When installing a new pharmaceutical manufacturing process, the design and implementation of hygienic fluid control systems is integral to performance. Separate procurement, delivery and commissioning suppliers can lead to a complex approach to project management. Alternatively, a specialist project partner, such as Bürkert Fluid Control Systems, can help resolve inefficiencies and provide the necessary expertise across mechanical, electrical and control automation aspects.

A pharmaceutical manufacturing system project, typically managed by an engineering design consultant, often has to specify, procure, commission and support

automation, valve and instrumentation component packages, as well as systems that span a variety of expertise. This ranges from automation, including control panels and pneumatic valve islands, to electrical and instrumentation, such as flow meters, sensors and electro-pneumatically actuated valves, to mechanical components, including manually operated valves. The end user might specify from an authorised supplier list, and the system integrator may suggest preferred brands. However, the design consultant has the responsibility to select fluid control components that integrate effectively, not only to ensure an optimised process but also to maximise efficiency of commissioning and reliability of operation in the field.

From fieldbus communications to certification approvals, the design consultant needs to handle the challenges associated

with the integration of diverse brands for the automation, electrical and mechanical areas of a pharma project. Reasons for selecting multiple brands could range from cost to individual component preference, however this approach requires greater resources in management and coordination. Alternatively, the design consultant can work with a valve and instrumentation partner that assures effective integration of components across all areas. Such a partner can also provide project management and support from start to finish, including ongoing field support.

FLUIDIC DESIGN EXPERTISE This starts with a design consultation and is potentially the area of greatest benefit to the overall effectiveness of a project as it provides the opportunity to check and optimise the system design using input from specialists in hygienic fluid control solutions. In Bürkert’s case, typical examples

This requires 3D CAD STEP files of all components that the designer can import into their plant model. Useful input to design plans can also include a virtual fluidic simulator model that demonstrates a proof of concept. This can be used to resolve design queries and helps to qualify system performance preinstallation and create a more efficient roll out long term.

During project installation, physical space is typically at a premium. Scheduled delivery of components staggered to match the project timeline is therefore important. While working with several individual suppliers can make this more of a challenge, a single project partner can efficiently manage this process. Deliveries need to include palletising with storage designations for specific areas of an end user’s plant, as well as customised tagging, labelling and packaging for easy identification in a potentially crowded installation environment.

All factories worldwide produce wastewater in some form. Whether it be from the washing of fruit and vegetables, washdown or rinsing of machines, cooling, or commissioning of equipment. It is the responsibility of the owners and staff to follow guidelines set out to protect people and the environment.

Due to increasing water scarcity, the requirements for trade effluent discharge consent and rising cost of trade effluent disposal, plant owners are seeking ways to reduce the cost of wastewater disposal, monitor waste output and how it can be reduced.

Sampling waste also allows operators to detect process leaks and trace its origin early before there are large losses in revenue. For example, it is possible for high value process liquids such as chemicals, juices, milk, or colourings to enter waste flows through valve leaks, pipework leaks or overflowing of vessels.

Detecting this early and reacting not only protects the environment but also protects profits, a big incentive to regularly monitor discharge.

It can be difficult to accurately select a pump for these applications as contaminants are unknown, sometimes forming viscous abrasive sludges or leading to high amounts of dry solids content therefore causing clogging or dry running.

CONTINUOUS REMOTE WASTEWATER MONITORING DESIGN A customer contacted us requiring sampling pumps for 24/7 monitoring across 15 different sites in the UK. They sample wastewater and had experienced issues with other pump technologies due to low water levels causing dry running. In addition to this, there are other complications such as fluctuating inlet

As the unit can run dry it also guarantees sample quality as the pump can be completely emptied of fluid before the next sample is taken preventing cross contamination.

Peristaltic pumps are simple in design as there is only one wearing internal part, the hose. This is easily and quickly replaced without the requirement of special training or tools; this is an excellent benefit for 24/7 remote applications such as this where excess amounts of downtime cannot be tolerated and where often only

We fitted the pumps with hose leakage detectors which sends a signal to a control panel if the internal hose ruptures enabling engineers to perform maintenance quickly.

The modern roller design increases efficiency and reduces power consumption by up to 30% compared to other traditional peristaltic pump designs, this also leads to increased hose life and even with 24/7 operation the sites can expect years of trouble-free operation with maintenance and lubrication intervals as far as 12 months apart.

HRS meets tight spec for dairy heat exchanger HRS Heat Exchangers has met a challenging brief to supply a client in Australia with a compact yet efficient heat exchanger to process viscous dairy products.

Burra Foods is a leading Australian dairy ingredient processor, producing valueadded dairy products for the global food manufacturing market. An upgrade at their processing plant in Korumburra in the State of Victoria necessitated the use of a heat exchanger to warm frozen milk products, but existing building and infrastructure meant that the available space was severely limited.

The line in question produces skimmed milk concentrate and cream from frozen concentrates which are then thermalised and cooled to ambient processing temperatures.

The required heat exchangers needed to raise the temperature of the product from -5°C to 18°C prior to the final heater, which includes melting the frozen product. After this the product is then cooled from 10°C to 5°C in the final cooler. Due to the consistency of the skimmed milk concentrate and cream the product is quite viscous, so the heat exchanger needed to resist fouling and provide good heat transfer performance, while also integrating with the Plate Heat Exchangers used in the process in a very limited footprint.

suppliers couldn’t match HRS’s offering in terms of tubular heat exchangers and the level of detail provided. Once we placed the order, there was a slight delay due to Covid, but HRS managed to produce it as a rush order and the installation and commissioning was really smooth. In fact, they were able to accommodate a change to the process design partway through installation and make some improvements on the fly, which is great for a nimble and flexible food and beverage business like ourselves.

Following an initial enquiry at the end of 2019, the unit was installed in mid-2020, and has exceeded performance expectations since final commissioning, with a production capacity of 5,000 kg of product per hour.

DESIGNING WAVE SPRINGS TFC

Your questions answered The Juno space probe uses over 60 different springs to perform three major functions; to open the doors to the solar panels, to guarantee the doors remain latched during flight and to position the arms it uses to measure Jupiter’s structure.

Of course, it’s not just in space probes where projects require springs with very specific requirements.

Here Simon Ward, technical manager at leading supplier TFC, the leading supplier of Smalley wave springs, answers some questions about designing wave springs.

WHAT IS A WAVE SPRING? An alternative to the traditional coil spring, wave springs are produced from prehardened flat wire and formed to a precise diameter with a sinusoidal wave form.

When loaded, this means that they can act like a spring by deflecting and providing a pre-load between two surfaces. Therefore, wave springs can be used to pre-load seals or bearings, absorb shock and compensate for dimensional variations and thermal tolerances.

HOW ARE WAVE SPRINGS MANUFACTURED? Wave springs are manufactured by coiling flat wire on edge, known as edgewinding.

This process increases design flexibility and reduces the lead-time for bespoke designs. It also ensures that prototype batches are manufactured in the same way

as production parts, so any prototype or pre-production testing can be considered valuable production data.

With edgewinding, only the required flat wire material is coiled, eliminating material waste. The circular-grain metallurgy also improves strength, and the cold rolling process causes metal grains to elongate and lock together, which provides good mechanical properties.

