ndustry 4.0 is starting to make inroads into the world of industrial washing.

Systems that communicate with other machine tools in the production process to optimise production flows and with the operator to track the progress of each single piece.

Lines with programmable start-up so that production can start as soon as employees set foot in the plant.

Measuring instruments capable of controlling every single process parameter and communicating with machines and systems to ensure the absolute perfection of the technical cleaning results.

These are not the only interesting topics of this issue of ipcm®_ICT-Industrial Cleaning Technologies, nor are they the only ones emerging in the manufacturing industry.

The dichotomy between water-based and solvent-based washing is, for example, an obsolete issue: today, a company’s choice to adopt a washing system is motivated by the combination and calibration of a multitude of factors, all having a single goal, i.e. an efficient production in line with the quality demands of its customers and with the lowest possible environmental impact. Both worlds - “water” and “solvent” - can provide the appropriate answers to the above, including respect for the environment, each with its own specific characteristics, advantages and weaknesses.

In this setting ultrasound is becoming increasingly important: using this technology during washing really makes a difference in the final cleaning quality, especially when using “multi-frequency” generators in the true sense of the word, being able to modulate different frequencies depending on the physical variations of the washing cycle.

This and much more will be presented to the manufacturing industry in two international events bringing together the world of surface preparation and mechanical finishing: Deburring Expo in Karlsruhe, Germany on 10-12 October and parts2clean in Stuttgart, Germany on 24-26 October.

ICT will be present at both with this issue that you are about to read, on the front lines and on the lookout for industry innovations and trends.

La dicotomia tra lavaggio a base acquosa e a base solvente, ad esempio, è un approccio stantio e superato: oggi la scelta che un’azienda compie nell’adottare un sistema di lavaggio è motivata dalla combinazione e calibrazione di una moltitudine di fattori, con un unico obiettivo: avere una produzione efficiente, in linea con i requisiti di qualità posti dai propri clienti e il più possibile a basso impatto ambientale.

Entrambi i mondi – “acqua” e “solvente” –sono in grado di fornire le risposte adeguate a quanto sopra, incluso il rispetto dell’ambiente, ognuno con le proprie specificità, i propri vantaggi e i propri punti deboli.

In questo scenario si rivelano di importanza sempre più strategica gli ultrasuoni: impiegarli in una macchina di lavaggio fa davvero la differenza a livello qualitativo ai fini della pulizia finale, soprattutto quando si utilizzano generatori “multifrequenza” nel vero senso della parola, ossia in grado di modulare frequenze diverse a seconda delle variazioni fisiche del ciclo di lavaggio.

Questo e molto altro sarà a disposizione dell’industria manifatturiera in due manifestazioni internazionali che riuniscono il mondo della preparazione superficiale e della finitura meccanica: Deburring Expo, a Karlsruhe, Germania dal 10 al 12 ottobre e parts2clean a Stoccarda, Germania, dal 24 al 26 ottobre.

he previous Dürr Ecoclean will present itself under its new name Ecoclean and with its new appearance for the first time at parts2clean 2017 (Hall 3, Stand B31). The health & safety teams reviewed the proposed machine specification with Layton, identifying the ATEX approved design with vapour detection, flame detection, fire protection and suppression system and approved it for use in their standard manufacturing facility. External automated handling combined with the standard features of the system to allow for process and quality consistency with minimal operator intervention.

This particular machine was additionally fitted with a multi-station automated rotating load table protected by guarding and a fail-safe light curtain to ensure the safety of operators.

The system, like all those from Layton Technologies, has the advantage of being fully designed and manufactured by Layton Technologies who offer a full technical, process and engineering aftercare service, full 5-year warranty and planned maintenance support to ensure maximum future efficiency.

Over the term of the project Layton were approached by several other manufacturers with the same or similar lubrication issues and Layton have determined several alternative solutions using similar technology.

The team at Layton have been successful in identifying several new processes in order to overcome the issues with the Trike Sunset Date and other chemistry concerns, address any Health & Safety issues and also to fully automate previously completely manual processes.

Questa particolare macchina è stata inoltre dotata di una tavola di carico rotante automatico multi-stazione, protetta da una barriera fotoelettrica di sicurezza per garantire la sicurezza degli operatori. Il sistema, come tutti gli altri dell’azienda, ha il vantaggio di essere completamente progettato e fabbricato da Layton Technologies, che offre un servizio completo di assistenza tecnica, di processo e di ingegneria, una garanzia di cinque anni e un’agenda di manutenzione per garantire la massima efficienza futura.

Nel corso del progetto Layton è stato contattata da altri produttori con problemi di lubrificazione uguali o simili e Layton ha pensato a diverse soluzioni alternative utilizzando una tecnologia simile. In contrast, the Tergo™ High Performance Flux Remover is an innovative nonflammable cleaning chemistry designed for automated vapor degreasing systems. Its unique formulation helps companies clean PCBs faster and more thoroughly yet at a lower cost. It also can can be used as a light degreaser removing oils, grease, and light oxidation from finished surfaces.

