From the Editor It should come as little surprise, that after the year that we have had, the manufacturing industry is still trudging ahead. Now, a full year after much of the country, and the world itself, has been in various stages of shut down or reduced capacity, we find ourselves on the verge of returning to a sense of normalcy that many of us had before the start of the COVID-19 pandemic. Manufacturers had closed out the year with above average technology orders in December, according to the latest US Manufacturing Technology Orders (USMTO) report from the Association of Manufacturing Technology (AMT). While January’s orders were down by 29 percent from the previous month, with a total of $322.5 million spent, this is up 12 percent from the same time last year. It also marks the first third consecutive month of year-over-year gains, which we haven’t seen since late 2018. The manufacturing industry was already poised for a rebound due to many of our readers returning to work as essential businesses early on, but let’s not get too ahead of ourselves.

All of the problems in terms of the ever-growing skills gap, and the continuing loss of knowledge as experienced workers make the decision to retire, are still present. It’s not just a matter of us “returning to normal” any longer. In a recent study by Pew Research, 82 percent of Americans say that by 2050, robots or computers will be performing most of the work currently done by humans. The same study also indicated that 76 percent of Americans, think automation will have a more negative effects than positive as these solutions continue to be further implemented. Why is that?

The truth is that automation will eliminate some jobs, but the overall goal is to redeploy those workers in positions that are safer, less repetitive, and often times more specialized or complicated than the work that automation would replace. For 2021, Industrial Machinery Digest has made the primary focus of our quarterly editions on the many different applications of automation, from integration of robotic systems, to the ever-expanding world of end-effectors that are pushing the boundaries of what can be accomplished with automation. From manufacturing and fabricating operations large and small, we look forward to delivering you the latest news and information that could help take your business to the next level.

FANUC and Rockwell Automation Form Coalition to Quickly Address Manufacturing Skills Gap with Robotics and Automation Apprenticeship Programs The coalition includes APT, a FANUC and Rockwell Automation systems integrator, and NOCTI Business Solutions, which provides independent assessments of occupational standards and validation using recognized International Organization for Standardization (ISO) process validation methods. Franklin Apprenticeships is also a key partner of the coalition, ensuring apprenticeship support structure and success enablers for employers and apprentices.

The coalition has developed new apprenticeship programs offering people opportunities to gain credentials that include fundamental robotics (Robot Operator) and automation (PLC Operator). The program offers a second level of credentials for Robot and PLC Technicians. A third credentialing level called Integration Specialist builds on the fundamental and technical skills that teaches people to operate and troubleshoot integrated FANUC-Rockwell Automation technologies. All of the new apprenticeship offerings will provide more people with fulfilling careers and help companies to bridge the demand for skilled workers.

Siemens and EOS North America Partner to Improve AM Efficiency and Profitability Siemens Digital Industries Software and EOS North America announced today an expansion of their partnership, which can help improve efficiency and profitability and increase the adoption of industrialized additive manufacturing. Through this agreement, EOS North America, the leading technology provider for industrial 3D printing of metal and polymer, will be able to resell Siemens’ software solutions for Additive Manufacturing (AM) with its machines. This can provide customers with build preparation and build optimization, as well as connectivity to critical upstream design and downstream production processes.

SKF Announces Fal Dieso and Amy Sliwinski to Serve in Key Leadership Roles SKF, a global supplier of bearings, seals, lubricants, linear motion components, and condition monitoring systems, announced today the hiring and promotion of two key additions to the executive

W

hen ANCA decided to create the ANCA EDG (Electro Discharge Grinding) machine in 2011, the mission was clear. The company wanted to create a high-performance Rotary Electro Discharge Machining (EDM) platform that was not only able to produce best-in-class tool geometries, but also have market leading cycle times.

It was the brainchild of Pat Boland, ANCA Founder and Managing Director, who realized that to outperform the incumbents, brains was needed over brawn. “The erosion process is simple in its complexity. The basis of the process uses positive and negative electrodes with electrolyte to create sparks along a

material. ANCA has a 45-year history in making the world’s best carbide and HSS tools and we wanted to use that skill set in PCD tooling,” said Pat. The main drivers behind the ANCA EDG machines were that it needed to be simple enough for all types of brazed shearfluted tools, but complex enough to enable the creation of the infinite variety of helical solid-tipped, veined and chevron tools.

