BEUMER DELIVERS TEN HIGH-CAPACITY PACKAGING SYSTEMS TO SPANISH OIL COMPANY Spanish oil company relies on ten high-capacity packaging systems of the BEUMER stretch hood A series for petrochemical pellets

F

or decades, a Spanish oil company relied on the shrinking method to wrap in film the palletised PE bags filled with petrochemical pellets, but some of the systems were now up to 30 years old. They no longer met the currently required safety standards with regard to both operation and maintenance. Therefore, the company entrusted BEUMER Group with the installation of ten high-capacity packaging systems from the BEUMER stretch hood A series. Within six months, the system provider supplied them to each of the company’s plant sites and integrated them into the already existing palletising and packaging lines. The machines meet the high safety requirements and are also energy efficient. One of the major European players in the petrochemical business is situated in Spain and produces more than six million tons of chemicals per year. Two of its manufacturing facilities are located in Spain, one in Portugal. After production, the petrochemical pellets are filled in big bags, octabins or 25 kilogram PE bags and then delivered to customers. These bags are palletised and wrapped in film to protect them against environmental impacts and dust. For this purpose, the plants have been using the shrinking method since the 1980s. “The machines worked reliably, but had already been in operation for 20 to 30 years,” describes the purchasing manager. “In the meantime, various problems arose that had nothing to do with the machines, but with the technology”, because the heat required for the shrinking method is generated by these machines using gas or electric power. The open flame repeatedly caused small burns on the film. Thus the pellets often melted with the film. The continuous fire hazard implied higher insurance rates and 4

the aging systems had to be maintained frequently. This was expensive and, due to the gas pipes, dangerous for our service technicians. In addition, the energy consumption of the systems in operation was high, and it became more and more difficult to get spare parts on the market. “We were searching for an economic and above all safe packaging system that could be maintained easily and efficiently”, says the project manager of one of the Spanish plants. The shrink systems that had been in use until then had been supplied decades ago by BEUMER Group, among others. Therefore this time, the responsible persons also turned to the single-source provider for packaging lines from Beckum. “Our customer was looking for a manufacturer with high quality standard, many years of experience, high reliability and world-wide references”, says Plácido Valle Santafosta, sales engineer at BEUMER Group in Barcelona. In the tender process, the system provider was awarded the contract to supply systems for one of the Spanish plants, and in August 2019 to supply further machines for the other plant - a total of ten packaging systems. Both companies quickly agreed on the scope and schedule and the project was ready to begin. Stretch film - the economical alternative Stretch hooding should now be used instead of the shrinking method. “This packaging solution does not require the use of heat; this prevents the film from sticking to the product during the process”, explains the project manag-

er. In order to guarantee protection during transport and load stability, the stretch film adapts to any product that is stacked on the pallet. The film is very stretchable and its contracting forces keep the goods tight together. The development in film production is advancing steadily. Thus, more and more stable stretch films are available on the market, and since these films can also be produced in increasingly thinner layers, this in turn saves material. In the future, stretch films will be increasingly used for this purpose. For reasons of sustainability, these stretch films contain increasing amounts of recycled material and increasingly consist of bioplastics. Stretch hooding has the ability to package the pallet for high-bay storage systems, with understretch or with different base reinforcements. Thanks to the high transparency of the stretch film, the packed goods are clearly visible. And the barcodes on the bags can be scanned quickly and consistently. Logos and text can also be printed on the film to be used as an advertising medium. A flat film placed on the pallet offers additional protection against external influences on all six sides of the stacked pellets. This ensures that the bags filled with pellets are protected reliably against environmental influences such as sunlight, dirt, and humidity during transshipment and outside storage. “This was very important to the responsible persons since they have to transport the goods safely and in perfect condition to the customers”, says Valle Santafosta, sales engineer at

Plácido José Valle Santafosta, BEUMER Group: “Our customer was searching for a manufacturer with high quality standard, many years of experience, high reliability and world-wide references.” 6

BEUMER. In addition, the stretch film keeps the bags tightly on the pallet, preventing them from slipping. BEUMER stretch hood: the right machine The BEUMER stretch hood A is very energy efficient: A film transport system, which is particularly gentle on the material, introduces the previously cut and sealed film hood into the system. On its way to the crimping and stretching unit, the sealing seam on the film hood cools down so that it can be crimped without losing time. This allows for the elimination of energy-consuming cooling and efficiency-reducing cooling times. This way the pallets can be packaged at a high bag sequencing. In order to facilitate the work for the maintenance personnel and to ensure high system availability, the new packaging system was designed without a platform. Maintenance work, such as changing the blades or the sealing bars, is handled at the floor level. Additional benefits include the compact design and the resulting low height and small footprint. “We have equipped this line with the BEUMER Human Machine Interface, which makes it easy and simple to operate”, says Valle Santafosta. “The operators are provided with an easily understandable and intuitive interaction concept, enabling them to define the same efficient working sequences for all machines.” Displays help visualise how and where to make the necessary settings. The user can for example call up video sequences that show the changing of the film roll and the film knife. For other setup work, the operator panel includes graphics and step-bystep instructions. Rapid project phases “In winter, we supplied the first two BEUMER stretch hood packaging systems to the Spanish plant, a few weeks later two additional ones”, reports Valle Santafosta. Installation took place in autumn. BEUMER Group also delivered two packaging systems to the other Spanish plant in winter and two further ones in August. Some of the systems are equipped with roller conveyors for the pallet transport system. When being asked what the largest challenge of this project was, Valle Santafosta reflects for a moment. “For one, the short delivery period of only six months. In addition, the period for commissioning is fixed and cannot be extended, otherwise operation would be stopped for too long.” Furthermore, the machines have to be integrated in the existing packaging lines. This involves combining the latest safety standards of the BEUMER stretch hood with the safety levels of the existing systems. But we have a lot of experience in this,” emphasizes Valle Santafosta. “We solve this with separate safety circuits.” www.beumer.com

SANDWICH PACKAGING: THE SOLUTION FOR THREE-SIDED LABELLING IN A SINGLE APPLICATION

T

he challenge: to label triangular sandwich packaging efficiently and quickly A special shape, that of sandwiches, is the subject of a special project that has enabled Etipack to satisfy the need of a company, producing the well-known triangular snacks, to effectively label a product with packaging that is anything but standard. The application of labels on the top and bottom of the packaging is quite usual for the food sector. So what makes this process special? Precisely the shape of the packaging which, for ease of reading, requires the label to be applied not only on two sides, but also on the third side with the familiar slanted shape, all in a single application. The Etipack proposal: customized labelling machine thanks to modular design In order to achieve the required result, Etipack has applied its distinctive design methodology: starting from a consolidated standard to develop the customization requested by the customer. The project has integrated System 4, a model of the Etipack range of devices, specifically designed for the application of double-sided labels, which, thanks to its modular design, allows the integration of applicators and devices to configure a machine tailored to the customer’s needs. This system, which combines automatic labelling machines with an integrated product conveying system, is conceived as a small, self-suffi16

cient labelling line that handles and labels the product, either off-line or connected to other packaging machines such as filling and thermoforming machines. The special feature of System 4 is its double-belt conveyor, which allows the product to be hooked so that the bottom part is exposed downwards and the pack is accessible from both sides. In order to carry out the labelling, the system integrates two Energy 100 labelling machines, positioned above and below the belt, which allow both the lower and upper labels to be applied simultaneously as the product runs through. 3-sided labelling and variable data entry In order to achieve in the same application even the labelling on the oblique side, Etipack worked on the customization of the labelling machine located at the bottom. In order to allow both sides of the pack to be involved in the same application, System 4 has been customized by integrating an Energy 100 labeller programmed to carry out a “seal” application. 18

Together with the creation, by the client, of a layout that would allow the necessary information to be contained on a single label, it was thus possible to achieve the required result: labelling on both the underside and the oblique side in a single application. The labeller is equipped with a diffuse start photocell that is specifically designed for labelling transparent products. A Datamax A-4408 thermal transfer printing unit has also been integrated for overprinting variable text and/or barcodes on the labels. The system as designed presents: • Flexibility - thanks to a labelling machine that can handle differ-

ent product formats, labels and application types. • Compact dimensions - openfree carpentry, allows to obtain in only one meter the function of top and bottom labelling • Ease of use - with intuitive touch screen operator panel • Integration - with ERP and line data, also in Industry 4.0 perspective • Robustness - through the use of rugged materials and industrial design Etipack offers a range of more than 100 solutions to meet the multiple requirements of the food industry, learn more on etipack.it/en/sector/food/

OPEM: A 23 MINUTES TRIP TO FIND OUT THE LATEST INNOVATIONS

O

pem anticipates the future in the management of relations with its customers and with industry professionals through an innovative live event entirely managed remotely, proposed through three mirror events scheduled in different time slots, to allow easier connection from all over the world.

A warm welcome was given to the participants in the brief introductory note by the Opem top management represented by the Opem President Fabio Binacchi, the general manager Ombretta Sarassi and the second generation actively present in the company in the persons of Elena Binacchi (communication and marketing manager) and Vittoria Binacchi (after-sales manager), who underlined how the Covid pandemic has accelerated the process of remote management in relations with customers. Let’s take stock with Elena Binacchi, who personally coordinated the activities of the event. … Unboubtedly the well-known pandemia that since the beginning of the year has completely upset the habits of each of us, well has made us understand the need to explore even better a system of communication and remote assistance. Digital technology (OPEM DMS Digital Monitoring System) offers the concrete possibility of remotely managing all technological systems at the customer’s service with an immediate and timely response for every work need, from the initial testing and start-up processes of a plant, to real-time solutions to solve specific critical issues, all through constant and real-time monitoring of all operating plants throughout the world. To obtain and maintain these innovative services we are investing a lot to provide an ever faster and safer service for our customers, one that keeps up with the times. We have created a state-of-the-art digitalized assistance system (OPEM LRA Live Remote Assistance), which will allow the team of our technicians to be able to intervene promptly and at any time as if they were physically present in our customers’ production sites. Surely digital technology will increasingly orient itself in this direction, 20

offering in the future further remote services that are increasingly precise and calibrated to customer needs. It is a trend that probably would have had a longer development process over time, and that this year we had to accelerate. I’m sure it’s an interesting way of working, there will be obstacles, but this is the right way. Elena continues: Live Opem was entirely managed remotely, using a specific cloud-based live-streaming web platform that allowed us to broadcast a virtual meeting in real time directly in the Parma headquarters, with simultaneous translation in several languages (English, Spanish, French, Greek, Portuguese, Korean, Vietnamese, German, Italian), allowing all participants to be able to actively participate in the meeting with direct interventions and, subsequently, on individual modalities, through the use of private rooms specially developed to discuss specific needs with a dedicated sales manager. We are extremely satisfied with the event, and the quick anonymous questionnaire

22

on the goodness of the initiative showed the keen interest on the part of all the participants. Just two words on Opem green-oriented philosophy Opem develops highly specialized and customized packaging solutions, relying on a complex industrial production. The choice of being a green-oriented company means gearing its entire production activity - from the design stage to the single processes, and from in-house manufacturing to its choice of machinery - towards drastically reducing energy consumption and having a tangible positive impact on the surrounding territory. Opem machines are not only able to meet the needs of every customer, but they also operate with the utmost respect for the environment thanks to the use of sustainable materials with a low energy impact. www.opem.it www.leaveasign.it

SIMPL-CUT REVOLUTIONIZES LABELING MARKET A “Cutting Edge” Roll-Fed Solution by P.E. Labellers

P

roMach’s P.E. Labellers is one of the world’s leading providers of innovative labeling solutions. The company’s latest development is called SimplCut™, and it is “simply” revolutionizing the roll-fed labeling market. Despite being widely used in industries such as soft drink and water, traditional roll-fed labelers have several areas that can notoriously cause downtime and frustration for users. One of the biggest complaints about traditional roll-fed labelers is downtime associated with the frequent cleaning of the vacuum drum that transfers labels after they are cut. In traditional roll-fed labelers, glue can accumulate on the drum and in the vacuum holes. Eventually, the machine must be taken out of operation and cleaned. Additionally, the label cutting area of traditional roll-fed labelers presents inherent challenges for maintenance personnel. Typically, the setup time for the cutting blades is long and significant expertise is required to optimally set them up. Simpl-Cut uses a “cutting edge” process to solve each of these problems. A “Cutting Edge” Solution The patented Simpl-Cut technology optimizes the labeling process, virtually eliminating maintenance-related 24

