he 2017 Wells Fargo Construction Industry Forecast indicated that twothirds of contractors typically own their equipment for six years or longer, so when it’s time to add something new to your fleet, it’s not a decision you take lightly.

While a new piece of equipment can be a way to reinvest in your business, you should take your time and do some research before making a large purchase. Researching a piece of new equipment is an important first step to help you decide exactly what you’ll want to rent or buy. Contractor’s research manufacturers, models, engine type and size, maintenance costs and much more before making a purchasing decision.

What’s more, is that most of you are researching this equipment on the go. According to a national research study conducted by Eric Mower + Associates Group B2B, 50 percent of contractors use a smartphone, 49 percent use a laptop with mobile web access and 21 percent use an iPad or other tablet for their jobs, suggesting more business purchase research and decisions are being conducted online from the jobsite rather than behind a desk Of those with a smartphone, more than half (53 percent) use it in the purchase decisionmaking process to do things like research brands and products, compare prices and scan product codes.

The survey found that 91 percent of contractors use websites to assist in purchase decision-making. That’s where we come in.

To help facilitate those mobile buying decisions, we’re launching more and more

echnology continues to transform the way we live, play and work.

Today, electronic technology is taking over many aspects of life, making daily tasks much more efficient and streamlined. With phones now being miniature versions of computers, software developers are continually pushing beyond the limits of what was

once thought possible in the construction industry. They offer programs that help areas of the business once thought taboo to electronic data. “We are changing to a paperless service department in order to stay ahead of the curve and make our shop more efficient,” says Brian Cooper, P.E., engineering department manager and product manager for The Earle Companies, Wall, NJ. The last of the remaining manual workflow pillars to fall in the electronic construction operation, the service department, is now being transformed into a model of efficiency with the tablet

replacing the reams, files and cabinets of paperwork of an archaic system. “We have helped numerous companies transition from a manual-entry, paper-based shop to an electronic shop,” says Amy Tarkington, product marketer for HCSS, a construction industry software company, in Sugar Land, TX. Eliminating manual data entry for work orders, time cards and equipment inspection reports by putting everything within the service technician’s fingertips is just the tip of the iceberg. Companies are discovering that the electronic shop transforms equipment maintenance

practices and integrates the shop with other departments to make the whole operation more efficient.

FROM REACTIVE TO PROACTIVE For decades, machine maintenance was mostly reactive. When a piece of equipment broke down, the shop manager would locate or order parts, assign a mechanic to do the repair and the mechanic would keep track of the hours spent on the fix on a paper ticket.

Unless the mechanic had personal experience with the equipment, there was no way to know its history, if other items on the machine were up for repair or if the fix was a warranty issue.

Then those paper work orders and tickets made their way back to the office for manual entry, allowing payroll to properly cut checks and equipment managers assign repair costs against the equipment. Or would they? “Before Equipment360 (equipment maintenance software), we would lose work orders,” explains Kole Williams, maintenance service writer for Lecon, Inc., a general contractor based in Houston. “It was like poof, they’d be gone.”

For nearly two decades, companies have embraced software programs for the office and field to streamline bidding, ticketing, dispatching and safety. The shop, however, was often left behind.

“We have used HeavyBid to improve our estimating efficiency and HeavyJob for our time cards for more than 15 years, and we have been using HCSS’s safety and fuel manager programs for about a year,” Cooper says.

Yet the company just recently started transitioning from a paper-based to an electronic shop with Equipment360.

“We have 20 road crews, two asphalt plants and nearly 400 pieces of equipment – from mills and pavers to compactors and trucks – to manage,” he says.

Moving to an electronic shop enables the service department to make full use of today’s construction equipment telematics diagnostics reporting to help technicians do their job better. It’s something that HCSS’s Tarkington explains as transforming a service department from reactive equipment repairs to proactive machine maintenance.

Selecting equipment maintenance software that is easy to use for a range of workers with varying levels of computer expertise will improve the level of acceptance by workers.

equipment maintenance software to see what type of service is needed, if it is a warranty issue and convert a service item into an electronic work order. “Within the program, the fleet manager schedules the right service technician for the job by availability and skillset. The technicians can see the equipment history and details, so they know exactly what they are working with,” explains Tarkington.

Mobile versions of the software allow the technician to take that history into the field and complete the work. Once the job is finished, the hours are logged against the machine and sent to payroll.

“When I first started as a mechanic, we had tremendous amounts of paperwork that we had to carry around with us to do inspections, walk-arounds and maintenance,” recalls Carl Roberts, shop foreman for Lecon Inc. “With Equipment360, all of this information has been narrowed down to a tablet.”

(DON’T) FEAR THE RESISTANCE Potentially one influencing factor for the lag in setting up the paperless shop is fear of workforce resistance. Companies want experienced service technicians working on the equipment, which means a more mature shop workforce. The assumption is that these workers are comfortable with the paper trail and will resist the electronic change.

Tarkington and Cooper say this is not necessarily the case, and the software design has a lot to do with acceptance.