Pat adds: “We realized early on that with the complexity of tool geometries we wanted to allow our customers to create, the 5-axis interpolation while maintaining the precise erosion gap distance was going to be a challenge.”

Maintain the Optimum Spark Erosion Gap With IAC The ANCA EDG is able to maintain the optimum spark erosion gap for both simple 2D and complex 3D path interpolations, which is fundamental to the process working with high efficacy. This is very simple for 2D paths, however, when 3D path interpolation involves 4 or 5 axes moving simultaneously; surface area, volume and path variation become a challenge. From testing, we knew that the standard was to set the machine feedrate to the lowest allowable to maintain a useable spark gap distance; however, this leads to a lot of ‘air-time’ and drastically lowers efficiency. To allow the feedrate to remain high and maintain the optimum spark erosion gap, the idea of Intelligent Adaptative Control (IAC) was born.

Intelligent Adaptive Control (IAC) is an in-time, servo-controlled feature that automatically monitors and controls the erosion gap distance, in-process. Utilizing the EtherCAT functionality of the ANCA Motion AMD5x control system, IAC synchronizes the machine moves with the generator performance. IAC adjusts and maintains the optimum spark gap which is vital while eroding 3D geometries such as PCD flutes and gashes on drills and endmills. With geometry changing in up to 5-axes at once, IAC automatically adjusts the gap distance and machine feedrate to optimize the erosion speed and surface finish. This involves not only speeding up feedrates when erosion is along linear paths but also slowing down feedrates when path changes occurs.

Twists and turns along the erosion path leads to scenarios where the electrode wheel is likely to come into close contact with the tool, or comes off the tool. This can lead to optimal, bad and missed sparks along the trajectory.

IAC automatically accounts for this and maintains the fastest possible feedrate along the length of any changeable path. This results in increased feedrates, minimum thermal damage, superior surface finish, increased MRR and decreased cycle time.

An added benefit of IAC is the ease in which PCD and carbide micro-tools can be manufactured. Since IAC maintains the optimal distance, the chance of wheel collisions and hence tool breakage is very low which is critical when eroding tools under 0.5mm.

That is, PCD will require certain parameters as opposed to carbide (HM) and High-Speed Steel (HSS). The challenge is that PCD wafers are generally 0.6mm PCD with a 1mm carbide backing - sintered PCD, chevron tools and solid-tipped tools are formed onto carbide backing also. When aggressively eroding along the PCD-carbide border, erosion parameters optimized for PCD can inadvertently over-erode the carbide backing. This in turn leads to over-erosion at the PCD-carbide border, named an “undercut” as it selectively erodes the carbide under the PCD. Additionally, it can lead to “cobalt leeching” which is when the PCD binder, cobalt, is preferentially eroded away.

This is akin to digging under the foundations of a paved pathway.

If you dig too much material away from under the path, eventually the path will collapse. Machine testing showed that the undercut and cobalt leeching during heavy roughing lead to a brittle border along the cutting edge and premature tooling wear. To avoid this happening and to optimize the erosion process, Adaptive Spark Control (ASC) was created.

ASC uses the DSP (Digital Signal Processors) and FPGA (Field Programmable Gate Arrays) on the generator itself. The EDG erosion generator is able to monitor and process every spark, in real time. The waveform of each spark is automatically monitored and categorized based on material being eroded, erosion gap distance and other factors essential to optimal erosion process. The generator can then dynamically adapt the energy level of each-andevery spark (current, voltage, duration and time-off) to suit the material being eroded.

ASC optimizes the erosion process leading to less cobalt leaching and a reduction in undercut at the PCD-carbide border. This leads to a stronger cutting edge and a finished tool that is less prone to chipping. This helps achieve longer tool life, less tool wear and lower tooling costs. Testing on tooling suited to the machining of CFRP (Carbon Fiber Reinforced Plastic) showed a tool life increase of up to 100 percent.

Optimize the Erosion Process with ASC The current, voltage, duration, time-off and therefore intensity of sparks changes based on the material that is being eroded.

This pulse precision allows erosion that ranges from ultra-low energy pulses for exceptional ultra-fine finishing, through to high energy pulses for fast material removal.

