Big data, small footprint

According to DHL, 70 percent of the company’s packaging solutions incorporate some type of automation, a figure expected to soon rise to 100 per cent. As the number of businesses embracing Industry 4.0 increases, maintenance teams need to expand their skillsets to interact with newly deployed technologies and the rise in complexity that comes with them. Here, Chris Knight, I/O product specialist at Beckhoff Automation UK, explains how maintenance can keep up with the evolving technological landscape in the packaging industry.

The packaging process requires a wide range of technologies including motion, vision and real-time monitoring. Where previously multiple controls, systems and machines were required, the latest developments allow packaging systems to oversee the entire process from product feeding to distribution. Even then, there are further demands to improve the efficiency of machines and futureproof the supply chain to handle automation trends.

For example, with the use of plastic being phased out, the packaging industry is becoming increasingly reliant on paper and cardboard.

Since companies are always looking to reduce material costs, there is a big emphasis on efficient usage of cardboard packaging materials, which according to Business Waste, makes up 90% of products shipped globally.

Packaging machines with integrated automation capabilities can optimise material usage with a flexible approach. By monitoring the size, weight and contents of each product, the appropriate amount of cardboard and supplementary packaging material can be selected. This will reduce waste, which is important as cardboard is not

Smaller designs are one element, but modular components make it easier to integrate into existing production lines without a complete overhaul of the production area.

Machine builders must therefore make systems that are more compact and efficient, while paying increased attention to hidden operational costs.

Machine manufacturers need to ensure that their HMIs make diagnostic information readily available to maintenance technicians.

When companies invest in expensive technology for their modern operations, they expect longer run-time and reduced defects at a higher throughput. With fewer machines, anything that could risk downtime poses a serious threat to their ROIs. Identifying pain points from individual sensors in real-time allows for diagnostic testing and preventative maintenance. This is especially important in machines that are required to be continuously on, as detecting potential faults early, leads to quicker troubleshooting and less downtime.

Improved Hygienic AOD Design Accelerates Sprayball CIP Cleaning and Reduces risk Cleaning in Place (CIP) is an essential step in maintaining plant hygiene. CIP cleaning is mostly performed utilising caustic washes at high temperatures using a dedicated CIP pump via dedicated ports, however at times due to the design of process equipment a spray ball may be required.

Spray balls are a type of cleaning nozzle used for the cleaning of vessels, tanks or containers at pressure where cleaning fluids would otherwise have difficulty penetrating. Spray ball’s are designed with a series of holes around the periphery where high pressure fluid is pumped at low flows and high pressure creating jets of fluid to thoroughly clean difficult to access process equipment.

A pharmaceutical machinery manufacturer contacted us who were looking to pump a wide range of cleaning solvents used for CIP cleaning of mechanical equipment. The solvents ranged in concentration and consisted of Acetone, Ethanol, Methanol, N-heptane, to Toluene, and Dichloromethane – chemicals known for their flammability, hazardous and carcinogenic nature.

Our customer wanted a single self priming pump which could draw the heated chemicals at temperature from a tank to transfer chemicals at up to 6 bar via a spraying element to effectively clean equipment.

do not have sensors should a diaphragm rupture or leak. Our improved design contains an optical leakage sensor to immediately detect leakage due to a ruptured diaphragm, ensuring the pump is stopped immediately with full containment of any leaked process liquid.

A leakage sensor ensures that the highest safety standards remain in place in applications handling flammable, corrosive, or carcinogenic materials limiting and preventing exposure both to humans and the environment.

Also as our design of pump works with non lubricated air, should any liquid come into contact with the air side of a diaphragm, you can remain assured the liquid will remain free from contamination as it will not encounter any oils, lubricating media or other contaminating media typically used in compressed air systems.

Easy Clean With internal components polished to Ra<0.8 you can be certain that any pumped liquids will pass through the pump easily without sticking to components.

