SOLVING A SPACE/TIME CONTINUUM Weiss’ Ls 280 Linear Assembly system is Key To Advanced Cylinder Lock Production.

Aumat (Solingen, Germany) has been a wide-ranging authority in building special purpose machines for customers primarily in the automotive and lock industries since 1970. Despite their individuality, cylinder locks are also mass produced articles that above all require one thing for their assembly− high positioning precision with the shortest possible workpiece cycle times. These were the vital key objectives in drafting an advanced design for Aumat’s new cylinder lock assembly plant system.

Industry leading specialist for rotary tables and automation, WEISS (Buchen, Germany), and its’ subsidiary WEISS North America, Inc. (Willoughby, OH), provided Aumat with a fully automated cylinder lock assembly machine based on their LS 280 linear palletized assembly system.

The WEISS LS 280 linear assembly system not only provided enough space for the many process steps required, but also features a technology related to indexing tables that indexes pallets considerably faster than conventional transfer systems.

ORIGIN / CHALLENGE: At first glance, the cylinder locks all look alike, yet locks are nothing of the sort as each is unique, inside and out. Installation may require over a hundred different components in the cylinder core and case

including−core pins, mounting plates, springs, and sealing plugs.

According to Stefan Trommlitz, Managing Director of Aumat in Solingen,“The very large number of different pins and wafers that are assembled on the basis of data records that give rise to countless combinations.” Trommlitz added, “In the lock industry, we mostly have to deal with the exception of the exception.” Aumat‘s previous system was “no exception”.

With the diverse range and precision needed for assembly, cylinder locks are nevertheless mass produced articles. In a fully automated process, the system assembles the complete inner workings of a cylinder lock and seals the housing on an electronically regulated press.

Aumat designers attached very special importance to “positioning precision” and “short cycle time” in the new system’s draft− both of which are the classical virtues of an indexing table. However, due to the large number of processing stations (15 units), indexing tables were initially ruled out as a potential candidate.

Conversely, even though traditional transfer systems provide enough space and allow for expansion; positioning and indexing the pallets needs a lot of time and several operations to change the workpiece. According to Trommlitz, “Even 1.5 seconds would still be a full quarter of our cycle time of six seconds.”

Aumat’s Head of Engineering, Achim Ihlefeld, had known WEISS for decades for their comprehensive indexing table expertise and contacted them to seek out a solution for this “space vs. time” dilemma. When first introduced to WEISS’s LS 280 linear system it didn’t look at all part of the program. However, an initial

inspection revealed a unique and robust design for transporting and interlocking workpiece carriers (pallets) on a cylindrical cam (similar to an indexing table) that combines high positioning precision with stable interlocks, and pallet indexing times of typically 0.5 seconds.

LS 280 “SPACE / TIME” SOLUTION: The LS 280 system is proven in a myriad of market applications including pharmaceutical packaging, medical device, automotive parts and assemblies, electrical connectors, pad printing/decoratiing, battery assembly, light bulb/LED assembly, amongst others−making it versatile option for Aumat‘s lock assembly dillema.

Paired pallet “trains” on four rollers run free of backlash on a hardened and ground V shaped guideway. The pallet engages in a friction grip, and a guide shoe runs on a toothed belt in the conveyor sections and on a rotating disc at the corners.

Essential to the LS 280 linear assembly system‘s performance are the locking stations. Actuated by a cam drive, they are tried and tested thousands of times on the indexing tables from Germany.

Approaching smoothly on the conveyor section regulated by a frequency inverter, the workpiece carriers wait for the next timed stroke at the infeed on the transport cam, whose modified sinusoidal contour safeguards a very gentle and smooth movement at the pallet.

The workpiece is then transported and interlocked in one movement−with no lengthy stopping, raising, and positioning as with conventional transfer systems.

After just one rotation of the transport cam, the pallet assumes the next position quickly, securely, and precisely.

By essentially “cutting up” an indexing table, the end result is a transport system that combines the advantages of an indexing table – short cycle times, high positioning precision, and gentle ramp up – with the flexibility and the space of a linear transfer system.

LS 280 KEY SPECS / PROCESSES: • 12 m long, straight system with two corners.

• 15 processing stations, and 42 circulating pallets.

• A paternoster feeds pallets each with ten key / lock pairs.

• Cylinder locks run through the plant at a rate of 360 units an hour.

At a manual workstation, the locks are fitted in the receiver on the workpiece carrier/pallet. The large number of variants makes automating this operation difficult.

While the locks are being assembled, the keys remain in the pallets. An RFID system, monitoring data media on each workpiece carrier, retains the overview and informs the robot at the end of assembly which lock belongs to which key.

The circulating pre-assembled cylinder locks are then measured with a laser, fitted

with their pins and springs, examined with optical equipment, and pressed with plugs.

Stationary cam followers fitted to the bottom of the system support the product devices on the workpiece carrier plates to absorb the vertical process forces.

For Aumat, this “long” indexing table was ultimately the key to its “space vs. time” problem−with the workpiece changing time of just about half a second providing optimal efficiency. Work could now begin on finalizing Aumat‘s cylinder lock assembly plant.

LS 280 RESULTS / CONCLUSION: Aumat’s Ihlefeld noted the advantage of the system’s overall stable design stating, “The linear system’s modules are delivered complete with a solid machine base, so we don’t have to build a frame first. Even without the process attachments, the basic LS 280 machine looks ‘complete’, and we can show the customer something without having done much.” Additionally, the substructure is made of steel and when necessary, can be reinforced if desired.

The footprint design also provides enough space for the assembly cell control cabinets. As a rule, the linear system’s controller is also installed here in the form of a master PLC. Its slaves then take over the function of actuating the locking stations to which the upstream conveyor sections are also assigned.

Also, the space in the substructure on the cylinder lock assembly plant was badly

needed–which posed no problem for WEISS. After full function tests and official acceptance at the plant, the LS control components were delivered separately for installation in the switch cabinet on the side of the plant.

Notably, a special version of the WEISS Application Software (WAS), a highly intuitive and uniform graphic user interface, was implemented to control the linear assembly system and communicate with the higher level plant controller.