“We have gone to great lengths to design Equipment360 Manager (for the office), Mechanic (for the shop) and Mobile Mechanic (for the field) to be user

friendly and easy to use for a range of workers with varying levels of expertise,” Tarkington says. Cooper adds, “Our shop foremen include ages ranging from the mid-20s to 72, and all of them are grasping it. The program is so simply designed that even the less technologically savvy can pick it up quickly.”

For operations like The Earle Companies, the benefits of transitioning to a paperless shop far outweigh the fear. “We have reproducible data and eliminate files of paper,” Cooper says. “It is streamlining and simplifying the process, and it’s a morale boost to the workforce. We are giving our guys technology to do their jobs more efficiently, and they like it, especially the younger guys.”

SAVE EXCESS INVENTORY & REPAIR EXPENSES In addition to eliminating paper and improving efficiencies, the electronic shop also saves companies in unexpected ways.

Equipment maintenance software often offers an inventory dashboard for repair parts. Equipment managers can create parts lists, stock levels and locations, and reorder points. This serves to improve equipment servicing efficiency and historical tracking of frequently used parts to avoid running out of parts critical to machine uptime.

“Most people don’t want to take the time to go to the warehouse to search for the part they need. It’s faster to just order it, but it’s also more expensive. We’ve had companies realize they had upward to $1 million in parts inventory once they retroactively tracked everything in their warehouse,” Tarkington says.

HCSS team members have also identified a weak spot when it comes to repairing a machine that really should be considered for replacement. Companies often get tunnel vision, sinking precious dollars into a failing machine. “Equipment maintenance software allows shops to apply repair costs to individual machines, so managers can see how

much a piece of equipment is costing the company,” Tarkington adds. “Equipment360 identifies a sweet spot in the equipment lifespan when it makes the most sense to replace the machine.”

Equipment maintenance software can connect the shop to the rest of the office to increase transparency and communication. What was once a disconnected part of the business where only a few people knew health of the equipment is now a connected system that can help drive not just the fleet side of the company, but the entire business, helping company owners make the right decisions when it comes time to make annual budgets.

Making the switch from paper to digital isn’t as much of a pain point as shops fear. “It takes just a little patience to get workers to embrace the technology in order to be successful,” Cooper says. “The value we are realizing through implementing the software is incredible.

The Heat Is On

Keep current with heating choices at your asphalt plant

T

here’s no getting around the fact that asphalt plants consume a lot of energy. And energy choices, especially as they relate to producing heat for asphalt, hot oil and the drying/heating of aggregates, can have a significant impact on the overall operating costs of an HMA plant.

Operators often make energy choices for heating their plant’s components based on current energy pricing trends. But the cost of natural gas, LP gas, fuel oils and electricity have fluctuated over the years.

There was a time when fuel oil was the low-cost leader. A decade ago, electricity became far cheaper than fossil fuels. Today, the least expensive form of energy for heat seems to be natural gas.

But producers often overlook the fact that their energy choices create impacts that go beyond operational costs, and

what seems to be a simple challenge requires additional considerations to reach optimal efficiency. When choosing an asphalt heating method, it’s important to look at the entire picture. Cost-perunit of energy to heat asphalt and oil is certainly part of the puzzle – but it is not the only cost. Also important is the heater’s thermal efficiency. A small difference in efficiency can make a big difference in how much fuel a heater burns over its lifetime.

THE EFFICIENCY ENIGMA It is widely accepted that most fossil-fuelfired burners operate at 80 to 85 percent efficiency when new. On its best day, a burner is wasting 15 to 20 percent of its heat – which goes into the air as exhaust and burner emissions. As the burner ages, its efficiency drops. And because fuel-fired asphalt heaters are maintenance-intensive, if they are not properly maintained and tuned to keep their efficiency up, their efficiency drops even more significantly.

In fact, by the time the burner is 7 to 8 years old, a fossil-fuel burner’s efficiency can easily be at only 50 to 60 percent, meaning that up to 50 percent of the heat is wasted – going into the air as exhaust.

In comparison, an electric-powered asphalt tank or hot oil heater operates at 100 percent efficiency from day one – 100 percent of the heat is applied to the product, with no heat or emissions exhausted into the air. And over the lifetime of the heater, the electric efficiency never drops.

Table 1 below shows a recent fuel cost comparison between different forms of energy per 1 million BTUs, which is the approximate number of BTUs required to maintain 30,000 gallons of asphalt cement at 300° F over 24 hours in a tank with 3 inches of insulation.

In an initial assessment, it would seem that No. 6 oil, followed closely by natural gas, are the cheapest forms of heat energy. The far right column in the table shows the cost of applying various energy forms over time, with true efficiencies taken into account, along with aging burners and poor maintenance practices. Keeping in mind that electric heaters operate at 100 percent efficiency throughout their lifetime, it is clear that the energy cost gaps begin to close.

