We probably all have stories about established family businesses inherited by kids who ran them straight into the ground. It would be comical, if it weren’t so painful. On the positive side, however, there are plenty of examples of multi-generational successes, where great-great grandkids run their family’s companies with a sense of pride that almost radiates heat.

I tend to find more of the latter than the former… but maybe that’s just because they’re still in business, and I’m not going to be writing about a company that foreclosed five years ago. Still, when a discussion with a current CEO turns to her mother and father 20 years ago, and how they started the business in the garage in the evenings after work, and she takes pride in carrying on their legacy, I take pride also; just in having the opportunity to share that story.

But the word that keeps sticking in my head is legacy. It doesn’t always denote blood ties, and the concept can trip you up if you’re not careful. For instance, you can join a company that has a long history, usually assembled around a particular family, and feel that you’re part of preserving its legacy; until you get “let go” because you were never really a part of that family. Then again, I don’t see any wasted effort in working to keep your own established family enterprises alive… as long as they remain viable.

Don’t get me wrong, there are plenty of holding and investment companies that have united small enterprises and worked miracles in terms of converting them into viable market enterprises. My hat’s off to them.

All I’m saying is that, in this particular day and age, I am encouraged by stories of younger people respecting their elders, learning from them and wanting to preserve their legacy. Startups have splashy, sassy profiles, but let’s don’t lose sight of the value that a few decades of real-world experience can deliver… and keep delivering.

Industry News Siemens and VSI Labs Partner to Advance Autonomous Vehicle Development Siemens Digital Industries Software and VSI Labs, a leading researcher of active safety and autonomous vehicle (AV) technologies, announced that they are partnering to further advance development of self-driving car technology. Through the partnership, Siemens’ PAVE360™ platform will be used to create digital twin simulations for the validation and testing of all processors, electronics, sensors and systems powering the VSI Labs Capability Demonstrator — an advanced AV development vehicle equipped with components from best-in-class automotive technology leaders and integrated by VSI solutions engineers.

U.S. Department of Labor Recognizes FANUC America, Rockwell Automation and Industry Partners for Apprenticeship Programs FANUC has been named a Standards Recognition Entity (SRE) by the Department of Labor (DOL). Effective May 11, 2020, the U.S. DOL issued a Final Rule that establishes a system for advancing the development of high-quality Industry-Recognized Apprenticeship Programs (IRAPs). Cincinnati Incorporated To Release Load Calculator App, Compatible with All Press Brakes In metal fabrication, a common thing operators have to do is calculate the air bend tonnage that’s needed to form a part on a press brake. CI has had a load calculator on its website for years, and the consistent and impressive traffic warranted the development of the company’s first mobile app.

“The load calculator page on our website is one of our most-viewed pages,” said Matt Garbarino, Director of Marketing Communications at CI. “It’s simple, helpful and manufacturerindependent. ABB And IBM To Bolster Cybersecurity For Industrial Operations As a first result of this collaboration, ABB has developed a new OT Security Event Monitoring Service that combines ABB’s process control system domain expertise with IBM’s security event monitoring portfolio to help improve security for industrial operators. Industrial control system environments are increasingly targeted in cyber-attacks. In fact, IBM’s latest X-Force Threat Intelligence Index found that attacks on industrial and manufacturing facilities have increased by over 2,000% since 2018. To better connect OT data with the broader IT security ecosystem, ABB has developed a new offering that allows security events from ABB to be sent to IBM’s security information and event management platform known as QRadar. The ABB solution was designed according to a reference architecture jointly developed by ABB and IBM.

Business 4.0

Manufacturers Need Section 179 More Than Ever in 2020 By: Chris Fletcher, Vice President of National Accounts for Crest Capital

W

e’re in the home stretch of 2020, and for most manufacturing companies, this year was a real challenge.

But in a year of unpredictability, there is one thing every business can still count on – Section 179, and it is more important than ever.

