Skills Development Funding for New Entrants to the Pump Industry Over the past 60 years SAPSDA has been involved in offering training programmes to everyone involved in the pump industry.

The course content has been drawn from experience within the pump industry and lecturers are all experts with many years of theoretical and practical experience.

As the Association has evolved, we have made it our mission to find a way to develop the skills of previously disadvantaged entrants into the pump industry. As this training has financial implications the Executive Committee has decided to form a skills development fund. This fund will contribute towards the costs incurred when training students and the un-employed who are interested in working with pumps and related industries.

Qualifying candidates would need to make application to the board of directors through the chairperson of the association. Successful candidates would then fill up spaces where course permitted it.

The funding would come from a portion of membership fees, course fees paid by paying members and through fund raising activities, such as the annual golf day.

Pipes, Pumps and Valves Africa recently attended NAMPO – Harvest Day just outside Bothaville. The excellent current season for summer crops has contributed to a new record of 78 648 visitors during Grain SA's recent NAMPO Harvest Day. The visitor’s positivity was inspiring and many of the more than 700 exhibitors reported that their businesses benefited greatly.

“This time last year, producers in the midst of the worst drought in decades were encouraging each other and exchanging plans during the NAMPO Harvest Day. This year we shared each other's joy with the promising harvest at hand,” said Jannie de Villiers, Chief Executive Officer of Grain SA. “The public enjoys the warm-hearted atmosphere and yearns for information on how the agricultural industry can assist to unfold the future. Members of a European trade delegation visiting the Harvest Day even referred to the family spirit and sense of security they experienced between Harvest Day visitors.”

but the importance of networking and the forming of partnerships and relations is a key factor, without which the agricultural industry cannot survive. Various visitors from Africa, neighbouring countries and local politicians were received and addressed by Grain SA during the Harvest Day. International visitors who are looking for local partnerships and distribution opportunities are also a common sight at the Harvest Day.

“The development of the eastern side of the park was completed in time for NAMPO 2017. The magnitude of the Harvest Day is currently at a level where the focus will be on further improvement of infrastructure, exhibit competitiveness and additional accommodation in the immediate vicinity – rather than enlarging the show.

We want to demonstrate to producers that expansion is sometime vertical and not necessarily horizontal. The Harvest Day therefore offers something to everyone in agriculture: from a 1ha farmer to a mega producer, with emphasis on innovation, new technology, value adding and sustainability,” said Cobus van Coller, Harvest Day Committee Chairman.

Why Moves Toward Water Security Offer Huge Opportunities for Innovative Suppliers Pump, valves and pipes manufacturers exhibiting in Johannesburg are told their products are vital to the future water supply that will drive economic growth

T

he conference agenda set the tone for the second day of INDUTEC 2017 in Johannesburg as the preservation of this vital resource became the focus at INDUTEC 2017

As visitors began arriving, many were drawn to the second day of the PVP Live conference, whose first speaker was Peter Telle of Ultra Control Valves talking about reducing water loss.

And South African based MI Power saw strong interest in the first direct current (DC) solar powered sewage pump in the country.

Peter Mango, Sales Manager of MI Power said there were huge benefits to using solar power in areas where supply might be unreliable.

“We have already met potential clients here at INDUTEC, and they were showing great interest in the pump alongside our existing borehole submersible pump,” he said. It can also be used to maintain old unused mining shafts with flow rate of up to 700,000 litres an hour.

Sustainable pumping solutions is one positive for the future but maintaining the region’s water supply is vital for economic expansion.

Leaks are a part of every water, or fluid, supply system in the world, but in southern Africa, the losses take on greater importance following three years of drought.

In South Africa, most of the country has faced some restrictions in recent months and in Cape Town real dam levels are at just 12 per cent and the authorities are set to implement an upgraded ban on external drinking water supply within weeks.

Reducing the pressure, especially during low demand, can offer huge savings; Peter Telle explained in simple language how pressure could be reduced in three different ways and while pressure-reducing valves (PRV) are the natural choice they only really operate at a 3:1 ratio (reducing pressure for example from 12 bar to 4), but sometimes that’s not enough, he said.

There are four or five pump brands on sale in South Africa, some operate by a timer, others by detecting changes in demand and alter flow automatically. They cost around Rand 50,000 ($3,700) but they are maintenance intensive and he said maintenance was “too complicated for African conditions”.

He showed the audience how a simpler system could work well in developing nations to reduce water loss through leaks and talked about a new acquired ratio valve (ARV) with no controls

and a Maric flow valve, which is able to operate with soiled water.

His session acted a taster for the third day and final day of INDUTEC 2017, which hosts a one-day conference focused on preserving southern Africa’s supplies To ensure future investment in the country and the growth of the economy, it is vital that southern Africa offers a reliable water supply to ensure foreign investment and financing improvements in supply.

Stewarts and Lloyds to Take on New Locally Manufactured Borehole Pump Range PUMPS

Stewarts and Lloyds have been appointed sole agents to distribute a new 100% locally manufactured borehole pump range including the maintenance and distribution of spares.

he Saltech Eco BG borehole pumps are manufactured

by BEE company, Pamodzi Unique Engineering and according to Managing Director, Peet Hartman, “the decision to join forces with Stewarts and Lloyds to handle the national distribution will be highly beneficial for customers.

Thermal Spray Coating Solutions for Turbomachinery and Rotating Equipment from Thermaspray PUMPS

Thermally sprayed coating solutions, as provided by coating technology specialist, Thermaspray, ensures protection from wear, erosion and corrosion for a wide range of components found in the turbomachinery and rotating equipment industries.