Wave springs are available in a vast number of diameters. The smallest off-the-shelf wave spring is typically around 5 mm and, at the other end, bespoke sizes can be manufactured up to about 3 m.

TFC’s engineers also use a No ToolingCost™ process, which reduces production times and allows any modifications at the prototype stage to be made quickly and easily. Therefore, this process can help provide an economical custom option in weeks, not months.

WHAT TYPES OF WAVE SPRINGS ARE THERE? There are five main types of wave springs, each with distinct features that determine spring performance under load. These include Crest-to-CrestTM wave springs, which have a multi-turn flat wire design and are suitable for low-medium forces. For low deflections, you can use overlap and gaptype wave springs, whereas Nested and Wavo® springs are typically used for higher forces. Finally, linear springs are formed in a straight line and are another in the wave spring family.

CAN I CHANGE THE SPRING RATE? You can change the thickness of your wire and the wave form to achieve the required spring rate for any given application. Most wave springs are manufactured using carbon spring steel or 17-7 PH as a standard material, but the choice is up to you.

You can also alter the number of waves per turn and the number of turns. For instance, if you need a light duty spring for a smaller application, you can use thin wire or remove waves from your design. Single turns are best suited for applications with low to medium forces.

WHAT SIZES ARE AVAILABLE?

If a designer can’t find an off-the-shelf size that suits their application, they can order a custom solution that meets their exact requirements.

WHAT MATERIALS CAN I USE? There are several options and your choice is often determined by the required temperature and corrosion resistance. Common materials include 302 and 316 stainless steel, which can withstand temperatures of up to 200 degrees Celsius. For applications with elevated temperatures, 17-7 Ph/C stainless steel has a maximum recommended temperature of 343 degrees Celsius. For extreme low temperatures, like those found in cryogenic systems, 300 series stainless steels or Nickel alloys are generally preferred.

Corrosion can also cause springs to fail, so designers will consider whether the environment is corrosive before specifying a material. 316 stainless steel offers high corrosion resistance because of its molybdenum content and is often used in sea water applications. If the environment is highly corrosive, high performance alloys like Inconel and Elgiloy are specifically designed for such a surrounding.

When designing a wave spring, TFC accounts for dimensional constraints, the desired load/deflection characteristics, cycle life demand and operating environments and temperatures. Each of these factors will determine your choice of materials and, therefore, the final design of the spring.

How to specify a motion solution for a wheeled robot For applications that require speed and efficiency of movement, wheeled robots can be advantageous compared to legged robots. Their simpler design can also mean lower cost and reduced maintenance.

To achieve these benefits, the motion system that powers a wheeled robot must be carefully specified according to the application requirements and environment, taking into account durability, efficiency, and noise.

A major benefit of robots is their ability to complete tasks that may be difficult or hazardous for humans to perform. Many such applications rely on wheel-driven

robots. From a manufacturers perspective they’re easier to design, build and program.

For the user, providing the terrain is not heavily obstacle-strewn, wheeled robots can be faster, more efficient, and more resilient. As such, uses for wheeled robots range from pipeline inspection to healthcare environments and even domestic use.

Integral to a wheeled robot is its motor and gearbox system. At a fundamental level, the system has to be compact and light weight and able to generate the required torque for movement across the specified environment. Frequently used in tough environments, they’ve also got to be highly durable. For many applications, whether military surveillance or in a hospital, noise emissions must also be minimal. Critically, wheeled robots also require high energy efficiency with a low current consumption.

For these reasons, coreless brushed or brushless DC motors coupled with compact planetary gearboxes are frequently specified. As the motion system is required to fit within a footprint of less than 40 mm diameter, mini motors and gearboxes are required. Despite the compact size, the gearbox output torque must typically handle 4 to 8 Nm at speeds between 50 to 150 rpm.

SPECIFYING THE MOTION SOLUTION To determine the specification, start by calculating the output torque required. This must factor in the desired acceleration, as well as wheel diameter and mass.

Torque requirements necessary to ascend gradients or overcome obstacles must also be added to the equation and finally, friction and efficiency of travel should also be taken into account.

With a life expectancy of 1,000 hours, the motion system can withstand temperatures up to 125 °C. These results provide reliable, durable motion to a variety of wheeled robot applications.

SPECIALIST APPLICATION ENGINEERING Terrain can be a challenge for wheeled robots, particularly among rocky environments, sharp declines, or areas with low friction. While technology such as tracks with a differential drive and skid steer four-wheel drive are increasingly used, techniques to optimise existing motion solutions can also be deployed to increase durability, efficiency, and reduce noise.

Following calculation of the torque requirement, the wheels’ rotational speed can be determined, and appropriate selection of the motor and gearbox can then be made based on the output frequency. Typically, the higher the operating voltage, the higher the motor’s speed capability.

While sufficient packaging space must be provided for the encoder, brake, motor and gearing, an important factor if the motor stack is enclosed is operating temperature and avoidance of overheating. Motor capacity and heat dissipation techniques may need to be considered in such circumstances to ensure reliability when the robot is deployed in the field.

For example, needle roller bearings can be introduced to increase durability and efficiency by avoiding scuffing failures and providing smooth rotation of planet gears.

Ensuring the gearbox has the optimum teeth combination with lower torsional forces can also reduce noise, which can be improved with an advanced acoustic simulation to predict noise emission.

It’s vital that the motion system controls both pairs to run at the same speed, otherwise overall robot speed will be reduced and steering won’t be aligned. Unlike differential steering that uses separately driven wheels, this four-wheel drive solution has a differential steering mechanism that requires only a single motor, which reduces footprint, energy use and cost.

The solution was achieved using a Portescap Brushed DC 35 GLT motor and a planetary gearbox with a 99.8 total gearbox ratio. In a packaging of just 32 mm diameter and 115 mm in length, the gearbox output torque capacity reaches 8 Nm with an output speed of 80 rpm.

Some thoughts on meeting the challenges head-on

By Nick Allen, Managing Director, 3DPRINTUK Many commentators have recently been discussing the supply chain issues that bedevil the world in the backdraft caused by the COVID-19 pandemic, and it seems as if these issues are likely to precipitate a sea change in the way that many companies do business.

Lockdowns, almost at a stroke, destabilised this structure, which was further compounded by the almost farcical blockage of the Suez Canal earlier this year for six days. This series of events has left many companies more aware than ever that they are massively vulnerable to the vagaries of international supply chain problems.

Very early on in the pandemic, in the Spring of 2020, and during the almost global economic shutdown, the vulnerabilities of international supply chains were thrown into vivid relief. It became clear that very many businesses had become accustomed to and reliant on cheap international supply of goods and parts and components exactly in the quantities

As a result, conversations around this issue have changed direction. The balance between cheap international yet vulnerable supply chains versus more expensive domestic but more reliable supply chains is beginning to shift. Perhaps the number one priority is no longer cheapest is best, but rather the continuity of supply of products has equal if not greater importance.

Today, the shift towards the latter priority is gathering even more momentum as the prices of goods from China are now rising significantly, eroding yet further the argument for cheap supply of goods. Like the rest of the world, China is struggling in the economic headwinds caused by the COVID-19 pandemic. Power supply issues and costs in China are spiralling (as elsewhere) and this has led to an unprecedented downturn in growth rates, higher inflation, and a general feeling of economic unease.