Section 179 is the business tax deduction that allows a company to expense/write-off eligible equipment purchases in full. Instead of depreciating equipment a little bit each year, using Section 179 allows the entire purchase price to be deducted the year it was purchased and put into service.

This year, the deduction is $1,040,000. That means a company can purchase slightly more than a million dollars’ worth of equipment and deduct the entire amount from their taxable income. For 2020, this can be a saving grace for manufacturers and B2B companies.

The great news is, almost all tangible business and office equipment qualifies, as do most business vehicles. Used/ refurbished equipment qualifies as well. As long as the eligible equipment is purchased and put into service between January 1, 2020 and midnight December 31, 2020, the Section 179 deduction can be used.

To give a quick example of how much can be saved, suppose a company spent $100,000 on equipment.

Under Section 179, they can deduct the entire $100,000 from their taxable income.

Assuming a 35 percent tax rate, this will save the company $35,000 in taxes. Yes, you read that right – by buying $100k worth of eligible equipment, a company will pay $35k less in taxes this year.

Section 179 and COVID-19 COVID-19 and pandemicrelated shutdowns have affected the operations of many businesses, but Section 179 remains the same. In fact, much of the equipment a company may have purchased to help modify their operations during the pandemic is likely eligible for the deduction.

Plexiglass screens, sanitizing stations, air purifiers, and similar are all Section 179 eligible. As are servers and laptops for increased work at home, and almost all common “non-custom” software is eligible as well. That is just scratching the surface; as stated earlier, almost all equipment a business needs to operate will qualify.

In addition, Section 179 is not affected by any other government program or assistance a company may have received. For example, if your company received a PPP loan during the pandemic, you are still welcome to use Section 179. That is very good news.

Another piece of good news is Section 179 can be used even if you financed or leased the equipment. For example, if you purchased equipment in October and financed it, you can still take the full purchase price as a Section 179 deduction. This means you will almost certainly save more in taxes than you made in payments, which can be very helpful to a company’s balance sheet.

Once equipment purchases exceed this, the deduction is reduced on a dollar for dollar basis. This makes Section 179 a true small and medium business tax deduction. » Eligible Dates: Equipment must be purchased and put into service between 1/1/2020 and midnight 12/31/2020.

If you purchased any eligible equipment in 2020, make sure you take your Section 179 deduction, or make sure your accountant knows what you have purchased. It can make a big difference in your year-end profitability.

TALKING SHOP WITH: Nicole Wolter — President & CEO, HM Manufacturing Tell us a little about the company’s background, and also the path you’ve taken toward attaining your current position.

My father, Kenneth Wolter, founded the company in Wauconda, Illinois, in 1979. He wanted to produce innovative power transmission components such as gears, timing belt pulleys, splines, shafts, chain sprockets, sheaves, and other related parts. He is currently our COO. I studied chemical engineering at the University of Kansas, but my real education began when I joined HM in 2009 and set out on a self-designed curriculum in manufacturing. I started out in shipping, receiving, and inventory then moved on to purchasing before becoming a production manager, and then an account executive. Six years later I was named vice president of operations before becoming president and CEO two years after that.

That was a pretty well-rounded training program on the business side of how HM operates.

But you also worked to understand machining at the operational level.

I needed to understand the mechanical side of things. I’d grown up around manufacturing, of course, but I needed some hands-on experience, so I began working toward various licenses and certifications, beginning with AutoCAD Design, which I received in 2017 from Harper College. From there I moved on to the National Institute for Metalworking Skills (NIMS), where I studied Measurement,

Materials and Safety, as well as becoming a CNC Milling Operator.

I completed my training for both in 2018. So that is why I say that my education has continued throughout my career, as it still does today. We are a vibrant group of people here at HM. We’re motivated, curious, and we’re constantly challenging each other in positive ways that benefit the company, and especially our customers. It’s a very unique and innovative environment and one that I thoroughly enjoy.