PE LABELLERS-PI 1-21.indd 3

24/03/21 14:25

YOUR PACKAGING INSIDER

downtime and reducing cost by addressing three major areas: 1) One of the most obvious benefits of the Simpl-Cut system, as the name implies, is the simplicity of the cutting system. Unlike traditional roll-fed labelers that use contrasting blades to cut the label, Simpl-Cut uses fixed blades

on a rotating drum to very simply cut the label. The fixed blades are contained in a cartridge which can be changed out and ready to run in less than one minute. The process of changing and setting up blades can take hours in traditional roll-fed labelers. 2) Second, in the Simpl-Cut process, hot-melt glue is applied prior to the cutting of the label, virtually eliminating glue buildup on the drum. In traditional roll-fed labelers, glue is applied after the label is cut, leading to significant glue buildup on the drum which has to be cleaned often by maintenance staff. 3) Lastly, Simpl-Cut optimizes the labeling process by using only one drum to transfer and cut the label, whereas traditional roll-fed labelers require two separate drums for each function. This revolutionary feature significantly reduces maintenance, improves uptime and allows for much faster format changes. A Global Revolution “The response from our clients has been outstanding,” says Scott Smith, ProMach’s Senior Vice President of Business Development. “The problems that the Simpl-Cut technology is solving are universal, so these systems are being pur-

chased by a wide variety of clients, from multinational soft drink manufacturers to regional bottled water companies.” “We didn’t stop here - continues Bruno Negri, P.E. Labellers’ Senior Vice President. We went further and also created the Simpl-Cut Flex version, a doubly revolutionary labeling machine. This solution proposes a further step by combining two different technologies on a single station: the roll-fed with hot glue and the linerless preglued. In this way, we fully meet the needs of our customers, and offer unparalleled flexibility, because you can switch from one technology to another with the maximum freedom of choice, in less than a minute and using the same drum. The Flex version also offers another great plus factor: the possibility of wraparound sleeve applications. This is a feature that the Beverage and Mineral Waters markets increasingly require today>>.

As a product brand of global packaging industry leader ProMach, P.E. Labellers has an extensive sales and service network around the world. The company believes that its global footprint is key to ensuring the success of Simpl-Cut. “This is truly a global product,” Smith says. “Adoption has been especially strong in Western Europe, South America, Mexico and the United States. We clearly understand the importance of local service and support and

have made significant investments in our aftermarket infrastructure to be able to support our clients around the world.” When customers see Simpl-Cut at work they are impressed by its effectiveness and user-friendliness. Many people want to equip themselves with this innovative technology, so much so that today we already have dozens of machines installed worldwide.

Famous natural mineral water brands have been among the first to benefit from it. For example, Spumador, part of the Refresco group, already has four Simpl-Cut Flex installed in different factories and intend to purchase new ones. Volvic, a brand of the Danone group, is another important reference. One of the earliest adopters of SimplCut technology in the United States has been Silver Springs Water. According to President Kane Richmond, the Simpl-Cut technology is the future of roll-fed labeling. “Silver Springs has been a customer of P.E. Labellers and their roll-fed systems for years. We saw the Simpl-Cut technology soon after it was released and liked the simplicity of the single drum, the reduced setup time and the quickchange knife system. We liked it so much that we ordered two Simpl-Cut machines. I expect this to be the standard for roll-fed labeling moving forward.” www.pelabellers.com

W

ho is “Finlogic Group” today? FINLOGIC S.p.A. is a company active since 2003 in the Information Technology sector with complete solutions of products for labeling, coding and automatic identification. It’s the head of Finlogic Group which today has 3 label production plants, 5 operational sales offices, 3 show room, 7 technical assistance centers plus 6 subsidiaries. The widespread coverage of the national territory, the collaboration between companies, together with the high specialization in labeling solutions, from the production of labels, to thermal and digital printers, to automatic application systems, have allowed the Group to obtain positive results also in 2020. The recognition received in January for having maintained rating 1: the Cribis Prime Company 2020, which rewards 34

companies with the highest commercial reliability, that certifies its reliability. Which sectors do you target? Over time, each company in the group has specialized to best support a few specific sectors. Undoubtedly, those with whom we worked most this year were: the Agrifood sector as we produce many labels for dairies, bakeries, producers of meats and cured meats, fruit and vegetables, fish products and preserves. The Chemical sector was driven by products for cleaning and sanitizing, for which we had to satisfy many urgent requests due to a dizzying increase in production. In Staf’s Piacenza plant, we produce a wide range of labels for the healthcare sector, such as labels for blood test tubes, for patient management, labels for sterilizing instruments, etc; in addition to labels for the courier and transport sec-

tor and Logistics. The offices in Turin, Bergamo and Milan have an excellent knowledge of the industrial, electronic and automotive sectors, where RFID solutions and the use of durable labels such as 3M materials, which we process and produce, are often required. What is your growth strategy for 2021? Our core business always remains the production of labels to which we associate a wide range of ribbons. From 1 January 2021 we have consolidated the merger of the two subsidiaries: Tecmark and System Code, adding two commercial and technical offices, together with the know-how and professionalism of 16 people. At the production plant in Acquaviva delle Fonti (BA) we are completing the expansion works with a new warehouse and huge investments for 6 new production lines, plus an innovative offset printing system, by inserting and hiring new resources.

ocus on innovation and reliability are the strengths of GPI Group. The history of GPI Group is linked to innovation and passion for its work, two terms that have always characterized Italian entrepreneurship. Geo Project Industries (GPI GROUP), through continuous research, and a consolidated technological know-how of the company’s employees and owners with thirty years’ experience in the packaging sector, designs and manufactures complete plants, which have found the best possible response from its customers in the world precisely for the quality and performance of its secondary packaging systems. The company manufactures complete lines starting from the reception of primary products in the food sector (bakery, confectionery, coffee, dairy, ready meals, grocery) to their packaging before palletizing. A primary objective for the company is the cultivation of highly specialized skills able to meet and satisfy the specific needs of the customers. A strong point lies in “Tailor made” solutions, accompanied by particular care during the testing phases and a prompt after-sales service. The product range includes: cartoning machines, case formers, case closers/sealers and hood applicators, case packers, robotized cells, Monoblock packers, traditional and robotic palletizers, as well as ancillary equipment required within integrated lines. The evolution of packaging requires continuous study to ensure that the most varied types of products can be handled safely, in this sense cartoning and palletizing of innovative boxes (special design cases, tray & hood, wrap-around) is the core business for the GPI Group. The constant growth in turnover, despite the obvious problems related to the pandemic situation that the world is experiencing and the objectives that GPI Group has for next year are the result of 36

SARCHIO, THE QUALITY OF ORGANIC, VEGAN AND GLUTEN-FREE NATURE SINCE 1982 meets Tecno Pack’s technology

Cesare Roberto

S

archio’s story began nearly 40 years ago. It was founded on 2 September 1982 in Carpi, in the province of Modena, to offer healthy, natural and high-quality food every day. The forward-looking vision of Cesare Roberto, chief executive of the company, was to promote a lifestyle based on a correct diet using organic food, free of synthetic chemical substances and respecting the fertility of the soil, human health and the environment. The strong link with the nature is also reflected in the name he chose for the company: Sarchio, an old farming tool of rural tradition. The first products made by Sarchio are linked to the Italian traditional cuisine: pasta, sauces, extra virgin olive oil and other main ingredients of the Mediterranean diet. Over the years, Sarchio’s offer has expanded and specialized to meet the consumers’ different requests and needs. Paying great attention to nutritional values and health benefits, in addition to the more traditional Italian products, Sarchio has added to their range more innovative food products. With a focus on gluten-free and vegan solutions, the company has started producing biscuits, cereal and seed bars, chocolate, rice cakes, crackers and breadsticks, as well as breakfast cereal for those who follow particular dietary styles or have an intolerance to some ingredients. 40

Today, Sarchio’s offer includes over 150 organic products, including the gluten-free and vegan lines – a complete range of products, ideal for those who have to give up gluten as well as for vegetarians, vegans, adults, children and anyone who wants to make a healthier and lighter diet a real lifestyle. Spreading the culture of a correct and healthy organic diet with light and balanced foods has always been Sarchio’s mission. In addition to this, the company is renowned for their artisan care in the production process, starting from a careful selection of the best raw materials, focusing on organic, wholemeal, unrefined and gluten-free ingredients. In 2017, Sarchio added a new structure to its historic headquarters in Carpi. It is more than 6,000 square meters divided into three plants with nine production lines in total and

departments working only on glutenfree products, to manage better and more safely their processing. The company decided to build a new “Sarchio house” for two reasons. On the one hand, the earthquake of 2012 severely damaged the old offices, forcing employees to work in containers for a long time; on the other hand, the positive trend of the company made it necessary to enlarge their premises and invest significantly in technological innovation. For this purpose, Sarchio turned to the Tecno Pack group, the Italian leader in the supply of packaging technologies, for the implementation of various automated end-of-line systems. Moreover, the ethical commitment of the Carpi-based company towards the environment has led them to set a target for 2020: reducing to a minimum the environmental impact of their packaging materials,

using more sustainable and 100% recyclable packaging. The partnership with Tecno Pack was born to create recyclable packaging made of paper. Since 2012 the collaboration with Tecno Pack has put Sarchio in the technical conditions to produce and package all food products automatically.

Careful study, customised systems and widespread assistance are transformed into guarantees for Sarchio consumers, who always find a natural product, perfectly preserved and intact. Sarchio and Tecno Pack – two winning excellences.

Since their first meeting, Sarchio explained to Andrea Motta, Tecno Pack Area Manager, the urge to find a reliable partner, who could assess and implement Sarchio’s projects in every detail, following the company’s growth and evolution step by step. The goal has been fully achieved to date, as demonstrated by the new packaging that guarantees freshness, traceability, sustainability and protection of the product.

Walki has developed a 100% wood-based reel wrapping paper, where the protective polymer barrier is made with tall oil. “Walki®Reel Wood is made of 100% renewable raw materials: plant-based tall oil and paper. In addition, we can potentially reduce the amount of the polymer component by more than 20%. Considering the scale of the board and paper industry, this kind of change does make a difference”, says Carlo van Houtum, Vice President, Sales & Marketing at Walki. As tall oil is a side product from pulp production, no additional forest needs to be harvested to acquire it.

44

The Walki®Reel Wood was developed in collaboration with a customer. Other customers have also shown a great interest in the fossil-free wrapping paper as it helps them and their customers, such as publishing houses, to reduce carbon footprint. Walki uses the wrapping paper also for its own use in the Valkeakoski and Pietarsaari plants in Finland and in Steinfurt in Germany, in an effort to cut down on the company’s own carbon footprint. Insights SMART PACKAGING HUB

Insights

YOUR PACKAGING INSIDER

The exclusive virtual space for technological innovation and digitalization in food & beverage

S

mart Packaging Hub is, essentially, a benchmark for all packaging players in the food and beverage industry. It is a meeting place where the end-users of automated packaging machines or lines can interact with manufacturers to find responses to their most complex questions, concerning manufacturing efficiency, configuration flexibility, product safety and quality, traceability, ROI calculation, eco-sustainability and energy saving. The Hub is, actually, a virtual space, where discovering concrete solutions to face digitalization challenges and fully embrace an extreme technological innovation, without giving up flexibility and competitiveness currently imposed by the market. Smart Packaging Hub is an overview of the “Smart Packaging” world: here converges the whole packaging chain for food & beverage - from primary to tertiary industry which today is addressing the new horizons of Industry 4.0 and of Industrial Internet of Things, establishing that plants must consist of smarter and smarter machines, that is to say hyperconnected and fully responsive systems. Finally, the Hub is a virtual meeting corner, where talking about specific innovative food & beverage projects with skilled experts, and where joining an exclusive calendar of technological events. Smart Packaging Hub - as affirm the companies that created it - might be compared to a new “search engine of the food & beverage packaging”.

How the Smart Packaging Hub initiative was conceived The Smart Packaging Hub initiative stemmed from the idea of seven companies that, after examining the current market situation and emerging difficulties, have drawn new boost and new business opportunities from that. The seven companies of the Hub transformed the impossibility of meeting physically at sector exhibitions and the criticalities of travelling on the national and international territory into a new opportunity of meeting and interaction, joining up in the new virtual space of Smart Packaging Hub. Therefore, the idea of Smart Packaging Hub was devised to send a strong message of support and collaboration to market players and to put all available technological competences at the service of endusers in the food & beverage industry.