In the PCD erosion process, cycle time is directly related to the Material Removal Rate (MRR). The ANCA Motion SparX Erosion Generator delivers unrivalled increases in MRR utilizing the new Extra-Heavy Roughing, Super Fine Finishing and Ultra-Fine Finishing operations. What this equates to is an unsurpassed increase in MRR and a 50% decrease in cycle time compared to competitor machines - arguably the fastest cycle times in the market. Additionally, erosion surface quality also sees an improvement across all power modes.

Polished surface finishes of Ra < 0.1µm and Rz < 0.5µm can be easily achieved using the newly release “Ultra-Fine Finishing” process with Pico-pulse technology. These operations enable the production of superior cutting edges necessary for the most demanding of cutting tool applications.

Combining intelligence in a domain once dominated by brute force electronics, not only gives ANCA customers an edge over Simple and very complex PCD tooling. Note the solid tipped PCD drill.

The difference between our approach and the approach of our competitors is that ANCA focuses on what our customers want to achieve with their erosion process. They strongly told us that they wanted a process optimized for helical and round PCD tooling. Closing the Gap Between Collaborative And Industrial Robots ABB’s new SWIFTI cobot enables collaborative working at industrial speeds

ABB is enhancing its collaborative robot family with a new industrial cobot which combines enhanced collaborative safety measures and ease of use with the speed, robustness and precision of an industrial robot.

SWIFTI is aimed at tasks including assembly and polishing where human operators need to be present to carry out duties such as supervision and repositioning of parts. Such applications have traditionally used extensive physical safety measures such as fencing to minimize the risk of people coming into contact with robots moving at high speeds, increasing the cost and size of the installation, and disrupting line speed and productivity as the robots have to be stopped so a human can enter the work-space.

Integrating a safety laser scanner with ABB’s SafeMove Collaborative safety software, SWIFTI ensures that contact between a moving robot and a human will not occur, thus preventing injury. Working together, the technologies allow safe collaboration to be achieved without the need for physical fencing, by ensuring that an operator is not present within the robot’s working envelope while it is moving.

If an operator is detected within SWIFTI’s working area, the cobot’s movements will automatically slow down or stop completely to allow the operator to approach safely. As the worker moves away, the cobot will restart, returning to full speed and movement for full productivity once it senses that its working envelope is completely clear. As an added safeguard, SWIFTI also features an interaction status light that provides a visual indication of the cobot’s status when the operator is in the cobot’s workspace.

Another aspect of SWIFTI’s collaborative design is its ease of use and installation. The robot’s safe working zones can be set using SafeMove’s easy-to-use fast setup tools, including the SafeMove Configurator App on the ABB FlexPendant.

When it comes to programming the robot itself, SWIFTI offers users a choice of both lead-through programming via a clip-on lead through programming device, and ABB’s new Wizard easy programming software. Based on simple graphical blocks, Wizard Easy Programming makes it easy for non-specialists to automate their applications. The blocks represent actions such as ‘move to location’, ‘pick up an object’, and ‘repeat movements’, making it easy and intuitive to build a series of simple processes for the robot to perform. There are also functions for error handling, allowing novice programmers to re-solve errors such as collisions.

Removing the need for operators to learn complex programming languages, these features greatly reduce the time, effort and scope for error that have deterred many companies, especially SMEs, from investing in robotic automation.

An example is the inclusion of a vacuum pack, which features four integrated air supplies that can be used to enable simultaneous picking of multiple items using suction. Normally used on ABB’s IRB 1100 industrial robots, the same vacuum pack can be fitted to SWIFTI to offer the same functionality with no need for any modifications.

Safe By Design SWIFTI combines the proven performance of ABB’s SafeMove safety certified robot safety software, which is integrated directly into the cobot controller, with a safety laser scanner, to create a speed and separation safety concept, where the goal is to avoid any contact between human and robot that could potentially result in injury.

This enables safe collaboration at higher speeds and payloads without the need for containment measures such as fences. This makes SWIFTI ideally suited for applications characterized by intermittent collaboration, with infrequent sharing of the workspace.

