Editor's Choice SERVING AMERICAN MANUFACTURERS FOR OVER
Recent times have seen a certain reinstatement of “the way things used to be.” Trade Shows are being held again, international travel is becoming easier, and unless we see a reemergence of the Covid virus in the fall and winter, we just might be emerging from beneath that dark cloud. Trade Shows, in particular, have been missed. The fact is that nothing can replace the experience of reconnecting with old friends, making new ones, and witnessing the evolution of machine tools, software technology, and cutting tools firsthand. However exhausting they may sometimes be, it is simply impossible to walk away from a well-planned show without dozens of new ideas swarming through your head. And, quite often, these ideas lead to revolutionary improvements in a company’s operational abilities involving automation, robotics, and Artificial Intelligence (AI), which includes machine learning. At the same time, the lessons we’ve learned while maintaining communication during the pandemic will not go to waste. In fact, they’ve led to companies redesigning their websites to be prepared for an increase in online commerce, embracing systems of outreach with customers and suppliers alike that are more efficient and cost-effective – enhancing direct contact without the need for accruing unnecessary travel expenses, for instance – and adopting automation, robotics, and process software that’s streamlined production, and much more. There is much to be learned in every new endeavor manufacturers pursue, but the trick is to keep your eyes open and be aware of fresh opportunities; can something learned in one area be applied to other operations? In other words, any knowledge gained can be used as fuel for improving many other aspects of your business, allowing you to be more agile and responsive as you work toward meeting your personal manufacturing goals.

systems for a major international provider of powertrain components. Powerful and flexible, the cam phaser test stand will be used for research and development on engine timing designs that improve engine fuel efficiency. Simulating an engine using an electric dynamometer is cleaner and safer than using an actual internal combustion engine and reduces the costs and time needed for cam phaser design testing. The custom built system is designed for use with cam phasers driven by oil pressure. The test system simulates different engine designs, simulating cam torque pulses using two high speed low inertia AccuDyne™ AC Dynamometers and the industry-leading DynoLAB™ data acquisition and control system. One dynamometer drives the timing chain as if it were the engine, while the other simulates cam shaft torque pulses. Parts for testing are mounted in a thermal chamber that can be run at temperatures ranging from -40 to 150°C. This enables engineers to simulate temperatures encountered by those starting engines in all climates. The system controls oil pressure to advance or retard timing of the cam shaft relative to the engine. The SAKOR system features a 60 kilowatt dynamometers that can operate at up to 8500 revolutions per minute (rpm) to simulate the engine. A 235 kW ultra-low inertia dynamometer is used to simulate the high frequency torque pulses found on a cam shaft. The test stand can be easily adjusted, so it can accommodate a wide range of cam phaser designs. The DynoLAB™ data acquisition and control system provides reliable fully automated test procedures for all customer testing protocols. “SAKOR is dedicated to helping customers design the next generation of fuel efficient engines in ways that do not require huge expensive facilities to conduct testing of components,” said Randal Beattie, president of SAKOR. “To the best of our knowledge, ours is the first system capable of simulating dynamic cam shaft torque pulsing in real time and in a clean lab environment.”