The WAS.LS provides preset parameter values that allow the operator to configure and monitor the LS without any programming knowledge. Trommlitz noted the system’s simplicity stating, “To integrate the LS 280, the operator needs solely to enter the control bits for the defined interface signals.”

Ultimately, the LS 280 linear assembly system allowed Aumat to better control the “exception of the exception” problem on the sector and its value was shared equally by an Aumat customer; as a second similar machine has already been sold. Trommlitz concluded, “The system’s modular layout and ease of access lends itself to a high level of flexibility, and when we can link each station skillfully, we could perhaps even create a standard.”

The process of their collaborative first meeting to the delivery of the LS 280 took approximately eight months. According to WEISS North America’s Vice President, Bill Eppich, “The key was educating Aumat on the unique advantages of the system’s ability to deliver multiple processing times on one chassis.”

jEt EDGE X-strEAm WAtErjEt intEnsifiEr PumP Jet Edge’s 100hp, 90KSI (75kw, 6200 bar), X-Stream xP90-100 waterjet intensifier pump is capable of producing 90KSI (6200 bar) and supports 75KSI (5200 bar) continuous operating pressure. The X-Stream achieves much faster cutting speeds and drastically lowers operating costs compared to traditional 60KSI (4100 bar) water jet

pumps, enabling users to increase productivity and reduce part costs.

The X-Stream produces 50% more pressure than a 60KSI (4100 bar) intensifier pump, resulting in a 40-50% increase in productivity for many materials. Compared to a 60KSI (4100 bar) pump, typical operating pressures of 75KSI (5200 bar) use 30% less water, 30% less power, and up to 50% less abrasive, resulting in a 40% reduction in operating costs.

The xP90-100 is capable of producing flow rates of 1.45gpm (5.49 L/m) and supports up to a .017” (.43 mm) orifice. Fittings and tubing are rated for 100KSI (6900 bar). The X-Stream is backed by nearly 10 years of extensive research and development in hyper-pressure technology. The X-Stream also is available in a 50hp (37kw) model.

ECO-jEt DirECt DrivE WAtErjEt PumP Eco-friendly and budget-friendly, the 30hp, 55KSI (22kw, 3800 bar) Jet Edge ECO-JET waterjet pump features an efficient direct drive pump design that consumes up to 40% less electricity than a 50hp (37kw) hydraulic intensifier pump, but produces the same output. The ECO-JET produces up to 1 gpm (3.78 L/m ) of 55KSI (3800 bar) ultra-high pressure (UHP) water for precision cutting, cleaning and surface preparation applications. It runs a .015 inch (.38 mm) waterjet orifice and can power most manufacturers’ waterjet cutting systems and waterjet tools.

One such key advancement was the introduction of the new MicroMAX™ JetMachining® Center, which provides manufacturers with the ability to cut parts or part features smaller than 300 microns from a wide range of thicknesses and materials, including exotic metals, advanced composites, polymer thermoplastics and glass.

Ideal for prototype development and production runs, the MicroMAX is a highly rigid machine with a table size of 2 feet 4 inches by 2 feet 4 inches and an X-Y cutting travel of 2 feet by 2 feet. It utilizes advanced high-precision linear encoders, innovative vibration isolation and intuitive software control systems to achieve a position repeatability of ±2.5 microns (±0.0001”) and a positioning accuracy of approximately ±15 microns (±0.0006”).

The MicroMAX comes equipped with a high precision 7/15 Mini MAXJET5i nozzle that features a 0.007” orifice and 0.015” mixing tube combination for quickly and accurately cutting delicate, complex patterns. Because it forms a jet stream carrying an extremely fine abrasive, the nozzle can produce a kerf as small as 0.015”. The machine also has advanced pressure controls for piercing delicate materials.

At the event, OMAX also launched a new version of its Intelli-MAX® Software Suite, an intuitive control software that automatically optimizes the tool paths of the company’s advanced abrasive waterjet systems. The new Intelli-MAX 20 incorporates several enhanced features that improve the speed and memory utilization of OMAX JetMachining and MAXIEM® JetCutting Centers as well as new tools that allow for increased operator efficiency.

Attendees experienced the 3D part cutting capabilities of the company’s Rotary Axis. The Rotary Axis head provides infinite rotation while cutting, making it ideal for pipe and tube, circular and square stock materials. The company also displayed its fourth generation direct drive pump technology, designed for optimal efficiency, less energy usage, faster cutting speed per unit of input power and lower cost per finished part as compared with other pump technologies.

OMAX’s new Intelli-VISOR® System Monitoring Package was also on display. Through its streamlined software interface and robust machine sensor network, Intelli-VISOR oversees the status and performance of an OMAX abrasive waterjet throughout the entire cutting process.

Intelli-VISOR works to increase efficiency and uptime of any OMAX JetMachining Center by connecting operation controls with machine maintenance. The system can automatically pause the machine before resources are exhausted, while allowing the user to ensure proper pressure at the pump and predict potential interruptions before starting a cut. Further adding to its high adaptability, Intelli-VISOR can alert

the operator of any issues at the machine control screen, and with an Internet connection can distribute an alert notice to up to four people via email or SMS text messaging.

In addition to advanced technology, OMAX showcased its expanded manufacturing facility. The new 22,000-square-foot building added to the campus extends the company’s training, research and development, and engineering efforts. Currently, the campus encompasses 130,000 square feet of space spread across three buildings.

During the OMAX 20th Anniversary celebration, attendees listened to special guest presentations on unique and diverse applications of abrasive waterjet cutting technology. USMC Gunnery Sgt. Matt Wolfe was in attendance to discuss how abrasive waterjet cutting technology was deployed to Camp Leatherneck in Helmand Province, Afghanistan. Military personnel used the portable abrasive waterjet cutting to fabricate parts less than 10 miles from where they would be used.

Dr. Robin Coope, Group Leader for Instrumentation at the British Columbia Cancer Agency’s Genome Sciences Centre, gave a presentation on how his team uses OMAX machines in the fight against cancer, specifically to manufacture parts for Barracuda, a robot that automates the selecting of a particular size of DNA strands to put into sequencing machines.