Using a ‘green, yellow, red’ zone approach, the robot reacts according to which zone a human worker is in. If the worker is detected in the green zone, then the robot will carry on working at its full speed and range of movement. If the yellow zone is entered, the robot restricts its movement and speed to a safe limit. Entry into the red zone will bring the robot to a complete halt, allowing the worker to safely approach the robot to perform a task such as loading or unloading. The robot will remain stopped until the red zone is cleared and will only return to full movement and speed once the worker is back in the green safety zone.

“As well as helping to reduce the overall cost of an installation through reduced spending on additional safety measures such as fences, being able to remove physical separation between people and robots saves space and makes for more open workspaces.

Ease of Use Every effort has been made to help make SWIFTI as easy to use as possible, with ABB’s latest easy programming technologies designed to remove the need for users to learn specialist programming skills.

Initially developed and launched in 2020 for ABB’s single-arm YuMi collaborative robot, ABB’s Wizard easy programming software can be used to set up SWIFTI in a matter of minutes. With Wizard, the programming process is reduced to simply dragging and dropping the required block on the screen of the ABB FlexPendant, with the user able to see the results immediately and adjust the

Users can also program SWIFTI using lead-through programming. A clip-on lead-through device that can be attached

to the robot’s end effector allows users to move the robot arm into the required positions, which can then be set using the FlexPendant.

Once the positions have been set, the device can be removed and re-used to program other SWIFTI robots.

Implementing Cobots: What They Don't Tell You and How To Do It Right By: Zac Bogart, President of Productive Robotics

ll across the country in factories large and small, collaborative robots (cobots) are sitting in unopened boxes, collecting dust instead of doing what they do best: enhancing productivity. I see this time and time again when I visit manufacturers that ask us for advice on cobot automation.

Here’s the problem: Automation engineers are busy. They’re either too short on time to set up a cobot or they quickly realize integration is more complex than anticipated. Successful integration requires more than the marketing pitch that cobots are “easy to program.” Implementation usually requires interfacing to existing

equipment, choosing or designing an end-effector (gripper) for the job, and building fixturing that wasn’t necessary when an employee was doing the job. Many automation engineers aren’t familiar with these aspects of cobot implementation and get overwhelmed when asked to add them to their already demanding workload.

Here’s how to ensure you don’t waste your cobot investment:

The Cobot Is Only Part Of The Application A cobot is only one component of the full automation cell. For the physical setup, consider where it will be located in the work area.

Can you roll the cobot into the space where the employee formerly stood or must the work area first be redesigned? Once the cobot is in place, does it hamper the employee from accessing the area?

This is common because work areas were designed for people with high flexibility and dexterity: much more so than a typical robot.

Typical cobots (and industrial robots) have 6 joints, which makes them substantially less maneuverable than a human arm. Some cobots are now available with seven axes (or joints), which gives

them maneuverability similar to a human arm. In general, more axes equals more flexibility and versatility. Cobots with seven axes can fit into tighter spaces, reach around areas, and be located off to the side of the work area. Look for a model that won’t require the workspace to be redesigned to fit both the cobot and an employee.

The next consideration is communication between the robot and the equipment with which the robot will work. If the cobot will be tending a CNC or other machine, how will it interface with that machine? An older machine may not have interface capability or require a more complicated interface. Does your in-house engineer have the knowledge or expertise to configure that interface? Would it be easier to have the cobot push the start button like an employee does rather than interfacing electrically with the machine? If so, can the cobot reach the start button?

What Role Do Integrators Play In This Process?

An integrator will definitely get the job done, but beware of a few potential pitfalls.

Not all integrators are familiar with cobots. Those who treat the project like an industrial robot can negate many of a cobot’s benefits. For example: most cobot applications, if designed correctly, do not require safety fencing, whereas most industrial robot applications do.

Then there’s the cost. Integration usually costs more — sometimes much more – than the cobot itself. Does your supplier have the expertise to help you through the integration process? Will the supplier participate in the actual integration work or are you on your own once you receive your cobot?

Many applications don’t require a full-scale integration program. A little coaching, a few tips, and maybe a little help with the accessories is all you need.

Ask your cobot supplier what help they can provide, and how much each service costs, before you decide to spend additional funds on an integrator.

How Is The Work Staged?