COSTS PER-DAY AND PER-TON Process Heating Company (PHCo), a manufacturer of electric heaters for asphalt plant products, has performed tests to find the specific costs accrued in heating asphalt and hot oil with electricity. The tests included asphalt storage tanks and a hot-oil system at a 500-ton drum mix plant that produced 2,400 tons per day. The asphalt tanks were well-insulated, holding 20,000-gallons of asphalt cement at 340° F. Over a 3-week period, the electric tank heater consumed 192 actual kilowatt hours (kWh) per day while the plant was running. Using current industrial electric cost of $0.0687 per kW (see Table 1), the cost per day for maintaining heat in the tank over 192 kWh is $13.19. The

Because the plant had two identical asphalt storage tanks and the hot oil system, the total electricity costs per day using electric heaters would be $13.19 x 2 = $26.38 + $28.99 for a total of $55.37.

Total cost per ton of output is $55.37 / 2,400 tons produced per day, or $0.0230 (2.3 cents per ton).

And while today’s No. 2 Oil (also known as heating and diesel oil) produces lower emissions than it has in the past, that energy source, as well as natural gas, both create some level of emissions at the plant – with associated stacks, permits and expenses.

condition, and the tanks and hot oil system were well-insulated. In order to achieve optimal electric rates, the equipment was interfaced with other large electric-using equipment to avoid adding to demand charges. Additionally, the electric heaters utilized time clocks for operating during off-peak hours, to take advantage of lowest possible rates without impacting performance or operation of the plant.

A LITTLE MORE MATH An average drum mix asphalt plant using a PHCo hot oil heater will require a 140 kW heater, which is adequate for two 30,000-gallon asphalt tanks and associated jacketed pumps, meters and asphalt lines running around 4 hours a day in the summer and 6 hours a day in the winter. The same plant would use almost 20 gallons of diesel fuel per day in the summer and about 27 gallons per day in the winter (based on 80 percent efficiency – see Table 1).

At current industrial electricity costs of $0.0687 per kW, a 140 kW heater running 4 hours per day (summer) would accrue $38.50 in daily costs, and 6 hours per day (winter) would accrue $57.70 in daily costs. Alternately, with diesel fuel costs of $2.61 per gallon (based on EIA projected outlook in Table 1), daily

asphalt heating costs would total the following: 20 gallons of diesel fuel (summer) at about $52 per day and 27 gallons (winter) at about $70 per day.

ADDITIONAL ADVANTAGES OF ELECTRIC HEAT Electric heaters are simple to install in most asphalt plants, with a complete installation of the heater, plumbing, piping and electrical hookup completed one or two days. They not only provide 100 percent efficient heat, but they also require little to no maintenance, further reducing a plant’s operating costs. Electric-powered plant heaters enjoy a lifespan of 30 years, reducing capital costs.

Better product quality is another benefit to using electric heat. Low watt density heaters, which dissipate controlled heat as low as 3 watts per square inch on the heater’s sheath, can prevent the coking and damaging of temperature-sensitive materials that often occurs with fossilfuel-fired burners. In hot oil systems, this reduces or eliminates the need to change out expensive heat transfer oil.

With increasing emission regulations, electric heat eliminates some need for expensive permits because it creates zero emissions. One plant operator in California recently noted that adding a

BEST OF BOTH WORLDS With almost constant fluctuations in energy costs over the years, some producers have found it beneficial to install both electric heaters and fossilfuel-fired burners for their hot oil and asphalt cement. This setup is not difficult to achieve, and the installation of the electric heating system easily runs side-by-side with the fossil fuel heating system. The dual heat options then allow the producer to take advantage of the lowest energy costs available, and also provides a backup if a system breaks down or there is a power outage.

One South Carolina asphalt producer installed a dual system several years ago, when fuel prices rose to more than $4 a gallon. The company, which had previously used diesel-fuel-fired hot oil heaters exclusively, chose to add a PHCo electric hot oil heater at a 200,000-tonsper-year facility. During the period when fuel prices were high, the electric-powered heater allowed the company to cut its asphalt-heating costs considerably. The producer opted to keep its diesel-fired heater, as well, so that it may switch between the two, depending on which system is providing the most cost-effective heat. AC

PROPER BURNER for Recycled TUNING Fuel Oil

L

ast month, I discussed the general procedures that apply to all four fuels commonly used in today’s burners. Hopefully you’ve read those procedures and are ready to move forward.

I’m the Authorized Honeywell Representative for Hauck Asphalt products in Texas, Louisiana, Oklahoma, most of the Northwest including Alaska and all of Canada west of Manitoba so I will be concentrating on Hauck products. Just remember, with very few

changes, the exact same procedures apply to any make and model burner. Best advice I can give is to always read and follow the instructions that came with your burner when you got it.

Now I am hoping you took my advice and bought a Portable Gas Analyzer (PGA). With any luck you have read and understood the method of sampling your stack gas. We will need a port to check the exhaust air. We drill our test port just above the fan right below the damper so the exhaust air will actually

be pressurized a little bit. This makes it a lot easier for our PCA to pull in the air to be analyzed.

