This February, we examine exciting applications of additive manufacturing, solar technology, and the game changers facing the automotive manufacturing and OEM suppliers in 2018. Our On Exhibit coverage focuses on the leading product and service providers for the aerospace and defense manufacturers at this year’s AeroDef Manufacturing show.

Applying solar technology continues to make strides as the reliable form of alternative, renewable energy source for businesses. Even as the political climate changes, and monetary incentives from the government are reduced by the current administration, the overall benefits of solar technology remain clear. FROM Industrial Machinery Digest.com Toyota-Mazda Auto Plant to Bring 4,000 New Jobs to Alabama The new plant will have the capacity to build 300,000 vehicles annually, with production split evenly between two lines for each company to produce a new Mazda crossover model that will be introduced to North American markets and the Toyota Corolla.

The joint venture represents a $1.6 billion investment that Mazda and Toyota plan to make with equal funding contributions. The site for the new plant in Huntsville sits just 14 miles from Toyota Motor Manufacturing of Alabama, which produces four-cylinder, V-6 and V-8 engines for several Toyota models.

Senator Gillibrand Visits Gear Motions to Discuss ESOP U.S. Senator Kirsten Gillibrand paid a visit to Gear Motions’ Niagara Gear facility in Buffalo, NY. After touring the plant, the Senator held a round-table discussion with Gear Motions’ employees to hear about their experiences working at a company with an Employee Stock Ownership Plan (ESOP). According to the National Center on Employee Ownership, workers in ESOPs have higher wages and benefits, are four times less likely to be laid off, and have 2.5 times more in retirement savings than workers not in an ESOP.

Michael Bebout Appointed Tebis Account Manager for U.S. West Region Tebis America has announced the appointment of Michael Bebout as Account Manager for the company’s West Region. Bebout, who brings a strong background in software sales and marketing management, will handle the West Region U.S. for Tebis and be based in Southern California. He was most recently with Vero Software in a senior sales position as Direct Account Manager. Prior to that, he was a Territory Sales Manager for Ketiv, an Autodesk reseller.

very manufacturer should go solar in 2018. That may sound like a bold, overly broad statement to the average manufacturing business owner, and it’s understandable why. For decades solar power expansion has suffered from barriers like upfront expense, technological insufficiencies, and the consumer belief - however misguided - that solar power isn’t viable in parts of the world that seemingly don’t get much sun.

However, after a decade of favorable market shifts, government incentives, and data collection on the efficacy of solar around the world, each of those barriers is crumbling, making cheap, sustainable energy realistically accessible to businesses nationwide. Going solar in today’s market isn’t simply a good idea, it’s become an imperative.

THE FINANCIAL INCENTIVES MAY NEVER AGAIN BE THIS GOOD The solar power industry is currently benefiting from market factors that make going solar an effective cost-savings strategy for manufacturing businesses with notoriously sizeable utility bills. For one, since 2010 energy produced via solar systems has been getting steadily cheaper than traditional energy sources offered through local utilities. Secondly, the depreciating cost of lean, grid-connected solar systems also allow businesses to spend less upfront and start producing a return on their investment sooner.

Why Every Manufacturer Should Go Solar In 2018

As a matter of fact, the average operation installing a turnkey photovoltaic (PV) system, like the ones offered by Midwest-based solar system provider SunPeak, can expect to produce carbon neutral energy at about half the cost of utility produced energy. As the cost of traditionally produced energy from oil, gas, and coal continues to rise, this gap between sustainably derived energy and traditional sources will only widen.

Though we can count on traditional energy sources to rise in price as nonrenewable resources inevitably do, we cannot count on tax breaks and subsidies for the solar industry to always stick around. The federal government currently offers a 30% tax credit to help cover the cost of solar system installation through 2022, while some states like Illinois go even further. In the most recent legislative session, the Illinois legislature created a cash payment system that covers another 25% of the cost of solar installation through the Illinois Power Authority (IPA). In some states with additional solar subsidies and tax breaks, businesses can have their installation costs reduced by as much as 75 percent.

For those daunted by the prospect of navigating a potentially complicated system of financial incentives and cost-benefit analyses, the aforementioned SunPeak also provides free financial feasibility studies, which include an analysis of any public benefits and solar tax breaks available in your region. Solar providers like SunPeak don’t expect their customers to go solar based on blind faith, and instead work as hard as possible to make the process transparent and stress-free.

Continued technological progress will likely make solar systems more and more affordable in the long run, however, these massive public financial incentives will probably disappear at some point in the next five years as solar power becomes more popular. For US manufacturers working hard to stay competitive, going solar could

be one of the biggest game changers, and now is the time to take advantage of these temporarily favorable market conditions, as well as any free feasibility studies offered by individual solar providers.