“Since at present we cannot always meet physically, then we create a digital platform where to transfer our specific technological skills and to go on communicating with sector end-users. We support them concretely while they are facing the challenges issued by the market and we undertake with them new successful digitalization courses”, so state the seven companies of Smart Packaging Hub. Smart Packaging Hub in figures Currently, seven companies are present in the Hub: Baumer, Opem, Cama, Zacmi, Makro Labelling, Clevertech and Tosa. This digital meeting platform expresses a force, an excellence of automated and digital technologies for food packaging, not only by market volumes, export values and labour force employed, but also in terms of investments in research, development and training activities.

• 400 million Euros of yearly turnover • 1.200 machines delivered per year • 2.000 collaborators • 90% yearly export • 5,4% of yearly turnover invested in R&D activities • 2,1% of yearly turnover invested in training activities The highlights of Smart Packaging Hub In Smart Packaging Hub visitors can focus on ideas and solutions that exceed the logic of “a turnkey plant from a single supplier”. Here, on the contrary, they find innovative technologies made available by seven different companies that, in the Hub, share the force and the specific competences of their core business in some of the most important applicative niches of the food & beverage packaging chain.

F

or over 40 years, Baumer has been synonymous with flexibility, customization and high quality in the production of secondary packaging machine with shrink-wrap film and wrap-around carton. Baumer was founded in 1974 in the center of the packaging valley in modena, and immediately enjoyed a great international success. This allowed us to open our second office in Mexico in the early 2000s, designed to better support all customers in the American continent. To date, more than 1500 systems have been installed in all 5 continents of the world. The product sectors covered are many, from: Dairy, Personal Care, Chemicals to Food & Beverage, which currently represents over 45% of turnover. The great demand from the market and a business in constant growth has allowed us to expand our line with new machines designed to meet the latest demands of the sector. Baumer currently produces: Film-only, Pad and Film and Tray and Film shrinkwrappers, Wrap-Around packers, Combined packers, which include all the functions of the two previous machines in a single one, Traypacker 1000 designed to process large formats such as ½ pallets and ¼ pallets, multifunction machines that can include all the functions of the other machines and, finally, the new Baumer RT cartoners that process cartons and bags at high production speeds.

The fil rouge of each of our lines revolves around two key points: production flexibility and savings. For this reason, we

have designed several special features and applications to achieve these crucial objectives for our customers. Baumer’s Shrinkwrappers and Combined can now be equipped with the new GreenTech TM Tunnel, patented to guarantee optimal shrinking with ultra-thin film and a reduction in consump-

tion of over 40% compared to the old generation tunnels. Another important patent is the automatic reel change, which allows to reduce the film thickness by 7% and to work without stopping the machine. The Wrap-Around case packers can work with cartons that are less thick than those of the competition and guarantee considerable production savings. Each line can be equipped with automatic format changes

that allow you to switch from one format to another automatically by selecting it from the operator panel. Other applications, that we have developed in recent years, are the 90° and U-Shape infeeds. Two special configurations that allow to reduce the machine overall dimensions up to 50% and to process in continuous motion different products: bricks, square and circular bottles, cans and many others at high production speeds. Baumer has great expectations towards the future and that is why every year it reinvests more than 6% of its turnover in R&D, in order not only to keep up with the latest market demands, but also to dictate the guidelines of the sector with new technological innovations. Hence our pay off: “implementing innovation”. Currently our efforts are focused on the new Rouge project, which will see the light in the coming months. Rouge is the green solution that allows not only to reduce environmental pollution by completely eliminating plastic, but also to lower production costs compared to common case packers. Contrary to the solutions that have been seen on the market, Rouge allows great portability and an attractive look, perfect for any marketing campaign. Central to Baumer’s philosophy is also the after-sales service, we know the challenges that our customers face every day and we are at their side. For this reason, we have developed ad hoc solutions to support them in the best possible way over time. For Exemple, the last arrive is Baumer Prime, the E-commerce platform that allows you to interact with the 3D of your machine and directly order the necessary spare parts in an easy and fast way. www.baumer.it

Insights RESEARCH AGAINST PLASTIC

For this reason, the internal Opem Spa R&D department has been making considerable investments to research alternative materials, especially biodegradable, recyclable or completely compostable materials. In view of this, Opem Spa developed a project which was submitted to the European Commission for validation. The goal of the project was to create a capsule machine and production line that not only use less energy but can also handle recyclable (such as aluminum) and compostable materials.

OPEM SPA has almost half a century of experience in product packaging for the food&beverage sector The company submitted a project to the EU for a machine that subsequently received an award. INNOVATION The project submitted to the European Commission (and for which Opem Spa also received an award), shows how much the company cares about putting forward technologies that provide high production levels with the lowest possible use of materials and energy. The machines designed and manufactured by Opem Spa employ highly energy efficient electric and electronic components as well as Artificial Intelligence control systems combined with top performing mechanical components with minimum weights and clearances. This means each packaged product can be manufactured at an extremely advantageous cost. However, Opem Spa is not just about economic savings, it is also very interested in using more sustainable

Therefore, Opem Spa treats its customers to a warm and attentive embrace, offering the opportunity to create a highly developed customized product. Not an easy project when employing high quality technology on an industrial level. Customization and attention to detail do not always match well with mass production (in terms of pods or capsules, Opem Spa can also produce thousands per minute). www.opem.it

materials. In fact, the company makes large use of electronics to make sure its entire machine fleet functions perfectly and without using excess energy. Mechanics also play an important role in company procedures. Opem Spa production lines are not confined to just production; the company ensures they are maintained in top condition to drive down costs and waste (as concerns materials and energy) and, whenever a line reaches the end of its life, it is dismantled in a way that reduces its impact on the environment. Therefore, energy efficiency plays a fundamental role in terms of economic performance for Opem Spa systems. However, all this should not be seen as a mere utilitarian calculation but a virtuous tool for developing a business that conjugates profit with sustainability.

ULTIMATE FLEXIBILITY FROM INDUSTRY PROVEN TOP-LOADING SECONDARY PACKAGING MACHINES

F

ollowing enhancements to their existing highly digital infrastructure – including improvements to class-leading digital twin and virtualisation solutions – Cama Group’s top-loading secondary packaging technology is now even more capable of addressing the high-flexibility packaging requirements of a wider selection of industries. These advances in digitalisation, coupled to Cama’s inhouse-developed robotic pick-and-place technology and advanced vision systems, mean that end users can maximise the total cost of ownership. The top-loading range – with its wide-ranging flexibility and adaptability – is capable of fulfilling packaging routines and processes that would, in the past, have required multiple separate installations. “The machines have been designed from the ground up with agility and flexibility in mind,” explains Alessandro Rocca, Sales Engineering Director at Cama Group. “Long ago we recognised that market demands and consumer-driven product variation were going to place immense strain on our customers, as they race to adapt to the latest market forces. “Our Breakthrough Generation underpins our answer to these needs,” Rocca continues, “with its modular, hygienic and highly customisable design. As technology has evolved, so have our machines’ designs, as we leverage contemporary automation technology and advanced mechanical designs. This early decision to go as “digital as possible” has certainly paid off for both us and our customers as we both realise the benefits of a fully interconnected and easily reprogrammable automation infrastructure. “Clearer data pathways and data exchange have also bolstered our in-house

Fully digital control and packaging-industry-specific robotic technology define best practice in secondary packaging developed robotic solution, which is a unique offering on the market.” Rocca adds. “This technology has been developed over a number of years by our in-house packaging technology experts specifically for the packaging industry. This is not an adaptation of typical off-the-shelf technology; this has been developed bespoke to the unique needs of this sector.” In operation, the robot-equipped top-loading packaging lines can accept a wide array of in-feed formats, while delivering multiple out-feed options, either in parallel, concurrently or batch-specific. The modular design of the BTG solutions means that additional modules can be added easily, to increase the robot count, to boost throughput. This flexibility is compounded by changeover routines that often taken a fraction of the time compared to industry norms. “By using HMI re-programmable servo systems, digital twins/virtualisation and RFID technology, we have significantly reduced changeovers in terms of both time and effort. Users get it right first time, every time in no time at all!” Rocca explains. Vision systems also play a critical role in the efficiency and flexibility of the packaging cycle. Cameras and vision solutions can be deployed in numerous roles including robot guidance, in-feed and out-feed quality control and traceability. The level of deployment and integration is balanced in relation to customer demands and the level of sophistication,

“Product appearance is everything,” he exclaims, “either in its naked state or when presented in shelf-ready packaging, which is why we offer solutions on both the infeed and outfeed of our machines. On the infeed we can identify non-conforming products, while on the outfeed we can spot package damage and incomplete closures and – in applications where weighing solutions are not feasible – incorrect product counts too.” Alessandro Rocca explains why quality should never be considered as a fixed off-the-shelf concept: “Quality control is a per-application ethos that we develop with the customer. It’s not a fixed concept, it has to be designed and fine-tuned to the product and the application. The definition on each machine and the level to which it is measured is determined by what the customer wants. We always develop our onmachine QC solutions in co-operation with our customers. They know their products better than we do; it is essential that we really listen and take their needs on board. With one customer we spent in excess of six weeks just discussing and developing the QC system…. It really was that important to them!” Tightly integrated vision systems are also an essential facet of any traceability system, such as those deployed in the pharmaceutical sector. “Traceability practices demand the reading of codes, text strings and other OCR routines,” Monguzzi explains. “In addition to accurately identifying and reading the individual product codes you need a means to apply code to secondary packaging either using a printer + label or a print direct to package. Then, once applied, the efficacy of the print needs to be confirmed (legibility and orientation) before passing the data to robust storage and dissemination systems capable of liaising with MIS and enterprise systems. Unlike other machine builders that rely heavily on third parties, this is all managed by us internally. We have partners, but we also have the knowledge and competence in house to design, manage and install these systems, giving our customers a single point of contact. “We can offer this technology across all categories and markets,” explains Rocca. “The technology is not tied to a specific sector. One area that is really evolving in term of vision deployment is naked products i.e., unwrapped individual confectionary, frozen or baked goods. These must be examined on the in-feed to ensure accurate pass/fail criteria are met, so that the customer is not disappointed with the product when they open our carefully applied secondary packaging.” “We can also scale vision system solutions, from simple cameras up to

PACKAGING HUB-PACKAGING INTER 1-21_gruppo.indd 10

complex multi-faceted PC-based approach,” Monguzzi adds. “We have used 3D scanner systems in the past and the further deployment of this technology is a major element of our future roadmap and will add a new dimension to our customer’s QC capabilities, especially for uneven, non-uniform naked products.” “Our experience of vision technology is very wide in terms of sectors and it is a vital part of our contemporary-technology offering,” Rocca adds, “which also includes easy & toolless changeovers, RFID coded components and immersive digital capabilities all underpinned by an Industry 4.0 framework. This digital approach also fosters far greater modularity. You can have one, two, three or even 20 robots… it all depends on the speed you need based on your infeeds or the throughput you require for your outfeeds. 100 to 2,000 products per minute… it really is up to you. And you don’t have to decide now! Our modular approach means our machines can be upgraded, extended and enhanced much later in their life to match your market’s demands.” From initial design, through simulation and testing and onto optimum in-field operation, Cama Group’s top-loading machines and all of their associated technology will deliver better, faster, more focussed packaging solutions that enable end users to increase throughput, boost quality, shorten times to market, slash downtime and quickly and easily undertake format changes. End users should never settle for second best or opt for solutions that just ‘nearly do’ what they want! capability and data capture required. According to Massimo Monguzzi, R&D Manager, at Cama: “Our in-house robotic solution has been fine tuned over the years to work in perfect harmony with vision systems; and this tight integration is illustrated by the pick speeds and accuracies we can achieve. In addition to robotic guidance, quality control is another major beneficiary of the contemporary vision solutions we deploy.