So, the question left hanging in the air is: if their goods are no longer that cheap, why would anyone chase Chinese supply and expose themselves to international supply chain issues.

Perhaps the number one priority is no longer cheapest is best, but rather the continuity of supply of products has equal if not greater importance.

At 3DPRINTUK, we see the effects of international supply chain disruption in a couple of ways, one somewhat indirect, and one very direct.

First of all, indirectly, we are obviously working with 3D printing / additive manufacturing technologies, and these technologies play to the ability to localise supply. The nature of the technology means that companies can service the UK market and local customers faster, meaning a shift from mass manufacture in low-cost countries (which as we have seen are becoming increasingly less “low cost”) to domestic supply. In addition, as an “on-demand” production technology, 3D printing reduces the need to transport goods across countries and continents, having a massive impact on warehousing and logistical costs.

All this also plays to the benefits of companies holding digital inventories. At 3DPRINTUK every client has a digital part directory within their account, the key is that 3D printing means that parts can be made on-demand and delivered to customers in any geography from anywhere in the world. Generally speaking, companies do not like to hold large volumes of physical stock. 3D printing of spare parts can cut costs, increase the functionality of parts, add a high degree of flexibility and responsiveness in service, and reduce risks. It also means that spare parts can be printed on demand and can be redesigned batch-to-batch without the need for any tooling. Digital inventory slashes the costs associated with having to hold high physical stocks levels of all spare parts, and also reduces the reliance on international supply chains, meaning spare parts can be printed locally in the numbers required.

After all, pandemic-related health issues are only one — and a relatively uncommon — cause of supply chain uncertainty. The spectre of trade wars and international political and economic disputes is omni-present, and these will inevitably lead to a requirement for secure domestic supply moving forward.

The answer is probably somewhere in the middle.

New analysis: mass robot potential for UK manufacturing SMEs in next 3 years Robot technologies that were considered experimental a few years ago, are now commercially viable for small and medium sized enterprises (SME’s) in the manufacturing sector, according to a recent analysis from HowToRobot.com. The study estimates that robots will be a feasible option for more than 50% of SMEs within the next three years due to a global trend towards “proven robotics” which has reduced the cost and complexity of implementing robots.

HowToRobot.com’s analysis further revealed that knowledge of robot technologies is still very limited, and that only 1 in 5 SMEs conduct proper market research prior to investing in robotics.

Grayson sets its sights on electric dreams after £8m sales and technology boost One of the UK’s leading designers and manufacturers of cooling and HVAC products to the transport sector has sealed a string of new contract wins that has seen it take sales past pre-Covid levels.

Birmingham-based Grayson Thermal Systems, which was founded in 1978 by current chairman Graham Hateley, has bounced back from the pandemic after securing more than £8m of orders from customers including ABB, Solaris, Skoda and Wrightbus.

The company’s ‘generations of knowledge’ has been pivotal to this growth, with its new innovative Battery Thermal Management System (BTMS) proving extremely popular with its core bus and coach market, as well as recent expansion into off highway, commercial vehicle and rail sectors.

Group turnover has now risen to £32m and more than 40 new jobs have already been created, with another twelve positions now available across engineering, operations and administration.

“Like many manufacturers, Covid-19 caused a fair bit of disruption to day-to-day activities and a temporary drop in sales, but what it did give us was the opportunity to accelerate new innovations, focus on product R&D and improve our manufacturing capabilities at our three sites in Birmingham,” explained Matt Hateley, European Sales Manager at Grayson Thermal Systems.

“Our customers were also keen to spend some of their downtime exploring new thermal management solutions for their vehicle range and this action is definitely paying off with 25% growth since pandemic restrictions eased in early 2021, with a £multimillion pipeline of opportunities to take advantage of in 2022 and beyond.”

He continued: “With COP26 still fresh in the mind, zero emission mobility is on everyone’s minds and how we can ‘heat and cool’ electric vehicles in an energy efficient and

cost-effective way are two questions we believe we already have the answers to.

This includes driveline components, such as batteries, electric motors, hydrogen fuel cells and HVAC systems for passengers and drivers.

“We had products developed and installed on a number of vehicles being showcased at COP26, including the Hydroflex train launched by Porterbrook, the UK’s largest owner of rail rolling stock.”

Grayson Thermal Systems, which serves 280 customers in more than 32 countries across the globe, has recently launched its third generation Battery Thermal Management System.

This ‘plug and play’ technology helps to regulate the temperature of electric vehicle batteries, providing optimum temperature control that is critical to their function and operational life, not to mention reducing overall vehicle life costs.

Developed at the firm’s R&D facility, the modular deigned BTMS can be specified to deliver active cooling, passive cooling and heating, with all of the hardware, pump, condenser, fan and compressor packaged neatly into one compact unit.

The product is offered in two options; the standard BTMS can be used in up to 45°C

ambient, whilst the high ambient BTMS is suitable for up to 50°C and can be packaged in a number of locations on the vehicle, including rooftop or into the chassis/body.”

Matt went on to add: “We initially developed BTMS technology in 2015, but our knowledge and learnings over the years have allowed us to create modular systems that meet our clients’ desire to accelerate the change to zero emission technology.

“Our R&D team has worked to optimise weight and performance with our fine-tuned GEN3 BTMS so that it would deliver the performance required for use in bus and coach, off-highway and commercial vehicles.

We have also focused heavily on developing bespoke BTMS units for the rail sector.”

He concluded: “The latter is a new market for our business, but we have a strong order book and pipeline from train OEMs. As the electric and hydrogen revolution starts to gather pace in rail, our products will deliver efficient operation of the train throughout the life of the rolling stock” Grayson Thermal Systems will be flying to Stuttgart this week in a bid to showcase its Battery Thermal Management System and other associated technology at the Battery Show Europe 2021 (November 30th – 2nd December). AN INVISIBLE HAZARD MUELLER ELECTRIC

Static Electricity and grounding in the industrial workplace MOVEMENT

Static electricity refers to the presence of a non-neutral electric charge. Static electricity can be created when two objects of different material come into frictional contact with each other, resulting in the migration of electrons, known as the triboelectric effect.

The difference in charge between the two objects is referred to as the potential difference or voltage. The more negatively charged object will want to disperse its excess electrons to a more positively charged object and thus equalise the charge between the objects.

STATIC ELECTRICITY HAZARDS IN INDUSTRIAL ENVIRONMENTS Should two objects having a different electrical potential be placed in close enough proximity to each other, and if the difference in voltage is sufficiently high, a discharge of electrons, commonly known as a spark, can occur. This discharge equalizes the potential between the two objects in the same way as if they were connected together by a wire.

Not only can sparks pose a serious risk of fires and explosions where ignition of flammable chemicals, fuels, or other materials is possible, there is also the risk of explosion in environments where there is lot of dust or fine powder, such as flour mills.

Static hazards can be minimised by taking appropriate safety measures to control accumulation of static charges. One of the most important ways to control electrostatic build-up is by properly bonding and grounding equipment and containers.

The majority of electrostatic build-up in industrial environments is the result of operations which involve friction such as: • Powder or liquids flowing through pipes, hoses, valves, etc.

• Blending or mixing.

• Spraying or coating.

• Filling operations.