T

he application of a thermally sprayed coating leads to extended service life, reduced maintenance, increased uptime and production, and ultimately lower operational and ownership costs.

Corrosion and erosion of components affect a wide range of industrial applications and products in the processing and manufacturing industries, including the turbomachinery and rotating sectors. These types of wear result in a reduction in component service life, eventual failure of components, increased maintenance frequency with associated costs, costly downtime and subsequent production losses.

Thermally sprayed coatings offer a solution; providing excellent protection against abrasion, corrosion and erosion, thermal degradation and high temperature oxidation on components including turbines and compressor rotors (Fig. 1), spindles, shafts, impellers, sleeves, bushes and pistons just to mention a few.

Thermal spraying comprises of various procedures, such as HVOF (High Velocity Oxy-Fuel), Flame- or Wire-Arc and Plasma. In these processes (Fig. 2), a fine powder – usually metallic, non-metallic powders such as ceramics is fed through a chamber by a gaseous carrier, which is then ignited. The powder is melted, and is then deposited onto the surface of the component being coated.

Thermal spray coatings for the turbomachinery industry includes thermal barrier coatings, wear control coatings, corrosion prevention coatings, high temperature environment coatings, oxidation resistant coatings and solidparticle erosion resistant coatings. Control technologies such as these coatings are essential to modern high performance, high quality industrial turbines.

The ability to ‘tailor design’ thermal spray powders and spray them to a designated hardness range using carefully monitored microstructural control has had a revolutionary impact on the service-life of turbomachinery.

Abradable thermal spray coatings, also known as clearance control/seal coatings, are successfully used in steam turbines and various other types of turbomachinery applications to reduce leakage gaps between stationary and rotating parts.

The abradable thermal spray coatings readily and sacrificially wear away when in contact with a rotating part; the resulting debris created by the abraded coating is soft (relative to the rotating surface) and fine enough to exit the system without causing erosion on other components of the engine. Abradable coatings can be applied by the flame (combustion) spray process or the plasma spray process. The key performance criteria for abradable seal coating systems include: • Rub compatibility against blades, knife fins or labyrinth seals under various conditions; • Coating cohesive strength; • Oxidation resistance at high temperatures; • Corrosion resistance in aqueous or chemical fluid or gases; • Resistance to corrosive attack at elevated temperatures; • Sintering resistance at elevated temperatures; • Thermal shock resistance, and; • Resistance to solid particle erosion.

Applied to components such as labyrinth seals, impeller eyes, boss landings and balance drums, abradable coatings can be tailored to provide the required resistance to temperature (oxidation) and corrosion while adding clearance control for optimised efficiency.

Thermal barrier coatings can significantly increase turbine efficiency by allowing higher firing temperatures while reducing component thermal fatigue, warpage, oxidation and cracking. Wear control coatings can prolong the life of critical turbomachinery parts up to ten-fold, and corrosion prevention coatings can dramatically reduce corrosion damage while providing a smooth aerodynamic surface on compressor blades and stator assemblies.

Turbine components exposed to corrosion at high temperatures (+ 1,000 °F) not only degrade faster than at lower temperatures, but are also subjected to cracking due to thermal fatigue and cycling. High temperature-resistant coatings diffuse into the substrate, creating a nearly impenetrable surface which can reduce scaling and cracks due to thermal cycling.

High temperature oxidation, a typical condition found in gas turbines, is mostly responsible for premature failure of ‘hot section’ components.

Oxidation resistant coatings impede oxygen penetration of the component surface while providing a sacrificial layer capable of protecting the part between overhauls. Solid particle erosion is most responsible for premature turbine failure and solid particle erosion coatings are specifically designed and tested for this environment and have proven effective in extending the life of critical steam turbine parts.

Abradable thermal spray coatings are highly effective in reducing emissions and fuel consumption in turbomachinery.

These coatings must satisfy two conflicting requirements; they must be abradable (i.e. porous), but equally mechanically stable in the harsh operating conditions of a gas turbine. Therefore, the ideal solution for gas turbines (figure 3) (and more recently steam turbines) is abradable coatings, which allow rotating compressor- or turbine blades to cut their own gas seal inside their casings, minimising losses and improving fuel efficiency.

The full range of these coatings is available from Thermaspray’s well-equipped facilities in Olifantsfontein, Johannesburg, and joint venture company, Surcotec in Cape Town. Thermaspray’s large top-loading spray booth has the capacity to handle shafts of up to 5,500 mm in length and up to 6,000kg in weight.

Chicago Pneumatic High Pressure Compressors Support Unique Blast Hole Drilling Machines in India Chicago Pneumatic skid mounted air compressors are playing a vital role in new blast hole drilling machines being used for overburden removal in the coalfields of central India.

M

/s BGR Mining (P) and Infra Pvt. Ltd, one of the biggest mining contractors in Hyderabad, with a fleet of 1600 dumpers, 200 excavators and 200 supporting vehicles, has placed an order for ten CPS 1100/300 high pressure compressors, with each forming part of a unique machine suitable for blast hole drilling. To date, four compressors have been supplied and commissioned.

The new machines are industry first conceptualised units in which the compressor is mounted on a crawler excavator, where usually conventional blast hole drills rigs or truck mounted compressor units connected to drills are used.

They are mounted on excavators with the counter weight eliminated and the drill mast mounted onto the boom.