The product is specifically engineered to clean difficult high-temperature solder pastes and flux residues, including water-soluble (OA) fluxes and removing stubborn white residues, from PCBs. Because the Tergo™ fluid is compatible with existing vapor degreasing equipment, it is an ideal replacement for many older chemistries being phased-out due to environmental, health, safety or economic pressures.

DIE WASHING SYSTEMS Impianti di lavaggio per stampi

ies play a fundamental role across the metalworking and mechanical engineering industry, involving a wide array of companies operating in broadly diversified sectors.

Because of their importance and the high cost of producing them, dies require routine maintenance, and accurate washing is a key step in preparation for later machining processes.

If washing a new die is useful but less critical, then washing a die during maintenance between one utilisation and the next is absolutely essential.

In fact, it is during the die change-over that sharpening, flattening and grinding take place; operations that become easier and can be better controlled when performed on a clean die.

Additionally, after this process and before the die is fitted onto the press, it must be washed again to remove grinding residues and the cutting fluids used.

Based on its 30-year experience in the surface treatment sector, Dollmar Meccanica has designed and produced a machine intended for die washing.

The system is fully automatic, as it is interlocked by a motorised carriage on which the dies – even large-sized with weights of several tonnes – are positioned.

The motorised carriage has the function of introducing the die into the washing chamber, where a series of automatic sprays perform washing of the piece on each side. A characteristic feature of this system, besides an adequate spraying pressure, is the filtration system regulated based on the volumes and contaminants involved.

After analysing the type of contaminants to be removed and the materials that compose the die, the Dollmar laboratory proceeds to formulate and test the detergents in a water solution best suited for the use on these systems, guaranteeing optimum washing results.

o stampo gioca un ruolo fondamentale nel panorama dell’industria manifatturiera metalmeccanica, coinvolgendo una platea molto estesa di aziende che operano in settori ampiamente diversificati.

Lo stampo, per la sua importanza e per l’alto costo di realizzazione, necessita di una manutenzione periodica e, un’adeguata operazione di lavaggio rappresenta un tassello strategico per le successive lavorazioni.

Se il lavaggio di uno stampo nuovo è utile ma meno determinante, il lavaggio dello stampo in fase di manutenzione tra un utilizzo e quello successivo è assolutamente indispensabile.

Infatti, è in occasione del cambio stampo che si effettuano le operazioni di affilatura - spianatura e rettifica – che diventano più agevoli e controllabili se effettuate su uno stampo pulito.

Inoltre, dopo tale lavorazione e prima del nuovo montaggio sulla pressa, lo stampo necessita di un nuovo lavaggio per l’asportazione dei residui di molatura e dei lubro-refrigeranti impiegati.

Sulla base della trentennale esperienza acquisita nel settore del trattamento di superfici, Dollmar Meccanica ha progettato e realizzato una macchina mirata al lavaggio degli stampi.

L’impianto è totalmente automatico, in quanto asservito da un carro motorizzato sul quale collocare stampi anche di notevoli dimensioni, con pesi di alcune tonnellate.

Il carro motorizzato ha la funzione di introdurre lo stampo nella camera di lavaggio, dove una serie di spruzzi automatici provvedono al lavaggio del pezzo da ogni lato. Caratteristica importante di questo impianto, oltre ad un’adeguata pressione di spruzzatura, è il sistema di filtrazione regolato in base ai volumi e ai contaminanti in gioco.

Una volta analizzati la tipologia degli inquinanti da asportare e i materiali che compongono lo stampo, il laboratorio Dollmar si occupa di formulare e testare i detergenti in soluzione acquosa maggiormente indicati per l’impiego su questi impianti, garantendo ottimi risultati di lavaggio.

Martin Walter’s generators are developed and manufactured in Germany (Fig. 1). They are equipped with the newest SMD technology, microprocessor control, and robust electrical components, specially designed for the daily use in industrial environments. Due to the low space requirement (19”), it is easily possible to integrate them into existing systems, such as various types of housings and tanks.

Within Martin Walter’s transducers range we can highlight the following two: - PUSHPULL® transducer: Rod-shaped highperformance transducer systems with two ultrasonic heads for a homogeneous sound field, independent of the resonator length. Available as 25 kHz, 30 kHz 40 kHz and 25/75 kHz units in the material optimally adjusted to specific applications.

- SINGLEPUSH transducer: it follows the attributes of his big brother, the PushPull® but offers only one active transducer and is made for special applications or special tank designs. The systems work with one highly efficient resonator head and offer impressive power output. The direction of the sonic radiation is the only difference between the SinglePush and the PushPull® system.

Beside the ultrasonic components and devices, Martin Walter manufactures the Powersonic cleaners, available as professional benchtop cleaners for the laboratory and many other environments (such as optical, medical and industrial), and as chamber with ultrasonic cleaning and rinsing tanks for industrial usage with wide range of frequency versions. ‹

Ragioni economiche ed ambientali spingono di continuo l’industria ad aumentare la vita di servizio di macchinari e componenti, conferendo alle loro superfici proprietà ottimizzate. Ad esempio, con la tecnologia del thermal spray si possono applicare rivestimenti altamente resistenti all’usura e alla corrosione senza modificare le caratteristiche del materiale di base del componente.