Steve Folin, Founder and Owner of Rickard Engineering & Design, shared how his investment in MAXIEM JetCutting Centers expanded his shop’s capabilities and increased productivity.

The breadth of materials that can be cut using MAXIEM waterjet technology paired with its low maintenance, has enabled Rickard Engineering & Design to double capacity each year.

Students of Aviation High School’s FIRST Robotics team wowed the crowd with their robot, which was built using OMAX’s advanced abrasive waterjet technology. Additionally, members of Brian Hough Racing were on hand showing how OMAX abrasive waterjet technology was used in the development and maintenance of the team’s Alcohol Funny Car. The operator places the sheet on the infeed supports, slides it against the side square and back stop, and presses the Start button. The rolling sequence is fully automatic and the drop end yoke opens so that the finished part can be quickly extracted. Machine movements are set using limit switches and timers. These basic versions can also be fitted with ejectors, part accumulators and CNC Controls.

Our HT and HTH Hi-Tech Auto Rolls are designed for speed and continuous usage in mass manufacturing as well as light industrial environments.

Another innovation in Tank Production is the Carell VERTICAL TANK PRODUCTION Cell designed to produce mid to large diameter tank shell in the vertical orientation. These units are fed by coil stock using integral heavy duty decoilers in conjunction with our Vertical Plate Roll. The continuous rolled sheet exits onto a “shell” platform which is equipped with a Vertical Plasma Cutting Machine and a Vertical Welding Machine. The end result is a tank shell that has no unbent flats at the seam and a consistent perfect weld.

Carell Vertical Tank Production Cells are offered for in-shop as well as in-field configurations. Field Systems can handle tank O.D’s up to 200’. This versatile family of torches has been developed with the needs of the welder in mind. ESAB’s new TXH torches have a highly ergonomic design, are convenient to operate, and produce high quality results in all common GTAW applications.

The torches are designed for use with ESAB GTAW machines that have an OKC connection, including ESAB Caddy® Arc, Caddy® Tig, and Heliarc® 281i, 283i and 353i models. Remote versions will operate with CAN-bus controlled machines.

A range of air-cooled and water-cooled TXH torch packages are available, including remote versions. Flexible head versions ensure welding tasks can be carried out in difficult access areas, while the 401w HD torch is designed for heavy-duty applications up to 400A. Electrode diameters range from .040 in. – 1/8 in. (1.0 – 3.2 mm) for the TXH 121 torch to .040 in. – 3/16 in. (1.0 – 4.8 mm) for the TXH 401w model. TXH torches can be specified with or without a gas valve and with or without a flexible neck, according to individual preference and intended usage.

the Customized spartan pB360 from marvel mfg. Co. Marvel Mfg. Co. was contacted recently by one of our customers who was looking for a more efficient way of cutting their products. This particular customer is located in Houston, Texas and processes oil field pipe in several different diameters. They asked us if we could modify one of our Spartan dual post saws to use vertical “V” shaped clamps in place of the standard vises, and “V” rollers in place of the standard saw table. The modified rollers keep the incoming pipe centered regardless of the diameter and allow the pipes to be quickly and efficiently moved into and out of the saw. These customized machines have allowed our customer to increase productivity and throughput, saving them money and cutting lead times. Glen Betenbender began as a blacksmith in Coggon during the 1930s. During WWII, he ran a small fabrication and repair shop. Their son, Max, joined the company in 1967 after serving in the United States Army. In 1972, Glen and Max built their first shear -- then for their own use, but demand from other local businesses for their shear prompted the Betenbender’s to begin producing shears for nationwide and international resale. In 1984 Betenbender Manufacturing, Inc. got its first contract to produce shears for a major company.

Today, there are over 3,500 Betenbender machines in use with very few on the used market. We have always said, “If it says Betenbender on the nameplate, you’ve got a machine that will do the job.”

Betenbender Manufacturing, Inc. continues to be a family owned business. Today, Max Betenbender, President, handles the operation of the manufacturing facility which includes customer service and fabrication. He is joined by his wife Donna, who is the corporation’s Secretary-Treasurer, and Joyce Seibert, the assistant Treasurer. Long-time employee and family friend, Kyle Rawson is Vice President.

This Betenbender Hydraulic Shear, (one of the first machines made in 1972) is still in operation today.

HypertHerm’s proNest software drives efficieNt operatioN of older model laser cuttiNg system Hypertherm’s ProNest software is breathing new life into a 20 year old laser system reports Service Line, a U.S. manufacturer of industrial machines that wash dirty parts and components.

Service Line, which produces its Renegade parts washers in Wisconsin, was looking for a way to update its laser system. In use since 1993, the company felt the system was no longer running very efficiently. It researched several options before settling on Hypertherm’s ProNest software about a year ago.

“We purchased the software for our Trumpf Laser in the summer of 2012 and found it to work very well for us, which wasn’t easy considering that our laser is a 1993 model. We had great customer support to help configure and set it up to work with such an old control,” says Gary Reuter, an engineer at Service Line.

“We have been using it in production now for over a year and we find it is easy to learn and easy to use and yet still gives us all the features we need to run our laser in a very efficient manner. I would highly recommend this software to anyone looking to improve the performance of their laser or plasma cutting machines.”

Reuter’s comments are echoed by other companies using ProNest software on their laser cutting machines. Richard Webb of Loftis Steel & Aluminum has used ProNest CAM software for nearly a decade. “We have had very good results for programming our two lasers. It’s easy to use and learn.

When faced with programming questions, answers are very quick and all the people we have dealt with have been very helpful. When upgrading from one version to the next the changes have been seamless with no down time.”

Portable Waterjet Tank Cutting System Finishes Lagging Project 4 Days Ahead of Schedule After a tank rehabilitation project fell eight days behind schedule at Scotland’s INEOS Finnart Ocean Terminal, Jet Set Hydro Technics came to the rescue with its RAGWORM® robotic waterjet cutting technology, finishing the project four days ahead of schedule.