Industry Spotlight
Shelly Shan Pushing Herself to the “Edge” at Siemens
A
s part of the digitalization group at Siemens and currently working with the machine tool systems business in Elk Grove Village, Illinois, near Chicago, Chunrong “Shelly” Shan is a digitalization software pre-sales engineer, primarily focused on the company’s advanced Industrial Edge technology. Edge brings machine tool users the ability to capture operational data from a machine or production line, feed it up to the cloud and analyze it in real time, in relation to a preset battery of monitored conditions. This technology, on a very practical level, enables the small job shop with a few CNC machines or a large production department with hundreds on the factory floor to maintain the highest levels of output coupled with consistent and constantly evolving manufacturing control, largely running through the algorithms in the machine’s control. Shelly finds such work very stimulating. “In my current role at Siemens as pre-sales engineer, my primary task is to help our customers develop customized programs based upon our Edge technology platform to improve their manufacturing productivity.” She cites a recent example of her work, where she developed a software application for a top U.S. automotive manufacturer to capture the high-frequency data from the CNC on their many machine tools, then send that data to what Shelly calls the “data lake” for production optimization. Through the use of Edge devices on the various machines, such data are extracted from the machine controllers and fed to that data lake. Shelly notes it was a very big challenge, since the end user’s data lake uses a very specialized, proprietary protocol not supported by the standard Siemens solution. “That’s where it got interesting,” she muses. Through a series of customized adaptations in the software, Shan was able to create a smooth interface between the data gathering and the host protocol, resulting in an optimal solution for the customer. One of the most significant challenges in Edge technology is something of a “too much of a good thing” scenario, as the power of Edge allows massive data sets to be gathered. The software needs to separate the data, prioritize it, compare it to preset levels or limits, then take the appropriate corrective action, all within milliseconds. Shelly Shan brings an impressive skill set to the task, as she holds a Master’s degree in computer science from Penn State, as well as a Master’s degree in Mechanical Engineering from Beihang University in her home country of China. She first worked for Siemens in China for 11 years and now four years at the company’s U.S. machine tool headquarters in Chicago. Shelly’s skills range from software development to AI, big data and cloud computing. She came to the U.S. when her family migrated.
14 | IMDQ |
Q2 2022
In reflecting on her reasons for entering the engineering field, Shelly states, “I think it involves a combination of my personality and my technical interests. I feel most comfortable and engaged when I’m solving problems for a customer. That gives me a lot of strength and Chunrong “Shelly” Shan. Digitalization Software Pre-Sales Engineer. Siemens confidence, as well as joy in helping others.” She makes mention of her mentor in China. “I had one colleague there who was simply good at everything! He could master technologies, problemsolve very quickly, and he was capable of numerous achievements simultaneously. His top skills were controller commissioning and debugging, as well as digitalization coding. I would say he definitely gave me a lot of help and guidance, as I worked to find the right directions in my career.” Shelly enjoys her variety of tasks in customizing Edge application development and she seeks to do further software development for Siemens. As a woman engineer, she notes there are both advantages and challenges. “Everyone tends to be very friendly to the often-lone woman in the room, which is nice,” Shan notes, also noting that it is sometimes difficult to talk to anybody about makeup or clothing styles. On the business side, she believes females tend to be more careful about details and can often communicate more easily with customers. The issue of work-life balance can also be a challenge. “Women often feel the need to take care of family as well as work, plus travel can be difficult, but I handle it. The company is also very supportive and flexible in helping me achieve my goals.” From her performance and track record in the industry with a major corporation such as Siemens, Shan seems to handle it all quite well. Asked where she sees herself in the coming years, Shelly observes, “I am sure I’ll still be working as an engineer and I’d like to make more contributions to the technology. I think the future for women in engineering is very bright and promising, as it will continue to drive the development of many technologies and improvements in our world.”

beauty of the human spirit. At a time when consumers want more customized products, PixelPaint is a game changer and allows any design to be replicated in a manner that is both sustainable and affordable.” ABB’s ground-breaking PixelPaint technology reimagines the paint application process and reflects the growing demand for sustainable personalization in the automotive industry, particularly in exterior paint. Multicolored car painting has traditionally been a laborious and costly process involving multiple stages of masking and unmasking, but ABB’s technology allows for a detailed, colorful, and exact replication of any design. Carefully controlled, the paint can be quickly applied in a single application. This breakthrough in the automation of the paint process opens the door to specialized and personalized designs to the automotive market. Influential automotive designer, Ian Callum, responsible for the design of the Aston Martin Vanquish and more recently the ground-breaking Jaguar I-Pace said: “There’s something very special about a car. People get emotionally attached to them and the importance of personalization is becoming stronger and stronger. In fact, I’m working with

customers who actually want the whole car designed in a bespoke way. So, this paint offering – with all sorts of new levels of individual design for a motor car – is incredible.” PixelPaint technology also enhances manufacturing sustainability, removing the need for masking materials and extra ventilation, which lowers emissions while saving water and energy. Coordinated by the firm’s RobotStudio software, the paint head tracks very closely to the vehicle body to ensure 100 percent of the paint is applied to the car with no airborne misting. Different paint colors are applied quickly, with the product only running through the paint shop once. For car manufacturers, this can halve the production time and reduce costs by up to 60 percent. To create the art car, ABB refurbished a Volkswagen SUV that was damaged in the catastrophic floods in Germany in the summer of 2021. Its recycling confirms ABB’s commitment to sustainability wherever possible.

