Re-shoring a myth? 2013 may shed more light on trend Well, it’s good to see that we have survived the end of the Mayan calendar and welcomed the emergence of a ‘new era’ that will hopefully entail a revitalized electronics industry in Canada. Hey, maybe it will signal the re-shoring of Blackberry production to Canadian soil. Okay, maybe I am getting way ahead of myself here, but it is important to maintain a positive outlook during uncertain times.

It’s no secret that 2013 is going to be challenging, as many global trends that have been percolating within the electronics industry for a decade, and are likely to come to a boil. As electronic OEMs and entrepreneurs on this side of the sphere contemplate a strategic plan for 2013, they will ultimately be forced to consider the potential impact of the many pressing issues: geopolitical unrest in emerging markets; sovereign debt problems of developed nations and rising labor rates in low cost regions, as well as major market shifts around the world.

The new buzz word (re-shoring) or return to ‘regionalization’ (to build in the region for the region) is a good idea - and a trend being tracked by industry consultant, researcher and training program provider, Charlie Barnhart & Associates (CBA) of Spring Grove IL. “The word ‘re-shoring’ implies something completely different. To us it sounds more like public relations amid plaques for corporate social responsibility than a viable means of reversing the knee-jerk reaction to the Groupthink that led to the wholesale transfer of work to China about 10 years ago,” says CBA president Charlie Barnhart.

Several studies have found that as much as 40% of manufactur-

ing firms will increase their movement of production back to North America from countries such as China and India. Such factors as rising labor costs in emerging economies, high oil prices and transportation costs and political instability are fueling the movement. Other factors include concerns about intellectual property and product quality.

“If the decision is made to change the current manufacturing approach (always an expensive proposition), then first do a thorough buy vs. build analysis of your company’s unique situation, taking into account the entire product lifecycle and starting with a clean slate,” Barnhart adds. “Understand thoroughly the current costs of manufacturing, both internal and external, and then construct a global supply solution, embracing the capabilities and requirements of both your internal operations and your potential supply base. For large OEMs that probably means building in the region for the region, no matter which continent that happens to involve. But for smaller to mid-market OEMs, that probably means in their home region, not around the world.”

As a final piece of advice from Charlie Barnhart & Associates, OEMs should aim to keeping the New Year’s resolution:“Try not to do anything stupid next year!”

MIS Electronics cops innovation award MIS Electronics Inc., Richmond Hill ON, a custom manufacturer of electronic printed circuit boards (pcbs), captured silver as an Innovation-Exports Award winner as part of the recent 30th Ontario Business Achievement Awards (OBAA).

Aside from custom pcbs, MIS Electronics also makes electronic control units (ECU) for anti brake systems, automated faucets and other electronic products.

Bringing the real world into the undergraduate

lab

At the annual NIWeek Conference in Austin, the Canadian control systems hardware company Quanser and the technology giant National Instruments (NI) demonstrated a series of new products that streamlines the hardware and software tool chain for control systems applications in engineering education and research.

Additionally, the companies demonstrated a teaching concept that bonds conventional lab approaches to an engineering application framework and increases the relevance and motivation factor for the lab. The companies predict that this comprehensive approach will modernize control systems education, reflecting the major changes in industry over the past few decades.

Control theory has existed for almost a century, but within the past three decades the actual practice of control has evolved to be a complex integration of computing, mathematics, and machines.

This is the good news and has enabled advances in society. Our cars now achieve extraordinary efficiency. Surgeons can operate inside a patient’s body with minimally invasive techniques. The rover Curiosity is essentially an autonomous SUV on the ultimate interplanetary road trip. Indeed, modern control systems have become one of the most important engineering techniques to emerge in the twentieth century.

In spite of these great advancements in control engineering, the essential

content of many undergraduate control courses has remained largely unchanged.

Differential equations, Laplace transforms, root locus, Bode, Routh-Hurwitz, Nyquist, and more still comprise the bulk

of a typical undergraduate course. Most of us educated within the past 50 years should now be squirming in a fog of unpleasant memories. However, as important as these techniques are, in today’s context, they are only a part of the workflow and indeed at most institutions the contemporary approaches to control have yet to be treated with sufficient rigor or consistency.