• Conveyor systems.

PIPING SYSTEMS, FILLING OPERATIONS AND FLUID TRANSIT Static electricity is generated when a low conductivity liquid such as oil or fuel flows in a non-conductive pipe. This is especially dangerous when filling or discharging tankers with flammable liquids. A negative charge accumulates on the pipe wall, whilst a positive charge is carried away by the liquid. The nonconductive pipe cannot dissipate the electrostatic charge. Should flammable air be present inside the pipe, it can be ignited by a discharge, typically near the end of the fill pipe.

SPRAYING AND COATING OPERATIONS The coatings industry uses electrostatic charges to apply substances such as paint and powder coatings to surfaces.

This process is commonly used in the painting of cars and appliances.

The spray gun adds a positive charge to the paint or powder, whilst the part to be painted has been grounded. The grounded part attracts the charged particles, resulting in an even coating with minimal waste.

Proper grounding in this application is of utmost importance, as the generated charge can cause sparking and ignition. If the substrate is not effectively grounded, ignition can occur at the spray gun, setting fire to the highly charged jet of particles.

Whenever two materials make contact and separate, an exchange of electrons takes place. This includes when a person is walking or moving. Arms rubbing against clothing and shoes in contact with the floors surface can generate an electrostatic charge which accumulates in the body. This is called ‘walking body voltage’. The second that person touches an object, any potential difference between the persons body and the object will be discharged.

STATIC CONTROL The generation of static electricity can not be stopped, but its accumulation and dispersal can be controlled by correctly designed machinery, pipes, and filtration systems, in addition to utilising appropriate bonding and grounding equipment. To help prevent build-up of static charges in conductive equipment, the resistance path to earth must be minimised.

BONDING AND GROUNDING Bonding and grounding are effective methods of reducing the accumulation of static electricity and therefore minimising the possibility of electrostatic discharge or ignition. Bonding is the process of connecting two objects together, whilst grounding is the process of connecting an object with the earth.

Bonding connects two or more objects together using wires and connectors, so as to equalise the potential between them. Sparks cannot occur between objects having the same electrical potential.

Grounding (or earthing) is the safest way to dissipate an electrostatic charge.

Conductive objects are connected to the earth using wires, clamps and clips.

Good connections are vital in providing an effective conductive path between objects and to earth.

In potentially hazardous or flammable situations, all objects that are conductive but isolated from ground by nonconductive items (such as gaskets, hoses,

GROUNDING CLIPS, CLAMPS AND ASSEMBLIES. The conductivity of items such as drums and tanks can be affected by paints, coatings, build-up of product or corrosion.

These coatings can prevent the dispersal of electrostatic charges. The solution is to use grounding assemblies with clips or clamps that pierce paints or coatings, to create a good metal to metal connection. The photo below shows one type of Mueller Electric grounding assembly, having a paint piercing clamp on one end and a copper clip on the other end.

Mueller Electric manufacture many different types of clamps, clips and assemblies, which are selected based on the items and materials to be bonded and grounded.

• In what environment is the assembly to be used; how rugged does the assembly need to be?

• What type and size of clip is required?

• Are the objects being grounded stationary or do they need to move?

• What length of wire is required?

• Should the wire be insulated or noninsulated?

HUMIDITY Static has a tendency to accumulate more in dry environments, because any moisture in the air can help disperse the static charge on an object. Increasing the humidity in an industrial environment is not always feasible, but it is an option to consider. It is advisable to maintain a humidity level above 60% though the use of industrial humidifiers.

ADDITIVES Antistatic additives to liquids such as fuel, can increase conductivity, helping to reduce electrostatic build-up.

Some important criteria to consider when selecting a bonding / grounding assembly include:

CONTROLLED FILLING SPEED AND RELAXATION TIME The higher the flow rate of liquids, the higher the generation of static charges.

Once dispensing is completed, it is best to wait before doing anything further to the equipment, such as opening lids, moving objects or cleaning. This relaxation time depends on the type of liquid.

SUMMARY Static electricity is an invisible hazard in many production, manufacturing and industrial environments. To protect workers, the equipment and the facility, proper bonding, grounding and other antistatic measures are of critical importance.

Dry-docking of LNG vessel includes major service for essential boil-off gas compressor Burckhardt Compression has delivered a comprehensive overhaul service for Teekay LNG, a leading marine transportation company. As part of a long-term service agreement (LTSA) between the two companies, extensive planning and project management have ensured the time-critical project was completed on time, despite the extraordinary challenges of the Covid pandemic, and with a perfect safety record.

Part of Teekay’s LNG fleet, which is equipped with dual fuel propulsion systems that use boil-off gas (BOG) for fuel, transports energy supplies around the world. Each of these vessels is equipped with a Laby®-GI BOG compressor that supplies fuel to the main and auxiliary engines as well as the reliquification system and the gas combustion unit. After five years in operation, the compressor on the “Creole Spirit” was due for a scheduled maintenance inspection during dry-dock in Singapore.

Dry-dock maintenance projects are planned years in advance. With hundreds of specialist technicians and engineers working for dozens of suppliers, precision coordination by all those involved is essential. The resources involved and the scale of these projects mean that everyone has to deliver their part perfectly for the ontime completion of the whole scheme.

The Burckhardt Compression team planned and coordinated the numerous groups of contractors working on the compressor skid in the confines of the compressor machinery room (CMR) to ensure optimum working safety and efficiency. As the only BOG compressor on board, it is a crucial piece of equipment and the maintenance project was essential for continued availability.

Lanemark launches new in-house process gas burner test facility Process gas burner specialists, Lanemark Combustion Engineering Ltd., has completed the development of a new in-house testing facility which is set to enhance services to its customers. The organisation supplies liquid and air heating systems for a wide range of manufacturing and production applications and says the new resource will enable larger, more detailed equipment analysis to take place while helping to optimise customers’ emission controls.

“Our range is based on process tank, oven and duct heating systems through our TX,

FD, FDB and DB series,” says Jeff Foster, Lanemark’s Sales Director, “and, in all cases, it undergoes the most rigorous testing and analysis procedures. This new facility makes a major contribution in this context.”

Lanemark can now test a greater range of both tank and oven burners in terms of size and output with specified configurations to match precise operating conditions. “A wider range of emissions can also be monitored including NOx, SO2, CO2, CO and O2 through the new facility incorporating a Horiba PG-350 flue gas analyser,” adds Jeff Foster.

The new test furnace now offers a volume measuring six metres in length and 2.5 metres in diameter and includes 25 viewing ports, each fitted with thermocouples to monitor temperatures of up to 1350°C, and pressure transmitters that can accommodate a range from -5 to +70 mbar. Alongside this, the TX test installation provides improved flue gas testing accuracy and can address common issues such as condensation.

“The investment underlines our commitment to working closely with customers to ensure our equipment optimises performance, fuel consumption and emissions,” concludes Jeff Foster.

MACHINING FLEXIBILITY THE SEMPRE GROUP

The Sempre Group and Hardwicke Enterprise collaborate on machine tending system When Hardwicke Enterprise, a subcontract CNC machining specialist needed to upscale production after it won a new contract, it needed a flexible, quick and simple solution to increase speed and ensure quality. It turned to metrology specialist The Sempre Group for support, who has been developing a new automated machine tending solution that saved Hardwicke Enterprise 52 hours of time that operators could allocate to other projects.