For calibration reasons I recommend that you turn on your PGA well away from any exhaust gasses from the stack, hot-oil heater, exhaust from your vehicle, etc. Once your analyzer is warmed up and ready, it is time to take some readings. With your asphalt plant running and stabilized insert the PGA Probe in the hole you drilled, then press “Run” on the meter. Allow your meter to

run for about 5 minutes or until all the readings are stabilized. There is a “Save” button on your PGA. I usually save 5 or 6 runs about 5 minutes apart. Then press “Hold” on your meter and put it aside where it can cool off. DO NOT shut the meter off until it is thoroughly cooled off and completely away from any source of combustion gasses. This is important. If the PGA is not cooled out and in clear air it is possible to damage the N0x, O2 and CO2 sensors. This is a lesson I had to learn the hard way. I will tell you that them little dudes be expensive.

When you have the data it is time to make adjustments. The following instructions are out of the Star-Jet setup

manual published by Hauck/Honeywell and shared with their permission. This data and adjustments apply to any burner.

NOTE: Typically some CO and combustibles will always be present. I try to target less than 125 for the CO2.

How you adjust your burner depends on which one it is and what type of burner control you have. The Star-Jet or Eco-Star by Hauck they use a single positional actuator which follows your commands to take the burner from idle to full fire. The Mega-Star and NovaStar use either dual positional actuators, one for the air, one for the fuel. Or they use a variable speed motor drive to control the air flow and a positional

actuator for the fuel. With this style of burner the adjustments are all controlled by the burner control’s settings. Reading the manual explains this action in great detail, so I won’t go into that set-up.

If the burner is wildly out of tune, say 5,000 CO2 and the combustibles are also way high, say 5% or 6% then I always go back to basics and set the burner up from the start.

For the single actuator control, the air and the fuel are controlled by a single arm which has a piece of adjustable linkage to the air butterfly and another adjustable piece of linkage to the fuel modulating valve. Last month I talked The chart below shows an interpretation of gas readings and actions of how to adjust the burner.

PRODUCTION NOTES about adjusting your burner for diesel.

This month let’s talk about setting up your burner for recycled fuel oil (RFO).

SETTING UP A BURNER FOR RECYCLED FUEL OIL The first thing to do is to set up your fuel system’s fuel heater so that your fuel’s viscosity is about 90 SSU. You do have a fuel viscosity measuring tool, right? If not, contact me and I’ll fix you up.

In my experience most RFO we get in places I have been needs to be heated to about 150° to 175° F to be thin enough to meet required SSU. Cold RFO simply will not burn.

I usually start out on the RFO burner the same as I do a diesel burner, by establishing stroke. This means the amount of travel in the linkage. Some burner controls allow you to run the burner up and down without the burner firing or any motors running. If yours will not, you will need to take the cover off your EA-57 actuator and look in the top at the round terminal strip.

Terminals X, 2 & 3 are what we will use to run the burner up and down. Remove the wires off terminals 2 & 3. Make sure they do not ground out. They are not voltage but it is best to insulate them and remember where they go.

With RFO we need a bit more air at idle. So with the air stroke I want the linkage to start just about “.5” (about 1/2-in.) then as we increase the actuator to 100% I want the air to be fully open. You will need to use a short jumper wire and momentarily jump “X” to “2”. The burner should begin to stroke upward. Go ahead and run it to its maximum travel, then look at the air butterfly pointer on the burner housing. It should be exactly on 100%.

If it is way past 100% you will need to shorten the travel of the linkage. This is done by moving the linkage pivot on the arm of the EA-57 closer to the center of the pivot. Obviously if it doesn’t quite go all the way to 100% you will need to INCREASE the travel by moving it further away from the center shaft of the EA-57. Small changes are recommended.

Now, when you make this change, the “Closed” position will be off. Jump

“X” to “3” and the burner will drive shut. Check the position of the butterfly indicator. It should be adjusted to be about 1/2-in. above “0”. If you look at the pivot that you moved earlier, it has a rod with a set screw. Loosen this set screw and set the closed air where you want it. Now run the burner up again.

If the air is not at 100%, repeat the adjustments until it is at 100% at high and where you want it at low. Don’t be in a hurry. Sometimes it will take five or six evolutions to get the linkage where it needs to be. Patience is you friend.

Once you have the air set correctly it is time to focus on the fuel. The stroke of the fuel modulation valve is very

dependent on altitude. I will talk about adjusting it for Sea-Level, than at the end offer some advice for higher altitudes.

The process for adjusting the fuel stroke is essentially the same as adjusting the air. For RFO I want the fuel modulation valve to start just barely above “0.5” (about 1/2-in.) then as we increase the actuator to 100% I want the fuel valve to go up to around 9.5 on the position plate. As you did before you will need to use a short jumper wire and momentarily jump “X” to “2”. The burner should begin to stroke upward. Go ahead and run it to its maximum travel, then look at the fuel modulation valve pointer. It should be on 9.5 or so. If it is either short of that or past that you will need to change the travel of the linkage.

Again, this is done by moving the linkage pivot on the arm of the EA-57 closer to the center of the pivot or further away depending on if you want it to travel more (farther out) or less (closer in). As before, small changes are recommended.

Now, when you make this change, the “0” position will be off. Jump “X” to “3” and the burner will drive shut.