Modern control engineering and HIL Figure 1 illustrates a typical process for modern control systems design. It is often typical to use a “V” form to illustrate the fundamental distinction between the more analytical processes of modeling and design, and the more practical concerns of real-world performance and testing. Collectively, many call the integration of these two dimensions as Hardware-in-the-Loop (HIL) control systems design.

As the diagram suggests, the traditional curriculum which samples a bit

of the modeling elements and a bit of the controller design element is insufficient for the challenges of real-world, complex control systems. The missing parts include very practical things like sensors, data acquisition, and real-time software, and very conceptual things like non-linearities and unanticipated system dynamics. Finally, how does all this relate to the end goals of designing a high performance product?

Quanser Automotive Simulation for the classroom At NIWeek, Quanser demonstrated its prototype called the Quanser Driving Simulation (QDS). The goal was to adapt classic, hands-on control exercise to a realistic automotive application. Figure 2 illustrates the basic configuration which uses the industry NI CompactRIO hardware platform that incorporates both a real-time processor and FPGA allowing data acquisition and processing to take place on one embedded platform.

Quanser has developed a custom module for the CompactRIO platform, called the Q1-cRIO Module, which provides direct connectivity to Quanser control plants. All of these hardware pieces are tied together with NI LabVIEW system design software.

Socket technology simplifies

functional testing of 0.3mm pitch wafer level packages to multi-GHz speed

Today’s electronic packages have high clock speeds (multi GHz range), fine pin densities (below 0.4mm pitch) and high pin counts (over 1000).

When these packages are assembled onto a printed circuit board (pcb), they perform certain functions at certain speed. Socketing is one of the avenues to test the functionality of IC packages without damaging it.

Socketing these high-speed and high-density IC packages requires an innovative solution to the challenges of designing a shorter signal path (less resistance), good electrical insulation (prevents signal loss), and proper thermal management. Design of the socket is dictated not only by the functions mentioned above, but also by the other parameters, such as durability, power consumption, assembly methods and the environment in which the system will operate. Silver ball Matrix (SM) GHz socket (Figure 1) provides a solution that is fast, dense and durable.

Socket function

A socket can be defined as an electromechanical device, which provides removable interface between IC package and system circuit board with minimal effect on signal integrity. Removable interface is the major reason for using a socket and it is required for a variety of reasons, including ease of assembly, reworking, upgrading and cost saving. The cost advantage is saving the

IC by not attaching permanently to pcb.

The socket is semi-permanently (solder less) attached to the pcb, while the IC device can be inserted into or removed from the socket without disturbing the connections to the pcb. Socket helps to test, evaluate and inspect the complete system. Also, socket allows in the field for maintenance, testing, replacement or upgrades. This becomes a critical factor because of technology evolution.

Ironwood Electronics has developed a sequel to standard GHz socket, which can test IC packages with 0.3mm pitch.

SM GHz Socket provides a range of high-speed, high-density socket solutions from very compact production sockets to robust test and prototype applications.

A cross-section photograph revealing SM contact is shown in Figure 2. The sockets are designed such that force is evenly distributed on the top of the IC pushing the solder balls into a very high speed, Z-axis, silver ball columns.

SM Contact has precise silver balls held together by a proprietary conductive formulation.

These conductive columns (diameter optimized for 50 ohm impedance) are suspended in a non-conductive flexible elastomer substrate with a patented solid core for enhanced durability and reliable performance over time, temperature and cycles. This flexible substrate is very compliant and resilient and enables the conductive columns to revert back to original shape when the force is removed.

Elastomer is the only medium between IC package and the circuit board. A heat sink screw and the socket body provide heat dissipation for the IC in the socket.

Precision guides for the IC body and solder balls position the device for ideal connection.

Mechanical characterization

Removable interface requirements are generally stated in terms of the insertion/ extraction force and number of insertion/ extraction cycles a socket can support without degradation. Insertion/extraction forces become increasingly important as the number of pin count in the device increases, as well as the ICs are direct silicon (wafer) that are very delicate as opposed to enclosed packages.

The first test examines the relationship between deflection of the contact, force and the contact resistance. Displacement – Force (DF) test station was used to measure the contact deflection and its corresponding force. Force increases linearly as the displacement increases.

Similarly contact resistance decreases as the force increases. Stable contact resistance has to be identified based on minimum force required. A desired displacement has to be identified based on the compliance requirement of each device/application. This information is very important for test engineer to set up failure criteria when performing device test using this contact technology.