The Sempre Group provides a range of metrology systems and software to help UK manufacturers improve productivity, reduce human error and demonstrate compliance in quality control. When businesses cannot find an off-the-shelf product that best suits the application, The Sempre Group develops bespoke solutions. Sempre engineers regularly outsource the manufacturing of bespoke parts, such as end-of-arm tooling, to suppliers.

Hardwicke Enterprise specialises in the subcontract CNC machining of high quality turned and milled components.

Established in 1967, the company has grown year on year and now operates with a team of eight to deliver precision machined components for companies in a variety of sectors, such as food manufacturing, aerospace and marine. For over three years, Hardwicke Enterprise has manufactured and supplied complex components to The Sempre Group to help it provide bespoke solutions.

Now, The Sempre Group is adding automation to its portfolio to leverage this even further and help manufacturers adopt a fully digitised approach to quality.

Using the latest collaborative robotics, Sempre aims to supply easy-to-use, quick installed, flexible automation solutions with a rapid return on investment (ROI).

These systems would suit businesses that want to improve productivity in quality processes, but cannot afford to automate their entire production line. So, when developing a new automated machine tending solution for smaller applications,

The Sempre Group wanted to test the system with a customer to see how the technology could benefit the industry more widely.

UPSCALING PRODUCTION QUICKLY Hardwicke Enterprise normally produces low volumes of bespoke parts for its clients. So, when it won a contract to manufacture 1,000 castor wheels in a short period of time, the team knew it had to increase productivity.

“To deliver this contract on time we needed to quickly find a way to increase production speed without compromising on quality,” explained Andrew Foster, managing director of Hardwicke Enterprise. “Traditionally, each team member operates a different CNC machine, moving the parts manually so that they can be measured. However, as each castor wheel is made up of around

five different components and the client wanted a quick delivery, we needed a system that could operate faster and for longer periods of time.”

Automation can help solve challenges of speed and time — robots can operate faster than humans and can run for longer hours. However, automating an entire production line can take a long time to plan, set up and program before production can begin.

“We knew that introducing technology would help us deliver the contract, but we needed a system that was quick to set up, flexible and helped the team improve output,” continued Foster. “So, when The Sempre Group mentioned that it was developing a new automated system, we offered to help develop and test it.”

DELIVERING A QUICK SOLUTION The Sempre Group designed the automated machine tending system to work alongside Hardwicke’s super mini mill CNC machine that builds the parts.

The team designed gripper fingers to handle the components, modifications to the chucks and an easy-to-use pallet system. Once designed, The Sempre Group manufactured all of the parts for use as well as installing and programming a Universal UR5E collaborative robot (cobot). The system was built in one week and installed in three hours.

The cobot picks and places parts using Sempre’s own low cost pneumatic dual gripping end effector and 3D printed gripping fingers to hold the part. The team also modified Hardwicke’s existing Rohm vices for automated actuation. The robot picks the parts from a pallet, opens the door of the CNC machine, unloads complete parts from the machine, cleans the vice, loads the next part and then closes the door. Parts are then measured using a coordinate measuring machine (CMM).

“The system was quick to set up, flexible and viable — it went from van to operation in three hours. The Sempre Group also ensured that the system could operate safely around the team — the robot is able to detect humans in its path and execute a safe stop, removing the need to cage the system, which would take up a lot of space in the facility. The robot ran 24 hours a day, seven days a week and delivered the output we needed, meaning the team could work on our other CNC machines to produce other components.”

“We installed Sempre Connect software to the system to very easily and quickly connect and control other systems within the process,” explained Mike G John, head of engineering at The Sempre Group. “In this case we integrated a Vertex 251 Optical CMM to inspect the components and ensure compliance.

Any dimensional issues could then be flagged immediately and the machine tool program assessed for changes. This instant quality feedback allows a proactive

approach to superior productivity and quality control.”

Sempre Connect is a simple software that eliminates the need for programmable logic controllers (PLCs) and integrates the inspection system with the automated process. After measuring, the software verifies the part, checking that it meets specifications, and feeds this information to the automation solution to place the part in the correct place. This PC based control software is simpler, cheaper and easier to use than an industrial PLC, which is often a costly investment for SMEs because it can take months to learn how to use and program the technology effectively.

SAVING TIME The automated machine tending system had a 20-component capacity on each plate, a cycle time of three minutes 45 seconds and a takt time of four minutes 45 seconds. The Hardwicke team reported that the system saved around 52 hours of operator time that it could reallocate to other projects.

“While some businesses view robots negatively, as they think that they will replace staff, this project showed the real value in technology,” continued Foster.

“Robots take people away from laborious tasks and create roles that require highly skilled people. So now, we have an expert team that can work on different tasks while robots run all day, to meet demand for higher volumes.”

“Our collaboration with Hardwicke proved the importance of investing in automation to unlock value — businesses can now use both staff and technology to their full potential to improve productivity,” continued John. “Now that we understand the value the system can add to the production floor, we can look to leverage the investment and ROI by developing and offering bolt-on applications. Manufacturers could use the system for applications such as post processing, including deburring or polishing, for packaging, including boxing or palletising, for assembly or for sorting.

Manufacturers can simply reprogram the system in minutes, without the costs of introducing more equipment.”

“This project was a one off for us — the small batches that we traditionally produce will not benefit from automation. However, as we start to see businesses look for more local suppliers, demand for higher volumes of parts will increase. As a result, we expect to see more high volume contracts, which we can now confidently accept without concerns about overhauling our production line. We’re confident that The Sempre Group can quickly and efficiently install the system, upscale our production and increase our flexibility to continue delivering high quality parts, no matter the batch size,” concluded Foster.

LOOKING BACK AT 2021 TF AUTOMATION

TF Automation reflect on a diverse year in 2021 We had another interesting, varied and busy year in 2021, with a wide variety of projects successfully delivered to customers across a wide range of manufacturing industries.

We have many years of working with suppliers to the automotive industry as well as with the permanent marking of components and parts for traceability and tracking purposes. One such project this year was to design and build a machine to laser mark tamper-proof labels for part identification of components for a client in the automotive racing industry.

In support of critical industries, we engineered a machine for a new client to automate the production of straps for face masks. We are now working on new projects with this client focusing on process automation, increasing productivity, improving standardisation and ensuring consistency.

A second project requirement due to the COVID pandemic was the build of a repeat machine of one produced some 15 years ago for Intersurgical’s plant in Lithuania. Intersurgical is a global designer, manufacturer and supplier of a wide range of high-quality medical devices for respiratory support.

TF Automation revisited the original design and have basically produced the same machine to support the existing one, using the latest technology to laser mark the manufacturer’s logo and product reference on their Hydroguard Mini medical oxygen filters.

We were delighted this year to launch our newly updated website, focusing on the engineering and manufacturing of bespoke special purpose machinery.

The revamped site focusses on the company’s capabilities and expertise in a wide range of disciplines from process automation, robotics, laser marking and assembly and testing. An important new area on the site, highlighting TF’s vast experience, is Industries, which

THE KANBAN PRINCIPLE MK PROFILE SYSTEMS

Efficient material flow thanks to Kanban components The Kanban principle is usually used to optimise material supply in assembly and production processes. Workpieces and assembly material are supplied to the individual process stations via flow racks with roller tracks or roller conveyors. This ensures fast and efficient provision of material in accordance with production control. By avoiding unnecessary lifting tasks, there is also less strain on the employees.

