How to Produce

High Quality Parts with

T

hroughout the manufacturing process, we view heat treatment as a critical step for adding value to the parts produced. A part expensively manufactured is essentially useless and of little to no value without heat treatment, and without reliable and repeatable heat treatment, it is impossible to achieve competitive overall manufacturing costs. Amazingly, the cost for a manufacturing step that adds such a high value is only a fraction of the total production costs – generally in the range of no more than 5%. This percentage, however, increases to roughly 15% of the costs per part if all further post-treatment process steps inherent with, or caused by, heat treatment are taken into account (e.g., cleaning, blasting, straightening and/or grinding).

Therefore, a noticeable reduction of the manufacturing costs is only possible by minimizing the distortion of parts. For this, we must analyze and optimize influencing parameters if one is to continue producing quality parts in batch atmosphere furnaces. This includes natural factors that are part of the heat treatment process, such as positioning of the parts in the load, uniformity of heating and heat extraction during quenching.

From optimizing controls and quenching systems to the benefits of establishing temperature and gassing uniformity, here are some key steps for making the most of your processes and atmosphere furnace.

Carburizing – The Importance of Uniformity While there are currently two industrial carburizing processes – gas carburizing in atmosphere furnaces and low-pressure carburizing in vacuum furnaces – both have the same aim: to carburize all workpiece elements in a load uniformly, to the same surface carbon (C) content and to the same case depth.

Atmosphere carburizing runs a series of different process steps. Knowledge of these steps is necessary for achieving repeatable work and uniform carburizing:

1. Gas reactions: generation of the carburizing gas components in the atmosphere 2. Convective gassing: transport of the carbon-containing molecules in the gaseous phase to the component 3. Diffusion transport: transport of the carbon-containing molecules through the boundary layer (v=0) at the component surface 4. Dissociation and adsorption: dissociation of the molecules at the component surface 5. Absorption: taking up of the carbon by the component surface 6. Diffusion: transport of the carbon into the component Taking into consideration the six process steps listed above, ideal carburizing conditions exist if temperature and gassing uniformity, flow over the components and fast reaction kinetics occur evenly throughout the treatment chamber. By achieving ideal conditions in these areas, one can positively influence the quality of components produced.

How to Ensure High-Quality Parts: Temperature Uniformity A uniform temperature is one of the most essential steps for ensuring parts emerge with an ideal carburizing depth. In efficient batch atmosphere furnaces, such as the Ipsen ATLAS, the heating chamber maintains a temperature uniformity of at least ±13 ○F (±7 ○C). Upon completion of the heating phases, all components in the austenitic phase are at the same temperature.

Efficient burners – like Ipsen’s Recon® III Burners – can enhance the heating of batch furnaces. By recovering the heat from the exhaust gases and reducing time to recovery of the hot zone temperature, the burners increase thermal efficiency up to 75%.

One example of this is, if one of the burners is down in the middle of a cycle, the other burners are adaptive and will compensate so that you still achieve excellent temperature uniformity throughout. However, you must also have a well-planned circulation system to achieve excellent flow around components, and as a result, maintain temperature uniformity.

How to Ensure High-Quality Parts: Gassing Uniformity Not only do positive convective properties result in excellent temperature uniformity within the load, but they also result in improved heat transfer to the load and homogenous process atmosphere. Figure 1 shows how the combination of minimum temperature deviation and the homogenous process atmosphere leads to minimized case depth deviations throughout the load.

Intuitive controls software, such as Ipsen’s Carb-o-Prof® system, can assist in maintaining balance by regulating, documenting and archiving the carburizing processes in atmosphere furnaces.

Specifically, the software monitors and controls uniformity of the C-level within the atmosphere, which through supervision, maintains a tolerance of ±0.05% C for the workpiece surface carbon content. This consistency of the atmosphere’s carburizing effect results in uniform carburizing of the surface layer, as shown in the example of a gear wheel in Figure 3.

Continuous introduction of the carrier gas and controlled additions of the enriching gas also result in a furnace atmosphere capable of producing carburized parts with the specified percent of surface Carbon (C) and to a specified case depth with highly repeatable results (Figure 2).