Check the position of the mod valve position indicator. It should be adjusted to be about 1/2-in. above “0”. If you look at the pivot that you moved earlier, it has a rod with a set screw. Loosen this set screw and set the closed fuel where you want it. Now run the burner up again. If the fuel is not where you want it, repeat the adjustments until it is where you want it both low position and the high position. Don’t be in a hurry. Again, sometimes it will take several evolutions to get the linkage where it needs to be.

The only changes I make in relation to altitude is that I restrict the maximum fuel modulation valve stroke to around 7.5 rather than higher because there is less oxygen at higher altitudes.

The last thing to do now is to make sure that the burner fuel pressure is at the factory recommended pressure. Once you have done this it is time to fire the burner and put it to work. Your best representative results will be when you are running at you normal pace, about 30 minutes or more after you start up.

Follow the earlier instruction to get your reading in the range you want. Like I said, I target 125 CO and around 12.5 O2 readings. Don’t forget that adjusting the fuel pressure will also adjust the CO & O2 readings.

n a recent survey conducted by the Asphalt Pavement Alliance, eight out of 10 drivers said they preferred that

road maintenance be performed during off-peak hours. It’s one of the reasons most road building contractors work at night. Traffic coming through your work zone is also reduced at night so productivity can increase dramatically.

What decreases, however, is your visibility and the visibility of any drivers that do end up near your work zone.

This is why it’s imperative to develop a lighting plan for each job and always properly illuminate your work zone and

your employees. Proper and adequate work zone lighting, along with proper reflective PPE, can help make your workers, and the traveling public, safer in these conditions.

“We want them to have the same safety conditions, the same productivity and efficiency and we want the work to have the same quality and performance that it would during the day.”

To achieve a safe and well-lit work zone, contractors need to develop a lighting plan. For a road construction site, that plan needs to take mobility and length of project into consideration.

“As a minimum, the plan should ensure that all DOT specs are met on the construction site,” Ingmar Hansen, vice president of POWERMOON Enterprises says. “Then it should evaluate the need of stationary as well as portable lights.

Stationary lights are lights on tripods or light towers which tend to stay in one place. Portable lights are lights that usually move along with the construction site on for example machinery.

In all cases balloon lights are a great option.”

And while a lighting plan can sometimes get pushed to the side, a few hours of planning can offset a lot of time bringing in lighting later on during the project, eliminating inefficiencies.

“Having a lighting plan saves time during set up and avoids redo’s and equipment shortages,” Eric Bernier, national product application & training specialist, (generators, heat, lighting, pumps) at Wacker Neuson says. “Jobs are easier to budget when there is a lighting plan. When getting quotes for job site lighting, best practice is to specify the required Illumination Intensity desired in either Foot Candles (imperial units) or LUX (metric units) along with providing the size of area to illuminate. Otherwise, the lowest lighting bidder may not supply enough lighting equipment for safe illumination of your job site.” (see Levels of Lighting sidebar for more)

POWER UP Once you have a lighting plan, you have to consider how those light sources are going to be powered. Will they be using site power from the grid or from generators? If they are light towers, is there a clear path to reach them for re-fueling? Considerations should also be factored in for overlapping the beams from different light sources to eliminate shadowing from the workers themselves.

Operators are trying to avoid a loss of productivity due or accidents resulting from having dark zones on the work site.

Levels of Lighting When you develop a lighting plan, you want to take into consideration the type of work activities you will be doing, and therefore the level of lighting you are going to need.

There are three levels of lighting for different work zone considerations.

AVOID THE GLARE And while mobility and a power source are a challenge for lighting, avoiding glare is paramount to safety.

“Contractors are trying to get maximum area illumination at required intensity with the fewest pieces of lighting equipment,” Bernier says.

“At the same time, they are trying to positioning lights close to work site without getting in the way of moving equipment and minimize glare and shadow zones.”

“High foot candles, while often considered to being absolutely crucial, can contribute to more accidents when connected to blinding glare,” Hanson adds. “The “right” mixture of lumen levels and glare free qualitative light will do the best job.”

To minimize glare, lamps should be aimed across traffic zones (perpendicular) and they should not

be shining into a restricted area in the background.

Aiming lamps downward (like street lamps) is another option, but this will reduce size of illumination area.

LED lighting can be used in small, critical, no glare zones “A proper lighting plan will show the quantity of lighting equipment, positions and how to aim lamps for maximum illumination coverage and minimum glare,” Bernier says.

“Balloon lights minimize glare and shadows around 90% compared to regular conventional floodlights,” Hansen says. “Because balloon lights open and close with a mechanical umbrella style mechanism instead of air inflation, they are designed to be used in rough work environments (NO accidental deflation). Also, these units are highly portable and can be mounted and operated on moving machinery. They can though, also be used stationary in fixed spots on either a water tank system or mounted to conventional light towers.”

Also available are directional floodlights. “These lights are equipped with glare shields and light diffusing glass,” Hansen adds. “This keeps light away from traffic and the emitted light is still comparably friendly to the eye.” AC

• Level I: All work operations areas; setup of lane or road closures, lane closure tapers and flagging stations.

Level I illuminance is important in areas where the work crew is in motion, moving from spot to spot.