The advantage of using the Chicago Pneumatic compressors as part of an excavator-mounted rig is that its crawler mounting enables the machine to reach areas with difficult or limited accessibility. It also benefits from a swivelling arrangement that provides greater versatility than truck mounted rigs, thus minimising drilling time.

With a higher cfm and higher pressure, the rate of drilling with the CPS 1100/300 will be approximately 100 m/hour for overburden drilling against conventional water well drilling rigs, which typically deliver around 72 m/hour.

Integrated Pump Rental Blasts Its Way To Success On Copper Mine Integrated Pump Rental, in JV with EC mining, secured the contract to desilt four acid ponds at a copper mine in the DRC. This recent project follows on the successful completion of the cleaning up of two similar dams by the company at the same mine.

M

anaging director of Integrated Pump Rental, Lee Vine says that acid ponds and dams that have become silted have serious repercussion for a mining operation.

“It is critical that mining operations have sufficient storage capacity for solution and water, and when reservoirs are neglected and sediment is allowed to build up the downstream and upstream processes are affected,” Vine says. This can have huge implications for the productivity of an operation.

He reports that there has been a marked increase in the demand for the company’s Slurry Blaster hydro mining equipment.

“Locally developed to operate in the harshest environment, this equipment has proved itself in the field and even the most challenging applications have not been an issue.”

“We are cognisant that not all desilting and cleaning applications are the same and for this reason Integrated Pump Rental customises the equipment to ensure an optimum outcome. Typically the Slurry Blaster is site trailer mounted for this type of task, however it can be pontoon mounted if required,” Vine says.

Each installation of the Slurry Blaster comes standard with a 37 kW feed pump with float, a 22 kW slurry pump for the removal of the slurry, a 200 metre heavy duty layflat hose and an electric control panel. Real, Round-The-Clock Rental Pump Availability PUMPS

There are many companies in the pump rental business that promise, but not all of them deliver, according to Integrated Pump Rental managing director Lee Vine.

“

Actually delivering a rental service all day, every day, to the standards that the customer needs, is the core of our business model,” says Vine. “When a customer is in dire need, with a dewatering problem for instance, they need a quick turnaround time with the right product available. A liquid-ring pump is a rotating positive-displacement pump.

What is a Liquid-Ring Vacuum Pump? (L.R.V.P)

Principle of operation The liquid-ring pump compresses gas by rotating a vaned impeller located eccentrically within a cylindrical casing.

Liquid (usually water) is fed into the pump and, by centrifugal acceleration, forms a moving cylindrical ring against the inside of the casing. This liquid ring creates a series of seals in the space between the impeller vanes, which form compression chambers. The eccentricity between the impeller's axis of rotation and the casing geometric axis results in a cyclic variation of the volume enclosed by the vanes and the ring.

Gas, often air, is drawn into the pump through an inlet port in the end of the casing. The gas is trapped in the compression chambers formed by the impeller vanes and the liquid ring.

The reduction in volume caused by the impeller rotation compresses the gas, which reports to the discharge port in the end of the casing.

History The earliest liquid-ring pumps date back to 1903, when a patent was granted in Germany to Siemens-Schuckert. US Patent 1,091,529, for liquid-ring vacuum pumps and compressors, was granted to Lewis H. Nash in 1914. They were manufactured by the Nash Engineering Company in Norwalk, CT. Around the same time, in Austria, Patent 69274 was granted to SiemensSchuckertwerke for a similar liquid-ring vacuum pump.

Pumps with a capacity of, as low as, 4 m3/hr are available & can go up to around 33,000 m3/hr with vacuum ranges from atmospheric pressure down to vacuum levels of 33 mbar abs. provided the service liquid temperature is optimal. Motor kW ratings from .075 kW up to 600 kW are used to drive these units.

They are typically used as a vacuum pump, but can also be used as a gas compressor. The function of a liquid-ring pump is similar to a rotary vane pump, with the difference being that the vanes are an integral part of the rotor and churn a rotating ring of liquid to form the compression-chamber seal. They are an inherently low-friction design, with the rotor being the only moving part. Sliding friction is limited to the shaft seals. Liquidring pumps are typically powered by an induction motor.

Pump Phase Shift Control in World’s Largest Iron Ore Concentrate Pipeline PUMPS

Crankshaft driven positive displacement pumps generate a fluctuating volumetric flow rate which, depending on the hydraulic response of the connected system, generates pressure pulsations. This may cause unbalanced loads in the piping system, especially when hydraulic resonances are present. When more pumps are connected in parallel, the likelihood for excitation of hydraulic resonances increases.

T

he resulting pressure pulsation is amongst other factors dependent on the phase shift between the crankshafts of the individual pumps. This paper describes the development of a phase shift controller which controls the phase shift between the crankshafts of the individual pumps, thereby limiting and largely eliminating hydraulic resonance excitation. Numerical models are used for predicting the phase shift depended pressure pulsation levels and determining the optimal phase shift. The phase shift controller has been installed in the world largest iron ore pipeline, designed to transport 26,5 Mtpa of iron ore concentrate. The pipeline has 2 pump stations using 8 and 10 piston diaphragm pumps respectively with each a 2,1 MW drive. Field measurements will be shown which demonstrate the beneficial effect of the phase shift control system lowering the pressure pulsation level by a factor 3 to 6. The field measurements are also used to validate the numerical models used.

