, after four years of negativity, not only our companies but also their customers will be unable to sustain their businesses in the face of further losses.

For our part, we will continue to pursue our strategy through a programme of further growth. However, we will have to devote special attention to credit management given that the sector has been badly hit by the lack of liquidity and the poor state of company balance sheets. Furthermore, we are seeing new developments in the field of e-commerce, which we believe may offer new potential for access to the market.

B.W.R: Quali previsioni avete per l’anno in corso?

R. De Checchi: Siamo convinti che l’edilizia manterrà per i prossimi anni un profilo negativo con volumi ancora in calo. Il 2011 sarà un anno fortemente penalizzante per il nostro settore in quanto, dopo quattro anni di negatività, non solo le nostre aziende ma gli stessi clienti non saranno in grado di supportare le attività con ulteriori perdite.

Per quanto ci riguarda continueremo ad avvalerci della nostra strategia, con un programma di ulteriore crescita che comunque dovrà dedicare particolare attenzione alla gestione del credito, in quanto il settore risulta pesantemente aggravato dalla mancanza di liquidità e dalle sofferenze dei bilanci aziendali.

Sono in corso, in aggiunta, nuovi sviluppi nell’area dell’e-commerce, che a nostro parere potrà aggiungere nuove possibilità di accesso al mercato. \

Romania: investire per competere Cemacon, primaria azienda rumena, terza sul territorio per ordine di grandezza, produce e commercializza materiali da costruzione in laterizio. Situata a Zalaˇu, provincia di Salaj, nel cuore della Transilvania, è presente sul mercato nazionale dal 1969 tracciando un percorso che l’ha portata nel 1991 a trasformarsi in una società per azioni, nel 1996 alla quotazione in Borsa e nel 1999 a essere interamente privatizzata. In 40 anni di attività l’azienda ha conosciuto un trend di crescita particolarmente evidente, anche a seguito di cospicui investimenti, su numerosi fronti, che l’hanno contraddistinta dal ‘91 in poi. Basti pensare che dal 2006 al 2008 il valore degli investimenti della società rumena è passato da 1,7 milioni di leu (circa 400mila euro) a circa 39 milioni di leu, (oltre 9 milioni di euro). Valori che non erano destinati ad assestarsi perché, nel biennio successivo, sono stati stanziati ulteriori 27 milioni di euro per la costruzione della nuova sede produttiva a Recea ultimata a metà 2010. Un gruppo, dunque, che deciso di puntare in alto nonostante il calo preoccupante del mercato delle costruzioni. Forse, davvero, la ricetta per mantenersi “vivi” e competitivi sta nel coraggio di osare e di proporsi con vesti nuove.

The company’s managing director Ioan Crehul spoke to us about the company and outlined the factors behind the latest major investment and its goals.

Ioan Crehul, amministratore della società, ci parla dell’azienda che rappresenta, descrivendo motivazioni e obiettivi che hanno animato la realizzazione dell’ultimo, considerevole investimento.

Brick World Review: The recently completed facility at Recea involved an investment of 27 million euro. What prompted you to make this important decision?

Cemacon, a leading Romanian company (the third largest in the country) produces and sells clay construction materials. Located at Zala ˇ u in the province of Salaj in the heart of Transylvania, it has been operating in the domestic market since 1969. In 1991 it became a joint stock company, in 1996 it was listed on the stock market and in 1999 it was entirely privatised. In 40 years of activity, the company has achieved strong growth, largely due to the sizeable investments that Ioan Crehul have been made in numerous areas since 1991. Suffice it to think that from 2006 to 2008 the value of the company’s investments rose from 1.7 million lei (around 400,000 euro) to approximately 39 million lei (more than 9 million euro).

These figures have subsequently risen even further, with 27 million euro allocated to the construction of the new production facility at Recea which was completed in mid 2010.

In spite of the alarming contraction of the construction market, the company has decided to aim high in the belief that the way to remain dynamic and competitive is to have the courage to take risks and propose new offerings.

of consolidating our presence in the domestic market and to become the largest and most modern brick factory in Romania. But the decision to shift the production facility has also had other important consequences, particularly concerning the environment and ease of access to the quarry and the clay preparation line. Work began in February 2008 and was completed by August 2010. The investment also covered the clay quarry (completed in August 2008), the raw materials storage and preparation site (completed in December 2008) and the clay block production facility where work was completed at the end of August 2010. The quarry guarantees a supply of raw materials for about 30 years at current production capacity, with the option to purchase further adjoining land in the event of a rise in demand. During construction of the infrastructure in the quarry area, the remains of a brickworks dating from the ancient Dacian civilisation were discovered.

Ioan Crehul: L’ambizioso progetto è partito con l’idea di consolidare la nostra posizione sul mercato nazionale e diventare la più grande e moderna fabbrica di laterizi in Romania. Non solo.

La scelta di dislocare la sede produttiva ha avuto altri importanti risvolti, in primis quello ambientale, oltre alla facilità di accesso alla cava e alla linea di preparazione dell’argilla. I lavori sono iniziati a febbraio 2008 e si sono conclusi ad agosto 2010. L’investimento ha compreso anche la cava di argilla (ultimata ad agosto 2008), il sito di stoccaggio e prelavorazione della materia prima (completato a dicembre 2008) e lo stabilimento di produzione di blocchi in laterizio i cui lavori si sono conclusi a fine agosto 2010. La cava garantisce la materia prima per circa 30 anni alla attuale capacità produttiva, con opzione di acquisto di ulteriore terreno circostante in caso di crescita della domanda. Nel periodo di realizzazione dei lavori d’infrastruttura nella zona della cava sono stati ritrovati i resti di una fornace risalente all’antica civiltà dei Daci.

B.W.R.: Why Recea?

I. Crehul: We needed to find a site outside the city of Zala ˇu that would offer ease of access both to the quarry and to natural gas, electrical energy and water supplies. Recea ticked all these boxes. A particularly important aspect for the purposes of the project was the cooperation and support of the local authorities in issuing the necessary authorisations for the administrative area of the municipality of Vârsolt.

B.W.R.: Perché a Recea?

I. Crehul: Avevamo l’esigenza di trovare un sito fuori dalla città di Zalaˇu, che avesse accessi facilitati alla cava e alle location dei rifornimenti di gas metano, energia elettrica e acqua. Recea presentava tutte queste caratteristiche. Particolarmente importante, ai fini della definizione del progetto, è stata la disponibilità e l’appoggio da parte delle autorità locali, nel rilasciare le necessarie autorizzazioni sull’area amministrativa del comune di Vârsolt.

B.W.R.: Did the project also include a new production line?

I. Crehul: Yes, the new line has a production capacity of 700 tons/day of clay blocks with scope for increasing production to 1,000 tons/day over 3 shifts in the event of growth in demand. The plants are equipped with highly innovative Italian technology supplied by Bongioanni Macchine and Sacmi Imola. Bongioanni Macchine supplied the preparation, clay storage and product shaping line and Sacmi the automated handling systems, dryer and kiln. The Sacmi handling systems are equipped with highly

B.W.R.: Was the necessary capital partly loaned or did it consist entirely of private investments? Did you receive government subsidies?

I. Crehul: Some 20 million euro was loaned by credit institutes, while a further 2.5 million euro EBRD loan was granted for energy efficiency. These funds include a 15% non-reimbursable grant. The remaining 4.5 million euro originate from company sources. We received no government aid for the project.

B.W.R.: Il capitale necessario è stato in parte finanziato o è interamente privato? Ci sono state agevolazioni governative?

I. Crehul: Il capitale è stato finanziato per 20 milioni di euro da istituti di credito dai quali abbiamo ottenuto ulteriori 2,5 milioni di euro relativi ai fondi BERD per l’efficienza energetica.

Tali fondi prevedono una sovvenzione del 15% a fondo perduto. I rimanenti 4,5 milioni di euro provengono invece da fonti aziendali. Per la realizzazione dell’intervento non ci sono stati aiuti governativi.

B.W.R.: The effects of the economic crisis were already being felt in 2008. Wasn’t it risky for you to embark on such an enormous undertaking?

I. Crehul: Between 2007 and the first half of 2008 Cemacon’s production capacity was unable to meet demand for bricks driven by the boom in the real estate market.

The situation changed in the second half of 2008 and the relationship between supply and demand reached a state of equilibrium. In 2009, the financial crisis and its direct impact on the building market created problems in terms of both absorption of production capacity and the pressure of selling prices.

Although the company had already planned to shut down the old production line at Zala ˇ u at the end of 2008 (it had been in operation since 1974), the decision partly reflected the need to make operations more efficient in terms of costs, especially in the light of forecasts for a likely 27% fall in sales in 2009.

The line installed at Zala ˇ u in 2006 which produces 300 tons/ day of blocks is still in operation. I won’t hide the fact that in 2009, during the project, the board had raised the possibility of halting the work.

However, thanks to an EBRD loan and the possibility of internalising some of the works on the structure, we were able to significantly cut implementation costs and successfully complete the project.

B.W.R.: Già nel 2008 la crisi economica si era fatta sentire. Non è stato rischioso per voi impegnarvi in modo così massiccio?

I. Crehul: Tra il 2007 e la prima metà del 2008 la capacità produttiva di Cemacon non riusciva a soddisfare la domanda di mattoni a causa del boom del settore immobiliare. La situazione è cambiata nel secondo semestre 2008 quando invece il rapporto tra domanda e offerta ha raggiunto un equilibrio. Nel 2009, poi, il crack finanziario, con implicazioni dirette sul mercato delle costruzioni, ha creato problemi sia dal punto di vista dell’assorbimento della capacità produttiva sia della pressione dei prezzi di vendita. La chiusura della vecchia linea di produzione a Zalaˇu (operativa dal 1974) avvenuta a fine 2008, pur rientrando nei piani aziendali, fu causata anche dalla necessità di rendere l’attività più efficiente in termini di costi soprattutto in base alle previsioni, sul 2009, di un probabile calo del 27% sulle vendite. A Zalaˇu è invece tutt’ora in produzione la linea installata nel 2006 che produce 300 ton/giorno di blocchi. Non nascondo che nel 2009, nel corso realizzazione del progetto, il Consiglio di Amministrazione aveva ventilato la possibilità di un eventuale arresto dei lavori.

Tuttavia, grazie all’opportunità del finanziamento con fondi BERD e l’internalizzazione di alcuni lavori relativi alla struttura, siamo riusciti a ridurre notevolmente i costi di realizzazione e a portare a buon fine il progetto.

B.W.R.: What kind of year was 2010 for Cemacon and for the Romanian heavy clay industry in general?

