Reshoring Momentum Fuels Demand for Rebuilt Forging Equipment As reshoring accelerates across U.S. manufacturing, forging operations are experiencing increased demand driven by aerospace, defense, transportation, and heavy mobility sectors. Rising tariffs on imported steel and aluminum, combined with “Buy America” policies and global supply chain instability, have strengthened the case for expanding domestic forging capacity. With lead times for new forging presses and hammers extending significantly, many manufacturers are turning to the rebuilding of idle or underutilized forging equipment as a faster, more cost-effective alternative. OEM-led rebuilds allow manufacturers to restore equipment to original specifications while addressing high-wear components such as bearings, bushings, seals, liners, and structural elements. Oxford Economics Reports Continued Decline in U.S. Manufacturing Sentiment Oxford Economics reports that U.S. manufacturing sentiment declined for a second consecutive month in November, as measured by the Institute for Supply Management (ISM) Manufacturing Purchasing Managers’ Index. According to Senior Economist Matthew Martin, manufacturers continue to face challenges from elevated prices and ongoing trade policy uncertainty. The report notes that firms are increasingly focused on cost containment and workforce management, with layoffs now supplementing attrition as a means of reducing overhead. While tariff-driven input costs remain a concern, the ISM prices index suggests that the peak impact of tariffs may be easing compared to earlier in the year. Waupaca Foundry Receives AFS Safety & Insight Award for Workplace Safety Upgrade Waupaca Foundry, Inc., a producer of gray, ductile, and austempered ductile iron castings, has been awarded the 2025 Safety & Insight Award by the American Foundry Society for a material handling system upgrade at its Waupaca-based Plant 1. The project significantly reduced worker exposure to airborne silica and excessive noise levels. The initiative replaced a 90-foot vibratory conveyor system with a belt conveyor, addressing long-standing environmental challenges. Post-installation testing revealed a 98 percent reduction in silica exposure, eliminating the need for respirators and regulated silica protocols. Noise levels were also reduced from 105 dB to 92 dB, removing the requirement for double hearing protection. operations without requiring major facility overhauls. However, successful deployment in brownfield facilities requires more than introducing robots onto the factory floor. It demands careful consideration of navigation, interoperability, and human collaboration within complex, live production environments.
Understanding the Brownfield Challenge Brownfield facilities present a range of physical and operational obstacles. While many plants have implemented modern MES or ERP platforms, the buildings themselves were not designed for autonomous navigation. Cracked or uneven floors, narrow aisles, ramps, and congested intersections are common. Lighting conditions may vary dramatically, and layouts often evolve organically over time as equipment is added or repurposed. Compounding these challenges, most brownfield operations run continuously, leaving little opportunity for downtime or large-scale infrastructure changes. Traditional automation approaches—such as installing markers, reflectors, or guidepaths—can be costly and disruptive. As a result, many manufacturers assume that adopting AMRs requires redesigning floors, carts, or workflows. In reality, advanced AMR systems are increasingly designed to adapt to existing environments rather than forcing facilities to change. When selected and deployed thoughtfully, AMRs can integrate into established workflows with minimal disruption.
Tailoring AMRs to Legacy Facilities In brownfield environments, the most effective AMR deployments are infrastructure-free. Robots equipped with advanced 3D LiDAR-based navigation interpret their surroundings in real time, allowing them to operate safely in crowded, poorly lit, and constantly changing spaces without relying on physical markers or fixed guidance systems. Maneuverability is another critical factor. Narrow aisles and limited floor space require AMRs with compact

