I

n the field of engineering for the envelops of complex architectures, there exist a few Italian companies that, over the years, have been able to position themselves at the highest levels, collaborating with the most important architects in the world for the realisation of large-scale projects. These companies are the link between designer, customer and materials transformer, and translate the architects’ visionary designs and the clients’ ambitions of into something concrete and lasting.

In the engineering process of architectural projects, as well as in the production of structures and in their implementation, there is a strong focus on the characteristics of materials and their use, and the finish chosen – ça va sans dire – plays a strategic role. Nowadays, the range of finishes for architecture is so wide, high performing and emotional that only by talking with someone directly involved in this choice process, is it possible to understand criteria, trends and technological features.

Focchi, an Italian company based in Poggio Berni (RN) (ref. opening photo), has agreed to reveal what lies behind the implementation of world-renowned architects’ projects.

Queste aziende rappresentano il trait d’union tra progettista, committente e trasformatore dei materiali e traducono in qualcosa di concreto e duraturo i progetti visionari degli architetti e le ambizioni dei committenti.

Nel processo di ingegnerizzazione dei progetti architettonici, nella produzione delle strutture e nella loro messa in opera grande attenzione è posta sulle caratteristiche dei materiali e sul loro uso, e la finitura scelta gioca - ça va sans dire - un ruolo strategico.

Oggi la scelta delle finiture per architettura è talmente ampia, performante ed emozionale che solo parlando con chi si occupa direttamente di questo processo di scelta è possibile capire quali siano i criteri, le tendenze e i risvolti tecnologici.

Criteri di scelta

“The primary criterion for the selection of the powder coatings to be used for our projects is qualitative,” Martino Amoroso, Focchi’s Purchasing Manager (Fig. 1), says.

“The coating has to ensure excellent and durable quality of the finish, and most of all its structural adhesion: since we seal all our buildings with structural silicone, it is essential that the paints pass our stringent adhesion tests. As for all other requirements, all the basic ones are to be found in our specifications: minimum thickness of 60 μm for the coating and of 25 μm for the anodisation, service life of 60 years and 25-year colour degradation warranty. We work only with those suppliers of outdoor powder coatings that ensure the carrying out of stringent quality tests, especially concerning the structural adhesion. At the end of the selection process of each finish, three test cycles will have been carried out: those of the supplier, those of the applicator and finally ours.”

Is it not the colour, therefore, that makes a difference in the selection of a coating supplier.

“Virtually all paint manufacturers are able to provide the required colour, although there are 2 companies that invest more than others in special and metallic effects,” Martino Amoroso continues, “but only few are able to ensure a quality level adequate to meet the specifications of large-scale architectural projects.

We choose powder coatings that are both Qualicoat Class 1 and Class 2 approved, although the performance of some companies’ Class 1 coatings are similar to that of other companies’ Class 2 ones. On the other hand, we realise that it is almost impossible to meet some of the requirements contained in our specifications, such as the 25-year colour change warranty, and that asking for the impossible would be counterproductive, given that even the Qualicoat Class 3 standard does not reach this level. Therefore, we always try to find the best compromise, without forgetting that the price variable is a criterion to be always kept in mind in the choice of the finish, because it heavily affects the costs of realisation.”

“As for the pre-treatment, our specifications let the applicator freely chose the best technology,” Amoroso adds. “Nonetheless, we always rely on the same suppliers,

Per tutti gli altri requisiti, già nei capitolati troviamo i riferimenti base: spessore minimo di 60 μm per la verniciatura, e 25 μm per l’anodizzazione, durability life di 60 anni e garanzia di 25 anni del viraggio del colore. Noi collaboriamo solo con quei fornitori di vernici in polvere per esterni che garantiscono l’esecuzione di severi test di qualità, soprattutto relativi all’adesione strutturale. Alla fine del processo di definizione di ogni finitura, si saranno eseguiti ben tre cicli di prove: quelle del fornitore, quelle dell’applicatore e infine le nostre”.

Non è quindi il colore a fare la differenza nella scelta di un fornitore di vernici.

“Praticamente tutte le aziende produttrici di vernici sono in grado di fornire l’aspetto cromatico desiderato, per quanto ci siano aziende che investono più di altre negli effetti speciali e metallizzati – prosegue Martino Amoroso – ma poche sono quelle in grado di fornire le garanzie di qualità adatte a soddisfare i capitolati di progetti architettonici di grande respiro. Noi scegliamo vernici in polvere che soddisfano i requisiti Qualicoat sia di Classe 1 che di Classe 2, tuttavia le prestazioni Classe 1 delle vernici di alcune aziende si avvicinano alle prestazioni Classe 2 di altre. È pur vero che è quasi impossibile soddisfare alcuni dei requisiti contenuti nei nostri capitolati, ad esempio i 25 anni sul viraggio del colore, ma ci rendiamo conto che chiedere l’impossibile sarebbe controproducente, dal momento che nemmeno la Classe 3 Qualicoat arriva a questo livello.

Per cui cerchiamo sempre il miglior compromesso, senza dimenticare che la variabile del prezzo è un criterio da tenere sempre ben presente nella scelta della finitura, perché influisce in maniera pesante sui costi finali di realizzazione”.

“In materia di pretrattamento i nostri capitolati lasciano libero l’applicatore sulla scelta della miglior tecnologia – commenta Amoroso - tuttavia ci affidiamo sempre agli stessi

“We interact directly with the designer of the structures,” Maurizio Focchi, the company’s owner, says, “so we already know what we want, when we ask our suppliers for a product. Much also depends on who has drawn the specifications, since the English market poses very different requirements compared to the Italian one, in terms of finishing treatments.”