Should contamination occur the pump can easily be effectively cleaned due to its highly polished internals and not only are ported connections in triclamp to ensure cleanliness, but the complete pump body is held together in sections connected via tri clamp connections to ensure quick disassembly for manual cleaning if required.

Furthermore the unit is mounted on a baseplate with swivel brackets to enable the pump to be emptied by rotating the pump upside down for complete emptying.

Fully Certified The Saniboxer 100 is fully certified for use with chemicals in flammable atmospheres and for hygienic applications. Certified to ATEX for explosive atmospheres, and 3A, FDA and MOCA (EC1935/2004) and available with 3.1 Material certification ensures it satisfies the most demanding of hygienic requirements.

Solid Handling The internal design has been optimized for solid handling, with the internal ball valves being eccentric allowing the unit to handle large solids. A flap valve variant of this design enables solid handling without damage for materials up to 45mm in diameter, and 600mm in length.

Fewer Parts than other designs Due to its efficient design each pump contains fewer less than half the number of parts of other designs, meaning units can be overhauled up to 50% quicker than other designs.

With a diaphragm lifespan of over 50,000,000 cycles and zero lubrication required, the pumps are truly engineered beyond limits.

To ensure a consistent delivery pressure to the spray ball the pump was supplied with a hygienic pulsation dampener which reduces pulsating flow by up to 98% ensuring the customer received a constant pressurised flow.

Due to the viscous, dry and abrasive nature of the sundried tomato paste and its solid content, a sample keg was requested to be sent to the factory to perform the test with one of their Viscopower progressive cavity drum pump models. This industry covers a diverse array of substances, and some present a great challenge: dust. Whilst a large proportion of preventative maintenance doesn’t pose a risk, the threat of dust explosions caused by electronic maintenance equipment raises serious concerns.

The food processing industry is perhaps one of the biggest. Sugar and flour processing are huge industries, but so are grains or anything that usually comes in a powdered form, such as instant coffee, custard and soup, to name a few.

How can Cygnus 1 Ex help?

There are many ignition sources that may be brought into these areas for various reasons, and one of these is ultrasonic testing equipment designed to carry out essential maintenance checks on processing machinery. Whilst maintenance is vital to the safety

of these areas, even contributing to prevention of dust clouds by preventing leakage, the maintenance equipment itself needs to be safe to handle in these hazardous environments.

The Cygnus 1 Ex is certified safe to use in locations where there is a risk of fire or explosion, due to the presence of ignitable or flammable substances in the air at concentrations high enough to produce an ignitable mixture. This includes gases, vapours, and in this case, dust.

This is because Cygnus 1 Ex is Intrinsically Safe. For any equipment like Cygnus 1 Ex that contains electronic components such as batteries, intrinsic safety technology limits the energy present in a system, meaning no arc or spark can be generated, and no component can heat up enough to ignite a hazardous atmosphere under any conditions.

This applies under both normal use and with applied fault conditions, at low power levels, and low stored energy.

‘Intrinsically Safe’ is an Ex Protection Concept, used to determine which areas of a facility (‘zones’) the equipment is suitable for. The term ‘Ex’ is recognised globally when referring to explosive atmospheres and the schemes used to prevent explosions. In both IECEx, ATEX and North American systems, intrinsically safe equipment can be used in any Zone or Division with the correct equipment protection level.

Cygnus 1 Ex is certified to all hazardous gas Zones (0, 1, 2). For dust, it is certified to Zones 21 and 22. Zone 21 identifies areas where combustible dust is occasionally present. Zone 22 identifies areas where combustible dust is not usually present but could be for short periods.

Time to automate:

Shifting the manufacturing narrative towards productivity The latest IFR figures show just how far British manufacturing has to climb in terms of automation adoption. Now down to 23rd in the global robot density league table, the UK has just 119 robots per 10,000 workers, against a global average of 162. If we remove the automotive sector from these statistics, the picture is worse still, with just 69 robots per 10,000 workers. The UK has also dropped out of the top 10 world manufacturing rankings for the first time, falling to 12th place.

