Proper Maintenance Preserves Performance Of Gas Turbines

Highly skilled engineers combined with expertise in material science and precision engineering can deliver cost effective repairs

as turbines form a crucial part of many power generation facilities and provide an efficient and reliable power source that can be brought online as required.

Maintaining that facility requires a well planned maintenance program that will deliver continued reliability, optimum performance and efficiency as well as enabling improvements to be implemented.

Although the operating principle of a gas turbine is relatively simple, the components involved in producing the energy are highly specialized and operate within very fine tolerances.

The original equipment manufacturers (OEMs) provide a complete set of baseline performance data that can be compared to the information collected during each maintenance inspection. Variables such as vibration, pressures, temperatures and output are collated and analysed to produce a serviceability report.

Anomalies in the collected data can be assessed and prioritized to ensure that issues can be addressed before they cause significant damage. In this way the availability of the asset is maximized and repairs are completed during scheduled shut-down periods. These also present an opportunity for the operator to install upgrades and improvements that will

ensure continued reliability and maintain or even improve performance; all of which can be managed and installed by expert engineers from Sulzer.

High temperature components Gas turbine components are subjected to high temperatures, as well as high stress levels and are exposed to corrosive combustion gases at the same time.

Gas turbines have to be fired to highest permissible temperatures to get the best efficiency and the highest output. Fighting degradation of components exposed to high temperature is a continuous challenge.

Many gas turbine hot-section components have a limited lifetime. Oxidation, corrosion, material degradation, and thermal cracking are the usual lifetime determining processes. A limited lifetime can be caused by the deterioration of only one detail of a component. A thorough analysis and understanding of the mechanism can lead to accurate pinpointing of that detail and to ways to improve the lifetime of the component.

Improvements can be made on existing service-exposed components as well as in new designs.

Thermal imaging Inspections of the hot, turbine section are essential and close examination of the

individual turbine blades can reveal issues with overheating. Initial inspections by an experienced service engineer using a borescope can reveal more obvious defects but sometimes a more detailed inspection will be required.

The use of thermographic equipment to detect heat build-up in bearings and electrical connections uses a passive approach which relies on the thermal radiation of the object being examined.

However, an active, lock-in thermography uses ultrasonic excitation to introduce energy into the object, such as a turbine blade, and measures its response. If the normally homogeneous material is damaged, some of the wave energy is absorbed and heat is generated, which can be detected by the thermal imaging camera. This can be executed during a component refurbishment cycle.

For turbine components, cooling is very important to extend and protect component life. During the repair of vanes or blades with cooling channels, it must be ensured that all the cooling holes are open. An infrared camera can show at a glance whether cooling holes are blocked or open and images can be recorded as part of the final repair report.

Repair technology The sophisticated designs of the advanced technology components used in the hot sector of third generation gas turbines have presented significant challenges to the aftermarket repair sector. Many of the standard repair processes could not be applied to such complex designs. New welding techniques, coating materials, inspection procedures and tooling are necessary to restore components to a safe and serviceable condition.

The combustion section includes components such as fuel nozzles, cowl caps, combustion liners, transition pieces and flow sleeves. These require specialist dimensional and non-destructive inspections to be completed before an advanced weld repair method is used to restore the component to its correct dimensions. This can involve parent metal bonding to restore wall thicknesses and repair minor cracks.

For the rotating components within the hot section, the advances made in laser welding have allowed many blades, which would have otherwise been scrapped, to be saved and returned to service. Laser welding allows rebuilding of fine details with limited excess material. At the same

time, stronger and harder weld filler alloys can be used for demanding applications.

Thermal barrier coatings (TBC) can be applied to components to help them withstand the high operating temperatures of the gas turbine. They can be applied to combustion liners, transition pieces and also blades and vanes. More advanced, extreme temperature resistant TBCs have been developed for application on first-stage advanced technology turbine buckets.

The search for increased power output using higher turbine inlet temperatures over 1300 째C has led to the application of single-crystal (SX) materials for turbine blading. Without a suitable repair procedure, SX blades must be replaced at every major overhaul after approximately 24,000 operating hours. Based on the investigations and the advanced repair techniques developed by Sulzer, SX blades can be refurbished to an "as-new" condition. With the high-end repair technology and the know-how of Sulzer, users of SX blades can give a second life to these components and thereby achieve substantial savings.

The number of advanced gas turbines installed is increasing rapidly due to rising fuel costs and environmental regulations.

Higher operating temperatures and mechanical stresses are creating the need for the use of advanced technology components and refurbishment processes.

In general, refurbishment activities consist of the stripping and reapplication of the coating, the rebuilding of the geometry by welding, and the rejuvenation of the material condition through appropriate heat treatments. Advanced refurbishment procedures also include changes in materials, coatings, or designs, which should reduce the risks of failure or the reoccurrence of damage.

Sulzer offers many similar types of advanced component refurbishment solutions, thus demonstrating that a combination of expertise in material science, skilled workmanship, and highly developed in-house processes are prerequisites for the reliable and cost-effective extension of the life of a component. Repairs that improve the machine create significant added value and reduce the cost of ownership for the owners and operators of gas turbines, steam turbines, and compressors.

Achieving zero leakage when it matters most

n high end, sensitive ventilation systems such as those found within nuclear, biotechnology, pharmaceutical, research and hospital facilities it is usually vital that the plant is kept running, often 24 hours a day, 7 days a week. In these instances one of the hardest things to accomplish is isolating part of the system completely and efficiently for vital maintenance or other necessary processes.

Incorporating secure and reliable isolation mechanisms in order to make stopping as safe as running is therefore a key factor in improving

plant design and installation efficiency which is essential in these facilities, and favourable in any engineering or manufacturing plant.

Isolation dampers can be manufactured and tested to 18kPA+ in bag out filter housings and systems, but soon their high-end customers were clamouring for the same.