SOLAR POWER WORKS EVERYWHERE FOR EVERYONE Atmospheric scientists and solar engineers measure the rate of sunlight hitting the earth, known as solar insolation, in kWh/per area/per year, which allows us to predict how much solar power can be generated in a given region. Germany, the world’s leading producer of solar energy, actually experiences a lower rate of solar insolation than any other state in the United States, except Alaska. Despite these lower levels of sunlight in places like Germany and Spain, solar technology has advanced to the point that it’s still highly effective at offsetting traditional energy consumption. This data proves that even the Northernmost states of Wisconsin, Minnesota, and Maine can consider solar as a real alternative to nonrenewable energy sources.

Another common misconception is that even if solar power is viable in the summer months in Northern parts of the US, it will be virtually useless in the winter. However, US rates of solar insolation during the wintertime still allow for solar power to be cost-effectively generated in cold-weather states. Winter is also a time when energy costs and energy usage typically goes up, making solar power an ideal solution for offsetting those increases. One of the benefits of grid-connected solar systems is that they produce renewable energy for the entire community, not just the operations that utilize those systems. When enough homes and businesses in a given area go solar, energy costs for the community as a whole go down, allowing families running on tight budgets to have an easier winter.

Overall, the impressive levels of solar energy produced on an annual basis far outweighs the reduced production rates in cold weather months, and combined with the monetary incentives available to

businesses, manufacturers budgeting for high utility costs could realistically save hundreds of thousands of dollars just from offsetting a portion of their total energy expenditure with solar.

Another perceived structural barrier that impacts manufacturers specifically when it comes to installing solar panels is the incompatibility most solar systems have with flat rooftops common on warehouses and plants. A: Darex is a 4th-generation family owned company in Ashland, Oregon. For over 40 years we have been creating industry-leading sharpening tools here in the USA.

A: Darex began in 1973 in Beecher, Illinois. The D, A and R of DAREX past year? are the initials of three generations of the Bernard family; David, A: This past year the American market has been good. The economy Arthur and Richard Bernard. David and his father Richard founded Darex. Grandfather Arthur Bernard, who earlier founded the Bernard Welding Company, contributed his energy and guidance to Darex.

In 1978, Darex relocated to Ashland, Oregon where we are located today. In 2012, Matthew Bernard became the fourth-generation family owner of the company. .

Q: How has Darex changed through the years?

A: Innovation. We have gone from all manual machines that required tooling to now having a fully automated 4 axis CNC Drill Sharpener.

Monitoring Health Unfortunately, early versions of the EcoCFlex Classic robotic washers were having sporadic problems heating water. That’s the job of up to two large immersion heaters located in the bottom of a tank holding as much as 1,000 gallons of water. Ecoclean uses various size heaters in its washers, from 8kW to 90kW, drawing three-phase 480 VAC. Each heater comprises several heating elements connected with a fuse and a simple on-and-off contactor to energize them. The washer tank water can take from 1.5 to 2 hours to heat, depending on the washer model’s tank size.

pulling less current than it should. But operators were finding it hard to identify the offending element, forcing a technician to go inside the tank, draining all the water, forcing a refill, and do the needed troubleshooting and repair.

The task could take the better part of an entire work shift, slowing down production, if not stopping it altogether. According to Les Brumar, Ecoclean’s manager of Controls Engineering, the heater failures were occurring often due to damage from the coarse debris that would accumulate at the bottom of the tanks on top of the water heaters.

“Our customers typically put two washers on a line,” he explains.

“The first is a primary wash, which cleans a lot of large refuse, such as aluminum or cast-iron shavings, from rough broaching and drilling operations. The second provides more thorough cleaning at the end of the line, but also accumulates debris.”

While the Ecoclean washers have a pump and filter to remove suspended particle matter, heavier debris from objects like 500-pound engine blocks and cylinder heads fall through a grate to the bottom of

the tank. The heavy debris is then cleared every few months as part of the washer’s maintenance schedule.

“One or two workers enter an empty tank, remove the grate and shovel out the debris,” Brumar says. “But in doing that, they can inadvertently damage the heaters. Even a small pin-hole in their housings can cause trouble, so we installed shields. But, sometimes, too, a combination of soaps and oils or coolants from prior operations would create a tar-like sludge on top of the heater elements, causing excessive heat at the elements and damaging them. Clearly, Ecoclean needed a better indication of heater performance in their industrial washers.

“Because the elements heat such a large tank of water, we initially just monitored the water temperature and when it reached the desired set point, the heaters automatically turned off,” Brumar says.

