HOW TO INTEGRATE LEGACY EQUIPMENT’S DATA IN PHARMA IN THE PHARMACEUTICAL INDUSTRY, INTEGRATING LEGACY EQUIPMENT INTO THE IT INFRASTRUCTURE IS OFTEN THE MISSING LINK TO EFFECTIVE ELECTRONIC BATCH RECORDS (EBR).

We are in the AI and ChatGPT time, but if you look inside any pharmaceutical manufacturing plant and you’ll likely find legacy equipment. Look inside any pharmaceutical manufacturing plant and you’ll likely find legacy equipment. These machines may still perform optimally and generate valuable data, but they are often disconnected from the plant’s IT systems. Without this connectivity, which is essential to keep accurate electronic batch records (EBRs), ensuring data integrity becomes costly and complex. Yet, integrating legacy equipment into a pharmaceutical company’s IT architecture can be challenging.

Why legacy equipment is critical to data integrity Compliance is a top priority for pharmaceutical manufacturers. For companies producing drugs for the US market, data integrity shortcomings will result in warning letters from the FDA. In Europe, the equivalent disciplinary procedures are NonCompliance Reports published in the EudraGMDP database. Companies that fail to rectify their data integrity issues can face fines or even criminal prosecutions, leading to reputational damage.

To ensure data integrity, companies must keep accurate batch records containing detailed information on production quality and traceability.

Until recently, these records have been predominantly paper-based. However, recent data integrity regulations are now compelling companies to switch to electronic batch records (EBR) typically based on a manufacturing execution system (MES) to maximize accuracy and traceability.

Despite the changing regulatory framework, a survey recently found that around seven in ten pharmaceutical companies were still using paperbased records. The primary obstacle preventing the transition to MES-based EBR is the high cost of integration and validation of legacy equipment due to limited interoperability. These data challenges often stem from inadequate data integration specifications.

Data integration challenges When pharmaceutical companies purchase equipment, they often prioritize performance, quality, and security over data integration and interoperability. Consequently, these companies may 4

inadvertently end up with machines incompatible with the pharmaceutical plant’s MES. The outcome is a more complex operation and higher integration and validation costs, not to mention data integrity challenges.

If the machine can’t communicate with the MES, operators often resort to the manufacturing equipment monitor (MEM) to connect the last mile — the so-called “paper-on-glass” approach. While this method eliminates paper-based processes, operators still manually transcribe the data from one HMI into another. Therefore, this approach doesn’t entirely solve the data integrity challenges associated with paper-based batch records. Furthermore, without a direct integration between manufacturing lines and MES, we can’t implement the so-called “Review by Exception” (RbE), which is key to speeding up the batch release.

Integrating greenfield and brownfield equipment Several industry bodies have taken initiatives to promote vendor-agnostic data integration architectures in life science manufacturing. This is great news for new machines — the so-called “greenfield”. However, these initiatives don’t solve the issue of integrating “brownfield” legacy equipment.

This limitation calls for a new modular approach to integration.

A typical pharmaceutical manufacturing company operates multiple software platforms that feed data to the overarching enterprise resource planning (ERP) to guarantee compliance and process optimization.

Beside MES and HISTORIAN, typically involved in GMP related functionality, other platforms include energy data management (EDMS), and Overall Equipment Effectiveness (OEE). All these systems need to connect seamlessly with the manufacturing facility’s hardware.

A typical brownfield scenario involves multiple machines from different vendors, with different PLCs and SCADA systems. These machines’ interfaces may vary according to the type of data — for example, time series data may run on OPC UA while others records, like Audit Trails or Alarm history on CSV/XML files or SQL databases. Another challenging topic is the machine recipe management. In other words, a typical

pharmaceutical production line has multiple custom interfaces that can be difficult to integrate.

Key steps to a successful Automation Integration Layer The best approach to overcome data integration complexities in brownfield applications is to create a middleware between OT and IT. This is known as Automation Integration Layer (AIL). This system can contextualize and aggregate data while enabling twoway communication between each machine, whether legacy or new, and the software platforms.

The same modular approach also applies to the hardware. Edge components close to the machines are essential to ensure data integration and two-way communication with the IT system, with data securely transferred from the shop floor to the cloud.

The combination of scalable hardware solutions and software libraries allows pharmaceutical manufacturers to integrate machines faster and more affordably. A modular approach based upon an AIL can also benefit large multinational organizations that can utilize the same software libraries across different

But how can pharmaceutical manufacturers implement an AIL effectively? The first step is the adoption of “low code/no code” software platforms.

This approach enables users to gain extended connectivity with machines and devices from multiple vendors, including legacy equipment, without having to write custom code for each machine. The second step is applying modular engineering to software and hardware. As soon as the printer stops printing, the nozzle in the LEIBINGER print head closes the ink circuit airtight and prevents the ink from drying out. When the printer starts up again, the nozzle opens and the printer continues printing seamlessly.

