Maryland Contractor Evolves, Diversifies Business for Three Decades

F

or many, it’s the American Dream; starting a family-owned business and successfully bringing children into the company as it grows. That’s just what the Neale family has done in Maryland. Bruce Neale

joined his father’s construction company in the 1970s, and in 1981, started his own firm, Modern Foundations in Woodbine, MD. Since then, his two sons have joined him and now run two subsidiaries.

and that helped us in our production,” he says. “We didn't have as much lost time because of that. We started buying loaders and we started doing backfills and grading around the houses. And we had more control of [projects].”

Modern Foundations serves the Washington, D.C./Baltimore area with concrete foundation, cast-in-place retaining walls and flatwork, as well as demolition, excavation, waterproofing and decorative precast wall work.

STAYING AHEAD OF THE COMPETITION At that point, Neale decided that if he was doing backfills and grading, he might as well start doing the flatwork, pouring housing slabs and garage slabs.

Soon after, he added waterproofing, so they didn’t have to wait for other crews to complete that job.

“We told the builders; we'll give you everything up to the wood deck. You take it from wood,” he says.

According to Neale, adding those jobs gave them a better workflow and more control over the finished product.

“That worked for many years with small, individual builders. The big production builders finally took note of that and they decided they liked it too, because it threw all the liability back on me,” he says. “They love that, you know, so we were happy to take all that liability because we have better control of it.”

In 1997, Neale started a new side business, Stone Shooters, with his oldest son, Jason Neale.

“We were putting stone in the basements the old conventional way, where you dump a pile of it out in front of the building, and then you'd scoop it up with a skid steer and throw it in the basement,” Neale says. “There’s a lot of labor work in it to spread it around.”

Through the CFA, Neale met contractors in Ohio who were using stone shooter trucks for that job.

“When I took a ride with one of the drivers out to the jobsite, I saw a couple of older fellows smiling and waiting for the stone to come,” he says. “When the stone got there, they were all happy. I thought, ‘Well, if these guys are happy to see the stone, there's something to it.’ They just stood there and watched them spray the stone out and spread it out for them. I said, ‘This makes sense.’

You know, labor doesn't have to work

SUCCESSFUL START Neale’s father ran a general contracting business, building residential homes and doing some commercial work.

“I grew up in the building trade and we got into doing cast-in-place foundations as part of his business,” Neale says.

In the late 1970s, he and his father bought their first set of concrete forms.

“He said, ‘Son, you need to pay for these things and figure out how to work them.’ I had to figure out how to do concrete foundations and that was my start,” he says. “It was a like a kickstart.

We did that for a couple of years. Then I got rambunctious and said, ‘I think I need to be out on my own.’ In 1981, I bought him out of the foundation business, and I went on doing foundations from then on, on my own.”

Modern Foundation was formed, completing residential construction projects in the Virginia and Maryland regions, and eventually in the Baltimore area.

“One of the things that I found difficult in starting a foundation business was, people were so used to block foundations back then, they weren't getting things done correctly or fast enough for us and they kept holding us up,” he says.

That’s when Neale’s company moved into the excavation business.

“I started digging my own basements

as hard. I started buying stone shooter trucks and my son ran that business.”

Demand for that business quickly grew, and Stone Shooters added a large telebelt and concrete pump for jobs.

“It turned out to be a real good business,” Neale says. “He's growing in one direction doing both commercial, residential some industrial work with that.”

MULTIPLE TRADES UNDER ONE ROOF Modern Foundations moved into a new building and decided to supply some of its own concrete. In 2002, the family started MFI Concrete, which produces ready-mix concrete. Michael Neale, Bruce’s younger son, runs that business.

“All three of these companies, they service our company,” Neale says. “But we tried to make it as though we’re only a small share of their business. We're probably 35% of the ready-mix business and only about 15% of the stone shooting business is Modern Foundations work.”

When Modern Foundations first started, communicating with businesses, employees and customers required phone calls, which could be very time consuming.

“The job was organizing a lot of different people,” Neale says. “Now, communication is instant. When we started, it wasn't. It was the old phone calls and wait to leave a voicemail for somebody and they'll get back to you in two or three days. A lot of contractors were busy doing their thing and not necessarily communicating to customers well.”

When Modern Foundations folded more services under its umbrella, it alleviated the need for some of that communication.

“When we got all of these aspects together, many people loved it because it made their job so much easier,” Neale says. “Even a production builder, the superintendent that's working for the production builder, he loves the fact that he's got one call to get four trades’ worth of work done. For him, that makes his job so much easier.”

Another differentiator was investing in heavy equipment, something his

“Not many wall contractors were willing to invest or wanted to get into the heavy equipment side, the loaders and things of that nature, he says.

“That made us unique in the industry that we could get jobs even though we were more expensive because we saved them so much time, money and aggravation by being one company doing all of these phases. The service was so good for so many of them, they were willing to pay more money to get that service.

That was very unique to us.”

SURVIVING RECESSIONS THROUGH DIVERSIFICATION The various businesses completing different tasks has helped the family business weather recessions and economic downturns.

“We've been through all the different recessions and things and had our ups and downs, but we kept growing and diversifying,” Neale says.

At a certain point, diversification also helped the company stay ahead of the competition.

“It was not only important

for them to take ownership of something, but to find the path that they liked the most.”

“In the beginning, the foundation business, it was a real good business.