I. Crehul: In spite of the fall in demand, Cemacon achieved a 30% increase in production in 2010 over the previous year but experienced a 23% fall in turnover due to the decline in selling prices.

B.W.R.: Come si è concluso il 2010 per Cemacon, e più in generale per l’industria dei laterizi locale?

I. Crehul: Nonostante il calo della domanda, il 2010 è stato un anno in cui la produzione di Cemacon ha registrato un incremento del 30% rispetto al 2009, ma una contrazione del fatturato del 23% a fronte della diminuzione dei prezzi di vendita. Il mercato dell’edilizia in Romania ha subito un calo del 25% sul 2009, determinando una diminuzione di fatturato e volumi di vendita per tutti i produttori di laterizi rumeni.

B.W.R.: What are the most significant advantages of the investment?

I. Crehul: We have improved our level of quality and diversified our product range so as to meet broader market requirements while substantially increasing productivity. We have also succeeded in cutting production costs far beyond our expectations through the use of new energy saving technologies.

This allows us to operate with lower costs and higher efficiency and to position ourselves more effectively in the local heavy clay market.

B.W.R.: What is Cemacon’s turnover?

I. Crehul: In 2010 it was 5.3 million euro. We are pleased with the results, considering not only the substantial resources involved in the new investment but also the fact that the Zala ˇ u production line was at a standstill for the first two months of the year. We currently have a share of 5% of Romanian wall block production and about 9% of the heavy clay segment as a whole.

B.W.R.: What is your core business?

I. Crehul: Our core activity is the manufacture of clay blocks with vertical holes called Porobloc for internal and external masonry and other construction materials.

This segment makes up 99% of our business.

We produce eleven different types of masonry blocks with thicknesses of 12, 15, 20, 25, 30 and 45 cm and clay blocks for ventilation channels.

B.W.R.: Quali sono stati i vantaggi più evidenti a cui ha portato l’investimento?

I. Crehul: Abbiamo migliorato la qualità e diversificato la gamma di prodotti per andare incontro a più esigenze di mercato, e ottenuto un sostanziale aumento della produttività.

Siamo inoltre riusciti a ridurre notevolmente i costi di produzione (molto oltre alle nostre aspettative) grazie alle nuove tecnologie finalizzate al risparmio energetico.

Ciò ci permette di produrre a minor costo, con un più alto rendimento, e di posizionarci meglio sul mercato del laterizio locale.

B.W.R.: Qual è il volume d’affari di Cemacon?

I. Crehul: Nel 2010 il volume d’affari realizzato da Cemacon è stato di 5,3 milioni di euro. Siamo soddisfatti del risultato ottenuto, anche perchè, oltre alle notevoli risorse impiegate sul nuovo investimento, va considerato che la linea produttiva di Zalaˇu è rimasta ferma per i primi due mesi dell’anno.

Attualmente deteniamo una quota di mercato di circa il 5% del volume dei materiali da muro prodotti in Romania, e di circa il 9% dei laterizi in generale.

B.W.R.: Qual è il vostro core business?

I. Crehul: La nostra principale attività sono i blocchi in laterizio a fori verticali per murature interne ed esterne denominati Porobloc e altri materiali da costruzione. Tale segmento rappresenta il 99% della nostra attività. Produciamo undici differenti blocchi per muratura con spessori di 12, 15, 20, 25, 30 e 45 cm e blocchi in laterizio per l’esecuzione dei canali di ventilazione.

B.W.R.: Avete altre attività oltre al laterizio?

I. Crehul: Abbiamo una linea di produzione dedicata alla microionizzazione della pozzolana vulcanica zeolitica, una polvere ADVERTISING

B.W.R.: Do you have any other activities apart from clay products?

I. Crehul: We have a production line devoted to the microionisation of volcanic zeolithic pozzolan, a mineral powder used by producers of mortars and special adhesives. Production capacity stands at around 3,000 tons per year.

B.W.R.: As regards the environment, in 2006 you obtained Integrated Environmental Permit certification. What changes did this involve?

I. Crehul: The Integrated Environmental Permit covers all the environmental regulations imposed by the European community. In 2006 we obtained this prestigious certification for the second Zala ˇ u plant, where we installed a new kiln, a new dryer and a new dust collection plant on the body preparation line.

We are now in the process of obtaining the same certification for the Recea production site where we have made major investments with a view to cutting dust emissions and have also received the Environmental Licence.

Moving production to Recea, 14 km outside Zala ˇ u and about 1.5 km from the nearest town, helps to considerably reduce the impact of industrial activities on the population.

The new facility uses modern equipment and technologies that considerably reduce environmental emissions.

At the new facility, Cemacon has focused in particular on waste collection and recycling by specialist companies, reducing consumption of resources and waste material, use of dedicated tanks for fuel, replacing asbestos based products, use of earthmoving machinery and vehicles with fewer pollutants, use of low noise equipment, sound insulation of plants, use of technological filters to reduce dust emissions, and measurement of waste water discharges.

B.W.R.: What are your forecasts for 2011? Have you planned new investments?

I. Crehul: In 2011 we intend to further consolidate our position in the heavy clay market by focusing mainly on the quality of our products. We plan to raise turnover to around 14 million euro and increase the volume of production to about 350,000 cubic metres, equivalent to 800 tons/day.

We will be submitting an application for non-reimbursable EU funds promoting the competitiveness of large businesses for the construction a new clay block grinding plant (the first ever in Romania) to be integrated with the existing production line. This way Cemacon intends to keep ahead of the local market’s requests for ground material and thereby increase its competitiveness.

I. Crehul: L’“Integrated Environmental Permit” include tutte le norme imposte dalla comunità europea in materia ambientale.

Nel 2006 abbiamo ottenuto questa prestigiosa certificazione per il secondo impianto di Zalaˇu dove è stato previsto un nuovo forno, un nuovo essiccatoio e un nuovo impianto di abbattimento polveri sulla linea di preparazione impasto.

Oggi è in corso l’ottenimento della stessa certificazione anche per il sito produttivo di Recea dove abbiamo fatto importanti investimenti atti a ridurre le emissioni di polveri, ottenendo anche l’ Environmental Licence.

Ricollocando la produzione a Recea, infatti, 14 km fuori da Zalaˇu e a circa 1,5 km dalla più vicina località, abbiamo contribuito notevolmente a ridurre l’impatto dell’attività produttiva sulla popolazione.

Il nuovo stabilimento utilizza attrezzature moderne e tecnologie che riducono considerevolmente le emissioni nell’ambiente. In particolare, nel nuovo stabilimento, Cemacon è attenta a: raccolta e riciclaggio dei rifiuti da parte di società specializzate, riduzione del consumo di risorse e del materiale di scarto, utilizzo di apposite vasche per il carburante, sostituzione dei prodotti a base di amianto, impiego di macchine movimento terra e veicoli con meno fattori inquinanti, uso di apparecchiature a bassa rumorosità, isolamento acustico degli impianti, utilizzo di filtri tecnologici per ridurre le emissioni di polveri, misurazione degli scarichi delle acque reflue.

B.W.R.: Quali sono le previsioni per il 2011? Avete pianificato nuovi investimenti?

I. Crehul: Per il 2011 intendiamo consolidare ulteriormente la posizione della nostra società sul mercato dei laterizi puntando soprattutto sulla qualità dei nostri prodotti.

Abbiamo in previsione di portare il fatturato a circa 14 milioni euro e aumentare il volume della produzione a circa 350.000 metri cubi pari a 800 ton/giorno.

Presenteremo un progetto per l’ottenimento di fondi non rimborsabili dall’UE, destinati alla crescita della competitività delle grandi imprese, per la realizzazione di un nuovo impianto di rettifica di blocchi laterizi (primo in assoluto in Romania) da integrare alla linea di produzione esistente. In questo modo Cemacon intende precedere quelle che saranno a breve le richieste di materiale rettificato del mercato locale accrescendo in \ questo modo la competitività sul territorio.

Primo impianto di rettifica e riempimento blocchi in Russia The Russian Federation’s first plant for grinding and filling ceramic blocks with mineral fibres was started up in July 2010 in the Kaluzhski Zawod Strojmaterialow brick plant, a facility owned by the Terex group and situated in the settlement of Towarkowo near the town of Kaluga. The ground blocks with integrated insulation are innovative products for the Russian market. Their effective heat insulation together with high dimensional precision and ground surfaces allows for a significant decrease in thermal conductivity. Using this innovative building material it is now possible to create brickwork with an extraordinary thermal conductivity, up to 0.07 W/(m*K). This brick delivers high standards of thermal insulation and noise protection and enables environmentally friendly and cost-effective brick houses to be built without the need for complex and often expensive additional insulation. The plant, supplied by Keller, is the result of intensive engineering and development work by the German company.

Il blocco rettificato con isolamento integrato, del tutto innovativo per il mercato russo, possiede proprietà fortemente termoisolanti che assicurano una riduzione significativa della conducibilità termica, grazie anche all’elevata precisione dimensionale dei blocchi porosi insieme alle superfici rettificate. L’utilizzo del materiale permette di ottenere murature con una conducibilità termica straordinaria, ossia fino a 0,07 W/(m*K).

Il prodotto, che assicura elevati standard di isolamento termico e acustico, permetterà la costruzione di case ecologiche a costi contenuti in quanto elimina l’utilizzo di costosi e complessi isolamenti supplementari.

L’impianto, fornito da Keller, è il risultato di un intenso lavoro di sviluppo e ingegneria da parte dell’azienda tedesca.

packing of mineral fibre pieces without any cut-offs using a process developed in cooperation with the Russian firm Rockwool. The pre-packed mineral fibre sheets are automatically cut into pieces of predetermined sizes so that they fit precisely into the chambers in the blocks. The mineral fibre sheets are prepared on a just-in-time basis by Rockwool. A bypass system feeds the ceramic blocks to the grinding plant, where the surfaces are ground to a precision of a millimetre. The grinding plant was built by the firm Novoceric, a 100% affiliated company of Keller which specialises in grinding technologies. A system of chain conveyors is then used to feed the ground blocks to the robot filling plant, where they are filled vertically with the ready-cut mineral fibre pieces by a dedicated gripper installed on the robot. The use of Fanuc industrial robots guarantees the high flexibility of the plant for this operation. The plant is designed to allow for subsequent expansion of the current installed output of the grinding and filling line (approx. 800 pcs. of size 10.7 NF filled blocks per hour). Naturally the plant is also able to fill many other kinds of large-sized bricks in accordance with Gost 530-2007. The ready-filled products are finally fed to the packing equipment by means of a transfer device. To guarantee continuous and functional operation of the line, the operating staff of Kaluzhski Zawod Strojmaterialow were intensively trained by Keller HCW GmbH’s specialists, who provided support throughout the design stage until the end of commissioning.