This level of illuminance is appropriate for tasks requiring low accuracy, involving slow-moving equipment, and where there are large objects to be seen. Level I illuminance requires 5 foot candles (fc)* of average maintained illuminance.

• Level II: Areas on or around construction equipment; asphalt paving, milling and concrete placement/removal. Level II illuminance is recommended for areas on or around construction equipment to provide a safer environment for the workers operating the equipment, allowing them to perform tasks that require a moderate level of accuracy. Level II illuminance requires 10 fc of average maintained illuminance.

• Level III: Pavement or structural crack/pothole filling; joint repair, pavement patching/repairs; installation of signal/electrical/mechanical equipment. Level III illuminance is appropriate for those tasks that require a greater level of visual acuity or for tasks with a higher level of difficulty.

Level III illuminance requires 20 fc of average maintained illuminance.

Light is measured in Lumen: In the U.S. we measure the amount of light per square foot = foot candle.

A typical amount of light required for construction sites is 10 fc or a minimum of 5 fc. *According to the American Traffic Safety Services Association (ATSSA) a foot candle (fc) is defined as unit of illumination that is equal to one lumen per square foot, or 10.764 lux.

Size Matters for Gorman Brothers Preservation Crew New York construction company simplifies and shortens CIR train to improve job quality and increase profitability

or over one hundred years, the Gorman Brothers of Albany, NY have been true to their firm’s inception as a company of preserving roads. Now three generations later, that mission has not changed, they have just been raising

the bar as time has progressed. The firm has put the company ahead of their competition by incorporating technological advancements while instituting innovative improvements to existing equipment and methods.

Through necessity and a desire for a better method and more cost effective product to their customers, company employees along with owners, Mark and Tony Gorman, have successfully simplified and shortened their Cold-in-Place Recycling (CIR) train.

BENEFITS OF CIR CIR is a process of extending the life of roads by many years while utilizing 100% of the existing road through recycling.

It may be altruistic to think recycling should be implemented more, but Mark Gorman feels it should be increased for the planet, as well as being a more cost effective means to states or municipalities with tight funds and deteriorating road infrastructure. It has been simplified to about 75 feet for the whole operation, making the process more maneuverable through town streets or over winding narrow roads.

CIR AS A CRACK DETERRENT The reasons for its cost savings are logical, but the benefit to deter cracks from coming through the newly laid road is impressive, very impressive to officials who are looking at the bottom line in a never ending need to maintain and upgrade crumbling roads throughout their territory. The material being recycled becomes a binder grade same depth pavement with a future “sealer” over the new asphalt layer. That could be a simple chip seal process or thin hot-mix overlay (HMA) preventing rain or water intrusion.

“The benefits to municipalities or even urban regions are two- fold," Mark Gorman says. "One is the cost benefit being less expensive. Two is its longer life as a good road. It’s better because it’s cold mix, therefore it’s much more flexible. You can put a hot mix over it, but because there is this flexibility underneath the hot mix, the cracks don’t come up. Probably 90% of the time the cracks don’t come back. Cracks could come back in a year or two under different applications, this method would take about five years or more to start having cracks come back.

SHORTENING THE CIR TRAIN When the Roadtec RX-900e is used in the recycling phase with emulsion package for cold-in-place recycling, the pavement preservation specialists at Gorman have made the technique into an art form while maintaining high-tech labs that develop mix designs for their road construction projects from a plethora of customized emulsions at their three million gallon storage capacity facility in Scotia, NY. to grind about four inches of pavement, normally twelve feet wide. “In this case, we have the Roadtec machine in a down cutting-head rotation so that the RAP (Reclaimed Asphalt Pavement) has a finer gradation, because the teeth come down on the road and cut little pieces instead of the machine up cutting which can produce large blocks of RAP. It improves the control of material sizing. An additive spray bar is mounted on the cutter housing to inject emulsion or foamed asphalt into the cutter housing. This additive is then thoroughly blended with the

milled material by the cutter drum. After mixing it, the material is conveyed to a standard lay down paver (with Roadtec’s attached conveyor) and the road repaved immediately,” Dearborn explained.

The project designed emulsion is stored in a tractor trailer that is being pushed ahead of the milling machine with a push bar completing the current train. When the Gorman Company first started this process back in the 80’s, the train of equipment was as long as 300 feet with four different specifically used units. It has been simplified to about 75 feet for the whole operation, making the process more maneuverable through town streets or over winding narrow roads. The power of the RX-900e has not been a problem at all for the train to move forward while recycling the asphalt acting as a crusher, with designed emulsion or foam evenly blended for a unified recycled cold mix.

With the upgraded RX-900e model machine, more controls for better emulsion and foam delivery have been instituted along with a more consistent flow meter.

“There is a computerized spray system that brings the emulsion back from the tanker,” Dearborn says. “The computer regulates the amount of emulsion to the mix at the cutter head, according to what depth you are cutting, speed you are going and the percentage of emulsion you set into the computer which has been derived by the lab testing.