ZACMI, MACHINES, COMPLETE LINES AND PROCESSING PLANTS FOR THE FOOD INDUSTRY

E

stablished in 1954 in Parma, Zanichelli Meccanica SpA manufactures machinery, complete lines and processing plants for the food industry, under the ZACMI trademark. Represented by over 2,500 installed machines and more than 1,000 customers worldwide, the company relies on a turnover of 30 million Euros, 98% by export and employs more than 110 workers. Its mission is being a reliable technological partner for the food and beverage industry on a world scale, through long, experience, consolidated know-how and unceasing commitment to innovation, supported by research and development activities. 8% of the annual turnover is invested in the in-house Research and Development Department, that engages five dedicated engineers with five pilot plants to define the best solution for customers’ products, and over 2,500 tested products. ZACMI competences range from filling to seaming, from processing to packaging. Filling, seaming and packaging The food and beverage fillers are suitable for solid, liquid and viscous products, in rigid containers, such as glass and plastic bottles and jars, aluminium and tinplate cans. The telescopic filler is designed to fill solid products, whereas the vacuum and piston fillers, are more suitable for liquid and solid product filling and finally, the flowmeter filler is ideal for liquid foods.

and flexible containers, and pouches, as well as tunnel pasteuriser-coolers for food products in rigid containers. The Customer Care portal, contains information, technical sheets and updated manuals related to purchased machines, where spare parts can be ordered. The after-sales service provides technical support and training on installation, commissioning, maintenance services and consulting to improve machine performance. The Remote Access Service (RAS) programme connects the company with customers’ machines to monitor and support problem-solving and to update the Software online. The Augmented Reality, available through app, enables customers’ connection with smartphone, tablet and smart glass and the planning of a live training session to increase the Overall Equipment Effectiveness (OEE). Filling and closing: ZACMI takes care of it ZACMI’s mission is to study a suitable solution for all customers’ requests « ZACMI proposes solutions in the scope of filling and closing: for these two processing phases, we have

The automatic oil-lubricated clean design seamer with 3, 4, 6, 8, 10 and 12 heads, made entirely of stainless steel, is suitable for closing any rigid round can. The vacuum seamer, available with 6 and 8 heads, handles tinplate and aluminium cans for vegetable and granular products and it is provided with very high vacuum level in the chamber (0.9 bars relative pressure). The Double Seam Monitoring (DSM) is a device that monitors seaming in real time, detects any seaming anomalies and/or can and lid defects. The complete filling and packaging lines designed by ZACMI include: container infeed section, the filling-closing section, pasteurisation-sterilisation section and, in collaboration with other partners, the labelling and packaging section. Product quality and integrity, through remote monitoring «Still speaking of highest quality and integrity», Mr. Belicchi adds, «it is worth underlining that ZACMI filling and closing machines can be equipped with a remote monitoring system: connecting with the user, it is possible to check the machine production parameters instantaneously, enabling the remote machine setup». ZACMI is highly acquainted with the target of making processing and line configuration phases more flexible and leaner. «ZACMI has hugely invested in maximising its product lines’ flexibility, for both single machines and complete lines», Mr. Belicchi confirms. «The Flexible Line concept is linked with the capability of integration and total control for multi-filling lines, where the operator can automatically configure the line through recipe-product». That is not all, Mr. Belicchi adds: «Together with the line configuration management, also single machines of the system can be autonomously configured by the recipe-product to optimize specific filling parameters. Moreover, our filling lines can be

connected with customers’ production plans to create a fully integrated production environment (Digital connection to customer production management) ». Focus on process safety Another theme on which ZACMI is highly focused is the process safety. «ZACMI machines comply with all national and international legislations and the highest standards of coded safety», Mr. Belicchi outlines. «We have developed some existing systems to further increase the machine safety. Concerning the factory IT security, all operator-interfaces (of single machines and of complete ZACMI lines) are configured with specific access for operators, setting up a matrix for authorization levels that control machine access». www.zacmi.com

developed an increasingly advanced technology, to meet customers’ requirements», the Sales Area Manager, Fabio Belicchi highlights. It is worth underlining several aspects of the offer. «Speaking of utmost quality, we immediately think of our D.S.M. system that, mounted on seaming machines, allows the can seaming precision in real time, in combination with the machine setup concept», Mr. Belicchi explains. «Moreover, our filling machines can reconfigure filling parameters according to the various environmental and production conditions». A function that satisfies customers’ search for technology able to perfectly match their reality and to suit changing circumstances.

akro Labelling, one of the leading industrial labeler manufacturers, always committed to taking account of, or anticipating, the market’s requests, developing products, systems and patents able to guarantee performance, lower costs, less production waste and top-quality packaging. The choice for advanced technological skills, production process rationalization and the ability to anticipate the evolution of the market, brought the R&D department of Makro Labelling to the development of two brand new vision systems for labelling machines. “The machine vision system is the natural follow-through to the labelling process, as the procedure does not end when the label has been applied. It is necessary to check that the right label has been attached, positioned correctly and smoothed without defects. We at Makro Labelling therefore decided to create an in-house Vision Department and to invest heavily in developing two new vision systems: A.L.I.C.E. and M.A.I.A. We have recently launched them onto the market, and they will guarantee perfect and complete integration with the machine automation and a flexible, intuitive, practical response to companies who know they need automatic systems”,

The evolution of the design capabilities of the Goitobased company includes two new machine vision systems guaranteeing performance, less production waste and top-quality finished products says Simone Marcantoni, head of the Automation Department. Fruit of about 10,000 hours of software development, the two systems integrate with the labelling machines and are also simple to manage for the line operator who can thus exploit the system to the full. In-house development and production of the two systems allows our customers to interface with a single producer, able to guarantee rapid and direct technical assistance and above all to satisfy the market’s diverse

A.L.I.C.E. - Advanced Label Inspection and Control Environment A.L.I.C.E. is a quality control system able to assess the horizontal and vertical position and angle of the label, together with its alignment with respect to a reference point, whether the logo on the glass, a capsule or another label. The system also checks the label is correct and the overlap of a wrap-around label and can read barcodes, a data matrix or characters, or simply check for the label’s presence. M.A.I.A. - Makro Advanced In-line Analysis M.A.I.A. on the other hand is Makro Labelling’s bottle orientation system. It is based on use of Line Scan Camera technology employing line scan cameras (also mounted on Makro Labelling’s patented Follower system) able to take thousands of linear photographs (1x2048 pixels) which, pasted one after the other, produce a single image representing the full length of the bottle. When subsequently analysed, this indicates the position of the reference point to be used by the plate control system to position the bottle correctly and receive the first label in the right position. “A vision system must not be complex, otherwise the operator will not be able to use it easily, in practice limiting its use. We have seen production lines where the system has been turned off or bypassed because the operator

PACKAGING HUB-PACKAGING INTER 1-21_gruppo.indd 14

is not able to manage it and so decides to do without its assistance. Or the intervention of highly trained but costly engineers is required in order to produce and obtain reliable checks. One of the reasons behind the success of Makro Labelling’s machines and systems is precisely our ability to offer functional solutions which, although complex, are available to operators simply and intuitively, giving them hitherto unthinkable possibilities and flexibility. A.L.I.C.E. and M.A.I.A. have once again been designed and oriented towards simplicity and user-friendliness, so the operator can master them completely, quickly and simply,” says Simone Marcantoni. makrolabelling.it

MULTIBRAND PALLETISER: A CLEVERTECH SOLUTION FOR FOOD & BEVERAGE MARKET

T

oday, we would like to take an opportunity to talk about the project completed by Clevertech which involves a system that takes advantage of the multibrand palletiser technology. The customer is a leading company in the Beverage market with registered office and several production plants in the United States.

Multibrand Palletiser: up to four SKUs handled simultaneously The project involves a Multibrand Palletiser that can handle up to four SKUs simultaneously. The products, which arrive from four different production lines, are mixed and conveyed across the production facility until they reach the palletisation area.

The customer’s request for a compact and flexible solution that could handle the future needs of the plant was satisfied with a scalable modular system.

A separation system that uses Intralox Darb technology was installed here, making it possible to divide the four SKUs across four independent accumulation lines. In addition, a Rejection Unit was added in this area for products that don’t scan correctly. The products are then conveyed from the separation system to the Multibrand Palletiser, which lays the products, layer by layer, over four pallets simultaneously.

In fact, with the addition of a second handling robot, the system can reach a speed of 90 boxes per minute.

The system uses Hybrid technology with positive pattern forming. Because of its anthropomorphic robot, the

The proposed solution is able to palletise differentsize boxes, from 100x150 mm up to 300x450 mm, reaching the speed of 60 boxes per minute.

osa Group, known worldwide as a leading manufacturing company in the end of line sector, is able to meet every need of stabilization and safety of loads, whether palletized or not, with a complete range of wrapping machines, strapping machines, shrinking machines. Tosa Group recently worked on a brand new software based on a cloud computing source for data monitoring: T-HYPOTHALAMUS. T-HYPOTHALAMUS was conceived from a partnership between skilled Tosa technical personnel and a local company specialized in the field of information technology. Its main goal is to provide Tosa Group’s customers with a product able to support the continuous demand for data analysis. As a matter of fact, T-HYPOTHALAMUS combines innovation and connection, allowing the user to access, analyze and manage data and other sorts of events extrapolated by machines manufactured and supplied by Tosa Group, from a mobile device as well as a PC. Its aim is to supply

an update system for data monitoring that keeps in mind that the data gathering operation will be useless without a vision and a structured analysis. Moreover, the system was designed in such a way that the complete privacy of the information is guaranteed. The use of the platform allows access in real time to several indicators, collected with a precise vision and analysis path. First of all, a global view of production data and machine performance is visible, with production speed, product and pallet dimensions, wrapping cycle timings included. Secondly, the calculation of the key performance indicators used in non-manufacturing utility industries, that is OEE (Overall Equipment Effectiveness), MTTR (Mean Time To Repair) and MTTF (Mean Time To Failure), is tracked. Thirdly, we have all data related to machine conditions (functioning time, downtime, alarms, waiting time between two cycles, overall cycle counters, consumable breakages and replacements), together with the preventive maintenance timeline and preventive maintenance notifications. At last, T-HYPO-

The features of Tosa Group brand new software allow users not only to manage and optimize machine performance together with increasing cost savings by monitoring machine consumption, but also to better understand production flow and the most frequent faults. Thanks to all these indicators, clients can make a plan of preventive maintenance using a simple but significant tool: the system can automatically notify the operation to be performed via email to a pre-set list. T-HYPOTHALAMUS really renews the way users look at their machine performance. One of its most appreciated functions is indeed the advanced troubleshooting: the software is able to show a graphic interface that scores the faults occurring during the overall machine lifetime. This is certainly a big benefit with respect to a simple PLC (Programmable Logic Controller), considering that it can store the information only for a limited period of time. Besides, the opportunity to match the activity the machine is carrying out when the fault is occurring, allows an advanced analysis to investigate the faults, thus leading to performance improvement. Furthermore, another great and innovative function is preventive maintenance self-calculation. T-HYPOTHALAMUS revolutions maintenance concept by helping you on

several fronts. In fact, thanks to its structure, the system can predict preventive maintenance events based on the actual use of the machine and it notifies the operations needed to be performed to the maintenance chief. In conclusion, T-HYPOTHALAMUS is the innovative way to see instead of simply looking at your data. This all-new cloud-based software, with real time access to production and performance data, KPI, carbon footprint data, operations conditions and maintenance status, allows Tosa group and end users to link their know-how in order to optimize machine performance to the top level. www.tosagroup.com

FORMAT CHANGEOVERS FOR INSPECTION UNITS IN BOTTLING PLANTS

I

nto state-of-the-art bottling plants hygiene and efficiency are key words. The example of bottle inspection machines makes this particularly clear. The Linatronic 735 made by the bottling specialist Krones AG, monitors washed reusable bottles for dirt and damage optimizing speed and set-up time. Reusing bottles should not mean compromising on the hygiene and proper condition of the bottles! At the same time, this requires a high level of flexibility as the bottle inspector must be capable of monitoring a wide range of bottle formats. For the operating manager, a hygienic design that can be adjusted automatically at the touch of a button to different bottle types equates to reproducibility and efficiency! At the headquarters of Krones AG in Neutraubling, Germany, Mr Rudolf Fiegler, Head of Product Management for Inspection Technology, explains what flexibility means in practice to machinery and plant designers. The key is to be able to guide a wide variety of bottle formats safely through the inspection line at high speed (up to 72,000 bottles per hour). Glass bottles have tolerances of up to 7 mm so the bottles are guided by belts on both sides. When the bottle format is changed, e.g. from a rotund to a thin bottle, the position of the belts must be changed using a positioning system. In order to prevent tilting, this must be performed simultaneously and synchronized for both belts by two positioning units. Changing the belt position, however, is just the beginning: The bottle inspector contains a number of different inspection systems, which must be adjusted to the new bottle format. In Linatronic‘s plants several sensors and cameras are used to detect rust, residual liquids, thread damages. Krones AG uses PSE positioning systems from halstrup-walcher to make these positional adjustments as well.