Introduction Anglo American operates 18 GEHO piston diaphragm pumps in the 2 pump stations of the 529 km long Minas Rio iron ore concentrate pipeline. The pipeline is designed to transport 26,5 Mtpa of concentrate from the mine to

the export terminal at the coast. During the commissioning of the pipeline in the fall of 2014, high pressure pulsation levels were experienced with peak-to-peak levels as high as 20 bar. Based on pressure readings it was concluded that hydraulic resonances were present in the system which were excited by the 3rd and 6th harmonic of the flow pulsation generated by the pumps. Based on this observation Weir Minerals Netherlands, manufacturer of GEHO PD slurry pumps, recommended installing a phase shift controller which controls the phase shift between the crankshafts of the individual pumps, thereby minimizing the effect of the hydraulic resonances.

Geho Piston Diaphragm Pumps And Pressure Pulsation Analysis Piston diaphragm pumps are used world-wide to transport abrasive and/or aggressive slurries against high discharge pressures in the mining, mineral processing and power industries. The basic operating principle of a piston diaphragm pump is shown in Fig. 1. A crankshaft is driven by an external electric motor via a gearbox. The crank mechanism transfers the rotating motion of the crankshaft into a reciprocating motion of the piston. The piston displaces a hydraulic fluid, called the propelling liquid, which displaces an elastic rubber diaphragm. When the piston moves to the right, the pressure in the pump chamber drops below the suction pressure and the non-return valve on the suction side will open, allowing the pumped fluid to flow into the pump chamber. When the piston moves to the left, the fluid is compressed and when the pump chamber pressure rises above the pipeline pressure, the non-return valve on the discharge side will open allowing a displacement of fluid into the discharge line. The main objective of the diaphragm is to isolate the piston and the drive mechanism from the abrasive and/or aggressive fluid and to create a hermetic seal between the pumped fluid and the ambient environment. Piston diaphragm pumps as shown in Fig. 1 are among the largest positive displacement pumps in the world and have been produced with stroke volumes of up to

100 litre per pump chamber for flow rates up to 800 m3/h, discharge pressures up to 250 bar and hydraulic outputs over 2 MW per unit [1].

In the mining and mineral processing industries multiple piston diaphragm pumps are often connected in parallel to

generate the large flow rates required and to increase the system reliability by the redundancy present in a multiple pump installation. When more pumps are connected in parallel, the likelihood for excitation of hydraulic resonances increases. The resulting pressure pulsations are amongst others dependent on the phase shift between the crankshafts of the individual pumps. Control of this phase shift is therefore of prime importance in installations with a multiple pump arrangement.

PUMPS

A typical pump configuration uses a 3 cylinder single acting design in which 3 cylinders are arranged in parallel and are phased with a 120 degree angle to balance the flow pulsation generated by a single pump chamber as much as possible.

Crankshaft driven positive displacement pumps generate a fluctuating volumetric flow rate which, depending on the hydraulic response of the connected system, can generate pressure pulsations. Pressure pulsations can generate unbalanced loads in the piping system as the amplitude and phase of the pressure pulsations can vary throughout the connected system. These pressure pulsations can become very high, especially when hydraulic resonances are present, and can then generate high vibration levels in the pump station piping and high structural loads on the pipe supports. Both can result in structural failures of the piping and its support structures and can severely compromise the safety and reliability of the installation. The relationship between flow pulsations, pressure pulsations and structural vibration is shown in Fig. 2. More background on this subject and its modelling can be found in [2].

System Description The Minas-Rio iron ore project, owned and operated

by Anglo American, is an integrated system. The system comprises of open-pit mines, a beneficiation plant, a 529 km slurry pipeline, a filtering plant and an export terminal. The mine sites are located in Conceição do Mato Dentro in the state of Minas Gerais in Brazil. The beneficiation pant is located near the mine sites and is designed to process an average of 56 Mtpa of ROM iron ore with a 39,5% Fe content giving 29,8 Mtpa of 68% Fe content pellet feed. The concentrate is then thickened to a 68%/w concentrate slurry with a mixture density of 2273 kg/m3

for the transport through the 529 km concentrate pipeline.

The 24/26 inch variable diameter pipeline is designed to transport 26,5 Mtpa of iron concentrate. The pump station near the mine site is located at 770 m above sea level. The pipeline runs through 33 municipal districts to the terminal facilities at the Atlantic port in Barra do Açu in the state of Rio de Janeiro, on the coast of Brazil. Half way along the pipeline a second pump station is located. At the terminal facilities in Barra do Açu, the concentrate slurry is thickened further and finally filtered to be stockpiled in dry condition before being exported.

The pipeline has a design flow rate of 2105 m3/h, a normal flow rate of 1986 m3/h and a minimum flow rate of 1826 m3/h. In the first pump station (PS1) 8 GEHO piston diaphragm pumps model TZPM2000 are installed in a parallel arrangement.

The pumps in PS1 have a rated capacity of 301 m3/h at a rated pressure of 183 bar and rated speed of 63 strokes per minute. In the second pump station (PS2) 10 GEHO piston diaphragm pumps model TZPM2000 are installed in a parallel arrangement. The pumps in PS2 have a rated capacity of 263 m3/h at a rated pressure of 206 bar and rated speed of 63 strokes per minute. Each pump is equipped with an 2100 kW electric variable frequency drive. At the design flow rate of 2105 m3/h this implies 7 pumps in operation and 1 stand-by pump for PS1 and 8 pumps in operation and 2 standby pumps for PS2. At minimum flow conditions the stand-by capacity is 2 and 3 pumps for PS1 and PS2 respectively. The double and triple stand-by capacity at the minimum flow condition ensures a high pipeline availability, despite the large number of pumps installed. Normal operating practice is that the stand-by pumps are operated as so-called active stand-by pumps, which means that all pumps are operated whenever they are available. This minimizes the stroke rate of the pumps, maximizing the wear life of the self-acting valves and minimizing the dynamics with respect to noise and vibration.