Universal Robots Conquers New Automation Frontiers at Automate 2022 Universal Robots’ industry-leading collaborative robots was showcased in more than 30 booths, performing complex tasks that – until now – weren’t considered candidates for collaborative automation
E
xhibiting at North America’s largest show for automation technologies, Universal Robots was ready with a cobot cure for a broad new range of complex applications. These provided new opportunities for manufacturers who are plagued by the inability to ramp up production that requires complex TIG or laser welding processes as well as hard-to-staff tasks such as machine tending, dispensing, labeling and screwdriving. “Our application diversity at this year’s Automate speaks volumes,” says Joe Campbell, senior manager of applications development and strategic marketing at Universal Robots (UR). Adding new meaning to the term ‘Universal’, the characteristic light-blue jointed collaborative robot arms from UR were spotted hard at work in more than 30 booths throughout Automate 2022. Coming out of a record revenue quarter, UR is experiencing broad-based growth from many different segments such as welding, an application area that grew an astounding 300% in 2021 compared to 2020 levels. “Welding is the latest example of an automation frontier now conquered by cobots,” says Campbell. “As we first entered the market, few believed cobots could handle heavy-duty tasks such as welding. Fast forward to this year’s Automate and we have numerous welding applications showcased, reflecting the robust market traction we’re now seeing - not only handling MIG welding but also within more complex processes such as TIG and laser welding.”
Exciting new applications featured at Automate New collaborative TIG and laser welding systems meet stringent quality demands At Universal Robots Automate, Cobot Systems, a UR Certified Systems Integrator (CSI), launched the first commercially available IPG LightWELD laser welder guided and controlled by a cobot. “Laser welding enables dramatically faster welding, is easier to learn and operate, and provides higher-quality and consistent results across a wider range of materials and thicknesses with minimal distortion, deformation, undercut or burn-through,” says founder of Cobot Systems, Brian Knopp. Another new weld solution comes from UR CSI Melton Machine & Control Company, showcasing an enhanced
20 | IMDQ |
Q2 2022
version of the market’s first cobot-powered cold wire feed TIG welder, that enables the cobot to add both fusion and filler material to thinner material as it travels. “We’re seeing a really phenomenal reception from industries where the weld quality needs to show off the quality of the overall products,” says Glenn Archer, VP of sales and marketing, Melton Machine & Control Company, mentioning products such as exhaust systems on motorcycles or kitchen sinks. “Welds that you look at every day need a perfect visual appearance. Deploying a UR cobot in this process helps our customers achieve just that.”
First live press brake demo and easy-to-use mill automation system For the first time at a North American show, UR featured a press brake tending application at its booth. The Press Brake Operator Package from Mid-Atlantic Machinery showcased a UR10e on a modular parts cart with a machine tool interface and a zone safety scanner that ensures shop safety. Manufacturers looking for everything needed to successfully automate a CNC mill were intrigued by VersaBuilt’s UR+ certified Mill Automation System with a MultiGrip automation work-holding that allows machinists to easily add new parts. “If your CNC parts can be held with a vise, they can almost certainly be automated with a Mill Automation System,” says CEO with VersaBuilt, Al Youngwerth, stressing that the Mill Automation System is a standard automation system that requires no robot expertise or robot programming to use.
High-torque screwdriving and 360° gluing UR’s application-diverse booth featured zones for not only welding and machine tending but also assembly and packaging application areas. In the assembly zone,
companies with the need to automate high-torque processes got a hands-on demo on how UR+ partner Estic’s screwdriving solution can handle these tasks, using a patented pulse technology, which significantly reduces torque reaction and the wear on cobot joints. For assembling parts that require an adhesive, Robatech offered 360° Gluing, a UR+ Integration Kit that connects a UR+ cobot with Robatech’s adhesive application systems. The integration kit includes a holder for the application head and attachments for the heating hose on the cobot arm. Settings for the heating hose, the application head, and the melter can also be made easily using the cobot touch pad.
