From the Editor 2020 has been, for many, a year of uncertainty.

While the industry continues to face the impact of COVID-19, there is positive news as we head into the fourth quarter. In the latest consumption report from the U.S. Cutting Tool Institute (USCTI) and AMT – The Association for Manufacturing Technology, September’s cutting tool orders were up 14.7 percent from August. Manufacturing technology orders were also up, with $373.7 million spent in September. The manufacturing and fabricating industry continues to steadily improve.

I think it is important to acknowledge the impact this year has had on each and every one of us. Some had projected a potential 40 percent loss in orders back in March and April, and while that doesn’t seem to be, thankfully the case, we are still facing the same threat and uncertainty in 2021. As of this writing, there have been 11.2 million cases in the United States, and we can only assume that for some time into the next year, and until one or multiple of the vaccines being developed are readily available, that number will only grow.

As a business that is often essential, manufacturers, fabricators and metalworkers are already in a prime position to use this time to position their business to meet the demands of a Post-COVID-19 world. TALKING SHOP WITH: Pat Boland — Co-Founder and Managing Director, ANCA Group Could you give us a brief overview of how you and Pat McCluskey came to found ANCA in 1974?

We were working with minicomputers at the time and got the idea of modifying them to direct simple operations on the NC machine tools that were then available, effectively developing early versions of today’s CNC machines. We quickly realized that Australia, where we are headquartered, wasn’t the most productive place to market this technology, so we were lucky to have a colleague in the United States who introduced us to machine tool OEMs who incorporated

the controllers we were developing into their cutter/grinder machines in Indianapolis. This was in the early eighties, and by then we’d realized we wanted an end user product of our own, so we designed and manufactured a CNC cutter/grinder prototype that we took to IMTS in 1986. We sold that machine, learned out lessons from the experience, and began improving our product. We felt like our concept was sound, designing software to measure grinding cutting tools in process, if we could only streamline the technology and find the right markets.

When Pat McCluskey and Pat Boland founded ANCA over 40 years ago in 1974, they purchased a mini computer for $4,000. Their basic idea was to replace the hardwired controls of the time with a standard computer. Adding the computer to NC thus CNC resulted in a much more powerful and flexible technology than the hardwired logic designs that were current at the time.

So the U.S. was your first target market? How did things evolve from there, in terms of your distribution model in North America and around the world.

Yes, we definitely targeted the States initially, and we tried distributors and sales representatives at first, but that approach just didn’t seem right for us, or for them. So we decided to establish ANCA subsidiaries throughout the U.S. based on our existing location in Detroit, Michigan. That allowed us to build our strength and reputation, eventually spreading into areas around the world, including Europe, the U.K., Germany, China, Asia, and elsewhere.

Primary manufacturing still takes place in Melbourne, Australia, but we also have facilities in Thailand and Taiwan.

Could you name some technological milestones along the way that have been particularly important to ANCA’s success?

I would have to say that in-machine probing of grinding cutting tools was one of our first big game-changers. We really led the way in the area. And then, in 1991, when we began developing 5-axis controls that synched with robotics, the industry really took notice. It was an acknowledgment that machining systems and technologies were starting to merge, and that it was important to start thinking about them holistically instead of just as component and separate processes. Then I’d say 3D simulation of the complex geometries of various cutting tools brought design forward lightyears into the future, as did the shift from ball screws to tubular linear motors

in terms of increasing both accuracy and machine life. When you add to that servo-drives that monitor and control internal machine temperatures, long-term machine stability is increased significantly.

Looking back to those early years when you and your partner invested $4,000 on a minicomputer to get this whole enterprise off the ground, what surprises you the most?

I suppose that ANCA is now a thriving business with more than 1,000 employees, and that we’re now a well-known manufacturer of CNC grinding machines, motion controls and sheet metal solutions around the world. We’ve managed to maintain our roots here in Melbourne, where it all started, even though we export 99-percent of our products to customers in 45 countries around the world. I think that's a pretty interesting business model, and one that neither Pat nor I could’ve imagined back when we first got started down this path.