When we first started it, there were a few companies involved in it and we could make some pretty good money doing it,” he says. “As the competition kept growing and growing and there was some not-so-good competition in it.

I said, ‘The writing's on the wall.’ It was easy for people to get into it.”

Neale wanted to find a way to set himself apart. “With my two sons wanting to be in the business, I thought it was not only important for them to take ownership of something, but to find

the path that they liked the most and enjoyed,” he says. “My oldest son, he liked the trucking aspect of it. He and I started that business, Stone Shooters, and that gave him his own path to go and assisted in helping us in our groups. It was a two-fold reason. One, to give him greater opportunity. Two, to make us more unique than any other contractor out there.”

The 2008 financial crisis was particularly hard on the company. “It's not been an easy street for sure,” Neale says.

“The great recession that we had was so devastating. When we were doing all of our production work for major national builders, we lost 65% of our gross revenue in one year.”

It became clear then that the company needed to diversify further.

“That almost put us out of business, by being so dedicated to one market, the national builder market,” he says.

“That showed me that that was a bad plan to continue on with and none of us knew what the future was going to be when we hit that recession. I decided I needed to find things that didn't necessarily depend on the housing market— that's where the retaining wall business came in.”

NEWER BUSINESSES Neale became a licensed producer for Stone Strong and EnviroCast in recent years under the Modern Foundations subsidiary, Modern Precast Systems.

The two businesses offer precast concrete solutions.

“We see a broader market for the precast business,” Neale says. “I think it's been a tough road and we've made many mistakes, but we continue to learn and grow and diversify and I think they're all related to our core business. We're not getting outside of what we know. This is what we know, and we think it's a good opportunity for the future. Hopefully we'll continue going and we're well on our way to building a good business in precast foundations and precast concrete walls of all types.”

Through Stone Strong, the company has produced what Neale describes

as the tallest gravity walls built in the nation, at 36 feet.

“We keep finding ways to do things a little bit better than in the past and find ways that it helps solve problems,” he says. “Our Stone Strong business is growing, and we built another new building to house that and to house a new product for precast foundations.”

Now, in addition to the success of these entities, Neale has added a new interest in a precast concrete wall system known as EnviroCast.

“It's a fully-insulated precast concrete foundation that you cast inside a controlled environment and send it out to the job site and set it up and walk away from,” he says. “There's a market out there that wants high-energy-efficient homes and this wall system helps to achieve that, insulated basement walls.

In my area, more and more people use their basement for either living space, family space, not just storage space, and to make that area more comfortable with less moisture problems.”

A GREAT JOY Not only has Neale established himself as a successful businessman, working with his sons has been incredibly rewarding.

“Bruce is a true entrepreneur and has not only invested in his company and growth but in his industry and organizational networking through the CFA to constantly be challenged and engaged in resources with peers,” CFA’s Baty says.

Neale’s sons have taken on the businesses with stride and have helped drive profits. It’s been a great pleasure to watch them take on their roles and succeed, he says.

“It's a great joy,” Neale says. “We're a very close family and we lean on each other for a lot of things, and it's just a tremendous joy to have two boys and see them being able to grow their own businesses and not just depend on Dad, what Dad has done. Yeah, it's a thrill. I really love it.”

A Bright Design for Valley Children’s Hospital

I

n the late 1940s, five civic-minded mothers in California’s Central Valley recognized the need for local pediatric care and formed a small but tenacious organization to help raise money. Three years later, a 42-bed hospital dedicated to pediatric care opened as Valley Children’s Hospital in Fresno.

In the nearly 70 years since, Valley Children’s Healthcare has grown to be one of the largest pediatric healthcare networks in the country, serving Central Valley children and families across 45,000 sq. mi. Construction vice president Jessie Hudgins has been with Valley Children’s Healthcare for some 23 years and understands the importance of building the organization’s image and

“Being a pediatric healthcare provider, we are focused on helping children heal,” says Hudgins, who has been the vice president of construction for 12 years.

OVERSEEING ESSENTIAL FACILITIES He and a team of five project managers oversee design and construction services at the hospital and 28 supporting facilities stretching from Modesto to Bakersfield.

AN EYE ON PERFORMANCE Asked about the decision-making criteria connecting the choices his team makes in addressing the ever-advancing requirements of pediatric care, Hudgins is confidently concise.

“How a material or product holds up over time, its ability to fight the spread of infection, cleanability, durability, ongoing maintenance and lifecycle considerations shape our selections.”

Hudgins applies a similar sense of focus to selecting the design-build teams engaged to complete the robust annual work program required to maintain Valley Children’s presence on the leading edge of pediatric care. He typically solicits strong design-build contractors in Central California and draws on positive relationships with a dozen or so healthcare architects. Among them, Quiring General LLC, has become a trusted resource and recently completed

a series of prominent projects entailing two new specialty care clinics of about 52,000 sq. ft. each and revitalizing the landscape on the hospital's main campus. Stevan Garcia has been Quiring’s project manager responsible for delivering each of the three commissions and shares Hudgin’s commitment to quality.

“Going beyond the sticks and bricks,

we build what matters,” says Garcia of the firm, which was founded in 1947 and has become a Central Valley fixture in healthcare, senior living and multi-family housing construction. “In the case of Valley Children’s Healthcare and many other local clients, what matters most are the people and communities we serve.”