Inspection, box erecting, palletizing, and dexterous label applications The Robot Label Applicator from UR CSI Kolinahr showcased a UR10e in a tricky application, applying a label to the inside of a roll core. This demonstrated the dexterity of 6-axis UR cobots, which can reach places that are challenging for their human colleagues. Also in the packaging zone were UR+ partner Robotiq’s new Palletizing Solution that redefines ease-of-use, and the box EZ by Flex-Line powered by the UR5e cobot that erects multiple sizes of boxes. To ensure that the quality of manufacturing processes never fails, UR+ partner 3D Infotech showed automated robotic inspection solutions.,3D Infotech featured its
cobot-powered UMA Smart Station that can run complete 3D inspection tasks with a single click; Spotlight AR++, an augmented reality software for manufacturing environments; and PartID, a machine vision tool that allows non-technical operators and engineers to quickly validate the position and shape of an object.
UR+ ecosystem rapidly expanding Since UR launched UR+, the world’s first cobot ecosystem of 3rd-party components and application kits, the platform has grown exponentially. It now encompasses no less than 318 UR+ partners with 359 UR+ products certified for seamless compatibility with UR cobots. One of the UR+ partners, SCHUNK, will be featuring two EGP-C collaborative grippers on a UR5 in a machine tending application. After loading and unloading parts in the lathe, the UR5 will move the parts through SCHUNK’s new material-removal tool with a deburring brush, demonstrating higher utilization of the robot by completing deburring tasks between loading and unloading. Besides the many hands-on encounters at the show, attendees also learned about cobots at Automate’s conference agenda that included UR-led presentations on “Top 10 Questions to Ask a Cobot Supplier,” “Cobots & Welding,” and “Connecting Automation to Business Challenges.” INDUSTRIAL MACHINERY DIGEST.COM

The Top 5 Industrial Workflows that Automation Left Behind
Source: Vecna Robotics’ CMO Josh Kivenko
S
everal processes occur in the journey of a product from manufacturing to its final destination, and many of these processes occur within a company’s warehouse or distribution center. Several micro-workflows happen between the time a truck arrives at a loading dock to the time an order is fulfilled for either e-commerce delivery or shipment to a physical store. In many cases, these micro-workflows are still handled manually, with human workers utilizing heavy equipment such as forklifts and pallet jacks, as well as pen-and-paper forms and entry into a warehouse management system. While these “in-between” loads may not get much attention, they can gum up your total throughput, especially in today’s environment where affordable labor is scarce and ever-changing demand/supply patterns are pushing warehouses and factories to the brink. I’d like to take a moment to discuss the top 5 microworkflows that, so far, automation has left behind. Waste / Dunnage removal: In manufacturing and warehouse environments, dunnage removal is the process by which packaging materials, such as cardboard, bubble wrap, wadded or crumbled paper, Styrofoam, and inflated air packs are discarded. In an assembly line, the materials are often placed into a removal bin, which is then manually moved to either a recycling or trash disposal area. In warehouses, human workers often need to walk through storage areas and pick up discarded dunnage for further
24 | IMDQ |
Q2 2022
removal. Imagine if AMRs and other robotics systems can be utilized to autonomously move through a warehouse to assist with dunnage removal, or be programmed to move to a disposal area once a certain weight or capacity has been achieved? Workers would no longer need to manually walk around a warehouse or move carts manually to the disposal area. Empty pallet, cart, and tote consolidation: In picking and replenishment processes, individual SKUs are often picked to/from pallets of mixed cases, or carts with totes of inventory. Once these pallets and carts are taken through their full pick paths, the depleted carts, totes, and pallets are often consolidated in designated staging areas and need to find a way back to their original point of use to be reloaded for the next order. Using AMRs to automate the transport of these stacks of empty pallets and totes, or to bring empty carts back from packout to the start of the picklines, could allow your staff to focus on picking their next order instead of hauling. Pick-to-Packout: When picking orders for ecommerce fulfillment, a pick cart or pallet can often traverse the entirety of a warehouse. However, at the end of the pick list, the picker must always bring these orders back to packout for shipping, which is usually located close to the outbound docks – meaning they may need to backtrack across the entirety of the warehouse yet again just to drop off their finished orders. Automating this last leg of a pick cart’s