TALKING SHOP WITH: Mary Ellen Doran — Director of Emerging Technology, AGMA Describe the professional path that’s led you to focus on emerging technology for the AGMA. I studied formal graphic design in college. When I joined the AGMA about 10 years ago I was hired to run their website. At that time content was king on websites. Creating a digital newsletter was a natural evolution, but the challenge was that content couldn’t be gathered automatically. The term “gear” is so broad that you couldn’t utilize Boolean search techniques, it had to be done manually, so I started reading everything about the gear industry that I could get my hands on. I was big into analytics and started monitoring the content our members clicked on, which led me to start dropping in more technology articles to gauge their reaction. When the AGMA Board went through a big strategic plan, emerging technology was a natural place to look to the future for the industry. They created the new position, offered it to me – and I jumped at it. It was a huge challenge in the beginning, but after three years I feel that we have established something of benefit for the member companies.

How do you manage to stay plugged into such a vibrant, constantly-changing landscape?

By reading textbooks and university papers on everything from 3D printing and electric drive technology to cybersecurity and ERP software, all as it pertains to the gear industry. I live in Cambridge, Massachusetts, so I’m able to attend conferences and seminars at MIT as well. We created a plan that included inviting content specialists to lead each of the emerging technology committees.

These individuals help guide me in terms of the value of new technologies to gear manufacturers as well as the trends I’m looking to identify that might hold potential for our industry. And that’s an important distinction I’d like to make: something can happen once and it’s very interesting, but when it happens more consistently it could develop into an industry-wide trend. We are looking for trend lines, not trade secrets.

At the same time, how do you stay abreast of the knowledge required to understand it all?

Beyond the excellent resources we’re so lucky to have onboard, I rely on industry leaders in their particular areas of expertise to guide and inform me. I do what I can to “learn the language,” if you will, and the general parameters of their technology, but I’m upfront and sincere in my desire to learn more, and the generosity I’ve encountered is truly gratifying to witness. People generally love talking about their work, and the knowledge they’re willing to share allows us to pass that along to our members.

What channels have you identified as the best means of conveying your findings to AGMA members, and to your wider audience?

Our digital newsletter, which is delivered via email, provides a weekly way to keep our members informed. As I’ve mentioned, the material each issue contains is hand-picked based on reader interest, so we hope they’ll find the content to be well-targeted and

succinct. The emerging tech articles are posted on the website.

We have enlisted speakers, host webinars, and produce white papers from these committees. We have also taken our members on tours of technology on show floors, like at RAPID in 2019.

thing that really helps me stay focused is the active involvement of AGMA members in our work in Emerging Technology. I feel like we’re working together for the benefit of the entire gear manufacturing industry.

Is it challenging to avoid getting carried away about a company, technology, or process that has caught your attention?

My career has been working in associations where the general rule is never to play favorites. I apply the same instinct to emerging technology work. Yes, some of the things that I get to see are so cool, and I have met some really great people. But my role is to inform the membership about these technologies. So, I believe in letting the facts drive the narrative. I get calls from members asking me for recommendations on IIoT solutions; or members looking for information on 3D printers. It is my job to tell them what I know in an unbiased way and let them find the best solution for them. One

TALKING SHOP WITH: Nicole Wolter — President & CEO, HM Manufacturing Tell us a little about the company’s background, and also the path you’ve taken toward attaining your current position.

My father, Kenneth Wolter, founded the company in Wauconda, Illinois, in 1979. He wanted to produce innovative power transmission components such as gears, timing belt pulleys, splines, shafts, chain sprockets, sheaves, and other related parts. He is currently our COO. I studied chemical engineering at the University of Kansas, but my real education began when I joined HM in 2009 and set out on a self-designed curriculum in manufacturing. I started out in shipping, receiving, and inventory then moved on to purchasing before becoming a production manager, and then an account executive. Six years later I was named vice president of operations before becoming president and CEO two years after that.