footprints and tight turning radii. Robots designed for rugged conditions must also handle worn flooring, ramps, and uneven surfaces reliably. Compatibility with existing material handling equipment is equally important. Many manufacturers rely on custom carts designed around specific parts or ergonomic needs. AMRs that require standardized carts can introduce unnecessary cost and operational disruption. Leading solutions focus instead on connecting seamlessly with the carts and workflows already in place.
Interoperability in Mixed-Automation Environments Brownfield plants often operate with a mix of legacy automation technologies, including magnetic tape-based AGVs that may lack modern communication interfaces. AMRs must be capable of coexisting safely with these systems. Layered intelligence—such as external vision systems and fleet-level traffic control—enables robots to detect, yield, and coordinate movements even without direct digital communication. Fleet management platforms play a central role by coordinating multiple autonomous vehicles and preventing collisions at shared intersections. When AMRs follow open communication standards such as VDA-5050, they can operate alongside other compliant robots from different vendors, reducing integration complexity and futureproofing automation investments. Integration with MES and ERP platforms further enhances efficiency by enabling event-driven, pull-based workflows. Rather than operating on static schedules, robots move materials only when triggered by real-time system demands.
Deploying Without Disruption Minimizing production disruption is critical in brownfield facilities. Automation providers capable of deploying AMRs during live operations—without halting production—offer significant value. Modular integration tools, flexible software
architectures, and adaptable hitching mechanisms allow AMRs to fit into complex environments without forcing operational changes. Equally important is change management. Because AMRs operate alongside a wide range of personnel, not just trained operators, workforce education is essential. Brief safety orientations and clear guidelines on interacting with autonomous systems help improve acceptance, reduce misuse, and ensure smooth day-to-day operation.

A Case Study in Adaptability In one recent deployment, a tier-one automotive supplier required a highly specific workflow: towing two trolleys in parallel and independently unhitching them at precise drop-off points. Rather than asking the manufacturer to redesign its process, Ati Motors customized the robot to meet the requirement. This approach accelerated adoption and demonstrated how targeted customization can bridge the gap between legacy operations and modern automation. Fronius Introduces Velocity Assistant for Guided Manual MIG/MAG Welding
F
ronius Welding has introduced a new approach to manual MIG/MAG welding with the launch of the Velocity Assistant, known as Velo, a guided welding system designed to improve seam consistency, reduce physical strain, and increase productivity during long, precision welds. Unveiled at SCHWEISSEN & SCHNEIDEN in Essen and later at FABTECH in Chicago, the system drew attention for its ability to control welding speed during manual operation—an industry first for this class of equipment. Velo is aimed at applications where long, uniform weld seams are critical, including commercial transportation, heavy equipment manufacturing, steel construction, and apparatus engineering. Maintaining consistent travel speed and torch positioning over extended welds remains one of the most physically demanding challenges for welders, even those with significant experience. Variations in speed or distance can compromise seam quality, particularly on long runs. The Velocity Assistant addresses this issue by providing

How the Velocity Assistant Works At the core of the Velo system is a secondary wire, referred to as the Velo wire, which operates without an arc or additional shielding gas. The wire contacts the workpiece in its solid state and generates controlled forward movement through friction. This friction-driven motion determines the welding travel speed and mechanically guides the torch along the seam. By maintaining a constant distance between the contact tip and the workpiece, the Velo wire effectively stabilizes torch positioning while “pushing” the torch along the seam edge, chamfer, or notch. The system requires no special seam preparation and introduces only minimal additional filler material, with wire consumption corresponding directly to seam length. The result is a controlled, repeatable welding process that supports both thin- and thick-sheet applications across

Data Migration Made Practical Siemens has invested in connectors and migration tools to help companies transition easily from unstructured data into structured systems like Teamcenter. “If you’re managing configuration or change management in Excel, you can transition that into Teamcenter,” Tutt says. “We’ve tried to make that as easy as possible.” For paper records, Siemens works with partner companies that specialize in digitizing historical documents— turning decades of legacy knowledge into accessible data. Why the Transition Matters While Office tools are flexible, Tutt emphasizes they are not purpose-built for engineering and manufacturing workflows. “You may create your own workflows in Excel, but then you have to manage and maintain them,” he says. “Teamcenter already has best-practice workflows built in. You’re not reinventing the wheel.” Structured systems reduce errors, eliminate duplicate data, and ensure teams always work from a single source of truth.
A More Predictable Cost Model: Why ROI Improves with SaaS Historically, digital transformation required significant capital outlay—servers, hardware, installation, maintenance, and IT specialists. Small shops often couldn't justify the cost or the long timeline to achieve ROI. SaaS changes that equation. Instead of large upfront investments, companies now pay manageable operating expenses through subscriptions. This makes budgeting simpler and more predictable. “With SaaS, you have a predictable expense flow,” Tutt explains. “You’re not calling in emergency IT support that spikes your costs. Closing the Workforce Gap Through Productivity and AI Ask any manufacturer the biggest challenge they face today, and workforce shortages top the list. Finding and retaining experienced machinists, programmers, engineers, and technicians remains an industry-wide problem. Tutt has lived this firsthand. At one aerospace company, he needed to hire 450 engineers in a year to support