The discharge piping layout of PS2 is shown in Fig. 3. The slurry is supplied to the pumps from storage tanks located near the pump station via a centrifugal booster pump.

Furthermore, PS2 has the option to be directly fed by the upstream pipeline. For this closed mode operation, the pump station and pump are designed to handle a suction pressure up to 137,9 bar. The suction line, not shown in Fig. 3, enters the pump stations on the left in Fig. 3, splits into 2 headers before telescoping down after each sequential branch to the individual pumps. The pumps are positioned in 2 rows of 4 and 5 pumps for PS1 and PS2 respectively.

The discharge of the pump station is on the right side in Fig. 3. The 10� branches from each pump are connected to the discharge header which telescopes up to 12�, 16�, 18� and 24� in PS2 before joining into a 30� discharge line which reduces again to 24� in the pig launching section before expanding again into the 26� pipeline. The dimensions of the pump station buildings are 67,5 m long by 51,5 m wide for PS1 and 82,5 m long by 51,5 m wide for PS2. The distance between sequential pumps in a single row is 11,5 m while the distance between the centrelines of the pumps in the 2 rows is 27,9 m.

by the individual pumps has been set-up within the Pulsation Analysis Toolbox [2]. In the model the linearized 1D water hammer equations are used to describe the transient flow and pressure behaviour in the piping.

Momentum equation:

The dependent variables are the pressure p and flow rate Q which are both a function of the independent variables which are the time t and the axial position along the pipe x. Constants in the model are the fluid density p, speed of sound a, flow cross sectional area A and linearized flow resistance R. The linearized water hammer equations allow a solution of the fluctuations of flow and pressure around their steady state values in the frequency domain. Derivation of the water hammer equations and their representation in the frequency domain can be found in [3]. The boundaries of the acoustic model are the discharge connections of the individual pumps and the discharge of the pump station into the 26� pipeline. The pumps are modelled as ideal flow sources with a periodically varying flow rate and the discharge into the pipeline as a so-called characteristic impedance representing an infinitely long line without acoustic reflections. The fluctuating flow rate generated by the pump is obtained by modulating the individual piston velocities with the valve timing before being summed. The piston velocity profile is derived from the crank kinematics.

A typical flow fluctuation generated by a crankshaft driven triplex single acting pump is shown in Fig. 4, both in the time as well as in the frequency domain. This modelling approach is only valid for the low frequency region up to the 9th harmonic of the pump speed, which 10 Hz for these pumps.

For properly modelling the higher frequency behaviour, a more detailed modelling of the internal fluid passages in the pump chamber, discharge manifold and dampeners and

valve dynamics is required, [2]. The high pressure pulsations the system was experiencing initially after commissioning were in the low frequency range, allowing for this simplified modelling approach. The main purpose of the numerical model is to evaluate the effect of the phase shift between the individual pumps on the excitation of the hydraulic resonances at the lower harmonics of the pump speed, not to exactly predict the pressure pulsation level over a wide frequency range.

In the frequency domain model the relationship between flow and pressure at different locations in the system is described by complex transfer functions that describe both the amplitude ratio as well as the phase shift between the

dependent variables as a function of frequency. For analysis in the frequency domain the periodic flow profile generated by the pump is decomposed into its harmonics using a Fourier transformation as can be seen in the amplitude and phase spectra in the right graph of Figure 4. The hydraulic response of the system on the flow pulsation generated by the pump is then obtained by multiplying the complex transfer function with the complex flow spectrum of the pump. The benefit of the frequency domain modelling is that it only focusses on the periodic fluctuations and does not require the solution of the transient hydraulic response which can be quite long, especially for large systems with low internal damping. Simulation in the frequency domain is much faster than a time domain simulation,

thereby allowing the evaluation of a very large number of operating conditions by sweeping over pump stroke rates and discharge pressures in small steps which is required to capture each and every resonance mode present in the system. The linearized approach allows superposition of the individual hydraulic responses of the individual pumps, which then allows for evaluation of different phase shifts between the individual pumps. This is done by applying a phase shift on the individual hydraulic responses before applying the superposition without reevaluation of the individual hydraulic responses. This facilitates efficient parameter studies while sweeping across phase shifts.

Pump Phase Shift Control The hydraulic response of the system depends on many factors such as length and diameter of the individual pipe sections, fluid density and speed of sound, flow resistance, dampening volume installed on the pump, operating pressure, and the forcing frequency of the flow pulsations of the individual pumps. The hydraulic response typically contains one or more hydraulic resonance modes which are characterized by an increased amplitude ratio between the flow pulsation of the pump and a local pressure pulsation at a specific frequency.

When one of the harmonics of the pump flow pulsation coincides with a resonance frequency, increased pressure pulsation levels appear. These resonance modes can have lumped or distributed parameter behaviour. In the former case the fluid in the piping oscillates as a rigid fluid column, typically between the dampeners of the individual pumps while in the latter case sound or fluid compression waves travel up and down the piping which can result in so-called standing wave resonance modes.