Despite our proud history as a strong manufacturing nation, UK productivity rates have to rise if we are to remain a force on the international stage. In Q4 2024, productivity was estimated to be 0.8% lower compared with a year ago, and 19% lower than the US .

With a clear correlation between automation adoption and higher productivity rates, why aren’t more UK manufacturers investing in robots?

Where are the workers?

One often overlooked reason is a focus on job creation over productivity. It has been well documented that the UK manufacturing industry is in the grip of both a labour crisis and a skills shortage. According to a recent report by The Manufacturer, 97% of manufacturers say that hiring and retaining staff presents a challenge to the growth of their business, with 36% of manufacturing vacancies proving hard to fill (compared to an average rate of 24% across all industries).

Despite this, we regularly see news stories of how government funding towards large manufacturing projects for companies such as Nissan, Rolls Royce or BAE will create ‘thousands of new jobs’ for

the industry – with no mention of where these workers will come from or what this funding will deliver in terms of output. A shift in government and media focus towards increasing productivity levels among manufacturing firms of all sizes – rather than job creation via large corporations – would be far more useful for boosting overall manufacturing output. Support for investment in automation projects would be a sure-fire way to do this.

Attracting new talent Exacerbating the labour crisis is the fact that young people are not currently entering the sector in sufficient numbers to replace workers leaving the industry.

Working culture has changed hugely over recent years and digitally native Gen Zs are looking for stimulating roles that offer career progression, instead of a steady but low skilled ‘job for life’.

that are now so hard to fill has numerous benefits for business owners, existing workers and new entrants alike. Robots don’t get sick or tired, can work 24/7 even in the dark and carry out tasks to a consistently high level, improving product quality and increasing output for manufacturing firms.

At the same time, existing workers can be upskilled and redeployed to higher value tasks, increasing job satisfaction and improving retention rates. Furthermore, a company employing advanced manufacturing capabilities such as robotics, automation, vision technology and AI will find it far easier to attract new talent to help futureproof its business.

TCO over purchase price Another potential barrier is the perceived cost of robotics, combined with an unrealistic attitude towards payback. In the UK, the typical expectation is that payback on an automation project will be under two years.

Yet the value that the right automation solution can deliver to a manufacturing business will last far longer than that. Focusing on an unrealistic sub-two year payback can lead to businesses making compromises when developing their manufacturing strategy and getting a solution which is not fit for purpose, or choosing not to invest at all.

By contrast, prioritising total cost of ownership over initial purchase price gives a far truer representation of the real cost, and value, to a business of an automation solution. This is reflected in Europe where companies typically expect payback in three to five years – and may help to account for their higher levels of both automation and productivity (a German worker produces around onesixth more per hour than their UK counterpart) .

Aside from this, it’s also worth mentioning that the price of robots

has barely increased in the last 15 years, rising at near, and at times slightly under, inflation levels.

Compare this to price rises in the automotive sector over a similar period, and it’s clear that in 2025, robots represent good value for money. In addition, opportunities for financing automation projects have improved greatly in recent years, with options including hire purchase and robots-to-rent making solutions accessible to manufacturers of all sizes.

Leveraging automation expertise A final barrier to consider is a perceived lack of automation expertise. Outdated perceptions of robots as complicated, difficult to programme and inflexible have prevented some manufacturers from taking the plunge, potentially impacting their ability to be competitive on both the domestic and international stage. In fact, today’s industrial and collaborative robots are user-friendly, easy to configure and simple to operate, with many plug-and-play options now available.

Custom 6600V electric motor for thermal power plant in Japan MENZEL was asked to manufacture a custom 6600V electric motor to drive a multistage condensate water pump in a thermal power station. The existing motor needed to be replaced quickly. In just four weeks MENZEL planned, built and delivered a three-phase squirrel cage motor with IC 616 cooling and IP 55 protection.

The Requirements: Precision and Speed The customer not only wanted a motor that could be seamlessly integrated into the existing system via plug-and-play, but also one that could be implemented quickly.

