I’ve noticed that quite a few companies have used the pandemic-related downtime to make some improvements, especially to their websites, I think this is wise for a number of reasons. First, e-commerce is expected to play a larger role in future sales activities, and secondly because your website is often the first impression potential customers have in terms of your company’s professionalism, depth of knowledge, and desire to make your site as helpful and easy to navigate as possible. It’s not really the place to shout about your products and attributes from the rooftops, because the focus should be 100 percent on the customer’s experience.

I remember in the early days of the internet, when companies began to get onboard and launch websites, it was often a somewhat psychedelic experience.

The emphasis in those days seemed to be to use every available font, color, and gadget as proof – I guess – of how savvy they were within the online environment. I found it cheesy, and nerve-wracking. There was too much sizzle and not enough substance. Over time I think the realization dawned on them, as stated above, that people couldn't care less about little cartoon animals, they were seeking information, and if you could provide it in an organized way you were more likely to begin a new relationship.

As someone who relies heavily on websites for my research prior to conducting interviews for the articles we publish each month, there are certain things I look for and appreciate when visiting a company’s website. These opinions are mine, and mine alone, since they are about my experience, but beyond my expertise. One thing is that I don’t like being overwhelmed by too much movement on the splash page – the one visitors to your website see first.

It should be dignified, uncluttered, with sensible links to pertinent information for your customer; products, services, company history, etc. The location of your headquarters should also be listed on the front page, which gives life to an otherwise cloud-based entity. I especially like bios of company executives, including their contact information, whenever possible. And ease of contact is another peeve of mine: why put up a site and then make it hard for visitors to reach you? Most people would rather not fill out a form, giving away too much information and generally being ignored. At least list contacts in sales and marketing, which will get you the most mileage in the long run.

Again, these are just my observations as a frequent user, but they seem pretty commonsense to me. It’s called “wayfinding” in architecture, when special attention is paid to the ability to navigate a physical space. Do this with your website, and my sense is that you’ll be able to turn more potential customers into new accounts.

Industry News Tormach Announces Machinery Giveaway Winners Tormach Inc. has announced the winners of a machinery giveaway to support schools, makerspaces or robotics teams.

The giveaway was part of the TITANS of CNC ‘BOOMBASTIC’ event that took place May 25-27.

“We are thrilled to be taking delivery of the Tormach machine,” said Aaron Straus, STEAM Coordinator at Salamanca High School. “This machine and the PathPilot software will will help us teach our students CNC machining, a skill that will help many of them secure a gainful career upon exit from our high school. BvL Opens New Technical Center BvL, a designer and builder of quality parts washer systems and partner with German Machine Tools of America (GMTA), recently opened a technical center at their company headquarters in Germany. The new technical center gives customers the chance to go through a real world cleaning process scenario on a demo system. Various demo systems allow customers to select the cleaning agent, temperature, circle times and method. The hands-on experience shows them exactly how their parts will be cleaned. Technicians are available to answer questions and help customers try out different settings in a safe environment.

Stefan Steenstrup Appointed President of Seco Stefan Steenstrup has been appointed President and CEO of Seco as of October 1, 2021, succeeding Fredrik Vejgården who decided to leave Seco to start his own business. Stefan has been working for Sandvik for more than 20 years most recently serving as President of Dormer Pramet since 2017.

Prior to that, he held various positions at Sandvik Machining Solutions (SMS), such as Global Sales Director, Business Development Manager and Product Service Manager.

Stefan holds a Master of Science in Mechanical Engineering from the Technical University of Denmark in Copenhagen. He is Danish, and is currently living in Milan, Italy with his family.

o meet the increasingly more complex and individual needs of the customers while withstanding the high-cost pressure and international competition, new solutions and methods are needed in steel trading. One example of this is storage: Many steel traders already rely on fully automated bar stock storage systems that offer benefits such as high storage density, rapid access times, and maximum inventory transparency. They are controlled and managed via a Warehouse Management System (WMS). The software optimizes the processes in and around the warehouse, thus making intralogistics faster, more reliable and efficient. A seamless connection to the respective host system ensures a consistent communication structure that significantly increases transparency and efficiency.