The number of resonances modes to consider significantly increases when more than one pump is connected to the system and when the system is becoming larger. When multiple pumps are in operation one does not only need to consider the excitation of the hydraulic resonances by the harmonics of the flow pulsation of a single pump, but also the phase shift between the crankshafts of the individual pumps. Depending on the phase shift, pressure pulsations generated by one pump can either 34

Weir Minerals Netherlands has developed a patented phase shift controller which controls the phase shift between the crankshafts of the individual pumps installed in a pump station at an optimum pre-determined phase shift. The optimum phase shift is targeted at a minimum pressure pulsation level by maximizing the attenuation by the summation of the pressure pulsations generated by the individual pumps. The optimum phase shift is determined using numerical analysis within the pulsation analysis toolbox as described in the previous section. A numerical analysis which includes the pump station hydraulic layout is therefore required.

The phase shift controller determines the actual crank angle or phase of every pump in the pump station using a phase sensor mounted on the crankshafts of the individual pumps.

The individual phases are compared to the phase of a master pump to determine the phase shifts of the individual pumps compared to the master pump. The phase shift controller compares the individual phase shifts with the pre-determined reference phase shift values resulting in a phase error based on which the speed reference value going to the individual frequency convertors is slightly corrected. The patented feature of Weir Minerals Netherlands’ phase shift controller is the use of a virtual master pump opposed to using a real master pump. A simplified control scheme is shown in Fig. 5.

The use of a virtual master pump significantly increases the reliability and simplicity of the complete pump system and its operation. When using a real master pump, a trip of the master pump could cause the trip of all pumps in the pump station. It furthermore requires a continuous re-assignment of a new master pump when taking the master pump offline for maintenance. In addition, unstable speed behaviour of the master pump, for example in case of a hanging or severely leaking valve, will cause unstable speed behaviour of all the pumps in the pump station. The reduction in reliability and the complex master-slave scheduling is completely eliminated by using a virtual master pump. The virtual master pump can be started and stopped and ramped up and down as a real master pump but does not have to be

During the measurements without phase shift control, every pump was operated with a small speed difference in order to enforce a continuous in and out of phase operation of the individual pumps resulting in typical beating pattern in the pressure pulsations. The maximum peakto-peak pressure pulsation during the beating is considered to be representative for the maximum

In March 2015 a phase shift controller was installed and commissioned in PS1 and in July 2015 a phase shift controller was installed and commissioned in PS2. The optimum phase shift set in the phase shift controller was determined based on extensive parameter studies using the acoustic model.

After the commissioning in PS2 a large number of pressure pulsation measurements were conducted to validate the beneficial effect of the phase shift controller. The pressure pulsation measurements were conducted at the nitrogen filling connection on the gas side of the pulsation dampeners in order not to interfere with the operation for installing additional pressure taps. It is known that only the low frequency pressure pulsations, less than 10 Hz, are present in the dampeners, but this was regarded as acceptable, as the resonance issues present in the system were expected to be in the low frequency range anyway. Given only low frequency pressure pulsations are present in the dampeners a relatively low sampling frequency of 100 Hz was used.

When starting, the pump automatically accelerates to catch up with the speed of the virtual master pump before the phase shift control becomes active and sets the pump to the correct predetermined phase shift. Also enabling and disabling of the phase shift control of a single pump on-the-fly is possible.

Individual pumps are automatically disconnected from the phase shift controller in case of a failure of the phase sensor or when the phase controller is unable to control the phase shift of the individual pump within pre-set limits. The pump then keeps operating without phase shift control at the speed reference set by the supervisory control while the phase shift controller is giving an alarm. The phase shift controller is disconnected automatically in case of a failure of the phase shift controller itself. The pumps keep operating without phase shift control at the speed reference set by the supervisory control while it is giving an alarm. All these features are focussed at maximizing the availability of the pump station while using phase shift control.

peak-to-peak pressure when operating without phase shift control. When operating the pumps without phase shift control at roughly the same speed one cannot evaluate how optimal or non-optimal the phase shift is as one cannot evaluate in which point of the beat cycle one is operating. During the measurement campaign the average stroke rate of the 10 pumps in PS2 was 44 strokes per minute which could not be changed due to the narrow flow range allowed for the slurry transport in the pipeline. Only the discharge pressure was varying due to the transport of slurry batches in the line and could furthermore be influenced by changing the downstream choke station settings. In Fig. 6 the result of a typical pressure pulsation measurement is shown.

PUMPS

In the lower plot of Fig. 6 the speed of the individual pumps is shown. The individual pumps are given slightly different speeds such that the speed difference between each individual pump is at least 2% of the rated speed.

This resulted in individual pumps that are continuously running in and out of phase with respect to each other.

Depending on the phase shift between the individual pumps, hydraulic resonances can be excited which result in a significant increase in pressure pulsations. The continuous change of phase shift gives a typical beating behaviour in the pressure pulsations. The pressure pulsation level with the disabled phase shift controller is 19,5 bar peak-to-peak or 13% of the 152 bar operating pressure. After 15 seconds into the measurement the phase shift controller was enabled and the speeds of the individual pumps are changed by the phase shift controller in order to set the pre-determined optimal phase shift with respect to the virtual master pump. After approximately 30 seconds all pumps were aligned after which the pressure pulsation level dropped to 3,5 bar peak-to-peak or 2,3 % of the 152 bar operating pressure.

This is a reduction with a factor 5,6.

During the commissioning many measurements were executed. Pressure pulsations on different pumps were measured. The average pump speed was equal for all measurements, approximately 44 spm. The operating pressure was different in the individual measurements varying from 80 to 180 bar, either as result of the transport of the slurry batch in the line or intentionally increased by closing some chokes in the downstream choke station. The pressure pulsation levels in all the individual measurements have been determined and are shown in Fig. 7. The peak-to-peak pressure pulsation levels are grouped either with a disabled or an enabled phase shift controller and are plotted as a function of the discharge pressure. The experimental cases have been evaluated with the acoustic model as well which results are shown in Fig. 7 as well.