I prodotti pre-riempiti vengono poi inviati all’impianto di imballaggio tramite un dispositivo di trasferimento. Per garantire il miglior funzionamento della linea, il personale di Kaluzhski Zawod Strojmaterialow è stato opportunamente formato dai tecnici Keller che hanno fornito assistenza durante tutta la fase di progettazione fino alla messa in funzione dell’impianto.

Il risparmio energetico nel laterizio This study, presented at the conference “Energy saving in heavy clay production” organised by Acimac and Andil during Tecnargilla 2010, illustrates some examples of technologies for heat energy saving in the Italian brick and roof tile industry, especially the recovery of heat flows in the production process and the adoption of electrical energy and heat cogeneration systems. The cases presented are discussed critically in the light of the recent sector crisis that severely impacted the brick and tile producer companies.

The systems offer alternatives to the practices that have long been adopted in brick factories (which involve recovering heat lost from the kiln in the form of cooling air) and are able to cover between 50% and 90% of the heat requirements of the dryer.

Cogeneration One kind of energy technology that can be applied to the heavy clay sector is cogeneration of electrical energy and heat. This process involves recovering heat from the cogeneration system (engine or turbine) for use in the production process, achieving values of energy efficiency ranging from 85% to more than 90%. In the brick and tile production process, the device that receives the heat leaving the cogeneration system is the dryer, which also uses heat recovered from the kiln cooling air. Another possible receptor device is the steam production system for the vacuum extruder, although the quantity of heat that it can receive is much smaller than the amount that can be absorbed by the dryer. The factors determining the success of cogeneration are the complete usage of the heat leaving the cogeneration system and the system operating time. In other words, the more heat is recovered and the longer the system operates, the greater the profitability. Clearly then, a factor of fundamental importance for the success of cogeneration is the simultaneity of operation between the heat receptors and the users of the self-produced electrical energy.

The benefits of cogeneration are self-production of electrical energy and fuel savings for operation of the dryer (or extruder). The costs consist of fuel consumption for the cogenerator, maintenance of the cogenerator and the service contract with an electrical energy supplier, essential in the

Nel presente studio, presentato durante il convegno “Il risparmio energetico nella produzione di laterizi”, organizzato da Acimac e Andil in occasione di Tecnargilla 2010, vengono illustrati alcuni esempi di tecnologie volte al risparmio di energia termica nell’industria italiana dei laterizi, in particolare il recupero di flussi termici nel processo produttivo e l’applicazione di sistemi di cogenerazione di energia elettrica e calore. I casi presentati sono discussi criticamente, alla luce della recente crisi di settore che ha coinvolto le aziende produttrici di laterizio. I sistemi risultano alternativi rispetto alle pratiche adottate già da tempo in tutte le fornaci che si traducono nel recupero del calore disperso dal forno (come aria di raffreddamento) coprendo tra il 50 e il 90% del fabbisogno termico dell’essiccatoio.

La cogenerazione Una tecnologia energetica applicabile nel settore dei laterizi è la cogenerazione di energia elettrica e calore che, recuperando il calore dal sistema cogenerativo (motore o turbina) a favore del processo produttivo, consente di ottenere rendimenti energetici dall’85% ad oltre il 90%.

Nel processo produttivo dei laterizi il recettore del calore uscente da un sistema cogenerativo è senz’altro l’essiccatoio, che comunque beneficia sempre di un recupero di calore costituito dall’aria di raffreddamento del forno. Un altro recettore può essere il sistema di produzione del vapore per la mattoniera, anche se la quantità di calore che può recepire è molto minore di quella che può assorbire l’essiccatoio.

I fattori che determinano il successo della cogenerazione sono il completo sfruttamento del calore uscente dal sistema cogenerativo e il tempo di esercizio del sistema: tanto più calore si recupera e quanto più a lungo funziona il sistema, tanto maggiore è la redditività. Da ciò si capisce che è fondamentale per il successo dell’applicazione della cogenerazione la contemporaneità del funzionamento dei recettori di calore e degli utilizzatori dell’energia elettrica autoprodotta. I benefici della cogenerazione sono rappresentati dall’autoproduzione di energia elettrica e dal risparmio di combustibile per l’essiccatoio (o per la mattoniera); i costi sono costituiti dal consumo di combustibile per il cogeneratore, dalla manutenzione del cogeneratore e dal contratto di soccorso con un fornitore di energia elettrica, indispensabile in caso di fermata del sistema cogenerativo.

The profitability of cogeneration depends on the cost of the investment, management of the cogeneration system (load coincidence factor, operating time) and the cost of energy: the higher the cost of electrical energy and the lower that of fuel, the more advantageous cogeneration becomes.

Given the continued and unpredictable nature of variations in energy prices in recent years, this last aspect is currently the most critical factor for determining the profitability of the cogeneration system and therefore the investment payback time.

Quest’ultimo aspetto rappresenta attualmente il fattore più critico per la definizione della redditività del sistema cogenerativo, quindi del tempo di ritorno dell’investimento, data la continua e incerta variazione dei prezzi dell’energia negli ultimi anni.

The starting point for effective design is a feasibility study that takes account of energy, technical and technological aspects (compatibility between the temperature of the cogenerator exhaust gases and the production process, the exhaust gas volumes that can be fully received by the thermal machines connected to the cogenerator, etc.), economic factors (considering current energy prices and if possible their variations over time), and no less importantly safety.

La base di partenza per una corretta progettazione è uno studio di fattibilità che tenga conto degli aspetti energetici, tecnici e tecnologici (temperature dei fumi esausti del cogeneratore compatibili col processo produttivo, volumi dei fumi completamente recepibili dalle macchine termiche collegate al cogeneratore, etc…), economici (considerando i valori attuali dei prezzi dell’energia ed eventualmente il loro andamento temporale) e, non meno importanti, di sicurezza.

The cogeneration systems that are generally used consist of natural gas fired turbines and engines, the main features of which are indicated in Table 1.

Gas turbines are particularly suitable when it is possible to recover large quantities of heat in the receptor devices and in the case of continuous operation without too many stoppages.

The advantages of these machine compared to gas engines are their greater simplicity in terms of plant engineering and consequently lower maintenance costs. On the other hand, investment costs are higher.

Compared to gas turbines, gas engines have higher electrical efficiency, greater flexibility in terms of operating conditions and lower investment costs, whereas maintenance is more expensive. As regards application of cogeneration to the brick and tile industry, turbines often supply an excessive amount of thermal power for the needs of the dryer, which already receives heat recovered from the kiln. Moreover, the exhaust gas temperature is very high (around 500°C) so the exhaust gases must be diluted with a large quantity of

I vantaggi di questa macchina consistono in una maggiore semplicità impiantistica e, di conseguenza, in minori costi di manutenzione rispetto al motore a gas. Per contro, i costi di investimento sono maggiori.

Rispetto ai turbogas, i motori a gas presentano rendimenti elettrici più elevati, una maggiore flessibilità nelle condizioni d’impiego e costi d’investimento più contenuti. Per contro, la manutenzione è più onerosa.

Nel caso dell’applicazione della cogenerazione all’industria dei laterizi, le turbine forniscono potenze termiche spesso eccessive per l’essiccatoio, che generalmente beneficia già di un recupero di calore dal forno. The case history of Unieco

The financing formula consists of a fixed charge paid by the company to the supplier to cover investment and maintenance costs for the turbines and a mains emergency service in the event of shutdown of the cogeneration system, plus the cost of the natural gas feeding the turbines.

La fornace Unieco, con sede a Fosdondo (RE), nel 2004 ha installato due microturbine Turbec T100P (Fig.2) da 100 kW di potenza elettrica, fornite da un fornitore di energia elettrica.

La formula di finanziamento è costituita da un canone, che l’azienda deve corrispondere al fornitore, comprendente i costi d’investimento e di manutenzione delle turbine, nonché il servizio di soccorso dalla rete in caso di fermata del sistema cogenerativo; il costo del gas naturale per l’alimentazione delle turbine è a carico

The costs therefore consist of the fixed charge and the natural gas consumed by the turbines, while the benefits are self-production of electrical energy and the heat recovered from the dryer.

Between 2005 and 2007 the turbines operated in cogeneration mode for 6,030 hours/year, with an average production of 1,130,000 kWh/year and with a thermal energy consumption for the dryer equivalent to 250,000 Sm3 (1 m3 standard is equivalent to 1 m3 of gas at 15°C and 1013 mbar) of natural gas per year, corresponding to a profitability of 26,500 euro/year.

No particular problems arose with the machines during the period of operation and the provider performed regular maintenance consisting essentially of cleaning of the air filters. So rather than having to make an up-front investment into the cogeneration system, the company only had to pay a rental fee for use of the turbines.

Although the brick manufacturer found the experience of cogeneration with microturbines to be very positive, the crisis that began in 2008 has unfortunately forced the company to halve its production output over the last two years. For this reason, it has not renewed the rental contract for the microturbines as this would have required a minimum of ten months operation at full productivity, a situation that was not possible in current market conditions.

Energy recovery in the kilns Plant suppliers, particularly in the ceramic tile sector, have recently been making major efforts to improve kiln energy efficiency through greater recovery of waste energy in the kilns themselves.

One solution is to heat the air destined for the burners by means of a heat exchanger located in the kiln’s fast cooling zone (Fig. 3).

Another (Fig. 4) is to take a specific volume of air from the cooling flue, filter it and channel it to the combustion air fan. Both solutions allow the air sent to the burners to be preheated from ambient temperature to around 100°C, with the benefit of cutting the kiln’s specific consumptions by 5%.

Adopting both the described solutions (Fig. 5) allows combustion air to be pre-heated to a temperature of around 160°C, bringing an energy saving of up to 10%.

In the brick industry, this kind of heat recovery is not considered a high priority because the kiln cooling air is always sent to the dryer and there is not generally sufficient volume flow for it also to be recovered in the kiln.

È da evidenziare che l’azienda non ha fatto alcun investimento nel sistema cogenerativo, ma ha pagato solo un canone, per così dire d’affitto, per lo sfruttamento delle turbine.

L’esperienza della cogenerazione con microturbine è stata senz’altro positiva per la fornace. Purtroppo la crisi del 2008 ha costretto la fornace a ridurre di circa la metà i volumi di produzione negli ultimi due anni.