Comprehensive statistic and analysis tools monitor the utilization of the entire system as well as the individual components. As a result, the full potential of the intralogistics can be unleased: Redundant travel distances or unnecessary waiting periods are avoided. Furthermore, possible changes can be simulated and tested in advance and without the risk. KASTO, the specialist in storage, sawing and handling technology, developed the WMS, KASTOlogic, for its systems and it is specially designed to meet the demands in bar stock and sheet metal storage.

Digital Sawing Technology Minimizes Waste Sawing technology plays a central role with the increasing range of processing in steel trading. To meet the customer wishes, most steel traders have various machines in their portfolio that can perform straight and mitre cuts on a wide variety of materials and dimensions.

Digitalization offers great potential to increase efficiency in this area as well. For instance, KASTO developed the software KASTOoptisaw for its sawing machines. This software ensures that the stored bar stock and sawing machine are ideally assigned to the respective cutting orders with regard to the different machine parameters such as kerf width and minimum remnant piece length. Because often companies store bars, tubing, and profiles with various lengths and different mitre angles based on previous orders of the same material. Thanks to KASTOoptisaw, they can be used up with minimum waste – which lowers costs and saves space in the warehouse since the best use is

made of the material, and fewer remnant pieces must be returned to storage.

To automate the material flow in steel trading and make it particularly cost-effective, sawing machines with manipulators and conveyor technology can be seamlessly connected to automated warehouse systems and supplied with the needed materials. The sawing procedure itself also runs autonomously with the corresponding equipped machine. Thus, highly integrated systems are created that are connected seamlessly in a continuous supply chain. KASTO is an expert, particularly in regards to the realization of such combined warehouse-sawing systems – in addition, with the robotic handling system KASTOsort, KASTO provides a solution that enables the automation of upstream and downstream manufacturing processes. For example, industrial robots can independently remove, deburr, chamfer, centre and cut threads, mark and imprint, weigh, sort, de-stack and pick orders. Depending on the customer requirements, the robot control system is combined with the saw control system, WMS or existing ERP system. TALKING SHOP WITH: Robert W. Roth — President, American Welding Society How did the American Welding Society (AWS) come to be, and what were its earliest goals?

The Emergency Fleet Corporation was established by the United States Shipping Board in 1917 to maintain vessels in the Merchant Marine during WWI, and to also find ways to build them lighter and more efficiently. Comfort A. Adams, a professor of electrical engineering at Harvard, was named chairman of the Welding Committee of the Emergency Fleet Corporation. He came away convinced that the same collaborative model would benefit American welding. So that led to the AWS being established in 1919.The primary focus at that time involved writing codes and standards in order to begin building a structure for the U.S. welding industry. To use a sports analogy, you can’t have a football game if the teams are playing by two sets of rules. We needed to level the playing field for companies involved in welding in the U.S. in a way that showed no bias to anyone and united everyone under the same set of codes and standards.

To achieve this we brought on a variety of welding professionals to write codes pertaining to processes rather than the equipment, so that no single OEM

had an advantage. That remains our guiding principle in developing codes and standards to this day. The goal was to have a common set of standards for welders building ships, bridges, railways, etc., to ensure safety, quality, and efficiency. It was also meant to regulate ourselves before someone else did. All of our work is meant to help, not hinder.

What milestones can you point to as the AWS grew and evolved?

Our first official standard was published in 1927, which resulted from a great deal of cooperation and collaboration within the welding industry. AWS later worked with NASA on the space program, and was a founding member of the International Institute of Welding.

Another legacy in particular is the AWS Foundation, which currently has a one-hundred million-dollar endowment used to award scholarships to students planning to enter the field of welding.

We wanted to develop a pipeline of employees to fill any position required by the industry. That relationship has started many a career, with graduates knowing the AWS helped pay for their education.

We give out approximately $2 million in grants annually. At the same time we’ve created educational channels of our own, such as the welding engineers certification program, with the training developed by a collaboration between industry and academia. In fact, we’ve maintained that close relationship with the academic system since our earliest days. We have many professors alongside industry leaders working voluntarily in various code development sections. And we promote these codes and standards through our various publications and cooperate with state and federal entities to make sure that if a bridge is being built, for instance, our codes are referenced. We also want to keep ahead of the unqualified and untested information that’s so readily available on the internet these days. We’re united with welding societies around the world in achievingModex that and goals.