As a hands-on project leader, Garcia describes his role in the recent series of design-build projects for Valley Children’s Healthcare as “soup-tonuts.” His participation stretches from early engagement with architects on design concepts through construction implementation and into warranty management. The integrated focus from start-to-finish gives Garcia an appreciation for the building process that goes well beyond what, and deep into the why of every decision made.

HARDSCAPING THE PROJECT When it came to the hardscape scope for decorative concrete on the recent projects, Garcia and Quiring turned to Heritage Bomanite, a Central Valley concrete contractor that installs high-quality Bomanite products. Floor Flatness and Levelness in Modern Construction

T

he flatness and levelness of concrete floors has become a big deal.

If you've ever sat at a restaurant table that rocked up and down, slopping wine out of your glass and causing you to launch a cherry tomato across the room—you know how inconvenient a wavy floor can be.

In high-racking warehouses, factories, and industrial facilities, floor flatness and levelness (FF/FL) can be a make-or-break issue, affecting the very performance of the building for its intended use. Even in ordinary houses and commercial buildings, an un-flat floor can compromise performance, creating problems with floor coverings and potentially causing hazardous situations.

Levelness, how closely the floor conforms to the specified slope, and flatness, how much the surface deviates from a two-dimensional plane, have become important specifications in construction. Fortunately, modern measuring methods can detect levelness and flatness problems more accurately than the human eye. The newest methods allow us to do it nearly instantly, while the concrete is still workable and can be fixed before it hardens.

THE BENEFITS OF FLATNESS That restaurant table was probably "fixed" by shimming up one leg with a matchbook, effectively filling a low spot in the floor, a flatness problem. If your breadstick rolled off the table by itself, you were probably dealing with a floor levelness issue as well.

But flatness and levelness have ramifications far beyond convenience. Going back to the high-racking warehouses, an uneven floor cannot properly support a

20-foot-tall shelving unit with tons of stuff on it. It may pose a lethal danger to people working with it or passing by.

A more recent development in warehouses, air pallet-jacks, are even more dependent on flat, level floors. These manually-driven devices can lift palletloads up to 750 lbs., supporting all that weight on a cushion of compressed air, so that a person can push it around by hand. It requires an extremely flat, even floor to function properly.

THE HAUNTED FLOOR Waviness in a concrete slab can be flattened by grinding off the high spots, but the ghost of the wave may continue to haunt the floor. You see it sometimes in warehouse stores: floors that are quite flat but appear wavy under the highpressure sodium lights.

If a concrete floor is intended to be left exposed, designed to be dyed and polished, for example, having a continuous surface of the same concrete material is vital. Filling low spots with a topping is not an option, because it won't match. The only other option is to grind off the high spots.

But grinding into a slab can change the way it catches and reflects light. A concrete surface is composed of sand (fine aggregate), rock (coarse aggregate) and cement paste. When the wet slab is placed, the troweling process shoves the coarser pieces of aggregate deeper under the surface, with fine aggregate, cement paste and laitance concentrated at the top. This happens whether the surface is absolutely flat or quite sensuously curved.

When you grind 1/8 in. off the top, you remove fines and laitance, powdery material and begin to expose sand in a matrix of cement paste. Grind further,

and you expose cross-sectioned rocks, the larger aggregate. If you only grind into the high spots, those areas will show sand and rock, stripes of exposed aggregate that immortalize those high spots, alternating with stripes of un-ground smooth cement paste where the low spots were.

The original surface has a different coloration than the layer 1/8 in. or 1/4 in. down, and they may reflect light differently. Lighter-colored stripes will look like high spots, with darker stripes between them appearing as troughs, the visual “ghost” of the waviness that was removed with the grinder. Ground concrete is usually more porous than the original troweled surface, so the stripes will also probably respond differently to dyes and stains, making it difficult to end the haunting by coloring it. If you don't flatten the waves during concrete finishing, they may come back to haunt you.

THE MODERN WORLD Laser scanning has changed the pursuit of floor flatness and levelness. While the laser itself dates back to the 1960s, its adaptation for construction site scanning is relatively recent.

The laser scanner uses a tightlyfocused light beam to measure the location of all the reflective surfaces around it, not just the floor but a nearly 360º dome of data-points around and over, as well as below the instrument. It locates each point in three-dimensional space. If the scanner’s location has been tied to an

absolute location (like GPS data), those points are locatable as specific places on our planet.

Scanner data can be integrated into the building information model. It can be used for a wide variety of needs, such as measuring the room or even creating an as-built computer model of it.

For FF/FL compliance, laser scanning has several advantages over mechanical measurement. One of the biggest is that it can be performed while the concrete is still fresh and workable.

The scanner records 300,000 to 2 million data-points per second, and typically runs for one to 10 minutes, depending on the density of information. It works so quickly that flatness and levelness problems can be located immediately after screeding, and they can be corrected before the slab sets.

Typically: screed, scan, re-screed if needed, re-scan, re-screed if needed, all in a matter of minutes. No more grinding and filling. No more callbacks. It enables the concrete finishers to produce a flat, level floor on Day One. The savings in time and cost can be significant.

LIGHT SPEED Laser scanners measure at the speed of light. A laser scanner uses reflections of laser light to locate all the visible surfaces surrounding it. It takes data points in the range of 0.1 - 0.5 in. apart (a much higher information density than a profiler's limited series of 12-in. samples).