You are known for your civic and professional activities both at the local and national level. How do you find the time, and what motivates you?

I think it’s right in line with what we’ve just been discussing. I’m a “Type A” person, and I enjoy challenges. I like being surrounded by other creative people, and I want to support the manufacturing industry in any way that I can. I serve on the board of the National Association of Manufacturers, as one example, and the Technology and Manufacturing Association as another. Closer to home, I’m on the board of the Illinois Chamber of Commerce, and an advisory board member to McHenry East High School. What unites all these efforts is a desire to awaken young minds to the possibilities that exist when you consider a career in manufacturing.

It’s important to be a mentor.

If you can reach a young person right at the time when they’re overwhelmed by all the directions they can choose in life and at least

make one path clear, then you’re really making a difference. Looking back, I think we all can relate to that. It’s also why we established the internship and apprenticeship programs at HM; but only part of the reason. The other part is that we benefit from the energy these young people bring to our enterprise – their enthusiasm and fresh

thought processes. This balance between young people just being exposed to manufacturing and experienced veterans result in an incredibly creative environment.

How Manufacturers Can Cut the Risk of Cybercrime By: Kevin Studley, president, The Network Pro

A

cyber breach can damage every aspect of a business from its operations to its reputation, which is why companies strive to keep these episodes out of the news. To put it in perspective, costs from attacks involving ransomware and other cybercrimes could total $6 trillion globally in 2021, according to one estimate. That is huge, and recovering from a cyber breach not only puts a company at risk financially, but results in other significant damages as well.

Manufacturers At Risk Unfortunately, industrial manufacturers are vulnerable to attacks, and they are on the rise. The United Nations reported a sharp rise in phishing cybercrimes as the coronavirus pandemic took hold.

Even in the best of times, businesses struggle to combat phishing in which fraudulent emails trick people into providing confidential information. And it's even more difficult with many people working from home.

Savvy cybercriminals are always finding new ways to penetrate business information systems. Millions of remote workers have provided fresh targets, often untethered from normal security protocols, surrounded by distractions and mingling work data with programs on home computers.

Financial institutions and medical providers are seen as particularly rich targets for siphoning money and nabbing information like Social Security numbers.

Manufacturers also are at risk. A major reason is increased automation. Industries are adopting technology including AI and robotics for production lines, the internet of things for orders and time sheets, digital sign-ins for visitors, and connectivity for everything from smart TVs to supply chains. A breach in one area—say, finance— can affect operations in another area—say, the production line.

High-pressure deadlines are a fact of life for industrial manufacturers, adding another level of risk. A shutdown of even a couple of days could disrupt a major project or delay deliveries to a key customer.

Selling stolen data is lucrative for cybercriminals around the world, and risks will never be reduced to zero. But five basic steps can shore up vulnerable areas, limit risks and make it easier to recover if a cyberattack occurs.

Five Steps to Reducing The Risks of Cybercrimes To reduce the risks of cybercrimes, combat cyberattacks before they succeed. Here’s how:

Step 1 Have a disaster recovery plan in place. As the pandemic deepened, it was obvious which companies had a solid crisis recovery plan.

They were the ones that were able to pivot to Plan B. Recovering from a cyberattack is similar: a well-prepared company will be more able to limit down time and get things back to normal. The Center for Internet Security is a good resource for developing a disaster recovery process.

Cybercriminals may not only steal data, but pollute the software and machines on which information is stored. Thus, the recovery

plan should include automated backups, and offline copies of data that are validated annually. Once a year, a security incident response team should hold the equivalent of a cyber fire drill, going through their recovery process as if a breach has occurred. CIS tabletop exercises can help companies explore various cybercrime scenarios and test their response capabilities. Then they analyze what worked and what didn't, to ensure a robust response in case of a real attack.