PSE positioning systems offer a very wide range of solution integrating into a compact design gear, motor, absolute encoder, drive. They are very easy to mount in place of an handwheel or other manual adjustments. Thorsten Gut, Product Manager at Krones AG explains that between other features Krones AG, for this application choses halstrup-walcher PSE positioning systems because of the advantages of its absolute encoder (which the positioning system uses to measure its actual position) that ensures precision and safety even in the event of a power failure. An important role is played also from the strong “breakaway torque“, which is significantly higher than the nominal torque allowing the system to start up again after longer interruptions and be repositioned. Moreover without changing mechanical design is possible to select between 10 different buses and solutions with different hygienic standard. This flexibility helps to satisfy different applications and markets Manual position adjustment is no longer convenient to automatic format adjustment with PSE. Thorsten Gut, Product Manager: “This prevents the machine operator making individual adjustments to the positions. It also reduces training costs and the workload for operating personnel as the new format is set ‘at the touch of a button’ rather than by a manual intervention, that requires instruction. This is critical as these plants are in operation around the world in countries with widely differing levels of training and education.”

68

The plant construction specialist Krones AG is well known for its turnkey plants and systems covering every aspect of bottling. And for its comprehensive world-wide service. Rudolf Fiegler, Head of Product Management for Inspection Technology at Krones: “Today, it is more important than ever that plants are highly available and standstills can be prevented in advance – both through on-site and remote maintenance. The PSE positioning systems we use constantly monitor themselves – in other words, they offer condition monitoring. This enables us to perform maintenance before problems arise (e.g. if a spindle becomes dirty) and significantly improves the availability of the plant.” www.halstrup-walcher.com

UNIFILL, as an Italian company, can boast an important tradition. The “myth” of Made in Italy is still alive, but it must be fed by constant research as it risks becoming a legend for posterity. We shouldn’t underestimate our foreign competitors. Since we are not the only ones making quality products, we must optimise our business models as much as possible and constantly invest in research to make reliable, quality, high-performance and competitive

AUTOMATED PRINT AND APPLY, A MATTER OF CHOICE

S

electing an automated print and apply system can be a daunting task, especially when it’s a company’s first foray into automated labelling. As the name implies, the print engine is the key component of the whole system and its choice should not be taken lightly. The usual selection process revolves around specific aspects: already owned models, printing speed, Direct Thermal Vs Thermal Transfer, resolution etc... But that’s limiting, not to say that is a mistake; there are other factors, often overlooked, that should be seriously considered during the evaluation process. Serviceability Just like a vehicle engine, there are many elements of the print engine that require scheduled cleaning, maintenance and, sometimes, replacement; components such as the thermal print head or the platen roller. If these items are difficult to replace, or if areas of the printer are not readily accessible for cleaning, the result can be defective printing, frustrated users and production line downtime. Sometimes a more in-depth service work is required, being this the case it’s fundamental the print engine can be easily removed and put back in place as fast as possible. This removable print engines, often referred to as an “OEM print engine”, provide two important benefits: ease of access, ease of replace. To ensure service can be done in a timely manner, it’s important for key internal components to be simply accessible and that most of them can be reached without the need to disassemble other areas of the printer. Ask your technical personnel for their experience with different print engine models. We did so. That’s why SATO specialised itself in OEM engines and our modules are the best in class when it comes to changing a print head without tools or accessing the PCB for maintenance. Adaptability Print engines are vastly different “animals”

76

when compared to traditional desktop label printers. The latter generally see either relatively low volume label production or bursts followed by long periods of idle time. Also, minor detail, they are generally in an office or other protected environment. Print and apply engines, on the other hand, see long periods of continuous production - up to 24 hours a day, seven days a week – directly in the production environment. With this level of rigorous use, it’s critically important for the selected print engine to have a fully committed design, development and support team in place as well as a long standing history of success and reliability in the market. SATO not only can offer that, 80 years in the business speak for themselves, but it’s also capable of offering printers with both the smarts

and the capabilities of a desktop model and the resistance of a print engine. A partner of us was working with Arcelor Mittal and they needed a print engine capable of working in an environment with a temperature variating between 0°C and -40°C. Although we had better performances than competitors, we were still facing one technical challenge: the printer had to be capable of supporting a Zebra emulation inside a SAP system. Long story short: after some testing, turned out that the CL4NX series was perfectly capable of supporting the ZPL emulation and adapting to itself to the harsh environment. All thanks to the AEP suite, an AI platform residing inside SATO printers. Conclusion Technical specifications are just the first step of the selection process; just looking at the datasheet, or even worse making a choice based on the matching between your current desktop fleet and the new print engines can be detrimental for the whole production plant. Adding the above criteria to the selection process is guaranteed to help companies choose a print engine that meets not only the technical requirements of the application but also the operational needs of the organization and the capabilities of its personnel. SYNTEGON ADDS NEW SIGPACK TTMD CARTONER WITH INTEGRATED DELTA ROBOTS TO ITS PORTFOLIO

S

yntegon has expanded its secondary packaging portfolio with a machine for even more flexibility: the Sigpack TTMD combines core technologies of the TTM platform with one or more seamlessly integrated Delta robot cells – hence the D in the product name. The robotic solution’s camera-based vision control system detects products on the infeed belt. The delta robots pick single or multiple products arriving in random order and reliably place them in cartons, trays or other containers according to specifications. To enable additonal packaging flexiblity, the new topload cartoner can also simultaneously pack different products from several infeed processes. The Sigpack TTMD uses the proven tool-less format changeover concept from the TTM platform, enabling a vertical restart after each format change. “Since its launch ten years ago, the TTM platform for integrated topload cartoners has proven its worth at manufacturing companies all over the world and has been continuously developed further. Our customers are especially impressed by its high reliability and flexibility. Thanks to the integrated Delta robots, even more product and pack style variations are now possible,” says Michael Haas, product manager for secondary packaging at Syntegon.

Syntegon’s newest cartoner, Sigpack TTMD, combines core components of the TTM platform with one or more seamlessly integrated Delta robot cells – this allows flexible packaging of different products.

Modular integration of Delta robot cells The highlight of the Sigpack TTMD is its carton loading by seamlessly integrated Delta robots. Each cartoning machine can be equipped with one or more Delta robot cells. A camera-based vision system detects the position of the individual products on the infeed belt. The pick rate of the delta robots depends much on the product. Typically it’s between 60 and 90 products per minute, and can go up to as many as 120 products per minute. Following the single- or multi-pick process, the

• Integrated Delta robots for more flexibility in product feeding • Processing of different products from several processes • Flexible product presentation thanks to flat or on-edge carton loading • Patented tool-less format changeover for vertical restart robotic arms pick the products from the belt and place them in the cartons either in a flat or on-edge position. The process is organized according to the counterflow principle: the cartons move in the opposite direction to the product. This reduces the reject rate and makes sure that each carton is filled correctly. The Delta robots can track on the infeed conveyor and the carton transport, which allows the products to be continuously loaded into the cartons. The core of the Sigpack TTMD consists of a TTM1 or TTM2 topload cartoner for forming and closing. The Sigpack TTMD has a maximum output rate of 150 cartons per minute. Flexible presentation at the point of sale Consumers ask for a wide selection of products, which is mirrored by a broad retail offering. The Sigpack TTMD cartoner increases presentation options at the point of sale: it offers the possibility of inserting the products either flat or on-edge into the carton. Since products from several process sources can be fed into the TTMD, a selection of different products, such as small bags containing different snacks, can be packed into one carton. Quality assurance thanks to end-to-end carton control Another core technology of the TTM platform is its full carton control, which is also used in the Sigpack TTMD. “Each carton is placed on a separate carton carrier and is actively controlled: from forming to loading to closing, the cartons are transported safely through the entire packaging process,” Haas says. Fast format changes and less rejects The Sigpack TTMD is easily accessible, easy to clean, and uses Syntegon’s patented tool-less format changeover concept.

Thanks to pre-set format rods, the settings are clear and sources of error can be minimized. A single operator is able to perform format changes independently and restart the machine within a very short time without having to readjust the format parts. Thanks to simple and fast changeover, the Sigpack TTMD provides a high overall equipment effectiveness. “The Sigpack TTMD expands our portfolio by a cartoning machine that uses the proven core technologies of the TTM platform, while the integrated Delta robots increase the range of products and pack styles. We are pleased that we have already been able to sell the first Sigpack TTMD and further inquiries are already being processed,” Haas underlines. www.syntegon.com The Sigpack TTMD cartoner offers the possibility of inserting the products either flat or on-edge into the carton – this enhances presentation options at the point of sale.

n a complete line for the packaging of cheese slices, on the loading machine, CAMA Group installed plastic grippers made with piGRIP® suction cups, approved for food contact, combined with Piab’s high-efficiency COAX® vacuum generators. The process is characterized by an extremely high number of formats that can be managed: ten product formats and about fifteen box formats, with many different possible combinations. We are therefore talking about over 100 formats. With multiple formats (box plus cheese slice packs), including heavy ones weighing up to 1 kg. The first need was therefore to minimize the substitution of the gripping unit due to the format changes. CAMA Group has there84

fore developed two types of gripper, with which it can handle all formats of cheese slices: one with 2 and one with 3 gripping units. Each unit consists of 4 suction cups and 4 vacuum generators and takes one pack of cheese slices at a time. Another critical element of the process is the high speed with the consequent risk of damage to the flow pack and the possible creation of wrinkles on the product. “We were looking for FDA-approved suction cups - which not all suppliers can provide - that would allow us to handle different formats, at high process speeds, without ruining products,” said Massimo Monguzzi, R&D Manager at CAMA, in charge of the project. “With Piab we went for a sure thing. We carried out viability tests with the assistance of technicians from the Italian division

and developed a gripping solution that is characterized by flexibility. Since each suction cup is combined with a single vacuum generator, we can choose to run only some of the four suction cups on each gripper. This all results in savings in compressed air and electricity consumption. Before choosing Piab vacuum generators, we also tested electric side channel pumps. These did not work because they have a very long response time, it is difficult to regulate the vacuum and finally, they can

PIAB-PACKAGING INTERNA.indd 4

cause damage to the products, resulting in high production waste. We, therefore, turned to Piab’s COAX® technology, which allows the vacuum generator to be installed close to the gripping point, solving all our problems. As for the suction cups, we chose Piab’s piGRIP® with lip for bags, installing four suction cups with a diameter of 34 mm for each gripper unit. This solution proved to be the optimal solution for our process because it offers a secure grip but leaves no marks on the packages.

23/03/21 09:57

case study

piGRIP® is a unique, configurable suction pad concept with individually optimized parts for gripping, lifting, and level compensation. Handling small bags in cartons is the specialty of the piGRIP® suction cups from Piab, which feature particularly soft lips that grip different package surfaces. The piGRIP® suction pads enable fast and safe handling, facilitating the automation of fast processes. Piab’s COAX® vacuum generation technology minimizes energy consumption while offering a safe and fast grip due to its high initial flow rate. COAX® ejectors deliver three times the flow rate of a conventional vacuum ejector with the same air consumption, resulting in up to two times the speed.

Founded in 1981, CAMA Group is an international leader in the design and production of complete high-tech secondary packaging systems for important multinational groups in both the food and non-food markets. CAMA Group annually invests 5% of its profits in Research and Development to offer its customers innovative solutions with a high degree of customization. Digitization is part of the company’s DNA. CAMA Group produces smart and responsive machines, ready for data analysis, which allow realizing virtual Factory Acceptance Tests through video conference calls (Live FAT). All this is fundamental to face the emergency related to covid. CAMA Group staff (200 people), is composed of a team of highly specialized engineers and technicians, committed to the company philosophy of “total quality process system”. CAMA Group works in close collaboration with a network of qualified suppliers, identified as C.S.P (Cama Selected Partners) - including Piab Italia - whose performance is constantly monitored and controlled in the application of the company’s solid and stringent quality control procedures.