That was a pretty well-rounded training program on the business side of how HM operates.

But you also worked to understand machining at the operational level.

I needed to understand the mechanical side of things. I’d grown up around manufacturing, of course, but I needed some hands-on experience, so I began working toward various licenses and certifications, beginning with AutoCAD Design, which I received in 2017 from Harper College. From there I moved on to the National Institute for Metalworking Skills (NIMS), where I studied Measurement,

Materials and Safety, as well as becoming a CNC Milling Operator.

I completed my training for both in 2018. So that is why I say that my education has continued throughout my career, as it still does today. We are a vibrant group of people here at HM. We’re motivated, curious, and we’re constantly challenging each other in positive ways that benefit the company, and especially our customers. It’s a very unique and innovative environment and one that I thoroughly enjoy.

You are known for your civic and professional activities both at the local and national level. How do you find the time, and what motivates you?

I think it’s right in line with what we’ve just been discussing. I’m a “Type A” person, and I enjoy challenges. I like being surrounded by other creative people, and I want to support the manufacturing industry in any way that I can. I serve on the board of the National Association of Manufacturers, as one example, and the Technology and Manufacturing Association as another. Closer to home, I’m on the board of the Illinois Chamber of Commerce, and an advisory board member to McHenry East High School. What unites all these efforts is a desire to awaken young minds to the possibilities that exist when you consider a career in manufacturing.

It’s important to be a mentor.

If you can reach a young person right at the time when they’re overwhelmed by all the directions they can choose in life and at least

make one path clear, then you’re really making a difference. Looking back, I think we all can relate to that. It’s also why we established the internship and apprenticeship programs at HM; but only part of the reason. The other part is that we benefit from the energy these young people bring to our enterprise – their enthusiasm and fresh

Forging Opportunity in the New Year

T

aking care of any necessary equipment repairs, rebuilds or remanufactures now ensures that forgers and manufacturers will be ready for the economic rebound in 2021 In the forging industry, the recent economic slump, disruption of the international supply chain and consolidation among forge operations has created a potential opportunity for domestic operators to pick up new business in 2021.

However, forgers must be poised to satisfy demand, as well as take advantage of additional business that gets reshored as North American manufacturers look to shorten lead times and the supply chain with domestic suppliers.

So, forgers looking to rebound in the new year would be wise to consider the proverb, “Luck is what happens when preparation meets opportunity.” With this

in mind, many forgers are now wisely taking this time to prepare for opportunity.

This means re-evaluating their processes and seeking out new ways to improve production efficiency as part of their post-crisis rebound and recovery strategy.

To the extent funding is available, that includes finding fast, economical ways to repair or acquire equipment that will enable production at higher volumes. For the far sighted, it can also mean rebuilding or even remanufacturing equipment to take advantage of high-production, labor-saving automation.

Rapid Repair Scheduling necessary repairs is the obvious first step to be ready for an economic rebound in the new year.

“The most immediate and economical option is to repair existing or

out-of-commission units to get them up and running to spec with greater efficiency.

This can be as simple as replacing parts that are worn, out-of-tolerance, or broken to bring the machinery back online,” says Ken Copeland, president of Ajax-CECO, a manufacturer of forging equipment since 1875.

In recent years, the company has continued to expand into a one-stop, expedited domestic source for forging equipment with the acquisition of Erie Press Systems under parent company Park Ohio (NASDAQ: PKOH). As a result, the company is now the largest OEM forging equipment supplier in North America.

According to Copeland, the most needed repairs on forging equipment usually involve perishable items that are common to every machine, including friction plates and driving plates for

presses and upsetters, or piston heads, rods, rings and packings for hammers.

He says that the parts for these most needed repairs should be in stock at reputable domestic suppliers.