The second test examines the relationship between contact resistance over contact life cycle count. An actual handler was used for this experiment.

Contact set consists of 44 leads + 16 ground leads (QFN configuration) was mounted on the test board, which was then connected to a tester. A gold plated shorted device simulator was mounted on the plunger head. The test set up was adjusted such that the head moves down 0.3mm, which was the chosen travel for the SM contact. Initial contact resistance data was measured via tester and the ATE (Automatic Test Equipment) was turned on. This moves the plunger back and forth continued on page 14

Plastic connectors benefit critical laboratory, industrial applications Next Gen of plastic connectors enable more versatile, user-friendly and cost-effective design options

Industrial and laboratory OEM designers are constantly being challenged to come up with more versatile, user-friendly, light weight and cost-effective product solutions for their equipment and instrumentation. An important component in this design process is the selection of tubing connectors for the transfer and management of fluids and gases, particularly for mission-critical applications.

Although metal tubing connectors have been traditionally employed in industrial and laboratory markets, plastic connectors continue to supplant many that were previously metal, not only because of their increased options for design flexibility, improved ergonomics, reduced weight and lower cost, but also for their ability to effectively meet stringent industry standards in diverse and harsh environments. Many features of plastic connectors, which have been long proven in critical medical equipment design, are now being integrated into a broad spectrum of industrial equipment and laboratory instrumentation.

But choosing the right plastic connector can be a challenge. Plastic connectors offer more options for material selection, user interface and customized design than metal connectors. A basic understanding of the options available with plastic connectors will help the OEM to specify the most optimized features to achieve peak performance in the equipment or instrument being designed.

Application driven While plastic connectors effectively fill many roles, they may not be suitable for all laboratory and industrial uses. Brass, aluminum, die-cast zinc and stainless steel connectors are designed for extreme durability and high-performance fluid handling, particularly when influenced by high pressures and high temperatures.

Choosing the most ideal connector first requires a careful assessment of the application. Following are the prime factors to be considered: 1. Temperature Range – the minimum and maximum temperature tolerances that the connectors will need to function within. Depending on connector material, temperature tolerances can range from -40° F to 200° F and above; 2. Pressure Range – determining the minimum, maximum and working pressures that the connectors will be expected to tolerate; 3. Flow Rate – assessing the required volume per minute, and the effect of fluid pulsation, and modulations from connect and disconnect forces; 4. Media – the viscosity, sensitivity and corrosiveness of the fluid or gas moving through the connection; 5. Exposure – degree of impact from external or internal conditions, such as UV, wind, dust, vibration, radiation, gases, water submersion, chemicals or cleaning agents, and mechanical stress; 6. Specialized Environments – for food and pharmaceutical grade manufacturing, including wash-down, cleanroom and aseptic environments, and vacuums; 7. User Interface – level of human contact expected with the system and connectors; 8. Cycle Life – anticipated maintenance and changeability required to be performed on the system, and expected longevity of the system in operation.

The requirements of the application will then determine what materials would be best suited for the connectors.

Design optimization

The material chosen for plastic connectors should be based on the mechanical requirements of the connector and the type of media that will be moving through the system.

Significant pros and cons need to be weighed in the selection of connector material. Mechanical properties such as toughness, ductility, impact strength, transparency, lubricity, temperature capability, ozone resistance and UV compatibility need to assess when selecting the most functional material for the application.

A broad spectrum of plastic resins can be selected from to produce connectors, each with different characteristics to match the needs of system designers.

These plastic resins are commonly used for producing connectors: • Polyethylene – chemically resistant, translucent or opaque thermoplastic with low temperature impact, which can withstand a variety of application environments; • Polycarbonate – hard, transparent thermoplastic with moderate chemical resistance. It provides good impact resistance and superior dimensional stability; • Polypropylene – soft thermoplastic that is highly resistant to chemical attack from solvents and chemicals in harsh environments; • Polyamide (Nylon) – versatile thermoplastic with good wear and chemical resistance, low permeability to gases and performs well at elevated temperatures; • ABS – tough thermoplastic with good stiffness and impact resistance even at lower temperatures, as well as good dimensional stability and high temperature resistance; • Acetal – strong and lightweight thermoplastic that provides high strength and rigidity over a wide range of temperatures; • PTFE – fluoropolymer resistant to most chemicals and solvents, with stability at high temperatures; • PVDF – thermoplastic that is mechanically strong with good ductility over a broad temperature range, as well as having excellent chemical resistance.