Pertanto non è stato rinnovato il contratto d’affitto delle microturbine col fornitore, che imponeva alla fornace una produzione minima di dieci mesi a pieno regime, impossibile nelle condizioni di mercato attuali.

Recupero energetico nei forni Recentemente i fornitori d’impianti, soprattutto per il settore delle piastrelle ceramiche, hanno profuso grande impegno per migliorare l’efficienza energetica dei forni di cottura, sfruttando maggiormente il recupero dei cascami energetici all’interno del forno stesso.

Una prima soluzione consiste nel riscaldare l’aria destinata ai bruciatori mediante uno scambiatore di calore posizionato nella zona di raffreddamento rapido del forno (Fig. 3); una seconda soluzione (Fig. 4) consiste nel prendere dal camino del raffreddamento un giusto volume di aria e convogliarlo, previa filtratura, al ventilatore dell’aria di combustione.

Entrambi gli accorgimenti consentono di preriscaldare l’aria da destinare ai bruciatori dalla temperatura ambiente a circa 100°C, col beneficio di ridurre i consumi specifici del forno del 5%. Realizzando entrambe le soluzioni descritte (Fig. 5), riesce a preriscaldare l’aria di combustione ad una temperatura di circa 160°C, conseguendo un risparmio energetico fino al 10%.

This way the higher investment would be offset by the advantage of having both heat recovery and electrical energy production, resulting in greater energy efficiency and a reduction in operating costs.

Thermal post-combustion with heat recovery: the case of Fornace Gattelli

Another example of heat recovery and pollution reduction in the heavy clay production process is the project implemented for the Gattelli brickworks in Russi (province of Ravenna, Italy). This uses a technique for eliminating volatile organic substances deriving from the firing of porous clay products by means of thermal post-combustion of the kiln exhaust gases with heat recovery.

Porous clay products have a structure consisting of small non-communicating cavities with dimensions no greater than 2.5 mm designed to reduce the material’s weight and thermal conductivity without affecting its mechanical strength.

The porous structure is achieved by adding small expanded polystyrene balls to the mix (in some cases in conjunction with other combustible additives such as sawdust, paper mill sludge, coke, olive pits and rice husks). These burn during firing to leave empty cavities.

Pyrolysis reactions and incomplete combustion of these additives result in the formation of organic substances such as aldehydes and other VOCs which are emitted from the kiln flue.

The VOCs can be eliminated either by using separation processes, which are not cost-effective owing to the concentrations in which they are present in the porous clay product process, or by adopting exhaust gas post-combustion processes. Post-combustion allows the VOCs contained in the kilns to be oxidised and converted into water vapour and carbon dioxide.

There are three kinds of post-combustion techniques: thermal, catalytic and regenerative. Thermal post-combustion offers almost totally effective VOC destruction along with limited equipment dimensions, a relatively small investment and low maintenance.

On the other hand, the technique has the drawback of high energy consumption and therefore high operating costs given the price of natural gas. However, this can be largely reduced by making best possible use of the energy lost in the production process through recovery methods.

The Gattelli brickworks opted for a thermal technique for post-combustion of the kiln exhaust gases with heat recovery to the afterburner, the dryer and the extruder.

At full capacity the kiln produces 27,000 kg/h of in-mass lightened clay blocks.

The exhaust gases have a flow rate of 34,000 Nm3/h at a temperature of 110°C. Considering that the average concentration of organic substances in the kiln exhaust gases

viene considerato prioritario perché l’aria di raffreddamento del forno è sempre destinata all’essiccatoio e, generalmente, non c’è sufficiente portata volumetrica per realizzare anche il recupero sul forno. Si potrebbe però pensare di destinare un minore volume di aria di raffreddamento dal forno all’essiccatoio, al fine di realizzare il recupero all’interno del forno, e applicare la cogenerazione all’essiccatoio. In tal modo, a fronte di un investimento maggiore, si conseguirebbero il vantaggio sia di recuperare calore sia di produrre energia elettrica, con un maggiore rendimento energetico ed una riduzione dei costi d’e-

sercizio.

Postcombustione termica con recupero di calore: il caso Fornace Gattelli Un altro esempio di recupero del calore disperso e di riduzione del carico inquinante nel processo produttivo dei laterizi è il progetto realizzato per la fornace Gattelli di Russi (RA) in cui viene presentata una tecnica di abbattimento delle sostanze organiche volatili, derivanti dalla cottura dei laterizi alveolati, mediante postcombustione termica dei fumi del forno con recupero di calore.

Come ben noto, i laterizi alveolati hanno una struttura caratterizzata da piccoli alveoli, con dimensioni non superiori ai 2,5 mm, non comunicanti tra loro, tale da ottenere una diminuzione del peso e, soprattutto, della conduttività termica del materiale, senza peraltro diminuirne la resistenza meccanica.

La struttura alveolare è ottenuta aggiungendo all’impasto palline di polistirene espanso (in alcuni casi anche in combinazione con altri additivi combustibili, quali segatura, fanghi di cartiera, coke, noccioli d’oliva, lolla di riso) che, bruciando in cottura, lascia uno spazio vuoto, l’alveolo appunto. Reazioni di pirolisi e di combustione incompleta di questi additivi portano alla formazione di sostanze organiche, tra cui sono presenti sicuramente aldeidi, nonché altre sostanze di natura diversa (SOV) che vengono emesse dal camino del forno.

Le SOV si possono abbattere o con processi di separazione, non convenienti per le concentrazioni che si hanno nel processo dei laterizi alveolati, o con processi di post-combustione dei fumi.

La post-combustione permette di ossidare le SOV contenute nei fumi, convertendole in vapor d’acqua e anidride carbonica.

Esistono tre tecniche di post-combustione: termica, catalitica e rigenerativa. La post-combustione termica permette un’efficienza di distruzione delle SOV quasi totale, un ingombro limitato dell’apparecchiatura, un investimento relativamente contenuto e una ridotta manutenzione. Per contro, presenta un notevole costo energetico e, pertanto, elevati costi operativi derivanti dal prezzo del gas naturale, che però si possono ridurre in larga misura se vengono sfruttati al meglio i cascami energetici del processo produttivo; in altre parole, se vengono recuperati in massima parte i flussi di calore disperso.

Nel caso specifico della fornace Gattelli si è pensato di realizzare una tecnica di post-combustione termica dei fumi del forno con recupero di calore a favore del post-combustore, dell’essiccatoio e della mattoniera.

was not excessively high, the decision was taken to design the abatement plant in such a way as to treat half of the volume of exhaust gases leaving the flue, i.e. 18,000 Nm3/h.

This way the plant is optimally sized from an economic standpoint because the investment for the afterburner is reduced and the elimination of organic substances is guaranteed for all emitted exhaust gases.

The post-combustion technique with energy recovery makes use of a circuit (Fig. 6) in which 18,000 Nm3/h of exhaust gases at 110°C are taken from the overall exhaust gas flow leaving the kiln and encounter a first shell and tube type exhaust gas/exhaust gas heat exchanger where they are heated to 527°C at the expense of the heat taken from

Il forno a pieno regime produce 27.000 kg/h di blocchi di laterizio alleggeriti nella massa. I fumi hanno una portata di 34.000 Nm3/h ad una temperatura di 110°C. Considerato che il valore medio della concentrazione di sostanze organiche presenti nei fumi del forno è risultato non eccessivamente elevato, si è deciso di progettare l’impianto di abbattimento in modo da trattare circa la metà del volume dei fumi uscenti dal camino, cioè 18.000 Nm3/h. In tal modo viene ottimizzato il dimensionamento economico dell’impianto, poiché si riduce l’investimento per il post-combustore e nello stesso tempo viene garantito l’abbattimento delle sostanze organiche per l’intera emissione.

La tecnica di post-combustione con recupero dei cascami energetici si realizza mediante un circuito (Fig. 6) dove 18.000 Nm3/h

the exhaust gases themselves after treatment in the afterburner.

The heated exhaust gases then enter the afterburner where they are further heated to 750°C in order to oxidise and eliminate the polluting substances. The pre-heated exhaust gases entering the afterburner contribute to reducing the energy cost of the afterburner by about 2700 kW (2,326,000 kcal/h), which without this recovery would be 4150 kW (3,570,000 kcal/h).

After exiting from the afterburner, the exhaust gases enter a second exhaust gas/thermal oil shell and tube heat exchanger where they release heat, raising the temperature of the thermal oil from 260°C to 310°C. The exhaust gases then return to the first exchanger where they give up heat and are cooled to 120°C. Finally they are conveyed to the flue together with the other half of the volume of unpurified exhaust gases, where they exit at a temperature of around 115°C. The heat recovered in the second exchanger is transferred to the dryer and the extruder by means of a thermal oil circuit. Thermal oil was chosen as the convector fluid due to the large distances between the exhaust gas treatment point (afterburner) and the users of the recovered heat (particularly the dryer). Thermal oil has the advantages of small dimensions, higher insulation and above all excellent stability and rapid adjustment.

The thermal oil circuit has two heat exchangers: a) A thermal oil steam generator (evaporator), where around 600 kW (517,000 kcal/h) of heat is recovered in the form of steam for the extrusion process. b) A shell and tube thermal oil/air exchanger to preheat around 70,000 Nm3/h of ambient air entering the dryer, with a recovery capacity from a minimum of 678 kW (583,000 kcal/h) to a maximum of 1280 kW (1,100,000 kcal/h, when the evaporator is disabled).

With this circuit it is possible to recover around 1280 kW (1,100,000 kcal/h) for use in the dryer, the extruder or both.

This degree of flexibility is necessary for good management of the heavy clay production plant to accommodate seasonal variations, the different types of material being produced and transients caused by changes of production.

During the summer a larger quantity of steam is required for the extruder as the clay has a low moisture content, whereas the thermal requirements of the dryer are entirely met by heat recovered from the cooling air originating from the kiln.

By contrast, during the winter the air entering the dryer is colder and therefore needs to be heated more, whereas the extruder requires less steam as the clay is moister.

In the configuration described above, the plant recovers 2700 kW (2,326,000 kcal/h) for the post-combustion process and 1280 kW (1,100,000 kcal/h) for the production process (dryer and extruder). With the contribution of heat recovered from waste energy, the energy cost of purification using the post-combustion process is almost completely eliminated. The thermal energy balance in the restructured configuration is equal to 4150 - 3980 kW = 170 kW (144,000 kcal/h).

This quantity of heat, which represents the energy cost of post-combustion with heat recovery, corresponds to 4% of the energy expenditure of post-combustion without heat recovery; in other words, with this system post-combustion is virtually cost-free.