Applications engineer Mark Bamforth explains “Critical ventilation applications commonly need a safe system whereby the associated pre and/or HEPA filters can be replaced in isolation, either to protect the environment and the operators from toxic or active particles present in the air stream, or to protect the process from contamination by outside air. To affect these filter changes safely while allowing critical systems to continue to operate, each filter system must be individually isolated. Commonly available dampers were found to have too high a leakage rate for such critical and high flow applications.

This was leading to overly expensive depression relief systems or the need to isolate a complete filter bank which often necessitated an inefficient and complicated complete system shutdown.”

Because of the extensive use of their filters and housings in the nuclear industry, M C Air Filtration dampers have to meet the most rigorous of standards far beyond those of others available on the market. Each isolation damper is manufactured and individually factory tested under strict quality controlled conditions in accordance with the company’s BS EN ISO 9001 accreditation and allocated with a unique serial number for future traceability. MCAF dampers are also routinely pressure tested and certified to ensure they are leak free at pressures of up to 12KPa and can be manufactured and tested to 18 kPa plus.

These products generally feature multiple spring loaded self-compensating blades fitted with a silicone rubber blade seals that are mechanically compressed against the damper frame. The differential pressure difference across the damper blade also aids closure and sealing of the blades.

Aura Light specified for The European Parliament The European Parliament is EMAS (Environmental Management and Audit Scheme) certified and is applying a new environmental policy. This policy predefines the electrical consumption and the degree of comfort required when the Parliament is in session. The PC/104 standard - a rich and enduring eco-system of I/O for industrial systems designers

ystems destined for industrial control and other real-world processing applications often need to be compact and rugged – yet to be competitive, they should be built from components that are easy to configure into cost-effective solutions.

AUMA completes Thames Water refurbishment in record time AUMA UK has completed a major actuator refurbishment programme at Thames Water’s Ashford Common advanced water treatment works. Hydro International Launches Watertight Pollution Containment Valve

The brake specialists of KTR have developed an active fixed caliper brake whose pads can easily be replaced in assembled condition. On request the system can be designed with an automatic air gap regulation. The new series of the KTR-STOP® line generates clamping forces up to 203 kN and can be used in the low temperature range up to -40 °C. KTR is going to present the brake system at the HUSUM Wind (hall 5, booth C04) for the first time.

The industry’s only completely watertight pollution containment valve, the Hydro-Isolator®, is now available from Hydro International, supported by a full design, commissioning and maintenance service.

At present the new series is available in the sizes KTR-STOP® S-D and KTRSTOP® M-D. With a weight of 68 or 76 kg the compactly designed highperformance brakes generate maximum clamping forces of 141 or 203 kN. The series is completely made from steel and can be used in the low temperature range of up to -40 °C.

Stealth Enclosures For Covert Operations n the world of engineering it's a truism that every application has its own unique challenges. However, some challenges are more noteworthy than others; such as specifying enclosures for external use on a vessel with stealth capabilities, for example. This is just one of the unique challenges that Spelsberg has been presented with which can be solved with the use of innovative coating technology.

Stealth technology is designed to prevent sonar and radar detection systems from identifying an object. This is achieved by preventing sound or light reflections from returning to the sensor equipment, either by absorbing the signal or reflecting it in a non-uniform pattern. It's vital that every exposed component is protected in this fashion, as even a small returning signal could be enough for advanced technology to make an identification. For one recent military application, the task of producing anti-radar enclosures fell to Spelsberg UK. Chris Lloyd, Spelsberg UK Managing Director, comments: "Many of our customers come to us for advice during specification to make sure that they end up with a product that fits their requirements. I have to say though, that this was one of the more unusual enquiries. We needed to be able to supply pre-assembled enclosures which would conform to the very strict requirements for applications of this nature.

"Obviously the first job of an enclosure is to house components efficiently, so it wouldn't be practical to manufacture a design with the irregular angles that are classically associated with stealth technology. This left us with the option of producing enclosures which would absorb the radar signal rather than reflect it. We were able to achieve this thanks to our special coating service."

Spelsberg UK works closely with a UK manufacturer that pioneers research and development in Polymer Chemistry, which means that it can offer solutions which are otherwise unavailable on the market.

Specialist chemical coatings can deliver an astonishing number of functions which would normally require expensive and cumbersome engineering. The range and scope of available coatings are constantly evolving with new developments being made almost every day. Each of the coatings can be applied to Spelsberg's enclosures, no matter what the material.

All of the coatings are UV stable, waterproof and have excellent chemical resistance properties for long lasting, reliable performance in even the harshest of environments. Because the service is supplied as part of the Spelsberg assembly and customisation process, enclosures are delivered to the customer pre-coated and ready for installation. New developments are very much customer driven so new coating technologies are often manufactured to the customer's specific requirements.

Chris concludes: "The 'Stealth Enclosures' is just one great example of how the coating service has allowed us to meet a quirky challenge. In the past we've supplied enclosures which are ESD, EMI and RFI shielded, fire resistant, thermally insulated and ice resistant. We've even supplied enclosures with CARC coating which prevents the surface from picking up any chemical or biological particles which could be harmful to human contact."

Votec, is a system integrator and panel builder based in Essex with over 40 years’ experience in controls for water treatment and Industrial effluent plant.

Votec’s latest project: Votec designed, built and commissioned the controls for a new effluent treatment facility for First Milk and Cheese at the Haverford West Creamery in Wales. The plant, designed and built by C.A.P Technology , Cheshire, treats 2,000 M3 of effluent each day, ensuring that the outfall meets stringent consent limits suitable for discharge.

Votec based the control system on the Allen-Bradley CompactLogix PLC range taking advantage of their Integrated Architecture. A single CompactLogix processor controls the whole treatment plant via an ethernet network which is linked to local panels at strategic points around the site. This ensured that site wiring was kept to a minimum, an important consideration given the size of the plant, and enabled fully comprehensive control and

monitoring facilities from the main PLC in the control room.