“However, forging operations can still get into trouble when a part they need to replace was built decades ago and the forger doesn’t know if the OEM is in business or if a drawing of the part exists,” he points out.

According to Copeland, when forgers end up sending parts to machine shops to be reverse-engineered and machined, problems occur. Machine shops often do not have access to critical specifications about high wear parts including the material grade of the steel, the heat-treating process utilized and tolerances that all were engineered specifically for that piece of equipment.

“The result can be parts that prematurely wear or fail,” he cautions.

Instead, it is often a better choice to rely on OEMs like Ajax-CECO, which offer stocking programs for long lead time items such as main gears, eccentric shafts, rams, etc. that are usually not

stocked by forgers due to the cost. In this type of program, the part is held in inventory for the forger. The forger pays a percentage of the cost and then the balance when they take possession of the part – even if years later.

According to Copeland, a custom stocking program with minimal up-front investment can eliminate months of down time due to long lead time parts. Instead, multiple machines with parts of similar size and design can have the parts manufactured to a semi-finished state in preparation for use with any of the machines. When needed, the exact dimensions for the down machine can be provided so the part can be completed to spec, ready to install.

With the economy still down, however, most forgers are less comfortable with placing a purchase order for a new machine that may take one year to deliver. Instead, they want more economical options that can be brought online quickly.

In this way, a rebuild or remanufacture of existing forging equipment are still feasible options. A plus to this approach is that high-productivity, labor-saving automation can be added.

Expedited Rebuild and Remanufacture When the scope of work goes beyond repair, a machine rebuild is an economical, accelerated option to bring additional equipment online.

“Depending on the scope of the work, equipment rebuilds are ideal because the process can take as little as a few months to be operational. In a rebuild, all high wear items such as bearings, bushings, seals and liners should be replaced to get the machine in good working condition,” says Copeland.

According to Copeland, rebuilds can be performed on-site or the unit can be shipped to the OEM’s manufacturing facility, which reduces the rebuild costs.

Once there, the machine is completely disassembled, cleaned and inspected. Upon completion of the inspection, a report of findings is submitted to the customer that includes a list of missing components as compared to the “as-built” Bill of Material; findings of concern that might impact operation; and a description and pictures of the general condition of the parts. This comes along with a general scope of work and price estimated for the rebuild and re-commissioning of the machine.

If even more extensive work is required, remanufacturing the equipment can still save time over buying new.

“Remanufacturing basically means stripping down the machine to the cast frame and replacing all the internal parts,” says Copeland.

“With a remanufacture, you save time having a new frame cast.

Remanufacture can be completed faster than buying new at about 85% to 90% the cost, and would usually carry a new machine warranty.”

One of the advantages of rebuilding or remanufacturing forging equipment is that the scope of work can also include adding significant automation upgrades.

Many of the tasks that are performed manually – such as moving heavy steel rods, pipe and other stock in and out of equipment – can be automated. This could be with the mechanical “hand” of a robot or by integrating servos that can lift, insert and deposit materials. Even tasks such as automated tooling changes can be completed with the push of a button.

Automation creates a safer environment for forging operators and increases productivity. "By automating forging operations to perform some of the tasks of a human operator, productivity can increase from several hundred pieces per hour up to 3,000,

depending on the type of products being forged. At the same time, it gives the plant the ability to maintain recommended social distancing," says Copeland.

“It is hard to find employees here in the Pacific Northwest, because aerospace is such a large volume,” says CEO of Tool Gauge, Debbie Lee. “We have a great opportunity here with bringing in the cobots, because we’re now looking for a different type of employee than in the past. Before, we were hiring for machine operators, people that would just stand, swing a gate and pull parts off the press. Now, with the robots coming in, we’re looking for that type of employee that is going to be able to do the programming and set the robots up and work alongside the robots.”

Universal Robots Helps Tool Gauge Double Production of Plastic and Metal Aerospace Components Despite Labor Shortage

acoma, Washington-based Tool Gauge manufactures precision metal and plastic components and assemblies for the aerospace industry, but producing these labor-intensive products in a tight hiring market presents significant challenges.