I fumi preriscaldati in ingresso al post-combustore contribuiscono a ridurre di circa 2700 kW (2.326.000 kcal/h) il costo energetico del post-combustore, che, senza tale recupero, sarebbe pari a 4150 kW (3.570.000 kcal/h).

All’uscita del post-combustore, i fumi entrano in un secondo scambiatore fumi-olio diatermico a fascio tubiero, dove cedono calore, innalzando la temperatura dell’olio diatermico da 260°C a 310°C. I fumi rientrano quindi nel primo scambiatore, dove cedono calore e si raffreddano fino a 120°C, ed infine vengono convogliati al camino, assieme all’altra metà del volume di fumi non depurati, dove escono ad una temperatura di circa 115°C. Il calore recuperato nel secondo scambiatore viene trasferito, mediante un circuito ad olio diatermico, all’essiccatoio e alla mattoniera.

La scelta dell’olio diatermico, quale fluido termovettore, è stata determinata dalle grandi distanze che separano il punto di trattamento fumi (post-combustore) dai punti di destinazione del recupero termico (in particolare l’essiccatoio). L’olio diatermico, infatti, presenta i vantaggi di ingombri molto minori, migliore isolamento e, soprattutto, ottima stabilità e prontezza di regolazione.

Il circuito ad olio diatermico è dotato di due scambiatori: a) un generatore di vapore ad olio diatermico (evaporatore), dove vengono recuperati circa 600 kW (517.000 kcal/h), sotto forma di vapore per il processo di estrusione; b) uno scambiatore olio diatermico-aria a fascio tubiero, per preriscaldare circa 70.000 Nm3/h di aria ambiente in ingresso all’essiccatoio, con capacità di recupero da un minimo di 678 kW (583.000 kcal/h) ad un massimo di 1280 kW (1.100.000 kcal/h, quando l’evaporatore è escluso).

Con tale circuito è possibile recuperare circa 1280 kW (1.100.000 kcal/h) a favore o dell’essiccatoio, o della mattoniera, o di entrambi. Tale flessibilità è richiesta, per la buona gestione dell’impianto di produzione dei laterizi, a causa delle diverse condizioni stagionali, dei differenti tipi di materiale in produzione e dei transitori dovuti ai cambi di produzione.

Infatti, nei mesi estivi è maggiormente necessario avere una notevole produzione di vapore per la mattoniera, in quanto l’argilla ha una bassa umidità, mentre il fabbisogno termico dell’essiccatoio è interamente coperto dal recupero di calore dell’aria di raffreddamento proveniente dal forno; al contrario, nei mesi invernali l’aria in ingresso all’essiccatoio ha bisogno di essere maggiormente riscaldata perché è più fredda, mentre la mattoniera ha meno necessità di vapore in quanto l’argilla è più umida. Nella configurazione sopra descritta, l’impianto recupera 2700 kW (2.326.000 kcal/h) per il processo di post-combustione e 1280 kW (1.100.000 kcal/h) per il processo produttivo (essiccatoio e mattoniera). Quindi il recupero termico dei cascami energetici contribuisce ad abbattere quasi completamente il costo energetico della depurazione mediante post-combustione. Infatti il bilancio di energia termica nella configurazione ristrutturata è pari a (4150 - 3980) kW = 170 kW (144.000 kcal/h).

Tale quantità di calore, che rappresenta la spesa energetica della post-combustione con recupero termico, costituisce il 4% della spesa energetica della post-combustione senza recuperi; in altre parole, con questo sistema si fa la post-combustione quasi gratuitamente. \

La scuola internazionale di Chieri

Nowadays architecture projects are increasingly adopting high visual impact façade cladding systems, technologies that simplify construction as far as possible while improving scope for design. In this context, terracotta elements (and clay products in general) can offer fresh aesthetic potential for the outermost layer of the envelope, while dry fitting techniques are increasingly being used for mounting clay ventilated façades. These systems are popular for multipurpose, tertiary and commercial buildings but are also being adopted for residential and school architecture. One such example is the International School of Turin (IST), an Englishspeaking school located in the town of Chieri just outside Turin which was constructed by expanding the historical complex of Villa Borbogliosa by about 2500 m². Completed in 2010, the project consists of a courtyard at the centre of a horseshoe layout consisting of two classroom blocks and a central, monolithic 2-storey volume containing spaces for collective activities including meeting rooms, a canteen, and an attic library.

L’odierna architettura favorisce sempre più sistemi di rivestimento di facciate di grande impatto estetico, dotate di tecnologie che semplifichino il più possibile il cantiere ampliando le possibilità progettuali. In tale ambito il cotto (e il laterizio in genere) può così proporsi con nuove possibilità espressive.

Accanto all’utilizzo del laterizio come strato più esterno dell’involucro, vi è oggi un diffuso impiego di tecniche di assemblaggio a secco per il montaggio di facciate ventilate in cotto. Questi sistemi rivestono generalmente edifici polifunzionali, terziari e commerciali, ma anche l’architettura residenziale e scolastica. È il caso dell’International School of Turin (IST) di Chieri, Torino, scuola in madrelingua inglese ricavata ampliando di circa 2500 m² il complesso storico di Villa Borbogliosa. Il progetto, concluso nel 2010, ha previsto un cortile interno attorno al quale si sviluppano 2 blocchi disposti a ferro di cavallo che comprendono aule, mentre nel corpo centrale, volume monolitico a 2 piani, sono stati concentrati gli spazi per attività collettive: sale riunioni, mensa e, nel sottotetto, una biblioteca.

ing were to be built using conventional systems. But then in the execution phase, to simplify and speed up delivery, extensive use was made of dry construction techniques to allow for perfect installation of the modular coverings. In this case, the ventilated clay cladding system was used as the outer skin for the main building in the educational complex.

The unique feature of the project is the homogeneity of this special kind of skin based on a module of dimensions 500x250 mm, which not only extends like an enormous red cloak over the four sides of the building but, unusually, also encloses the fifth element, the roof. The clay elements do not have a waterproofing function but instead serve to create a ventilated gap that stabilises the temperature between the external environment and the insulation. Abaco Solutions, a company based in Spresiano (TV) that has been specialising for years in the field of ventilated façades and related external accessories, was tasked with designing and installing the entire system using terracotta modules from SanMarco-Terreal Italia of Valenza (Alessandria), a world leader in the field of heavy clay products and a longstanding partner of the company. The extremely precise design of parts to achieve the rigorous modularity dictated by the aesthetics of the building also brought benefits during the construction stage, when everything, from the main structure to the insulation packages and finishing elements, fitted together with millimetric precision without the need for unsightly cuts. Once the structural framework was in place, Abaco Solutions went on to install the system

La particolarità della realizzazione risiede nell’omogeneità di questa speciale epidermide con modulo di dimensioni 500x250 mm che, come un enorme manto rosso, avvolge e protegge non solo i quattro lati dell’edificio ma, cosa abbastanza inusuale, si chiude nel quinto elemento: il tetto. Il cotto non ha nessuna funzione di tenuta all’acqua, bensì solo di creare un’intercapedine ventilata che renda stabile la temperatura tra l’esterno e l’isolamento. Abaco Solutions, azienda di Spresiano (TV) da anni specializzata nel settore delle facciate ventilate e dei complementi esterni connessi, oltre alla progettazione si è occupata anche della posa in opera dell’intero sistema, utilizzando moduli in cotto della SanMarco-Terreal Italia di Valenza (Alessandria), leader nel settore del laterizio e da sempre suo valido partner. Va sottolineato che l’estrema precisione nella progettazione dei pezzi, richiesta da una rigorosa modularità essenziale per l’estetica del fabbricato, ha trovato riscontro in fase costruttiva, dove tutto, dalla carpenteria principale ai pacchetti isolanti, agli elementi di finitura, combaciava al millimetro e non ha richiesto antiestetici tagli. Le sottostrutture

The substructures In the ventilated clay cladding system, the hidden sections include the clay element anchoring substructures produced by Abaco Solutions. These are all made rigorously of extruded aluminium, a material that is flexible to process, durable and suitable for exposure to the elements, unlike stainless steel which is very expensive and difficult to process. The façade and roof cladding consist of the same clay elements but with two different substructure systems. The façade substructure, coupled both to the reinforced concrete walls (from ground level up to a height of 3.50 m) and to the columns and pillars (present from the first floor level up to the attic), includes adjustable brackets, vertical uprights and horizontal tracks where the clay elements are inserted. By contrast, the system chosen for the roof uses uprights and brackets specifically designed for the sandwich panels, securing everything to the sloping beams of the pitched roof. In the cladding system, again from Abaco Solutions, the anchors used for the sandwich panel can hold the entire ventilated cladding, making the system highly cost effective and ensuring that the waterproofing element has a strong weather seal. This reduces the number of anchors required and consequently the number of holes that have to be made in the roof cladding.

Nel sistema di rivestimento ventilato in laterizio le parti “nascoste” riguardano le sottostrutture di ancoraggio degli elementi in cotto, prodotte da Abaco Solutions. Sono tutte rigorosamente in alluminio estruso, materiale flessibile alla lavorazione, resistente nel tempo e adatto all’esposizione alle intemperie, al contrario dell’acciaio inossidabile che è molto costoso e di più difficile lavorazione. Il rivestimento di facciata e la copertura sono stati realizzati con lo stesso elemento in laterizio ma con due differenti sistemi di sottostruttura. In facciata la sottostruttura, agganciata alle pareti in calcestruzzo armato (dal piano campagna fino a quota 3,50 m) e a colonne e pilastri (presenti dal solaio del 1° piano fino al sottotetto), comprende staffe regolatrici, montanti verticali e binari orizzontali dove l’elemento in laterizio viene agganciato, mentre per la copertura il sistema è differente in quanto si sono utilizzati montanti e staffe specifiche per il pannello sandwich lì impiegato, agganciando il tutto alle travi inclinate di falda. Il sistema di copertura, sempre di Abaco Solutions, prevede che gli stessi ancoraggi utilizzati per il pannello sandwich possano trattenere l’intero manto ventilato ottenendo economicità e maggiori garanzie di tenuta dell’elemento impermeabile. In questo modo si limitano il numero di ancoraggi e quindi i fori sul manto di copertura.