What would you say to someone considering pursuing a career in welding I would encourage that person to be aware of the many different positions required to fill out the infrastructure of this industry. And no matter what you decide to do, take advantage of opportunities to keep growing throughout your career through the educational and training available from the AWS. Industrial Safety: Supplying Headlamps as Critical PPE in Hazardous Environments

I

ndustrial plants have a duty to protect employees by providing a safe work environment and Personal Protective Equipment (PPE) required for the job. However, despite various PPE options, many companies fail to supply or specify important lighting tools – namely headlamps. Unfortunately, the lack of suitable headlamps can lead to serious, even deadly accidents, in hazardous locations.

As a tool, headlamps are essential when hands-free lighting is required in low-light areas for a wide range of tasks, such as operating and maintaining machinery or assessing its condition.

movement throughout the plant, particularly in confined or restricted spaces. At sites with flammable gases, vapors, liquids, materials or dusts on the premises or in the air, having a headlamp that does not generate a spark is critical.

However, despite meeting OSHA’s definition of PPE, “equipment worn to minimize exposure to hazards that cause serious workplace injuries and illnesses”, headlamps are often not included in corporate budgets for PPE. As a result, workers may be left to purchase their own headlamps from industry supply or hardware stores.

that lack necessary options, the units may be unsafe to use for some tasks, settings, or conditions throughout the plant. This could open the company to potential liability.

To protect personnel in any work environment and to defend against such liability, a growing number of industrial safety officers are including or specifying headlamps in the company budget, as PPE. “It is safer for industrial plants to provide suitable headlamps upfront rather than leaving it up to employees to make their own purchases. However, department approval of only intrinsically safe product would handle the issue. Preventing even one serious injury, fire, or explosion would pay for any implementation,” says Scott Colarusso, General Manager and Co-Owner, All Hands Fire Equipment & Training, a Neptune City, NJ supplier of fire safety equipment to various industries that has equipped and trained thousands of firefighters nationwide.

When companies supply intrinsically safe headlamps, which are specifically designed not to be a source of ignition in hazardous zones, this protects workers wherever they need to go in the plant from serious, even potentially lethal accidents. Essentially, everyone is covered, and the chance of mishap eliminated.

“Without safety certified headlamps appropriate for the application, industrial facilities are exposed to potential liability if an incident occurs. By supplying workers with headlamps that are rated for any hazardous environment [that could be encountered in the plant], companies can prevent the problem,” says Colarusso.

Mandating Greater Safety At industrial worksites, headlamps enhance personnel safety and efficiency since wherever they look the lighting goes with them, leaving their hands free. With multiple beam modes, these devices are designed to be easily operable even when workers wear heavy gloves. Typically, the units are waterproof and chemically resistant, ready for use in rugged surroundings, which may include getting thrown into a truck toolbox or dropped. Still, the devices must provide ample light for a sufficient “burn time” to last an entire work shift without a change of batteries.

Across a range of industries, however, typical headlamps can be a dangerous source of ignition if workers unwittingly enter a hazardous area or are exposed to flammable materials or conditions.

Safety considerations are particularly important considering OSHA’s recently issued standard for construction work in confined spaces (Subpart AA of 29 CFR 1926). The new standard recognizes that such spaces can present physical and atmospheric hazards that can be avoided if recognized and addressed prior to entry.

It is designed to eliminate potentially deadly hazards by requiring employers to determine what kinds of spaces their workers are in; what hazards could be there; and how those hazards should be made safe (including the use of headlamps, flashlights, and other lighting equipment that carry the proper safety ratings).

Therefore, in production, processing, or maintenance settings where the environment is inherently volatile, headlamps should carry the proper certification for various classes, divisions, and groups of materials. When a headlamp is rated for all these options, it essentially means it is certified as safe for use in most hazardous environments.