Fig. 7 clearly shows the beneficial effect of the phase shift controller. The measurements with the enabled phase shift controller show a relatively small variation in measured pressure pulsation levels, at least up to 140 bar operating pressure. The measurements with the disabled phase shift controller show much more variation depending on whether a resonance mode was excited by the pump at which the measurement was executed. When comparing the upper enveloping curves of the 2 clouds of data points, a typical reduction of the maximum pressure pulsation in the system 36

by enabling the phase shift controller of a factor 3 can be derived.

The pressure pulsation levels with the disabled phase shift controller predicted by the acoustic model are similar to the measured pressure pulsation levels. The pressure pulsation levels with the enabled phase shift controller predicted by the acoustic model are significantly lower than the measured pressure pulsation levels. This discrepancy is considered to be caused by the simplified acoustic model of the pump itself. The results of the acoustic model show only significant pressure pulsations at the 3rd and 6th harmonic of the pump speed which is not the case for the pressure pulsation measurements.

The experimental results show also higher frequency pressure pulsations, despite the measurement on the gas side of the pulsation dampener, and furthermore include pressure pulsations at other than the multiple of the 3th harmonic of the pump speed. Both effects are caused by acoustic interaction between the individual pump chambers and the connected system which is not included in the simplified model. As discussed, the higher frequency pressure pulsations require a more detailed modelling of the internal fluid passages in the pump chamber, discharge manifold and dampeners and the modelling of the valve dynamics [2]. The main purpose of the numerical model is however to determine the optimum phase shift for minimizing the hydraulic resonance excitation. The developed acoustic model is considered suitable as the hydraulic resonances are all being exited by either the 3rd or the 6th harmonic of the pump speed. When operating without phase shift control, the low frequency pressure pulsations under resonance conditions are dominant over the higher frequency pressure pulsations, which allows for a reasonable prediction of the pressure pulsation levels by the acoustic model used. The low frequency pulsations are minimised when operating with the phase shift controller, making the higher frequency pressure pulsations dominant. These higher frequency pressure pulsations cannot be influenced with the phase shift control and limit therefore the reduction potential over the wide frequency range. Nevertheless, the effect of the phase shift controller is quite significant as shown by the experimental results, and its use is considered a requirement for the operation of large installations with multiple PD pumps arranged in parallel.

Conclusions In this paper the effect of hydraulic resonance excitation in pump stations using multiple PD pumps arranged in parallel is discussed using the Minas Rio iron concentrate pipeline operated by Anglo American as case study. The use of numerical modelling using acoustic models has been used to evaluate the pressure pulsations levels with specific focus on the effect of the phase shift between the crankshafts of the individual pumps in the pump station.

The implementation of Weir Minerals Netherlands’ patented phase shift controller in the pump stations of the Minas Rio pipeline allowed the minimization of the excitation of the hydraulic resonances, thereby significantly reducing the pressure pulsation levels.

The use of the numerical acoustic models is considered a requirement for determining the optimum phase shift between the individual pumps. Based on both

experimental and numerical results the following conclusions are made: Excitation of hydraulic resonances when using crankshaft driven PD pumps can result in pressure pulsation levels which can be destructive to both pump as well as pump station.

Likelihood and severity of hydraulic resonances excitation increases with the number of pumps installed in parallel and with the increase of the size of the pump system.

•

Excitation of hydraulic resonances in multiple pump installations can be minimized by using phase shift control using an optimum phase shift between the crankshaft of the individual pumps.

•

Determination of the optimum phase shift requires acoustic modelling which includes the hydraulic layout of the pump station.

•

Experiments in the pump station of the Minas Rio pipeline show a reduction of the maximum pressure pulsation level by using phase shift control around a factor 3 and up to a factor 5,6 in individual cases.

•

Pressure pulsation levels under resonant conditions without using phase shift control are predicted reasonably accurate with the acoustic models used while considering the hydraulic layout of the pump station.

•

•

Pressure pulsation levels under non-resonant conditions when using phase shift control are predicted less accurate with the acoustic models used, more detailed modelling of the pump internals is required.

Use of phase shift control is considered a requirement for reliable operation of large pump stations with multiple PD pumps arranged in parallel.

The Greyline Doppler Flow Meter is ideal for slurries and effluent – in liquids which contain air bubbles and particles.

One of the most interesting and challenging applications was to measure concrete. The Gauteng project consumed a huge amount of concrete which charged on a volumetric basis. All concrete mixer trucks supplying the project were fitted with the Greyline Doppler flow meter which measured the volume of concrete supplied as it was poured into the tank casing.

This measurement model was approved by both the concrete suppliers and the Gautrain project team.

Ultrasonic Flow Meters do not come into contact with the fluid at all. They are easy to install, commission and maintain.

Installation requires no plant downtime and they are suitable for most applications including acids, alkalis and slurries. Ideal for both portable and fixed applications, line size has little influence on price.

With no obstruction to flow, no pressure drop and no maintenance, the life-cycle cost of ownership is extremely low.

SKF Rotates to its Core Strength – Bearings BEARINGS

SKF has taken a strategic decision to shift its global business focus back to the company’s core strength – bearings.