Roller tracks are used in flow racks or Kanban racks to ensure that the handling cases and cardboard boxes are transported safely. They are available in lengths of up to 4500 mm. The roller spacing is either 33 mm or 49.5 mm. In the case of longer roller tracks or higher loads, it is advisable to place profiles underneath for support. The rollers are mounted on steel axles and are available with and without flanges.

This application uses mk’s RBS-P 2065/2066 gravity roller conveyor which is ideal for use as a roller carrier transporting material flows between picking stations.

Depending on the total load and the required spacing, rollers with dimensions from 20 to 50 mm can be selected. An inclination of 1–2° usually ensures a reliable component feed. Over longer lines and steep inclines, it is possible to reach high speeds. In this case, the kinetic energy requires a damped deceleration.

The mk roller conveyor system with gravity drive (RBS) is typically used in industrial applications for semi-automatic interlinking at picking stations or kanban shelves. An extensive selection of different roller types makes the system extremely flexible and suitable for a wide range of applications.

The conveyors are available in both straight and curved configurations. The roller diameters of 20, 40 or 50 mm ensure that both large and small workpieces can be transported reliably and without interruption.

The longitudinal slots in the profile beams can be used to attach side rails, stands, sensors and other accessories. Products

Southern Manufacturing & Electronics makes a welcome return to Farnborough from February 8th to 10th 2022 The show’s eagerly-awaited revival comes as engineering firms across the country are getting back to business and keen to reinvigorate their order books. Happily, many of the show’s regular participants seem to have weathered the turbulent conditions of the last 20 months and are now eager to pitch their wares at the UK’s longest running and largest annual engineering show. As in previous years, the show features an incredible array of high-tech automation, mechanical and electronics components, tooling, industrial hardware, business and subcontract services from all over the UK, continental Europe and beyond.

While the worst of the pandemic is hopefully behind us, the effects of it – and that of the other significant event of recent years, Brexit – will continue to have have far reaching repercussions for manufacturers for years to come. In particular, dealing with skills shortages, rising energy costs, supply chain difficulties and the challenges of cross-border business. These are all areas where Southern Manufacturing 2022 and its diverse exhibitor base are helping to find answers.

Automation has taken on a new sense of urgency as manufacturers strive to find ways to do more with less. Design & Automation Solutions will be demonstrating one solution on its stand at Southern 2022, using a MELFA ‘Assista’ Collaborative Robot, supplied by Mitsubishi Electric Automation Systems UK. DAS creates custom cobot solutions for a variety of applications, recent examples being a tooled Grimm linear to a cap feeding system for a UK based biotech automation company and a project to provide a highperformance powered gantry system.

XYZ Machine Tools will provide exhibition visitors with the first UK sighting of its brand new XYZ SS 65 twin/sub-spindle turning centre, its first multi-spindle turning centre.

XYZ points out the ability to machine in one-hit reduces part handling and idle time, delivering tangible advantages as companies bounce back from the restraints of the Covid pandemic whilst simultaneously facing the challenge of finding skilled labour.

Rising energy costs and the prospect of carbon taxes on the horizon are also pressing issues to be addressed. Energy saving solutions and a turnkey installation service of renewable energy and low carbon technologies will be showcased by Noble Green Energy. The company delivers a range of key low carbon technologies nationwide for high energy usage clients across a variety of sectors, including manufacturing, automotive, chemical, food/ drink, printing and agriculture. Technologies include solar PV, battery storage, combined heat and power (CHP), biomass, heat pumps, LED lighting as well as asset finance and PPAs, monitoring and maintenance.

As manufacturing becomes more connected and comes to rely more and more on IoT technologies, so too the issue of cyber security becomes something manufacturers need to take very seriously.

Secure embedded memory products will be showcased by Nexus Industrial Memory.

Its Flexxon’s X-PHY solid state drives (SSD) was selected by Lenovo for what are expected to be the world’s first ‘all-in-one’ AI cybersecurity laptops. The SSDs are proving popular in embedded systems as security is implemented in the drive’s firmware, which monitors for threats in realtime and locks down the moment a threat is detected. There will be demonstrations to simulate cyber-attacks on the X-PHY as well as a range of Flexxon’s memory ICs, cards and modules.

But while leading-edge automation and IoT technologies are plentiful at Southern Manufacturing & Electronics, the show remains at its heart one of the best events in the UK to solve the more mundane sourcing problems. The show features hundreds of vendors of both mechanical and electronic components, making it a great place to tackle multiple procurement challenges in one visit.

Esprit Electronics will highlight its range of services, including PCB assembly, NPI, DFT/ DFM, test and inspection, conformal coating or box build. PCB specialists returning for 2022 include European Circuits and Shenzhen X-Mulong.

Transfer Multisort Elektronik (TME), one of Europe’s largest component distributors, carries over 500,000 products lines covering semiconductors, IoT components, optoelectronics, passive and electromechanical components, connectors and much more. UK-based firms include Easby Electronics, itself one of the UK’s top suppliers of electronic components, such as custom batteries, power supplies, semiconductors, displays, electromechanical, passive components, optoelectronics, IoT devices and EV charging equipment.

OEM manufacturers include a great selection of connector specialists such as Yamaichi, Coax Connectors and Selwyn Electronics. TDK-Lambda UK, will display

two of its most recent power supply ranges; the UK-designed CUS400M and the latest additions to its popular Genesys+ programmable power supplies.

ESI Technology will showcase its GS4400 pressure transmitter with RS-485 interface.

New releases on display on the Midas Displays’ stand will include smart TFT displays with CAN bus interface, and RGB LCDs.

Comprehensive anti-infection measures, for example filtered outside air airflow through the entire premises, makes Farnborough International Exhibition a comparatively low-risk setting. There’s complimentary car parking for 3,500 vehicles and the venue features a high standard of services such as a free of charge WiFi service and on-site catering. A dedicated free shuttle bus service operates from both of Farnborough’s mainline railway stations directly to the event. Southern Manufacturing & Electronics 2022 opens from February 8th to 10th. Rotaflow Makes CALM Buoy SPM Swivel Rotaflow was recently contracted by Rhizome Energy Ltd to produce a retrofit Single Point Mooring (SPM) swivel for an existing Catenary Anchor Leg Mooring (CALM) buoy.

The pipeline retrieves crude oil via the CALM buoy to FSO (Floating Storage and Offloading) mooring system. The project required the existing unit, housed within the buoy, to be replaced with a modified and newly designed smaller swivel in order to accommodate its new purpose. Rotaflow’s scope was to design, fabricate, manufacture, assemble and test the unit ready for despatch.

With a tight schedule and welldefined project requirements the design was finalised with the minimum number of iterations.

All meetings were virtual or by phone. The Factory Acceptance Test was the first time Rotaflow, Rhizome and ABS met face to face (socially distanced – of course).