Each of the local panels carries Allen-Bradley point I/O to collect local sensor signals, the drive controls for adjacent plant and an HMI to provide operator control and information.

Some of the panels contain variable speed drives, needed for a number of pumps and blowers, with sizes up to 160kW. These drives are individually linked and controlled from the main PLC via the network.

All the VSDs are fitted with Safe Torque Off, giving safe stopping under emergency stop conditions without the use of expensive and spaceconsuming heavy contactors.

There are over 70 pneumatically operated valves installed across the plant.

Valve islands are located in cabinets at key positions around the plant and are directly linked to the network.

connections. To simplify the site installation, each valve is brought out to a push-in connector.

The system also includes a remote monitoring facility which has enabled CAP Technology to optimise the treatment process during the initial period of operation without frequent trips to site.

LED UV curing system: Now more powerful and with 405nm heads The Panasonic LED UV curing system UJ30/35 is designed for hardening UV-reactive adhesives, sealing compounds, and ink curing. LED gives favourable ROI When the head of facilities at leading independent provider of IT infrastructure services, Computacenter, was concerned that the lighting system used in the company’s customer fulfilment centre was inefficient and not producing a desired level of light output it became apparent that a light emitting diode (LED) lighting solution would offer the best return on investment.

In addition, the maintenance of the previous infrastructure used to cost Computacenter in the region of £4,000 per year. This will now be negligible for the next five years at least, and a fraction of the existing maintenance costs thereafter.

An illuminating solution to a New Years deadline he UK electrical industry has seen important changes over the last year, since the launch of Amendment 3 to the 17th edition Wiring Regulations.

The January 1 deadline means that all consumer units installed in domestic premises now need to be made of metal. Jason Hallam, UK sales specification manager at CPN-Cudis, explains how its new Metal Lumo Consumer Unit has been designed to comply with the latest requirements.

Our latest development, the LUMO metal consumer unit, has been designed for the convenience and safety of the user. It’s fitted with our innovative in-built LED, allowing the user to easily reset a tripped circuit breaker, without needing to fumble

about in the dark.

A holistic view for machine vision

veryone wants to achieve high performance in machine vision, but it is a multifaceted problem that demands a deep understanding of how image processing functions work and knowledge about the rate-limiting factors that generally afflict machine vision.

In an ideal world, the illumination we have in a machine vision system would allow consistent exposure of every part of the image. But even in the carefully controlled conditions of a productionline this is difficult to achieve. The surfaces we are trying to capture may be highly reflective in some places and offer low contrast in others. The result is glare in one portion with indefinite shapes in another.

The cameras used within the machine vision industry often contain features which are suitable for nonmanufacturing activites.

In the case of intelligent transportation systems

(ITS), there is often less control over lighting. The movement of the sun can obscure number plates, for example vehicles passing each other on a highway could lead to the shading the number plates and other key objects that the system needs to recognise.

There is very little we can do about this short of building a highly distracting lighting system into the environment.

The key approach is to take a step back and see how we can apply imaging technologies such as CMOS to the problem. One possibility is to leverage the high throughput of CMOS imagers to improve overall image quality. CMOS imagers support massive internal parallelism, with an A/D converter at the end of each row. This makes it possible to read out pixel data at much higher speeds than is possible with traditional CCD architectures.

By increasing the sensitivity of the core CMOS pixel

and leveraging the parallel architecture, it is now possible to build imagers that can capture 150 frames per second. With those levels of performance, it is possible to combine multiple frames into a single composite image to remove defects caused by factors such as heat haze. By subtly adjusting the exposure of each frame in the composite, we can provide images with much higher dynamic range than is possible with single captures. With a high dynamic range image, parts of the image can be adjusted for brightness and contrast without sacrificing overall accuracy. The result is much greater consistency under changing, difficult lighting conditions.

But we also need to understand how the core architecture of the CMOS imager can potentially work against us. Consumer video cameras generally use a rolling-shutter design, where each pixel is captured at a slightly different time to its neighbour. In industrial imaging, we cannot afford the effects of that time distortion. So, the answer is to apply a global shutter approach to ensure that each row within a frame is captured at precisely the same time.

tolerances to ensure that image capture remains highly consistent.

Support for protocols such as the IEEE1588 Precision Time Protocol further enhances accuracy in production line systems by ensuring that the software can identify each part uniquely as it passes the camera and signal where it is on the line if it needs to be removed or further processed by a robot downstream. At the same time, bottleneck removal techniques such as collision avoidance in the networking interface ensure that the system is not adversely affected by data congestion.

All of these factors, and others, need to come together to build a highperformance imaging system. It’s not simply about increasing pixel counts and frame rates, although those remain important components of the overall solution.

Lipp Offers Retro-Fit Stainless Steel Diaphragm Cover For Storage Tanks

ank specialists Lipp have developed a stainless-steel diaphragm roof for covering large-scale steel and reinforced concrete storage containers. The legislative requirements for meeting clean air emissions targets, which have become increasingly strict over the past few years, exist for safe regulation of containers with problematical content; either from a toxicity or odour control perspective. These requirements impact upon a number of industries and situations; including areas of municipal waste-water disposal, the chemical, pharmaceutical and food processing industries as well as farm based material storage for anaerobic digestion and slurry management.

Given that much of this legislation has been put in place recently, this has presented challenges in terms achieving a cost effective upgrade solution for plant and operations management. The Lipp stainless-steel diaphragm is the perfect choice for retrospectively covering existing steel or reinforced concrete containers as well as Lipp's own Dual-Seam System stainless steel containers.

steel – with high mechanical strength and resistance to ageing – which enables containers with diameters of up to 100 m diameter to be spanned. The sheet material simultaneously assumes a supporting shape that closes off the internal space and can withstand snow loads and high winds. The Lipp stainless-steel diaphragm cover is corrosion-resistant, gas and vapour diffusion resistant and is not susceptible to UV radiation or damage.