MENZEL was able to complete the motor in just four weeks.

One of our stock motors in the required size formed the basis.

However, the following adjustments still had to be made: • Precision work on the rotor shaft: conversion to shaft nuts with lefthand thread and laser welding of the keyway • Changing the cooling system: Conversion from IC81W to the IC616 system • Adaptation of the direction of rotation: including different inner fan wheel Accompanying tests: Extensive tests in the load test field to ensure the highest standards • Adapterplate and different mechanical modification: for a plug and play type fixing between the motor and the pump The Implementation: Precision meets Efficiency During the planning phase, we went through several changes and special requirements. YPS announce commitment to net zero by 2035 The Yorkshire Packaging Systems (YPS) Board has announced its commitment to a net zero target of 10 years’ time. This is well ahead of the UK Government’s aim to be net zero by 2050.

“We’ve been committed to a sustainable business for some time, including the creation of our Plastic Pledge,” explained YPS MD Glyn Johnson. “However, this new commitment helps our team to re-focus on this vital issue and re-double our efforts to be clearly carbon neutral by an elected deadline.”

In driving the company toward this goal, YPS recently had a new solar roof installed at their HQ in Brighouse, West Yorkshire. Working with partner company, Fusion Solar, the system is a 111 kilowatt system that is expected to avoid 24 Tonnes of carbon emissions every year. At the same time, the company’s roof insulation has been more than doubled to reduce heating requirements.

The ultimate goal of the solar roof project is to make YPS majority self-sufficient for their electricity needs.

Further improvements to the solar-powered system are under discussion to assist in meeting and exceeding this target.

As part of any Food processors HACCP program, validation of cook processes is a critical and significant task taking time, effort, and resources.

PhoenixTM have developed a thruprocess temperature monitoring technology specifically to meet the numerous cook challenges of the food processing market. Ideal for the HACCP validation process for new cook regime, or annual process certification.

An important innovative system in the PhoenixTM range is that designed specifically to handle the challenging monitoring demands of continuous deep fat fryers. The system travels safely through the oil bath, navigating drops and inclines and provide protection from oil impregnation, heat of the oil and allow accurate and repeatable measurement of the food core being cooked.

The PhoenixTM NT data logger has been designed specifically for the challenges of monitoring food processing applications with an IP67 case design protecting from moisture/oil. Type K or Type T data logger options allow accurate measurement of both cook and chill processes. The data logger is protected from submersion in oil by the TS14-50-2 thermal barrier. The barrier is low height (50 mm) but provide impressive protection of 25 mins @ 200 °C (Oil) or 50 mins (Air).

The face plate design of the barrier allows easy access to the data logger and quick efficient exchange of thermocouple cables.

A critical component of the system is the unique food tray. Probing of the product can be done away from the processing line with care and no need to rush.

The customised thermocouple positions are fixed so that probe or product movement during the run is minimised.

Test conditions are maintained also from run to run across the fryer width. Employing the tray principle, the whole monitoring system can be placed on the fryer line by a single operative safely and efficiently during a production run.

The unique saw tooth guide rails fitted to the tray allow efficient true transfer (no rotation) through the whole process. Both entrance decline and demanding exit incline can be negotiated without slipping/ stalling which could leave the system stuck/stranded in process.

Product Recalls: The Curse of the Manufacturer

Product recalls in the UK food and drink industry remain a significant challenge, with the latest RQA (Research Quality Association) Group report highlighting a concerning increase in the number of products recalled per event.

While the number of UK Food Standards Agency (FSA) alerts in 2024 remained relatively low, the volume of products affected per alert has risen to 2.5 times higher than in 2023.