Each scanner data point represents a location in three-dimensional space, which can be displayed on a computer, much like a 3D model. The laser scan collects so much data that a visualization can look almost like a photograph. If it's desired, that data can create not only an elevation map of the floor but a detailed representation of the entire room.

TIME IS MORE THAN MONEY Time can be more than money. When placing and finishing wet concrete, timing is everything. It affects the permanent quality of the slab. And the time it takes for the floor to be completed and ready for traffic can change the timing

of a lot of other process on the jobsite.

When a new floor is placed, the near-real time aspect of laser scanning information has a tremendous impact on the process of achieving flatness. FF/ FL can be evaluated and fixed at the best possible point in floor construction: before the slab hardens. That has a range of beneficial effects. First of all, it eliminates waiting for the floor to be completed by remedial work, which means that the floor will not tie up the rest of construction.

If you want to validate the floor with a profiler, you first have to wait for the slab to harden, then schedule the profiling service to come to the site and measure it and then wait for the ASTM E1155 report. Then you have to wait for any flatness problems to be fixed, and then schedule profiling again, and wait for a new report.

FROM THE SCANNER TO YOU A laser scanner collects millions of datapoints, but that’s all they are, points in three-dimensional space. To put them to use, you need a piece of software that can process them and present them.

Scanner software assembles the data into various useful forms, which it can present on the jobsite’s laptop computer.

It offers the construction team a way to visualize the floor, pinpoint any problem, correlate that with the actual location on the floor, and tell how much the elevation must be reduced or increased. In near-real time.

A software package like ClearEdge3D’s Rithm for Navisworks offers several different ways to view the floor data. It can present a “heat map” showing the highs and lows of the floor as different colors. It can display a contour map, similar to topographical maps made by surveyors, where a series

of curved lines describe successive elevations. It can also provide documentation of compliance with ASTM E1155 in minutes, not days.

Likewise, scanner software like Rithm is responsible for presenting that 3D data to show you the room as data-points, which are scanned not only for their position, but the intensity (brightness) of the reflection and the color of the surface. The view looks something like a photograph.

However, you can rotate the view and see the space from any angle, wander around through it like a 3D model and even take measurements off it. For FF/FL purposes, one of the most popular and useful visualizations is the heat map, which shows the floor in plan view. The highs and lows are presented as different colors (sometimes called a false-color image) with, for example, red representing high spots and blue representing lows.

You can take precise measurements from the heat map, allowing you to locate exactly the corresponding spots on the actual floor. If the scan reveals flatness problems, the heat-map is a fast way to find them and fix them, and it is the preferred view for on-the-spot FF/ FL analysis.

The software can also create a contour map, a series of lines representing different floor elevations, similar to topographic maps used by surveyors and hikers. Contour maps are good for exporting to CAD programs, which tend to be friendly to drawingtype data. This could be especially useful in a remodel or retrofit of an existing space. Owning your quality assurance process eliminates that source of pain. The floor can be scanned in minutes when you want it. You know when it will be checked, and you know when you'll get the ASTM E1155 report (about a minute later). Owning this process, rather than relying on thirdparty consultants, means owning your time.

safe. Not only is it important to keep employees healthy, companies must stay in compliance with Occupational Safety and Health Administration (OSHA) laws. The issue took on renewed importance with OSHA increasing fines earlier this year.

PUT YOUR NAME ON IT Of the dozens of types of PPE — from head, ear, eye and respiratory protection to safety belts, lanyards and fall protec-

tion — the hard hat is the most common and most important on the jobsite.

Most employees comply with the mandate to wear hard hats on the site, but what Meola often sees is workers wearing out-of-date gear.

“I guarantee you, if you go out on any site, you're going to see people out there who say, ‘Yeah, I got this hat when

I got out of the Navy, and I've had it for like 18 years,’” he says. But a hard hat’s lifespan is only roughly two years.

One way to convince employees to wear a new hard hat is to incorporate branding, says Meola, to show that safety is a top priority to the company.

All kinds of gear can be personalized, including hard hats, safety glasses, gloves and more.

“It's a good starting point for demonstrating company culture,” Meola says. “Branding is really critical in this regard. For example, your hard hat should have your company name on it.

Your high-visibility vest — we always recommend getting them silk screened, getting them printed.”

Many PPE manufacturers offer personalization. For those who are buying large quantities of PPE with no option of laser or screen printing at the vendor, Meola recommends sending it out locally for branding.

It shows that you've got skin in the game with a more advanced purchasing and logistics arrangement.”

Personalizing PPE can go a long way toward bolstering a company’s safety mission. “That sends an enormous banner of a message out to the world to say, ‘Listen, this is our company property, we're proud of it, we want you to use it, we buy good grade stuff,’” he says.

“PPE in our business is evolving a lot faster than most people recognize,” he says. “For example, there are exoskeletons, robotics, material science, engineered fabrics, composite hard hats (which are much lighter and arguably stronger), wearables and nanotechnology. There's a lot of technology being aimed at this basic level of PPE.” It’s important to know what improvements are available. “Most of us are buying the same safety glasses, the same hard hats, the same gloves that we bought for a generation,” Meola says.

“Well, I can tell you, the industry has moved on. There are websites, there's magazines, there's Equipment Today, for example. I see a lot of advertisers and vendors illustrating best practices, so at least be tied into something current that gives periodic updates, new equipment available, new product information.”