After the most appropriate material for the production of the connector is determined, the type of connection that best suits the laboratory or industrial need can be assessed.

LUER CONNECTORS Delivery systems can employ conical or taper seal connectors, called luers, to link various system components. The male and female components of luer connectors join together to create secure, yet detachable, leak-proof connections with no o-ring or gasket required.

Many factors can reduce the tubing’s ability to perform under pressure including temperature, chemical degradation, mechanical stress, fluid pulsation, selection of connector type and barb design.

The latest generation of plastic connector technology affords designers and manufacturers with a wide latitude of flexibility to design and set-up applications that custom fit to their specific needs.

QUICK CONNECTS Quick connects (quick disconnects) allow flexible tubing and/or equipment to be quickly and safely connected and disconnected. They may be preferred over general connectors for fluid control because they can incorporate built-in shut-off valves that prevent spillage, allow multiple disconnections and faster servicing.

BARBS Plastic barb-style connectors provide designers with a capability to accommodate the widest possible range of tubing properties and application conditions, including a multitude of configurations such as tees, Ys, elbows and manifolds.

A number of barb designs are available – each with unique characteristics to tailor connection performance to specific needs – for handling assembly forces, tensile resistance and blow-off resistance without the need for clamps.

Benefits Compared to metal, plastic connectors provide a considerable reduction in weight, and much improved flexibility with regard to the equipment they serve. Plastic quick connects allow rapid and easy servicing and maintenance of assembly line equipment, filling and packaging systems which limits system downtime and speeds throughput. Color-coding on plastic connectors also makes for quick tube identification and reconnection.

The cost difference between metal and plastic connectors is a major motivating factor pushing instrumentation, equipment and system designers to further embrace plastic connectors in laboratory and industrial applications.

Connection options Connectors are designed to accommodate tubing of varying hardness (durometer), from soft and flexible like PVC, silicone and C-flex, to semi-rigid types like polypropylene, polyethylene, polyurethane and ethylene vinyl acetate (EVA).

Test setup includes cycle speed ~2,500 actuations / hour, Dwell time:~0.7Sec, and ambient temperature. Test vehicle was designed for 7x7mm 44 lead, 0.5mm QFN shorted device simulator. No cleaning was performed to gold plated DUT (Device Under Test) or to the SM contact. Contact resistance data collected at different cycle intervals was shown in Figure 3.

It can be seen from the graph that the average contact resistance is less than 25mOhms over 1,000,000 cycles.

Standard deviation was also shown to provide an understanding of the data spread. Based on the graph, it can be concluded that the contact operates over 1,000,000 cycles with 25mOhms average contact resistance. The experiment was repeated with different lot manufactured at different time. The data is consistent over different lot except the average is shifted down by 5mOhms. This shows that the process variations can cause shift in contact resistance within 5mOhms.

Similarly, the contact was tested at various temperatures and acceptable range was defined as -50C to +150C.

interpreted as 90% of signal pass through the interconnect medium and only 10% of signal is lost through the interconnect transition at 40GHz frequency. This is very critical for the test engineer as the IC functionality is being verified at specific frequency.

Electrical characterization

Electrical requirements are generally stated in terms of the bandwidth and current carrying capacity. Current capacity is determined by injecting drive current in steps of 10mA to a maximum value of 5A. For temperature as a function of resistance dwell time is set to 3 minutes per data point to allow temperatures to stabilize. Result is shown in figure 4.

From the graph, it can be seen that for 4A continuous current, the temperature rise is 14C. This is very critical for test engineer to know that there is no joule heating effect due to contact’s base structure.

Final test of measuring bandwidth determines if this contact technology is right for particular test application.

Bandwidth is typically specified in terms of insertion & return loss. A vector network analyzer is used for this experiment.

A signal is sent from port 1(top of the contact) and received at port 2 (bottom of the contact). Signal reflections are measured and reported as S21 curves shown in Figure 5.

