worksport reshores Its u s . Production with Prima Power’s Psbb line

With full control of its U.S. facility, Worksport has boosted efficiency, improved product quality, and expanded its ability to build advanced truck covers and clean energy solutions at scale.

In an era where nearshoring is no longer optional but essential, Worksport Ltd. is demonstrating that American manufacturing innovation remains strong. Known for its disruptive approach to truck bed cover systems and energyforward products like SOLIS and COR, the company made a decisive move to bring manufacturing fully in-house— prioritizing control, quality, and long-term scalability.

Bringing Manufacturing Home

Based in Buffalo, New York, Worksport develops smart solutions for truck owners, ranging from tonneau covers to portable solar systems. After initially planning to scale production overseas, the company shifted direction and

chose to internalize its manufacturing operations.

The decision was driven by more than cost considerations. It centered on achieving greater control over production, improving speed to market, and ensuring consistent product quality. At the core of this transition was a key challenge: how to manufacture better products domestically while maintaining the flexibility to scale.

“Originally, we were going to grow manufacturing in China,” said Chris Bernaudo, COO. “Then we raised triple what we expected, and everything changed. We shut the curtains, built a new type of company, and brought it all home.”

Why Worksport Turned to Prima Power

Worksport’s West Seneca, NY facility was designed with automation at its core. From the outset, the company aimed to reduce variability in production while increasing consistency and repeatability.

“We wanted to automate as much as possible from day one,” Bernaudo explained. “Not to eliminate people, but to eliminate human error. It’s about consistency and quality.”

That approach led Worksport to Prima Power’s PSBB line, a fully integrated system capable of supporting their production needs.

“We weren’t looking for manual benders,” said Bernaudo. “We had a design in mind and were looking for the best solution. Other suppliers offered cells—we needed a full line. Prima Power was the only one that came close.”

Beyond equipment capability, service and support were key factors in the decision.

“Prima Power’s responsiveness and service really sealed it for us,” said Fred Winter, lead PSBB operator. “Any time we’ve had issues, the team is right there with us. The support and training have been top-notch.”

Integration That Delivers Results

Installed and fully operational within a year, the PSBB line has become the central driver of Worksport’s production process.

“We can run coil to panel in under five minutes,” said Winter. “It’s incredibly efficient—especially with over 90 different products requiring custom lengths.”

This efficiency has allowed Worksport to build its operation around the system’s cycle time, effectively setting the pace for the entire facility.

“Our operation is basically built around the Prima Power cycle time,” Winter added. “It sets the pace for everything.”

The integration has also delivered measurable improvements in material usage and product quality. Reduced waste, enhanced repeatability, and the ability to modify equipment for specialized materials have all contributed to a more refined manufacturing process.

“We even modified some parts of the machine to handle our delicate painted material,” Winter said. “Now it runs clean, consistently—even overnight.”

Empowering the Workforce Through Technology

While automation is central to Worksport’s strategy, the company emphasizes that technology is intended to enhance—not replace—its workforce.

“The goal was never to replace people,” said Bernaudo. “Automation frees them to focus on higher-value tasks—and that builds pride.”

For operators like Winter, the impact has been significant.

“This machine made me love sheet metal,” he said. “We’ve got the Ferrari of machines here.”

Through hands-on experience and ongoing support from Prima Power, the team has developed the skills and confidence needed to manage and maintain advanced manufacturing systems.

“We’ve dealt with every kind of issue—sensor problems, encoder cables, you name it,” said Winter. “Now we feel confident. The Prima Power team helped us learn and adapt every step of the way.”

With rapid growth underway— including plans to double its workforce—Worksport is scaling its operations while maintaining a measured approach.

“We’re growing aggressively, but not impatiently,” said Bernaudo. “We’re doing it step by step.”

The company is also focused on raising product standards in a competitive market.

“Our competitors have lowered quality,” Bernaudo explained. “We saw that and said, ‘We can do better.’”

By combining durable materials, thoughtful design, and advanced manufacturing,

“This facility used to be a beer distribution center,” said Bernaudo. “Now it’s where we make the most advanced truck bed covers and power systems in the market.”