Naturalmente, uno dei requisiti essenziali affinché il rivestimento sia duraturo, di qualità ed efficace è il grado di pulizia della superficie del componente su cui è applicato il riporto metallico. Assicurare questa pulizia non è cosa semplice, dal momento che aziende ad alta tecnologia, come la svizzera Nova Werke AG ad esempio, ricevono i componenti da trattare da numerosi clienti, che utilizzano processi e macchinari produttivi diversi e, di conseguenza, contaminanti diversi sporcano i pezzi da rivestire.

omponents and innovative high-tech processes must meet the most stringent requirements for quality and reliability. Economic and environmental factors constantly drive the industry to increase the service life of machinery and components by providing surfaces with optimised properties.

For example, thermal spray technology allows the application of highly wear-and corrosion-resistant coatings without modifying the characteristics of the component’s base material.

One of the key requirements for making a durable, quality and efficient coating is obviously the cleanliness of the component’s surface on which the metal coating is to be applied. Guaranteeing perfect cleaning is not easy, as high-tech companies such as the Swiss company Nova Werke AG receive components to treat from a large range of customers who use different processes and machinery for their production, and consequently there are different types of contaminants left on the 1 parts to be coated.

Nova Werke AG is a Swiss technology company with its head office in Effretikon near Zurich and subsidiaries in France and Germany.

Under the brand name Nova Swiss®, the company develops innovative products and supplies high-quality services for high-performance in four areas: - Surface treatments and coatings, especially thermal spraying (Fig. 1); - Maintenance and servicing of valves and pumps; - Components for high-pressure applications to 10,000 bar, such as valves, pipes and fittings used also in the applications of ultra-pure gases, such as hydrogen; - Components for diesel engines for heavy duty applications, e.g., locomotive, ship or off-road vehicle engines.

“Nova Werke is in part a company that performs production in two specific areas, high pressure and engines for heavy industry, and in part a services company that offers maintenance and application of high-tech, high-resistance coatings,” starts out Stephan Siegmann, Head of Division Surface Technology of Nova Werke AG. “For our coatings we have chosen to use thermal spray technologies, which allow us to deposit hard metal coatings that are highly resistant to wear, abrasion and corrosion, and that in addition to being functional have different tribological properties: the surfaces we create can be non-slip or good sliding, electrically or thermally insulating or conducting, and so on. What is common to all these surfaces and the quality of the applied coating is the preparation of the component, in particular the de-greasing.”

“The surface quality of the components that we receive from our clients is highly variable,” explains Siegmann.

“As subcontractors for surface treatment and coating, we must take all the components to be treated back to the same starting point, that is, the same degree of surface cleaning. In the past, we used acetone with a manual cleaning procedure; however, the quality and reproducibility we achieved as well as the environmental aspect were areas that needed improvement. This type of manual cleaning may be indicated for very large pieces (such as parts composing engine turbines), whose size prevents them from being inserted in a washing machine. At any rate, for most of 2 our production it was necessary to automate the washing phase with a machine with high productivity, and one that was efficient, ecological and of sufficient capacity.”

Nova Werke found just the right machine (Fig. 2) in the range offered by the Italian company Ilsa Spa based in San Vincenzo di Galliera, Bologna, represented in Switzerland by Metalclean GmbH in St. Gallen.

“Nova Werke è, in parte, un’azienda di produzione in due aree ben specifiche, quella dell’alta pressione e quella dei motori per industria pesante; in parte è un’azienda di servizi che offre manutenzione e applicazione di rivestimenti ad alta tecnologia e ad alta resistenza” esordisce Stephan Siegmann, Head of Division Surface Technology di Nova Werke AG. “Per i nostri rivestimenti abbiamo scelto di utilizzare le tecnologie thermal spray che ci consentono di depositare riporti metallici duri molto resistenti a usura, abrasione e corrosione nonché funzionali, con differenti proprietà tribologiche: le superfici da noi create possono essere antiscivolo o ad alto scorrimento, elettricamente o termicamente isolanti o conduttive e così via. Ciò che accomuna tutte queste superfici e la qualità del rivestimento applicato è la preparazione del componente, in particolare lo sgrassaggio”.

“La qualità superficiale dei componenti che riceviamo dai nostri clienti è molto variabile” spiega Siegmann. “Come terzisti di trattamento e rivestimento superficiale dobbiamo ricondurre tutti i componenti da trattare ad un medesimo livello di partenza, quindi al medesimo grado di pulizia superficiale. In passato, utilizzavamo acetone con un procedimento di pulizia manuale, tuttavia la qualità e la riproducibilità ottenute nonché l’aspetto ambientale erano migliorabili. Questo tipo di pulizia manuale può essere indicata per manufatti molto grandi (come i pezzi che compongono le turbine dei motori), le cui dimensioni rendono impossibile l’utilizzo di una macchina di lavaggio. parts,” continues Siegmann. “The client just sends the processed components to be coated and we have no indication of the type of passivation, impregnation, or anti-oxidant protection that our clients apply before they ship the parts; nor do we know if they use neat oils or emulsions for mechanical lubrication. The only demand we make is that the parts are as free as possible from shavings. For all these reasons, we needed an extremely versatile system that would be able to efficiently remove variable contaminations from substrates that are equally as variable, since the components we treat can be made out of different steels, magnesium-,aluminium- or other alloys.