The Netherlands-based company attacked the lagging project with two 55,000 psi (3800 psi) Jet Edge-powered RAGWORM waterjet cutting systems and cut out the entire bottom of the 230 foot (70 meter) tank into 19.7’x6.6’ (6x2 meter) plates in 100 cutting hours, despite the fact that 50 percent of the tank was double plated.

The RAGWORM is a unique robotic waterjet system manufactured by Jet Set Hydro Technics that uses dual ultra-high pressure abrasive waterjets to strip tank walls from their old floors and roofs without the risk of explosion or creating toxic fumes associated with traditional cutting methods such as oxyacetylene torches. Named after a baitworm that lives on the ocean floor, the Ragworm crawls along the bottom of the tank and cuts away sheet after sheet of steel plate. It can also ride along the side of the tank and separate the walls from the floor.

RAGWORM is powered by a 55,000 psi (3800 bar) diesel waterjet intensifier pump manufactured by Jet Edge of St. Michael, Minn. U.S.A. Using only 1 gallon (4 liters) of water a minute, the system has minimal impact (5 cm or 2 psi) on the underlying foundation. It requires only two operators: one controls the diesel generated power pack and Jet Edge waterjet pump located outside the tank, the other controls the cutter unit within the tank.

“RAGWORM is at least ten times faster than cutting with torches and 50 times faster than the standard gouging method and you have no follow-up damage to the tank foundation,” Grijpstra noted. “We can set up to three or more RAGWORM robots at once in the tank to do the job and you can be doing other work in the tank at the same time as we are cutting, saving time and money.”

After trying different waterjet pumps, Grijpstra decided to power RAGWORM with Jet Edge hydraulic intensifier pumps because of the Jet Edge pump’s ability to produce a flow rate of 15.52 liters (4.1 gallons) per minute and power two machines at the same time.

Transmitter and receiver are combined securely to the ram of the machine and form a laser-optical safety light grid which is located in front of the bending punch and which moves simultaneously with the ram. When a certain clearance between the tip of the tool and the metal sheet is reached, the machine control issues a muting command to the receiver element. At this point, the closing speed is reduced. For an effective protection of the operators even during slow speed, still more receiver elements are active. Only at the point where reaching into the gap between tool tip and metal sheet is made

impossible, the protective function of the system is no more required. The bending procedure is now completed despite of all beams being interrupted. With the laser-optical safety light grid, the hands remain free for handling the sheet metal during the operation under continuous protection of the extremities during the whole bending process.

RATTUNDE BUILDING NEW FACILITY TO MANUFACTURE IN AMERICA Major German supplier of finished length tube and solid bar processing equipment to open new 30,000 square-foot facility in Grand Rapids area for tooling and component manufacturing; plans in place to expand for full machine builds

Rattunde Corporation, a German-based manufacturer of finished length tube and solid bar production systems, has been operating in the North American market for over seven years.

The company’s success during that time has resulted in today’s announcement by Rattunde Corporation President Richard Stadler of plans to build a 30,000 square-foot facility near the company’s current location in Grand Rapids, Michigan. 14 acres of land have been purchased by the company in nearby Caledonia Township and work has begun on the new facility, scheduled to open in April, 2014.

The plant will continue to house the North American sales and service operations and will allow for expanded spare parts inventory and manufacturing operations, including the production of tooling and various machine components. Area within the new facility will also house a technical center with a machine onsite at all times for demonstration and training. Future plans call for an expansion of the building to over 100,000 square feet, enabling Rattunde to produce their entire finished length tube and solid bar production systems here. This decision was reached, after an analysis of the current and anticipated business needs of the company, according to Stadler. “Our growth in North America has been rapid, though not unexpected, due to the unique nature of our equipment and the reliability and performance characteristics of our machines.” Stadler further noted that solid growth of the company into diverse markets throughout North America made the new facility a logical choice.

In commenting on the new facility, Richard Stadler noted, “There were several reasons why we wanted to remain in the greater Grand Rapids area, but one of the main reasons is the excellent talent base here. Companies are built on people and,

As Stadler explains, “Whenever a machinery company grows quickly, there’s an ever-present need for more customer service and technical personnel. Of course, new people must be found and trained.” But, Stadler went on to explain that rapid growth also means working smarter. Rather than waiting for a customer to reach out to Rattunde in a time of need, Rattunde is proactively sending technicians to the customer and performing comprehensive machine inspections, identifying and correcting small issues before they become large ones.

In the end, Stadler says, “This new facility will solidify our North American presence in the high-volume tube and solid bar production markets, thus benefiting our current and future customers in many ways. It’s a purpose-built building, with a forward-looking eye on all we will need to build our machines and systems from the ground up.” Rattunde will continue to occupy its current facility until completion of the new facility.

manufacturing soLutions from tHe emag group – a partner in emerging markets The International Monetary Fund (IMF) estimates that the world economy will grow by 3.5 percent this year, with the impetus coming less from Europe and more from dynamic, newly industrialized countries. One example is the automotive industry. According to the association for the German automotive industry (VDA), China’s share of the market in passenger cars increased by 59% and that of Brazil by 18% during the first few months of 2013. The same market is also growing in India and Russia. For a long time, new production facilities have been planned and are under construction, providing great opportunities for the machine tool industry – as the example of EMAG proves. Specialists are developing turnkey manufacturing systems that are tailormade to suit specific market conditions, with the new production facilities in particular gaining substantially from this increased market activity.

Whether in the automotive or energy supply industry, the development of industrial key sectors within the BRIC countries (Brazil, Russia, India, China) has a direct influence on the machine tool industry, as it is this branch that, in the end, must supply most of the necessary manufacturing solutions. There are numerous indicators for this fact. For instance, according to Germany Trade and Invest (GTAI), the Russian enclave of Kaliningrad will – over the next 3 years – will see an investment of 3 billion Euro in six assembly facilities and fifteen sub-supply companies for the national automotive industry, with more international sub-suppliers also establishing outlets in the market. Similar activities are reported from Brazil. According to Anfavea, the country’s automobile association, approximately 22 billion USD are to be invested in production between now and 2015. In India, economic growth is generally attracting “an abundance of investment projects in the country’s infrastructure, as well as in new industrial complexes,” states GTAI. That the German machine tool industry is prepared for such a dynamic development and the opportunities it provides can be seen in the textbook case of EMAG. Their specialists see themselves as “partners in solutions” for the metalworking industry. Such an approach is of great importance, especially in the emerging markets. “As it happens, we don’t just deliver a machine tool. We deliver closely pinpointed manufacturing solutions that are, in every respect, tailor-made to customer requirements”, explains Dieter Kollmar, Managing Director of EMAG Holding GmbH. “This applies, of course, to typical factors such as batch sizes, component variants or, more generally, the flexibility of the processes applied. At the same time, we determine locally the technologies, automation equipment,

interfaces and control systems required.“ The advantages for the customer are obvious, especially where an existing production line is extended or where a greenfield manufacturing facility must be created in a new market place.

