EDITORIAL

T

his issue of ipcm_Protective Coatings focuses on a “hot” topic: passive fire protection technologies.

Since the dawn of civilisation, fires have been one of the major risk factors for human life and activities. With the growth of urban agglomerations, the industrial development and the proliferation of dangerous activities, the risk of fire has become one of the most common ones in everyday life.

According to a 2011 study of HKC 221, the global market for intumescent paints will be worth more than $2.5 billion by 2020. Passive fire protection saves lives and assets. While the market growth in Europe and the U.S. is low, in Asia it is higher than expected. The intumescent coatings are going to dominate the market in many applications thanks to the technological developments and process efficiencies that manufacturers and applicators are developing.

The Fire Proofing 2014 conference, organised by ipcm_Protective Coatings on May, 21, will present the state of the art and the product innovations in this sector, as well as the point of view of those in charge of passive fire protection systems for social or industrial engineering works. Moreover, it will provide the participants with the opportunity to attend interesting application tests of new PFP products with advanced equipment.

But there is a lot more.

Thanks to the contribution of a corrosion technologist, we raise a question that, hopefully, will give rise to a constructive debate on the next issues of our magazine: the choice between inorganic and epoxy zinc in coating specifications. This brings into play the expertise of those who write the specifications and the intellectual honesty of the paint manufacturers in stating the technical and performance characteristics of their products – to the benefit not only of the applicators, who will then be able to do their job properly, but also of the clients, who will be assured of the quality and durability of the structure, and of the users, who will be assured of its safety.

Finally, we present some new articles on the corrosion protection of rolling stock through coatings, inhibitors in the vapour phase and Sol-Gel technology, topics presented at the Railcorr 2014 conference on April, 1, at the Expo Ferroviaria of Turin.

uesto numero di ipcm_Protective Coatings si focalizza su un argomento “scottante”: le tecnologie di protezione passiva dal fuoco.

Fin dagli albori della civiltà gli incendi hanno rappresentato uno dei maggiori fattori di rischio per la vita e le attività umane.

Con la crescita degli agglomerati urbani, lo sviluppo industriale e il moltiplicarsi di attività pericolose, il rischio di incendi è diventato uno dei più comuni nella vita quotidiana.

Secondo uno studio del 2011 di HKC 221, il mercato mondiale delle pitture intumescenti sarà di oltre 2,5 miliardi di dollari entro il 2020.

La protezione passiva dal fuoco salva la vita e le proprietà. Se la crescita del mercato in Europa e USA è bassa, in Asia essa è più elevata del previsto. Le pitture intumescenti domineranno il mercato in molte applicazioni grazie agli sviluppi tecnologici e le efficienze di processo che i produttori e gli applicatori stanno mettendo a punto.

Il convegno Fire Proofing 2014, organizzato da ipcm_Protective Coatings il prossimo 21 maggio, presenterà lo stato dell’arte e le innovazioni di prodotto in questo settore, nonché il punto di vista di coloro incaricati di progettare i sistemi di protezione passiva dal fuoco per un’opera di ingegneria sociale o industriale. Inoltre, fornirà ai partecipanti l’interessante opportunità di assistere a prove di applicazione di nuovi prodotti di PFP con apparecchiature all’avanguardia.

Ma questo numero della rivista è anche altro.

Grazie al contributo di un tecnologo dell’applicazione di cicli anticorrosivi, solleviamo un quesito che speriamo possa dare adito a un dibattito costruttivo sui prossimi numeri: la scelta fra zincante inorganico e zincante epossidico nelle specifiche di pitturazione. Questo quesito mette in gioco la competenza di chi scrive le specifiche e l’onestà intellettuale dei produttori di vernici nel dichiarare le caratteristiche tecniche e prestazionali dei propri prodotti, a vantaggio non solo dell’applicatore, che sarà quindi in grado di svolgere il proprio lavoro in modo corretto, ma anche del committente, che otterrà un lavoro eseguito a regola d’arte e duraturo nel tempo e, infine, dell’utilizzatore finale che vedrà garantita la sicurezza d’uso della struttura.

Infine, proponiamo ancora alcuni articoli sulla protezione anticorrosiva del materiale rotabile attraverso pitture, inibitori in fase vapore e tecnologia Sol-Gel, temi presentati al convegno Railcorr 2014, lo scorso 1 aprile presso Expo Ferroviaria di Torino.

Although today there are inorganic zinc primers operating properly even with a 150 μm layer, a thickness of less than 100 μm is recommended. However, it happens that people with different functions unawarely include a zinc thickness of 75-80 to 100 μm in their specifications.

They do not realise that such minimum thicknesses result in a maximum thickness equal to two or three times as much, and therefore in brittle or cracked films.

Did you think that the field of corrosion was immune to the Peter Principle (also known as the “principle of incompetence”)?

Unfortunately, it is not. This theory states that: - In any hierarchy, employees tend to rise to their level of incompetence.

- With time, each position tends to be occupied by an incompetent employee.

- All work is done by those employees who have not reached their level of incompetence, yet.

As a consequence, when incompetent people draw technical specifications, these will contain difficult to follow instructions, or guidelines whose application will create more harm than good.

ITSM started to apply inorganic zinc primers in 1975 for an order from Lancini Spa, for the power plant of Mohammedia, Morocco.

We were asked to sandblast the parts to a SA 2.5 grade and apply a 50 μm thick layer of zinc. At that time, we applied the product Gabbro zn 70 by Duco (now Veneziani). After a couple of years later, a lack of thickness was reported to us. I worked onsite with the client for a week measuring beams and angle bars, and detecting an average thickness of around 55 μm.

Almost two years had passed since the application; the material had been stored on the beach of Mohammedia, often covered by sand and at a few tens of metres from the sea. If, after two years of storage in such an environment, the thickness was still of 55 μm and there were only slight traces of rust where the thickness had decreased to 30-40 μm, it can be stated that the inorganic zinc layer had proved reliable and had successfully passed the test.

For several years, the market has only asked for inorganic zinc primers. Then, starting with Enel, it began to require a tie coat, that is, a first coat of intermediate layer preventing the zinc salts to be created, so as to obtain a surface ready to be finished with a simple washing. The tie coat applied had a 20-25 μm thickness and was in pure chlorinated rubber, a material that does not create a compact and waterproof film, so that the hydrolysis of the inorganic zinc can continue in the subsequent days or months. At that time, actually, there were no reports of particular problems, such as flaking or lack of hydrolysis of the zinc.

These problems, however, began to surface when the thickness of the intermediate layer applied increased to 50-100 μm, and when chlorinated rubber was replaced with an epoxy product.

Questi signori non si rendono conto che spingere gli spessori minimi a quel livello significa consentire spessori massimi di due o tre volte tanto, ossia film fragili o criccati.

Pensavate per caso che il settore dell’anticorrosione fosse immune dalla legge di Peter (detto, anche principio dell’incompetenza)?.

Purtroppo non è così. Infatti, questa legge dichiara che: - In ogni gerarchia, un dipendente tende a salire fino al proprio livello di incompetenza.

- Con il tempo, ogni posizione lavorativa tende a essere occupata da un impiegato incompetente per i compiti che deve svolgere.

- Tutto il lavoro viene svolto da quegli impiegati che non hanno ancora raggiunto il proprio livello di incompetenza.

Ecco, quando si fanno fare le specifiche tecniche agli incompetenti, il risultato è che emetteranno documenti di difficile applicazione, o la cui applicazione creerà più danni che benefici.

Tornando allo zincante inorganico, come ITSM cominciammo ad applicarlo nel 1975 per una commessa della Lancini Spa, ovvero la centrale elettrica di Mohammedia (Marocco). Ricevemmo l’ordine di eseguire il ciclo sabbiatura SA 2,5 e applicare 50 μm di zincante. In quel periodo applicavamo Gabbro zn 70 della Duco, ora Veneziani.

Dopo un paio di anni arrivò una contestazione dal cantiere che denunciava una mancanza di spessore. Sono stato con il cliente per una settimana in cantiere a misurare travi e angolari, riscontrando uno spessore medio intorno ai 55 μm.

Erano trascorsi quasi due anni dall’applicazione, il materiale era stato stoccato sulla spiaggia di Mohammedia, spesso coperto dalla sabbia e a poche decine di metri, in alcuni punti dal mare. È evidente che, se dopo due anni di stoccaggio in tale ambiente, abbiamo trovato ancora 55 μm di spessore c’erano solo lievi tracce di ruggine dove lo spessore era sceso a 30-40 μm, possiamo affermare che lo zincante inorganico si è dimostrato affidabile e ha superato brillantemente la prova.