OSHA GUIDELINES, ASSESSMENT AND TRAINING Jobsite supervisors not only need to identify and reduce risks, they need to log the site’s assessment and training efforts.

OSHA uses the Hierarchy of Controls, which guides managers through identifying the risks, controls and plans to overcome those dangers. The bottom of the pyramid is PPE, followed by Administrative Controls, Engineering Controls, Substitution and Elimination: • Elimination: Remove the hazard • Substitution: Replace the hazard • Engineering Controls: Isolate people from the hazard • Administrative Controls: Change the way people work • PPE: Protect the worker

WORK SITE PRODUCTS & EQUIPMENT CONTINUED Convincing workers to give up their old and often personalized hard hat isn't always easy, but is necessary to ensure safety and compliance.

“Of course, we don't all have the luxury of hiring full-time safety guys,” Meola says. “It falls to the job superintendent, the project manager. Hazard recognition comes first and then that's followed by the next keyword, which is hazard identification — recognizing a bad step, a hole in the ground or a hole through a roof even for a more Draconian example… [and] at least marking it with warning signage, decals, pinch points, all of which are right out of the playbook of hazard identification.”

OSHA requires a log of safety protocols, as well, to evaluate the workplace. “It's not enough just to say, ‘Well, everyone's going to wear eye protection, hard hats, etc.’ OSHA wants to see it on paper, and this is a nominal regulation,” says Meola. “If you drill down into their rubric, it actually says an assessment will be performed to determine what is the hazard, what are we going to protect from, what is the best type [of PPE]?”

There are electronic assessment forms available on the OSHA PPE website. “They have a PPE assessment form and it's a fillable form,” Meola points out. “According to OSHA, you need to do that for every article of PPE or every hazard that you identify.”

OSHA also requires confirmation that employees are being properly trained on how to use PPE. “During the training, OSHA would look to see if there were some of those factors and were they addressed during your training?”

One way to convince employees to wear a new hard hat is to incorporate branding to show that safety is a top priority to the company.

For example, make sure employees know when and how to properly use ear protection such as earplugs. “If you read the bag that the [earplugs] come in, it says how to properly reach over

your head, lift your ear lobe, insert the plug, make sure it's seated, let it expand and keep your hands clean, so you're not causing ear problems,” Meola points out.

There should be documentation of the employee training, as well. “Every one of these little items has a ‘food chain’ associated with it, where a line in the log book or a document in a safety meeting file can save you a lot of headaches if an inspector comes out,” Meola says. “It's not just about compliance. You're actually doing the employee a favor by educating them and equipping them with the right material, the right set of instructions.”

CONSTANT IMPROVEMENT Meola cautions that OSHA guidelines are the minimum standard that should be applied.

“The OSHA regulations are a minimum in all categories of safety, even including the PPE category,” he says. “It always implies we can do more; we can do better. A lot of us have in our corporate safety mantra, ‘Our most important asset in our company is our employees.’ And then we say, ‘We will comply with OSHA.’” But site managers can go beyond that. “At the end of the day, we need to say, ‘Look, we can do better; we can exceed,’” Meola says.

Not only do companies need to provide up-to-date PPE to employees, they need to ensure workers are wearing it. Ways to increase employee buy-in include creative branding and training.

It’s also important that each piece of PPE and training is logged per OSHA standards to keep jobsites safe and compliant.

10 Technologies Improving All Aspects of Construction

C

onstruction has long relied on tried-and-true methods to survey terrain, maneuver equipment, train workers and perform other tasks. In recent years, digital-based advancements have turned construction into a hotbed of tech. Whether it be grade positioning, building information modeling (BIM) systems, telematics, remote control or 3D printing, these technologies are available now. The initial investments will be repaid in faster, more streamlined project deployments, fewer errors, improved maintenance and more efficient labor deployment.

BIM EASES PROJECT PLANNING Taking computer-aided-design (CAD) up the technology ladder, BIM uses tools such as 3D laser scanners for more in-depth insights into projects.

Construction firms have embraced BIM in a big way. In a blog post from BIM software provider Hexagon, the 2019 Sage Construction Hiring and Business Outlook Survey showed only 38% of construction firms do not use BIM. According to the National Institute of Standards and Technology (NIST), modeling data from technologies such as BIM reduces duplicate design and production work, which in turn leads to costly delays. NIST estimates these wasted costs could amount to $8.4 billion for engineers to answer questions and create additional drawings, and $3.8 billion for machinists to do the same.

“Some may say that BIM is responsible for the creation of more and more complex building forms, and that may be true,” says Matt Wheelis, LEED AP, global business development, buildings and construction, geosystems division of Hexagon. “But, building complexity is also a function of the systems contained

within this building to automate environmental controls, integrate with facility operation systems and make the building more responsive to people and to the environment.”

For existing buildings, an emerging trend is that of using laser scanning (LIDAR) to capture the building geometry and using specialized software to create the 3D virtual representation, he says.

VIEWING PROGRESS THROUGH AUGMENTED REALITY Virtual technologies such as augmented reality (AR) and mixed reality give project stakeholders a clear window to the project as it goes through all stages, through whatever device is used. AR combines the physical and digital worlds by overlaying digital information onto the user’s actual environment.