Our manufacturing systems are always “from a single source.” Even complex processes with peripheral machines and equipment are presented as turnkey projects by EMAG, thus considerably reducing the efforts of local production planners.

VL 2: HigHLy effectiVe, truLy outstanding space saVer That this requirement is an important part of an impressive development becomes clear with the VL 2 and the VT 2-4 turning machines. The VL 2 is a pick-up turning machine with which the EMAG engineers are fulfilling a combination of two extreme demands: highest possible output rates on the smallest possible footprint. “This is a truly all-important aspect,” confirms Dieter Kollmar.

“Although the floor space requirement for this vertical turning machine is just about 5 square meters, it is a machine of substantial capability, including a fully comprehensive automation concept with conveyor belt, workpiece storage and pick-up spindle. In combination with vertical turning, this results in very fast machining processes. “In other words, short loading travel guarantees the lowest possible component cost. Compared to horizontal turning machines, productivity rates increase quite noticeably. And maintaining the VL 2 is simple. All service units are freely and quickly accessible. The user can set up the machine in one step. “That too is important, when productivity levels enter the equation. Operators without prior experience, working at a new and unfamiliar location, will be able to quickly familiarize themselves with the machine. All in all, this is an optimal solution for those who want to extend production with as little investment as possible,” notes Kollmar.

Vt 2-4: for demanding sHaft production A quite similar approach is shown with the VT 2-4 Vertical Turning Machine, with which the EMAG specialists have created an equally fast manufacturing system for shaft production.

Even demanding machining processes can be realized on it. When machining shafts up to 400 mm length and 63 mm diameter, component costs reduce considerably, with extremely short chip-to-chip times (as with the VL 2) being the reason. Workpiece grippers transport the workpieces into the machine and remove them again, once they have been machined.

Depending on the workpiece, the changeover

can be accomplished in just 6 seconds. And the actual turning process is fast, too. 4-axis machining allows the component to be machined from two sides simultaneously. Vertical alignment of the workpieces provides consistent process integrity, as the unrestricted chip flow prevents the formation of clusters in the machining area. centraL project management “We are convinced that these EMAG solutions are optimally designed to cover not only the specific requirements of an emerging market, but also those of Europe and the USA,” as Dieter Kollmar his company’s philosophy. Everything is greatly simplified, starting with production planning, as there is no need for separate workpiece and finished component storage, with the added advantage of a reduced floor space requirement.

At the same time, the EMAG Group engineers act as central project developers, having access to machines with optimal interfaces. This guarantees a fast run-in and makes the machines maintenancefriendly. “When it is a question of arriving quickly at a wholly integrated, highly effective manufacturing solution, this approach must – from our point of view – be the first choice,“ Kollmar concludes.

Reducing the footpRint of contRol equipment

By Warren Smith, Global Industry Strategy Director, Infor As product manufacturing continues to become more challenging due to product complexity, regulatory tracing and cost pressures, the need for direct communications of manufacturing process operations to and from the business systems is more critical than ever before. This requirement has been a topic that has been a constant over the past years as it relates to Manufacturing Execution Systems (MES and SCADA) and the ability to tie process control information from Programmable Logic Controller (PLC) devices into the rest of the business operations.

In the past, and due to a variety of PLC communication standards ranging from legacy RS232 devices to more contemporary TCP/ IP ether net devices, this has been a costly and never changing endeavor. The result has been that companies have made the choice to forego direct machine to business software interfaces and employ manual data collection methods that constrain human resources and result in errors and delays in proper data collection. Fortunately, new technology has enabled manufacturers and business software providers to now capture this machine produced data at lower costs and with much less complexity.

With today’s data collection devices – which can range from machine controls reporting pressures, temperatures, cycle times, production rates – the ability to connect directly into contemporary and open ERP business solutions is possible. Let us consider one open standard called OPC. This has become a defector standard for which there are a number of major providers of interface translation solutions. Once the proprietary PLC data is translated into OPC format, it becomes quite easy to create a direct interface to the ERP. Within the ERP, critical data such as production characteristics can be collected and tied to that lot, job or serial tracking number. In the past this data would have been collected manually and if errors were made, incorrect lot traceability would occur. In addition, this resulted in extra costs due to the labor intensive data collection tasks and the lack of timely entry into the business system. Often times, the finished parts shipped before the data was collected. With the use of OPC and direct interfaces – timeliness and accuracy are given and labor cost is nullified.

Whereas a temperature sensor for an injection mold just a few years ago could cost a few hundred dollars, new technology such as infrared non contact sensors have dropped dramatically. The ability to perform 100 percent vision inspection for high speed production parts also has become a reality. With HD cameras, and even now 3D cameras, the ability to capture and measure detailed part information at a lower cost has become a reality.

As better and more detailed measurement and controls are coming into play, the ability to ‘publish’ that critical data across all ‘interested parties’ within the organization is required. One sensor may be able to capture and publish its readings to systems beyond just the shop floor and business systems.

Let us consider how this information may be used for example in maintaining assets. If we have instrumented a hydraulic stamping press as an example – we would typically measure current draw of the pump, hydraulic pressure and temperature, ambient temperature, and perhaps a thermal image of the forming die. If we are able to in real time read all these inputs we can quickly tell if the following conditions are existing and stop the production before parts are produced that could have non-visible failures. If we sense an abnormally high motor current and hydraulic pressure we can indicate that excess tonnage is required to form the part. This may be to improper steel hardness or gauge. If we also thermally image the die and see excess heating of certain areas, we can now look at a galled or dull die set. When we have the ability to see these small changes, we can quickly predict the various failure modes before they happen. The savings is in reduced scrap, the ability to plan service downtime with a result of higher OEE and better use of the plant equipment and assets.