With long-term customer contracts that can’t be renegotiated, Tool Gauge turned to automation to help mitigate and contain labor costs. Two collaborative robots from Universal Robots accomplished that goal, while also decreasing scrap and improving product quality.

And while reducing the need for additional workers for repetitive, undesirable jobs, Tool Gauge also found new opportunities for employees to add value, improve safety, and gain job satisfaction.

Jim Lee, Tool Gauge general manager, faces the stark realities of doing business in a global market. Even though the company is close

to many of its customers in the Pacific Northwest, those customers can do business anywhere in the world, including in much lower-cost labor markets. “It became clear to us that the way that we can compete is not by adding more bodies but by adding more technology, and then adding more value using that technology,” Lee explains. The company’s fixed-price contracts can extend for five to seven years, without the ability to renegotiate even if labor costs increase. Tool Gauge needed to build in efficiencies—and found that cobots from Universal Robots (UR) were the perfect solution.

Lee describes the three key advantages of UR’s collaborative robots. “We chose Universal Robots because number one, they are cobots: We were always kind of afraid of using automation because there’s a huge capital investment, but that isn’t the case

with the Universal Robots. Two, we were concerned about walling off portions of our manufacturing to put in automation cells, which we don’t have to do with UR. And three, we can configure the UR cobots to do hundreds of different things; they’re highly configurable and they’re easy to move around. So for us, it was really the only solution.”

UR Cobot Implemented in Metal Machining Application Drives Immediate Return Tool Gauge installed two UR cobots to address repetitive, high-labor applications in both its metal and plastic parts departments. Tool Gauge manufacturing engineer Steven Ouzts explains, “Any time you work with glue, there are so many variables that can negatively impact the results of your product, so we wanted to switch away from humanapplied gluing to robot-applied gluing to take advantage of the repeatability that a robot gives. Our scrap rates are reduced from 15 percent to just three percent.”

General manager Lee adds, “What I thought would be one of the most difficult assembly operations—using a robot to apply glue on a very complex surface—works very, very well.”

Beyond the labor savings, Lee also emphasizes the quality and consistency of the robotic bond, and the fact that it gives operators time to inspect the bond rather than just producing the part as quickly as possible.

Not only was it difficult for a human operator to dispense glue exactly the same way every time, potential injury was also a concern. Ouzts explains, “The area the glue needs to be applied is incredibly narrow, so over time, operators were seeing fatigue in their hands.” This fatigue is now a thing of the past. “It’s very nice having the Universal Robot in that cell because of how safe it is.

You don’t have to worry about injuries resulting from this cobot,” says Ouzts. According to CEO of Tool Gauge, Debbie Lee, the

company has experienced additional savings through a decrease in repetitive motion injuries. “We have seen a reduction in the Labor and Industry claims on our production floor, as robotics take over these monotonous tasks,” she says, adding that the robots have enabled Tool Gauge to appeal to younger workers, providing a hiring advantage for recent grads who want to work with exciting, interesting technologies. “Working with the cobots is something that they enjoy, it’s more of a skilled hobby, rather than just coming in and running a machine.”

Easy Programming Key for Workers Without Robot Experience Before the Universal Robots, manufacturing engineer Ouzts had minimal robotic experience—just some time in college using a traditional, non-intuitive SCARA robot. The easy UR programming experience was a huge benefit. “When switching to Universal Robots, the intuitive nature of the graphic user interface is what really drew me in,” he says. “I really appreciate how all the terms in the software are in layman’s terms. I can understand them a lot easier and know exactly how the code runs from start to finish, and I get very good positive feedback graphically of what my actions will cause the robot to do.”

To help deal with glue inconsistencies, Tool Gauge paired the UR5 robot to a Nordson two-part adhesive dispenser, which dispenses at the same pressure every time. This, combined with the robot’s repeatable tool path to apply glue to the work piece, provides consistent results every time.