Before choosing a modified alcohol machine, we visited several companies that utilise water-based washing systems. The results of the tests we performed, however, were not acceptable due to the variability of the chemical composition of the parts. In addition, a water-based washing would have required a constant adjustment of washing parameters, detergents and additives to obtain a consistently optimum result on any type of component and with any type of contamination.

The new washing machine would have to replace manual cleaning with acetone, and thereby improve the degree and repeatability of cleaning of the parts, increase productivity and lead time and reduce the necessary labour.

After washing, the parts to be coated with thermal spraying are submitted to a grit blasting treatment (Fig. 3) using abrasives of different granulometry to obtain the degree of surface roughness required by different coatings.

Prima di scegliere una macchina ad alcol modificato, abbiamo visitato alcune aziende che utilizzano sistemi di lavaggio a base acquosa. I risultati delle prove che abbiamo eseguito, tuttavia, non erano accettabili a causa della variabilità della composizione chimica dei pezzi. Inoltre, un lavaggio a base acqua avrebbe richiesto una regolazione costante dei parametri di lavaggio, dei detergenti e degli additivi, al fine di avere sempre il miglior risultato su ogni tipo di componente e con ogni tipo di contaminazione.

La nuova macchina di lavaggio, dunque, avrebbe dovuto sostituire la pulizia manuale con acetone, migliorando il grado di pulizia dei pezzi e la sua ripetibilità, aumentando la produttività, il lead time e riducendo la manodopera necessaria.

Dopo il lavaggio, i pezzi da rivestire con thermal spray subiscono anche un trattamento di sabbiatura (fig. 3) con abrasivi di diversa granulometria, per ottenere il grado di rugosità superficiale richiesto dai diversi riporti metallici.

La macchina compie una continua distillazione del solvente utilizzato e convoglia l’olio rimosso in un piccolo serbatoio di accumulo. “We are very satisfied with this technology,” concludes Siegmann. “It is a closed circuit technology that requires only external electricity and compressed air. We chose this system for its flexibility of use in terms of contamination, substrate and cycle, and because it does not require great control on the chemical process. The level of cleaning that this Ilsa machine guarantees meets our standards for a perfectly de-greased substrate so that the following grit blasting process produces the necessary surface activation. With the automatic washing cycle the level of cleaning is always constant.”

Per le caratteristiche della produzione del suo reparto di trattamento superficiale, Nova Werke aveva necessità di un processo di lavaggio stabile, costante e affidabile: Ilsa è riuscita a fornire questi requisiti grazie ad una macchina ad alta produttività, dimensionata per accogliere anche pezzi di grandi dimensioni, a circuito chiuso, a basso impatto ambientale e senza processi aggiuntivi da gestire. ‹

In all these cases, qualified cleaning tests offer support by determining the technically necessary system equipment.

In the tests all relevant processing parameters can be attuned to the respective cleaning task and assessments can be made of the system’s economic efficiency.

In order to conduct cleaning tests for a broad spectrum of applications, the system manufacturer Adunatec uses an expanded K100 in its technical center. The K100 is a spray/ flood chamber cleaning system for water-based media which can be equipped with five tanks for cleaning and rinsing/passivation.

With the large number of baths, users can flexibly replicate any number of applications.

The cleaning system, which can be expanded at any time from one to five media tanks, is equipped with a Siemens controller with Profinet interface that makes the system Industry 4.0-compatible (Fig. 1). The user can simply integrate the system in the networked production line and equip it with customerspecific, automated loading, including transponders.

The flexibility of the new technology center’s system is enhanced by the integrated ultrasonic solution from Weber Ultrasonics. It consists of the innovative generator Sonopower 3S of the fourth generation, which is available in the power classes from 1,000 to 3,000 watts and as single, dual and multi-frequency systems and matching ultrasonic transducers (ref. Opening photo). With the two frequencies of 25 and 50 kHz, cleaning tests with the K100 can be ideally aligned with the respective component’s material and the type and amount of contamination. At the same time the combined frequency and amplitude modulation ensures homogenous sonic fields and prevents “standing waves”. Furthermore, this unrivalled feature ensures that the 3,000-watt power

ICT | Case Study reaches the cleaning bath and even achieves peak power of 3.5 kW. Cleaning requirements are therefore more quickly and more efficiently fulfilled. The Sonoscan function helps to maintain unvarying sonic power, which is indispensable for stable cleaning processes that deliver reproducible results. It automatically determines the working frequency prior to ultrasonic activity and sets up the system accordingly. During the processes, the frequency is monitored continuously and adjusted automatically as needed. It is thus ensured that work is always done with the most efficient power even under varying operational conditions such as temperature fluctuations or changes in cleaning and rinsing media. As adjustments or a change of frequency can be made while the system is operating, the cleaning process is not interrupted.

The optional Profinet interface, which is integrated in the generator, permits precise management and complete documentation of the ultrasonicspecific processing parameters during the cleaning experiments. Not least of all, the interface makes the generator Industry 4.0-ready.