With the lower cost of data acquisition devices and the pervasive communications and integration methods available for production equipment today, it makes sense for smart manufacturers to look at collecting and analyzing more critical data than ever before. It also is worth considering to take a look at how production FMEA plans are done and considering how the process can be modified and to take advantage of this new found information.

The reason for the reliability is fairly obvious.

Rotary Converters do not have start capacitors or contactors or mechanical connections of any kind as most other converters do, which contributes to and is usually the most common cause of failure. All connections are soldered, which is not feasible with other designs. Even though some other manufacturers claim to use Baldor motors, they still have start capacitors and switch gear, which we have eliminated by working with Baldor for approx. 2 years to develop.

overcoming workholding obstacles Workholding is a difficult obstacle to overcome in the world of multiaxis machining. With high spindle speeds, rapid movements, and a need to reach all five faces of the work piece, machines shops are looking for new ways to hold parts. Workholding may not be the most exciting aspect, but it is an immediate issue all shops are facing. Often overlooked, workholding can be the key to faster set-up times, increased through put, and less material waste. Companies moving to 4 and 5 axis machines are quickly realizing that new fixtures designed to provide tool clearance are essential.

In the words of Albert Einstein “The world as we have created it is a process of our thinking. It cannot be changed without changing our thinking.”

Changing the way the industry looks at workholding is becoming more critical as machines become faster and maneuvers become more complex.

Thinking outside the box and coming up with creative ways to fixture the workpiece is essential. Flexible workholding is also critical, with most shops running thousands of different parts of all shapes and sizes, the ability to have rapid changeover and some level of standardization is a must.

5th Axis Fixtures was launched to provide a line of simple and robust dovetail 3, 4 and 5 axis CNC machining fixtures that address all of those needs. 5th Axis Fixtures was created out of necessity by leading 5-axis CNC machine shop, 5th Axis Inc. After years of producing our own custom workholding fixtures we decided to make them available to the public. Designed by machinists for machinists, we manufacture high-quality and affordable 5 axis workholding fixtures that outperform traditional CNC workholding vises.

With a simple stock prep operation, 5th Axis Fixtures hold onto as little as .06” stock, far less than a traditional vise system. The dovetail clamp wedges the stock down ensuring a positive secure hold on much less stock than a vise. Use of dovetail work holding fixtures for 5-axis CNC machining allow for smoother running and more reliable jobs. The 5th Axis Fixtures dovetail system also incorporates a precision locating system so that parts can be roughed on lower cost machines and relocated for finishing, speeding shop through-put. The precision locating pin repeats within .001”, so parts can be taken in and out of the fixtures without a worry that parts may be relocated in the wrong position.

What about setup time? Most job shops do a fair amount of changeover, with lot sizes ranging from 1 to 1000 pieces. The same fixture base can be used for parts of all shapes and sizes. As a result, the set up time is almost zero. “It is a very quick system, you essential load the program and start cutting.”

The problem that most machine shops run into while using a big vise on their 4 and 5 axis machine, is that you have to hold onto a large amount of material and you cannot reach all surfaces of the work piece.

5th Axis Fixtures allow the cutter to easily reach all five faces of the work piece. This speeds up production and allows the machine to run with little to no stoppage time. Operation times can be cut by as much as 45% with these dovetail fixtures and set up times are nearly eliminated.

Wear and tear on your expensive spindle can also be reduced by roughing on lower cost machines and using the locating pin to finish the workpiece on your more expensive multi axis machine. It only takes a couple minutes to rough the part out and that you do not have to remove on your expensive 5 axis machine. This simple step can reduce cycle time significantly. This simple step eliminated 35 minutes cycle time on one of our customer’s most expensive machines in the shop, and further improved the bottom line by avoiding wear and tear on the high-speed spindles.

The fixtures feature a modular design with endless mounting possibilities.

We understand that each machine shop has unique needs in terms of mounting and utilization of fixtures. The D-series can be mounted on all 3, 4, and 5 axis CNC machines and robotic loading systems. Mount them however you like: on pallets, tooling plates, pedestals, tombstones, pyramids, side by side, or simply by themselves, the decision is yours to make. Five models are currently available in sizes: ½ x ½”, 1 x 1 ½”, 2 x 2”, 3 x 6”, and 3 x 10” to accommodate stock of all sizes. A misconception about dovetail fixtures is that they are only suitable for smaller parts. We have proven that they are capable of holding parts as small as .5” up to 24” and larger. We do not put a limit on the size of the part our fixtures can hold, you are more limited by the rigidity of the part you are machining than overall size. Unlike many other products on the market, our fixtures are built from hardened steel to exacting standards. The locating pin, dowel pins, and threaded insert are all removable and replaceable.

In addition to the modular design and replaceable components, part density was major factor in the creation of these dovetail fixtures. “We specialize in high production machining and manufacturing, and we needed a way to make as many parts in the shortest possible time. Our dovetail fixtures allow us to load our stock onto our fixtures, hit cycle start, and let our machine do the work for us” Says CEO Chris Taylor.

5th Axis dovetail fixtures allow machine shops to run lights out without a worry of throwing a part. The PY6420, exemplifies part density, it allows four parts to be fully machined simultaneously on one Erowa 148mm pallet. 5th Axis dovetail fixtures allow machine shops to fill up their pallet systems without breaking their banks. The dovetail fixtures are far more adaptable and flexible than a traditional vise at half the price.