“We’ve had a vision since the late 1990s — we’ve been looking at AR technology for 20 years — how to apply to construction and earthmoving machines,” says Mark Nichols, general manager at Trimble.

With AR, all the stakeholders in the construction process can visualize what a project will look like via a 3D model using the AR tool on their own devices.

Volvo Construction Equipment’s Active Care Direct telematics system proactively monitors equipment wear, helping operators optimize vehicle deployment and maintenance schedules.

“Mixed reality is where the industry will trend to, as operators gain the ability to operate hands-free,” says Nichols. He envisions mixed reality integrated with a certified hardhat that allows users to visualize 3D data on project sites.

THE POWER OF SIMULATION FOR TRAINING The intricacies of performing a construction task can often be learned in a virtual manner that walks an operator through, enabling him or her to learn a task before doing it for real.

“Simulation allows operators to train in a safe environment while experiencing challenging situations,” says Curt Leconte, product manager, simulators, for John Deere. “Some of the benefits include concentrated seat time, repeatability and experience to a variety of equipment in a cost-effective way. There is no need to fuel up the equipment, rope off an area and occupy an instructor. Simulation can be reset and tried again and again.”

UPGRADING GRADE POSITIONING TO INCREASE PRODUCTIVITY Grade-positioning technology enables operators to view what is happening on the site as the construction vehicle is moving. “Grade control systems continue to advance the productivity, accuracy and profitability of a multitude of applications on the jobsite,” says Oscar Cantu, construction content manager for the Americas for Topcon Positioning Systems. Topcon offers a grade positioning system designed to minimize the guesswork and operator error.

Trimble has also made a number of innovations in its grade control products. In March, the company introduced its Trimble Earthworks Grade Control version 2.0. The system’s most noteworthy feature is Horizontal Steering Control, which automatically controls the machine to follow any horizontal alignment, such as the back of a curb, break line, roadway centerline, or bottom of slope, without operator assistance.

“We’re focusing on operator assistance,” says Cameron Clark, earth moving industry director, civil engineering and construction for Trimble. “A lot of grade-positioning systems will tell the operator how far to move the machine but not give guidance as to how.”

DRONES TO THE RESCUE Nothing beats accurate visual data for surveying a potential construction site.

Sending people there costs time and money, so more construction operators are considering using drones to aerially survey the site prior to shoveling or sending people to take a detailed look.

Propeller Aerobotics uses drones as part of a cloud-based data visualization and analytics platform. The platform provides a 3D site mapping technology, which achieves accuracies as precise as one-tenth of a foot, according to company co-founder and CEO Rory San Miguel.

“The drones are designed to help free overworked site personnel to perform some of the tedious surveying tasks and focus on analyzing data,” says San Miguel.

THE CASE FOR TELEMATICS As the internet of things grows, more construction companies want to leverage data on fuel usage, mileage and other variables to better predict vehicle maintenance and repair. Telematics, which uses telecommunications and information processing to monitor vehicle operation, has become an important ally for construction operators to improve efficiencies.

Volvo Construction Equipment uses its ActiveCare Direct telematics system to monitor equipment wear. “At Volvo, the most common issues we see with our ActiveCare Direct advanced telematics system are excessive idling, hot turbo shutdowns, high-speed shifts on wheel loaders and misuse of excavator work modes,” says Dave Adams, product sales manager, connected services.

The system also provides a monthly fleet utilization report, allowing customers to see fleet performance, efficiency, hours and instances of machine misuse.

ROBOTICS MEETS LOAD CHALLENGES An ongoing challenge at construction sites is humans moving heavy loads, often many times their weight bearing capability. To deal with this issue, the industry is deploying robotic technology in an exoskeleton whose robotic features enable safer handling of difficult loads.

Sarcos Robotics has developed a full-body, industrial exoskeleton, called Guardian XO, that enables a worker to lift loads up to 20 times his or her lifting capacity. “The Guardian XO gives the operator an added degree of safety in difficult-to-access locations at a construction site,” says Kristi Martindale, chief customer officer and executive vice president, product strategy, for Sarcos Robotics. “It enables humans to maneuver and lift materials in locations where forklifts or other heavy equipment cannot access.”

REMOTE CONTROL MAKES EQUIPMENT OPERATION SAFER Remote control technology that allows equipment to operate without a person physically present can assist operators

in isolated or dangerous locations where deploying human labor is not practical.

Caterpillar’s Cat Command technology enables employers to roll out affordable remote control technology. ”It is still commonplace globally to put machine operators into hazardous environments,” says Andy Massey, product applications specialist at Caterpillar. “No employer wishes to put operators at risk. Remote control technology for construction equipment has been based around mining equipment and had been prohibitively expensive to roll out into general applications.”

3D PRINTING IS REVOLUTIONIZING CONSTRUCTION MATERIALS Technology is also changing the face of construction materials. The familiar image of concrete being poured onto a slab by mixer is starting to change to composite materials that are printed by a 3D printer. 3D printing potentially allows the fabrication of high-strength construction materials without the dirt and mess of traditional material formation processes.

Construction companies are looking at 3D printers that can print materials combining a composite and concrete that is thicker than conventional concrete. Potential advantages include faster construction, lower labor costs, increased complexity and/or accuracy, greater integration of function, and less waste produced.

When construction operators face the challenge of tighter project windows, increased building complexity, a greater need for data and the possibility of less human labor due to budgetary and safety concerns, technologies such as the ones portrayed here will give savvy operators a leg up on the competition.