The lightweight design of the diaphragm is excellently suited to covering volatile substances. Welding work at the installation site is eliminated by prefabricating the diaphragm cover at the Lipp manufacturing plant. The completed diaphragm is then shipped to the site for fitting. As the design of the completed sheet stainless steel diaphragm is both strong and highly flexible, the tank cover arrives on site as a large roll on a transporter. The cover is then fitted and

sealed to the existing tank with a bolted and sealed ring which provides a water and gas tight seal at atmospheric presure.

Once installed on to the tank the diaphragm roof can then be subsequently fitted with various valve and pressure relief systems, depending upon the application requirements.

As well as having applications within water utility and processing plant applications, the tank covers can be used for on-farm slurry tanks as a retro-fit. This means that slurry tanks can be insulated to prevent rainfall diluting and increasing the volume of stored slurry and can be fitted with off-gas safety valves ensuring that biogas build up within the sealed slurry tank is safely managed. Retro-fitting a stainless steel cover considerably extends that life of the tank without the unwanted cost of replacing the existing open tank with a new covered one.

The innovative diaphragm cover system has been used in mainland Europe for a number of years and is now available within the UK and Ireland through Lipp and has recently been fitted to a new large-scale processing plant in Wakefield.

One of the largest private electricity generators in Thailand recently experienced a loss of generating capacity in one of its six gas-fired generators which supplies the heavily industrialised area where it is located. With an urgent need for a swift and reliable repair, the local Sulzer agent was contacted, with a view to getting the 45 MW generator back up and running as soon as possible.

Thailand ranks among the largest percapita power consumers in Southeast Asia and has an installed generating capacity of around 32 GW. Demand from local steel, textiles and rubber industries has resulted in power demand increasing at an annual rate of as much as 3.5%. With the local electricity supply under constant pressure, it was essential that the generating facility was returned to full capacity at the earliest opportunity.

Once the initial request had been made, an experienced engineer from the UK was immediately dispatched to the power plant to start the investigation work.

recommendations were compiled into a report which was handed to the client so that they could make an informed decision on the most appropriate course of action.

The first and most obvious observation was that the generator was not located in a conventional generator hall but instead it was found in a more isolated, covered area. This led to an initial issue with removing the rotor for repair since a large fence and other obstacles would need to be negotiated to allow the rotor to be inspected and repaired.

In this case the preliminary investigation showed that there was a fault with the stator core and two of the stator windings would need to be replaced. The report also made recommendations for the complete inspection of the rotor and made provision for some more routine maintenance procedures while the stator was being repaired.

Once the repair scope and schedule was agreed, the Sulzer engineers were given a 16 day window in which to complete the repair and return the generator to service.

While the local service agent maintained the communication with the client and organised the local aspects of the project, a team in Birmingham where the replacement coils would be manufactured coordinated the materials and personnel required.

Once the generator was handed over to the Sulzer team they needed a 220-tonne mobile crane to lift the 12-tonne rotor over the nearby obstacles so that it could be transported to a workshop for a full 'rings-off' inspection. Based on the age of the generator a number of remedial works were carried out on the rotor that had been previously agreed, before it was tested and prepared for re-assembly.

In the meantime, the damage to the stator core was repaired and the two new coils were installed before further testing was completed to ensure a reliable repair.

Before long it was time to bring the crane back to the site to allow the rotor to be reinstalled.

Neil continues: "As with many projects like this, we found some additional issues with the generator as the project progressed, but our continuous communication with the client allowed these to be solved easily without causing any further delay. This business is all about delivering quality within an agreed timescale and that requires a level of trust from the client which in turn is based on the experience and expertise of those completing the repair."

As part of a wider maintenance programme, the Sulzer team suggested that the remaining five generators should receive an age-appropriate inspection so that any early warning signs could be picked up and actioned. Again this recommendation was accepted and approved by the client based on the skills and expertise that had already been demonstrated on this project.

Neil concludes: "The continuing programme will involve the engineers visiting the power plant at times when individual generators are taken off-line for planned maintenance. This builds further on the working relationship that has already been formed and reinforces our commitment to deliver the highest level of service."

As a result of the successful inspection, recommendation and repair works carried out to restore the 45 MW generator to a fully operational state, prior to departing for their return journey, part of the repair team were invited to visit one of the client's other sites in order to complete some remedial works and preventative maintenance checks on several other generators.

Morgan brings industryleading ceramics to HIFU transducers Morgan Advanced Materials, widely acknowledged as a global leader in ceramics and other advanced materials, has announced that it now has the capability to design and manufacture components for use in high intensity focused ultrasound (HIFU) technologies, particularly in medical applications.

Morgan is producing HIFU ultrasound transducers in a range of shapes and geometries, from 5mm to 150mm in diameter and with frequencies between 200kHz and 8MHz. The transducers are made from a modified range of hard piezoelectric (PZT) materials, which have been developed from Morgan’s own proprietary range of ceramics. Other piezoelectric formulations are available on request depending on the ultrasonic power level required in the application.

HIFU is used in a range of applications, including the treatment of uterine fibroids, cancer research and cosmetic therapies.

In HIFU, ultrasound beams emanate from the PZT transducer, heating or agitating the target tissue. As a result, the tissue is

destroyed by coagulation necrosis.

The operating frequencies used can vary widely, according to the area of the body being treated. In general, the lower the frequency, the deeper the penetration of the focused ultrasound; cysts, for example, require lower frequencies, from 250KHz to 2MHz. Higher frequencies, of 6MHz and above, are typically used to treat forehead skin, close to the skull.