IMD – North America’s Manufacturing Resource for Industry Professionals Since 1986
journey using AMRs could save pickers valuable travel time and allow them to immediately start picking their next order instead of pushing a heavy, fully loaded cart all the way back to shipping. QA to Shipping: Similarly, when picking mixed cases and building rainbow pallets for store replenishment, these orders are often staged in a QA area for final inspection prior to being fully stretch wrapped and staged for shipping. QA stations are also used in parcel sortation and fulfillment centers to handle exceptions or packages that were flagged by automated sortation and other conveyor-based equipment for further processing. Using on-demand AMRs to shuttle orders away from the QA station once processed could free up ton of space, allow your staff to focus on inspections, and/ or take away these small distractions from your other material handlers. Receiving to QC: On the opposite side of the warehouse, there are many instances during the receiving process where a certain delivery is flagged and must be pulled away from the rest of the inbound orders for further inspection and quality control. Instead of wasting your receiver’s or a forklift driver’s time to pull these pallets, using flexible, imagine if on-demand AMRs could allow both of your resources to focus on their core value-add tasks of unloading and receiving trailers instead of moving a pallet to the corner of the dock for QC.
And one bonus workflow for good measure. Lineside to Rework: Finally, a similar process can occur during the manufacturing process, where a defective part or component may not pass quality metrics and needs to be pulled out to a specified rework area and/ or circulated back into the line for additional processing. Automating this low-occurrence process via AMRs could free up your assemblers and material handlers to focus on production instead of pulling them away for one-off trips across the plant. These are but a few of the manual processes that could be easily automated through the use of AMRs and other self-driving vehicle technologies but have been left behind because the technology has not yet been tuned for those workflows or the economics simply does not make sense, yet. But with labor shortages at all-time highs and hourly wages on the rise, don’t be surprised if automation solutions for these workflows are closer than you think. For More Information Contact:

Automated Punch and Die Maintenance Significantly Boosts Productivity Advanced rotary surface grinders speed maintenance, extend tool life, and decrease press downtime compared to traditional, labor-intensive grinding methods
M
any fabricators have numerous high-volume, active punches and dies that must be properly maintained to keep them in peak condition. Regular maintenance improves the tooling’s ability to deliver clean sheared, straight-cut edges and ensures the tooling will hold very tight dimensional part tolerances, which minimizes potential quality issues. By performing this type of maintenance correctly and consistently, fabricators can save a considerable amount of time and money. This is so important that many shops resurface their tooling in-house for items such as rooftop punches, turret press tooling, ironworker tooling, progressive dies, die sets, carbide tooling, and stripper plates. At most turret press operations, tooling is removed and taken apart, cleaned, and inspected to ensure optimal performance on the next production run. The punches and dies also benefit from surface grinding, so many fabricators consider it a central tenet of their maintenance programs. Unfortunately, traditional surface grinders have a reputation for being time-consuming and labor-intensive, with most requiring continual monitoring by an operator. However, more advanced, automated options can speed the grinding process and allow shops to resurface their tools in minutes, instead of hours. “To grind .010” off a tool during the sharpening process takes less than five minutes, says Mike Anderson, Industrial Product Manager at Winona, MN-based DCM Tech, a designer and builder of industrial rotary surface grinders. According to Anderson, surface grinding has many benefits, including substantially increasing productivity, extending tool life, and improving finished part quality. “Allowing a tool to be used too long without sharpening can seriously degrade the tool,” explains Anderson, adding that tool life is a function of the number of hits and the material being punched. “Sharpening by the rotary surface grinding method can decrease tool replacement tooling costs by as much as 40%. Additional time and labor can be saved by reducing or eliminating deburring operations,” says Anderson. “For these reasons, automated equipment can deliver a return on investment in as little as one year.”