Most manufacturers don't understand the need for and importance of staging the work the cobot will handle, and it’s one reason implementations fail before they start.

A cobot requires fixtures to be built that will hold parts in registration. This is a work-holding cost many potential customers don’t realize they’ll have to incur. Fixturing can be as simple as lining up the parts in a tray or as complex as a CNC-machined contraption with moving parts.

Without experience, it’s not always obvious to know the simplest solution. Ask your cobot supplier to help. It will require a review or analysis of the parts the cobot will be handling.

End-effectors: Another Additional Cost End-effectors – grippers – are fundamental to an application’s success. What you use will depend entirely on the parts the cobot is handling. If the cobot is painting, polishing, sanding or deburring, that will require a different type of end effector.

End-effectors can be driven by air (pneumatic), mechanical, controlled electronically (these are the most flexible) or via vacuum with suction cups or other vacuum surfaces for picking up oddly shaped objects. Sometimes, for specialized functions, very complex devices must be custom-designed and manufactured.

You must consider the parts the cobot will handle to choose the appropriate gripper. Ask your cobot supplier what’s best whether or not the company can supply it. They must study your parts to make a recommendation. If they recommend a particular gripper without the benefit of studying your parts, find someone else to help with this.

Machine Vision: Should You Go There?

If cobots had the eyesight and brain power of a two-year-old, implementation would be much simpler. While no cobot has that level of sophistication yet, a machine vision system can be added for an additional cost to relieve many of the challenges and requirements of fixturing. These systems have been around for a few decades, but there’s a catch.

Machine vision is notoriously complex to learn and program.

Once programmed it can work very well, but the learning curve can be challenging. If you never plan to move your cobot from job to job, a traditional 2D machine vision system can be a powerful addition, and most offer similar capabilities. 3D robot and cobot vision systems are now starting to hit the market with varying results, which depend mostly on the specifics of the objects being handled.

As with the other aspects of integration, ask your supplier if they sell vision systems and can set it up and program it for you.

A new generation of vision systems, such as our OB-Vision, are coming to market. They’re tailored specifically to guide the cobot to pick up parts without the need for fixturing and don’t require programming. The vision system camera is integrated into the end of

the robot arm and “looks” at the work area to find the parts to pick up. “Programming” this vision system involves “showing” the camera one sample part, and pushing a single button. While not as versatile as traditional 2D machine vision systems, this is a major benefit if you plan to move your cobot or if you need it to work with a variety of parts.

Maintenance: Once the Cobot’s Up and Running So now you’ve got the cobot installed, the grippers designed and built, the interfacing done, programs written, accessories in place, and the job is running.

You’re done – right?

Not so fast. In the real world, things change. Parts can vary a bit; components in the workspace move a little; something gets bumped, bent or tweaked. These everyday occurrences will often require that “easy-to-program” cobot program to have it’s “program” adjusted.

Who’s going to do that? The cobot supplier or integrator? Do you need the automation engineer to be on call, or is the cobot so simple that its operator can make these changes?

Cobots that “learn” by being shown what to do are “taught”, rather than “programmed”. The benefit of this is that an engineer or programmer is not required to make basic changes to the robot’s “program”. Most production personnel can modify the robot’s path or movements easily.

Maintaining A Safe Operational Speed A risk assessment is required for all cobot applications. When an employee is going to be sharing the workspace, speed must be limited to 10 inches per second (250mm/sec). Therefore, if the application will be running around employees, you must limit cobot speed to this “collaborative” level.

Of course, everyone wants faster-faster-faster. If you must limit speed (and this is the most common situation for a cobot), make sure the cobot’s controls can be locked so no one can change the speed. Make sure that your cobot does not allow unauthorized or unintended speed changes without a password.

» Do your homework before you choose. Talk to multiple cobot suppliers and investigate multiple brands. Consider all aspects of the cobot: from capabilities through implementation support to maintenance. » Find someone you can lean on for advice. Maybe you know another manufacturer who’s already begun implementation.

Maybe your supplier has a lot of experience in implementations.

Sometimes all you need is a few questions answered or a few tips. Someone who’s been there can save you a lot of time and money with a few simple conversations. » Start simple. Always, always, always start with the easiest job even if it’s not the one you need the most. Get the “easy” job running. Your team will learn the ropes; employees will become comfortable; and your cobot will quickly start paying its way.