Per diversi anni il mercato ha chiesto solo zincante inorganico; poi, con Enel, cominciò ad apparire la richiesta di un tie coat, ovvero una prima mano di intermedio che impedisse sostanzialmente allo zincante di creare sali e di avere un supporto già pronto alla finitura con un semplice lavaggio.

Il tie coat richiesto era un clorocaucciù puro con spessore 20-25 μm, che non creava un film compatto e impermeabile, per cui l’idrolisi dello zincante inorganico poteva continuare nei giorni-mesi successivi. In quel periodo, tuttavia, non ci furono notizie di problemi particolari, quali sfogliamenti o mancanza di idrolisi dello zincante.

Questi problemi iniziarono ad affiorare quando lo spessore dell’intermedio applicato aumentò a 50-100 μm e quando si passò da un prodotto clorocaucciù a uno epossidico.

Fortunately, only a third of the project had been completed: Since, in the meantime, Svi-Standard had vanished, Snam forced Badoni to choose other coatings. We continued using Veneziani products, checking every day if the zinc was coatable with the intermediate layer or not. This, of course, significantly delayed the delivery time.

If I am not mistaken, the recovery of the structures already at the site cost to Snam 2 billion lire. A huge figure, if we think that it was due to the use of a zinc type, or generally speaking a primer, that was not appropriate to the project. The cause was ours and Badoni’s inadequate technical preparation about the behaviour of inorganic zinc primer, as well as the incompetence of Svi-Standard, which did not communicate to its customer that it was necessary to wait for several weeks before covering the zinc.

Una cifra folle, se ci si pensa, per aver fatto usare uno zincante o comunque un primer non adeguato al progetto, ma qui pagò l’insufficiente preparazione tecnica di Badoni e nostra in merito al comportamento dello zincante inorganico, oltre che l’incompetenza di Svi-Standard che non comunicò al cliente che prima di ricoprire lo zincate occorreva attendere anche alcune settimane.

Nowadays: The MEK test

Still too often, we receive specifications with systems including inorganic zinc as a primer to be immediately covered with intermediate and finishing layers. The rationale is plausible: It is often impossible to perform any painting operation on site, due to the environmental conditions or to the tight schedule; only retouching operations are carried out to repair damage from transport, handling and installation. Therefore, the solution to the problem is postponed to the first general maintenance task.

It is evident that, when a structure or a device operates at temperatures above 100°C, inorganic zinc is one of the few protection materials available. In this case, however, the finish applied is silicone-based or similar and does not create a compact and non-porous film: The inorganic zinc layer thus continues to hydrolyse, completing its cementation.

On the other hand, problems arise when it comes to systems intended for room temperature applications and with zinc covering thicknesses from 50 to more than 300 μm.

There exists a test stating if the inorganic zinc layer is hydrolysed: ASTM D4752, or MEK test (MEK is a strong diluent: Metil-Etil-Ketone, practically acetone).

The test consists in soaking a cotton ball with the diluent and passing it 50 times on a small zinc surface with moderate pressure. If the zinc is not mature (hydrolysed), it will be partly or completely removed. The degree of removal is then assessed, from 0 (complete removal) to 5 (no removal).

Of course, “no removal” means that the zinc layer is perfectly cemented.

Ancora troppo spesso ci pervengono specifiche che indicano un ciclo con zincante inorganico come primer che deve essere subito ricoperto con intermedi e finiture.

La giustificazione è più che plausibile: in cantiere è spesso impossibile eseguire le operazioni di verniciatura, per le condizioni ambientali proibitive o per i tempi da rispettare. Il risultato è quello di eseguire in opera solo i ripristini dovuti ai danni da trasporto, movimentazione e montaggio; in pratica, si sposta il problema alla prima manutenzione generalizzata. È evidente che quando un struttura o un apparecchio opera con temperature superiori ai 100°C, lo zincante inorganico è una delle poche possibilità concrete di protezione ma in questi casi la finitura applicata è siliconica o una sua variante che non crea un film compatto e senza pori: cosi facendo, lo zincante inorganico continua a maturare, o idrolizzare, anche nel tempo completando la sua cementazione.

Quando però si ha a che fare con un ciclo per temperatura ambiente e con spessori di ricopertura dello zinco che variano da 50 a 300 μm, se non oltre, si crea il problema. Esiste una prova che dichiara che lo zincante inorganico è idrolizzato: la ASTM D4752, o prova del MEK. Il MEK è un diluente forte (Metil-Etil-Ketone, in pratica acetone).

La prova consiste nel bagnare un batuffolo di cotone con questo diluente e di passarlo 50 volte su una piccola superfice zincata con una pressione moderata. Nel caso lo zincante non sia maturato (o idrolizzato) verrà rimosso dal batuffolo di cotone in parte o completamente. A seconda del grado di rimozione, si ha una scala da 0 (rimozione completa) a 5 (nessuna rimozione). Naturalmente, nessuna rimozione significa che lo zinco è perfettamente cementato.

ire is the visible manifestation of a chemical reaction, called “combustion”, which occurs between two different substances, a “fuel” and a “combustive agent”, with the consequent emission of energy and light. The consequences of a combustion process are the transformation of the reacting substances into other ones, called “combustion products”, and the emission of a high amount of energy in the form of heat and high temperature. In the everyday language, this is called “fire”.

History

Cenni storici

Throughout the history of mankind, fires have caused the destruction of industrial plants, factories, vehicles, working means, villages and even whole cities: in 64 A.D., Rome was set on fire by Nero, while, in 1666, London was destroyed by the famous “Great Fire”.

Fires of any size are to be found anywhere also in the modern era: in 1985 in Mexico City, in 2010 in California, etc., and they often occur in the civil transport sector, when trains, ships or ferries collide, as well as in the military and industrial fields.

The most devastating fires, however, happen in the oil&gas sector. The most striking one occurred on July 6, 1988 on the “Piper Alpha” oil platform, in the North Sea, 200 km (N/E) away from Aberdeen (Scotland), where 167 people out of 300 lost their lives. This accident sensitised the oil companies to the point that they changed and strengthened their safety standards in the offshore field in order to protect the operating structures and the workers’ lives.

Incendi di ogni dimensione avvengono continuamente anche in epoca moderna, in ogni campo: Città del Messico, nel 1985; recentemente in California, nel 2010, ma spesso si verificano nel settore del trasporto civile, quando treni, navi o traghetti che si scontrano tra loro, fino ad arrivare al campo militare e, soprattutto, al mondo del lavoro.

Gli incidenti più disastrosi, però, avvengono nell’industria del oil&gas.

L’incendio più eclatante avvenne nella notte del 6 Luglio 1988 alla piattaforma petrolifera “Piper Alpha”, nel Mare del Nord, a 200 Km (N/E) di Aberdeen (Scozia), dove persero la vita 167 persone su 300. Si è trattato dell’incidente che più ha sensibilizzato le compagnie petrolifere che, da quel momento, modificarono e rafforzarono gli standard di sicurezza in ambito offshore, al fine di proteggere le strutture operative e la vita delle persone.

The protection of people consists in enabling their escape and safe evacuation (i.e. to quickly leave the plant) and in setting up a safe shelter.

La protezione dell’impianto è necessaria per evitare collassi prematuri delle strutture (sia primarie che secondarie), per contrastare il fuoco stesso e per non farlo propagare verso altre parti della struttura.

La protezione delle persone consiste nel permettere loro la fuga e l’evacuazione in sicurezza (ossia abbandonare in tempi rapidi l’impianto), oltre alla disposizione di un’area sicura di rifugio per un tempo determinato.

Nowadays, the vast majority of the public structures such as department stores, underground car parks, ferries, ships, museums, airports, train stations, sports halls, stadiums, etc. is regularly protected with suitable PFP (Passive Fire Protection) devices, like all petrochemical and oil plants (refineries, oil platforms, oil collection centres, etc.).

Oggi, la grande maggioranza degli edifici pubblici viene regolarmente protetta con prodotti idonei PFP (Passive Fire Protection), come grandi magazzini, parcheggi sotterranei, traghetti, navi, musei, aeroporti, stazioni ferroviarie, palazzetti dello sport, stadi, ecc., mentre questo avviene per la totalità degli impianti petrolchimici e petroliferi (raffinerie, piattaforme petrolifere, centri di raccolta olio, ecc).

The prevention methods available are basically two: “Active Protection” and “Passive Protection”.

Under “Active Protection”, we mean the use of water, foam or other extinguishing agents, foaming substances, inert gases, foam or gas extinguishers, fume detectors with alarms, etc.

Under “Passive Protection”, on the other hand, we mean the use of particular systems specially designed and applied with the aim of insulating and slowing the transfer of the fire’s heat to the protected structure. In other words, passive protection is obtained by applying (mineral based) coatings or organic resins, or even panels and/or insulating covers, depending on the requirements and the environment.