Allergen Control: One of the Leading Causes of Recalls Allergen mislabelling remains the top reason for product recalls. While the percentage of ‘Never Event’ recalls—those deemed entirely preventable—has decreased to 27% in 2024, these incidents continue to pose a serious threat to consumers. Historically, ‘Never Event’ mislabelling alerts accounted for over 40% to 50% of recalls, meaning progress is being made, but challenges remain. A ‘Never Event’ recall is defined by RQA as a recall that can cause

serious harm and should be easily prevented. E.g. Wrong label on pack or product put in wrong packaging with allergen safety implications.

Recent incidents underscore the ongoing risk. Birds Eye Ltd. recalled Goodfella’s Stonebaked Thin Garlic Bread because it contained cheese, an undeclared allergen posing a health risk to those with a dairy intolerance or allergy. This case, as with others, highlights the critical need for stringent allergen control measures throughout the supply chain.

Microbiological Contamination: A Rising Threat The RQA report also revealed an 80% increase in recall events caused by microbiological contamination, with Listeria and Salmonella leading the list of concerns. Despite this surge, the total number of products recalled due to contamination is 426 fewer than last year, suggesting more

successfully targeted recall efforts.

Listeria monocytogenes contamination remains a major concern, particularly for vulnerable populations, including the elderly, pregnant women, and those with weakened immune systems. Lidl Northern Ireland recently recalled a batch of Deluxe Sriracha Cheddar Cheese Wedge after Listeria was detected.

This bacterium can cause flulike symptoms and, in severe cases, lead to life-threatening complications such as meningitis.

Salmonella-related recalls also continue to impact the industry, particularly in high-risk food categories like meat and ready-toeat products. Contaminated foods can lead to severe gastrointestinal illness, prompting swift action from manufacturers and retailers to prevent outbreaks.

Foreign Bodies and Fraudulent Lab Results Foreign body contamination, particularly involving metal

fragments, is another leading cause of recalls, tied in third place with non-allergen-related labelling errors. The presence of metal fragments in food poses a serious risk of injury, making it a key focus area for quality control teams.

Additionally, food fraud remains a pressing issue, with the UK’s National Food Crime Unit (NFCU) issuing an amber food crime alert regarding document fraud in laboratory results. Fraudulent lab reports undermine food safety assessments, legislative compliance, and supplier approval processes.

This alarming trend highlights the need for robust traceability and verification systems to ensure consumer safety and maintain trust in food products.

Preventing Recalls: The Role of Technology and HACCP To mitigate these risks, food manufacturers must implement

While production in other countries such as South Africa, Mexico and China is set to remain fairly constant, Morocco and Australia are both up thanks to increased area, improved agronomy and favourable weather, helping to underline the global shift in production away from Brazil, the US and Mexico that has occurred in recent years. Further afield, analysts suggest that Argentina and Peru are also looking to increase exports to This worrying trend was confirmed by the United States Department of Agriculture (USDA) in January this year, who predicted that global orange production for the 2024/25 season is 45.2 million tonnes, down 662,000 tonnes on the previous year as ‘as higher production in Brazil is more than offset by lower crops in Egypt, Turkey, and the United States.’2 Although a relatively small producer globally, the devastating floods seen in Valencia, Spain last autumn (which caused losses in the citrus sector valued at more than $200 million) could almost be a microcosm of the challenges facing the sector globally.

The big positive for juice producers is that not only is Brazil’s crop forecast at 13 million tonnes (an increase of 700,000 tonnes) this year, but also a larger proportion of the crop will be used for processing.

On the other hand, US production is forecast at just 2.2 million tonnes, the lowest level in 88 years and a 10% fall on 2023/24, most likely due to the devastating effect of Hurricane Milton in Florida, as well as longer-term issues like citrus greening.

The only benefit of global declines in consumption of around 17% last year is that it has helped to balance demand with reduced stocks, as 2024/25 ended with a small surplus of around 1.2 million tonnes.

In many markets, orange juice is already subject to import duties or tariffs, and increased uncertainty caused by President Trump’s comments on import tariffs will only increase uncertainty. Florida citrus giant Alico Inc. recently announced it was getting out of the sector in favour of property development.