As one example in the industry, the intrinsically safe Vizz II headlamp by Princeton Tec, meets the requirements (Classes I, II, III; Divisions 1,2; and Groups A-G). Trenton, NJ based Princeton Tec is a producer of ETL and UL-approved lighting products and manufactures headlamps that meet strict global safety requirements.

“Whether for OSHA, Zone 0, or state standards, intrinsically safe products like the Vizz II headlamp help industrial safety officials ensure that all the bases are covered. So, there is nothing from the lighting that could spark a potential fire or explosion in a work environment,” says John Navarro, a purchasing agent for Bayville, NJ-based CWR Wholesale Distribution, a supplier to various industries including automotive, consumer electronics, oil and gas, and marine. Previously, Navarro was a nationally registered paramedic and certified New Jersey state hazardous material technician.

Because headlamps can be dropped or bumped in industrial settings, it is also important that the equipment is designed to reliably withstand rough handling.

In response, some manufacturers like Princeton Tec now make headlamps with durable thermoplastic material designed to withstand drops and rough handling including being thrown into a truck bed. The units not only provide up to 10 hours of light without

a battery change but also have superior resistance to common, potentially dangerous, industrial chemicals and solvents.

The latest models also offer anti-static properties and safety features, such as a mechanical locking mechanism that requires a tool to open the battery compartment. This prevents users from inadvertently opening the battery housing in a hazardous environment, which could not only result in electric shock, but also potentially ignition or explosion.

“Many of our corporate customers specify Princeton Tec headlamps and lighting products due to the reliability, longevity, price point, and made in U.S.A. production,” says Navarro.

“When intrinsically safe equipment matters, it is essentially the gold standard.”

According to Navarro, among CWR Wholesale Distribution’s wide range of industrial customers, the motivation for budgeting and supplying intrinsically safe headlamps and lighting as PPE is to prevent potential liability.

“With an intrinsically safe headlamp, you are meeting the standard and enabling employees to work in the safest possible conditions with the most up-to-date equipment,” says Navarro.

“Now the technology is at a better price point than it was five years ago. So, it is affordable for corporate safety budgets.”

Many of Navarro’s industrial customers are willing to spend a little more for higher rated, compliant, intrinsically safe headlamps.

“Our industrial customers want to know their plant personnel can safely use their intrinsically safe headlamps anywhere. Safety

While industrial manufacturing, processing, and maintenance carries some inherent risk, industrial plants seeking to improve safety can do so by providing workers with ultra-safe headlamps that ensure compliance.

So, as the need for industrial safety only grows along with stricter regulation, facilities will increasingly make headlamps a mandatory part of any PPE budget or safety program to minimize operational risk and liability.

ounded in Dusseldorf, Germany, by Richard Walter in 1919, headquarters were relocated to Tubingen, BadenWurttemberg, in 1925. Walter AG began its global expansion throughout the 1970s, eventually locating in the United States in 1976 in collaboration with a local tool manufacturer. It then bought the company in 1998 and established regional headquarters for the Americas in Waukesha, Wisconsin, in 2001.

Apart from administrative functions, headquarters also houses a team of engineers working with customers on custom tool designs.

The U.S. Technology Center is also based in Waukesha for training purposes with a full range of machine tools for demos. While manufacturing takes place at numerous sites around the world, there

is a production center in Cleveland, Ohio. Tool orders within the Americas are sent out from a central warehouse in Kentucky, many of them drop shipments, with a few stocking distributors located around the country. Walter has a dedicated sales force assigned to particular regions, and there is virtually no lead time on shipment of stock items.

T

he firearm industry has made major advancements from its earliest known ancestor, the fire lance—a bamboo tube containing gunpowder as well as pellets or pottery shards that could be ignited to eject a stream of flames with the projectiles.

With centuries of advancements, modern firearms now make up an ever-growing industry with nearly 40 million firearms sold in the United States in 2020 according to USA Today. The progression of this industry can be traced back to the precision machining process.

From surface finish to tool life to material used, machining firearm components relies heavily on efficiency and accuracy.

Previously, when machining firearms, some processes were manual or utilized numerous different tools; however, as tooling innovations have developed, the process of machining has evolved.