“Since we expect it would take a pre-determined amount of time to heat a given volume of water, timers were the only way back then that we had to know the heaters were working properly,” he adds. “But we realized we had to figure out how to alert operators to an impending

heater failure, so they can manage the heating process with the other heaters inside a tank. That way, they could schedule preventive maintenance and repairs before an under-temperature situation slows down or shuts down an assembly line.”

Improving Operating Visibility Seeking a solution, Brumar first contacted Ecoclean’s heater supplier.

They suggested that the thermocouple in each heating unit be connected to a temperature controller for monitoring. An alarm contact on the controller could then alert an EcoCFlex operator as to whether a heater was working or not. Brumar and his team tried this approach but found it didn’t work.

“The problem was that the thermocouple device was mounted to only one of many elements inside each heater,” Brumar recalls. “So, while one element might be fine, others might not be, resulting in the heaters pulling less current and causing long heat-up times again. This delay would then create a bottleneck on the production line, causing customers to lose throughput.”

After finding the thermocouple solution insufficient, Brumar shared his vexing issue with his local Siemens representative, who suggested trying a Siemens SIRIUS 3RR Current Monitoring Relay to monitor the power drawn by each heater.

“It worked,” he says. “After all we had gone through to fix this issue we were elated to find a reliable way for our customers to tell if the heaters in our washers were working properly.”

Ecoclean’s industrial washers are now using a three-phase standard version of the SIRIUS 3RR current monitoring relay. In addition to motor loads this relay can monitor multi-element heater loads and detect single element failures and alert maintenance prior to subsequent failures which lead to extensive downtime and repair.

It provides a visual display for operating and diagnostic messages.

The relays are directly mounted to a Siemens 3RT contactor and can also be mounted on DIN rail when using third-party contactors. In turn,

they can communicate with the washer’s third-party PLCs. If analog current monitoring is desired the 3RR Current Monitor Relay with IO Link can be used.

“We chose the size of the SIRIUS 3RR relay that’s appropriate for a washer heater’s current range, then set the minimum amps, and if a heating element falls under that, we alert the operator to a problem,” Brumar says. “Take, for example, our 45kW heater. It should pull 52 to 54 amps, so we set the monitored limit at between 48 and 50 amps and if while operating the heater current falls below 50, we alert the operator.”

Preventing Production Bottlenecks Today, Ecoclean uses the Siemens SIRIUS 3RR Current Monitoring Relays as standard components in all its robotic washers to keep operators informed of their unit’s water heating performance. But the big benefit of the Siemens SIRIUS 3RR relays goes to Ecoclean’s customers.

“Now, if the Siemens 3RR relays show diminished or no amps being drawn, a plant electrician can check for blown fuses or open elements that are operating at reduced power and therefore causing long heat-up times,” Brumar says.

By adding this capability, Ecoclean’s washers can help a factory support condition-based and predictive maintenance models. That’s because each washer can have up to two large immersion heaters and heat-up times are proportional to how many heating elements are working at any given time.

“If a tank heater loses a few elements, it might extend heat-up times by several minutes or even hours,” Brumar says. “But at least the operators are aware that those heaters will need repair soon or that sludge might be building up. They can then schedule interim maintenance inside of our washers’ required maintenance windows.”

Brumar points out the value that the added visibility provides: “By knowing some heaters have failed or are failing because their drawn

in the Automotive Industry in 2018

ew data-driven services, strong light-weight materials and a rapidly built out infrastructure for EVs (Electric Vehicles) are trends impacting the automotive industry the coming year.

1) Service revenue in Automotive will increase by 30% during 2018 When German car manufacturers Opel first launched in 1863 they made sewing machines, switching to cars in 1899. Peugeot milled corn and then steel for eighty years before turning their hand to cars in 1891. So, although it’s sometimes seen as conservative, the auto industry has change woven deep into its DNA. Today’s automotive leaders need to show the same resilience, agility and adaptability so as not to fall behind when their competitors invest in new digitally-driven services.

Take the Schaeffler Group, one of the world’s largest suppliers of bearings, clutches, torque converters and transmission systems to the automotive industry. In 2016 it sold automotive parts worth US $10.88 billion and announced a new digital strategy for its automotive operations. In October 2017 Schaeffler acquired autinity systems GmbH, a German IT company specializing in digital condition monitoring and machine data recording.

Schaeffler CEO Klaus Rosenfeld said to US trade weekly Automotive News, “The scenario we prepare for assumes that in 2030, globally, 30% of the 120 million vehicles produced in the world could be purely battery-driven. Change is nothing new to us. We have great experience with changing our product portfolio with new technology.”