Adopting these technologies will enable companies to plan and carry out complex projects with a higher degree of precision, safety and efficiency.

N

o stranger to working outdoors during winter months, Michigan-based Rockford Construction integrates cold weather safety precautions into all levels of the organization, from project pre-planning to its daily employee “toolbox” meetings.

Like any northern state, winter weather in Michigan can see dramatic lows, along with plenty of snow and ice. Rockford Construction prepares for snow, ice and winds that can slow projects, affect equipment and vehicles and jeopardize the safety of workers.

“As a construction management firm, we’re in a high-hazard industry,” says Paul Rozich, Rockford’s director of safety and risk management.

With so many risks on the site, safety is the top priority. In the construction industry, the typical injury rate, or the average OSHA (Occupational Safety and Health Administration) recordable incident rate is 3.0 (the lower the number, the fewer the incidents). At Rockford, it’s 1.9.

“We consider the health and safety of our clients, employees, trade contractors and the general public to be of the utmost importance and an integral part of our operation on each and every project," he says. "That includes proper planning for winter conditions and winter safety for those working on our projects and how it impacts others affected by our work throughout the communities we work in."

How do they make it work and keep projects on time? A culture of safety. “I believe having a common goal is important and getting employees home safe at the end of the day is our common goal,” Rozich says.

MAKING A PLAN FOR COLD WEATHER WORK With offices in Grand Rapids and Detroit, as well as Estero, FL, Rockford Construction works on a variety of projects, from new construction to renovations. “It can be lots of things, it can be new construction, a groundup scenario, remodeling an existing building,” Rozich says. “There are a number of times when we are working outside in winter conditions.”

Conversations about safety begin at the very first planning stage of each project. “I would consider Rockford very proactive as it relates to winter safety and planning for winter conditions,” he says. “We start the planning process several months before winter conditions affect our projects. As a team, we identify which projects could be most impacted and the project team puts together a plan that focuses on winter conditions, specifically walking working surfaces, snow removal, temporary protection, temporary heat and other safety-related items.”

One of the first steps they take in winter weather planning is reviewing potential risks at the work site. “As a team, we put together a plan to manage winter conditions and there are a lot of items that go into that, including snow removal, walking working surfaces, ice, heat, temporary heat, break areas, access, egress. There are a lot of considerations that take place when working in winter conditions and a lot of planning to prepare for that.”

BALANCING SAFETY WITH MEETING DEADLINES General contractors balance worker and site safety against finishing projects on time. At Rockford, they find ways to adapt to weather delays to maintain those two goals. “There are ways to make up time within a project schedule, but to jeopardize the safety of workers to meet the schedule within unsafe conditions is unacceptable,” Rozich says.

“We have procedures in place to identify when and if a project finish time might be impacted due to cold weather conditions or other unforeseen conditions. That allows us to manage at a high level where we can look at opportunities to keep the schedule maintained. However, we would never jeopardize the safety and well-being of our employees.”

Work might move indoors, or the project might be suspended for the day if weather conditions are too extreme.

Portions of a project, such as tasks on elevated surfaces such as scaffolding, might stop for the day. “It depends on the wind speeds for the day and things like that,” he says. “We look at the specific tasks that need to be done. We may not have to shut down the entire project for the day, just the projects that are outside. If conditions are extreme, we might shut down that particular site.”

COLD WEATHER MONITORING IN ACTION Keeping sites safe comes down to the daily inspection. Once the weather forecast has been reviewed for the day, supervisors and workers inspect the site for snow and ice, wind debris, icicles and other roof hazards and the safety

of walking surfaces. Doing so is one of the most effective ways to prevent cold-weather work injuries, according to OSHA and other safety organizations.

“Fortunately, we haven’t experienced many injuries due to cold weather,” Rozich says. “We monitor our sites, including certain work that we perform on a daily basis. We monitor the temperature in the break areas, what’s the wind chill going to be on that day and snow and ice accumulation as it relates to our site.”

Equipment and vehicles also need to be inspected at the start of each shift.

“It is important that each worker, before they start a task, regardless of that task, inspect their work area and the equipment that they will be using to make sure that it’s safe. If it’s not, then [it] needs to be reported to a supervisor immediately.

“This is a general statement, but it applies to everything we do and the conditions we do them in and the particular piece of equipment we will be using.”

Cold weather can damage equipment and other machinery as well. Rozich recommends following consistent protocols when it comes to inspection, starting equipment and checking fluid levels and pressure. “If possible, it is recommended to store equipment in enclosed areas with heat,” he says.

“It’s important when pre-planning to identify what options are available for equipment storage on the project during the winter months. It’s also critical to understand what equipment will be on the project and at what time.”

Rockford works closely with subcontractors to determine their on-site equipment needs before a project begins.

“That information must be reviewed with the affected trade contractors and try to identify their needs and in many cases, they’re very different,” he says.

“In many cases, temporary enclosures are built, and a heat source added to defend against the cold temperatures that can damage equipment. It’s a caseby-case scenario and we try to plan for that ahead of time and avoid problems during the winter months.”

COLD WEATHER TRAINING At Rockford, crews receive OSHA and NIOSH training to stay warm and avoid cold stress on work sites.