Il manto in laterizio

Il laterizio di rivestimento utilizzato in questo sistema è lo Zephir® Terreal a epidermide liscia e di colore rosso-arancio prodotto da Terreal Francia negli stabilimenti di Revel-Tolosa e distribuiti da SanMarco-Terreal Italia. Le lastre, disponibili in vari formati di spessore estremamente ridotto, hanno elevate resistenze meccaniche, in particolare all’urto, e una superficie regolare e uniforme a spigolo rettificato. Fra le peculiarità dell’elemento Zephir spiccano leggerezza e facilità di installazione, caratteristiche essenziali soprattutto nella realizzazione del manto di copertura, in cui era necessario ridurre al minimo i carichi propri della struttura. Speciali nervature sul retro della lastra consentono l’aggancio all’apposita struttura metallica. Interessante notare che non è possibile la percezione visiva dei canali di gronda né in facciata né sulle falde del tetto. Questa integrazione è stata possibile in quanto il sistema permette il percolamento dell’acqua fra le fughe del laterizio. L’acqua penetra il manto in cotto e viene convogliata dal manto metallico fino al canale di gronda. Il laterizio diviene dunque elemento estetico, permette la ventilazione del tetto e protegge il manto metallico sottostante. Per quanto riguarda il canale di gronda questo rimane protetto ma facilmente ispezionabile per la facilità di rimozione dei singoli elementi.

Il sistema frangisole Il sistema frangisole è stato applicato su quasi tutti i lati del fabbricato e svolge due funzioni: è elemento di mascheratura delle bocche di aspirazione ed emissione dell’aria per dare un’integrità estetica al fabbricato stesso, come sul lato nord, ma anche filtro della luce solare esterna, come sul lato est, dove è presente in modo preponderante. Qui è stato posto davanti alle facciate continue in vetro, fissato direttamente al montante di facciata, per mitigare la luce solare e integrare architettonicamente gli elementi vetrati con la pelle in laterizio, facendo percepire la facciata come un unico elemento in laterizio. L’innovativo sistema, privo di ulteriore carpenteria che andrebbe a intaccare la

The sheets, available in various sizes and an extremely small thickness, have high mechanical strength, especially impact resistance, and a smooth, uniform surface with a rectified edge. Key characteristics of the Zephir element include lightness and ease of installation, aspects that are particularly important for the roof cladding as it was necessary to minimise the weight of the structure. Special ribbing on the back of the sheets allows them to couple with the dedicated metal structure. Significantly, the guttering is not visible either or on the façade or on the roof. This integration was possible because the system allows water to percolate between the joints in the clay elements. The water penetrates through the clay cladding and is conveyed by the metal surface to the gutter. Clay thus becomes an aesthetic element but allows for ventilation of the roof and protects the underlying metal surface. Although the gutter remains protected, it is easily accessible for ease of removal of individual elements.

The solar screen system The solar screen system has been adopted on almost all sides of the building and performs two functions: it hides the air intake and exhaust vents in order to give aesthetic integrity to the building, as on the north side; and it filters sunlight, as on the east side where it is used intensively. Here it was installed in front of the glass curtain walls, fixed directly to the façade upright in order to mitigate sunlight and integrate the glazing elements with the clay skin, giving the façade the appearance of a single clay unit. This innovative system, without the need for further structural work that would impact the skin of the building, consists of longitudinal elements of the same material and colour as the sheets which are supported by a tubular aluminium bar placed inside each element.

Advantages

Vantaggi The cladding system as a whole offers aesthetic and functional characteristics that are difficult to match with traditional techniques. Simple and light, it provides an excellent response to seismic stresses and is therefore extremely versatile for the refurbishment of existing buildings. Aesthetically, the available colours range from red and natural pinks to very pale beige and champagne tones, as well as a variety of browns and greys through to ebony. Unlike aluminium façades, the ventilated clay façade has a high thermal mass allowing for natural ventilation behind the clay elements. It also eliminates a quantity of heat that is directly proportional to the amount of energy striking the façade, thereby performing a temperature control function. In buildings with a high steel content that are consequently subject to a high degree of thermal expansion, the use of ventilated façades avoids the need for large numbers of expansion joints that would instead be necessary with conventional cladding systems to avoid the risk of cracking. But the ventilated system is also innovative and highly effective as a roof covering.

Along with aesthetic benefits, the clay skin protects the metal roof covering from the high temperatures caused by incident sunlight and consequently increases the durability of the protective paintwork. It also avoids problems associated with the expansion of metal sandwich panels due to temperature changes and the consequent annoying creaking sounds. Last but not least, this system requires no maintenance over time as fired clay is a resistant to frost and efflorescence and dust is washed away when it rains.

L’intero sistema di rivestimento riassume in sé contenuti estetici e funzionali difficilmente ottenibili con tecniche tradizionali.

Semplice e leggero risponde ottimamente alle sollecitazioni sismiche, rendendosi quindi estremamente versatile anche nel settore del recupero del patrimonio edilizio esistente. Dal punto di vista estetico le possibilità cromatiche vanno dai rossi e rosati naturali, ai toni chiarissimi come beige e champagne, a varie sfumature di bruni e grigi, fino al color ebano. La facciata ventilata ha un’ottima massa termica che le facciate in alluminio non possiedono e, dietro l’elemento in laterizio, consente una ventilazione naturale oltre alla termoregolazione del fabbricato che, grazie a questo sistema, riesce ad avere un motore di smaltimento termico direttamente proporzionale all’energia che va a inficiare in facciata. Nei fabbricati con forte presenza di acciaio, sottoposti quindi a dilatazioni termiche notevoli, la facciata ventilata consente di evitare i numerosi giunti di dilatazione, altrimenti necessari in caso di rivestimenti tradizionali per contrastare le fessurazioni. Ma il sistema ventilato si dimostra innovativo ed efficace anche in copertura: la pelle in cotto, infatti, oltre a un beneficio estetico protegge il manto di copertura metallica dalle alte temperature solari aumentando la durata delle vernici protettive, ed evita le forti dilatazioni dei pannelli sandwich metallici dovute ad escursioni termiche, che provocherebbero fastidiosi scricchiolii. Infine, questo sistema non richiede manutenzioni nel tempo: il cotto infatti, è un materiale ingelivo e antiefflorescente, e le polveri si dilavano durante i \ normali acquazzoni.

POPPI CLEMENTINO Poppi Clementino has been operating in the field of environmental remediation and energy recovery since 1986 with the aim of combining protection of the environment with cost-effective operation. The proposed solution has already been installed in a number of factories with the objective of allowing polluting emissions to be reused subsequent to purification without having to make any alterations to the current production cycle settings. This is a result of fully automatic management based on a software and supervision system that constantly indicates the savings actually made. Main advantages: • Reduced environmental impact (emissions meet EEC directives).

• Reuse of waste energy that would otherwise be unusable.

• Energy recovery directly inside the production cycle (dryers, pre-kilns, pendular mills).

• Lower CO2 emissions for the same levels of production, bringing economic benefits relating to energy efficiency equivalent to 20% of the value of the energy saving.

• 15-20% reduction in thermal energy used in the production cycle.

The diagram shows the operating principle of a generic filtering system for fumes from an industrial firing kiln. These fumes are collected by the kiln flue and conveyed to a scrubbing filter. Prior to the filter there are various silos containing the inertising chemical reagents, which are introduced by a blower system to eliminate the pollutants present in the fumes. The bag filter is sized according to the required filtration rate and is equipped with the appropriate filtering fabric. The

entire collection and extraction system is maintained at a negative pressure by a centrifugal fan sized according to the volumes of fumes to be handled and the head loss of the system. Its operation is controlled automatically by dedicated instrumentation in order not to interfere with the correct balance of the kiln and to avoid altering operating conditions. The emission flue for purified air, which following effective filtration can be used as thermal energy, is located downstream of the fan. Only if the quantity of purified air exceeds the amount required for use within the production cycle is it expelled from the flue. As can be seen from the diagram, the purified hot air can be used in various ways. In this spe-

La soluzione proposta, già installata in diverse realtà produttive, è particolarmente vantaggiosa in quanto si pone come obiettivo l’utilizzo delle emissioni inquinanti mediante la loro depurazione, senza comportare nessuna modifica alle attuali regolazioni del ciclo produttivo. La gestione completamente automatica del sistema, interamente gestito da un software e da una supervisione, segnala in tempo reale l’effettivo risparmio ottenuto.

Nello schema qui pubblicato, viene rappresentato il principio di funzionamento di un impianto generico di filtrazione dei fumi derivanti da forno di cottura di un processo industriale. Tali fumi vengono captati dalla ciminiera del forno e convogliati ad un filtro di abbattimento. Nel percorso che precede il filtro sono posti vari silos contenenti i reagenti chimici inertizzanti che tramite apposito sistema di insuflaggio vengono iniettati per l’abbattimento degli inquinanti presenti nei fumi da depurare. Il filtro a maniche è calcolato per una corretta velocità di filtrazione e dotato del necessario tessuto filtrante. Tutto il sistema di captazione ed aspirazione viene tenuto in depressione da un ventilatore centrifugo dimensionato in funzione dei volumi di fumi da trattare e dalle perdite di carico del sistema. Il suo funzionamento viene regolato in automatico da apposite strumentazioni al fine di non interferire sul corretto bilanciamento del forno in modo da porsi al suo servizio senza variarne le condizioni di esercizio.

Questa tipologia di impianti, consente di ottenere

una riduzione stimata, nell’ordine del 20%, dell’energia termica utilizzata nell’intero ciclo produttivo, e di limitare notevolmente le emissioni di CO2 a parità di produzione.

Nei calcoli riportati, l’energia risparmiata va ad alimentare, nel caso specifico, un essiccatoio a tunnel e un mulino pendolare. I dati evidenziano una riduzione del 60/70% sul mulino e del 25/30% sull’essiccatoio, inoltre se si considerano gli incentivi provenienti dai Certificati Bianchi, erogati in base ai T.E.P (tonnellate equivalenti petrolio) risparmiate, risultano 2.104 TEP/anno per un valore attualmente quotato di 168.320,00 euro all’anno, per una durata complessiva di 5 anni.

Considerando i costi di gestione e l’investimento necessario si ottengono tempi di rientro dell’investimento estremamente rapidi dell’ordine di 12/18 mesi.