When striving toward uniform carburizing, it is important to remember that temperature and gassing uniformities are interrelated – it is difficult to meet one parameter without influencing the other. Beyond temperature and gassing uniformity, the next critical step is optimizing the quenching process. www.IndustrialMachineryDigest.com

UNDERSTAND YOUR PROCESS Quenching – The Importance of Oil Flow Older quench systems for batch atmosphere furnaces used to possess little flexibility with respect to varying the quench intensity. However, today’s requests of adapting the quenching intensity of systems to the needs of different components (specifically hardenability and minimization of distortion) have led to the increased production of quality components.

Modern oil quenching systems, like Ipsen’s and TurboQuench™, have an SuperQuench® all-encompassing agitation system, allowing them to produce a uniform oil flow through the load section, as well as utilize an adjustable oil flow speed. In addition, by utilizing the agitators’ timing control, their cooling curve can reach results closer to the ideal cooling curve, as seen in Figure 5. This feature increases the efficiency and flexibility of oil quench systems and makes hardening of low-alloyed materials and thicker cross-sections possible.

phenomenon occurs when a liquid – which is in near contact with a mass significantly hotter than the liquid’s boiling point – forms an insulating vapor film that keeps the liquid from boiling rapidly. As the vapor film randomly breaks down, the nucleate boiling phase starts and is characterized by a high cooling rate. The final stage is the convection phase.

One way to prevent the difficulties associated with the vapor phase is by using non-evaporable media like salt or gas. Their cooling rate in the upper temperature region, however, is usually not sufficient for low-alloyed or carbon steels. Therefore, the objective must be to optimize the oil quenching in such a way that it reproduces an ideal cooling curve.

Assuming the usage of a high-performance quench oil – as is normal in sealed quench furnaces today – a high oil-flow velocity best achieves a high, uniform cooling rate on the entire surface area of a part. This speeds up the breakdown of the vapor film in areas of less flow and produces a quicker, uniform quench. Higher oil velocities also improve the uniformity of heat extraction.

Depending on the thickness of the part and the hardenability of the respective steel, the influence of the flow velocity can also result in further quality improvement of the part.

How to Reduce Distortion The goals for distortion-optimized quenching are generally defined as follows:

In addition, the realization of complex quench cycles is easily done with the proper controls software. A quench cycle is established within the software by assessing the section size, the type of material, load density, temperature and the type of quench oil.

How to Achieve Ideal Quench Speed and Heat Extraction The goal of uniform heat extraction over the part’s whole surface can only be reached with an equal flow of oil around the entire part. While this is possible with simple parts, it is very difficult with complex part geometries – yet still achievable with an efficient quench system.

It is important to be aware of the vapor phase, also commonly known as the Leidenfrost effect. This 11

• Uniform heat extraction over the entire part service • Uniform heat extraction on every part within one load • Material- and part-adapted timing to control the quench intensity One can realize these goals throughout the quenching cycle. The first part of the quenching cycle uses a maximum oil flow so that a quick vapor film breakdown and a high heat extraction occurs in the nucleate boiling phase, all of which prevents the production of ferrite and perlite.

The second part of the quenching cycle reduces the cooling rates to allow temperature homogenization between the surface and core before martensitic transformation starts. This equalizes thermal and transformational stresses, producing less distortion. As Figure 6 demonstrates, these innovative systems allow you to achieve optimized performance and produce quality components as compared to a conventional oil bath.

Conclusion When carburizing/through-hardening and quenching parts in a batch atmosphere furnace, it is essential to achieve uniformity of temperature and gassing, optimize the flow over components and aim for ideal quench speeds and heat extraction by utilizing various high-performance systems. Doing so allows you to produce high-quality parts with reduced distortion, as well as achieve competitive, overall manufacturing costs via heat treatment.

Programmed with hundreds of available recipes, the database allows you to register the most important recipe information via a quick, simple input. It prevents faulty inputs by appropriately limiting the input range. As a result, it generates recipes in an easy, consistent manner that focuses on the carburizing/hardness results.