“We determined that it’s not economically viable for us,” said CEO John Kiernan at the time.4

Having said that, Brazil, Mexico and the United States still dominate the worldwide orange juice market and are forecast to produce more than 1.25 million tonnes between them this year, more than 80% of which is from Brazil, who will produce 1 million tonnes more juice this year due to higher fruit availability.

As you would expect from low fruit production, US orange juice production is forecast to fall 28% to a record low of just 80,000 tonnes.

Although at the time of writing Frozen Orange Juice Futures prices had dropped below $400 for the first time in ten months, they are still trading at twice their value at the start of 2023.

Rabobank suggests that citrus greening will continue to have an effect on output in key regions such as Brazil for the foreseeable future3, while global juice consumption has also declined considerably, partly in response to higher retail prices – something that has particularly affected premium brands and not from concentrate (NFC) products.

When it comes to energy efficient pasteurisation, both the HRS MI and MR Series of pasteurisers are suitable for the rapid pasteurisation required for premium juice production. By using a corrugated tube design the orange juice can be heated up to pasteurisation

temperature much faster – typically by up to 30%. Because of the high heat transfer rates provided by the corrugated tube technique, HRS’s pasteurisation systems also use water at a lower temperature to reduce the risk of product damage.

Another benefit of higher heat transfer rates is that the system footprint can be reduced by using shorter heat exchanger pipes. The shorter length of the heat exchanger also results in a reduction in pressure drop, which saves pumping power and further reduces energy costs by as much as 40%.

HRS also offers an ohmic pasteurisation system which uses electricity to heat the product rapidly and uniformly, has been scientifically shown to be highly effective while maintaining flavours and quality. Industrial manufacturing decisionmakers’ sustainable intentions have been revealed in a survey by leading sustainable waste management company Biffa.

Despite the new regulations, the industrial manufacturing sector’s view on sustainability is positive; more than nine in 10 (93%) either have a sustainability strategy in place, in progress or planned – just 5% have no such strategy.

While most industrial manufacturers (93%) have or plan to implement a sustainability strategy, a staggering 99% say they need more support to achieve their goals.

With new Simpler Recycling legislation set to come into effect on March 31st, 2025, standardising

Over four-fifths (84%) of sustainability decision-makers agreed their business is focused on being part of Britain’s circular economy, and a further four in five (79%) say that it’s important for dayto-day business.

Cost, meanwhile, is the sector’s most significant barrier. Half (49%) say the cost of making changes prevents them from being more sustainable, while a further third (32%) cite increased costs of products and services. Outside of financial strain, a lack of clarity on sustainability metrics (30%) and a lack of company and team commitment (28%) also pose issues.

It’s therefore no surprise that reduction of general waste is the primary focus area for two-thirds (66%), as the more waste that can be recycled, the cheaper a business’ waste management costs.

Just 1% of industrial manufacturers say that no support is needed for the sector to be more sustainable; robust data and reporting (48%), innovation and technology investment (42%) and product life cycle and circular supply chain analysis (41%) were named by manufacturers as the most valuable support types, showing a demand for innovation and investment to drive sustainability for the industry.

Though indispensable, refrigeration systems are prone to gas leaks that are hazardous to employees, damaging to the environment and cause the system to be less energy efficient.

Health hazards Employee health & safety is a non-negotiable for all companies.

For food and drink manufacturers that rely on refrigeration and cold storage, one of the major risks is the potential health hazards caused by exposure to refrigerant gases.

Without taste, odour or colour, the gases’ presence can go unnoticed, which is a concern given that in the UK, most leaks are not discovered until a system has lost 60% of its gases. With average loss rates of 20% per annum, employees could potentially have been exposed for three years.

Exposure to escaped gases can cause a number of health problems, from headaches, coughing and nausea to breathing difficulties and skin and eye irritation. The risks are significantly greater in confined areas, like cold storage, where higher concentration levels can result in unconsciousness and suffocation.