Conclusion

A primary concern to anyone utilizing the high density WLPs is that the socket must provide a high performance, low and stable value of resistance while meeting mating requirements, in particular mating force and the number of mating cycles it must withstand without degradation. The test results share the electrical and mechanical characteristics of the contact interface. The simple design of the socket makes it cost efficient and allows assembly to the target board using existing hardware. Recent advancements in wireless power transmission technology and research efforts to improve its performance and reliability have popularized wireless chargers among users of smartphones and other mobile electronics. By charging devices without wires and cords, the technology can address the critical needs of the high-volume electronics industry and enable features not possible before.

New analysis from Frost & Sullivan (Opportunities for Wireless Power Transmission: Consumer Electronics), finds that a number of technologies are evaluated for wireless charging. Those with magnetic resonance, inductive coupling, radio-frequency and optical-based transmission have the highest potential for use.

Each of these technologies offers certain benefits and advantages, making them suited for different types of applications.

“However, it can become a standard feature in smartphones or laptops only when it offers higher efficiency and power, electromagnetic interference compliance and flexibility in the positioning of the charged device.”

Developers need to work closely with original equipment manufacturers (OEMs) to make wireless charging cost-effective, easy to integrate and standards based.

Apart from increasing the number of wireless charging products, companies must ensure that the charging process is fast and convenient. Organizations are actively conducting R&D to provide more functionality for consumer gadgets at competitive price and form factors.

“The industry’s goal is to raise awareness among customers about the benefits of wireless power and provide OEMs with a solution to implement such capabilities in their products in both a cost- and time-efficient way,” adds Debowski.

Big changes in small displays,

as

Smartphones and tablets reshape industry

Small and medium sized displays (9 inches and smaller in diagonal) are used widely in a variety of medical and industrial equipment, as well as transportation and other infrastructure. Because these applications represent a small fraction of the demand for small-medium displays, buyers and designers need to follow the overall industry trends when considering product availability and capabilities.

The overall market for such displays has long been dominated by mobile phone applications, which account for slightly less than two-thirds of unit demand and slightly more than two-thirds of revenues. Smartphones are increasingly driving changes in the mobile phone market, and will become the largest mobile phone segment in unit terms by 2015.

Growing even more rapidly are tablet PCs, which will pass the automotive market this year to be the secondlargest small-medium display application in revenue terms. Thus, it is important to understand how the trends in these two market segments are driving display technology and manufacturing.

There are currently three key display technologies used in smartphones (Figure 1). The most well-established is the amorphous silicon form of TFT LCD (thin film transistor liquid crystal display), which is the dominant form of flat panel display technology. As smartphones began to take off after the original iPhone, the low-temperature polysilicon (LTPS) form of TFT LCD began to dominate the market, as LTPS enables higher pixel densities, as well as integration of other circuitry – such as driver ICs, touch sensors, and memory – which enables higher performance in a smaller display package. Finally, a few years ago, Samsung started mass production of the active matrix form of organic LED display technology (AMOLED), which enabled it to take increasing share of the growing smartphone display market.

Starting in 2011, two companies – Apple and Samsung – emerged to dominate the smartphone market; each gained market share in 2012, and now the two account for more than half of all smartphone shipments, as well as setting the standard for product design and technology.

Among the most important ways in which the flagship smartphone

product lines (iPhone, Galaxy) compete is through the choice of display. Apple’s iPhone has used TFT LCD, in particular LTPS, to set the standard for high resolution, going so far as to brand it “retina display,” as well as to integrate touch functionality into the display itself. accessible by creating the Quanser Rapid Control Protyping Toolkit Software Add-on for LabVIEW. The toolkit abstracts I/O configurations in LabVIEW by allowing the user to program a wide range of both NI and Quanser data acquisition hardware with custom VIs that simplify I/O programming. This allows students to focus on the algorithm they wish to perfect and implement instead of spending excessive time configuring I/O. Historically, the classic DC servomotor is the most popular choice and the QDS approach used such motors as the foundation.

The new idea is the tight integration of both hardware and software components that map the DC motor and the control algorithm to an automotive application. In QDS, two DC motors were configured: one representing the speed of the wheels for velocity control and one for the position of the wheels for position control. The system input is from car game controllers with appropriate mappings for steering, throttle, and brake.