HIFU. “Many of our exclusive, proprietary materials have qualities that are very helpful in HIFU. For example PZT401 offers a good compromise between high permittivity, low dielectric losses, high density, high piezoelectric activity and a high mechanical factor.

In cosmetic medicine, HIFU has been cleared to treat subcutaneous tissues for the purpose of body contouring, also known as non-invasive liposuction.

The use of HIFU is not restricted to medicine; in industrial settings, it is used to break off solids or agglomerations of compounds. In some water treatment plants, for example, HIFU is used to destroy soils and promote the process of osmosis that purifies the water.

“This combination makes a transducer that is extremely efficient, and maximises the propagation of ultrasound wave energy. Another ceramic, PZT807, is excellent where higher HIFU power levels are needed, because it offers even lower dielectric losses, which means that it can be driven at higher frequencies and voltages, without causing self-heating of the transducer. PZT807 is also very dense and has low porosity, so is ideal for machining in thin components,” he added.

Metal Rolling Improves Jig Manufacture For RTM Carbon Aero Parts reating manufacturing jigs for the production of aerospace components requires high quality materials and precision machining. So, when parts of an original jig, which had been press-formed, started to crack, it was essential to find an alternative production method, which led to Barnshaws Metal Bending being contracted to manufacture the new components.

The aerospace industry is understandably extremely demanding when it comes to precision and quality throughout the entire supply chain - in order to ensure the highest levels of safety. The start of the manufacturing process for many components is the production jig, which has taken on a greater prominence with the growing application of resin transfer moulding (RTM) process, which is capable of producing complex three-dimensional components using carbon fibre as the structural element.

Aim Engineering is a specialist manufacturer of bespoke production tooling for a variety of industrial sectors including aerospace and it had been contracted to produce an aluminium jig for creating fan cowl components for a turbofan engine. The base for the moulds is a set of thick, curved aluminium plates that would normally have to be machined from billet to produce the exact shapes

required for the carbon composite components, however this results in high waste and cost.

Mark Adams, Production Planner for Aim Engineering, explains: "Initially the alternative was to create the curved aluminium from flat stock using a pressing process, but this was not ideal as we had a plate crack during testing and there were excessive tooling marks on the outer surface. This led us to look for another manufacturing method that would improve the overall quality of the design."

As a regular client of Barnshaws, Aim Engineering already appreciated the technical abilities of the metal rolling company but was a little uncertain about the feasibility of producing these jig components using rollers. However, once the designers had discussed the requirements it was clear that, given the correct materials, Barnshaws would be able to deliver the required components.

The RTM process enables the cost effective production of precision components from carbon fibre materials as it requires less manufacturing time than more traditional methods using an autoclave. RTM uses a vacuum to draw the resin into the carbon fibres and ensure that all the air bubbles are expelled before the resin cures.

In order for the process to be robust and reliable, the production jig must be

strong enough to withstand the repeated application of pressurised resin and the vacuum system. In addition, the mould must be precision machined with an excellent surface finish as this determines the quality of the final components.

In all, Barnshaws produced ten rolled aluminium sections, up to 800 mm in length and varying in thickness from 83 mm to 114 mm. The level of precision required for the curvature of each section was required to hundredths of a degree, with eight different radii specified for the sections ranging from 101.09° to 212.40°.

To achieve such precision and tight curvature, Barnshaws recommended the use of high quality aluminium 5083 that had been annealed to reduce the risk of cracking. This was then passed through precision controlled rollers to gradually bend the flat aluminium stock until the final dimensions were achieved.

Wayne Sakeld, General Manager at Barnshaws’ Manchester branch, commented: “We are always looking to improve existing technologies - applying our knowledge and expertise to toolmaking for the aerospace sector has really paid dividends in this case. The new manufacturing jigs will have greater durability and improved surface finish, which makes them more cost effective to manufacture and use.”

Once the new precision-curved aluminium components were delivered to Aim Engineering they were machined to suit a number of components for the turbofan engine. The superior quality of the thick aluminium segments produced by the rolling process ensured that there was now no scrappage either of the tooling components or of the aircraft production parts.

Explosion Venting with and without TARGO-VENT

I

n contrast to their consequences, explosions are only discernible to a limited extent by sight alone. They happen within a few milliseconds, yet leave behind considerable damage.

Different approaches of explosion protection are implemented to limit this damage.

Bursting discs are often used in facilities where relief of the explosion in the surrounding area is possible. Bursting discs are relief fittings, which are extremely economical and relatively easy to manage.

However, this type of traditional explosion pressure relief presents a big problem for many facility operators – extensive safety areas have to be set up around the relief area to protect people and machines. These areas cannot be used.

A further advantage of TARGO-VENT: the top module is made in all the usual bursting disc sizes, so that retrofitting in existing units can be undertaken without a problem. Conversions or new buildings are protected

by TARGO-VENT without the explosion protection concept of the existing facility having to be significantly altered.

For considerable time Klüber Lubrication has been extoling the virtues of synthetic gear oils and the energy savings that can be achieved using this advanced lubricant technology.

Recently a major insulation materials manufacturer has seen this is action.

As a high energy user, the priority of reduction in energy consumption couldn’t be more important. All aspects of their process were under review and as their lubrication partner, Klüber Lubrication proposed reviewing their gearbox lubricants.

In consultation with the site maintenance team, an SEW SA67 bevel

helical gearbox on the product conveyor, from the Cooling Zone to Packaging was selected as representative for trial with Klübersynth GEM 4-220N synthetic hydrocarbon gear oil.

An energy monitor was fitted to record the power consumption during typical production. The mineral oil lubricant was then drained and replaced with Klübersynth GEM 4-220N. The power consumption was then recorded during production.

Overall, during mixed production conditions, a reduction of 7.2% power consumption was achieved. This resulted in a potential annual saving of 300 kWh on this gearbox, purely due to the better lubricating properties of the Klübersynth GEM 4-220N providing higher efficiency in addition to superior wear reduction properties.