Step 2 Make security training for employees a priority. Cybercriminals don't get into a manufacturer's data by burglarizing an office or breaking down a door. Usually, people let them in unintentionally.

For example, a sales rep is traveling and misses an important system update. Or an employee complies with a request for confidential data because it seems to be coming from the CEO. Security training for employees is vital for preventing these kinds of breaches. Manufacturers can work with their I/S departments or an outside consultant to meet guidelines such as the framework of the National Institute of Standards and Technology (NIST). Basically, they should implement: » Annual security training for employees—concluding with a test. » Ongoing outreach with training every three months, at least. » Discussion of penalties for those who violate security protocols.

Interesting case studies and a gamification approach can help make the annual training interesting, and follow-up sessions can be as brief as 15 minutes. The more people are trained to spot a suspicious email or think twice before clicking on a link, the better the chances for avoiding a breach.

Step 3 Use two-factor authentication. Most consumers routinely encounter two-factor authentication. When they log in to a website or a communications portal for their bank or health insurer, they enter a password as a first step. Then they must respond to a second verification method, usually by phone, text or email.

Two-factor authentication establishes an additional barrier for the cybercrook who wants to impersonate a computer user and getting into their data. It's particularly urgent that two-factor authentication to be turned on for: » Employees working remotely. » Anyone with access to financial applications. » Any employee using Office 365.

Step 4 Block installations of risky, unauthorized software. Malicious code embedded in software may escape detection by antivirus programs.

That's one way cybercriminals insert hazards like malware, ransomware, worms and Trojan horse viruses into a company's information systems.

The solution is to take an inventory of every application running on every system used by every employee. An app or software confirmed as necessary goes on an “approved” list. If it's not on the list, it can't be

run on the system, and anyone who tries to download an application deemed hazardous will find that it's impossible.

Step 5 Scrutinize data with an “alarm system.” This strategy is similar to installing a home security system that alerts the owners of an attempted break-in. It involves external monitoring and introduces two more acronyms, SIEM and SOC. SIEM software, for security incident and event management, monitors and analyzes data moving into and out of the organization in real time. Off-site cybersecurity experts comprising a security operations center (SOC) look for possible threats from bad actors inside or outside the company. They provide alerts when they spot something unusual.

For instance, did an executive really log in from Ukraine, rather than company headquarters in Kalamazoo? Or, was that a hacker with malicious intent?

I

t’s been more than half a century since Edwin “Chris” Christensen recognized the need for a safe lifting device for the machining industry and established the company in 1969 which would then come to be known as Sky Hook in Letha, Idaho. Since that time, it has become a recognized world leader with an extensive line of tool post-mount, floor-mount, and mobile lifting equipment used in every conceivable industry and for an ever-growing number of products and applications.

It all began with a single device: the Tool Post Mount Sky Hook. Such was the success of its design that it was the only piece of equipment the company manufactured, and the only model Christensen sold, for some 15 years. In the 1980s, as the second generation of Christensen’s prepared to take the company’s helm, the first new piece of equipment was added to its lineup: the Bench Mount Sky Hook.

With two additional models soon to be added, these devices became Sky Hook’s first category of lifting devices, referred to as Fixed Mount Lifting Devices. Another category was then created that’s known as Mobile Lifting Devices, offering four different models of its own. All told, these eight models marked the company’s growth into the “CNC machining” era, offering a range of options designed specifically for reaching into enclosure-type machines (please see sidebar for more information on these categories and models).

It also focused the company’s attention on the design characteristics of its entire product lineup, according to Thomas Christensen, vice president of design.

“Our approach is to manufacture stock lifting devices that our resellers and wholesalers can keep in inventory as well as provide an offering of Sky Hook customization options which can be easily applied according to a customer’s specific needs,” says Christensen, representing the fourth generation of Sky Hook’s family ownership. “We refer to this as ‘standard modification.’ If the customer requires more extensive customization, we’ll move into what we call ‘unique design,’ which might include ergonomic modifications, locking wheels, cabinet drawers, and other things of that nature. We can accomplish these things very quickly because all of our manufacturing occurs in house; everything from bringing in the raw materials to turning, milling, welding, and powder coating, etc. So we’re in control of the entire process.”