Traditional Tool Maintenance Challenges Some shops send an entire set of tooling out to be sharpened by an outside vendor, forcing the company to
28 | IMDQ |
Q2 2022
invest in another set of tooling to back up the set being sharpened. Other shops discard the tooling when it is no longer effective, rather than sharpening it to extend the tooling’s life. For in-house tool maintenance, a basic pedestal grinder may be sufficient, but it provides no indication of how much material is being removed. This method burns the tool, fails to create a sharp edge, and ruins the tool. With conventional reciprocating surface grinders, the tooling is set in a fixture and a table traverses back and forth under the grinding wheel, an inefficient approach that requires many passes and much time. In a case where there are hundreds of tools to manage, an operator will spend an inordinate amount of time in front of the grinder, watching and adjusting feeds. Older equipment also has relatively complex wheels and dials to control the grinder’s motion. These controls require considerable experience and manual dexterity to operate. Ultimately, operators must be experienced and understand all the nuances of each machine, which can become an issue as veteran machinists retire. Considering the limitations inherent of conventional tooling maintenance, a growing number of manufacturers
IMD – North America’s Manufacturing Resource for Industry Professionals Since 1986
and machining shops are turning to a more automated approach.
The Benefits of Automated Punch and Die Grinding Technological progress in the industry has led to greater automation of punch and die grinders using an advanced rotary surface grinder platform. As an example, DCM Tech’s Punch and Die Grinder (PDG), a 5-HP rotary table surface grinder, is a turnkey package with autofeed control, self-dressing CBN abrasives, through-spindle coolant, and universal fixturing that accepts Amada, Trumpf, Salvagnini, Finnpower, Weideman, Whitney, and other style tooling. With this type of equipment, the table rotates with the workpiece held firmly in place beneath a vertical spindle. The grinding is not performed by the peripheral edge of the wheel, but rather through the entire diameter of the abrasive surface. “With reciprocating table surface grinders, it is like trying to cut grass with a lawnmower on its side, using just the edge of the blade, instead of horizontally where the entire blade can cut a wide swath of grass. This is the reason a rotary surface grinder requires fewer finish passes, and the process is much faster,” explains Anderson. The PDG’s automatic feed also eliminates potential problems due to inconsistent manual operation and enhances operator productivity. Once an operator sets up the tooling to be sharpened and starts the machine, he can leave and tend to other work. The PDG will automatically stop after feeding the selected amount of material and shut down the machine on completion of the process. “The automatic feed protects both the tooling and the machine from potential aggressive operator manual downfeed, and streamlines the process,” says Anderson. To minimize the risk of burning the tooling, coolant is fed through the spindle from the middle of the wheel, and externally where the wheel meets the tool. Fixtures are also required to securely hold the punch or die during the grinding process. However, fabricating shops
can waste precious production time if operators search through a hodgepodge of specialized fixtures for one that will function properly with the tooling. “DCM fixturing is universal, accepting most turret tool shapes and sizes,” says Anderson. In the case of the PDG, punches are held in place by a unique three-jaw chuck that easily fixtures tools from small punches to large dies. Standard tooling allows for sharpening of rooftop and shear angle punches up to 10 degrees. An optional quick mount magnetic chuck allows grinding of stripper plates, rectangular tools, and small dies. To speed tool maintenance, the grinder utilizes a self-dressing CBN abrasive wheel, which produces new tool condition and performance. When less automation is required in a more compact footprint for in-cell tooling maintenance, the company also offers the Mini PDG with a 1.5 HP motor and a manual feed handwheel. For large die maintenance programs, DCM offers rotary surface grinding tables up to 48” diameter. Turret press operators have long relied on laborintensive methods to maintain punch and die tooling that has contributed to slowed production and excessive downtime. Today, the automated features of advanced rotary surface grinders will streamline tool maintenance in a fraction of the time, dramatically improving productivity, usable tool life, and ultimately the bottom line. “Fabricators can sharpen non-turret tooling also, including small die inserts, and experience equivalent time savings,” says Anderson. “Shorter turnarounds for tool sharpening means tools are back in service faster, and that is what it is all about – producing the most parts in the shortest time.” For more information: Call (800) 533-5339; email info@dcm-tech.com; visit www. dcm-tech.com; or write to DCM Tech at 4455 Theurer Blvd, Winona, MN 55987.