In the oil industry, it is common to implement a passive protection system and integrate it with active protection devices, especially on the oil platforms during production, where the risks arising from the material produced (a mixture of oil, gases of different nature, and free and/or emulsion water) are very high.

I metodi di prevenzione sono sostanzialmente due: la “Protezione Attiva” e la “Protezione Passiva”.

Per “Protezione Attiva” si intende l’impiego di acqua, schiuma o altri estinguenti, schiumogeni, gas inerti, estintori a schiuma o a gas, rivelatori di fumi con allarmi, ecc.

Parlando di “Protezione Passiva”, invece, si intende l’utilizzo di particolari sistemi opportunamente studiati e applicati alla struttura al fine di isolare e di rallentare il trasferimento del calore dal fuoco alla struttura da proteggere. In altre parole, la protezione passiva si ottiene con l’applicazione di rivestimenti (a base minerale) o di resine organiche, oppure, a seconda della richiesta e dell’ambiente, con pannelli e/o coperture isolanti.

Nell’industria petrolifera è uso comune applicare la protezione passiva e supportarla con la protezione attiva, in particolar modo sulle piattaforme petrolifere in produzione, dove il rischio dato dal materiale prodotto (miscela di petrolio-gas di differente natura - acqua libera e/o emulsionata) è altissimo.

When correctly applied and certified by inspectors, the passive protection method offers many advantages, including: - excellent and continuous adhesion to the structure, without any interruptions that could limit the protection; - excellent explosion resistance (the so-called jet fire); moreover, in case of explosion, these systems do not suffer damage and do not activate before the exposure to fire; - double substrate protection, against both fire (see Table 1) and corrosion.

Quando applicata correttamente e certificata da Ispettori preposti, la protezione passiva offre molteplici vantaggi, fra i quali: - un’ottima e continua aderenza alla struttura - senza interruzioni che potrebbero limitarne la protezione; - una grande resistenza alle esplosioni (il cosiddetto Jet Fire); inoltre, in caso di esplosione, non si danneggia e non si attiva prima dell’esposizione al fuoco; - offre una duplice protezione del substrato, al fuoco (tabella 1) e alla corrosione.

L’industria petrolifera

The oil industry includes onshore (on land) and offshore (in the sea) plants. In terms of PFP, it is subject to the standard ISO 8421-1, including the following classes: - Class A – “Cellulosic fire”: it involves constructions in steel and/or equivalent materials, strengthened and structured in order to ensure proper thermal insulation for a given period of time, so as to ensure that the average temperature is always less than 140°C and never reaches the limit of 180°C. These temperature values must be maintained for a certain period of time defined by the Regulations, e.g. the Classes “A60”, “A30”, “A15”, and “A0”, where the values are understood as “minutes”. The fire curve is characterised by a relatively slow temperature rising, up to 750° C after about 25 minutes and to 950°C after about 60 minutes (Fig. 1).

- Class H – “Hydrocarbon fire”: it involves constructions in steel and/or equivalent materials, strengthened and structured in order to ensure proper thermal insulation for a given period of time against the “hydrocarbon curve” (i.e. exposure to fire produced by hydrocarbons), so as to ensure that the average temperature is always less than 140°C and never reaches the limit of 180°C. These temperature values must be maintained for a certain period of time defined by the Regulations, e.g. the Classes “H120”, “H60”, “H30”, “H15”, and “H0”, where the values are understood as “minutes”. The fire curve is characterised by a very quick temperature rising, which reaches 900°C after about 5 minutes and levels off at 1,100-1,200°C (Fig. 2).

- Class J – “Jet Fire”: a fire with jets of flammable vapours produced by leaks in pressurised tanks, which can produce a flame jet with a propagation up to 200-300 KW/m2, reaching 1,300°C in the first 5 minutes.

Tali valori di temperatura devono essere mantenuti per un certo periodo di tempo definito dalle Normative, come ad esempio la Classe “A60”, “A30”, “A15”, “A-0”, dove i valori sono intesi come “minuti”. La curva di incendio è caratterizzata da una temperatura relativamente lenta, che raggiunge i 750°C dopo circa 25 minuti, i °950°C dopo circa 60 minuti (fig. 1).

- Classe H – da “Fuoco da Idrocarburi”: interessa costruzioni di acciaio e/o materiale equivalente irrobustito e strutturato al fine di garantire il corretto isolamento termico per un prefissato periodo di tempo alla “Curva idrocarburi” (ossia all’esposizione di fuoco prodotto da idrocarburi), in modo tale da controllare che la temperatura media sia sempre inferiore a 140°C e non raggiunga mai la temperatura limite di 180°C. Tali valori di temperatura devono essere mantenuti per un certo periodo di tempo definito dalle Normative, come ad esempio: Classe “H120”, “H60”, “H30”, “H15”, “H0”, dove i valori sono intesi come “minuti”. La curva di incendio è caratterizzata da una temperatura molto veloce che raggiunge i 900°C in circa 5 minuti, per stabilizzarsi tra i 1.100-1.200°C (fig. 2).

- Classe J – da “Jet Fire”: un incendio di getti di vapori infiammabili, prodotti da perdite nei serbatoi pressurizzati, che possono produrre un getto di fiamma intenso, fino a 200-300 KW/m2 di propagazione, che raggiunge i 1.300°C nei primi 5 minuti.

Of course, materials behave differently when exposed to fire, be it cellulosic o hydrocarbon. In the industrial field, steel (carbon steel, stainless steel and several more or less noble alloys), which is the most commonly used material, quickly loses its resistances and load capacities. Therefore, it needs to be protected with suitable fire resistant products. At a temperature of 500-550°C, its mechanical and structural resistances are lost; the international standards (ISO and NACE) consider 538°C to be the critical temperature. As a consequence, the time of exposure to fire is decisive to keep the temperature of steel under this critical value.

Ovviamente i materiali hanno differenti comportamenti quanto esposti al fuoco, sia che esso provenga da fuoco cellulosico o idrocarburico. In ambito industriale, l’acciaio (al carbonio, inossidabile e differenti leghe più o meno nobili), il materiale più frequentemente utilizzato, a contatto con il fuoco perde velocemente le proprie resistenze e le conseguenti capacità di carico e deve essere pertanto protetto con l’applicazione di idonei prodotti resistenti al fuoco. Al raggiungimento dei 500-550°C, infatti, vengono meno la resistenza meccanica e quella strutturale. In ambito di standardizzazione internazionale (ISO e NACE), si è convenuta in 538°C la temperatura critica, per cui i minuti di esposizione al fuoco sono determinati per mantenere la temperatura dell’acciaio sotto questo valore di criticità.

Norms and standards, in turn, are controlled by independent certifying authorities such as: Lloyd Register, DNV (Det Norske Veritas), Bureau Veritas, maritime organisations, professional associations, private bodies (oil companies) and governmental authorities, e.g. the Italian Ministry of Interior or the English Health and Safety Executive.

The necessary requirements for the fire protection devices are therefore subject to numerous parameters, including: laws of a given Country, documents issued by industrial associations, documents required by insurance companies, documents required by scientific institutes and, of course, regulations imposed by Fire Fighters.

In the offshore field of the oil industry, besides all of the above, it is mandatory to follow the instructions of the SOLAS (Safety of Life at Sea) Convention – an international convention issued by the International Maritime Organization (IMO) and aimed at preserving the safety of mercantile navigation as well as of human lives – and of the MODU Code – a handbook issued by the IMO containing rules for the construction and the installation of proper equipment on the offshore drilling plants.

Moreover, depending on the geographic area, other standards have to be followed, such as SI289, Guidance Notes (UK), NPD and NMD (Norway), USCG (USA), NFOPB (Canada), etc., as well as the Classification Registers: American Bureau of Shipping (ABS), DNVGL Group, Lloyd’s Register, Bureau Veritas (BV), RINA, etc.

Materials and products for passive fire protection (PFP) As already stated, different materials can be applied, depending on the protection to be ensured. They can be classified into two families: cementitious and intumescent (especially epoxy intumescent) products.

The cementitious products, based on concrete, are especially used in the civil sectors and offer the advantage of being economical, easy to apply and repair, and rather durable.

However, they are subject to breaking in case of exposure to hydrocarbon fire, ensure low corrosion protection and, due to their typical porosity, need a further insulation layer against weathering (topcoat).