And Schaeffler is not alone. One IFS client, a major automotive supplier, recently finalized an important new contract in which it not

only produces and supplies parts for the OEM, but collects data from the parts too, using it to carry out aftermarket services for dealers. This includes providing data for spare parts that may be needed for recalls and completing the spare parts documents directly at the dealers.

If it sounds futuristic, think again. The supplier starts implementing the contract in one month’s time. But it is a radically new scenario.

Going from just producing components to producing customer schedules, and handling and managing spare parts throughout for the OEM, including warehouse management, requires connected business systems and thinking. But as Klaus Rosenfeld points out, the clock is ticking.

Start today.

Tomorrow will be too late Today’s gasoline cars typically require around 30,000 parts. EV cars require around 10-12,000. Britain and France will both begin phasing out gasoline cars by 2040, Paris has said it will ban gasoline cars in 2030, India wants all EVs by 2030. For manufacturers of components like exhausts (that don’t even exist in EVs), servitization is a lifeline. But they need to start counting backwards from 2020, 2030 and 2040 today—and get ready. It takes time to integrate the kind of enterprise software that will ensure the agility and capacity for this change.

Waiting is no longer an option.

2) New lighter, stronger materials like CFRP will be the new silver bullet What’s it going to be—lightness or safety? And why can’t we have both? Well, we can. But for many years automotive manufacturers have faced a dilemma, as they’ve tried to satisfy conflicting demands: One for lighter vehicles, that produce less CO2 emissions, and another for safer vehicles, that, paradoxically, require heavier components.

In 2018, we will see an accelerating uptake of a new generation of materials that are lighter and safer—meeting tougher regulatory demands for safer vehicles that simultaneously emit less CO2.

Materials like aluminum and high-tensile steel will become standard.

And the exceptionally strong, safe engineered plastic CFRP (carbon fiber reinforced plastic), currently used mainly in sports cars, will start to be used more in other vehicles. Also called carbon-fiber laminate, CFRP is made of woven layers of tough, almost pure carbon fibers, bonded by a hardened plastic adhesive like epoxy resin.

Increased R&D in CFRP will bring down costs The new materials are expensive. A new study from Goldman Sachs, Cars 2025, shows CFRP is currently 40 times more expensive per kilo

than normal steel. Plus it takes more specialist skills and equipment to produce. But developers are collaborating with universities across Europe on research in new plastic and carbon laminate materials.

As uptake in regular vehicles accelerates, costs for high-tensile steels and aluminum could well fall, and ultimately the cost of CFRP too will come down as new production methods emerge. What will not change are regulatory demands on emissions and safety—and these materials are the solution to that.

3) 1 in 4 new cars will be an EV by 2022, and complete electrification could occur by 2027 Recent fluctuations in the fortunes of EVs are important, with 7.7% fewer EVs being sold in 2017 than in 2016 (when, famously, sales passed 2 million worldwide). The overall trend toward wider EV uptake is solid. But even in in China, where a strong, central government has legislated clearly for EVs, two major roadblocks remain: a lack of standardized charging stations, and battery capabilities.

China leads in the number of charging stations it has, with approx. 150,000 public charging points, and plans to install enough to support 5 million EVs by 2020. But lack of standardization on the ground presents a big problem for customers. A September 2017

Citylab article dives deep into how China handed out subsidies to a wide range of private companies to build charging stations. The result being that almost every station uses different payment models and takes anywhere from one to eight hours to recharge a vehicle, depending on its operator and which of the dozens of EV manufacturers it serves.

One Chinese hybrid consumer said, “I’ve tried charging my car away from home, but couldn’t, either because the charger head would not fit, or I had to buy a pre-charged card.”

It’s a clear warning to regulators, government and manufacturers that even in countries where EVs are actively being promoted, without standardized charging, EVs could take longer than previously predicted to reach their market potential. Batteries too remain an issue. Accelerating research into hydrogen fuel cells and recent Japanese government targets to significantly bring down the cost of fuel cells by 2025 are all encouraging. And the business potential for battery development too, estimated currently at US $240 billion, remains huge, and hard fought for. But right now there are no clear winners.

Manufacturers and OEMs need to keep their eyes on the big picture. A McKinsey July 2017 report on the car industry in China found sales of locally produced EVs would grow.

“The domestic industry’s growing production share of EVs rose from 18 percent in 2016 to 23 percent in 2017, providing proof that Chinese brands may increase their presence in the EV segment as more car buyers recognize that Chinese carmakers produce acceptable EVs.” And McKinsey continues to keep China at the top of its Electric Vehicle Index. So the time has come for EVs. But batteries and standardized charging remain serious bumps in the road, holding up the speed of development the industry had previously aimed for.

The taps cover all tensile strengths from 43-200 kpsi.