The continuing reliance on a manual handling process which contributes to producing significant amounts of waste is questionable, although having been adopted in excess of 50 years ago, you will struggle to find a video demonstrating the process to any degree.

Manufacturers maintaining their insistence that modern IG processing lines continue to rely on manual loading enables the industry acceptance of that creation of waste, with social media posts

MENZEL MOTORS SIX DAYS INSTEAD OF SIX MONTHS DELIVERY Motor customers in the UK are currently particularly pleased with the fast delivery capability of German manufacturer Menzel Elektromotoren.

In early June, the family-run company received two orders for large machines within one week. Due to motor failures, the water supply to 30,000 households was threatened and production in a cement plant was halted. After delivery times of only six and ten days, respectively, both the pump and the cement mill could be restarted in the shortest imaginable time.

Faced with unexpected downtime due to equipment failures, customers often cannot afford to wait for a motor manufactured from scratch – standard delivery times in higher output ranges start at six months.

The Combustion Engineering Association (CEA) is pleased to announce Michael Kaye as its new General Manager. With a strong background in mechanical and design engineering, coupled with years of industry leadership, Michael brings both expertise and a fresh perspective to this long-standing trade association and educational charity.

One of Michael’s immediate priorities is overseeing the CEA’s transition into a Charitable Incorporated Organisation (CIO). He also aims to expand training programs such as the Boiler Operation Accreditation Scheme (BOAS) while building stronger connections with academic institutions to nurture future talent in combustion engineering.

Graduating from Nottingham Trent University with a degree in mechanical engineering, Michael began his career as a design engineer at APV Baker PMC where he honed his technical skills before moving into leadership roles across various industries. His career spans sectors including textile testing instrumentation and bulk materials handling, where he earned a reputation for fostering innovation, building effective teams, and driving business growth. At Flexco, where he also served as General Manager, Michael led initiatives that not only grew the business but also set new benchmarks for industry standards.

Under his leadership, the CEA also plans to reinvigorate its events calendar with site visits, networking opportunities, and conferences designed to deliver real value to members. The first of these initiatives – a site visit to James Cropper’s paper mill scheduled for February 2025 – will combine technical insights with opportunities for collaboration.

Data centers are typically making use of a hot aisle/cold aisle layout principle.

Server racks are lined up in aisles with the front sides facing each other. The cold aisles get cold air directly from the Computer Room Air-Conditioning (CRAC) unit from the bottom of the raised floor. The cool air cools down the servers on the racks. Meanwhile, the backs of the servers vent out hot air in the hot aisle, which then returns to the CRAC unit.

Wind power Wind turbine components are susceptible to wear and can break down. That’s why preventive maintenance and periodic inspections are so important. Thermal imaging is the only technology that allows users to inspect all electrical and mechanical components of the wind turbine and the surrounding electrical system, so they can detect a problem before a breakdown occurs.

Thermal imaging has become increasingly important to verify the proper hot aisle/cold aisle operation, especially because data centers today are condensing more servers into their racks. Solar power The solar panel, the most important part of a solar system, must be reliable and capable of producing electricity for years on end. Unfortunately, solar panels are susceptible to wear. Maintenance professionals therefore use thermal imagers to inspect solar panels installed on rooftops or in solar parks to quickly pinpoint solar panel problems down to cell level.

PRODUCTION TIMES CUT 50% WITH HECKERT 5-AXIS “Only the best is good enough for our customers,” says Karl Kordik, responsible for contract manufacturing at Neuson Hydrotec GmbH in Linz. With the new Starrag HEC 800 X5 MT machining centre, his machining team can even machine complex housing with numerous holes at different angles with maximum precision – in a single clamping position and in half the time.

Neuson Hydrotec GmbH in Linz, Austria, is a company where mechanical engineering, mechatronics and hydraulics are intertwined in many ways. With around 50 employees, contract manufacturing is the largest business unit. Walter Füreder, one of the two Managing Directors responsible for this division, describes it as essential for the company: “We generate around half of our turnover with our contract work. Twenty percent of this involves doing the groundwork for other business units, while we achieve the rest with leading companies in the plastics recycling, railway and mechanical engineering sectors.”

Karl Kordik, Sales Manager for Contract Manufacturing, has known his customers and their needs for many years. Components for injection moulding machines are also part of the recurring contract work, such as shredder shafts, and bearing blocks, all supplied to machine tool manufacturers.

“We supply the largest proportion of our work, around 40%, to the plastics recycling sector,” says Kordik.

The services range from procuring raw material to CNC milling, grinding, lapping, honing, welding and superfinishing to pre-assembly. Karl Kordik knows that “our customers appreciate that we supply them with a complete component, including a 3D measurement report.”