Nell’ambito offshore del settore petrolifero, oltre a quanto sopra riportato, è obbligatorio seguire le indicazioni dettate da SOLAS acronimo di Safety of Life at Sea, una convenzione internazionale dell’Organizzazione Marittima Internazionale (IMO) volta a tutelare la sicurezza della navigazione mercantile, con esplicito riferimento alla salvaguardia della vita umana a bordo - e da MODU Code (manuale IMO che detta le regole per la costruzione e l’attrezzatura da installare a bordo degli impianti di perforazione offshore).

Materiali e prodotti per la protezione passiva al fuoco (PFP, Passive Fire Protection) Come anticipato all’inizio, esistono differenti materiali che, a seconda della protezione da offrire al manufatto, possono essere applicati. Questi possono essere classificati in due differenti famiglie: prodotti cementizi e prodotti intumescenti (in particolare, epossidici intumescenti).

I prodotti cementizi, a base di calcestruzzo, sono ampiamente utilizzati soprattutto in ambito civile e offrono il vantaggio di essere economici, facili da applicare e da riparare e abbastanza duraturi nel tempo. Sono tuttavia soggetti a “frantumazione” in caso di esposizione a fuoco da idrocarburi, con scarsa protezione anticorrosiva e, a causa della loro caratteristica di porosità, necessitano di un ulteriore isolamento dagli agenti atmosferici (topcoat).

The intumescent products, on the other hand, are widely used in both the civil and the offshore fields. They can be classified into low-thickness and high-thickness coatings. The first ones can be applied with the conventional methods (spray, roller and brush) with a maximum thickness of about 3 mm, especially indoors (only for class A cellulosic fire); the second ones (called epoxy mastics) are used outdoors and in the oil industry (for class H hydrocarbon fire). These products contain a component that expands when coming into contact with heat: in this way, the solid coating is turned into a viscous liquid containing the developing inert gases formed by the endothermic reactions, thus causing a cross-linking process among the polymeric chains. The reaction leads to the transformation of the intumescent coating into a low-density insulating foam (up to 8 times thicker than the original layer) absorbing a huge amount of heat and therefore keeping the temperature of the structure under the critical limit in the given time (Fig. 3).

The intumescent products are highly durable and ensure excellent corrosion protection, strong adhesion to the substrate and good resistance to mechanical damage, impact, abrasion and weathering. On the other hand, however, they are expensive and require certified applicators and inspectors, as well as an excellent surface preparation and particular atmospheric conditions during the application.

I prodotti intumescenti, invece, sono molto utilizzati sia in ambito civile che in ambito offshore. Sono classificabili in pitture intumescenti a basso e ad alto spessore: le prime sono applicabili con i mezzi convenzionali (spruzzo, rullo e pennello) a uno spessore massimo di circa 3 mm, soprattutto in interni (limitatamente al fuoco cellulosico di classe A); le seconde (note come mastici epossidici), invece, sono utilizzate in esterni e in ambito petrolifero (per esposizione al fuoco da idrocarburi di classe H). Tali prodotti contengono un componente che si “gonfia” quando entra in contatto con il calore: in questo modo il rivestimento solido si trasforma in un liquido viscoso che contiene lo sviluppo dei gas inerti che si formano a causa delle reazioni endotermiche, causando un processo di reticolazione tra le catene polimeriche. La reazione porta alla trasformazione del rivestimento intumescente in una schiuma isolante a bassa densità (che arriva ad essere 8 volte maggiore dello spessore iniziale) che assorbe un’enorme quantità del calore generato dal fuoco, mantenendo la temperatura della struttura protetta all’interno del limite critico stabilito nel tempo specificato (fig. 3).

I prodotti intumescenti sono molto duraturi nel tempo e offrono un ottimo potere anticorrosivo, forte adesione al substrato e buona resistenza a danni meccanici, urti, abrasioni e agli agenti atmosferici.

Di contro, hanno prezzi alti, richiedono applicatori e ispettori certificati, un’ottima preparazione della superficie e particolari condizioni atmosferiche durante l’applicazione.

ince the end of 2013, GEOMET® 321 has been used by Siemens Wind Power A/S on fasteners of wind turbine blades. For this application, Siemens Wind Power A/S requires that the coating must be able to exist in a C5-H environment (according to ISO-12944) without corrosion of the substrate material even after a 1.440 hours salt spray test. For this reason, GEOMET® 321 is being applied with a thickness of 15 microns.

At the same time, GE Power & Water (General Electric division in charge of the construction of wind power plants) has approved the zinc flake systems GEOMET® and GEOBLACK® in its latest standard P14A-AL-0218.

Specific requirements such as 1,000 hours salt spray resistance (according to ASTM-B117 or ISO-9227) could be met and mechanical damage tests were convincing.

In addition to these new standards, the systems GEOMET® 321 + PLUS® VLh on the one hand and GEOMET® 500 + PLUS® XL on the other, have been certified by the institute Germanischer Lloyd regarding the corrosion protection of fasteners in oceanic and offshore atmosphere with high salinity levels (C5-M high according to ISO-12944). This means a salt spray resistance of 1440 up to 2016 hours without appearance of red rust.

The new painting products offered by Mäder answer to two main needs arising from the market: Function and design requirements, and technical function of the coating.

Design requirements are playing an ever increasing role in the railway market: Different finishing effects are subject to a strict monitoring of the application’s conditions in order to get the best final result (Figs. 3 and 4). This also brings about an evolution of quality criteria that clashes with the multiplication of the number of subcontractors and job coaters and by the need to pair parts painted with different technologies (liquid or powder coatings, films, gelcoat, etc.).

In the field of rolling stock, there is the increasing need for colours precision and for metallic colours maintaining the same technical performance of pastel colours.

In order to manage the production of critical colours and advanced performances, Isva Mäder performs hard quality testing for production lots.

From the functional point of view of the final coating, Mäder Research is working on traditional coatings to give them more technological functions or longer durability.

ILTANKING, a world-leading independent oil, chemical and gas storage firm, is expanding its Terneuzen tank farm in the province of Zeeland (Fig. 1), located on the estuary of the Western Scheldt between the main ports of Rotterdam and Antwerp next to the new Westerschelde tunnel. The ultra-modern terminal has stainless and mild steel tanks, all with a cup-tank or a «tank-in-a-tank» construction, which serves as containment for any leakage as well as occupying less land area. The terminal serves industrial complexes in the Benelux region and is run in accordance with the latest environmental and safety standards.

Given the extremely tight deadline for completion, Hempel’s rapid response and delivery times have been instrumental in painting contractor, Van der Ende’s, decision to use our coatings. Also, Hempel’s technical assistance on site is another significant factor in ensuring the project progresses smoothly towards conclusion with no unforeseen impediments. Hempel has prepared and delivered a coating specification for each different area to be protected: Tank roofs and external cup shells, external tank shells and internal cup shells, cup floors, internals of non-heated tanks, and other items such as pipelines and handrails.

HEMPADUR MASTIC 45880 is the most widely used coating in this project because of its ability to provide hard-wearing protection on roofs, outer and inner walls and cup floors.

This multipurpose, two-component, polyamide adductcured, high-solids, high- build epoxy paint forms a hard coating, with good wetting properties and low temperature curing, making it ideal as a primer, intermediate or finishing coat in heavy-duty paint systems, where low VOC and high film build are required.

The inner surfaces of non-heated tanks are being coated with a 2-layer system consisting of HEMPADUR 15590 and HEMPADUR 35760.

HEMPADUR 15590 is a two-component epoxy primer coating specially designed to be used on surfaces exposed to severe abrasion on submersed and non-submersed areas.

HEMPADUR 35760 is a solvent-free, two-component, high-build, phenolic epoxy paint (Novolac), which cures to a durable tank lining with very high corrosion protection properties and excellent chemical resistance.

Finally, external and visible surfaces will be given a topcoat of HEMPATHANE 55610 in the stipulated colour for each item. This two-component polyurethane topcoat, cured with aliphatic isocyanate, is renowned for its good gloss and colour retention, ensuring tank walls will remain clean white for many years to come, while fire-fighting and other piping can be clearly distinguished according to the colour codes used.

HEMPADUR 15590 è un primer epossidico bicomponente specificamente sviluppato per l’utilizzo su superfici esposte a forte abrasione su aree sommerse o non sommerse.

HEMPADUR 35760 è un prodotto epossi-fenolico (Novolac) bicomponente esente da solventi ad alto spessore che catalizza formando un rivestimento ideale per serbatoi dove è richiesta una protezione elevata alla corrosione e una eccellente resistenza chimica. Per le superfici esterne e visibili sarà infine utilizzato come topcoat HEMPATHANE 55610 nel colore previsto.