“When it comes to automating production, equipment can range from very small to complete lines several hundred feet long that can consist of robots, conveyors, vision systems, server drives, etc.,” says

Gurevich, who has worked with companies such as Anheuser Busch, Johnson and Johnson, Cargill, General Mills, Abbott Labs, Pfizer, Medtronic, and Cooper Industries. “So, automation suppliers and integrators need a ‘tool box’ full of solutions including the ability to design and build from scratch in order to fit together all the pieces of the puzzle.”

In the case of RDS, the company typically uses standardized off-the-shelf solutions and integrates it with other systems, but can design and manufacture equipment and sub-systems from scratch, as needed. This includes equipment such as automated assembly solutions, inspection systems, packaging equipment, labeling/marking systems and palletizing automation, as well as filling systems and machine tending automation.

As an example, after trouble with an initial vendor, this approach helped Monsanto Dairy Group stay on schedule with the construction and start-up of a veterinary pharmaceutical facility in Augusta, Georgia, according to Chris R. Redford, P.E., Principal Pharmaceutical Engineer, Monsanto AG Engineering, St. Louis, MO. “The custom handling system [originally] purchased by the construction was found unacceptable after a full year of design and fabrication effort. This put us in a very difficult position. We either had to accept a poor-quality piece of equipment – and modify it to meet our requirements, or accept a lengthy schedule delay,” stated Redford.

In response, Redford turned to RDS, and credits its effort in getting the facility rollout back on track.

According to Redford, in working with RDS, “We were able to design a new handling system from scratch in just a few weeks.

[Rapid Development Services] designed the new system in modular sections that could be brought into the facility through standard door openings. This allowed us to continue facility construction with no delay.”

Despite the complexities of manufacturing automation, due to market requirements even very technical systems often have to be developed and put into production under compressed time schedules.

Such was the case when wireless communications manufacturer Triton Network Systems created a high-volume manufacturing line for the assembly of high frequency, RF modules used in the broadband wireless industry, according to Joseph Kreuzpaintner, Principal Engineer at Orlando, Florida-based Triton Network Systems.

Kreuzpaintner stated that the manufacturing requirements involved precision alignment and mounting of odd shaped components, dispensing of epoxy, electrical testing of product on laser equipment, in-line processing of modules at a heated test station, installation of cables, and mechanical assembly of a circuit card to a housing.

He notes that after conducting a survey of integration companies meeting Triton’s manufacturing work cell requirements, RDS was selected as the primary equipment integrator for the Module Factory at Triton, which helped to expedite project completion.

“Rapid Development Services’ technical expertise in handling products, test socket and integration methods, precision in machining, robotic, PLC and actuator integration, and customer support have allowed Triton Network Systems to complete the integration of five

work cells within 9 months. Their participation in the project has provided… solutions that were identified by other integrators as “not possible” or “need 12 months to develop,” stated Kreuzpaintner.

When automated manufacturing systems are developed, the equipment must also be robust enough and the integration reliable enough to operate with near flawless capability and minimal supervision for the long haul.

In this regard, a distinct advantage can be gained when working with an integrator that can couple the knowledge of custom machine building with standardized robotics, as well as develop specific control and communication support between production machinery and operator or inventory management systems.

Pohlman, Inc, a Chesterfield, MO-based manufacturer of screw machine products benefitted from such an approach, according to Hank Studt, Pohlman President.

“RDS has provided three different automatic robotic pick and place machines that have been in use at Pohlman, Inc for over 10 years. The machinery has operated without any service needed by them. This technology helped us to get our products into mass production with a competitive advantage,” stated Studt.

He concludes, “The flexibility of 6-axis robotic technology allows us to produce an array of products on the same equipment while maintaining a high-quality product. We have relied on this equipment to continue serving our customers.”

Robotic fiber placement and 3D printing enable disruptive breakthroughs in today’s manufacturing processes

he advantages promised by Industry 4.0 are being realized at Ingersoll Machine Tools in Rockford, Ill. “Digital twin” machine design simulation, higher robotic intelligence, and complex motion are the essential tools here. Those tools are making large-scale mold production, part machining, and process automation accessible to the broader aerospace, marine, and other industry sectors.