Rotaflow’s setup means fast turnaround is possible – 8 weeks from PO to despatch…

The swivel, built and surveyed to ABS SPM rules was manufactured and tested within 8 weeks from receipt of the purchase order to despatch of the swivel. This fast turnaround is possible thanks to the experience of the Rotaflow design team and the close proximity between the design and engineering departments of the company.

Digitisation in the field of explosion safety Visualisation of safety-relevant faults in the control room are only half the battle. In order to appropriately react to such faults, pre-defined counter measures have to be initiated – what sounds simple is a true challenge for plant operators in practice.

Although protective systems and plant components react autonomously, the right behavior of employees in critical situations is mandatory. Given the risk of human error, the REMBE iQ Safety Cockpit was developed and launched: Similar to a process control system, the REMBE iQ Safety Cockpit offers an overview of all relevant protective and equipment system status, which can also be monitored in real time from any location remotely via smart phone. However, in addition to the PLC, detailed and automatic and semi-automatic action plans can be linked and initiated: In case of an event in a certain area, sending an email or an SMS to a pre-defined distribution group can be automated to bring the incident to their attention.

Such a scenario could for example be, that in the event of an explosion the responsible safety officer might be informed by text message via his service phone, the surveillance cameras in the affected area could be activated or set to a different mode and the management would receive an email.

Nevertheless, more importantly, the REMBE iQ Safety Cockpit guides the logged in user through the pre-defined plan of action.

Forced guidance thereby would ensure that all desired and necessary process steps are followed in the event of a disruption. Those applications and process scenarios of the REMBE iQ Safety Cockpit can be individually configured for each plant; both analog and digital signals can be processed. In addition to the REMBE autonomous protective systems, GreCon spark extinguishing systems, camera systems or even fire detectors and other plant components can be combined and connected to the REMBE iQ Safety Cockpit.

Learnings from incidents and systematic root cause analysis are subject to be implemented in improved safety concepts.

Drallim Rotary Selector Valve (RSV) solves challenging process applications The RSV continues to collect new and interesting applications. It is a small bore, multiport, multibank rotary poppet valve system suitable for a variety of fluids operating from 1 -10 bar.

The latest configuration has been created as the heart of a piece of equipment designed to monitor the conductivity and dissolved oxygen levels in water samples. The intention is to be able to divert the single sample stream through two different Conductivity Flow Cells and Cation Columns/Filters, but also with the capability to be able to reverse the flows to enable backflushing of the two Cation Columns/Filters while the system is in operation.

Brandauer taps into Bruderer technology to deliver Middle East contract A significant £1.5m investment in a new high-speed production cell is helping a 159-year-old metal stamping specialist deliver a major contract to the Middle East.

Brandauer, which employs 63 people at its Birmingham factory, has strengthened its long-term partnership with Bruderer by installing a BSTA410-100, which is capable of up to 41 tonnes, 1600 strokes per minute and features a large 1110mm bed.

The machine will be used to manufacture stainless steel substrate frames for a male grooming product that is exported all the way to Israel and was chosen for its ability to achieve repeatable quality and parts in their millions.

Secured against intense international competition, the project underlined Brandauer’s ability to take the customer through the entire journey, from developing the complex tooling to producing these parts in extremely high volumes.

“We needed technology that could give us the tolerances and speed required by the customer to meet the order quantities, quantities that have more than doubled since winning the work,” explained Rowan Crozier, CEO of Queen’s Award-winning Brandauer.

“The Bruderer was our 26th press of theirs.

We know the level of performance and reliability it can deliver and we knew we could work with their engineers to spec the machine so that it not only gave us the control we wanted for this project, but could also be deployed to pick up other high volume contracts we might be managing in the future.”

He continued: “We haven’t been disappointed. The control technology provides automatic ram shut height adjustment while the press is under acceleration and deceleration load for guaranteed process stability and pinpoint repeatability.

“This is essential when you are working with

This means the press, alongside another Bruderer BSTA 510-110 B2, can produce up to 100 million parts for the customer every year.

“You just can’t beat the precision and speed of this technology and the £1.5m dedicated cell we’ve created for this is one of the best-performing in the business,” added Rowan.

MACHINE MAINTENANCE DIPERK POWER SOLUTIONS

Maintaining your engine when not in use Engines are like your favourite pair of boots — they are made to be used. But, when it’s not in use, operators must ensure their engine is maintained properly. If left unused for extended periods, problems can start to develop and prevent the engine from working efficiently. Here, Keith Brown, Technical Manager at DiPerk Power Solutions provides tips on how to maintain your machine.

Some machines are only used at certain times. For example, a combine harvester will only operate during the harvest, and a stand-by generator only runs during mains outages. While these machines are not constantly running, operators want to be sure that they will perform when the time comes to start them up again. By regularly maintaining idle engines, operators can reduce the risk of problems developing while they are not in use.

REGULAR CHECKS The fuel system is the heart of the engine, pumping the fuel your machine needs to run, so always take care in keeping it clean and installing new filters before starting it up again. Leaving biodiesel in the fuel system can attract moisture, bacteria and fungi that leads to problems when starting up the engine. Therefore, if it runs on biodiesel, it’s important to drain the tank before refilling it with clean diesel and allowing it to run for ten to 15 minutes to flush out the residual biodiesel.

Leaving a stored engine unattended for long periods increases the risk of contamination from nature. For example, if condensation collects in the machine, it can cause corrosion. One way to prevent this is topping-up the cooling and oil reservoirs, which leaves less room for condensation to collect. Insects, animals and water can also get into the engine while it’s not running and cause issues — covering the exhaust and air inlet openings helps to combat this.

If batteries are still connected while the machine is not in use, they can discharge, so it’s always important to disconnect them first. Disconnecting also helps to deter theft

STARTING UP Before using the machine again, there some key tasks to perform to ensure the engine will work efficiently. Changing the engine oil and filters prevents condensation reacting with contaminants in the used oil. When connecting the batteries and starting the engine, allow it stay idle for five to ten minutes to improve oil flow and the lubrication of critical components.

LEADING IN INNOVATION AVERY WEIGH-TRONIX

Half a million pound laboratory brings job creation to Smethwick Avery Weigh-Tronix, a leading metrology calibration service provider based in Smethwick, has brought £500,000 worth of investment into the region by launching Calibration Select, a new service offering, which has included opening a brand new, high-tech laboratory and creating a number of new jobs.

The Calibration Select Laboratory, which performs calibrations using state-ofthe-art testing equipment and the latest processes across a range of electrical, force, pressure, temperature, dimensional and torque equipment, and mass weights, is an expansion to the company’s calibration service offering, which has a history dating back to the industrial revolution.

Avery Weigh-Tronix, which celebrated its bicentennial celebration in June 2018, prides itself on its heritage, and its continuing investment into people and the region. The company has historically been known as a weighing scale manufacturer, however in recent years it has expanded into providing a wide range of calibration services.

Alongside the new laboratory-based roles, which include three new Calibration and Repair Technicians, the company has also recruited a Forensic Investigations graduate through the Government’s Kickstart Scheme. The Coventry University alumni will gain hands-on experience, learning all aspects of the processes and procedures used for calibration; from how a metrology equipment calibration lab operates, to being trained how to write live project calibration procedures for the laboratory teams to follow, ensuring standardisation for UKAS accreditations.

Originally planned to open in June 2021, but delayed due to Covid-19, the laboratory specialises in providing a five day turnaround as standard, by utilising a network of over 150 UK-based service engineers to aid its collection and delivery service.