Oftentimes, tools now are far superior to those used in previous firearm production methods. This provides the opportunity to combine operations into a single cutting tool, eliminating the

need for additional tooling in the machine shop. In addition, new innovations in tooling provide manufacturers with a better output like improved surface finish or decreased cycle time. Nevertheless, there is still a need to work toward standardizing tooling in the firearm industry. While manufacturers often have their own take on radius, angle change, etc., standardization is becoming more common. For example, a standard reamer could be used for all one-inch diameter holes in an AR upper receiver; however, there could still be a delay in acquiring the tools if specific reamers are needed because of the needs of different specs.

Holemaking and hole finishing are part of the machining process for numerous firearm components. One example of this would be revolver cylinders, which in some cases require a three step process: pre drill, pre ream and finish ream. Form is critical throughout these applications because it must match the bullet casing. Other firearm components that need holemaking and hole finishing applications

include AR upper receivers, gas blocks and bolt carriers, which house the firing pin and bolt itself.

In deciding what type of material to use in firearm components, manufacturers must consider a few characteristics: weight, strength and aesthetic. Take steel as an example. It is durable and versatile, making it easier to manipulate into the small parts needed within firearms, yet it is a heavier material. While this does present some challenges, it also provides better control and repeatable accuracy. Conversely, when using aluminum, strength and durability are compromised for the benefit of less weight; therefore, it is best to consider a type of aluminum alloy.

Ultimately, the materials used must be reliable because of the stress they are put under, the heavy usage and the strict requirements of the industry itself. While firearms are often heat treated, it is best to complete holemaking applications prior to this; after being heat treated, the material is typically too hard for drills because it is as if machinists are asking two like materials to get along. Instead, the drill should be harder than the material you are drilling; something that is challenging to achieve.

Whether it is alloys, titaniums or another high-grade exotic material, tool life is vital in the holemaking and finishing applications. One of the key needs of manufacturing firearms is sequential, repeatable processes; thus, tool life is needed to maintain optimal production cycles. Although tool life issues like dulling or breaking can sometimes be easily resolved by switching to a different geometry or coating, there are times where greater

changes need to be implemented. Chatter, for example, can cause poor tool life, so manufacturers would need to evaluate their fixturing, work holding or machine maintenance in general.

Performing machine maintenance or replacing tooling ultimately impacts production time, so it is best to utilize rigid machines and high-grade materials when possible.

Surface finish is one of the most important elements when machining firearm components such as bolt carriers, upper and lower receivers, and silencers. More specifically, surface finish is key for firearm chambers because of the need to accept the incoming cartridge, which determines the accuracy of the rifle and the load being fired on target. When drilling or reaming, surface finish is critical—the smoother the surface finish the less friction and less wear. Clearly, there needs to be a smooth and consistent finish free of burrs; otherwise, this becomes a fracture point. Ultimately, surface finish impacts the functionality of the machined firearm while negatively impacting the life of the barrel as well.

At the same time, there needs to be consistent wear coming from the finishing tools and on the finished part itself so that there is no excessive friction or wear. Here, CNC operations provide the most accuracy and consistency while creating a process that can be easily replicated. Not only do manual processes produce an inconsistent surface finish, but they also are more costly to production and the well-being of the operator—both of which impact product quality. here magnetic encoders use positive and negative poles and optical encoders use light passing through a disc, inductive encoders are a little more complicated.

Inductive encoders have charged coils that are passed over by a passive disc, modulating what charges the sensor receives. There are only a few companies in the world that have the expertise or technology to do it.

It makes sense that when there isn’t a need to spend on a high-end optical encoder, the most common thought is to look directly to magnetic encoders. Sometimes that’s the right move, but when using an inductive encoder is an available option, your search shouldn’t be limited to magnetic-or-optical. Inductive encoders offer a good middle ground, both in terms of what they can do and how much they

cost. Let’s compare some of the strengths and weaknesses of optical, inductive, and magnetic style encoders and where they’re best applied.

Key Considerations for Selecting Which Device Is Best Common Applications If you’re looking for extreme accuracy or need to facilitate highly dynamic motion, optical encoders with their repeatable accuracy and resolution are the best choice. Examples of these kinds of applications include pick-and-place robots, telescopes, antennas and machine tool applications like a CNC lathe or mill.