Across the site, on approximately 200 assorted gearboxes, the potential for

savings is 100,000 kWh per annum.

Oil drain intervals are also extended 3-fold due to the extended life of the Klübersynth GEM 4 range and their improved resistance to oxidation. Add that to the associated reduction of maintenance costs and waste disposal; and additional significant savings are achieved.

The gearboxes will benefit from extended life due to the better anti-wear properties of Klübersynth GEM 4-220N, thereby helping to reduce spares inventory.

Matching all this to the reduced energy consumption measured in reduced CO2 emissions and this insulation manufacturer is making significant headway on their costs reduction programme.

WDS Components Used For Warwick Universityâ&#x20AC;&#x2122;s Award Winning Submarine esign projects are a fantastic way for universities to give their engineering students real world experience of the challenges they will face in their professional lives. They're also great for inspiring the next generation to take up engineering. This year Warwick University took part in just such a project, encouraging eight of their most promising young engineers to build a human powered submarine to take part in the International Submarine Race in the USA.

Thanks to companies like WDS Component Parts Ltd. providing sponsorship, the team was able to build a working submarine and win the competition's innovation award.

The challenge was simple enough, though the execution was anything but.

The Warwick Sub team must design and manufacture a submarine capable of racing along a 100m course using nothing but human power. The team would be competing against entrants from all over the world, many of whom had been entering the competition for years. To make matters even harder, the university awarded the team a budget of just ÂŁ1,600; ensuring that they had to emulate real world conditions where sourcing and controlling the budget is equally as important as perfecting the design.

Rupert Barnard, one of the student engineers on the team, comments: "We were all extremely happy to have been picked for the project, but we knew that we had our work cut out for us. We had just 10 weeks to finalise our

design in order to leave enough time for the build before we had to take the finished submarine over to America for the competition. With a tight deadline and limited budget it was obvious that we would have to source sponsorship opportunities so we started looking for potential partners at industry exhibitions."

It was at Autosport International that the Warwick Sub team first made contact with WDS Component Parts Ltd., the UK's leading manufacturer and supplier of standard parts and workholding components. WDS already worked with the university's Formula Student team and was keen to support such an ambitious and interesting project.

Phil Holyome was the main point of contact for the project at WDS: "As a company we are always keen to get involved in projects that show off the fun side of engineering. Whether it's the Bloodhound Team's multi-million pound land speed record attempt or a university project with no budget to speak of at all, we love to work with dedicated engineers who are competing on a world stage to prove that British engineering is still something to be proud of.

"As soon as we heard about this project we wanted to be involved for a number of reasons. Obviously it's important to support the next generation of engineers as they come to the end of their education and enter into the professional world as our colleagues, but also we saw the underwater application as an excellent

testing ground for the quality of our products."

In order to keep the transportation costs to a minimum the team decided to build the submarine in a flat-pack design. This meant that the chassis had to be easily detachable from the submarine body and that both components had to be collapsible to fit within the storage case.

WDS worked with the team to specify a selection of fastening components which would allow the team to quickly reconstruct the submarine.

The final result of the project was a storage footprint that was significantly smaller than that of the next smallest competitor and less than 50% of the average entrant.

This was one of the key contributing factors which led to the team winning the award for innovation at the competition.

Rupert continues: "When we first started designing the submarine we knew that in our first year of competing we were unlikely to win the race outright. Instead we set ourselves a target of putting together a design that future teams could develop into a winning vessel and that would offer something new to the competition. Winning the innovation award was a fantastic achievement, one which I feel shows we met our target.

Latest developments in Advanced Process Control in evaporator/ spray drying AUTHORS: Simon Mazier / Keith Smith Introduction Spray drying is used in the manufacture of a wide range of highvalue items, from dairy products to food flavourings to pharmaceutical ingredients. It is a complex and energy-intensive process, requiring high levels of manual intervention from well-trained, experienced operators.

To remove water safely – without damaging critical product properties – requires significant capital investment.

But once the plant is running, it can be difficult to increase capacity as demand grows.

In the sectors where they are deployed, spray dryers are the most energy-hungry components of water removal. A typical multi-effect evaporator will extract as much as ten times the amount of water from the product for the same amount of energy as the dryer. Therefore, it is vital to fully optimise evaporator performance as the first stage of process improvement. This has to be done carefully as changes to evaporator operation will have an immediate effect on dryer performance and – hence – product quality.

Perceptive Engineering has developed a suite of software and engineering tools to increase the yield, throughput and efficiency of the entire drying process, resulting in lower energy consumption, more consistent product quality and less waste. This software-based upgrade is a lowcost, low risk alternative to capital expansion, typically offering a return on investment of 3-6 months.

Both the dryer and evaporator have three key phases of operation: the crucial start-up phase, when product feed is first introduced to the process unit; normal operation, when

disturbances such as tank changes and shifts in ambient temperature or humidity give rise to process and quality upsets; unit shut-down, when the feed product transitions from concentrate back to water.

This article will describe one of the solutions developed to address the first critical stage: process start-up.

Operational Challenges – Start-Up Each production unit is brought online through a series of small, carefullycontrolled step-changes. Feed solids transition quickly from water to product. With the Evaporator, the challenge is to avoid conditions that increase the risk of fouling. An overaggressive start-up on the evaporator will increase fouling very early in the production run; this will shorten overall run-time before cleaning is required, reducing overall equipment effectiveness. Early fouling also affects heat transfer, meaning higher energy consumption throughout the cycle, or lower throughput.

In the dryer, aggressive starts frequently lead to either scorched product which fails quality tests, or over-moist product which blocks the dryer. Either way, production capacity is severely compromised and waste or re-work rates are high.

Slow, carefully-managed start-ups can avoid these issues, but they extend the time delay between batch or grade changes. As manufacturers look to increase agility and reduce operating costs, and as new formulations come along that are more challenging to dry, these issues must be addressed more elegantly.