Ceramics Line, società del gruppo Air Power, ha creato Super Perfectas, una pompa elettrica a 3 pistoni con membrane. Il sistema è equipaggiato di motore elettrico che lavora con 3 pistoni a collo d’oca, al fine di mantenere il pompaggio sempre uniforme e non creare variazioni di pressione. In aggiunta, la pompa installa il dispositivo che misura e modifica la pressione di uscita prodotto, applicando sempre la stessa quantità di smalto sulle piastrelle. La manutenzione, che per il ripristino completo

richiede un tempo inferiore alle 2 ore, si esegue sostituendo l’olio sui pistoni, le membrane in NBR, valvole di tenuta, sfere di aspirazione e mandata. La pompa, per essere mantenuta in buone condizioni per una pressione di esercizio fino a 25 bar, richiede un lavoro di manutenzione semestrale. Super Perfectas è stata adeguata nella sezione di aspirazione prodotto per applicare smalto sulle piastrelle di grande formato. La pressione di esercizio varia con un sistema di inverter che agisce direttamente sul motore elettrico. Costruita su carrello in acciaio inox, con quadro elettrico in acciaio Ip65, la pompa è dotata di display “touch screen” per la programmazione di utilizzo e regolazione pressione di esercizio, inverter diretto su motore elettrico, sensori anti-otturazione ugello con allarme sonoro e visivo, compensatore prodotto con valvola a precarico di azoto e manometro pressione. Sono inoltre presenti software di utilizzo macchina, segnalazione guasti, programmazione di utilizzo, memoria allarmi, ciclo manutenzione, sicurezze mancanza prodotto e allerta massima pressione.

AIR POWER The Air Power group member company Ceramics Line has developed Super Perfectas, a 3 piston electric pump with diaphragms. The system is equipped with an electric motor that operates with 3 gooseneck pistons to maintain uniform pumping without generating pressure variations. Additionally, the pump mounts a device that measures and modifies the product outfeed pressure so that the same quantity of glaze is always applied to the tiles. Maintenance (under 2 hours for complete reconditioning) is performed by replacing the piston oil, the NBR diaphragms, the seal valves and the suction and delivery ball valves. In order to be maintained in good condition for an operating pressure of up to 25 bar, the pump requires six-monthly servicing. Super Perfectas features an adapted suction side cross-section so as to be able to apply glaze to large-format tiles.

The operating pressure is varied by means of an inverter system that acts directly on the electric motor. Constructed on a stainless steel trolley with an IP65 stainless steel electrical board, the pump is

products prodotti TECNOFILIERE Tecnofiliere has developed extrusion equipment for a wide range of decorative and construction products previously absent from the Algerian market, which currently favours two perforated bricks designated B8 - 10x20 cm and B12 - 15x20 cm. Specifically, Tecnofiliere has collaborated with the well-known Algerian group Bouras, supplying several dozen dies for the production of special pieces for finishings aimed at prestigious up-market housing. The first new proposal is for an innovative solution for the production of elements for the construction of clay columns, in this specific case a 300 mm diameter column. Due to precise sizing of the exits and special geometries designed to reduce load losses and thereby cut down energy consumption, the system is able to produce materials with a

high aesthetic content for prestigious projects. The second new proposal concerns a die specially designed for the production of a 350 mm step with excellent mechanical characteristics and regular shapes (rigorously controlled and free from evident defects).

Terracotta steps are a totally original element in the production of paving materials for high-class residential applications. Here too a study of the extrusion dynamics and the shapes of the paste exit cross-sections allow for rigorous flow control and hence correct clay column outfeed.

Tecnofiliere ha sviluppato apparati d’estrusione per una vasta gamma di prodotti, decorativi o costruttivi, sinora assenti dal mercato algerino, attualmente incentrato su un paio di forati comunemente denominati B8 10x20cm e B12 - 15x20cm.

In particolare, la collaborazione si è svolta con il noto gruppo algerino Bouras, per il quale Tecnofiliere ha realizzato alcune decine di filiere per la produzione di altrettanti pezzi speciali, destinati a finiture in abitazioni di pregio.

La prima proposta riguarda una soluzione innovativa per la produzione di elementi per la realizzazione di colon-

ne in laterizio, nel caso specifico colonna diametro 300mm.

Un accurato dimensionamento delle uscite e geometrie particolari, studiate a tavolino per la riduzione delle perdite di carico e quindi per il contenimento dei consumi energetici, consentono di realizzare materiali ad elevato contenuto estetico.

La seconda proposta riguarda una filiera appositamente studiata per la produzione di gradino da 350mm avente ottime caratteristiche meccaniche e forme regolari (rigorosamente controllate e senza difettologia evidente).

I gradini in cotto costituiscono un elemento di assoluta originalità qualitativa nella realizzazione di materiali per pavimentazione di ambienti di classe.

Anche in questo caso lo studio delle dinamiche di estrusione e delle forme delle sezioni di uscita della pasta consentono un rigoroso controllo dello scorrimento assicurando un’uscita corretta del filone d’argilla.

Le caratteristiche tecniche e di sicurezza di Jolly gas permettono l’accensione automatica della fiamma a qualsiasi temperatura del forno e il relativo controllo elettronico. I sistemi di sicurezza sono stati ulteriormente incrementati e ogni punto fuoco è stato reso indipendente dagli altri; Jolly gas inoltre aiuta ad eliminare i gas incombusti delle prime file di fuoco aumentandone il rendimento e abbassando i consumi. Ogni macchina è equipaggiata con un quadro elettrico in grado di gestire autonomamente tutte le funzioni di comando, la temperatura di lavoro nonchè tutti i controlli fiamma, e può essere interfacciato con i più moderni sistemi di gestione. Jolly Gas può essere inoltre realizzato su ruote e con particolari accessori che lo rendono trasportabile, in modo da rendere possibile l’utilizzo anche su forni tipo Hoffman.

FRAC Jolly Gas is a medium to high-velocity burner with automatic ignition and flame control, designed to be mounted in the first fire rows.

Due to its high power it is suitable for fire preparation and has the characteristic of being able to operate at any temperature. It is also used for starting up kilns. The Jolly Gas technical and safety features allow for automatic flame ignition at any kiln temperature as well as electronic flame control. The safety systems have been further expanded and every firing point is now independent from the others.

The Jolly Gas burner also helps to eliminate the unburned gases from the first fire rows, thereby increasing efficiency and lowering consumption. All machines are equipped with an electric switchboard capable of independently managing all the control functions, the operating temperature and the flame controls. Unicut is an automatic cutter for clay columns, bricks and roof tiles. On request, lateral and upper chamfering devices can be added. La macchina, oltre a presentare una struttura robusta, che garantisce l’assenza di vibrazioni, è in grado di adattarsi rapidamente al cambio formato ed è dotata tutti gli accessori, (pulisci filo, ecc. ) Unicut è invece la taglierina automatica per il taglio di filoni, mattoni e tegole. Su richiesta si possono aggiungere dispositivi di bisellatura laterali e superiori.

products prodotti OFFICINE SMAC Gravity powder application using machines with perforated feeders is the most widely used system for decoration of roof tiles and clay products in general. These are relatively simple, low-maintenance systems that are usually installed with two or more colours at the end of the dried piece colouring line. Based on its thirty years of experience in this field, Smac has developed this method for use in the decoration of bricks and above all to overcome difficulties in decorating all three visible sides. With this method the engobe powder is loaded in a collecting tank equipped with feeding screw. Bucket elevators are then used to transport the powder upwards and load it automatically in feeding containers, equipped with a suitably perforated base according to the desired type of decoration. This type of machine has three feeders, an upper one for the horizontal side of the piece and two lateral ones for the vertical sides.

a series of blades which force the powder through the holes and cause it to drop onto a pair of vibrating sieves. These sieves have a given mesh number to make the colour even more uniform and to create the desired effect on the transiting piece. The lateral feeders drop the powder onto a special patented applicator which serves to decorate the vertical side of the transiting piece.

Excess powder is collected in the tank below and then reintroduced into the cycle. A hot air heating device located on the bucket elevator contributes to maintaining the powder in optimal physical condition. Numerous final colour effects can be achieved depending on the many possible adjustments and variables such as: • transport speed; • blade movement speed and intermittence time; • quantity, layout and diameter of the feeder holes; • quantity of material inside the feeder; • mesh number of screens; • use, vibration and movement of the sieves.

The final effect on the piece is random.

The variations in motor speed may be manual, controlled by a mechanical variator or controlled by an inverter. The electric control board can be equipped with an integrated PLC, making it possible to record parameters in dedicated product recipes which can easily be programmed and called up whenever required.

This assures total repeatability of the product as operator intervention is limited to loading the powder in the feeding tanks.

L’applicazione di polveri a caduta, con macchine dotate di dosatori forati, è la più utilizzata nel campo della decorazione delle tegole e dei laterizi in generale. Si tratta di impianti relativamente semplici, a bassa manutenzione, che solitamente vengono installati, a 2 o più colori, alla fine della linea di colorazione dei pezzi essiccati. Partendo da una trentennale conoscenza in questo campo, Smac ha sviluppato questo metodo per renderlo utilizzabile anche nella decorazione dei mattoni e soprattutto superando il problema di non poter decorare tutti e tre i lati visibili.

Con questo metodo la polvere di ingobbio viene caricata all’interno di una vasca di raccolta dotata di coclea di alimentazione e quindi grazie ad appositi nastri elevatori a tazze viene trasportata verso l’alto e caricata automaticamente in contenitori di alimentazione, chiamati dosatori, dotati di fondo opportunamente forato in base al tipo di decorazione voluta. I dosatori presenti in questa tipologia di macchine sono tre, di cui uno superiore per il lato orizzontale del pezzo e due laterali per i lati verticali.

All’interno del dosatore superiore operano una serie di spatole che costringono la polvere a passare attraverso i fori e a cadere sopra ad una coppia di setacci vibranti che, grazie a delle reti con determinati numeri di maglie, distendono ulteriormente il colore creando l’effetto voluto sul pezzo in transito. I dosatori laterali invece fanno cadere la polvere su di uno speciale applicatore brevettato che avrà il compito di decorare il lato verticale del pezzo in transito.

La polvere in eccesso, viene raccolta nella vasca sottostante per poi essere rimessa in circolo. Inoltre, un dispositivo di riscaldamento ad aria calda, posto sull’elevatore a tazze, contribuisce a mantenere la polvere nelle sue condizioni fisiche ottimali. Gli effetti cromatici finali sono numerosi e dipendono dalle diverse regolazioni e variabili possibili come: • la velocità del trasporto; • la velocità e il tempo di intermittenza della movimentazione delle spatole; • quantità, disposizione e diametro dei fori del dosatore; • quantità del materiale all’interno del dosatore; • numero di maglie delle reti; • utilizzo,vibrazione e movimentazione dei setacci.

L’effetto finale sarà di tipo “random”, cioè casuale sul pezzo.