With the high degree of flexibility achieved through the interplay of cleaning systems and ultrasonic systems, cleaning tests for varied tasks can be carried out in the K100. The range covers system and processing design for simple interim cleaning tasks to final cleaning in which, depending on the component and initial state, cleanliness requirements of “no particle larger than 200 μm” have to be met.

It is essential that users conduct tests involving all the components which ought to be cleaned later in the system and, ideally, with the maximum level of contamination. Only then can the user be sure that the process designed in the technical center will be able to meet the cleanliness specifications consistently when it is used in serial production. ‹

hen it comes to painting plastic parts, pre-treatment decisively affects both quality and costs.

To ensure the necessary degree of cleanliness for applying a stable basecoat to exterior automotive components, Rosti Automotive Pickering has replaced its manual cleaning step for a fullyautomated snow-jet cleaning process with the quattroClean system (Fig. 1). The change has resulted in significantly lower reject rates, as well as major improvements in quality, profitability and sustainability. As a result, Rosti Automotive Pickering managed to achieve a return on investment after just three months.

Rosti is an internationally-active plastic injectionmolding company that operates in two groups.

The Rosti Group is concerned with packaging, as well as devices for private and professional use, office machines and life sciences. The Rosti Automotive Group, which has four production plants in the UK, develops and manufactures interior and exterior components and assemblies for some of the world’s leading vehicle manufacturers. The Pickering works in North Yorkshire has two painting lines.

The company uses one of its painting lines to paint about 15 different exterior parts, including spoilers, radiator grills, mirror bodies, door handles and trims for vehicle manufacturers, such as Jaguar Land Rover. “Running a three-shift operation around the clock, we paint between 5,500 and 6,500 parts a day. Dust, fibers and any other contaminants generated during storage must be reliably removed from components before the basecoat is applied.

Even the tiniest particle causes inclusions, which lead directly to scrap”, says Thomas Clark, Paint Process Engineer at Rosti Automotive Pickering.

In the past, cleaning was done 1 manually with wiping cloths and compressed air guns. However, this proved to be unreliable with the result that scrap rates were high. Therefore, the company decided to look around for an alternative automated cleaning solution. For Rosti, there was no question of using the power wash system, which is commonly implemented to clean plastic parts. “A power wash system uses a lot of water that has to be disposed of. This makes it an expensive solution that is not environmentally friendly. It also restricts design freedom when it comes to developing new

The quattroClean system from acp was exactly what the company needed. The system uses liquid carbon dioxide as a cleaning medium, which has an almost indefinite shelf-life. Rosti obtains its supply from BOC (British Oxygen Company). It is environmentally neutral, generated as a by-product of chemical manufacturing processes as well as energy production from biomass.

The non-combustible, non-corrosive and nontoxic carbon liquid dioxide is fed under pressure through the acp system’s non-wearing twocomponent ring nozzle and expands on exiting to form fine CO2 snow crystals. These are then wrapped by a jacketed jet of compressed air and accelerated to supersonic speed. When the nonabrasive jet of snow and compressed air impacts on the surface to be cleaned, a combination of thermal, mechanical, sublimation and solvent effects occurs. These four cleaning mechanisms enable the quattroClean system to reliably remove filmic contamination, for example residues of cooling lubricants and separating agents, as well as particulate airborne contaminants, such as dust and fluff, in a reproducible way. “The reason we chose the cleaning solution from acp was because it reliably removes different types of contamination.

Since several OEMs and Tier 1 suppliers in Europe are already using the system successfully, acp has also managed to gain extensive experience in the automotive business. The system’s compact design was a further important factor”, explains Thomas Clark.

(Fig. 2). Each array is fitted with six quattroClean nozzles, with compressed air and liquid carbon dioxide being fed to the arrays via a hose system (Fig. 3).

The robot system is in a cell – similar to a painting booth - and integrated into the painting line. The controls of the cleaning system have also been integrated into the line PLC to facilitate operation.

“Besides helping us with the design, acp also gave us a lot of support in putting the quattroClean system into operation and showing our workers how to use all the different functions”, remarks Thomas Clark.

To clean the 15 exterior components according to their specific geometries, the existing painting programs were adapted so that they could be used for the cleaning process. The cleaning and painting programs, as well as the color, are all selected manually. The tower-frames containing the parts are then advanced into the system where all processes are performed automatically. By precisely adjusting the process parameters, e.g. number of nozzles activated, flow rates of compressed air and carbon

Low running costs and fast amortization

Compared with other CO2 snowjet systems, the quattroClean system has a much lower consumption rate. This significantly cuts overall running costs, which the Paint Process Engineer quoted as being approx. 45,000 pounds sterling (EUR 53,000) per year. The marked improvement in quality is even more important. “The very good and highly-reliable automated cleaning process has enabled us to reduce our reject rate by over 18 percent 4 and increase productivity accordingly”, reports Thomas Clark (Fig. 4). As a result, Rosti Automotive Pickering managed to achieve a return on investment after just three months. ‹

dioxide, cleaning time and angle of the cleaning jets, as well as robot trajectory optimization to the shape of the respective component, excellent cleaning results are guaranteed whilst minimizing the consumption of compressed air and carbon dioxide (Ref. Opening photo).