The pump unit can deliver high performance even with low or fluctuating supply pressure. This was demonstrated in independent comparative tests conducted by the “Fraunhofer Institute for Machine Tools and Forming Technology IWU” in Dresden. These tests showed that Piab ejectors require significantly less compressed air to achieve the same result as ejectors from other suppliers. Consequently, their use reduces the cost of compressed air supply and thus the total cost of production. We are gratefully looking back to the beginning, where in 1970 Mr. Aniceto Canamasas, began his career, with great vision, which has allowed us to be today`s global leading company in the cosmetic sector. For Faca Packaging this year, despite the challenges, is an important and remarkable year as we are celebrating the 50th anniversary. In the past 50 years, there have been many remarkable events. We have come through good times and challenging situations. Faca Packaging is the best example that, even though we are facing this current global situation, we continue being a leading position in the highend and luxury sector of the cosmetic packaging industry. In addition to this celebration, it is also a special year with regard to the development of our molds. Since this year, we add the mold number 3000 to our own workshop and mold manufacturing, which demonstrates the constant investment in Research and Development in injection and blow-molding to innovate our products. At present, we find ourselves in a situation in which new markets demand a change in seeking sustainable solutions, and Faca Packaging is leading the way in this field. New technologies This year Faca Packaging has launched its most representative model, the T22 – version refill jar, which has been the subject of constant imitations in the last 20 years. Right now it has a refillable goblet, as well as the possibility of manufacturing its recyclable and recycled materials. In addition, we have launched an authentic and unique airless jar on the market to preserve natural creams.

Sustainability This year has also been very special for Faca Packaging since we are in the continuous process of updating and further developing the machinery. Strong investments have been made in state-of-the-art machinery that is more sustainable and with lower consumption levels, both in the injection process, with the acquisition of heavy-duty machinery to allow multi-cavity molds in decoration, as well as in the assembly by cutting edge machinery such as using ultra-high-speed artificial vision cameras for quality control. Since 2019, our company uses 100% renewable energy in the three factories, the Injection mold factory, as well as its offices, thus continuing with the commitment to a sustainable environment. The entire electricity consumption comes from fully renewable energy. In addition to this, we cannot forget the most important pillars that Faca Packaging has always characterized: R&D, design, exclusivity, and quality. We continue with the purpose of manufacturing 100% cleanroom. We have the approval of ISO – 9001 certification and the current development of ISO-14001.

Value Added Our product has two important factors: The first one is the technical factor, which must guarantee the sealing and the properties of the cream, which are the functional elements on which the packaging design must be based. The second factor is aesthetics, where essential aspects such as design, decoration, and finishes intervene. Our extensive knowledge of these 50 years has allowed us to achieve that aesthetic, technological, and functional challenge is met in an exceptional way. We maintain the philosophy of launching between 4 and 5 models per year, as well as increasing our list of patents that accumulates more than 300 until now. We are very proud to be able to turn 50 in these times, and obviously thank all our clients for the trust they have placed in us. www.facapackaging.com

FIRST COMPOSTABLE ELECTROSTATIC DISSIPATING ANTI-CORROSION FILM IN THE WORLD! Breakthrough Packaging Technology for Electronics Industry

E

coCortec® is pleased to announce the world’s first Eco-Corr Film® ESD - biodegradable, compostable static dissipative films and bags powered by “Nano” VpCI®. This latest film technology is targeted mainly for electronics, telecommunications, packaging, and electric car industries seeking environmentally friendly packaging solutions.

ble and will not break down prematurely until disposed of in a proper composting environment. FEATURES •C ontains Vapor phase Corrosion Inhibitors (VpCI®) to protect void spaces and recessed areas •C ontains permanent anti-static agent

In anticipation of new EU regulations penalizing sales of non-recyclable plastic packaging materials, EcoCortec® is offering revolutionary, commercially compostable alternative to conventional polyethylene electrostatic dissipating (ESD) films. Eco-Corr Film® ESD products are high performance anti-static, corrosion inhibiting films and bags intended for disposal in a commercial composting environment. They are designed for use in the protection of static sensitive multi-metal items such as electronics. The film contains permanent anti-static properties to immediately reduce or eliminate static buildup as long as the films or bags are in use, independent of the presence of humidity. Eco-Corr Film® ESD forms a molecular corrosion inhibiting layer on metal substrates and does not interfere with the physical or chemical properties of electronic components. The film and bags replace conventional rust preventatives such as oils and desiccants and allow the film to be used immediately without cleaning or degreasing. EcoCorr Film® is commercially compostable, meaning that when the film is placed in a typical commercial composting environment it will disintegrate within months. The exact time is dependent upon the conditions and activity of the disposal environment (temperature, soil quality, activity of microorganisms). Eco-Corr Film® ESD is shelf sta96

strict conditions for transport in sea containers. Quality control did not show any damage or traces of corrosion on the components wrapped in Eco-Corr Film® upon arrival in India. In order to test if the film were able to be composted according to plan, the staff built compost bins near the plant. After six months, the foils had largely disintegrated in the compost bins, helping them to eliminate plastic waste. Eco-Corr Film®successfully replaces conventional plastic films they used previously and provides the same effective corrosion protection. Composted packaging material will be used as soil improver at the plant’s logistics park. Manufacturer was able to cut the amount of conventional plastic packaging in half thus eliminating a significant amount of plastic waste (as much as 500 kg [1102 lbs] per month). www.cortecvci.com

FINAT Label Competition 2020: Casting out the net for quality

T

YOUR PACKAGING INSIDER

he 2020 FINAT Label Awards Ceremony, for the first time ever, broadcasted live on Thursday, 26 November, 16.00 CET from the FINAT premises in The Hague, revealed the winners of the 2020 FINAT Label Competition. Why ‘casting out the net’ heading? Because The Best in Show award and the winner of the Non-Adhesive Group was outstanding in that it included the tactile effect of a fishing net which was produced by applying a clear tactile varnish over the printed image of the net giving a feeling of realism to this sleeve. The entry submitted by IPE Industria Gráfica SLU, Spain showed just how important very accurate registration is to the finished quality of the label. High quality flexo printing of both the fishes and the net made the design stand out amongst all the group winners. The tactile fishing net allows customers to experience the feel of the net whilst enjoying the white wine. The blue lighthouse adds further interest and also acts as an automatic bottle orientation device in the production process. This year, FINAT received 264 entries from 44 companies representing 23 countries. In addition to the 39 Category and Group winners, 93 Highly Commended certificates were distributed. The top country for entries was France with 52 entries, Turkey was in second place with 35 and the USA with 26. The number of entries in each class was again led by Wines (59), Alcoholic Drinks (29), Cosmetics (27) and Sets of labels (21) closely followed by Self-Promotional labels. The number of entries in the Marketing Group which included digital technology was slightly lower (42%). Group winners 100

The group awards are organised as usual into the following five main groups which includes Marketing/ End-uses, Printing Processes, Non-Adhesive Applications, Innovation and Electronic Printing and Digital Printing. The winner in the Marketing/-Uses Group was Germark S.A., Spain for 1580 Cap Andritxol Cabernet Sauvignon. A fine example of the combination of four colour digital printing with a silk screen varnish giving an embossed effect to the label. The use of a rough textured paper added to the depth of the label and an illustration of a historical building gave the label a feeling of longevity. The winner in the Printing Processes Group was Çiftsan Label and Packaging Company, Turkey for Doxa Life Men Shampoo. A lot going on in this five colour label. Matt black lamination contrasted nicely with the silver hot foil hologram branding. A partial screen lacquer gave a nice tactile effect in the lower half of the label. Well printed with several techniques crammed into one label. The Winner in the Innovation Group was Kimoha Entrepreneurs FZCO, United Arab Emirates for Examination Label. A novel but simple concept designed to be used under examination conditions where the identity of the candidate is hidden from the marking examiner. The dense black layer prevents revealing the identity of the candidate until the final marking is completed. Printed using flexography in three colours this label has a very practical security application. The winner in the Digital Printing Group was Etiketten CARINI GmbH, Austria for Amstutz Apfel Edelbrand. A deceptively simple label with high visual impact. Printed using digital technology in four colours with sculpted hot foil on the apple and varnish on the lettering gave an embossed effect which added to the attractiveness of the label. The use of a textured paper substrate gave added depth to the background of the label. This year, the Judges Award for technical merit was given to Multi-Color Corporation Bingen, Germany for Kyburg Riesling Trocken. The reason this attracted the judge’s attention is the fact that no ink was used in its production, only hot foiling and embossing. The label is made in three steps, the illustration was foiled in gold with nanostructure effects, black foil is used with prism embossing for the castle and lettering, and a transparent foil is used to emboss the shield and sun. Impressive indeed.

Thanks to its high balancing quality and the rotationally symmetrical design with a low moment of inertia, the new EWS can now be used at up to 57,000 rpm. It is still available in 6 sizes, but now for an higher torque range of up to 700 Nm, with a bore diameter between 5 and 60 mm. A specially designed conical clamping ring hub is used as a non-positive shaft-hub connection. At the

105

specified tightening torques, the conical ring is pulled against the cone hub in a ‘block stop’. The initial gap size is thus reduced to zero, which prevents the conical ring from tilting or overloading. The hubs and bellows of the new ENEMAC EWS coupling are joined in a special micro-plasma welding process, which makes the connection absolutely permanent and the transmission torque of each individual bellows layer is safely transferred to the hub. The drive element offers optimal backlash-free use in the temperature range from 233 K to 473 K. www.enemac.de

GREINER PACKAGING Partners with SABIC to create first bouillon packaging made from circular polymer for Unilever

hese days, plastic packaging manufacturers are faced with ever increasing demands to incorporate more sustainable and more recycled materials, such as r-PP. For the first time, Greiner Packaging has now teamed up with global petrochemical leader SABIC and brand owner Unilever in a pilot project to produce tubs and lids for KnorrTM bouillon powder that are made from 100 percent certified circular PP from postconsumer plastic material. The new solution is already on the market.

new packaging is exactly the same, and the quality is likewise as high as ever. The difference is that it is made using recycled plastic, making it much more sustainable and environmentally friendly. Nothing has changed from the consumer’s perspective, in other words, and they can still simply remove the cardboard sleeve from the actual tub when the packaging is empty before dis-

Kremsmünster, Austria, December 2020. Greiner Packaging has already been testing various recycled materials for some time to determine their suitability for the production of its cardboard-plastic combinations. Now, the company has selected certified circular polypropylene from SABIC’s TRUCIRCLE™ portfolio to realize a test project for Unilever. SABIC’s material uses post-consumer mixed plastic as feedstock which is broken down into its molecular building blocks, to create virgin plastics which are then used to produce these new recyclable tubs and lids. The goal is to produce about 1 million Knorr™ bouillon powder packages for Unilever from 100 percent circular polymer. As the availability of circular polymers will grow in the future, the number of circular tubs will grow alongside. “By producing some of the tubs from certified circular polypropylene, we want to set a new standard on the market together with our partners and demonstrate what is possible with recycled materials in the food segment. We also want to keep pushing forward with this development. Here at Greiner Packaging, we are not only focusing on certified recycled PP – we are also working on our first projects and tests with mechanically recycled PS,” explains Jens Krause, Sales Director at the Swiss Greiner Packaging site in Diepoldsau. No compromises in quality & performance KnorrTM bouillon powder has now been marketed in the same cardboard-plastic combination for many years. posing of the two components as usual. “Our goal is to continue making our packaging more environmentally friendly together with partners like Greiner Packaging and SABIC – especially in the food segment – without consumers having to lower their standards in terms of design, performance, quality, user friendliness, and food safety. We are now testing this using material produced from 100 percent circular polymer, with the goal of expanding across our portfolio by 2025,” says Mike Ross, Senior Packaging Manager at Unilever. Advanced recycling: an opportunity for the future The certified circular PP polymer from SABIC’s TRUCIRCLE™ portfolio is produced through the feedstock recycling of used and mixed plastic that could otherwise be destined for incineration or landfill. Difficult to recycle used plastic is broken down and taken back to the

molecular level by heating it at a high temperature in an oxygen-free environment, producing pyrolysis oil. The pyrolysis oil then enters SABIC’s production chain just like fossil-based feedstock to deliver new materials in compliance with strict quality requirements, such as the hygiene standards for food packaging. The resulting PP polymer is verified and authenticated under the International Sustainability and Carbon Certification (ISCC PLUS) scheme, which uses a mass balance approach. Greiner Packaging sees chemical recycling as an ideal supplement to mechanical recycling. Greiner Packaging International GmbH The new KnorrTM bouillon powder packaging is made from certified circular version of SABIC® FLOWPACT PP impact copolymer that is phthalate-free, safe for food contact while offering robust performance for high stackability and easy processing. The ISCC PLUS accredited material is a drop-in solution for replacing fossil-based plastics in the packaging industry without compromising product purity and food safety. K3®-F packaging: the perfect design solution KnorrTM bouillon powder comes in K3®-F packaging, which is supplied to Unilever as separate plastic tubs and folded cardboard sleeves. The sleeves are unfolded by a machine and slipped over the tubs directly before filling at the company. This process is especially suitable for global brand manufacturers like Unilever who offer their product in various markets or under different brands and therefore work with a wide range of decoration solutions. This gives them a high degree of flexibility in terms of the design and keeps stocks to a minimum. Plus, the packaging is perfectly stackable, which saves space during transport, as well as making this process more sustainable. The packaging solution is ideal for powdered foods, cereals, pet food as well as various non-food applications. Once empty, the consumer can easily remove the cardboard sleeve and dispose of the two packaging components separately. Alternatively, the resealable and dishwasher-safe tubs can also be used to store foods once the original product has been consumed – either at home or for day-to-day use in the food service industry. HOW KUCHENMEISTER ENSURES PRODUCT SAFETY