“We lay out a certain percentage again, according to specs and according to what the lab tells us to bring the gradation of that material up to a binder spec. In most cases in NY, that would be 20% of a number 2 or 1 ½-in. stone, which we lay out on the road in a calibrated way, so that it is exactly the amount needed at all times.

The stone supplements what is incorporated within the cutter head with the material being ground (RAP), along with the asphalt emulsion sprayed and mixed thoroughly to get the best binder possible.

PRESERVATION UPDATE “By making the operation smaller, it gives us the availability to do smaller projects, or get into towns that have shorter runs along urban or residential streets. They may be as short as 600 feet long and 30 feet wide, like we did in the town of Colonie, NY, a suburb of Albany. It also helps when in the urban areas with businesses. Traffic flow is quicker and businesses less inconvenienced,” Dearborn continued.

IMPORTANCE OF DEALER NETWORK The company’s RX-900e machine has been modified through a long relationship with Roadtec and their engineers.

Just this past year, the relationship has included a new dealership to the group, Tracey Road Equipment of Syracuse.

Scott Collins, VP of Tracey Road, explained that the company has been involved with asphalt and road building for over 20 years, so the dealership will make it easier to solve any problems

being so close to their customer base.

Roadtec in the past has been dealing with the customer directly, with an excellent parts inventory, and respective problem solving association with field personnel, as well as great service through their field representatives.

But with the newer computer controls and modifications to the spray package, close working relationships with company and dealer networks help customers like Gorman Bros. increase their productivity, while still getting the results needed and expected. Crews working out in the field everyday with the equipment also have a better

understanding of what should or could be done with minimal tweaking, or having something incorporated by Roadtec later while enhancing the bottom line for all involved.

CIR PROBLEM SOLVING ON NARROW NY ROADWAY One of the findings Dearborn has centered on during the CIR process is that the paving screed operator should be aware of laying down the mat properly.

He has to be cognizant of what is being ground and sent to the screed without running out or having too much mix and still try to correct the road grade, particularly when the original road had deep ruts or potholes, shoving or damage.

“That’s why we have a large hopper to carry a lot of material or surge, so we have recycled material to fill a dip, and when we go over a high spot, we have room in that hopper to fill up. We try to correct grade and slope as we go, creating a smooth even mat,” Dearborn says.

One road being rehabilitated in the foothills of the Catskill Mountains was Clouberwie Road (Route 36) in Middleburg, NY. “The road was 19 feet wide. We are able to reduce our cutter head size down to 10 ½ feet wide which gives us an overlap on each pass, making sure we don’t miss anything in the center,” Dearborn says. “The county wants about a finished 21 foot wide road.

We are still able to put the centerline back where it belongs at 10 ½ feet, supporting the cross section and the crown in the road. This is particularly important during the winter with snow crews and trucks blading the roads in the central New York region.”

Virgil Pangburn, Schoharie County Public Commissioner with 40 years of experience, said that the last time the road was paved probably was 15 years ago.

The roughness and degradation of the road meant that there should be a four inch depth to be recycled which included the widened area. Two inch stone was supplemented ahead of the train and in the range of 2% emulsion added to the entire mix.

The recycled mat will be the binder with a two inch thick type 6 hot mix, laid by the county’s own equipment and crews for the 2.15 mile project in both directions.

“I have been using this method throughout the county for at least five years with great results,” Pangburn says.

“Life expectancy for the street through the Kits Program is anticipated to be at least ten years.”

IMPROVING MAINTENANCE OPERATIONS The Roadtec RX-900e will be tracked

by Gorman’s maintenance personnel through their GPR or Gorman Process Reliability program.

About eight years ago, with the help of a consultant and his Total Process Reliability software, Senior Vice President Kevin Nichols at the Gorman Group turned a deficit of over a million and a half dollars in the maintenance shop and equipment inventory to breaking even over a six year span.

Consolidation, duplication elimination, equipment standardization, a NAPA store in their facility, streamlined personnel and better equipment with operator/supervisory inspection all were large factors into better control over costs.

So now they are running “best in class” in their maintenance operation with only 2% in break down rate. Looking at it the other way is even more impressive. Their up-time rate is now 98%!

“It helps with our bottom line, and our production. It made us more profitable because our production went up and we were running more consistent every day, so our margin increased,” Nichols says. “Our 2011 Roadtec milling machine RX-900 has done well for us.

We will be looking closely at the new Roadtec milling machine in the same light as it works in the CIR process with the new emulsion packages.” AC

RAP System MAINTENANCE Proper RAP system maintenance promotes longevity

W

ith 74.2 million tons of reclaimed asphalt pavement being used each year, it’s not surprising that asphalt is America’s most recycled product — and has been for almost 25 years. Suppliers need to ensure their recycled asphalt pavement (RAP) systems are up to par for meeting growing demand as well as keeping costs low. Neglecting equipment can cause unplanned downtime and lost profits as a result of needing to use more expensive virgin aggregate.

Create a regular RAP system maintenance and inspection schedule to ensure the most uptime. Here are a few of the most important components to monitor for RAP system longevity: 1. Processing Equipment: Scalping screens, lump breakers and impact crushers — key RAP components — take the brunt of system wear.