As a user “drives”, signal levels are computed by the analytical control algorithm and then sent via the DAQ to the motors. Conversely, the system via sensors and encoders will also read the motor speed and position and send it back to the algorithm for compensation. So if there is a disturbance on the motors, the driver can experience the response of the car. Additionally, environmental factors such as road geometry can be defined. Further, students can perform more advanced experiments such as autonomous driving (similar in concept to the Google autonomous vehicle) and wrestle with complex factors such as driver models.

Today’s students, having grown up with new media and video games readily engage with the system as it literally feels like a high-performance video game. More importantly, though, it exposes a much more realistic and industrially relevant engineering work flow.

Indeed this style of HIL-connected 3D visualization is a very common technique within the auto industry.

In essence, QDS delivers a rich, high-fidelity, theoretically rigorous modern engineering design workflow in a way that is engaging and familiar to today’s students.

Case study: University of Toronto In 2011, the department of Mechanical and Mechatronic Engineering was one of the first to adopt this approach. The system was introduced into an introductory control systems course for undergraduates and a graduate course in advanced control. The results were uniformly positive as students and faculty noted the increased engagement and motivation of the students. At a practical level, instructors found the concepts to connect well to traditional theory and the lectures making the transition relatively easy. For the 2012 academic year, Toronto has increased its deployment of the concept to more student sections.

Fundamentally, the QDS approach acknowledges the changing face of modern engineering as design teams become more interdisciplinary and the actual techniques have evolved to accommodate increasing complexity. Recently, based on its experiences with QDS, Quanser launched a new initiative that adapts the philosophy to other engineering education domains.

One of the more interesting initiatives is the transformation of the first year programming course that all engineering students take. This course, like so many, has remained largely unchanged over the past decades. Students, using C, Java, Python, or other popular languages, work through abstract concepts for data types, program flow, and algorithms, often without any real context.

Recently, at a meeting of prominent Canadian research professors in field robotics (i.e. autonomous ground, aerial, and aquatic robots) at McGill University, renowned professor of computer science and robotics, Dr. Gregory Dudek of McGill, suggested that the future of computing was in autonomous robotics. He commented that the world only needs so many programmers who can build compilers, but all

innovative computing is now moving off the desktop and into mobile devices including autonomous mechatronic devices.

Consequently, the modern engineer needs to be proficient at managing both the purely digital as well as the physical when dealing with computers.

Quanser’s response is the conversion of the QDS architecture to one that offers the same richness and relevant context in a way that is suitable for first year and even high school students. These concepts are now being adapted to replace traditional curriculum in the first year programming course.

Case study: University of New Mexico Working with the Department of Electrical and Computer Engineering at the University of New Mexico in Albuquerque, Quanser has developed a series of exercises that connect the fundamental programming concepts to the task of controlling Quanser devices such as its series of helicopter flight dynamics systems. Unlike a controls systems course, the control aspects are encapsulated in pre-built modules, and students are focusing on how you get data from a real system, how you manipulate the data in the computer, and how do you send signals back. Like QDS, techniques of visualization also play a significant part.

The software dimension starts with LabVIEW where programs are written in more intuitive block diagram oriented ways. It is somewhat like a dynamic version of pseudo code that is often taught in the traditional courses. Once the basic manipulation of the data is mastered, students will then be introduced to formal C. The goal is to develop equal proficiency in C programming, as with the previous course, but in parallel, develop knowledge of an industry-standard application tool (LabVIEW), and more relevant concepts in real data acquisition and manipulation.

Conclusion Quanser’s prediction for the future is very optimistic. Like most things in technology, time has brought the basic tools and methodologies to a robust and usable state that even undergraduates can command these tools proficiently. The challenge of these new lab concepts is really to facilitate the transition from the old to the new. Quanser believes that the focus on what industry is currently doing in the “real world” and reconciling this to a strong theoretical foundation, and adding sufficient motivating fun, is the right combination for a more effective education experience.

The partnership of Quanser and National Instruments allows students to learn fundamental concepts in control and other engineering fields in an engaging and relevant manner. Students learn conventional theory in a more engaging way through the combination of Quanser’s hardware systems and industry-standard tools such as LabVIEW and NI CompactRIO. This innovative approach prepares the students with the appreciation of the theoretical foundations and actual, practical, implementation knowledge. Both Quanser and NI believe that this combination is critical for preparing future engineers to meet the complex challenges of modern engineering.