Questo topcoat poliuretanico ad alto spessore, con catalizzatore a base di isocianato alifatico, apprezzato per la sua buona ritenzione di brillantezza e colore, preserverà il colore bianco delle pareti dei serbatoi per numerosi anni, mentre le condotte antincendio e per altre funzioni potranno essere facilmente contraddistinte in base al codice colore utilizzato.

enghiz, a region of Kazakhstan, possesses the sixth largest oil field reserves in the world; recoverable crude oil reserves from Tenghiz and Korolev fields combined have been estimated at 6 to 9 billion barrels (950 x 106 to 1,400 x 160m³). Passive Fire Protection (PFP) plays a crucial role in the safe design of modern oil, gas and petrochemical installations for asset owners. A local Kazakh contractor, Multicorr, wanted to enter this lucrative business sector as a PFP applicator for various asset owners in Kazakhstan.

The company owner, Mr. Gabit Utkelbayev, consulted his material supplier and local Graco distributor, Gateway, for the requirements to enter this market. After reviewing all the mechanical PFP rigs available in the market, Gabit opted to invest in Graco’s XM PFP rig (Fig. 1).

he intumescent coatings industry has moved at a fast pace over recent years. Understanding passive fire protection technology and the impact of legislation is important to ensure compliance with international standards for fire and life safety.

The ever-increasing use of steel as a construction material has led to enhanced flexibility in design, as well as significant time savings in the construction industry. However, its use in social infrastructure and buildings has brought an additional challenge - that of fire safety. In the event of a fire, steel can lose its strength and collapse, resulting in damage to property and in the worst case, loss of life.

Almost all buildings incorporate some fire safety measures.

In the event of a fire, structures are required to maintain their stability for a reasonable period of time to enable occupants to evacuate and to provide safety to fire-fighters.

There are numerous products available to designers to satisfy the fire resistance requirements of their projects. Intumescent coatings provide one such method. They react in the presence of intense heat to form an insulating layer, protecting the underlying steel and extending the duration of its structural integrity.

Traditional methods of fireproofing such as cementitious coatings and gypsum boards can only be applied on-site and are often considered aesthetically unappealing for visuallyexposed steelwork and labour-intensive to apply. Intumescent coatings allow for easy off-site and on-site application during construction and provide an attractive finish that does not compromise intricate designs and shapes created from the steel. This allows maximum architectural expression for structures such as airports (Fig. 1), stadiums, leisure facilities, hospitals (Fig. 2) and office buildings.

As with any fire protection product, it is important to understand its basis to ensure correct specification and one that is fit for purpose. This article outlines some of the keys issues that architects, engineers, fabricators, applicators and Approving Authorities should be aware of when dealing with intumescent coatings.

Structural steel reduces in strength and stiffness with increased temperature. This can have a detrimental effect on the stability of a structure. Unprotected steel will heat very rapidly in a fire.

The aim of an intumescent coating is to insulate the steel and keep it relatively cool for the required fire resistance rating.

The response of a steel structure in a fire can be further influenced by the maximum temperature attained, the degree to which it is loaded, its restraint and the mechanical properties of the steel itself.

The term ‘Fire Resistance Rating’ is associated with the ability of a building element to perform its function as a barrier or structural component for a specified time during the course of a fire.

It is often specified in combination with a critical steel temperature as set by a qualified engineer. Durations vary with legislation around the world , but a typical period may be 60, 90 or 120 minutes.

The basis for the rating is typically specified in accordance with design standards and guidance documents. These documents vary in nature around the world, but fire resistance requirements are strongly related to the risk of fire (occupancy use), the height of the structure and may be associated with provision of a suppression system. It is critical to understand the correct legislative requirements for a project.

Intumescent coatings can cover a wide range of structural sections including universal beams and columns, circular and rectangular hollow sections and concrete-filled tubes. Depending on the type of intumescent coating, it is possible to protect members for up to 3 hours fire resistance. Manufacturers also assess their products over a wide range of critical temperatures – known as Multi-Temperature Assessments (MTAs). These may typically be 350°C to 750°C and can permit engineers to specify temperatures of their structural elements as part of an optimized design.

Fire Types

The fire protection industry has adopted standard “fire curves” for different types of fires: • Cellulosic fires (Fig. 3) are fuelled by combustibles such as wood, paper and textiles. They are typically associated with commercial infrastructure.

• Hydrocarbon fires (Fig. 4), or pool fires, are fuelled by oil and gas and have a very rapid heat rise. They can be extremely turbulent as they entrain oxygen to maintain combustion.

• Jet fires (Fig. 5) are a particular group of hydrocarbon-fuelled fires expelled from an orifice under high pressure. They can have high erosive forces in addition to high heat fluxes above those experienced in open pool fires.

Epoxy intumescents are used where there is a risk of hydrocarbon and jet fires, Thin-film acrylics are typically used where there is risk of a cellulosic fire, although an epoxy coating may be required for durability.

Intumescent coatings work by undergoing a chemical reaction when heated to form an expanded, thermally insulating layer.

The coatings include an acid source – typically phosphorous-based, a carbon source and one or more blowing agents dispersed in a suitable resin system. At temperatures of around 200°C the acid and carbon source react to form a carbonaceous melt which is then expanded by gases generated during the thermal decomposition of the blowing agents resulting in a sponge-like char.

Intumescents are available in categories that include thin-film waterborne or solvent-borne acrylics and high-build epoxies. The choice of which to use on a specific project is dependent on factors that include: • The fire resistance rating and fire exposure type: often set by a design standard and influenced by the occupancy use of the structure • Legislative requirements including the fire test standard: strongly linked to global geographic location with fire test standards being referenced in design documents

• Durability and anti-corrosion requirements: the degree of environmental exposure of the steel is important in selecting an intumescent coating. Environmental Classifications are set out in ISO 12944 Part 2 (C1 to C5M).

• Aesthetics: manufacturers often supply sample panels to demonstrate the levels of finish available, including top-coat colour ranges • On-site or off-site application: linked to construction sequencing and use of trades on site. Intumescents coatings are available that are dedicated to either one application or both • Surface preparation: steel may be galvanized, abrasive blast cleaned to SA 2½ in accordance with ISO 8501-1:1988 and treated with an appropriate primer if required. It is important to understand compatibility of intumescent coatings over primers: if in doubt, consult a manufacturer.

• Drying times and over-coating intervals: important in construction sequencing. Together with the thickness of paint that can be applied in one application, this dictates the duration to get a finished application.

• Sustainability credentials: as part of adding to a building’s sustainability aspirations, intumescent coatings are available as solvent-free and chlorine-free, together with low volatile organic compounds (VOCs).

Intumescent coating manufacturers often work closely with their clients throughout their projects to ensure a product is chosen that fits with the fire resistance rating requirements, meets the durability specifications and aligns with construction timeframes.

Fire Testing and Certification

Regardless of where an intumescent coating is used, it is important that it has undergone rigorous testing to a relevant fire test standard and assessed against a recognized methodology (Table 1).

Fire protection products require extensive testing, as approval regimes and certification requirements vary across the globe. As an example, a product may be originally tested and certified for use in the UK, but for launch into mainland Europe or China, it will have to be completely re-tested.

Intumescent coating manufacturers are faced with the challenge of tailoring products and marketing strategies to fit different geographic regions.

The size and construction of a fire test specimen would ideally represent the element in its intended position in a building. Typically, loaded beams are tested horizontally, with protection applied to three sides and with the top flange directly in contact with a floor slab. Columns are tested vertically, with the protection applied to all sides. This leads to the terms “3-sided” and “4-sided” exposure when dealing with fire protection to steelwork.

As an example, within the UK and Europe, a test programme for unloaded sections is required to explore the relationship between fire resistance, dry film thickness and section size. A typical programme may include at least 10 sections. To address the issue of adhesion to the substrate (stickability), additional tests are required to complement loaded member tests.

Methods of assessing the performance of fire protection materials have been developed which enable the thickness of protection for a wide range of situations to be predicted, based on a limited number of tests as defined in a fire test.

Following a programme of fire tests on both loaded and unloaded specimens, a mathematical procedure is applied to the results, which enables predictions of required thickness to be made.

Certification bodies act to provide confidence that an intumescent product not only complies with the minimum regulatory requirements, but that it also meets a stringent set of requirements.

Independent third-party certification provides a quality mark that is designed to enable manufacturers to clearly demonstrate the superiority of their products versus non-certified products.

Additionally, these bodies can include type and audit testing conducted on independently sampled products and independent factory production control inspection.

Corrosion commonly refers to a chemical reaction consuming a metallic material in contact with oxygen and water. It causes a progressive degradation of the material and can lead to impairment of the function of a component or system. This reaction already happens in unaggressive environments, but the presence of corrosive agents such as salt or industrial and agricultural chemicals accelerate the degradation process.