K

uchenmeister GmbH has been producing delicious baked goods and confectionery specialities for over 130 years. The mediumsized, family-owned company with its headquarters in Soest is the market leader for ready-to-serve cakes in Germany as well as the international market leader for the German specialities, Baumkuchen and Christmas Stollen. For more than 20 years, the industrial bakery has relied on product inspection solutions from Mettler-Toledo. ‘Baking is our passion’ is the motto used by Kuchenmeister with its 1000 or so employees, who produce more than 90,000 tonnes of cakes a year, which are distributed worldwide both under the company’s own brand ‘Kuchenmeister’ as well as food retailer brands. The company, which is certified at IFS Higher Level, maintains ten production lines in three-shift operation at its main factory. Mettler-Toledo’s product inspection equipment is used for foreign body detection and product conformity along the entire production line, from incoming goods through processing to checking packaged products. X-ray inspection for incoming goods Kuchenmeister is committed to minimizing risks to consumer and product safety and, when in doubt, always errs on the side of caution. For example, the company sources pre-washed raisins for use in its Christmas Stollen, but subjects these to cleaning again prior to processing and then checks them for foreign bodies using x-ray inspection. This is because, with natural products, there is sometimes a danger that foreign objects, such as small stones, can get into the crop during the harvesting 108

process and cannot be completely removed with 100% certainty during the washing processes. X-ray inspection is the method of choice here for reliably detecting foreign bodies such as stones, glass, rubber, metal and high-density plastics. “By checking incoming goods for foreign bodies, we simultaneously minimise the risk of small stones or metal parts causing damage to production machines and resulting in downtime further down the line,” explains Thomas Engel, Head of Quality Management at Kuchenmeister. Feedback control ensures product quality The ingredients inspected in goods-inwards are processed into various products such as stollen, croissants or pound cakes and baked. Dynamic checkweighers check whether the cake moulds are filled with the intended amount of batter. Thomas Engel explains, “The right amount of batter is not only an important factor in achieving the correct final weight. It is also a central quality parameter for ensuring the optimum level of cooking and browning.” Dynamic checkweighers therefore continuously optimize the filling process by means of fully automa-ted feedback control. If the checkweighers detect a tendency to overfill or underfill, they automatically trigger a reduction or increase in the volume of batter at the filling station. In this way it is possible to effectively avoid costly product waste caused by overfilling as well as ensure compliance with regulations by eliminating underfill. Seamless final inspection X-ray inspection systems and metal detectors at critical control points (CCPs) carry out checks for foreign objects before the baked goods are shipped. The individual product and its ingredients as well as the type of packaging determine which technologies are used. For homogeneous products such as pastry cases or croissants, the company relies on metal detection technology. This detects foreign bodies from ferrous

CASE STUDY METTLER TOLEDO.indd 4

12/04/21 13:23

metals such as chromium, non-ferrous metals such as brass and aluminium but also magnetic and nonmagnetic stainless steel.

Foil packaging containing aluminium has become significantly more important in baked goods in recent years.

In the case of croissants, foreign bodies are detected by means of a free-fall metal detector integrated into the vertical packaging line. The freshly baked goods fall from above, through the metal detector, are checked and land directly in the sales packaging. Foreign bodies in products such as the traditional German ring cake, Gugelhupf, as well as most pound cakes, are detected using x-ray inspection systems. These have a horizontal conveyor belt and inspect up to 3000 units/hour.

It is well suited to baked goods such as pound cakes, as hardly any moisture is able to escape. The cake does not dry out, is longer lasting and protected from aroma exchange in virtually airtight packaging. For foreign body detection this presents new challenges: metal detectors are pushed to their limits when it comes to distinguishing metallic foreign bodies from the metal-containing packaging. Unlike x-ray inspection systems where packaging containing aluminium does not affect the accuracy of detection, these systems can look through the aluminium foil and detect foreign bodies with a higher density than the product.

Contaminated products are removed from the production line by means of a pusher reject device. “In order to best ensure product safety for our customers, we use x-ray inspection systems on the lines where the product or packaging variant requires it,” says Engel.

Case study are top priorities for the company in ensuring it is able both to produce its own-branded products and deliver its food retailer branded products. Thomas Engel refers to the production of croissants as an example. “We bake about 33,000 croissants per hour. It is easy to see what damage can be caused by several hours of downtime on a production line. Not to mention possible penalties if we are unable to deliver our food retailer brands on time. To put it bluntly, we cannot afford downtime of the production line due to a defective inspection device. That is why we have a Comprehensive Care Service Contract in place with Mettler-Toledo. This not only covers the costs associated with labour and spare parts, but also includes regular maintenance and cleaning measures as well as functional tests including, in particular, the exact scheduling of maintenance measures. The service intervals agreed in the Comprehensive Care Service mean that the baked goods manufacturer is able to avoid maintenance-related production losses. Thomas Engel explains, “If a seasonal product changes, for example our Christmas stollen, this means that the line must be customised and adapted to suit the new product. As the production line already has to be at a standstill for this to occur, we use this opportunity to have the necessary service and maintenance work carried out in accordance with the schedule.” In addition to its own technicians and the Comprehensive Care Contract, Kuchenmeister also maintains its own spare parts warehouse, which ensures fast in-house repair times in the case of line failures. Toothed belts, drive and guide rollers as well as infeed and outfeed belts are stored at the Kuchenmeister site. Operators, service and maintenance staff as well as quality managers are trained regularly by Mettler-Toledo to ensure they are able to optimally operate and maintain the equipment. In this way, Kuchenmeister has been able to increase its overall system effectiveness and simplify the provision of evidence as part of its auditing procedures. Long-established single-source strategy Kuchenmeister has been putting its trust in Mettler-Toledo’s production inspection technology for more than two decades. “Our philosophy is to rely on a single-source strategy,” says Thomas Engel. “We have one contact person for our product inspection technology and can coordinate everything – be it service and maintenance

CASE STUDY METTLER TOLEDO.indd 6

YOUR PACKAGING INSIDER

appointments or modernisation measures – via that one contact person. Since we are completely satisfied with how this cooperation has worked until now, we see no reason to deviate from this philosophy. By the way, we apply this strategy to compressors, for example, and to other areas as well.” Thomas Engel has been impressed by the longevity and reliability of the equipment: “The oldest Mettler-Toledo product inspection device that we use here, a dynamic GARVENS checkweigher, has been running for 20 years. However, our goal is not to achieve the record for age or endurance. So far, we have had no reason to replace the device at this station. Normally, we will replace and modernise our inventory of inspection equipment whenever it requires additional functionality or when an increase of the overall equipment effectiveness of the line is required,” says Engel. Kuchenmeister always combines the installation of new inspection equipment with an introductory training for its operators by Mettler-Toledo. Twenty years of collaboration has given Kuchenmeister a comprehensive overview of the advances and developments in product inspection technology over the past two decades. “Much has happened, not only in terms of detection accuracy. This is reflected, for example, in the higher energy yield of today’s x-ray generators, the increasingly optimised hygienic design and their compact construction, requiring less floor space or in the 5-year warranty that Mettler-Toledo gives on new x-ray generators,” summarizes Thomas Engel and provides an example: “We recently placed a new combination device, consisting of a dynamic checkweigher and a metal detector, in the packaging line for children’s croissants. With this, we combine foreign body detection and weight checking in one compact, space saving device. Coupled with the easy-to-use touchscreen, the process security offering protecting us from operating errors, the quality of the documentation for inspection results and the ease of analysing these, I believe we have found an optimal solution on this line with Mettler-Toledo, and I could even extend the list to include all the advancements which have come about over the past twenty years”. UNCONVENTIONAL LABELLING SOLUTION FOR PIZZAS AND THE LIKE

A

utomatic labelling, highquality appearance, and large area for in-formation but still with an unobstructed view of the product - the full wrap labelling solution from MULTIVAC for pizzas and other flat food products fits the bill in every way. This solution is also sig-nificantly more cost-effective than traditional box packs. And it meets the increasing demands of the market as regards sustainabil-ity. Generally fresh or frozen pizzas, tortillas, pitta breads, quiches, tart bases and other flat products are packed in hinged trays, thermoformed packs, standard trays or simply in film. They are often packed using a preprinted film with top and bottom labels or a cardboard sleeve. In the

116

case of pizzas in particular, it is usual to pack them in a complete box. “Thinking outside the box” Full wrap labelling from MULTIVAC redefines the packaging and labelling of such products. The L 310 full wrap conveyor belt labeller is the ideal solution. This highly flexible model with its driven, extra-narrow transport conveyors makes the C labelling and D labelling of packs pos-sible at speeds up to 120 packs per minute. The label width is up to a maximum of 500 mm. The labeller can also be equipped with an inte-grated printer, as well as a zero downtime function and label/print monitoring for maximum output, efficiency and process reliability at even the highest throughput. High level of flexibility in terms of materials MULTIVAC offers a wide range of suitable label materials and adhesives, so that the packs can be labelled perfectly on the machine. In addition to PP and PET labels, the range also includes sustainable materials made of paper or from renewable sources. “By matching the label material to the packaging material, we can ensure that the constituent parts of the pack can be separated to meet the recycling require-

ments. Adhesives, which can be dissolved or washed off, enable the individual packaging components to be easily separated, so that they can then be directed to the particular recycling stream,” explains Michael Reffke, Product Man-ager at MULTIVAC Marking & Inspection. Another benefit: Thanks to the use of particularly light label material, the concept also contributes to improving the CO2 balance, since the transport weight of the packs is reduced along the entire supply chain to the consumer. “If full wrap labels are used instead of cardboard sleeves, the weight of the banderole can be halved,” adds Michael Reffke. “A full wrap label instead of a standard-size pizza box saves over 65 g of pack weight. Also not to be ignored for the producer are the sav-ings in terms of license charges for the collection and disposal or recy-cling of the retail packs.” New dimension of added value When compared with previous packaging concepts for pizzas and simi-lar products, full wrap labelling does not just win in terms of output and sustainability. When it comes

to appeal at the point of sale and the usa-ble area for promotion, this new and unconventional concept for such products outscores top and bottom labelling by far. It is also in no way inferior to cardboard sleeves, as well as being significantly more efficient than a complete box. It also offers consumers the benefit, that they can have a close look at the product before buying it. Attractive and sustainable Even where the lowest-cost material is used, this packaging concept is still highly impressive at the Unconventional solution forfeel, pizzas point of salelabelling with its high-quality look and since the print design, shape and type of material the like can be individual-ly adapted to the product and brand.

• Suitable for ambient, chilled, or frozen applications. • Exceptional transparency. • Excellent anti-fog capability. • Available with or without barrier. As well as satisfying the needs of supermarkets and consumers who are seeking more recycle-ready solutions, KM is helping to future-proof its food packaging. KM Packaging’s commercial director Graham Holding explained: “If you have a piece of flexible packaging that, for example, is a combination of paper, plastic, and aluminium foil, then that would be a really difficult thing to segregate and put into a recycling stream. “It is anticipated that the UK government’s Extended Packaging Producer responsibility regulations, due in 2023, will quite highly penalise packaging like this that is difficult to recycle.” The new PP lidding film is also designed for recycling around the world, with some countries already having well-developed recycling infrastructures for polyolefin (polyethylene and polypropylene) plastics. In the UK, front-of-store recycling facilities allow consumers to return polyolefin-based flexible packaging. A similar approach is taken in other markets. For example, Australia’s REDcycle initiative and, in South Africa, polyolefins are the largest plastic commodity recycled by weight. Therefore, putting a tray/film combination of polypropylene onto the market feeds into an already well-established recycling system.