Sophisticated components, powerful machines The central topic in contract manufacturing is machining and various CNC turning and grinding machines and several machining centres with pallet pools are available for this. The highlight is the HEC 800 5X MT 5-axis machining centre purchased

in May 2024. This investment was triggered by a complex component for a plastics recycling machine that requires turning and milling, and numerous holes have to be drilled at different angles. In this recycling plant, the used plastics are heated to around 400 degrees after shredding. A spindle presses the liquefied mass through a plate with tens of thousands of holes about 0.2mm in diameter, which retains contaminants. A permanently rotating scraper disc removes these. The cleaned plastic flows to a cooling station and is cut into pellets. Neuson Hydrotec manufactures the housing for this laser filter. It contains intricate contours and numerous channels through which the contaminated and cleaned plastic first flows. “One hole runs through the entire component, and other channels meet at a certain angle,” says Karl Kordik.

High precision is required for fluidic reasons where the channels must not be offset when they meet.

“We manage this because we achieve a positioning accuracy per hole of less than 0.03mm,” adds Kordik.

“Although that doesn’t sound particularly difficult, the value corresponds to only a few μm per axis if the holes are drilled at 45 degrees.”

Complete machining saves non-productive time Until recently, the contract manufacturers were producing this housing on a vertical turning and boring mill and a three-axis milling machine, in seven

clamping positions. When the customer ordered significantly larger quantities, Neuson Hydrotec decided to modernise production to reduce manufacturing times. The solution pursued was complete machining on a 5-axis machining centre with a turning function.

There were several reasons why the decision was made in favour of the HEC 800 5X MT. According to Kordik, one crucial factor was that the HEC 800 allows the component to be clamped vertically: “These components can only be clamped on a horizontal turning and milling centre with great difficulty. Fast, automated workpiece replacement is even more difficult. The HEC 800 has a standard dual pallet changer, enabling setup parallel to the primary processing time.”

Bed extension for deep holes On the HEC 800 5X, the 5th axis is located in the workpiece, not the tool. “That saves us from having to reclamp,” says Kordik. Ultimately, however, the decisive factor was the possibility of obtaining a bed extension along the Z-axis and an extended Y-axis. Kordik describes the background: “We want to clamp components with a length of 1.1m and drill through them. The standard Z-axis path of 1.3m is insufficient for this.” Starrag supplied the HEC 800

5X MT with travel paths of 2,050mm along the Z-axis and 1,300mm along the Y-axis. “No other machine manufacturer had offered such extensions. We would have had to switch to much larger machines, which would have been more expensive and associated with reduced dynamics.”

Instead, Neuson Hydrotec preferred to invest in functional additional equipment, such as a cooling lubricant temperature control system. “Our roughing operations generate much heat, which would otherwise be transferred into the cooling lubricant and onto the component. But this would run the risk that exact fit sizes would no longer be correct after cooling.”

Interpolation turning instead of reclamping The control software for interpolation turning was also on our ’to-buy list’. This is because the laser filter housing requires a 350mm hole offset from the centre by 8mm. “Thanks to the precisely controlled interpolation of the X and Y-axes, we can create this without any problems,” confirms Karl Kordik. Alternatively, his production colleagues would have to take the additional step of clamping the component to be centred on the hole. Arno Berger from Starrag said this can be done without problems: “We have tested this. Despite the imbalance, we align with all required tolerances on the quickly rotating table.”

However, producing the eccentric hole using interpolation turning saves more time. Success can be seen after just a few weeks. In the case of the filter housing described, reducing the number of clamping positions from seven to one was possible. “The time saving is 48%,” says a delighted Karl Kordik, who had campaigned for this investment. “Essentially, the reduced non-productive time has an impact.”

He mentions another advantage: “As the component is now on the machine for longer, the operator has more time for other tasks.” The Heckert milling and turning centres also pay off when machining other components. “Now that the vertical turning and boring mill is no longer available, we simply use the HEC 800 5X MT to produce turned parts. Even here, we are around 20% faster due to multi-cutting tools, shorter tool change times and faster rapid traverse,” says Kordik.

Chemical and nutritional analysis “In addition to UKAS-accredited microbiological analysis, our food testing laboratories can provide detailed chemical analysis and nutritional analysis for food labelling,” Cameron adds. “Our nutritional analysis and chemical analysis services include moisture, fats and oils, proteins, sugars, sodium, fibre, ash, salt, carbohydrates, fatty acid profile, dietary fibre, energy value and Group I and II nutritional analysis.”

Thermoplastic composites „Bolt-on injection unit“ from Langzauner and ENGEL Langzauner and ENGEL have jointly developed innovative composite processing technologies that set new standards in lightweight construction.

Both companies bring their specific strengths: ENGEL in injection molding technology and Langzauner in the development of hydraulic presses and special machines.

A recent project was successfully implemented at the Technology Center Thermoplastic Composites of the Leibniz-Institut für Verbundwerkstoffe GmbH (IVW), whereby an injection unit from Engel with a screw diameter of 70 mm was selected.