An additional benefit of working closely with customers on device customization is that lessons learned allow the OEM to improve its own equipment designs, allowing market demand to aid in continuous improvement.

“I would point to ergonomics as a prime example,” Christensen says. “We took what we were hearing from our customers and seeing for ourselves on the front lines and began to modify our designs in order to increase safety and ease of use. Another reason this is important is that, in the age of the coronavirus, with the elimination of two-man lifting, it’s critical to make sure that a one-man procedure can be accomplished in a safe manner. I’d also like to point out that Sky Hook devices are an ideal means of achieving social distancing on the factory floor.”

Christensen says future projects will focus on standardizing these ergonomic solutions across its entire product line and continuing to harness the power of customization projects in product development. “We want to keep streamlining every aspect of the company,” he says, “from our lifting devices to the way they are produced.”

o now that we live in a virtual world, almost everything has moved online. Zoom meetings and webinars have now become the norm. Many organizations are also translating their educational programming and training (whether internal or external) online. However, it's not as easy as taking what you do today and simply doing it "digital". Creating an effective and truly results-generating digital training program requires a unique approach.

Firstly, training that was traditionally presented in a classroom setting is highly dependent on interaction and audience participation. Q&A if you will. Along with this, larger, longer segments of information can be conveyed, because you're not simply verbally communicating it but also showing it visually. You can have multiple conversational examples, and "students" will also have small interactions between each other. It's much more interactive by nature.

On the other hand, online courses require consistent, constant attention from the "student". You can't wander off or get distracted or you miss a lot. This means that information must be presented much more simply concise, and in "digestible bites" - meaning small segments versus long lectures. Also, there needs to be much more variety, between lecture, reading, and mini-quizzes. Things need to be repeated more frequently and re-presented in a wider variety of "flavors" - tell them, illustrate it and then show it in action.

So how do you take your current programs and make them suitable for effective online education? Here's a quick primer:

Remote learners will continually be distracted by email, phone calls, kids, and life in general. Divide your training into small modules where the learner can go back and review a small segment or simply devote 15 minutes to knock out a segment and come back later.

Eliminate fluff.

Many educational programs waste a lot of time talking about historical information, information about the company/institution, or simply unrelated content to the subject matter being conveyed. Get rid of any content or information that doesn't tie directly and support the subject or topic that you're training on.

Don't try to cram in too much.

The most effective online learning programs focus on small bits.

For example, you shouldn't have a course on "marketing strategy".

More specifically, have a series of courses on "social media communication", "marketing plan development", "competitive analysis techniques" and the like. It's unreasonable and highly ineffective to try to take every element of a broad concept and stuff them into a 200-hour online course. Think of it as a multi-course meal, rather than everything at once on one plate.

hen we think of industrial automation, the first things that pop into our mind are robotic arms, material handling or CNC machines. The idea of automation, however, goes far beyond these major, buzzworthy capital investments. There are ways to introduce some level of automation in all kinds of places across a manufacturing floor, tooling included.

Automation in the tooling world is at a stage where it can drastically improve handling and precision. In a variety of scenarios, different types of automation can make tasks that once required delicate hand adjustments and difficult measurements drastically easier, more accurate and, best of all, faster. In some areas, we’re also in the early stages of being able to collect and use data, the essence of Industry 4.0.

If you think of automation as anything that eliminates or reduces manual work, you can start with some simple pieces of equipment that make positioning the workpiece easier.

For instance, the Base Master series of touch sensors is effective for determining both workpiece offsets and tool lengths to within +/- 0.005 mm at a repeatability of 1 µm. Or, there’s the 3D Master Red, an all-in-one three-axis (X, Y, Z) measurement tool that doesn’t require calculation or compensation for the stylus ball measurement.