And the new “Designing for a Circular Economy” guidelines from CEFLEX focus on polyolefin-based flexible packaging. This is due to the material making up an estimated 70-80% of the flexible packaging waste stream and because the ability to sort and mechanically recycle it is already proven at an industrial scale in Europe. KM Packaging’s main purpose is to “protect, present, preserve”. That is delivering the best packaging solutions by: • Protecting products throughout the entire process, from factory to table. • Presenting food in a way that is attractive, professional, and recognisable. • Preserving food and extending shelf-life across the food industry. Graham said: “The main goal of our packaging is to look after and protect food. We don’t compromise on that. But we’re also trying to make sure it’s designed for recyclability and, when appropriate, it’s thinner and lighter. These are big drivers in our product-development process.” The new polypropylene lidding film products follow KM’s recent launch of all-polyester (PET), weld-seal, monomaterial lidding films within its K Seal range. Both solutions are designed for recyclability and will allow customers to avoid putting multi-layer trays and films with different plastics combined into the market. www.kmpackaging.com

At KM Packaging, we engineer reliable packaging solutions for the produce, ambient, chilled and frozen convenience food markets as well as for confectionery and snacks. Offering one of the most comprehensive ranges of lidding films available on the global market today, we work closely with customers to find the right packaging solution to ensure their products are protected, presented, and preserved.

PET TO PET SIGNIFICANTLY INCREASES CAPACITIES FOR FOOD-GRADE RPET WITH NEW STARLINGER LINE

T

he Austrian recycling company installed another Starlinger bottle-to-bottle recycling system including SSP (solid state polycondensation) reactor at their production site in Müllendorf, Austria.

“It is also thanks to the new Starlinger pelletizing line that PET to PET is one of the most modern facilities in PET recycling worldwide. Since the foundation of the company we ensure that PET bottles in Austria are continuously recycled in a resource-saving way, contributing significantly to the circular economy in the country” comments PET to PET General Manager Christian Strasser on the capacity increase.

food industry confirm the extraordinary decontamination results of the Starlinger iV+ process. The installation of the 14 meters high Starlinger SSP reactor in an enclosure attached to the production hall at PET to PET’s recycling facility was captured on film: The spectacular scenes – partly shot from bird’s eye view with drones – can be watched in a video by clicking the following link: https://vimeo.com/502640873

PET to PET Recycling Österreich GmbH recycled around 1.13 billion PET bottles (equals more than 28,200 tons of PET material) in 2020, also due to the newly installed capacities. The company was able to increase throughput by 7.3 % despite the COVID-19 pandemic with subsequent lockdowns and the price decline for virgin PET resin. The recoSTAR PET 165 HC iV+ bottle-to-bottle recycling system is the second line from Starlinger in operation at PET to PET. It has a throughput of 1,800 kg/h and achieves excellent decontamination results. The produced regranulate can replace virgin PET at a rate of 100 %. “The high quality of the recyclate is especially important to us. The Austrian beverage industry is continually increasing the share of recycled content in new PET packaging. Some of the producers even use bottles made of 100 % secondary raw material”, Christian Strasser explains. Food-grade without compromise The solid state polycondensation in the viscoSTAR 180 SSP reactor at the end of the recycling process is decisive for decontamination. It restores the mechanical characteristics of the recycled PET and increases the intrinsic viscosity to the level of virgin material. The PET recyclate is now food-safe and can be used for food packaging such as beverage bottles. More than 50 positive EFSA opinions, the US FDA as well as numerous brand owners in the 128

PET-Recycling know-how from scratch “Our customers all over the world appreciate the fact that we have been building up our know-how on PET and bottle-to-bottle recycling in-house for more than 25 years and continue expanding it based on our experiences”, says Paul Niedl, Head of Sales at Starlinger recycling technology. “From extrusion to decontamination to refinement –

and here I mean food safety – of recycled PET we can provide substantial support to our customers in all areas. Especially concerning food-grade regranulate there is no compromise: the safe and hazard-free packaging of our foods has highest priority. The Starlinger decontamination process – which we also call super-cleaning process – creates a closed packaging loop where used PET bottles provide a valuable resource for safe and hygienic packaging.” About PET to PET Recyling Österreich GmbH With the PET recycling facility in Müllendorf the Austrian beverage industry meets the requirements of the Sustainability Agenda which was signed by the Austrian Federal Ministry of Agriculture, Forestry, Environment and Water Management, the Chamber of Economy, as well as representatives of the trade and waste industries. It aims, among other things, to establish targeted and ecological recycling of PET bottles in Austria. The recycling facility is operated by PET to PET Recycling Österreich GmbH, in which Coca-Cola HBC Austria GmbH, Egger Getränke GmbH & Co. OG, Rauch Fruchtsäfte GmbH & Co. OG, S. Spitz GmbH and Vöslauer Mineralwasser GmbH hold shares. At the PET to PET facility, the delivered PET bottles are screened and sorted by hand, and subsequently shredded and washed. Then, the currently most modern processing methods are applied: On two separate processing lines PET flakes and PET regranulate are produced, all in highest food-grade quality. Both types of recyclate are used in the production of new PET beverage bottles, depending on specific production requirements and aiming to achieve the highest possible share of recycled content. www.pet2pet.at

Focus on

T

PVC-free is the future

YOUR PACKAGING INSIDER

hree pioneers talk about what they have experienced in recent years in the area of metal vacuum twist-off seals featuring the PVC-free PROVALIN® sealing materials: Actega DS, developer of the PROVALIN® sealing materials, Pano, producer of the first PVC-free seals and Feinkost Dittmann, the first company to place glass jars with PROVALIN® on the market. Mr. Lassek (MD, Actega DS), looking back on recent years, how would you describe them? “They were very demanding years for us all. Back then, we offered what the market demanded, i.e. PVC-free alternatives. There was no question about the fact that PVC-free materials are better than materials containing PVC. The changeover involved investments on the part of the manufacturers of seals which were not only focused on health (plasticizers) and environmental (PVC) aspects – they were also obliged to guarantee the function of such seals. We have invested a lot in research and development and are continuing to do so. Developments on the market, particularly over the past three to five years, have shown that we have succeeded in gaining our customers’ confidence. Growth last year was >30%. This is also reflected in the processing plants available on the market which are capable of covering a capacity of almost 5 billion seals until the end of 2021.” Ms. Ochalek (Product Manager, PROVALIN®), what do you think are the reasons for changing over to PVC-free materials? “Consumer demands have changed a lot. People are living more healthily and more consciously. When the changeover to PROVALIN® began, the main focal point was the topic of migration. There was a general consensus that the plasticizers contained in PVC can migrate into fatty or greasy foods and be harmful to health. That alone was reason enough for the changeover. This was also compounded by the aspects of sustainability and environmental friendliness which are even more topical today than migration. People are now more responsible when it comes to health and the environment. When better alternatives are available, they like to avail of them.” Pano Verschluss GmbH already changed its production of Twist-Off® seals (TO) to become entirely PVC-free as early as 2018. Mr. Eberhardt (owner of Pano), what motivated you to take this brave step? “Full conversion to PVC-free with PROVALIN® enabled us to decommission all gas-powered kilns required for drying the liquid PVC compounds with a very high expenditure of energy. The sustainability performance speaks for itself: 70% energy savings mean 40% less CO2 during the manufacture of seals.” 130

YOUR PACKAGING INSIDER

Was that not 100%? “In our case, we can save 100% CO2 by using green electricity during the manufacture of our seals. But the basis is sustainable savings of 70% energy.” Your trademark is a blue ring. “Yes, that’s true. We can say that a blue ring always marks sustainability and the lid is free of harmful plasticizers. The blue PROVALIN® BLUESEAL® enables consumers to swiftly, unambiguously, and easily detect products which are PVC-free.” The market for PVC-free seals has developed rapidly in recent years. Mr. Stock (MD, Pano), how do you regard further market developments? “More than 35% of TO seals in Germany are already PVC-free today. For the future, we envisage a market share of 60-70% for PVC-free seals. In any case, seal manufacturers have already developed the requisite capacities for this.” Mr. Reichold (MD, Feinkost Dittmann), where the original focus was on oily contents, PVC-free seals can meanwhile be found in practically all areas of food. Do you think there are any restrictions to using PVC-free seals? “No, there are none at all. We have processed millions of PVCfree seals in recent years. It goes without saying that new beginnings are marked by gaining experience but we cannot report of any restrictions.” Would you have thought that the percentage of PVC-free seals would grow so strongly and would already account for the lion’s share in your company today? “We were convinced right from the start that the topic of migration could be comprehensively solved by PROVALIN®. What’s more, the issue of sustainability was already on the agenda at Feinkost Dittmann back then and it was simply a good fit for us. Meanwhile, it is the requirements on sustainability by the food retail trade that are driving the trend to become PVC-free. As a sustainable company, we can only welcome this trend.” The PVC-free sealing compound is not only available for Twist-Off® seals but also for so-called P/T seals (Press-on Twist-Off®). Ms. Ochalek, why were they developed and how long have they been on the market for? “Infants and small children require special protection and this also applies when it comes to food. Parents are extremely sensitive in this regard and take care to ensure that their little ones only receive the best. Therefore, it is practically a no-brainer to offer PVC-free alternatives in this area. Which we have been doing since 2016. The corresponding compound going by the name of ACTGreen® PROVALIN® has been available since 2020 and this compound is green to make it easier to identify.”Sustainability has become a key issue, including when it comes to packaging. Actega DS, Pano, and Feinkost Dittmann engaged with this topic at an early stage.

CHEMICALS BUSINESS Alcohol-based Dual Purpose Sanitizer: Continuing its expansion of product portfolio to fight Covid-19, UFlex launched dual purpose alcohol based hand sanitizer ‘FLEXGUARD-I’ that contains Isopropyl Alcohol IP75% V/V and complies with WHO guidelines. This skinfriendly sanitizer can be used to clean hands as well as surfaces and is being supplied via bulk distributors for commercial purpose.

Patent for New Process to Derive Epoxy Ester Resin - UFlex secured a patent for a new process to derive Epoxy Ester Resin following the provisions of the Patents Act, 1970. This is the first patent for Chemicals business ever in India and will ensure technical advancement in providing a process for resin preparation without the need for waste water treatment, a significant move in the direction of sustainability.

Solvent based PU Adhesive for Velcro Application – The vertical developed a solvent based two components PU adhesive that is specially designed to provide 134

Water-based Oxygen barrier Coating for Food Packaging Application: UFlex launched a water-based oxygen barrier coating ‘FLEXCOAT UF0008’ for food packaging to achieve oxygen barrier properties on BOPP and CPP films. This coating provides extended shelf life to food packed and is suitable for use in snack packaging segments like noodles, potato chips, cookies, etc.

HOLOGRAPHY BUSINESS Holographic Aluminium Lidding Foil for Pharma Industry: In order to arrest the counterfeiting threats in pharma sector, the vertical developed robust anticounterfeiting solution through holographic aluminium lidding foil commonly used for blister packs. The holographic foil has overt features which are easily recognizable to the end user. The foil also allows use of covert features on this solution lending authenticity to pharma company drugs.

Holographic Thermal Film for Books & Publication: The Publication Industry is one of the worst victims of counterfeiting where duplicators impinge sales by undercutting price and damage authentic brand reputa-

tion. In order to address publications’ concern, an eco-friendly transparent holographic thermal film was developed for lamination on book covers that besides protecting it from counterfeiting, also boosts the aesthetics with excellent gloss on book, enhances cover transparency and fosters good bond strength. Holographic Film for Ghee Packaging: Ghee is a part of daily consumption in every household and is highly prone to counterfeiting. In order to fight the menace of duplication, UFlex has developed a customised Holographic Film for outer carton packaging replacing the use of plain metalized film laminated cartons for a prominent ghee brand thereby helping differentiate pure ghee from the fakes. Anticounterfeiting features are engrained in this film’s design, such that it not just prevents it from counterfeiting but also offers a unique look to the carton and adds shelf impact. CYLINDERS BUSINESS Rotogravure Printing Cylinder for Watermark on Steel Sheets: UFlex manufactured watermark printing cylinders on steel sheets by its state-of-the-art laser engraving line making the company the first Indian manufacturer to achieve this feat. This process has been a challenge in the past as the pigments of steel sheet paint are substantially different in size and shape as compared to conventional gravure inks, therefore rotogravure printing on metal substrates was critical and that too with minimum depositions effect required for watermark. The customization of cell geometry (in the form of a hexagonal honey comb cell structure) of the rotogravure cylinder on direct laser engraving line is the task here as the pigments of the steel paint inks have a tendency to get stuck inside the cells of the engraved cylinder (cell filling). This

breakthrough will be beneficial for brands and will enhance the products’ image.