UNIQUE PAINT PROCESS SYSTEM PHOENIX TM

Painting a complete picture of your coating process!

PhoenixTM has developed a unique new Paint Process monitoring system, allowing for the first time, not only the traditional temperature profiling of the product temperature through the oven but also optical profiling of the products journey.

The newly developed TS64 thermal barrier permits in a single barrier the facility to both protect the PhoenixTM data logger and also the PhoenixTM Optic system (video camera with independent illumination) with a thermal performance of 3 hours at 200 °C. The thermal barrier, incorporating a specially designed heat sink, can be adapted to allow either temperature profiling or optical profiling runs to be performed. Although it is most likely that the different monitoring operations will be best performed sequentially due to different set-up / mounting requirement the system can be used to perform simultaneous product temperature monitoring and optical profiling in a single pass through the oven if required. For the first time ever, you can potentially not only determine oven temperature uniformity problems from the temperature profile graph but complement this data with video evidence from inside the oven as to the possible root cause of the temperature problem. With a single system you can not only highlight hot and cold spots from the temperature data, which may affect the quality of the paint cure, but quickly and efficiently identify the physical oven fault causing the problem. Use the Optic system to discover oven problems such as faulty fans, blocked ducting or even damage to the internal oven structure or insulation.

The PhoenixTM Optic system allows thru-process paint defect detection using Optical Profiling. The high-resolution video camera can safely travel through the paint oven with an independent torch recording video footage of what the product sees.

The system is just like your car ‘Dash Cam’ the only difference being that the journey is through a cure oven operating up to 200 °C. The Optic system can be mounted on a test body allowing monitoring of the exterior of a separate production body shell or potentially directly on a production body itself.

Overcoming the top 4 pumping challenges of the brewing and distilling industry

A flexible alternative to expeller units, SEEPEX open hopper pumps are used for spent grain handling as well as grist mixing and transfer

By Peter McGarian, Managing Director, SEEPEX UK The many challenges faced throughout the brewing or distilling process can be divided into three major areas: raw materials handling, production and waste handling.

In each, accurate control of product flow is essential to ensure the final product quality is consistently high. Pumps are therefore integral to brewing and distilling operations.

Here, we demonstrate how switching to a progressive cavity (PC) pump can deliver efficiency, productivity and energy gains to help brewers and distillers thrive.

1 GRIST MIXING AND TRANSFER The brewing or distilling process starts by mixing milled grain with water in a mash or lauter tun, where the starch is converted into sugar. In newer or smaller breweries, the grist case often sits below the mash tun, with a conveyor system transferring the grist to the masher. This involves high incremental costs and can add complexity to the conveying system, leading to mixing problems; water is often added unevenly, resulting in a mix that is not homogenous and reduces the yield.

An alternative to complex conveyor systems are open hopper PC pumps in Seepex’s BT range. These offer installation and mashing-in flexibility, allowing the grist to be mixed with hot water and then

pumped into the mash tun. Comprising a feed hopper and an auger feed screw, the pitch and diameter of the auger can be adjusted for optimal product feed, ensuring a homogenous mix and a stable yield.

2 YEAST HANDLING A critical process for any brewery or distillery is the fermentation stage; when yeast is added to the wort to convert simple sugars into alcohol. Yeast is shear-sensitive so requires very gentle and hygienic handling to avoid damaging it.

Peristaltic pumps are sometimes used at this stage, but their pulsating action can have a negative effect on the quality of

shear-sensitive products like yeast. By contrast, Seepex’s BCF range of PC pumps offers more gentle and hygienic handling, better preserving the yeast quality for fermentation. This is because PC pumps move the product through the pump in a series of cavities, which prevents slip from the discharge back through the pump. Slip creates shear, so compared to other pump designs which have clearances between the lobes, screws or gears, PC pumps have a very low shear action. They are also good at handling entrained air and foam; important for brewers and distillers as the yeast can gain a foamy consistency at this stage.

At the end of the fermentation process, yeast can also be recovered for re-use by discharging from the conical base of closed vessels or skimming from the surface of open vessels. In either case, the low shear characteristics of the BCF range offer advantages over alternative pumped methods or inefficient manual procedures.

3 FLAVOUR AND COLOUR DOSING The addition of flavours and colours into beers and spirits must be done accurately and constantly to ensure even distribution and a consistent final product, with any additives metered in a non-pulsating manner. Positive displacement pumps are sometimes used but their pulsating action means that once they have dispensed a product, there is a pause before they can dispense again. This results in a gap in the process, which can cause uneven distribution of ingredients.

In contrast, Seepex’s PC dosing pumps (D range) are virtually pulsation-free and their output is directly proportional to the rotational speed of the pumping elements. This linear accuracy enables easy calibration and control. Their ability to meter very low flow rates means that colours, flavours and portions

4 REMOVING SPENT GRAINS, DRAFF AND HOPS By-products of beer and spirit production include spent grains, draff and hops. At the end of the mashing process, they need to be transferred rapidly to storage tanks or silos to enable production to continue.

The methods of removing spent grain or draff vary according to the size of

the brewery. Small breweries favour manual removal, whilst larger breweries or distilleries tend to use compressed air units (pneumatic expeller units). However, brewers and distillers can significantly reduce their costs by pumping these residual materials instead. Open hopper PC pumps with auger feed systems can transport the spent grain or draff within a closed pipe system over hundreds of metres.

Seepex’s Smart Air Injection (SAI) technology is also ideal for this application. SAI can efficiently convey 15-40% dry solids (ds) spent grains, draff and hops in plugs of 20-30m length, over distances of up to several hundred metres using controlled air pulses. SAI combines progressive cavity pumping with pneumatic dense-phase conveying to increase process efficiency and productivity, as well as reducing energy consumption.

IMPROVED BOTTOM LINE In conclusion, by moving away from traditional and inefficient product handling methods towards innovative, problemsolving PC pump solutions, brewers and distillers can maintain their product quality, reduce their energy consumption and increase their production capacity.

DIN11864 and 11853 unions were developed to meet the exacting needs of the food, chemical and pharmaceutical industries. This range of unions has been developed from the three most common systems used in the hygienic and sanitary industries; namely the “Aseptic” screwed union to DIN11864-1; the “Aseptic” flange union to DIN11864-2 and the “Aseptic” clamp union to DIN11864-3.

Seven Storms solution Working for a major online retailer, Hart Door Systems has installed seven of its successful Speedor Storm doors at a highvolume distribution facility.

All Speedor Storms, five of which measure 5m x 5m and two 3m x 3m, were installed to the despatch building on busy door openings. The Speedor Storms allow quick and easy access to the openings where sectional overhead doors were being left open enabling heat loss and an unpleasant working environment.

Hart provided expert design advice, specification and installation. A Hart spokesman

says: “Speedor Storm is being increasingly used in high traffic situations where exceptional wind resistance is required. The energy-saving potential of this door is also particularly high.

“We find the Storm is used predominately as an external rolling door with a unique guide system offering wind resistance up to class 5 as defined by DIN EN 12424, on larger openings up to 8m x 8m.

“Capable of withstanding winds up to 90 mph when closed, the Storm is a robust and reliable system.”