Due to the aerodynamic force of the jet, any contamination 3 detached is carried away from the parts and removed by an integrated booth extraction unit, thus preventing recontamination. Since CO2 under atmospheric pressure sublimates instantly, the components are dry at the end of the cleaning process and can be painted straightaway.

he Medicoat AG company has now delivered the worldwide largest Vacuum Plasma Spraying (VPS) coating system to a US research institute. VPS is a coating process in which surfaces can be coated using a plasma-enhanced procedure in a vacuum. This gives the surfaces certain properties that the carrier material does not have. With a vacuum chamber volume of 19,000 litres, this is not only the largest VPS system, but also the first system in which Medicoat has worked with the completely dry vacuum technology from Busch by using a COBRA screw vacuum pump for the first time.

spraying. They mainly specialize in VPS coating, APS coating (Atmospheric Plasma Spraying) and HVOF coating (High Velocity Oxygen Fuel).

Medicoat uses the expertise they have gained over many years in the area of complex coating processes when building their own coating systems. “Thermal Spray Systems” plant manufacturing is located in Wohlen, Switzerland.

VPS coating systems as well as APS and HVOF systems are designed and built there. Medicoat’s great strength is that it responds to specific requirements of their respective customers and build coating systems in individual manufacture.

In the process, the size of the process chamber, gas flow, vacuum supply as well as control and cooling are individually designed. Initially, Medicoat was mainly active in the field of medical technology and used the VPS process to create biocompatible coatings for implants that provide the best conditions for bone cell growth. In the meantime, Medicoat offers coating systems for many fields through to the coating of turbine blades, where the process provides high resistance to gas corrosion at high temperatures. Medicoat AG currently employs 70 staff in Mägenwil and Wohlen. 95 percent of all manufactured systems are exported.

The technologically demanding VPS-system coating process requires a double-walled, water cooled vacuum chamber. The parts to be coated are put inside and then the chamber is closed.

The vacuum system evacuates the chamber to a pressure of 0.08 millibars. This ensures that the oxygen in the atmosphere and the water vapour adherent to the parts is completely evacuated and cannot negatively influence the parts.

This also creates the conditions for generating an extremely pure gas atmosphere. Then the chamber is flushed with argon to a pressure of 100 millibars and then further evacuated to 1 millibar. It is only now that the actual coating process begins when the process gas mixture is let in and the plasma burner is switched on.

This is customized in each case for the individual coating and the material. The coating can mainly be influenced by energy input, the gases and gas mixtures used, temperature, coating time, and by the pressure level of the individual process steps.

Medicoat is now breaking new ground with the vacuum technology used. Because exact maintenance of certain pressure levels is extremely important for the customer’s 1 coating process, Project Manager Christian Specht decided to use frequency-controlled COBRA screw vacuum pumps as backing pumps for the vacuum system (Fig. 1).

The vacuum system is set up in three stages.

In each case, it consists of two Puma vacuum boosters that pre-compress the evacuated air and the flushing or process gas and then convey it to two additional Puma vacuum boosters working in parallel. As a result, additional compression takes place before the gas mixture or gases are further compressed in both of the downstream COBRA screw vacuum pumps to thus achieve the ultimate pressure in the system.

The sizes of the boosters used are coordinated in such a way as to achieve a pumping speed of 12,000 cubic metres per hour. The vacuum system

With a high current, the plasma creates an electric arc that transfers the energy to the part to be coated. The spray powder is mixed into the gas jet, where liquid droplets form in a temperature range above 20,000° Celsius and are accelerated, compressed and sprayed onto the surface of the work piece. A handling robot in the vacuum chamber moves the plasma burner during this process (ref. Opening photo) and ensures that all parts are sprayed evenly. The entire coating process takes approximately 30 minutes.

The largest coating system that Medicoat has now built consists of a vacuum chamber with a 2.2 metre diameter and a length of four metres.

The plasma burner works with a current of 3,000 amperes instead of the 1,700 to 2,000 amperes usually used in smaller systems.

is able to quickly achieve the required pressure for the initial evacuation of 0.08 millibars in the vacuum chamber, but is able to work in all pressure ranges up to 900 millibars and exactly maintain the required set point for the process.

In addition to the frequency-controlled drive, COBRA screw vacuum pumps also have the advantage that they are water cooled. This means that the operating temperature can be set or taken to a temperature range that prevents process gas from condensing in the vacuum pump. Both COBRA screw vacuum pumps are connected to the VPS coating system cooling water system. This supplies the entire system with ionised cooling water.

Thanks to water cooling, there is no heat emission whatsoever. COBRA screw vacuum pumps operate with a completely dry process.

That means that they do not require operating fluid within the compression chamber that could mix with the process gas.

Medicoat has worked with Busch Vacuum Pumps and Systems in the field of vacuum technology for 25 years and they design each vacuum system together. During the process, it is important to Project Manager Christian Specht that Busch can ensure competent, quick and uncomplicated consultation on site with its Swiss Busch AG company in Magden in the canton of Aargau. It is important to him that Busch provides a global service network with 60 of its own companies in 42 countries.