Molto dipende anche da chi ha fatto il capitolato di gara, se uno studio italiano o uno studio inglese, poiché il mercato inglese pone dei requisiti molto diversi ai trattamenti di finitura”.

Coating vs. anodising

“Today’s profiles market is equally divided between anodising and powder coating, and we believe that this trend will be confirmed in the 2013-2014 period,” Maurizio Focchi explains. “The trend is cyclical: every 4 or 5 years, it is reversed. We are now witnessing a revival of the anodic oxidation process, but until 2012 the market required the powder coating technology for 70-80% of projects, with peaks of 100%. Currently, we are carrying out two projects in the UK involving the use of the anodising technique: an office and retail building in King’s Cross Central and the Moorgate Exchange compound, in London: the finish chosen are, respectively, oxidised black and oxidised bronze.

On the other hand, the two projects that we are following in Italy, the Isozaki Citylife Tower in Milan and the Città del Sole compound in Rome, require the powder coating process. It is solely the client and, even before, the architect who chooses the surface treatment, assuming that the anodising world is extremely more complex: first of all, with this treatment there is no room for extrusion defects; secondly, only the silver oxidation is qualitatively superior to the use of paint, because it is a chemical attack and not a coating.

“Oggi il mercato dei profili si divide equamente tra ossidazione anodica e verniciatura a polveri e riteniamo che nel biennio 2013-2014 questa tendenza sia riconfermata - spiega Maurizio Focchi - l’andamento è ciclico: ogni 4 o 5 anni la tendenza si inverte. Oggi assistiamo a un ritorno pesante dell’ossidazione anodica, ma fino al 2012 abbiamo avuto un mercato che mediamente richiedeva la verniciatura a polvere per il 70-80% dei progetti, con picchi del 100%. Attualmente stiamo portando avanti due progetti in Gran Bretagna che prevedono l’impiego dell’anodizzazione: l’Edificio Direzionale di King’s Cross Central e il complesso di Moorgate Exchange di Londra: le finiture scelte sono, rispettivamente, un ossidato nero e un ossidato bronzo. I due progetti che stiamo invece seguendo in Italia, ossia la Torre Isozaki Citylife di Milano e la Città del Sole di Roma, prevedono la verniciatura a polveri. È unicamente la committenza e, ancor prima, l’architetto che sceglie su quale trattamento di superficie orientarsi, posto che il mondo dell’anodizzazione è estremamente più complicato: innanzitutto questo trattamento non “perdona” difetti di estrusione, in secondo luogo solo l’ossidazione argento è qualitativamente superiore alla verniciatura, poiché è un attacco chimico e non un rivestimento”.

FOCUS ON TECHNOLOGY Profili unici e irripetibili

The façade stretches over the skeleton of the building and “envelops” it. It is anchored to the base by hooking on the bearing stirrups in two points, like a huge Lego model.

“The engineering process starts with the design of the extrusion dies of profiles,” Martino Amoroso says. “Our work is project-based, not product-based, and therefore every project is unique and unrepeatable. The dies are stored for a couple of years, used in case of breakage or restoration, and finally eliminated; at any time and in any case, however, we can recreate the original die of a profile.

The non-repetitive nature of our profiles is the strong point of our business”. To date, the company has produced about 2000 dies, only 30 of which are reused with continuity: for each project, it can create up to 40-50 new dies. The King’s Cross building has required 63 different profiles.

The second stage includes the aluminium extrusion and the coating processes.

Many of the suppliers on which Focchi relies (including some of the biggest names in the aluminium industry, such as Metra, Viv Decoral and Pandolfo Alluminio) deal with both these technologies. The company uses about 400 tons/year of coated extruded profiles; it then treats and cuts the aluminium cells, but also assemblies the profiles with glass in-house.

“The architectural firm usually asks for a specific RAL colour, which we present to various companies,” Martino Amoroso explains. “In this way, we become an active part of the decision-making process: we already know what companies are able to produce samples that pass the tests required by us. In recent years, we have found a handful of loyal powder coating suppliers that always give us the highest quality results. One of them is the Austrian company Tiger Drylac, which has worked and will work with us for the two tallest towers ever built, that of Europarco (Fig. 2) and

In qualsiasi momento e per qualsiasi evenienza possiamo ricreare la matrice originale di un profilo. La non ripetitività dei nostri profili è il punto forte della nostra attività”. L’azienda ha realizzato ad oggi circa 2000 matrici di cui solo 30 sono riutilizzate con continuità: per ogni progetto si possono produrre anche 40-50 nuove matrici.

L’edificio di King’s Cross prevede 63 profili diversi.

In seconda battuta si procede con l’estrusione e la verniciatura. Molti dei fornitori cui si affida la Focchi (fra cui i grandi nomi del settore dell’alluminio: Metra, Viv Decoral, Pandolfo Alluminio) sono sia estrusori che verniciatori e l’azienda uti5 lizza circa 400 ton/anno di estrusi verniciati. Al proprio interno la Focchi lavora e taglia le cellule di alluminio, e procede all’assemblaggio dei profili con il vetro.

“Per la finitura solitamente lo studio di architettura chiede un RAL specifico che noi sottoponiamo a diverse aziende – spiega Martino Amoroso – è qui che diventiamo una componente attiva del processo decisionale: sappiamo già quali aziende sono in grado di produrre campioni che superano i test da noi richiesti. In questi anni abbiamo fidelizzato una manciata di fornitori di polveri in grado di darci la qualità massima. Uno di questi è l’austriaca Tiger Drylac che con noi ha collaborato e collaborerà per le due torri più alte mai realizzate, quella dell’Europarco (fig. 2) e la Isozaki di Milano, pronta per fine 2014. The connection of the elements in the two planes takes place at the four corners of the building through conical wedges.