Not only are these examples making it easier to handle and maneuver tools, but in the end, it also speeds adjustments and eliminates costly remeasuring time or re-cutting. Workholding has moved in a similar direction.

Precise Holding and Rapid Loading and Unloading Of Parts Historically, different types of machine tools were delivered with a unique workholding interface, like lathes with three/four-jaw chucks or collet systems or milling machines, which are still most often based on a T-slot table. These days, milling, turning and some grinding can be performed in a single machine or several machines grouped in a cell.

Zero-point clamping systems provide the best solution to two of manufacturing’s toughest setup problems: repeatability of location from one fixture or workpiece blank to another, and transfer of work from one machine tool to another. While these systems aren’t new, they add the ability to open and close the chucks with the flip of a switch and allow you to take another step toward automation.

When these automation chucks, with repeatability of 0.0002 inch or better, are palletized, we get data, an area the tooling world is just starting to explore in depth. Alignments for the chuck are established from its center line, and that data can be captured electronically and stored in a machine’s CNC program. Work can then be moved from turning center to a grinder or from a machining center to a CMM without having to re-establish the reference point—so you can run any fixture at any time.

This type of clamping system allows for machining parts through the second and third steps without ever unclamping the part. Not only is this a more consistent and faster way of doing things, but feature-to-feature accuracy is improved, and it reduces touchpoints, measurements and chances of human error.

The fact is every time a part is touched, it costs money. Palletizing an entire production can remove at least 75 percent of handling time; plus, once you get to the point of automated production, the common workholding interface will reduce implementation costs.

Tooling is Getting “Smart” When we start talking about presetting is when the conversation about data really starts. A standard, bench-top presetter can keep spindles running while measurements are done faster and more accurately offline. Now, they can also act as a shop communication hub, reducing the number and difficulty of manual steps.

Our Speroni presetters, for example, can be equipped with software called Edge Pro. Edge Pro communicates with the engineer’s CAM software, such as Vericut, to verify length, diameter, create a G-Code and post process with the exact tooling values. Still, these advancements are just scratching the surface.

The rise of the smart factory has forced us all to realize the stark distinction between old reactionary tool management systems that operate with manual measurements and hand-written notes and new proactive tool management systems that operate with hyper-traceability.

This tool management technology also tracks how much of the purchasing budget goes to tooling, monitoring and exposing the value gained or lost while the tooling is in the shop.

While Intelligo is about as advanced as it gets in terms of tool management systems, there are less integrated levels of automation available. Our Simple Post Interface (SPI), for instance, prints a label with a QR code at the presetter that’s read by the SPI module at the machine control, as opposed to measuring, printing a label and punching the data into the control. The system can also be configured to send measurements directly into the tool NC’s offset table—nobody touches anything at the machine.

In essence, these technologies help guarantee you’ll have the right tool, in the right place at the right time while optimizing tool resources and budgets and eliminating duplication or overlap of challenging manual work.

work. Digitalization provides major opportunities for production improvements. Boring heads, like our EWE product line, for instance, include digital readouts that, with the help of solid-state magnetic scales, display the actual diameter of the tool instead of hard-to-read Vernier markings. These heads not only make adjustments in the machine much simpler, but also clearly reveal any backlash at the adjustment screw. They can also pair with a mobile app via Bluetooth® so that adjustments can be automatically tracked and saved. Reduction of human error, speedier adjustments, and readily available wear and setup histories are just a few of the benefits of this arrangement.

The next phase is closing the automation loop. With the help of a machine-integrated touch probe or bore gage, the machining program can stop the boring cycle in the event of an out-of-tolerance bore and display an error message alerting the

machine tool operator to make the required adjustment with the tablet. The EWA also allows for real-time compensation for insert wear. Similarly, the head can be automatically adjusted to different hole sizes, reducing the need to have multiple boring tools set at different diameters in the machine’s tool magazine.