Another benefit of the Universal Robots is how easy it is to connect digital and analog input signals to a control box. Ouzts found that using the proximity sensor was as easy as plugging the wires into one of the 12-volt digital inputs, selecting it from the I/O screen on the UR3’s teach pendant, and waiting for a signal from the sensor to tell the cobot when it’s time to pick up a part.

Employees Welcome Cobot Colleagues One of the first reasons Tool Gauge looked at automation was to address serious labor shortages. The company was looking at the need to hire as many as a hundred new employees who simply weren’t available in the tight Pacific Northwest labor market. With the UR cobots, the company is able to cut that number in half, while being able to hire workers for jobs they want. Lee says, “We found out that the people that were doing the jobs that the robot would do were really happy not to have to do those jobs any more. I think that we’ll be ordering a lot more because people enjoy working next to the robots. They’re just fantastic, and they’re quiet, and they’re very predictable in terms of what they produce and the number of things that they can do. If you ask all of our employees if they would have any concerns about working next to a Universal Robot it would be emphatically, “Absolutely none.”

ROI Much Faster Than Anticipated With Future is Ripe for More Cobots In the aerospace industry, where product designs can remain unchanged for twenty or thirty years, expectations for return on capital investment is longer than many other industries. Lee initially thought that a three- or a four-year return on the robot investment would be good. He was pleasantly surprised by the Universal Robots, seeing 50 percent ROI on the UR5 within the first quarter of production, and similar for the UR3, and with expected payback for both robots under a year. “We’re very thrilled with that,” he states.

The cobots’ ability to be easily moved and reprogrammed for additional processes, with easy changes of end-of-arm tooling, lets Tool Gauge look at a wide range of tasks where cobot advantages can improve processes and output. For instance, traditional robots on injection molding machines could be replaced with cobots, and cobots could tend presses and other machining tasks, as well as final assembly.

As easy as it is to move the cobots to new applications, engineer Ouzts is looking forward to bringing in more Universal Robots to take on additional high-volume jobs, including one for riveting and assembly. “One particular part requires twenty rivets to be installed, and since it’s so high-volume, we immediately saw an application for a robot right there,” he says. “We can have a semi-automatic rivet

gun attached to the end of the arm that can do all the riveting for us.

We plan on doing this at the injection mold press, so this part never has to leave that area for secondary operations.”

Ouzts sounds somewhat surprised as he explains how much he enjoys working with the robots. “It’s nice being a part of the future,” he says. “It’s certainly the direction most manufacturing is heading, and I just like seeing everybody else’s faces light up when they see it in operation.”

The SINUMERIK ONE Dynamics packages are available in three different variants: ONE Dynamics Operate, ONE Dynamics 3-axis milling and ONE Dynamics 5-axis milling. The software functions contained in each technology package support users from machine-oriented programming in the job shop to high-performance machining of CAD-CAM-programmed workpieces with high surface quality.

British luxury watch manufacturer Bremont made the most of Sandvik Coromant and DMG MORI’s strategic partnership as it introduced a turnkey manufacturing cell to double capacity at its factory.

uxury watchmaker Bremont Watch Company is a true British manufacturing success story. Founded by brothers Nick and Giles English in 2002, the company specializes in the manufacture of certified chronometers for the aviation sector. These watches are assembled, as well as shock and quality tested, at the manufacturer’s dedicated headquarters in Henley-on-Thames, Oxfordshire, UK. Production of the main components, such as stainless steel backs and casings, takes place just a few minutes' drive away.

High demand and the launch of six new watch designs meant that Bremont’s production capacity had to be increased. To achieve this, the company purchased an NTX 1000, a state-of-the-art 5-axis machining center from DMG MORI, which is equipped with tool packages from Sandvik Coromant.

The project was six months in the making, explains Mathew Bates, a machine tool investment specialist from Sandvik Coromant’s