“The disruption promised by Industry 4.0 has already begun,” says Jason Melcher, vice president of sales at Ingersoll. “What’s all the more remarkable is that it’s happening in aerospace, where machine design for improved mold and part production is about the largest of the large, the most difficult of the difficult.”

Process improvement has always been big at Ingersoll. For many years, the company’s mechanical, software, and process engineers have teamed with Siemens engineers to develop next-generation, large-format machine designs.

But what exactly are Ingersoll and Siemens up to that is truly breakthrough?

Now, these two technology companies are teaming up with customer engineering teams to invent, validate, and mitigate risk.

IMD – The Industry’s Most Extensive Industrial Publication

They are collaborating on a larger scale, where intelligent robotic fiber placement and massive print/mill part production are no longer a vision but a reality.

Robotic Fiber Placement A longtime player in automated fiber placement (AFP) for aerospace, the Ingersoll venture into high-end robotics seems a natural progression. The company’s ambition has been to make robotic fiber placement affordable to second- and third-tier aerospace part producers. But that ascent into the aerospace market had been held back by several earthbound realities, including the historic inaccuracy of large-scale robotic positioning, the lack of robotic control at the machine operator level, and the high cost of designing and building larger-scale, customized AFP systems.

Accurate robotic positioning: Even in recent years, the positioning accuracy of larger-scale robotics has been no better than roughly 5mm and with poor repeatability. To address this limitation, Siemens evolved its powerful Sinumerik 840D sl CNC to include Run MyRobot™, its highly sophisticated robotic compensation software.

This has enabled Ingersoll to integrate robotics into its new Robotic FP™ fiber placement machine designs, achieving repeatable robotic positioning accuracies to less than 1mm. Accuracy is maintained for both standard and inverse robotic motion.

Robotic control at the machine: The robotic motion of a Robotic FP™ machine is easily controlled at the machine using the Siemens Sinumerik CNC Operate interface. The control’s intuitive, graphical interface is universal across the Sinumerik CNC platform of controls. Aerospace customers can achieve higher process efficiencies plantwide as operators quickly become familiar and efficient using an interface that stays the same from machine to machine, even when moving from 3-axis to 5-axis or 6-axis robot with numerous more axis (turntable, mandrill, linear rail, etc.). The operator’s experience is the same, whether controlling traditional fiber placement, robotic fiber placement, 3D printing, robotic 3D printing, or any CNC machining process.

Machine design simulation: The machine tool industry has long anticipated the ability to virtually design, test, and redesign the digital twin of a machine, mold, or part before moving into actual production. In aerospace, the sheer size of a machine or a part has made physical prototyping especially costly. Traditional trial-and-error prototyping would produce massive losses in time and material. To escape these constraints, software engineers at Ingersoll developed simulation software that enables process engineers to virtually design and develop a machine, a mold, or a part. The software wraps around the Siemens Virtual NC Controller Kernel (VNCK) simulation software.

The controller processes and simulates virtually all machining cycle data and tool paths exactly as they would be performed on the actual machine, and the Sinumerik Operate interface graphically displays this exact digital twin simulation.

Having adjusted to the sheer size of the MasterPrint™ machine, what holds the engineers’ attention is the prospect of faster prototyping, shorter lead times, and 90 percent reductions in manufacturing costs. Ingersoll innovation continues with the development of the MasterPrint 5X™—a turnkey print-and-mill machine with even greater productivity breakthroughs that is again enabled by the Siemens Sinumerik 840D sl CNC platform.

Michael Falk is a mechatronics engineer and the leader of the Siemens sales team that has supported Ingersoll in its rollout of the MasterPrint™ series. Falk has often witnessed the reactions of the aerospace engineers that visit the Ingersoll Development Center, and he can attest to why the “5X” factor is a big attraction.

“Ninety percent of the time, anything that is 3D-printed will need to be finish-milled,” Falk says. “The new MasterPrint™ does exactly that as a turnkey operation to produce the world's largest parts incorporating automated change-head technology, developed by Ingersoll and supported by Siemens.”