The purpose of corrosion protection, therefore, is to avoid damage from corrosion. However, absolute corrosion resistance or prevention cannot be achieved. Instead measures aimed at reducing the rate of corrosion or mitigating the effects of corrosion damage on structural integrity or appearance in order to avoid any functional impairment of a component during its lifetime.

Corrosion Protection by Coatings

Commonly used forms of corrosion protection are liquid and powder coatings. Several coating layers, including a primer, are often applied depending on the use of the component to be protected. In addition to these widely spread coating solutions, high-performance thermoplastic powder coating systems like Abcite, developed by Axalta Coating Systems, are gaining in importance. This is based on the advantages offered by this powder coating system for both job-coaters and end users.

Maximum Corrosion Protection with One Layer

A single layer of Abcite provides a corrosion protection level usually achieved by a three- to five-layers liquid paint system (Fig. 2). External tests according to ISO 12944-6 have confirmed that a mono-layer Abcite coating meets the requirements of corrosion class C5-M High and Im3 High. It achieved outstanding results in the 1,440 hours salt spray test as well as in the 3,000 hours immersion test. Internal results even show an excellent corrosion protection of a damaged coating in salt spray tests beyond 3,000 hours.

In addition, the same mono-layer Abcite coating passed the ISO 20340 accelerated aging test, considered the most severe corrosion test for the performance of protective paint systems for offshore and related structures.

This technology provides economic and ecological advantages: in comparison with three-layer liquid solvent-based paint systems, material savings of more than 40 percent are possible. Moreover, Abcite is environmentally friendly as it does not contain solvents, bisphenol or any hazardous substance subject to legal regulations.

Depending on the part use and geometry, Abcite can be applied in a fluidized bed or by conventional method with spray guns. When using a fluidized bed the application procedure is as follows: after surface preparation (rough grit blasting SA 2,5 is recommended), the clean and greasefree substrate is preheated, dipped in a fluidized bed for a few seconds, shaken, pulled out of the bed and hung up to cool. between 300 and 600 μm is obtained in one pass. Due to its particular chemistry, Abcite has a lower melting point and requires less energy compared to polyamide or fluoropolymer thermoplastic coating systems.

When it comes to parts with complex geometries, very large workpieces or to avoid the investment in a fluidized bed, Abcite can be applied like common epoxy or polyester powder coatings by using a spray gun. The powder is sprayed onto the pre-heated surface - with less overspray. In most cases, a subsequent post-heating step is not required as no curing reaction takes place.

With both application techniques, good coverage is achieved even in corners, on edges and in difficult to access areas.

As reported in Treccani encyclopaedia, the corrosion is “a chemical phenomenon which causes a gradual destruction of materials, usually metals, due to external agents”.

For most of these materials, the metallic state is not the most thermodynamically favourite one.

This means that, in determinate weather atmospheric conditions and with suitable oxidizing agents, the metals tend to react in order to move toward a more stable state, which generally consists of oxides and salts.

Not all metals have the same tendency to react with oxidizing substances. Some of them, such as gold, hardly combine with other elements, because of their chemical inertia. Other ones, such as aluminium, tend to react easily with the oxygen, however this reaction forms a very compact oxide layer which acts as a protective barrier stopping the corrosion process (in this case it’s talking about metal passivation compared to the surrounding environment).

Other metals, such as iron, instead, are highly reactive toward oxygen and other oxidizing agents, they do not find the protection under their own oxide layer because it is too uneven and porous. In this case, the corrosion process continues till a complete metal consumption.

This is the reason why in the nature there are no metallic iron mines, but only iron compounds mines, such as hematite (Fe2O3) and magnetite (Fe3O4).

Per la maggior parte di questi elementi, lo stato metallico non è la forma termodinamicamente favorita. Questo significa che in determinate condizioni ambientali e in presenza di opportune sostanze ossidanti, i metalli tendono a reagire per portarsi verso uno stato più stabile costituito, in genere, da ossidi e da sali.

Non tutti i metalli hanno la stessa tendenza a reagire con le sostanze ossidanti. Alcuni di essi, come ad esempio l’oro, si combinano con molta difficoltà con gli altri elementi, grazie alla loro inerzia chimica. Altri, come l’alluminio, reagiscono facilmente con l’ossigeno ma lo strato di ossido che si forma, di natura molto compatta, si comporta come una barriera protettiva arrestando, di fatto, il processo corrosivo (si parla in questo caso, di passivazione del metallo rispetto all’ambiente che lo circonda).

Altri metalli come il ferro, invece, molto reattivi verso l’ossigeno e altre sostanze ossidanti, non trovano alcuna protezione sotto il proprio strato di ossido essendo, quest’ultimo, troppo disomogeneo e poroso. Il processo di corrosione prosegue, in questo caso, fino al completo consumo del metallo.

Questo è il motivo per il quale, in natura, non esistono miniere di ferro metallico ma solo miniere di composti del ferro come l’ematite (Fe2O3) e la magnetite (Fe3O4).

Tipi di corrosione

Depending on the type of reaction between metal and oxidant, the corrosion process can be distinguished between “chemical corrosion” and “electrolytic corrosion”.

Chemical corrosion: when a metal such as iron is immersed in a solution which contains, for example, hydrochloric acid there is a chemical reaction as reported below:

Generally the presence of strong acids and bases entails the complete dissolution of the metal in a very short time.

Electrolytic corrosion: an electrolytic corrosion occurs when, in the metal, there is a creation of a system that behaves as a galvanic cell. A galvanic cell is made of two different metals (with different electrochemical potential) combined with an electrolyte that keeps them in contact.

In these conditions the less noble metal (i.e. with lower electrochemical potential, the anode) tends to corrode.

A classic example is the iron oxidation in case of humidity (Fig. 1). The iron alloys, in fact, are never perfectly homogeneous and may present areas with different electrochemical potential.

The inhomogeneity can be of chemical type (due to fluctuations of the chemical composition) or physical type (due to the production process of the iron object as, for example, welding and polishing). In case of condensation (there is always some dissolved oxygen which behaves as electrolyte) a classic galvanic cell is created and the area with lower electrochemical potential is oxidized.

Corrosione elettrolitica: la corrosione elettrolitica avviene quando nel metallo si crea un sistema che si comporta come una cella galvanica. La cella galvanica è costituita da due metalli di natura diversa (con potenziale elettrochimico diverso) associati ad un elettrolita che li tiene a contatto.

In queste condizioni il metallo meno nobile (cioè con potenziale elettrochimico minore) tende a corrodersi.

Un classico esempio è l’ossidazione del ferro in presenza di umidità (fig. 1). Le leghe di ferro, infatti, non sono mai perfettamente omogenee e possono presentare zone con potenziale elettrochimico diverso.

Le disomogeneità possono essere di tipo chimico 1 (dovute a fluttuazioni della composizione chimica) o fisico (dovute alle lavorazioni che i manufatti in ferro possono subire come, ad esempio, saldature e lucidature). In presenza di condensa (la quale contiene sempre dell’ossigeno disciolto e si comporta da elettrolita) si genera la classica pila galvanica e la zona a più basso potenziale elettrochimico si ossida.

Corrosion protection The man’s battle against corrosion is almost as long as the human history itself. The use of paints and coatings as a protective system against the corrosion has its roots in the third century BC when, in a small town of North Africa, a particular vegetal resin was used to coat and to protect several objects1.

The coatings’ corrosion protection can be carried out in various ways.

Ones of the most important are the “sacrificial anode” effect, through the use of fillers based on metallic zinc, and the “barrier” effect, given by particular fillers that hinder the path of oxidizing agents to the metal.

Protezione contro la corrosione La battaglia dell’uomo contro la corrosione è lunga quasi quanto la storia dell’uomo stesso. L’utilizzo delle vernici quale sistema protettivo contro la corrosione affonda le sue radici nel terzo secolo Avanti Cristo dove, in una piccola città del nord Africa, si utilizzava una particolare resina vegetale per rivestire e proteggere diversi tipi di manufatto1.

La protezione contro la corrosione offerta dalle vernici può essere espletata in vari modi. Tra i più importanti ricordiamo l’effetto “anodo sacrificale” ottenibile attraverso l’uso di filler a base di zinco metallico e l’effetto barriera dato da particolari filler che ostacolano il percorso degli agenti ossidanti verso il metallo.

Sacrificial anode: the coatings, which contain a high percentage of zinc, offer a significant cathodic protection when applied to ferrous substrates (Fig. 2). Zinc, in fact, thanks to its low electrochemical potential, acts as the cathode during the corrosion process and degrades in place of ferrous support.