Model predictive control (MPC) has been used in the optimisation of spray

dryers and evaporators for more than twenty years. Through a series of response step tests and using sophisticated modelling techniques, MPC can determine in advance the sequence of control moves necessary to push the evaporator or dryer closer to their constraints, then keep them there – even when disturbances like tank or batch changes are upsetting the process. MPC is able to execute multiple coordinated control moves, many times a minute, continuously during production. This constant fine tuning of the process could not be achieved in the PLC and would be impossible for an operator to replicate, which is why more manufacturers are exploiting the technology to gain a competitive edge.

Perceptive are renowned experts in deploying MPC programmes for a wide range of global clients. They have been selected by Abbott Nutrition, Danone and Wyeth as APC provider for the manufacture of high-value infant formula in North America, Europe, Singapore and China.

Perceptive Engineering has now perfected the techniques for taking control of both the evaporator and dryer much earlier in the production cycle, by modelling – then optimising – each unit as it moves through the start-up phase and on to stable operation. This expertise has been captured in the latest release of Perceptive’s award-winning software.

The system runs within a standard Windows® environment and interfaces to client systems using standard protocols such as OPC or ODBC.

Evaporator Start-up The trend (left) shows solids levels from the final effect of the evaporator, with multiple starts overlaid on the same trend. Despite the operator running the plant cautiously, some of the start-ups overshoot, recording solids levels that are too high and which will give rise to increased fouling and compromised efficiency. When the same evaporator is started with advanced control (right), overshoot is minimised and the time taken to reach stable, on-spec operation is reduced by as much as 40%. As well as improved efficiency throughout the run, the faster start permits much more agile manufacturing with shorter turnaround and less wasteful grade or product changes.

Dryer Start-up In this example, exhaust air temperature gives an excellent indication of the variability observed during different dryer starts. Again, the trend on the left is plotted from multiple separate production runs and exhibits a wide spread of control.

One of the main advantages conferred

by Advanced Control (right) is greater consistency of operation – a higher level of repeatability between production runs, even when other process disturbances are present.

For the dryer, MPC delivers a 50% reduction in the time required to achieve stabilised operation, defined as temperatures and production rate at setpoint, with expected product quality being achieved. In addition, the time to bring all six nozzles on line was reduced by 16%. Again, this provides far greater agility for dryers with a high number of product changes in their schedule, and more reliable, efficient operation for dryers with longer run times between CIP.

eWON Talk2M Provides Cost Effective, Remote Access Condition Monitoring Solution For Marine Gensets y installing an eWON VPN router and using the Talk2M Internet-based remote access system, a manufacturer of marine generating sets is now able to securely monitor and report on the condition of its diesel-electric generating sets, located onboard an oil platform supply vessel, via a cellular (3G Internet) connection.

critical assets, as they are responsible for supplying power to all onboard electrical systems including lighting, heating and the ship’s thrust motors.

Any abnormal or unusual events in the data can be identified quickly, investigated by the engineers and reported to the customer.

With the eWON Talk2M solution provided

by M.A.C. Solutions (UK) Limited as the vessel moves back to within 3G range of the coast, the manufacturer’s engineers can download the condition monitoring data – such as torsional vibration, thermal and power quality data – remotely from the gensets.

The cost of the eWON Talk2M solution is more than offset by eliminating the need for service engineer call-outs to the vessel, which also prevents any costly disruptions or delays for the vessel operator.

Prior to investing in the eWON Talk2M solution, the genset manufacturer would need to send a service engineer to the vessel, wherever it was located in the world, in order to manually upload condition monitoring data from the generating sets. Not only was this costly, but also very time consuming, when uploading weeks or months of condition monitoring data.

On the oil rig supply vessel, an eWON VPN router is installed on the inside of the exhaust stack, as this location provided the most effective 3G signal. The eWON is connected to the genset manufacturerâ&#x20AC;&#x2122;s own data acquisition system for the gensets. When the ship comes back towards the coast and within 3G range, the genset manufacturer can upload the data that its system has been logging since the last upload. This provides the company with a fast, efficient and cost effective means of baselining (setting alarms and triggers) the data coming off the gensets, which is particularly important in the first few days and weeks of installing new marine gensets.

Secure, mobile and modular According to the genset manufacturer, eWON Talk2M was the most suitable solution, as it provides a two-way communications system that is cost effective but also secure, modular and mobile. The genset manufacturer can now communicate with the equipment onboard the vessel as if one of its service engineers were sitting there right next to the equipment with a laptop. eWONâ&#x20AC;&#x2122;s Talk2M (Talk to Machines) is an Internetbased remote access support and diagnostics service, available in the UK through Industrial Data Communications company M.A.C. The Challenges Of Creating The Industrial Internet Of Things

As industry looks to build out the Industrial Internet of Things (IIoT), its biggest challenge will be seamlessly Internet-enabling the ‘Things’ that live at the edge of the network. Industry-wide, this area contains trillions of Things that contain one or many data points that may need to be analysed and combined into information.

IIoT sets its sights on Internet-enabling all hardware and software components (the “Things”) that comprise an automation system. This will allow for smarter automation, where Things can share information with other Things and adapt their behaviour, to achieve optimum performance. In addition, personnel responsible for the operations of the system will be able to remotely assess and manipulate all aspects of such systems, without the need for dedicated on-site expertise.

These benefits are contingent upon the resolution of key challenges; most notably the interchange of data between the mechanical, digital and human components of an industrial automation process. Today, however, there are several cultural and technological changes that are impacting the scale and speed of the creation of the IIoT. New ‘big data’ software vendors are entering the market, looking to provide products to consolidate data, unify legacy solutions, and bridge the gap between external and internal operations.

In tandem with such software products, hardware technology is becoming lowercost, allowing for unlocking of previously unavailable data from low-level sensors.