Shop owners are often hesitant to utilize the capabilities of a dovetail system because of the addition of the stock prep operation. High speed steel dovetail cutters are expensive and must be replaced often when prepping dovetail stock. That is why we have created a custom dovetail cutter. The DC2253VCMT dovetail cutter is built from H13 tool steel with standard, replaceable v-type inserts. It features Ø 1” for set screw, collet or shrink fit holders. The dovetail cutter completes the dovetail system, and allows for cost effectiveness and accuracy shop owners need. “For all intents and purposes, it’s one and done. COMPLETE HEAT TREATING CONCLUDES ITS ACQUISITION OF WISCONSIN STEEL ASSETS Milwaukee-based commercial heat treater now a formidable player in the Midwest Complete Heat Treating, LLC announces the completion of its acquisition of all assets and equipment of the former Wisconsin Steel Industries, Inc. Complete co-owners Jake and TJ Dolhun made the announcement from the company headquarters here. By this acquisition, Complete becomes a formidable player in the commercial heat treating market in the Midwest, as the combined companies boast 75 years of service to the metalworking industry, with substantial heat treating and related capabilities. The purchase of Wisconsin Steel was made by Complete in 2011, with the relocation of all equipment and key personnel having now concluded.

All equipment from both companies has been consolidated at the 65,000 square foot Complete facility in Milwaukee, where the highlight is a gas-fired car bottom furnace with a 53’ x 22’ x 14’ workspace, powered by 40,000,000 BTU’s with a 1,000,000-pound load capacity and operating temperatures to 2150ºF max.

The equipment and services now offered here include five car bottom furnaces, five box furnaces, heavy-duty polymer and water quench tanks, stress relieving, sand blasting, prime and finish painting, annealing, normalizing, BHN inspection, straightening, saw cutting of test specimens, tractor/trailer fleet and full compliance with ISO 9001 certification standards.

determining drawer needs Establishing a systEm First you must establish a method of organization.There are three basic options available: 1. Random Storage. This method provides extremely high density storage and a high degree of storage flexibility. It may, however, limit the speed and efficiency of item location when storing or retrieving.

2. Organization by Family.

Items can be grouped according to use or function.

Facilitates easy location and efficient storage/retrieval.

Less effective utilization of the cube than the first method.

3. Organization by Part Number Sequence. Parts can be located with maximum efficiency. However, this method provides the least efficient utilization of the cube.

Random oRganization by sizE 1. Organize items into groupings based on height.

2. Determine the number of square feet needed for eachheight group, based on average inventory levels.

3. Divide the number of square feet needed for each size group by 4.0 (the area of a standard drawer) to determine the number of drawers needed For example: If 16 sq. ft. are needed to accommodate height group A: 16/4 = 4. Thus, four drawers will be required.

Allow for expansion. It is generally a good practice to allow yourself 1025 percent for future expansion. If you are aware of planned growth or expansion, add that to the standard expansion factor.

HIGH-TEMP BELT CONVEYOR OVEN FROM GRIEVE No. 1021 is a 1250ºF high-temperature belt conveyor oven from Grieve, currently used for drying steel nesh (sieve) materials at the customer’s facility. Workspace dimensions of this oven measure 21” W x 38” D x 3” H. 40 KW are installed in Incoloy-sheathed tubular elements to heat the oven chamber, while a 1600 CFM, 1-1/2 HP recirculating blower provides vertical downward airflow to the workload.

The system, which works with the SkyHook™ (patent pending), will help technicians and contractors working in the oil, gas, energy and construction industries comply with fall protection regulation, fulfill safety requirements, and work productively while at height.

The new PROTO Tethered Tools system includes 11 types of lanyards, depending on need and use case. The system also includes eight sizes of tool collars and seven different looped heat shrinks for retrofitting existing tools. PROTO’s tether ready tools include 130 different sockets, 80 wrenches, 32 screwdrivers and hex keys, 22 striking and struck tools, and 27 pliers and specialty tools. The market’s current offerings of tethered tools can create considerable safety hazards for contractors. Most tethers are either long, and can cause serious injury when working around moving parts, or short, which require clip attachments and can be unsecure and dangerous during transfer when working at height.

PROTO’s newest tethered tools solution utilizes active attachments that are always engaged, even during transfer from hand to hand, person to person, or hand to holster. The operation is essentially hands free, and only requires a short lanyard to go from a user’s hand to wrist. If the tool is dropped, it only falls a short distance, decreasing hazard risk.

The system is fast to use and easy to adapt, and the docks

can easily be added onto standard tool belts, tool bags or work platforms. If a tool does get entrapped in structures or machinery, it’s designed to breakaway (with significant force) for tools up to six pounds.

For customers who would prefer to retrofit their existing tool crib to the SkyHook solution, several attachment mechanisms are available depending on tool type, mobility required and weight. For rotating tools such as screwdrivers, punches and hex keys, the tool collars mount on the shaft, allowing full use of the grip end. The collars have 360-degree mobility, preventing tether entanglement, and fit on a wide range of tools. The flexible collars allow quick installation and includes a tumbled tether loop.

The eight different collars also don’t require additional tools for installation.

The looped heat shrink comes in seven different sizes for variable sized tools. It’s a versatile attachment for varying different tool types, and works well for large tools without a neck. The kits are weight rated for different sized tools.

The line is available through all existing Proto Industrial distributors, and is covered by the same limited lifetime warranty against manufacturer’s defects as all Proto hand tools.

Performance racing industry trade show full-sPeed ahead for 2013 return to indianaPolis This year’s PRI Show, which features exhibits by over 1100 hardcore racing companies occupying 3300 booths, will bring more than 40,000 motorsports professionals from all 50 states and 72 countries to Indy for ‘The Three Biggest Business Days in Racing.’

Showcasing more than 1100 exhibiting companies while drawing 40,000-plus motorsports professionals from around the globe, the Performance Racing Industry Trade Show will be better than ever when it returns to the Racing Capital of the World in 2013.

Known as “The Annual Epicenter of New Racing Technology,” this year’s PRI Trade Show takes place December 12-14 at the recently renovated Indiana Convention Center in Indianapolis. Over 3300 booths displaying the latest products and services in hardcore racing have been plotted on the Convention Center’s expansive show floor.

Motorsports entrepreneurs, racing teams and more are invited to this trade-only event in which all forms of racing are represented, including stock car, sprint car, dirt late model, open wheel, drag racing, off-road, karting and more.