Barrier effect: some types of fillers are not limited to “reduce” the cost of a coating formulation but give a high degree of protection against corrosion to coating through the so-called barrier effect. The protection, in this case, is physical, a shield that is interposed between the oxidizing agents that are outside (air, humidity, chemical agents, etc.) and the metal. The best fillers used for this specific purpose have lamellar particles which are arranged parallel to the surface, making arduous the infiltration of the external oxidizing agents (Fig. 3).

Anodo sacrificale: Le vernici contenenti una elevata percentuale di zinco offrono una rilevante protezione catodica quando applicate su substrati ferrosi (fig. 2).

Lo zinco, infatti, dato il suo basso potenziale elettrochimico, funge da catodo durante il processo di corrosione e si degrada al posto del supporto ferroso.

Effetto barriera: Alcuni tipi di cariche non si limitano solo a “ridurre” il costo formulativo di un rivestimento ma impartiscono alla vernice una elevata protezione contro la corrosione attraverso il cosiddetto effetto barriera. La protezione è, in questo caso, una protezione fisica, uno scudo che si interpone tra gli agenti ossidanti che si trovano all’esterno (aria, umidità, agenti chimici, etc.) e il metallo del manufatto. I migliori filler usati per questo specifico scopo hanno le particelle di tipo lamellare le quali si dispongono parallele alla superficie rendendo impervio il cammino degli agenti ossidanti esterni (fig. 3).

The ISO Standard just mentioned, besides the corrosive environments’ classification, establishes also the protection type necessary for a steel object according to the environment where it will stay.

The sense of the ISO 12944, in other words, is to give an adequate support in choosing the right pretreatment and the right curing cycle in order to have a maximum durability according to the environment where the coated object will stay. The durability of a coating system should then be tested through the accelerated aging tests contained in Standard UNI EN ISO 12944-6.

It is important to note that the term “durability” indicates a forecast of the effectiveness of a complete curing cycle (substrate’s preparation, pre-treatment, pre-treatment’s quality, coating, polymerization, etc.) in order to obtain a good protection against corrosion. The durability, therefore, does not equate to a guarantee time but it is only an indication of time that can elapse the painting and the subsequent maintenance’s action.

The durability is divided in 3 levels according to the UNI EN ISO 12944-1: • Low (L) = from 2 to 5 years • Medium (M) = from 5 to 15 years • High (H) = more than 15 years

La classificazione è riassunta nella seguente tabella: La norma ISO appena citata, oltre a classificare i diversi ambienti corrosivi, stabilisce anche quale tipo di protezione deve essere data ad un manufatto in acciaio in funzione dell’ambiente dove esso dovrà operare. Il senso della Norma ISO 12944, in altre parole, è quello di dare un adeguato supporto nella scelta del tipo di pretrattamento e del ciclo di verniciatura per ottenere la massima durabilità in funzione dell’ambiente in cui è situato il manufatto. La durabilità di un sistema verniciante deve poi essere provato mediate i test di invecchiamento accelerato riportati nella normativa UNI EN ISO 12944-6. È importante precisare che con il termine durabilità si intende una previsione indicativa dell’efficacia di un ciclo completo di verniciatura (preparazione del supporto, pretrattamento, qualità del pretrattamento, verniciatura, polimerizzazione, etc.) al fine di ottenere una buona protezione anticorrosiva. La durabilità, quindi, non è una garanzia di durata ma solo un’indicazione dell’intervallo di tempo che può intercorrere tra la verniciatura ed il successivo intervento di manutenzione.

As mentioned before, the Standard UNI EN ISO 12944, besides giving information about the tests to be performed, gives also information about the type of pre-treatment and coating to be done in order to reach the goal. Let’s consider, for example, a C4 aggressive environment. For this type of environment, the ISO Standard enunciates that the steel structures must be: a) sandblasted with SA 2,5 grades; b) coated with one or two layers of a suitable primer (80 micron thickness); c) finished with two or three layers of a suitable “top coat” (120 -240 micron thickness, according to the type of powder coating and the durability required); d) the final thickness of the film should be between 200 and 320 micron, according to the durability required.

ST Powder Coatings’ Anticorrosive Primer In order to meet the needs of many customers, ST Powder Coatings’ R&D labs have developed two specific anticorrosive primer to prevent the corrosion and to protect steel objects from it.

Come già detto in precedenza, la Norma UNI EN ISO 12944, oltre a dare informazioni sui test da eseguire, da indicazioni anche sulla tipologia di pretrattamento e di verniciatura da eseguire per il raggiungimento dell’obiettivo. Consideriamo, ad esempio, l’ambiente aggressivo di tipo C4. Per questo tipo di ambiente la norma dice che le strutture in acciaio devono essere: a) sabbiate con grado SA 2,5; b) rivestite con 1 o 2 mani di un adeguato primer (spessore 80 micron); c) finite con un 2 o 3 mani di un adeguato “top coat” (spessore da 120 a 240 micron a seconda del tipo di vernice e della durata richiesta). d) Lo spessore totale del film di vernice deve essere tra i 200 e i 320 micron, a seconda della durata richiesta.

Primer Anticorrosivi di produzione ST Powder Coatings Per far fronte alle esigenze di molti clienti, i laboratori della ST Powder Coating hanno sviluppato due specifici primer anticorrosivi per prevenire e proteggere i manufatti in acciaio dalla corrosione.

The anticorrosive performancess of this primer, combined with a suitable pre-treatmentt cycle, closely matches the hot dip galvanized steel ones. es.

EY-658-7300-001 The anticorrosive primer EZ-658-7300-010, although carrying out his anticorrosive duties perfectly, may not be accepted by the final users because of raw materials considered dangerous for the environment (zinc powder).

ST Powder Coatings’ R&D labs, therefore, have studied and developed an Anticorrosive Primer, rimer, i totally dangerous substances free, based on an exceptional “barrier effect”. The product code off this th primer is EY-658-7300-001.

The tables below show the results of the salt spray tests carried out in parallel on samples coated with Primer EZ-658-7300-010 and with the new Primer EY-658-7300-001, both over coated with white polyester.

The anticorrosive properties of both primer (EZ and EY), combined with an appropriate pre-treatment cycle, allow to reach and widely exceed the corrosion resistance tests for the highest durability levels described in Regulation ISO 12944 (C5-I e C5-M). Some coated panels subjected to accelerating aging test are shown in the images below.

re you experiencing paint adhesion issues on metallic surfaces or having some corrosion issues? Are you looking for hexavalent chrome-free solution to reinforce adhesion properties of paint or bonding systems?

Socomore, a specialty chemical specialist for more than 40 years, has dedicated R&D resources over the last years to develop products based on sol-gel technology – a wetchemical technique widely used in the field of materials science and ceramic engineering but well adapted for the coating process (Fig. 1).

Socomore has developed sol-gel products as adhesion promotor before painting or bonding that enable to reinforce the protection to the complete painting or bonding systems and then to avoid anti-corrosion issues.

Sol-gel technology can also be applied to many different industries that have similar issues on metallic parts (Fig. 4).

Another application has been experienced by Socomore in railway industry and especially with Alstom. A major issue is the lack of paint adhesion around windows and edges of rolling stock that lead to corrosion when the surface is ageing: This is called filiform corrosion (Fig. 5).

This type of corrosion is commonly known as being “localized” and appears on aluminum rolling stock.

A partnership with Alstom as railway manufacturer, Mader as major railway paint supplier and Socomore was built to cancel this phenomenon.

The evaluation of the SOCOGEL B0202 was launched to prove that the improvement of the adhesion of the paint system allow to cancel the filiform corrosion.

The tests confirmed it (Fig. 6).

The Socogel interface increases the adhesion from 1.5 MPa to 3.5 MPa. The link with the filiform corrosion was easily done.

The evaluation also showed that SOCOGEL did not have negative effect on other coatings’ characteristics.

Surface preparation – key for sol-gel performances SOCOGEL successful performances come also from a careful surface preparation before sol-gel application including degreasing and /or deoxidation. Our experience enables to conclude that surface preparation is a key point to get the maximum of SOCOGEL performances.

L’interfaccia SOCOGEL aumenta l’adesione da 1,5 MPa a 3,5 MPa: questo dato è stato collegato direttamente con la corrosione filiforme. La valutazione ha mostrato, inoltre, che SOCOGEL non ha un effetto negativo sulle altre caratteristiche dei rivestimenti.

The choice of the surface preparation should include new environmental constraints and regulations.

The degreasing should be done with a solvent to obtain a water break-free surface without any pollutant on the surface. The solvent can be chosen with low or no VOC (Volatile Organic Components) to reduce VOC emission in the workshops, such as Diestone DLS. Deoxidising might also be necessary according to manufactured materials and processes. Spraying fluoride-free deoxidizer reinforce the reactivity of the surface to have an optimal SOCOGEL interface.

he durability of the protective systems for rolling stock and its components is a crucial aspect in the rail industry. It can only be obtained through the combination of several factors: Careful design; meticulous choice of materials; use of approved anti-corrosion processes, applied in a suitable environment with the appropriate equipment and trained personnel; and performance of inspections and preventive maintenance activities in accordance with the appropriate procedures.