Inductive encoders combine the contamination and vibration insensitivity of magnetic with higher accuracy that approaches the level of optical solutions. They fit nicely in general automation systems and work well with different types of servo motors, medical applications like CT scanners and in the robotics industry.

Environmental Factors Where your encoders will be installed and what will be going on around them will always be something to consider. Because of the type of scanning, optical encoders do their best work in cleaner environments. However, it’s not always an issue because there are a lot of different mounting and sealing options that can be used to keep them clean.

As already mentioned, magnetic encoders are great in situations where vibration, anything over 30-40 Gs, and/or lots of contamination are a risk. One important thing to note about magnetic encoders is that their internal magnets can be interfered with if there’s a magnetic brake near the solution, which would then influence the signal being generated.

Inductive encoders are not concerned with magnetic fields and can also handle high levels of vibration or contamination while also providing additional accuracy over magnetic solutions. The biggest challenge with inductive encoders is ensuring that the gap between sensor and rotor is held throughout the operation of the application.

The Biggest Advantages When you’re looking for the “best solution,” start with optical encoders. Their accuracy, repeatability and resolution capabilities are unmatched. They are the most common solution and have many variations to fit the needs of multiple applications. That said, if you have a higher accuracy requirement, but the application does experience high vibration or contamination, the best solution may be an inductive option.

If a low-cost solution is the goal, magnetic encoders are a good place to start. They’re compact enough to fit in tight spaces and they’re fairly inexpensive.

High Data Volume and Speed: What is an Encoder Interface?

EnDat is an example of these interfaces, a digital, bidirectional connection between the encoder and the subsequent electronics.

Encoder Interfaces Suited for Industry 4.0 Looking back at the evolution of the interface, we can see how it has adapted to the times of Big Data and Smart Manufacturing. The first version of EnDat, En Dat 2.1, was introduced in 1995. It was a combination serial/ analog signal with basic alarms, warnings and easy integration. The next generation, EnDat 2.2, was introduced in 2003 and marked the transition to purely serial data transmission. EnDat 2.2 also added a whole new layer of capabilities, transmitting actionable information on things like temperature sensors, functional safety and online diagnostics without sending a separate request signal.

Uses BAAM to Produce Monolithic Multi-Material 3D Printed Object Cincinnati Incorporated (CI) used its Big Area Additive Manufacturing (BAAM) machine to demonstrate that recycled materials can be used for 3D printing by producing one of the largest monolithic multi-material objects to date. The demonstration successfully proved that large-scale multi-material printing can be done effectively and economically with recycled composite materials. The part selected for this demonstration was a single facet of a precast concrete tool used in the production of commercial window panels for a high-rise development in New York City. The mold weighed approximately 400 pounds, with a length of 10 feet, 10 inches. Print time was approximately seven hours.

The Best Boilers When You Don’t Need Steam 24 Hours a Day By: Emily Newton

T

raditional boilers, and the most common types, are not designed to improve boiler efficiency but to optimize consistency. They produce reliable heat, whether through hot water or steam, constantly, while in operation. Unfortunately, it also takes a long time for them to prime, especially from a cold start.

That means most boilers are left to run 24/7, to reduce delays, keep the heat coming, and ensure they’re always ready when needed.

This practice is problematic for a few reasons. First, the longer boilers are running, the more fuel and energy they burn, elevating costs and increasing the negative impact on the environment and surrounding communities. Leaving equipment running indefinitely

also increases normal wear, boosting the potential for failures.

Finally, they are not well suited to changes in demand, especially when heating from a cold start.

To improve boiler efficiency, the answer is to select systems based on their inherent designs, over brand or feature considerations. The type of boiler and how it’s used are more important factors than who or where the equipment comes from.

What Is AFUE? To understand how efficient certain boilers are, a rating system is used, called Annual Fuel Utilization Efficiency (AFUE). It’s commonly

used for both furnaces and boilers and denotes how much fuel the system consumes during operation, similar to miles-per-gallon in a vehicle.