As some refrigerant gases are flammable, leaks also increase the potential for fire, particularly

Efficiency and cost implications Another hidden problem with refrigerant gas leaks is that they cause HVAC and refrigeration systems to work less effectively.

As gases escape, the systems need to work harder to maintain

Carbon Trust research shows that a system which has lost 20% of its gas typically consumes 11% more energy. With most leaks not identified until 60% of the gas has escaped, some food and drink manufacturers could be paying an unnecessary 33% extra to operate their refrigeration systems.

An unidentified leak will eventually result in refrigeration system failure.

This can cause significant damage to equipment, requiring costly repairs while putting perishable produce in storage at risk, with obvious financial consequences.

Sustainability and compliance Hydrofluorocarbon gases (F-gases) that escape from refrigeration systems are highly damaging to the environment, depleting the ozone layer that helps regulate the planet’s temperature. With a global warming potential (GWP) several thousand times that of CO2, there are robust regulations to prevent leaks, with significant fines for non-compliant companies.

In the UK, using F-gases with a GWP above 2,500 is banned for servicing or refilling systems with a refrigerant charge size of 40 tonnes or greater of CO2 equivalent.

Businesses must also carry out mandatory gas leak checks with frequencies varying between every 3 to 12 months, depending upon the CO2 equivalent tonnage.

Furthermore, gas leak detection systems must now be fitted to any system with an F-gas equivalent to 500 tonnes of CO2 or higher.

Radar technology improves lime mixing at British Sugar As the sole processor of the UK’s beet sugar crop, British Sugar works closely with 3,500 growers and customers to produce up to 1.4 million tonnes of sugar annually.

Alongside this, its innovative manufacturing processes generate co-products such as bioethanol, power, and animal feed, placing British Sugar among the world’s most efficient sugar producers.

At the heart of this process is the production and mixing of milk of lime – an essential formulation for use in sugar production when purifying the juice from beet or cane. Roughly 125kg of limestone is needed per tonne of sugar produced, making it a key input.

After slicing and diffusing the sugar beet to extract juice, lime, derived from calcium limestone, is added to remove impurities. A high quality lime-water mixture is required in the sugar process to ensure an efficient, high quality sugar juice purification stage.

Lime also plays a role in environmental management, used to treat wastewater and creates agriculturally beneficial by-products, such as soil additives and conditioners. Most sugar processing sites operate their own lime kilns, converting good, highpurity limestone into quicklime at

900°C, which is then mixed with water to form milk of lime. This exothermic reaction of mixing alkali and water also generates heavy condensation inside the tank. It is during this process that an accurate, reliable level measurement ensures consistent production.

British Sugar previously used a differential pressure transmitter with a modified bubbler system, but it proved costly to run, and prone to inaccuracy from blockages, build-up, and the changing lime density. The process area also demands strict safety – lime is harmful to skin and eyes, and tank overflows are hazardous to manage. Reliable, accurate level control was essential, not just for efficiency but to protect personnel, prompting British Sugar to seek a safer, more dependable solution.

To address these challenges, British Sugar’s Newark site installed an 80 GHz radar sensor from VEGA – a robust, contactless solution ideal for harsh environments. Despite turbulent surfaces, steam from condensation, and splashing and build-up on the antenna,

the radar reliably measures the liquid level. All outer surfaces are either plastic or stainless steel in construction, with a fully encapsulated PTFE antenna, ensuring minimal corrosion and long service life in the highly alkaline conditions.

The unit installed uses 80 GHz frequency, giving its DN80/3” flange a narrow 3° beam angle that delivers precise readings even near tank walls. Its 120dB sensitivity and advanced signal processing help it cut through condensation and build-up, maintaining reliable and accurate measurement even with a turbulent or agitated process surface – including through valves or long nozzles.

The result? Improved reliability, reduced maintenance, better quality milk of lime, and a safer working environment. VEGA’s 80 GHz radar proved its value in tough conditions, consistently delivering accurate, contactless level measurement where other methods fell short.