Precisely the criticality of this issue, its complexity and the high level of the speakers have led to the wide participation of experts from the rail industry in the conference “RAILCORR 2014 - Durability of Anti-corrosion Processes for Tramway Rolling Stock”, held on Tuesday, April 1, 2014 at Lingotto Fiere, Sala Verde, Turin (Italy).

a durabilità del sistema protettivo di un rotabile o di un suo componente è un aspetto cruciale del settore ferrotranviario. Questo aspetto può essere garantito soltanto con la combinazione di diversi fattori: un’attenta progettazione; la meticolosa scelta dei materiali; l’utilizzo di processi anticorrosivi omologati, applicati in ambienti idonei con attrezzature adeguate e con personale qualificato; l’esecuzione di controlli e di manutenzione preventiva secondo le modalità appropriate. Proprio la criticità di questa tematica, la sua complessità e, non di meno, l’alto livello dei relatori hanno portato all’ampia partecipazione degli addetti ai lavori del settore ferrotranviario al convegno “RAILCORR 2014 - Durabilità di un processo anticorrosivo per rotabili ferrotranviari”, svoltosi martedì 1 aprile 2014 presso Lingotto Fiere, Sala Verde, Torino.

The conference was held as a part of EXPO Ferroviaria, a trade fair that has positively ended its sixth edition exceeding the expectations of turnout, with 6,400 visitors. The internationality of the exhibition was confirmed by the large number of foreign visitors, about 20% of the total, from 64 countries, including China, India, Russia, Japan and the USA.

Lo spirito internazionale dell’esposizione è stato confermato dal grande numero di visitatori stranieri, circa il 20% del totale, provenienti da 64 Paesi, tra cui Cina, India, Russia, Giappone e USA.

By organising this conference, EOS Mktg&Communication and ipcm®_Protective Coatings have continued their efforts in deepening the issue of anti-corrosion processes in the rail sector, following the success of the previous event, the conference “Coating and corrosion protection of railway vehicles” (ipcm®_ Protective Coatings Vol. II, year 2013, no. 7, October; ipcm®_Protective Coatings Vol. II, year 2013, no. 8, December), held on November 6, 2013 at the NH Hotel of Orio al Serio (BG), in which some of the technological solutions available on the market to fully implement the “Guidelines for corrosion protection in the railway sector” were presented.

EXHBITORS PREPARE FOR INFRARAIL Gli espositori si preparano per Infrarail

ore than 180 companies are preparing to take part in the tenth Infrarail exhibition of technologies, products and services for railway infrastructure, which takes place from 20 to 22 May at Earls Court in London.

This well established, popular event provides a showcase for the very latest products and services for fixed railway assets – a wide ranging field that includes signalling and train control systems, electrification, communications technology, station facilities and security systems.

The show also covers cable systems, lighting, track construction and maintenance, civil works, worksite safety and site access, as well as specialist consultancy, recruitment and occupational health services.

The last Infrarail exhibition in 2012 attracted more than 4,500 managers, engineers and buyers from the rail industry and from organisations keen to benefit from the opportunities on offer in a buoyant market sector.

iù di 180 aziende si stanno preparando a prendere parte alla 10a edizione di Infrarail, l’esposizione di tecnologie, prodotti e servizi per le infrastrutture ferroviarie, che si terrà dal 20 al 22 maggio presso Earls Court, Londra.

Il popolare e affermato evento rappresenta una vetrina per gli ultimissimi prodotti e servizi per gli asset ferroviari – un campo molto ampio che include sistemi di segnalazione e di controllo del treno, elettrificazione, tecnologie di comunicazione, attrezzature per la stazione e sistemi di sicurezza. In fiera si troveranno anche sistemi di copertura dei cavi, illuminazione, costruzione e manutenzione del binario, opere civili, sicurezza e accesso del cantiere, oltre a consulenti specialisti, servizi per il reclutamento e per la salute del personale.

L’ultima esposizione di Infrarail, nel 2012, ha attratto più di 4.500 manager, ingegneri e buyer dell’industria ferroviaria provenienti da organizzazioni entusiaste di cogliere le occasioni disponibili in un settore di mercato in buona salute.

The timing of Infrarail 2015 is ideal. Rail investment in the UK is running at levels unprecedented in recent times.

The ongoing Crossrail and Thameslink projects in London, main line electrification plans and expansion of the capital’s network are just some of the significant developments generating considerable market activity. Network Rail (UK company that operates as an infrastructure manager of the British railway lines, Ed.) has just published its GBP38 billion spending plans (more than 45 billion Euros) for the next five years and confidence remains high that the HS2 high-speed project will go ahead.

As well as conventional company stands and equipment, the exhibition hall will be the setting for The Track, sponsored by Tata Steel to showcase track-mounted equipment and products, and the Recruitment Wall, enabling visitors to search exhibitors’ vacancies live as they explore their next career move.

An innovation this year by organisers Mack Brooks Exhibitions is a new event co-located with Infrarail at Earls Court.

The Civil Infrastructure & Technology Exhibition (CITE) 2014 will share much common ground with the rail show, with some 50 companies featuring equipment, products and services needed for constructing and maintaining vital infrastructure such as roads, ports, utilities and communications networks.

Infrarail visitors will be able to move freely between the two exhibitions.

Enhancing the value of time spent by visitors at Infrarail 2014 will be a busy programme of supporting activities. Each day will see a keynote speech delivered by a leading figure shaping the direction of the rail industry. This year’s speakers are Minister of State for Transport of the United Kingdom, Baroness Kramer, Network Rail’s Managing Director Infrastructure Projects Simon Kirby, shortly before he takes up a new assignment with the HS2 high-speed rail project, and the Director General Rail Group at the Department for Transport of United Kingdom, Clare Moriarty.

Also open to visitors free of charge will be a series of industry seminars by managers from leading organisations specifying or implementing major UK rail infrastructure schemes, while other speakers will cover innovations in technology by firms exhibiting at the show. And insights into the latest status of some of the country’s biggest rail infrastructure programmes will be provided by a series of Project Updates comprising presentations by managers from Network Rail, Transport for London and HS2 Ltd. There will also be plenty of opportunities for people to get together to develop business contacts, including a Networking Reception with drinks and canapés on the show’s opening day and the following evening’s Infrarail & CITE Awards dinner, which will mark significant achievements by exhibiting companies.

Per valorizzare il tempo utilizzato dai visitatori di Infrarail 2014, sarà presente un fitto programma di attività di supporto. Ogni giorno si terrà un discorso di apertura tenuto da una figura di rilievo che tratteggerà la direzione presa dall’industria ferroviaria. Quest’anno gli oratori sono il Ministro di Stato per i Trasporti del Regno Unito, la Baronessa Susan Veronica Kramer; Simon Kirby, direttore generale dell’ente Infrastructure Projects di Network Rail (poco prima che si occupi di un nuovo incarico con il progetto della ferrovia ad alta velocità HS2) e Clare Moriarty, direttore generale di Rail Group al Dipartimento dei Trasporti del Regno Unito.

Inoltre, si svolgeranno una serie di seminari industriali - aperti ai visitatori e totalmente gratuiti - tenuti da manager provenienti da organizzazioni leader che si occupano dell’attuazione dei piani ferroviari più importanti nel Regno Unito, mentre altri relatori delle aziende che espongono si occuperanno delle innovazioni tecnologiche. AIM ORGANIZES THE EUROCORR 2014 IN PISA AIM organizza EUROCORR 2014 a Pisa

IM (Associazione Italiana di Metallurgia) will host EUROCORR 2014, the annual event of the EFCEuropean Federation of Corrosion, which will be held in Pisa, Italy, from 8 - 12 September 2014.

This premier meeting on corrosion will return to the same land Italy - where the Latin author Pliny the Elder for the first time coined the phrase “ferrum corrumpitur”.

Scope of the Congress is to present the state-of-the-art in the fields of corrosion and protection of materials, starting from the ones used in the past those destined to modern industry, both from a technical-scientific as well as from a practical application perspective. The event is meant to foster the transfer of information and experiences among researches and operators in the fields of corrosion and to benefit from collaboration and common enrichment.

The main theme of EUROCORR 2014 will be “Improving materials durability: from cultural heritage to industrial applications”.

The Congress will be staged at the Palazzo dei Congressi, located a few steps away from the historical center of Pisa.