Simulation with C-Profile Optimization The simulation function computes the material’s expected carbon profile according to the entered parameters and displays the results as a table and a straightforward graph (Figure 4). This gives users the ability to review process results for their specific load immediately after generating the potential recipe

C-Profile Control Using pre-specified target parameters, such as surface carbon content, carburizing depth and/or core carbon content, Carb-o-Prof is able to define a target carbon-content curve in the shape of a smooth S-form. As a result, parts within the same load are consistent in both case depth and hardness.

Seeking Traceability, Finding Much More Argonaut Manufacturing Performance Platform from RedViking assists Tier One automotive supplier across entire production scenario; full validation of production with configurable, scalable software system GKN Driveline is a manufacturer of automotive driveline products and, at its Sanford, North Carolina facility, produces an array of drive shafts and other products for automotive OEMs. By adopting a platform approach to their manufacturing software, they’ve been able to gradually integrate traceability for multiple dissimilar systems and stage themselves effectively for future growth.

Vertical Integration Creates Traceability Challenges The GKN facility in Sanford is unique in that it’s highly vertically integrated. They operate an in-house forge and machining center as well as performing assembly operations. Paths and processes vary by product, for example, potentially sharing common welding and hardening operations, then branching off to different assembly cells. It’s a complex production process and creating an integrated traceability program was a challenge.

As IT Business Analyst Geoffrey Bennett, explains, “We were seeking an end-to-end traceability strategy and, in the course of our investigation, discovered the Argonaut system from RedViking (Plymouth, Michigan).”

Argonaut, according to director for the program at RedViking Greg Giles, “…is a highly flexible, scalable and cloud-based manufacturing performance platform that allows the user to easily scale from one operation to many.”

Bennett’s background includes the pre-production approval process to ensure delivery of quality products to internal and external GKN customers. He understands the importance of knowing exactly which processes impact which products throughout production.

Team Leader at GKN for this production cell, Multiple Unique Quality Systems Needed to James Wiggins, describes the new system in this Come Together Before introducing Argonaut, GKN used multiple tracking systems that varied by location, from internally created software applications to check sheets on paper. In each process, the drivetrain assembly was tracked with a “go/no go” determination made at strategically positioned test stations throughout the facility.

Nothing would be pallet loaded for shipment to the customer until the product was inspected, checked for conformity with all performance specs and validated by an operator. Because multiple dissimilar systems were in place, this process differed from cell to cell and plant to plant, making it difficult to train operators and compare metrics across the organization.

Part Tracking and Test Data Create Quality Record With Argonaut, assemblies are identified in each operation using bar code or RFID scanning equipment. Quality checking operations are performed at each step, ensuring that faulty parts are quickly identified and stopped before additional cost can be incurred.

Every cell validates the correct assembly of the drive shaft components, with various tests performed inline, gauging dimension, leak, seal integrity and other parameters. Each machine controller is connected to Argonaut, so if a part fails at any step in the cell, a quality alert is logged. If the specific machine test is showing an error, that fact is immediately evident, allowing proper corrective action to be taken.

The System Simply Won’t Allow Bad Parts At the completion of each assembly, operators scan the part to a shipping container and the part’s traceability record is again checked to ensure that all operations have been successfully completed before the part can be loaded to the skid. As GKN Manufacturing Engineer Gary Peterson comments, “We use a scan-to-skid process here. Each operator is able to see the value of the local scanning and how it connects to the overall production tracking.”

manner, “Each machine has its own data traces and the system, simply stated, won’t let us make a bad part.” He notes there is a total of 80 checks on each part during production.

Bennett notes an additional benefit, “This functionality gives us an enormous advantage in every aspect of our production tracking and customer validation protocol, but it also affords us the core capability to estimate jobs more accurately.”

Machine Data Integration is Critical Implementation was a coordinated effort between GKN, RedViking and other suppliers. As Bennett notes, “Greg Giles (RedViking program director for Argonaut/MES) was instrumental in getting us all the data we required.” Giles observes there was great cooperation between his team, the GKN staff and the primary machine cell builder, Mecanizado, noting, “Consideration must be given to tooling changes, PLC communication capabilities and, most critically, the complex handshaking involved with machine control.”