Overexposure to cold temperatures can lead to a number of illnesses and injuries, from trench foot to hypothermia. According to the Centers for Disease Control and Prevention, the first signs of hypothermia include shivering, fatigue, loss of coordination, confusion and disorientation. “We haven’t experienced the cold stress injuries, frostbite or hypothermia, we have experienced an occasional fall on our projects but as far as cold-related stress injuries, we have not, which is very positive,” mentions Rozich.

He reminds that monitoring work sites daily and being proactive when planning for cold weather conditions are essential to prevent injuries and illnesses.

“Basically, as general contractors, it’s part of our job to provide a safe work environment,” he says. “We do train our employees and have plans in place for adverse and cold weather. The key here is that communication about cold weather safety is critical. We do use the OSHA and the NIOSH information to communicate our winter safety guidelines to our employees and trade contractors. We talk about that regularly in our toolbox safety meetings. We also personalize information for those sites related to avoiding cold stress, winter safety protocols as a means to increase awareness and keep it in the forethought there.”

PPE TIPS FROM THE FROZEN TUNDRA Rozich recommends mixing high-visibility features with cold-weather gear to get the biggest bang for your PPE (personal protective equipment) buck.

“Fortunately, there is a huge selection of cold weather gear out there for construction workers, including gear that is high viz (visibility),” he says. “At Rockford, we provide our employees with several types of high-viz attire for cold weather conditions.”

eliminates the chance of complacency on the project,” he says. “It’s something that’s kept on the forefront on a daily basis and we try not to back down from that.” Planning, communication and a commitment to safety, he adds, are key to a healthy winter construction season.

Safety 101: Lessons of Past Mistakes

R

arely, over the years, have I addressed the topic of safety.

It’s not that I am ignorant of the topic, but I have focused more on leadership, sales and quality. In this column, I would like to share some thoughts on safety and how it should relate to every pavement and concrete contractor.

Attending an OSHA class recently, I was again surprised by the nature of the incidents and accidents that take place in construction. It is amazing to me, how so many of the issues involve what I would could consider “Safety 101: The Basics,” sort of noncompliance. Let me provide a quick example or two.

One crew, working in a retail area doing an overlay, had one of its crew members hit by a retail customer driving away from the store.

Fortunately, the worker was only slightly grazed, but the incident caused much anxiousness for the driver, the employee who was hit, the crew foreman and the store manager who just happened to be outside when the incident happened. What was missing?

The “grazed” worker was not wearing a safety vest.

A second example involved a sealcoating worker who, not wearing his safety glasses, received the brunt of a hose break. The break resulted in drops of the material “raining” upon the worker, with his eyes catching several drops with exact hits. When the worker was asked later why he wasn’t wearing safety glasses, his response was a simple, “It’s too hot and they keep slipping down my nose.”

Both examples are just that: examples of workers not practicing even the basics of wearing personal protective equipment (PPE), commonly called PPE. It is amazing the little things that can go wrong that PPE can prevent. Let

me provide some quick reminders as to what you should be considering PPE, and the accountability for your workers to adhere to the policy.

THE PPE UNIFORM • Safety vest. There really is no argument that supports not wearing a reflective vest. I’ve had multiple equipment operators tell me their stories of almost hitting one of their fellow crew mates but pulled away or moved a bucket the opposite direction just before possible impact.

• Safety glasses. No matter if you are spraying sealer, laying down the perfect ADA signage, placing concrete or broadcasting hot asphalt across a mat to fill in little holes, the case for wearing safety glasses is too strong to argue. We want our workers to go home every day with no injury, especially no injury to their eyes, so they can continue to enjoy the beautiful sights presented when they see their spouse or kids.

• Gloves. Gloves are often the overlooked piece of PPE that can prevent silly days off because of blisters, catching splinters or burns from handling the hot pour crack filler. The technology of gloves has changed tremendously through the years, so it pays to have your workers give you their best choice of gloves to wear. But get the gloves on your workers’ hands on the job!

• Long-sleeve shirt/Non-hole pants.

I’ll back up a little on this piece of PPE, since some of it may smack of wearing a uniform. But, what’s wrong with wearing a uniform, especially one that has your company name and logo on the shirt? Long sleeves prevent easy nicks here and there when a worker is saw cutting, or when the milling

machine is kicking up bits of debris.

Long pants—without holes—are a must. Even my pavement maintenance business friends in Australia tell me that the days of their workers wearing short pants is ending. We just don’t want to expose skin to risky elements more than we must.

• Safety helmet. While not always needed if you are working out in the open with no overhanging work, the safety helmet can assist in cutting down on anything that might fly in the air. Vibrating cement and drilling concrete can easily chip small debris into the air, just big enough to make a gash on someone’s unprotected head.

The plastic safety helmet can be a real burner in the summertime, but if you’re serious about protecting your workers, you may find some ways to cool their heads while protecting them from any flying debris.

There is nothing on this list that is new for contractors. What is new is how inconsistent most contractors are toward ensuring that their workers have the appropriate and basic PPE. Take some time and review what you require your crews to wear. Are you sure that you are providing the best, visible proof to protect them? If you’re not, you may find it hard to recruit and retain workers who do take safety, especially their safety, seriously.

You start the commitment to safety first. You start wearing your safety vest, safety glasses, long shirts and long pants when you visit your jobsites. Setting an example would go a long way toward getting easier buy-in from your workers.