They therefore recommend that all of their customers work together with and enter into a maintenance contract with the Busch company responsible in their country when they install a new coating system. This ensures fast reliable service around the world. Until now, Medicoat mainly used vacuum systems that worked with R 5 rotary vane vacuum pumps as backing pumps for its coating systems. Christian Specht considers these oil-lubricated vacuum pumps to be extremely reliable and robust components in his systems. Due to the design, R 5 rotary vane vacuum pumps can only use frequency control within a limited range, so it was not possible to use this vacuum technology for the largest VPS coating system. ‹

Secondo lui è importante che Busch fornisca una rete di assistenza globale con 60 delle proprie aziende in 42 Paesi.

Medicoat consiglia quindi che tutti i clienti lavorino insieme e stipulino un contratto di manutenzione con l’azienda Busch responsabile nel proprio Paese quando installano un nuovo sistema di rivestimento. Questo assicura un servizio rapido e affidabile in tutto il mondo. Finora Medicoat ha utilizzato principalmente sistemi per vuoto che funzionavano con pompe per vuoto rotative a palette R 5 come pompe di supporto per i propri sistemi di rivestimento.

Christian Specht ritiene che queste pompe per vuoto lubrificate a olio siano componenti estremamente affidabili e robusti nei suoi sistemi. “mechanical seal” is a device for isolating two environments between which there is a component equipped with a rotational motion.

The simple mechanical seal is universally used in cooling water circulation pumps in endothermic motors, appliances with circulation (washing machine, dishwashers and the like) and in many other applications (irrigation, drainage, etc.). It can be used with clean or dirty (abrasive) liquids and for low- or high-pressures up to 25 bars.

Seal Technology Srl of Mossano, Vicenza, was founded in 2003 thanks to the insight of Andrea Morari (Fig. 1) who saw the need for many customers to improve the quality of their products through the use of extremely efficient and reliable mechanical seals. “The mechanical seal is a component that looks very simple in its design. In reality, from a construction point of view it is very complex because special materials are used (ref. Opening photo).

The quality, reliability and performance of the finished product depend on the quality of these materials, the machining and the surface cleaning process”, says Andrea Morari. “This is a critical and strategic component because, together with the bearings and the condenser, it is the heart of the pump: if a rotating mechanical seal fails in a submerged pump, the electric motor burns out. For this reason, before switching to a new supplier or a new product, all customers test the component and the manufacturer’s reliability extensively”.

Per questo motivo tutti i clienti prima di passare a un nuovo fornitore o a un nuovo prodotto, testano molto bene sia il componente sia l’affidabilità del produttore”.

“There is a standard catalogue product, but with customers often switching supplier our component must comply with the size, dimensions and performance of the product that the customer used before. In addition, there are companies that, with a view to improving their product, require customised mechanical seals, for example with reduced dimensions and superior performance: at that point our design studio comes into play”, continues Morari. The design stage is followed by industrialisation, where the moulds needed to manufacture the various components are developed, and the pieces produced are then assembled into the mechanical seal. The machining of the slide ring sealing surfaces is the most delicate phase: lapping and polishing are carried out with removal of material. The final process is the cleaning of the assembled components: the operational reliability of a mechanical seal depends to a large extent on its degree of cleanliness”.

La lavorazione delle superfici di scivolo dell’anello di tenuta è la fase più delicata: si eseguono lappatura e lucidatura con asportazione di materiale. L’ultimo processo è il lavaggio dei componenti assemblati: l’affidabilità operativa di una tenuta meccanica dipende in larga misura dal grado di pulizia di quest’ultima”.

ICT | Case Study A meticulous cleaning of delicate materials and functional surfaces can only be achieved with the help of ultrasound. Seal Technology chose to rely on water-based cleaning with detergents boosted by the effect of latest generation ultrasounds, which, in combination with an automated and customised machine, allow for the perfect removal of surface contamination (Fig. 2). The team that has supported Seal Technology in the development of the cleaning cycle and in the installation of an efficient machine that operates according to the dictates of Industry 4.0 consists of D.B.M. Tecnologie Srl of Casale sul Sile, Treviso and Weber Ultrasonics AG of Karlsbad, Germany, which provided the ultrasounds best suited to Seal’s requirements.

Further requirements that Seal Technology gave D.B.M. Tecnologie and Weber Ultrasonics AG were the consistency of the cleaning process, the ability to calibrate the power of ultrasounds based on the material in the tank, and finally the digitisation process, with automatic reading of the lot codes and relative selection of the proper cleaning program.

“The line installed at Seal Technology is a programmable system that combines cycles in a different way, differentiating the durations of the various phases and managing the ultrasounds depending on the command coming from the loading area”, adds Alessandro Mattiuzzo of D.B.M. Plant characteristics

Caratteristiche dell’impianto

The line supplied by D.B.M. Tecnologie to Seal Technology is a multi-tank system with two ultrasonic cleaning tanks (Fig. 3), two dedicated rinsing tanks, a rinse with demineralised water to remove limestone residue and drying oven.