Functionally, Bennett notes, RedViking took all the GKN specs and builder data for the machine to create a “smart packing sheet” for all ops. All data are collected and tracked in a similar fashion to a conventional SPC system, but since the system is cloud-hosted, data are instantly accessible from remote locations and remedial action can be initiated virtually instantaneously.

Store-and-Forward Ensures Data are Always Available At GKN, Argonaut Track & Trace utilizes storeand-forward technology at each production cell, ensuring that production can continue to operate without losing data in the event of an interruption to data transfer. Speaking frankly on the possible scenarios with any new software implementation, Bennett notes, “If the internet or our company intranet should go down, we can quickly return to a precise point in the process, owing to the Argonaut ability to instantly recreate all conditions.”

Data are saved to cloud-hosted servers through a secure SSL encrypted and token-based authorization chain. The security of the system, as Giles explains, is extremely tight, with operators and line managers having precise but limited access to the data.

Word is getting out about GKN’s success at Sanford. As Bennett comments, “The other IT people are quickly learning what we’re doing here and they want it, too.”

Bennett concludes, “Because we operate our own forge department, we’re developing a ‘bar to car’ pilot concept. In conjunction with our Roxboro (North Carolina) facility, we’re targeting the implementation of Argonaut, so the system will be monitoring and maintaining the production of practically everything we make to drive vehicles from the transmission to the wheel. Pretty cool.”

Cycle Time and Machine Fault Tracking Beyond process and part validation, Argonaut collects cycle time and machine fault codes with each cycle. While the complete OEE application hasn’t been launched on these cells, this data allows GKN to query for a subset of OEE information and can be gathered for cells throughout the facility. Since errors are infrequent, being able to query a large set of data across many product families helps identify parameters at fault. GKN is using their big data to identify and analyze rare events that would have been difficult to analyze in the past.

GKN started with an initial implementation of two cells in mid-2016.

By year-end, they expect to launch Argonaut on an additional seven cells and continue with ten more cells in 2017. As Bennett observes, “This is one of the keys to the Argonaut value proposition for us. We were able to build gradually, from a core group of data points through complete connection of an entire work cell, with all production and machine performance values being tracked. Greg and his team took us through the steps in the implementation with great precision and attention to detail.”

New Research Study Uncovers the Contract Lifecycle Management Environment at Pharmaceutical, Consumer Goods, Industrial Machinery and Other Manufacturing Sectors Contract Logix, LLC, a long-time developer of Contract Lifecycle Management (CLM) software solutions, announced the publication of a study of contract management professionals from numerous manufacturing sectors regarding the tools they use, the challenges they encounter, and the obstacles that prevent them from optimizing their contract lifecycle.

One of several concerning findings of the study is that nearly one in four contract management professionals in the manufacturing industry either doesn’t know that contract management software exists, or doesn’t know what to look for in a solution, so they continue to struggle with a variety of tools and manual processes.

“Contract management is increasingly recognized as a critical competence in delivery of improved business results, tackling costly issues such as missed deadlines, failure to meet contract terms and disputes over scope. Without automation, these common challenges will persist, causing businesses to erode profit and lose competitiveness.

This report shows the scale of the problems within the manufacturing sector and should be a call to action for anyone who cares about the future of their business,” according to Tim Cummins, President and CEO of the International Association of Contract and Commercial Management.

In a manufacturing environment, the implications of simply not being able to locate the most recent version of a contract are considerable. The cost of missing a single contracted obligation can easily outweigh the cost of a CLM solution. Sensors: Two sensors per zone, one at the ceiling and the other at the floor, gather humidity and temperature data. They are independent, external sensors, so the controller can be mounted in a different room than the fans and sensors.

Software: AirEffect’s software takes the temperature and humidity measurements from the sensors and calculates the heat index to understand what the temperature feels like due to humidity, rather than just the air temperature. Each fan model and diameter with its corresponding airflow production is programed into the software. AirEffect calculates the speed and direction based on the type of fan, the blade size, and the distance between the closest wall or fan, delivering the desired effective temperature.