These EWA automated boring heads can be synched with a tablet, PC or fully integrated with a new machine tool. With the tablet option, the head is connected via the BIG KAISER boring app. The boring head will automatically adjust according to the information the operator types into the app.

For legacy machine tools, a PC interface between the machine tool and the EWA can be used to provide a fully automated, closed-loop control cycle where commands are sent from the machine tool to the EWA, automatically adjusting the tool in synchronization with the machining process. In this solution, the integration with a legacy machine tool is done via a specific application running on an external industrial PC. This integration must be setup on site since much depends on the machine tool control type.

The full system can only be integrated on new machine tools.

The EWA control software runs directly on the machine tool itself and requires no external control device. The interaction with the

operator is done in the machine tool human machine interface in form of an app or a technology cycle.

What comes next will have an even more profound impact: communication directly between the tool and machine control.

Tool diameter adjustments will be part of the programming process, so that human intervention is not required when a new hole is ready for finishing.

We are working on the integration of sensors like accelerometers into the tools and/or fixtures. We’ve already conducted tests with vibration sensors in tools, and the results are promising. This will have dramatic effects on diagnostics and error prevention both before and during machining. Simple air cutting will be able to reveal imbalances and resonant frequencies that will help validate if speed is within the proper range or a damping system will be needed. While in the cut, these sensors can recognize unsecured workpieces, as well as damaged or worn cutting edges, and record overall cutting quality for finer tuning of machining parameters.

Exciting things are on the horizon in the world of tooling.

Today, the most widely adopted forms of automation are still fairly basic, but they offer great benefits in terms of repeatability, faster setups and measurements. As we’ve uncovered ways to collect and use data, customers—still a relatively small number—are learning how to automate and improve how they track costs, plan purchases and program.

heading in that direction. As more sensors, data and connectivity is introduced, we’ll get closer and closer to the point where tools can adjust themselves based on set parameters and setup times can be cut drastically.

Dimensions can be applied to a range of various tool views and customized, if required. Leader lines with text can be placed on to a drawing to describe unique features and information. In cases when a small section of geometry needs to be highlighted, multiple detailed tool section views can be added to the drawing. ToolDraft also has the capability to add cross section views chosen by the user anywhere along the axial position of the tool.

Companies looking to produce a tool catalogue will find ToolDraft valuable as templates can be saved containing title blocks to meet company standards. Users can also insert images, tables and company logos, as well as add multiple pages to a drawing, and change text and line styles. In addition, grinding wheel packs used to grind the tool are imported into ToolDraft, and then added to the drawing for dimensioning. Easily Creating One-Offs

Kodlin Motorcycle customizes motorcycles based upon bikes from the legendary American brand HarleyDavidson. Sophisticated technology and an easy-to-use control system are essential—which is why the company chose the Sinumerik 828D CNC from Siemens.

T

here is no denying it: the Kodlin family has motorcycles in its blood. Master blacksmith Fred Kodlin gave his son Len his first motocross bike for his fifth birthday. There was never really any question about what Len would do when he grew up.

Today, the father-and-son team runs the Fred Kodlin Motorcycle workshop, founded by Fred Kodlin back in 1984, in the small town of Borken in the German state of Hessen.

The company is highly specialized: together, father, son and 10 employees customize Harley-Davidson motorcycles. Up to 50 motorcycles leave their shopfloor each year, to the great excitement of their new owners. Many customers simply want to have their series-produced bikes adjusted to suit them better, or to look more individual. Other customers come to the company looking for bigger modifications, such as the installation of a big front wheel, which has a very striking effect and is popular among Harley-Davidson fans.