Stay on top of potential problems by watching screen cloth for damage or clogged openings that could result in oversized material getting into the mix

and ­— as a result — financial penalties. In addition, regularly inspect and replace wear bars and teeth as needed on lump breakers and impact crushers to avoid inconsistent material.

Weighing Devices: Regularly check weighing device calibration and performance. The wrong calibration can mean an out-of-spec completed product that may result in penalties as well as unhappy customers.

Conveyors: Belting experiences more wear than any other RAP system component. Check all conveyor belting for tears, stretching, cuts, missing pieces or excessive wear.

Bearings and Drives: Complete proper lubrication cycles on all bearings and drives either weekly or by hours of operation, depending on lubrication charts. Visually inspect the entire RAP system while moving through the lubrication process.

Winter Shutdown: Change the oil in the reducer when preparing to end operations for the season.

Clean and paint all surfaces to slow corrosion. Also, clean build-up on conveyors, chains and sprockets.

Create a regular recycled asphalt pavement system maintenance and inspection schedule to ensure the most uptime.

Get set for success in the spring by inspecting the full machine and lubricating the bearings at that time, as well.

Why Drivers are Seeing ORANGE in Wisconsin Wisconsin DOT tests orange pavement markings in work zones WisDOT used orange markings throughout each workzone, but Brian DuPont says another option is using the orange only at the beginning and end of the workzones indicating the lane shifts, in which case orange tape might be a preferred material.

test program outside Milwaukee, WI, has been using orange markings, both paint and epoxy, to delineate temporary lane changes within work zones on the Zoo Interchange (Zoo IC) pavement reconstruction project.

Brian DuPont, construction oversight engineer, WisDOT, says they began considering orange markings in the winter of 2014, the year the Zoo IC project began. The project involves four miles of construction in one direction and five miles in the cross direction and the interchange handles more than 350,000 vehicles a day.

“Drivers didn’t seem to have much trouble in summer but in winter with snow, ice and salt on the pavement, they had difficulty tracking lane shifts, following the white lines, and often struggled to stay in their lanes,” DuPont says.

WisDOT grew concerned because there were going to be almost constant lane shifts throughout the job which lasts through 2018, so they set out to provide, via a test program approved by FHWA, orange markings in work zones.

WHY ORANGE? WisDOT recommended to the Federal Highway Administration (FHWA) that using the orange markings might make it easier for drivers to distinguish ghost lines – the lines left behind in the pavement when original lane markings are scarified – and to avoid confusion.

Because orange markings are not an approved process in the Manual of Uniform Traffic Control Devices (MUTCD), WisDOT had to get permission from FHWA to use the orange markings. DuPont says that after some negotiation, FHWA approved a test of the orange markings for 18 months.

Seven months into the test, WisDOT went back to FHWA to ask them to extend the permission through completion of the project in 2018, which they did.

Orange markings are now used in work zones throughout the entire project – that’s more than 100 lane shifts since 2014 where a typical project would include only three or four lane shifts. DuPont says the construction phase requiring lane changes and orange markings should be completed this month.

FINDING ORANGE MATERIAL DuPont says that because orange is not an MUTCD-approved marking, the color isn’t readily available in the United States. So after reaching out to several markings manufacturers, WisDOT turned to Epoplex, which produces an orange epoxy for use in Canada.

“But when the contractor put it down we realized it was darker than we thought and darker than we wanted – we’d seen photos and samples but it was darker than that, so we talked with Epoplex and they agreed to create a fluorescent version of the epoxy,” DuPont says.

“But while the fluorescent markings worked well in the winter, the ultraviolet light from the sun caused the fluorescent characteristics to fade to yellow by summer, so we ended up with confusing yellow markings all over the road.”

So WisDOT began searching again for a material, eventually working with Diamond Vogel to create a water-based latex orange paint. Unfortunately it had the opposite problem – it worked well in the summer but not in the winter because it didn’t stand up to the salt and weather and plowing. So WisDOT now uses the fluorescent epoxy for the winter months and latex for the summer.

ORANGE SUCCESS DuPont says WisDOT is pretty much done putting down the orange paint and are now installing permanent white and yellow markings. He says that surveys of drivers found that 75% liked the orange markings and 25% think the orange is too dark or difficult to see.

“We think drivers had trouble seeing the orange markings because when you put down temporary markings you often don’t put ‘high quality’ beads in it because of the expense,” DuPont says.

Some people commented that they could see the white/yellow lines better when they drove out of the work zone.

“We think that people reacted when they went through the orange and then went to the white and yellow, which have better beads in them. We think they were reacting to the beads and not to the color, so we decided to put beads in the orange.”

DuPont says he doesn’t know whether the orange markings in work zones will catch on in the United States, but WisDOT will put together a report for FHWA about its effectiveness on the Zoo IC project.

“We didn’t see a reduction in crashes but we didn’t see an increase in crashes either as the work zone got more complicated,” DuPont says.

“It’s a very difficult thing to measure because crashes can be caused by all sorts of things. But we are satisfied the switch to orange markings made a better experience for the majority of the driving public.” AC