A

s a leading global technology provider since 1907, SKF has over the years developed a holistic product and service offering that is integral to bearing performance and reliability. “Since 2007, we have been placing our energy into seals, lubrication, power transmission, mechatronics, condition monitoring and engineering service solutions to support our quality bearing range, and this we have done with great success,” says SKF Services and Solutions Manager for Southern Africa, Sarel Froneman. “But we may have been too successful, losing focus on what is fundamental to our rotating technology solutions namely our bearings.”

According to Froneman, there are customers who have standardised on SKF’s products and systems that do not necessarily use SKF bearings. He cites one such example of a local coal mine that has standardised on SKF’s condition monitoring systems yet their crushers, conveyors, electric motors, gearboxes, etc. may not necessarily be equipped with SKF bearings. “So while the mine is a key SKF customer, they may never have placed an order with SKF for our core product!”

While SKF continues to hold its solid reputation as a leading supplier of quality bearings, SKF CEO, Alrik Danielson believes that SKF must once again become the world’s number one bearing company. “Our mandate is therefore to raise the profile of SKF bearings across all our product and services offerings,” states Froneman. “Our bearing offering should remain our number one priority and common denominator of all our rotating technology products and services.”

“This having been said, we must not lose sight of the fundamental role of our application engineering and asset management service solutions.” SKF’s application engineering is an integrated range of products designed to support the integrity of rotating machinery, the most critical components being bearings.

Froneman explains that application engineering usually deals with more complex requirements such as upgrades and customisations and may involve an investigation of the bearing for example. In consultation with the customer, the application engineering team can develop a complete and optimal rotating technology solution with bearings at the core.

The SKF application engineering team’s capabilities extend to modifications of standard products such as the manufacture of special sealing arrangement, changes to bore-sizes on standard couplings, etc. Froneman adds that his team can also modify entrances for condition monitoring or lubrication services.

Bearing remanufacture is another key function of SKF’s application engineering. “Our basic remanufacturing service can restore unused bearings that have passed their shelf life

to ‘as new’ at approximately 15% of the cost of a replacement bearing. For bearings that have been in operation, we offer a full Level 4 remanufacturing service. Alongside substantial savings on cost compared to a new replacement unit, remanufacturing also offers the advantages of fast turnaround times and a reduced carbon footprint as less new steel is required.”

Beware of bearings copycats

Low-quality thermoplastics tend to give thermoplastics, in general, a poor reputation, with some melting when exposed to UV light, some offering limited resistance to solvents and some relaxing and weakening under long-term loading.

his situation is worsened by the fact that some companies are producing copycat or even counterfeit products that pretend to have the characteristics of top-performing thermoplastic brands.

To combat this trend, it would be advisable for users to check whether they are using the product that they intend to use. Sometimes a visual inspection is enough to ensure that the polymer that is being used is what it claims to be, but there are some products that are being marketed by unscrupulous polymer dealers who match polymer colors to convincingly persuade users of a particular polymer’s authenticity.

These experiences tend to be the exception, but can be costly. Not only can the cost of copycat or counterfeit bearings be considerable, if bearings fail catastrophically, expensive production downtime or equipment breakdown can result.

It may be best to check with the manufacturer if there is any doubt as to a polymer’s authenticity, especially when a thermoplastic brand is chosen for particular characteristics.

If purchasers are buying from a reseller, it is recommended that buyers request a certificate of conformance with a manufacturer’s stamp.

PCS Foundry – 32 Years of Market Leadership A preoccupation with customer needs, quality and technical capability has enabled PCS Foundry to this year celebrate its 32th anniversary as the leading castings supplier to the pump and valve industry.

CS Foundry Managing Director Ren Lubbinge says that at its inception the PCS team had the ambition to look beyond immediate product-linked issues and to rather develop a clear understanding of market needs.

“From the get-go, our vision was to become a supplier partner to especially pump and valve manufactures, followed by the steel, heat treatment, petrochemical and chemical sectors,” he said.

“This focus on specific market segment requirements enabled us to develop an understanding of individual procurement needs and to then support customer value chains through enhanced product-related service and support,” he said.

PCS consequently developed an offering that had, through the years, been well-received by particularly pump and valve manufacturers.

“A pivotal point in our journey was the decision to offer a full range of industrial castings, from stainless steel to high alloys, carbon steel, and ferrous and non-ferrous metals,” said Mr Lubbinge.

In so doing, PCS has developed a new facility to expand its operations and create extra capacity. PCS became the only supplier to offer all impeller casting options required by pump manufacturers.

“The benefit for our customers was that we were able to cover all their needs; eliminating the hassle of dealing with alternative suppliers, with concomitant savings in procurement and administration costs, and risk limitation in terms of product quality and reliability of supply.”

To ensure that all metals complied with international quality requirements, PCS invested in a modern laboratory to analyse production against set standards.

The company also implemented an ISO 9001-certified quality management system and is ISO 9001:2000 certified.

Production is supported by three induction furnaces with the melting capacity of 2 Ton, 750Kg and 400 kg and cast iron furnace producing 3000kg per hour. The company has its own in-house moulding, core making and pattern shop that manufacturers new, and maintains existing, customer patterns.

“The latter investments have placed PCS in a position where we can respond quickly to changing

customer design and manufacturing requirements.

The company also has access to 3D scanning and printing technology, with this we can help customers with patterns & prototypes in a very short time span.

“So, when a customer needs a new design, we can help them, and when they require castings from different materials at short notice, we can switch our production to meet those needs too,” Mr Lubbinge said.

In so doing, the company has reached a point where it can adapt itself to help its customers meet their challenges as they are impacted by market changes and developments in the broader business environment.