Le variazioni di velocità delle motorizzazioni possono essere di tipo manuale, con variatore meccanico, o gestite da inverter. Inoltre il quadro elettronico di comando può essere dotato di PLC integrato, con la possibilità di memorizzazione dei parametri in apposite “ricette prodotto” facilmente programmabili e richiamabili in automatico all’occorrenza. In questo modo sarà sempre certa l’assoluta ripetibilità dei prodotti in quanto l’intervento dell’operatore è limitato al solo carico della polvere all’interno delle vasche di alimentazione.

The mixing knives have an adjustable angle of inclination, enabling mixing quality and throughput rate to be varied by simultaneously altering the speed of the mixing shafts. Like all Händle-built machines, these double-shaft mixers have excellent longevity and ease of maintenance. Their one-piece mixing trough has a hard-wearing inner lining, their shafts have protective sleeves in the mixing zone, and their knives have replaceable, hard-wearing faces. Double-shaft mixers by Händle come in four different sizes for different throughput rates. They are mounted on a base frame for quick and easy installation, and a side catwalk is available as an option. Various other options, such as moisture control, make it possible for us to build customised double-shaft mixers for any individual set of requirements.

Gli impastatori a doppio albero Händle sono impastatori continui che mescolano, impastano e inumidiscono l’argilla in modo da ottenere un’ottima miscelazione e disintegrazione. Le sue funzioni più importanti comprendono quindi l’omogeneizzazione di materie prime non uniformi, la miscelazione di materie prime diverse, l’introduzione e miscelazione di additivi, l’aggiunta di ulteriori materie prime e acqua, e la disgregazione di materiali asciutti in superficie. HÄNDLE Händle double-shaft mixers are continuous type machines that blend, knead and moisten, hence enabling optimal mixing and disintegration of the clay. Their most important functions therefore include homogenisation of nonuniform raw materials, blending of different raw materials, mixing in of additives, additional raw materials, water and disintegration of superficially dry materials. Consequently, a double-shaft mixer can be used at various points of the preparation process specific to the task at hand before, during or after comminution, as well as before or after clay storage. Before raw materials are put in storage, for example, a double-shaft mixer can be used to precisely adjust the material’s moisture. On retrieval, it can likewise serve to disintegrate superficially dry material. The two mixing knife-studded shafts are driven by an electric motor acting on a belt drive, planetary gear and spur transfer gear.

The mixing blades on the contra-rotating mixer shafts are arranged to intermesh and achieve very intensive, thorough kneading via radial and axial interaction of the axes of movement. This effect can be intensified by installing as many as 12 fixed knives in the mixing trough.

Le lame di miscelazione, montate sugli alberi controrotanti dell’impastatore, sono disposte in modo da interagire e assicurano un’azione di impastamento molto intensa e completa tramite l’interazione radiale e assiale degli assi di movimento. Questo effetto può essere intensificato montando fino a 12 lame fisse nella vasca di miscelazione. Le lame di miscelazione hanno un angolo di inclinazione regolabile, consentendo in caso di necessità la regolazione della qualità di miscelazione e la velocità di lavorazione tramite la modifica contemporanea della velocità degli alberi di miscelazione. Come tutte le macchine Händle, questi impastatori a doppio albero sono caratterizzati da durevolezza e facilità di manutenzione. La vasca di miscelazione è provvista di rivestimento interno resistente, gli alberi sono dotati di manicotti di protezione nella zona di miscelazione e le lame hanno facce sostituibili e altamente resistenti. Gli impastatori a doppio albero Händle sono disponibili in quattro dimensioni diverse a seconda della produttività richiesta. Vengono montati su un telaio di base per un’installazione rapida e facile, Power requirement kW mentre una passerella Potenza richiesta kW laterale è disponibile come opzione. Diver30 se altre opzioni, come il controllo umidità, 55 ci permettono di costruire impastatori a 75 doppio albero su misura per particolari 110 esigenze.

products prodotti LINGL Due to rising energy costs and the fact that the plant was no longer state of the art, Vandersanden (with an yearly output of around 70 million pavement blocks and 310 million facing bricks) commissioned LINGL to modernise the kilns and dryers in the plants at Spijk and Spouwen. The results included a significant improvement in the production process (the capacity of pavement blocks was increased by 20%) and considerable energy savings (a 10% reduction in the energy consumption of the dryer and kiln at the Spijk plant and a 5% reduction in gas consumption at Spouwen).

Tunnel kilns: To achieve higher operating temperatures and improve output and product quality, the preheaters were equipped with an exhaust heat recovery system for energy optimisation of the complete process. The energy recovered by this system is utilised for preheater heating, and in spite of higher process temperatures the energy losses (in the form of kiln exhaust gases) have been minimised.

The kiln walls were reconstructed and the plant was equipped with a more effective rapid cooling unit which was optimised with an extended air extraction system and a new conceptual design of the rapid cooling zone. Rapid cooling is now effected by fresh air recirculation and the extraction of an increased amount of hot air fed to the dryer.

This system has completely replaced the previous recirculation system with heat exchangers.

Chamber dryer: A newly designed hot air connection to the kiln was installed and LINGL’s specially developed Expert I software system adopted to ensure an energy-optimised drying process in each individual chamber. Furthermore, each chamber was equipped with an additional heating unit combined with an extended ventilation system. The Expert I software package allows for fully automatic control of the individual regulating units to ensure optimal use of the hot air from the kiln, adopting additional heating only if required or in the case of insufficient quantities of hot air. The chamber dryer was also equipped with the Expert II software package

developed by LINGL in co-operation with the Dutch Technical Centre TCKI which assures high energy savings by selecting and using only the available and most favourable quantities of energy for the drying process. The calculation is always based on the amount of energy available from the tunnel kiln as well as the amount of energy required for the drying curve of each chamber.

Control: control of the complete plant is performed by LINGL software on the basis of the Siemens S7 machine control technology, replacing the Simatic S5 control which has been in operation for 15 years. The machinery is controlled by the MBVL system with PC-based graphic user interface, LCD monitor and mouse, a system that is easy to learn and assures comprehensible and transparent plant management. Control of the dryer and kiln is performed by LINGL software generated with the Siemens programming system WinCC. The software for the dryer and kiln control includes many functions and individual settings for operating the plant with lowest energy consumption and optimal product quality.

The control circuits for the firing installations and the fans can be changed by the operator without any difficulty. In both plants, control PCs as well as the new S7 controls were linked by an Ethernet network. In the Spouwen plant information on products and production is collected from the wet side up to the packaging installation and passed to the customer’s merchandise management system. Taking brick sales figures as a basis, this system facilitates the control of the production schedule as well as the timely dispatch of finished packs. The drying and firing curves are archived in the quality database connected to the system which enables quick backtracking of the production processes. To ensure rapid and professional maintenance services, both plants were equipped with a Teleservice module which gives LINGL service technicians direct access to all relevant data via a secure internet connection.

L’aumento dei costi energetici e la relativa obsolescenza delle linee attive da oltre 15 anni, hanno indotto Vandersanden (una produzione annuale di circa 70 milioni di blocchi e 310 milioni di mattoni per facciate) ad affidare a Lingl la modernizzazione degli impianti di essiccazione e cottura dei due stabilimenti di Spijk e Spouwen. Gli obiettivi raggiunti sono stati un considerevole miglioramento del processo produttivo (la capacità produttiva di blocchi è cresciuta del 20%), oltre ad un elevato risparmio energetico: -10% dei consumi di essiccatoio e forno nell’impianto di Spijk e -5% del consumo di gas a Spouwen.

I forni: Per raggiungere temperature più alte e migliorare quantità e qualità produttiva, le zone di pre-riscaldo sono state equipaggiate con un sistema di recupero del calore per l’ottimizzazione energetica dell’intero processo.

L’energia recuperata è usata per riscaldare l’aria della zona di pre-riscaldo e, nonostante le temperature più elevate, le perdite energetiche sono state minimizzate. Le pareti del forno sono state ricostruite e l’impianto equipaggiato con un sistema di raffreddamento più efficace, ottimizzato con un sistema di estrazione dell’aria più esteso e un nuovo design concettuale della zona di raffreddamento rapido, attraverso il ricircolo di aria fresca e l’estrazione di un volume maggiore di aria calda dall’essiccatoio. Questo sistema ha interamente sostituito quello con scambiatori di calore.

L’essiccatoio a camera: E’ stato installato un nuovo convogliatore di aria calda al forno e, per garantire l’ottimizzazione energetica dell’essiccazione, ogni camera è stata equipaggiata col sistema Expert I e con un’unità di riscaldamento supplementare, abbinata ad un sistema di ventilazione più esteso. Il pacchetto software Expert I consente il controllo automatico nelle single unità di regolazione, al fine di utilizzare l’aria calda dal forno in modo ottimale, attivando il riscaldamento supplementare solo se necessario o in caso di insufficiente quantità di

aria calda. L’essiccatoio è stato equipaggiato anche con il pacchetto software Expert II, sviluppato da Lingl in collaborazione con l’olandese TCKI, che assicura elevati risparmi di energia, in quanto seleziona e utilizza in essiccazione sempre e solo le quantità di energia disponibili e più convenienti. Il calcolo è effettuato sempre sulla base della quantità di energia disponibile dal forno e del fabbisogno energetico della curva di essiccazione di ogni camera.

Il controllo: Il controllo dell’intero impianto è effettuato dal software Lingl, su tecnologia di controllo Siemens S7, che ha sostituito il sistema Simatic S5 attivo da 15 anni.

Le macchine sono controllate dal sistema MBVL, con interfaccia utente basata su grafica PC, monitor LCD e mouse, di facile apprendimento e semplice gestione completa dell’impianto. Il controllo di essiccatoio e forno è realizzato dal software Lingl generato con sistema di programmazione Siemens WinCC. Esso include molte funzioni e impostazioni individuali per l’operatività dell’impianto con il più basso consumo energetico e qualità produttiva ottimale. I circuiti di controllo dei vari accessori di cottura e ventole possono essere modificati dall’operatore senza problemi.

In entrambi gli stabilimenti, i PC di controllo e i nuovi S7 sono stati integrati attraverso la rete Ethernet.

Nello stabilimento di Spouwen le informazioni su prodotti e produzione sono raccolte dalla zona del verde fino alla linea di confezionamento e trasferite al sistema di gestione magazzino che, incrociandoli con i dati di vendita, facilita il controllo dei programmi di produzione e i tempi di consegna. I dati relativi alle curve di essiccazione e cottura sono archiviati, quindi tracciabili, nel database del sistema qualità.

Per garantire un servizio di manutenzione rapida, entrambi gli impianti sono stati dotati del modulo di Teleservice che consente al personale dell’assistenza tecnica Lingl l’accesso a tutti i dati rilevanti via connessione internet.