In fact, tens of thousands of racing retail stores, warehouse distribution centers, professional race engine builders, race car production companies and more will make inventory decisions for 2014 and beyond at PRI. “This extraordinary array of exhibitors, that hasn’t been experienced in years all in one place all at one time, is the most powerful magnet for buyer attendance that the PRI Trade Show can have,” said PRI Trade Show Producer John Kilroy. “It’s going to be an incredible showcase of the latest advances in racing technology—a ‘must attend’ event for racing professionals everywhere.”

And, on the morning of December 12, the great heritage of the PRI Trade Show’s Grand Opening Breakfast continues with the special appearance of one of racing’s greatest champions, Richard Petty.

Known to many simply as “The King,” Petty is the most decorated driver in the history of NASCAR racing, winning a record 200 career races and seven NASCAR Cup championships during his illustrious career behind the wheel.

“We’re honored to have Richard Petty make his first-ever appearance at the PRI Trade Show’s Grand Opening Breakfast,” added Kilroy. “Everybody in the business of auto racing owes a lot to Richard, and the Petty family, for all they’ve done to establish NASCAR racing as one of America’s most popular sports.”

Admission to the PRI Show is complimentary, but all attendees must prove they own, manage or are employed by a racing business.

In addition to a three-day array of exhibits, over 45 conferences, seminars and special networking opportunities have been planned for Race Industry Week, which begins December 9.

Encompassing the days leading up to and including the annual

PRI Trade Show, Race Industry Week 2013 plays host to a number of co-locating events and activities, including the Advanced Engineering Technology Conference (AETC), the International Council of Motorsport Sciences (ICMS) Annual Congress, the Race Track Business Conference, and the Vehicle Dynamics & Data Acquisition Seminar.

All-new Race Industry Week events for 2013 include the Race Safety & Technology Center, featuring keynote speakers Dr. Terry Trammell and Jim Campbell, head of motorsports at General Motors; the national championships of the Hot Rodders Of Tomorrow engine challenge; and Education Day, organized

What’s more, special sections of the 2013 Trade Show floor have been designated for PRI’s world-famous Machinery Row; race trailers, tow vehicles and motorcoaches; simulation and testing technologies; and the popular International Lounge for PRI’s overseas buyers and exhibitors.

Indeed, the hottest new racing products, the latest advances in motorsports engineering, and the best of today’s precision automotive machining equipment will be on display at PRI, which comes back to Indianapolis following a historic eight-year run in Orlando, Florida. The PRI Show’s return to the Circle City was set into motion in late 2012, when the Specialty Equipment Market Association (SEMA), which owns PRI, purchased the International Motorsports Industry Show (IMIS), the racing trade show that was held annually in Indianapolis since 2009.

The IMIS has since been consolidated with the PRI Show, unifying the racing industry’s two trade shows into one and creating the opportunity for exhibitors and buyers to do business in a single location.

Uptime is easier when everyone is responsible for maintenance PM (preventative maintenance) is critical to optimal machine uptime – but who should be responsible for performing it? A solution might be closer than you think: effective, Empowered Maintenance means that the people who operate the machinery should be instrumental in keeping them online.

Factories that involve local machine operators in their MRO (Maintenance, Repair and Operations) strategy run more effectively and experience less downtime. Still, putting such a system in place isn’t always easy. After all, how do you train operators to be effective repair technicians and troubleshooters?

It is possible. In fact, training programs— designed to turn stakeholders into maintenance experts—happen all over the world. One of the most amazing examples of this comes from an unorthodox source: African well-drilling projects.

There are millions of people without access to clean drinking water in parts of the world, particularly in Africa. Despite US investors sending tens of billions to purchase new well equipment over the past few decades, countries are still losing hundreds of millions of dollars in premature equipment failures each year for one critical reason: Not enough people are being trained to maintain the equipment!

The situation is dire: • 30-40% of handpumps in Africa are nonfunctioning.

• The effect of improper service training amounts to $1.3 billion US investment dollars lost over 20 years.

Simply stated: well-drilling projects lack a local, empowered support staff. For years, NGOs have relied on service technicians to be reactive with their maintenance programs. This has led to pumps being serviced inadequately, cutting down the useful life of the pump. Water well stoppages mean people won’t have access to clean water, which facilitates the spread disease, hunger, and poverty.

Water well NGOs needed to find ways to reduce water production loss through innovative approaches to water well maintenance.

One innovation in particular stands out: organizations, such as LifeWater and iFixit, have leveraged the power of visual communication to teach indigenous populations through photo- and videodriven instruction manuals delivered on both hardcover and over the internet. They leverage an online service documentation platform called Dozuki. The platform allows them to bring US-based experts together to build out a repair curriculum, then deliver it instantly to field workers in remotest parts of Africa through internet enabled devices.

With on-demand service documentation presented in a visual format––like the example from Dozuki, presented above––NGOs can better avoid missing critical PMs due to a lack of available technical expertise. Local communities are now able to own the responsibility for maintaining their own access to clean drinking water. Dollar for dollar, NGOs will be able to have more impact on peoples’ access to clean drinking water through this Empowered Maintenance approach than by merely drilling new wells as is the current practice.

It may seem like a world away from the factory floor or the production line, but managers can learn a critical lesson from these water projects. Distributing knowledge so that more individuals know what to do in the event of a breakage makes sense: it reduces the show stopping potential of an unforeseen machinery failure—whether they

are villagers learning to repair a water pump or machine operators learning PM. The more operators who know how to perform maintenance, the fewer failures on the line. Advanced visual training solutions, like Dozuki, offer the ability to track the real time progress of repair tasks being performed by worker, elapsed time and can even require specific information be captured when performing the maintenance task. So, managers know exactly how well individual employees are keeping up with their PM’s.

Empowering your employees to own their machines’ uptime isn’t always a simple task – but it’s worth it. And taking a visually-driven approach to your service instructions will help give them the confidence to own the PM: because the process is clear and intuitive. If your current MRO (Maintenance, Repair and Operations) program is lacking, consider implementing an Empowered Maintenance approach. Inviting employees to become stakeholders will better distribute the workload, reduce the potential for missing a critical PM and—ultimately—will keep things running smoother, longer.