All related manufacturers are required to measure and display a system’s AFUE by the Department of Energy. The minimum standard for new systems, including boilers, is 80% AFUE, which all modern systems meet. If you’re looking to improve boiler efficiency, it’s precisely the unit of measurement that you should use to compare systems.

Electric or Electrode Boilers AFUE of ~100% Electric boilers employ a heating element and water tank design — similar to fire tube boilers. Principally, the heating element rests inside the water tank, producing hot water and steam.

The biggest difference between electric or electrode boilers is that they utilize electricity as fuel. This creates a few benefits, including virtually no emissions and a much quieter system, and it helps limit the size. Electric boilers tend to be much smaller than their traditional counterparts.

There are some tradeoffs, however. Electric boilers are not suited to large facilities and expansive industrial operations, both because of their size and their limited production of hot water and steam. Furthermore, while they are much more efficient than other fuel-based systems, they are expensive and energy costs can be high.

So, even though they may be “greener” overall, they can increase costs on many fronts.

Fire Tube Boilers - AFUE of ~80% An incredibly common type of industrial boiler is called a fire tube boiler. The design is rather simple and relies on a heat transfer process. The system uses a collection of heated tubes — using gas — that are submerged in water. Referred to as a heat exchanger, the tubes transfer heat to the water, creating boiling water in the tank, which also produces steam.

Because water naturally takes a while to heat, these types of boilers are considered some of the least efficient. Of course, newer boilers in this category are much more efficient than their historic counterparts, with AFUE ratings above 80% as opposed to around 50 percent.

They’re not as well suited to demand changes, however, especially considering how long it can take the water tanks to heat up, and how much fuel is required to keep them operational.

Modular Water Tube Steam Generators AFUE of 83-85% Excellent at producing copious amounts of steam, water tube boilers are frequently considered to be the opposite or

inverse of fire tube boilers. They use a similar tube-like design, except water is flushed through the tubes and surrounded by heat in a chamber.

It employs a “floating header” design that allows the tubes to expand and contract with minimal resistance — reducing the risk of thermal shock. The free-flowing nature is important because cold water shooting through the tubes heats rapidly, which could potentially increase problems.

As the water meets the heat, it creates steam quickly and efficiently. Modular water boilers need much less water to operate and consume less fuel during operation. They’re a popular choice for industrial applications because they offer a high BTU and because they handle extreme temperatures and pressure levels quite well.

Condensing Boilers - AFUE of 90-99% Built explicitly for high efficiency, condensing boilers also offer excellent energy savings. That’s because they employ dual heat exchangers. Instead of a single tube submerged in water, there is a secondary exchanger that recycles wasted heat. The heat is transferred back to the boiler through the secondary exchange, reducing temperature inefficiencies.

But while they are incredibly efficient, condenser boilers are not suited to expansive requirements and do not offer much in the way of fluctuating demands.

Acquiring New Boilers Which Is Best for Fluctuating Demands?

For those looking to vastly improve boiler efficiency and accommodate ever-shifting demands, water tube boilers offer the best support. Here are the reasons why: » They produce steam on demand. » They can heat from a cold start in minutes and don’t need to be left on indefinitely. » Water boilers have a smaller footprint, saving space and allowing for more to be installed even within confined areas. » Modular designs mean they can be used in tandem to create more steam as needed. » Overall, water boilers have a much higher safety rating than conventional boilers and do not have the same overheating issues. » They burn far less fuel and offer higher energy efficiency ratings. » More resistant to extreme temperature and pressure changes, which means fewer opportunities for failure.

Another important consideration, which is often overlooked, is that it’s not always necessary to purchase boilers outright, even for large operations. With rentals, the systems are provided and maintained by a third party, reducing maintenance costs and tasks, and displacing many of the burdens associated with boiler management.

For organizations or industrial teams looking to improve boiler efficiency, the best answer isn’t always to purchase systems outright.

That’s especially true for small to medium outfits, who are still tasked with meeting fluctuating demands. It can be detrimental to buy turnkey systems to scale up, only to meet a decline in demand afterward.

This has the added benefit of increasing potential opportunities, as electric or electrode boilers are more likely to be on the table with minimal costs, when they might have been too expensive if they were purchased outright.