Falk says that what aerospace and naval engineers are now witnessing at Ingersoll is their ability to explore process improvement goals that were once unattainable. “In October of 2019, the University of Maine was awarded three Guinness World Records for 3D-printing a 25-foot-long boat that can actually float and carry people” he says. “What's remarkable is that Ingersoll engineers have surpassed the size record several times over since then.”

Mill-print efficiency: The MasterPrint™ approach to large-format 3D printing combines the amplified speed, dexterity, and accuracy of 5-axis motion. The same gantry can now interplay the functions of printing, milling, fiber placement, tape laying, inspection, trimming, and more.

3D printing from any angle: Ingersoll is releasing the new MasterPrint 5X™, Falk says. The machine can print from any angle to its full advantage. So, now you can rapidly make a massive mold or part using the most efficient sequencing. The 5-axis printing nozzle changes orientation accordingly to print much more complicated parts.

Toolsets for The Future

7-axis interpolated motion is no problem for the Sinumerik CNC control. 8-axis can be achieved by adding an extruder control.

Jason Melcher and Michael Falk have witnessed a relentless enthusiasm among Ingersoll Machine Tools engineers who are raising exploratory questions in a supportive culture. They describe a lab environment where a process engineer recently out of college is quickly learning things that even the most advanced mechatronics courses do not cover.

At Ingersoll, engineers are challenged to invent, validate, learn, and build a better machining process—and they have been given the tools to do this.

Way beyond G-code: “Siemens brings an open toolbox to the machine-design process,” Falk says. “You have the 5-axis Sinumerik 840D control, a full set of motors, drives, and components. You have simulation software and an open invitation to third-party innovation.

It all comes together, with the Sinumerik CNC and its virtual counterpart, the VNCK kernel, becoming the brain of a much more evolved machining process.”

Near-net shape, achieved with speed and accuracy, and driven by the precision performance of the control.

High-speed synchronization: “The sync actions during the 3D printing is where a lot of the magic happens,” Falk says. “You get great-looking parts with consistent bead geometry. The printing slows only as needed around corners, then resumes optimal speed.

Corners are not overfilled. There are no infill issues, no necking down of the bead, no voids in the tooling, and no material build on the inside of the part.”

Robotic 3D printing: Ingersoll has taken full advantage of Sinumerik Run MyRobot /Direct Control, the robotic compensation software that is now a key feature of the Siemens Sinumerik 840D sl CNC. Ingersoll offers a wide range of robotic systems where the CNC on the machine can control multiple modules operated by the same robot.

tools. “Siemens starts with a programming language that allows us to do a lot more than we could using a “G-code only” based control,” Haug says. “There are two toolsets, really. One is the Siemens language that allows for an open range of functions and variables.

The other toolset lets us inject conditional functions into the brain of the NC. Without both of these toolsets, we wouldn't be able to do what we do. We're using the 840D on a fiber placement machine, on a robotic fiber placement machine, on a 3D printer, on a robotic 3D printer, on machine tools with two heads, with vertical, with five heads, with basically any configuration.”

Materials R&D: Haug says that in addition to making improvements among the existing machines at Ingersoll, he and fellow engineers are using their Siemens Sinumerik CNC toolsets to investigate pathways to new machine development. One of those pathways is in materials research.

“Each material has its own flow properties,” Haug explains. “The Siemens control enables us to modify features in the code to adjust for the material. The CNC platform enables us to investigate a broader range of materials.”

Material property questions explore variables such as strength, shrinkage, warpage, and the use of isotropic versus anisotropic materials. Material solutions emerge in the realms of rapid prototyping for civilian, defense, and infrastructure applications.

The concept of a one-of-a-kind printer also emerges, one that can support ambitious initiatives such as bio-based feedstocks using cellulose derived from wood resources.

Machine self-monitoring: While manually conducted visual inspections are still common today, they are becoming analog answers to an increasingly digitally automated production challenge.

Ingersoll sees the day coming soon when inspections are routinely a function of the machine as a secondary process. A fiber placement machining process will monitor layup, check for any defects, and assure the part’s accuracy and reliability. Similarly, a hybrid 3D-printing process will one day print and machine back-to-back with seamlessly integrated process self-monitoring.

The development of these automated self-inspection processes is already supported by the Siemens CNC and motion control platform, which governs accurate positioning and positional feedback. A machine can detect, trace, and report any variance.