Furthermore, our society’s reliance upon Internet technologies permeates all aspects of life, with the next generation of industrial engineers growing up with the assumption that industrial data will be available, rich, easy to use, and everywhere.

And finally, multi-site data connectivity will assist with strategies at the enterprise level, with competitive advantages to be gained by moving beyond traditional organisational boundaries, to use and involve third parties.

As already mentioned, the biggest challenge to building the IIoT will be seamlessly integrating the Things that live at the edge of the network. The edge of the network is the furthest removed from the Information Technology (IT) we have become accustomed to using when Internet connectivity is required.

Challenge 2: Discovering Things and the data they possess Once a Thing can be identified, the next challenge is how other interested parties will discover that it exists and what data it possesses. Of course, a Thing should be able to restrict discovery of some or all of its data, based on security requirements.

Balancing ease of discovery with the rigid constraints of security will be fundamental to the success of IIoT and must be achievable without a PhD in cyber security.

Challenge 1: Identifying Things within the Internet

Challenge 3: Managing massive amounts of data

In order for Things to be able to communicate with each other, they need to be uniquely identifiable within the Internet. Historically, this has been accomplished through a unique Internet Protocol (IP) address. As industry looks ahead to the trillions of Things that will be connected, focus has been placed on adopting the Ipv6 standard, which defines a 128-bit address capable of uniquely identifying 340 undecillionth (340 x 1036) addressable items (compared with only 4 billion addressable items using today’s Ipv4 standard).

These trillions of Things will produce something much larger than trillions of data points, all of which will need to be collected, analysed and possibly archived. Moving this amount of data over the Internet will consume new levels of bandwidth, which could result in the degradation of service as well as higher costs for Internet carriers, service providers, and ultimately end users.

Moreover, archiving this data for future analysis will require massive amounts of data storage and a new generation of scalable analytical applications capable of honing in on individual points of interest, in a timely manner.

This range will more than cover the requirements of IIoT. However, it will be difficult – if not impossible – to manage this effectively on a global Internet scale.

Typically, such tasks have historically been achieved by Naming and Number Authorities, with the aid of Network Administrators, but this will likely be an

cent of the time, resulting in intermittent or even long term outages. This could severely impact systems where data loss is unacceptable or where variances in the data needs to be known in real-time.

Challenge 5: Integrating existing infrastructure into new IIoT strategies For decades, Industrial Things have made data accessible over private, site networks, through the implementation of open or proprietary protocols. And in the past, complexities such as security have largely been ignored, in order to achieve optimisation and integration between dissimilar industrial systems, within a private environment. Given that the typical lifecycle for industrial Things exceeds 20 years, there will be an expectation to integrate the existing into new IIoT strategies. Opening these private networks and the data they contain to the Internet will require detailed security assessments to minimise risk of exploitation.

The promise of connecting everything within an industrial environment, to get complete operational visibility and allow for the best real-time decisions, will transform how we manufacture for years to come. The premise for this next industrial evolution is the Industrial Internet of Things (IIoT), says Tony Paine, CEO of Kepware Technologies.

Tank Construction In Tight Spaces Reduces Plant Downtime Often we don't have the luxury of working within a spacious new build environment, existing plant structures need to be catered for, and that luxury will be further diminishing in the future. In the world of large volume liquid storage and processing tanks, that can be a problem, literally a very big problem - that's where Lipp's automated spiral seam tank building system comes in.

Over the last year or two, as AMP 6 and the new TOTEX system have become embedded, the messages being sent from the Water Utility companies is that refurbishment, re-use and upgrade is the way forward. Whole life analysis of product performance has become critical in-terms of economic evaluation and is the preferable option over and above initial purchase cost, which includes any circumstances that involve complete replacement and/or new build.

In certain circumstances this means that components within an overall system will be replaced or upgraded rather than the complete system itself. This can be difficult

enough with smaller components; when the components in question are very large, like water storage or process tanks on a waste water treatment plant, then the problems can be very challenging indeed.

Typically tank construction requires a lot of space around the tank for scaffolding, ancillary equipment and personnel, which simply may not be available if you are working within an existing, confined and operational processing plant.

In contrast, the Lipp spiral-seam tank construction system requires very little space for building and so is ideal for replacing, upgrading or expanding upon existing storage and processing plant capacity. Because the tanks are built from the ground upwards as a spiral, using Lipp's automated construction process, most of the building work takes place at or close to ground level. Also, because the system needs minimal scaffolding work on the outside, the tanks can easily be built between existing processing and storage

tanks, support frameworks and gantries - which would otherwise present real difficulties for older style bolted section tank solutions.

The DMR range is of a modular design and is available with a broad range of complementary components, allowing multiple configurations to meet a wide variety of customer specific applications. Tools ITC Expands UK Production Facility As the UK’s benchmark manufacturer of precision cutting tools, Industrial Tooling Corporation (ITC) has now expanded its Tamworth manufacturing plant. The company has acquired a neighbouring premises that will give ITC a demonstration area, additional warehousing and most importantly the space to almost double its cutting tool production capacity.

Purchased during the summer, ITC has invested heavily in the new 8,000sq/ft floor space to create a state-of-the-art manufacturing plant.

Commenting upon the acquisition and the planned expansion of the Staffordshire business, ITC’s Managing Director, Mr Peter Graves says: “Our business has grown substantially in the last few years and we have continued to invest in the most productive machine tools to maximise our productivity per square metre. The limited floor area was restraining our plans for growth, so the availability of the adjacent unit proved very timely.”

The new 8,000sq/ft floor area has already been prepared with a demonstration area that will also provide the R&D team with a tool trialling facility for customers. The new factory will almost double the existing floor-space and this will provide the potential for an additional 20+ machine tools for the production of cutting tools. Additionally, an annex floor has been installed to provide extra office space.