“We’re building a full power ecosystem,” said Bernaudo. “The truck cover is just the start. Our solar-integrated cover and modular battery system open the door to

“It’s not just about trucks,” Bernaudo added. “It’s about what trucks enable. We’re giving our customers the tools to go farther and do more.”

Precision, Doubled: Schütz Enhances IBC Production with Zimmermann Portal Milling Technology

Schütz, a global leader in industrial packaging solutions, has significantly advanced its mold manufacturing capabilities through the integration of two Zimmermann portal milling machines. By combining high-performance machining with enhanced process control, the company has improved precision, reduced cycle times, and expanded flexibility in the production of Intermediate Bulk Containers (IBCs).

Headquartered in Selters, Germany, Schütz operates across 55 production and service locations worldwide, employing approximately 7,000 people. The company is widely recognized for its development and production of IBCs—multilayer plastic containers encased in steel cages—used extensively in the chemical and food industries.

Addressing the Limits of Legacy Equipment

To maintain strict quality standards, Schütz manufactures its molds and tooling in-house. These molds are critical to the blow molding

process used to form high-density polyethylene (HDPE) containers, where even the smallest deviation can result in material defects.

“We’re working in the thousandth dimension range,” explained Eduard Tom, machining specialist at Schütz.

However, the company’s previous machining systems were no longer meeting performance expectations. Increasing machine failures, quality inconsistencies, and extensive rework were creating production delays and limiting efficiency.

Seeking a solution, Schütz evaluated advanced machining technologies and ultimately selected Zimmermann after extensive testing.

A Dual-Machine Strategy for Performance and Precision

Schütz implemented two complementary machines: the Zimmermann FZP42 for rough machining and the FZP37 for precision finishing. Both systems feature large motion ranges of 4,000 × 3,500 × 1,500 mm, supporting the machining of large-scale mold components.

The FZP42 is equipped with a dual-axis fork head (VH60) and a 63-kW spindle, enabling high-performance roughing operations. The FZP37, designed for fine detail work, features a slimmer VH30 head and a 70-kW spindle, providing improved accessibility and precision during finishing processes.

This dual-machine approach allows Schütz to separate roughing and finishing operations, improving throughput while maintaining high surface quality.

Engineering Stability and Accuracy

A key advantage of the Zimmermann systems lies in their thermo-symmetrical box-in-box design, which minimizes thermal distortion and maintains consistent machine geometry during operation.

“This construction minimizes thermal influences and keeps the tool precisely positioned at all times,” said Rüdiger Hellwig, Sales Manager at Zimmermann. “That translates directly into long-term accuracy and stability.”

The machines also feature reduced moving mass, enabling higher dynamic performance without sacrificing precision. This combination of stability and speed has been critical in improving both machining efficiency and product consistency.

Unlocking Advanced Tooling Capabilities

The integration of 5-axis machining technology has expanded Schütz’s ability to design and produce more advanced tooling. Cooling channels, which are essential for regulating mold temperature during production, can now be positioned with greater flexibility and contour accuracy.

Previously constrained by fixed drilling angles, Schütz can now create bores with minimal angular deviation— down to 0.6 degrees over distances of up to 1.4 meters. This capability improves cooling efficiency, reduces cycle times, and enhances overall process reliability.

“With the new Zimmermann machines, we now have entirely new options for adapting the cooling channels in the tool,” said Tom. “We’re significantly more flexible now.”

Driving Efficiency Across the Operation

The machines are equipped with a comprehensive set of features designed to support continuous operation, including high-pressure pumps for deep-hole drilling, minimum-quantity lubrication systems, chip conveyors, air cooling, and a 121-position tool changer.

Operating nearly around the clock, the systems have significantly reduced rework requirements and shortened processing times. The result is a more efficient and streamlined tooling workflow, with measurable gains in both productivity and quality.

To further enhance serviceability, each machine includes a QR code system that enables rapid access to support. By scanning the code, operators can automatically generate service requests with relevant machine data, allowing for faster response times from Zimmermann’s support team.