The component comes out of the plant clean, free of surface residues on the worked part, dry and ready for quality testing and packing. Each degreasing tank is effective on a specific kind of dirt and material. The line is configured to perform one or both degreasings as needed. The flexibility of the plant is also measured by the possibility of using two different detergents or different concentrations of the same product. The takt time of the line is two trays every six minutes.

In addition to the products presented by companies from 16 different countries, a three-day expert forum will also be held. This will give professional visitors the opportunity to find out about innovative developments, practical examples and benchmark solutions in simultaneously-translated (German <> English) presentations.

In its second year, DeburringEXPO is expecting a plus of over 40 percent more exhibitors compared to its first fair in 2015.

Cross-technology solutions with many innovations The fact that exhibitors view DeburringEXPO as a platform for their industry is further underlined by the numerous new and further developments being showcased at the fair in all areas of the exhibition.

These include robot-deburring systems (Fig. 2) for machining die-cast parts, for example. Speciallydesigned cutting tools produce uniform and narrow deburring edges on aluminum cast parts.

An energy-efficient and automated blasting system for processing small components will be presented.

An innovative ECM plant, specially designed to finish the surfaces of 3-D printed metal parts and remove microburrs, will also be on show. A new planetary finishing machine with a freely-controllable gearing mechanism will be showcased, as well as a teachable plug-and1 play grinding system for finishing defined areas of single parts in an automated, high-precision process that is easy to integrate into production lines. Novelties also await exhibitors in the deburring tool sector, such as a tool that uses a machining process to automatically deburr intersecting boreholes

The solutions on display are extended by the theme park “Cleaning parts after deburring”. This gives an overview of current technologies for optimally removing deburring residues.

Lectures on this agenda include digital multi-wave holography for measuring precision surfaces and residual burrs with micrometer accuracy in an inline process, optical high-accuracy measuring techniques for inspecting precision-machined surfaces and analyzing edge preparation, as well as scattered light measuring devices for conducting fast inline surface measurements. The third day of the trade fair starts with a block of talks on surface treatment.

Among other things, the information imparted in these lectures ranges from Plasma electrolytic Polishing (PeP) – applied technologies and current challenges faced when deburring metals, through developments and trends related to precisionmachining surfaces right up to generating precision planar surfaces. The final session is devoted to technologies for cleaning parts after deburring.

Machines for thermal deburring At DeburringEXPO ATL will present machines for thermal deburring (TEM). TEM is a chemical reaction that removes production-related burrs. Workpieces are placed on a closing plate which is hydraulically closed with the deburring chamber. After that,

an accurately defined mixture of fuel gas and oxygen is fed into the chamber via the gas metering system that was developed

by ATL. Due to the subsequent ignition, temperatures of 2,500 to 3,300°C are generated for a short time. This leads, particularly at inaccessible and internal areas,

to a complete combustion of all burrs within 20 milliseconds.

The complete process runs automatically. Depending on the selected recipe, a deburring cycle could take as little as 30 seconds.

Plasma polishing of metallic surfaces in the medical, precision and food technology For the plasma polishing process anodically polarized metallic work pieces are placed in an electrolytic bath. The electrolyte consists of a solution of about 98% water and 2 to 3% salt. This produces gas wetted the workpiece to be polished and results in process-induced development of plasma.

This plasma coats the workpiece and leads to a reduction of the roughness as well as

Polyamide based blasting media for die-cast parts Rifatec presents a blasting media based on polyamide, which has been specially developed for the deburring of die-cast components. Due to its filling, the polyamide blasting media has a high specific weight and thus, a high kinetic energy, which makes the deburring of die-cast components

easily possible. Due to the soft and elastic polyamide base, parts will be deburred but not changed in its shape and dimensions. Batch numbers on the parts stay retained, will not be damaged or destroyed.

Over 230 companies from 14 different countries will be represented at this year’s parts2clean, which runs from October 24th to 26th at the Stuttgart exhibition center. With a total of some 7,100 square meters of display space (Fig. 1), this 15th edition of the flagship show will be the biggest ever. The companies exhibiting there will be showcasing cross-industry, “cross-material” products, solutions and services for all segments of industrial parts and surface cleaning.

“Numerous exhibitors will be taking advantage of the international forum provided by the event to unveil their latest innovations and product refinements,” reports Daebler. This includes a new, continuous process for cleaning parts using water-based media as well as several innovative cleaning systems using solvents like hydrocarbons and modified alcohols. Another first at parts2clean will consist of a new

ultrasound generator which can be fitted with a second resonator attachment, allowing two similar or different processes, for example cleaning and rinsing in two separate basins using different agents, to be performed with a single generator. A further innovation in the field of ultrasound cleaning consists of the first-ever waterproof generator.

The visitor can also expect to see additional innovations in the area of automating cleaning processes, including the first manipulator specially developed for deployment in robot cells. Apart from its robust design and protection rating of IP 69, this product is compelling based on the ease of programming and operating it using the CNC control system of the cleaning cell. The event will also feature a number of solutions for integrating cleaning processes with the Industry 4.0 environment.

Other display segments include cleaning agents, bath monitoring and care, corrosion protection and packaging, systems for particulate and film cleaning control as well as cleaning and transport containers, with participating firms showcasing their new and improved solutions in all of these areas.