The most passionate bikers, however, want their bikes to be completely personalized. “These unique bikes cannot be beaten in terms of exclusivity. When it comes to design and technology, we make the virtually impossible possible,” explains junior manager Len Kodlin. In some of these models, the only thing that’s left is the engine, with its unmistakable Harley-Davidson sound: the rest of the bike is made up of components that have been developed and produced entirely by Kodlin. Customers’ budgets are the only thing limiting their imagination. Enthusiasts pay up to $130,000 for these unique cycles. And then, of course, there are also the technical approval restrictions (TÜV, for example).

Avoiding Imitations When fulfilling a customer’s dream of owning a personalized motorcycle, the customizers at Kodlin Motorcycle not only adapt

parts, they also manufacture many individual parts themselves.

Various styles of footboards, footpegs, turn-signal trim, air filters, engine covers, hand grips and mirror brackets are manufactured individually or in very small series. Outsourcing production could be cheaper in many cases, but for Kodlin, this is not an option. Len Kodlin explains the reasoning behind the decision.

“Unique pieces are the basis of our whole company. The risk of copies appearing is simply too great. Our customers pay for something unique and that’s what we give them. This is why we do everything ourselves, from sheet-metal work and welding to milling, turning, painting and assembly,” Kodlin says.

Kodlin has an extremely large range of manufacturing capabilities to prevent imitations and rival products, thus safeguarding its competitive edge. The company invests heavily in production expertise and machinery. Kodlin even has a world manufacturer

An Integrated Process From The Design To The Machine Anyone who wants to survive the competition as a small, independent customizer needs top-quality CNC machines. That’s why the core of Kodlin’s production process is a PreMill VL 1000 CNC machining center from MMD Werkzeugmaschinen with a Sinumerik 828D CNC system. Len Kodlin, a trained precision mechanic himself, explains what matters to him and his father, “MMD was extremely cooperative and, with the PreMill VL 1000, gave us a machine that meets our needs perfectly. The production of custom parts, which often involves extremely complex contouring, is entirely different. The junior manager creates the programs for these parts separately at an external CAD/CAM workstation and then transfers them to the machine, using a USB stick. This means the machine can remain in operation while the junior manager can design parts for his spectacular creations, far away from production noise, in peace and quiet. Once the blank is in place, the entire machining process itself goes very quickly. With the help of various Sinumerik CNC cycles, the workpiece and the tool are set up quickly and machining on the PreMill VL 1000 can begin.

Len Kodlin specifically mentions the clearly organized folder structure in Sinumerik Operate, which is designed in a similar way to that found on a traditional PC. Meaningful names—such as “Handlebar1-Customer3”—with up to 28 characters can be assigned to the programs. This improves the ability to maintain an overview and products that have already been made can be clearly identified and accessed again at a later date.

The Entire Production Spectrum Covered In terms of production technology, the PreMill VL 1000 offers everything needed for bike parts. The machine gets extra points for

However, there are exceptions, such as long fork tubes. With travel paths of X = 1020 mm, Y = 510 mm, and Z = 560 mm, plus a 1200 x 500 mm clamping table, the machine comprehensively covers the spectrum. The 10-kW milling spindle provides the power needed to quickly and precisely machine the parts, which are usually made of aluminum or steel. The changer can be equipped with up to 30 tools and the linear guides on all three axes ensure utmost precision. According to Jens Bubenheim, a sales consultant at MMD, the PreMill VL 1000 achieves a repeat accuracy of ± 3 µm and a positioning accuracy of ± 5 µm, which means that the desired quality is always guaranteed.

A special feature on the Sinumerik 828D CNC scores additional points for high quality, namely the Sinumerik MDynamics technology package with integrated Advanced Surface motion control. The program sequence can be set or adjusted at any time, ensuring that the machine generates an optimal ratio of speed, accuracy and surface quality. Take the turn signal trim, for example. In this case, production accuracy is of less significance. Corresponding settings in MDynamics and the activated Advanced Surface therefore ensure that the machine works with a focus on both surface quality and speed of production.
