The short answer is yes, you can powder coat aluminium. In fact, for architectural aluminium like window frames, curtain wall, and shopfronts, powder coating is not just an option it is the standard finishing method across the industry. But aluminium is not just a lighter version of steel. Its surface chemistry is fundamentally different, and if you treat it like steel in your pre-treatment line, you will get failures that look like coating problems but are actually substrate problems.

Why Aluminium Behaves Differently

Steel corrodes through oxidation. Aluminium does the same thing, but faster and in a way that actually protects it. Within minutes of being exposed to air, aluminium forms a thin, stable oxide layer on its surface. That layer is tightly bonded and chemically inert. It is also what makes aluminium corrosion-resistant in normal use.

The problem for powder coating is that this oxide layer is not a good bonding surface. You need to chemically remove it, convert the fresh aluminium surface into something receptive, and do it quickly before a new oxide layer forms. Iron phosphate chemistry, which works well enough on steel, will not do this on aluminium. You need a different pre-treatment process entirely.

The Pre-Treatment Process for Aluminium

A properly set up aluminium pre-treatment line typically runs five to seven stages. Each one matters There is no step here you can skip without consequences

Alkaline Degreasing

Removes oils, drawing compounds, and fabrication residues. Hot spray or dip. pH held between 9 and 11. Not the same formulation as steel degreasing aluminium-specific chemistry is milder to avoid over-etching.

Rinse

Fresh water counterflow rinse. Conductivity monitored. Removes degreaser carryover.

Etch or Deox

Removes the natural oxide layer and any surface contamination not lifted by degreasing. Creates a chemically fresh aluminium surface ready for conversion coating. Time and temperature controlled precisely over-etching removes too much metal.

Rinse

Again fresh water rinse to remove etch chemistry before it carries into the conversion bath.

Chromate-Free Conversion Coating

This is the critical step. A zirconium or titanium-based conversion coating deposits a thin, adherent, chemically stable layer on the aluminium surface. This is what the powder coat bonds to. Modern processes use chromate-free systems to meet RoHS and REACH requirements. Older lines using hexavalent chromate still exist but are being phased out.

DI Water Rinse

Deionised water only. Conductivity below 20 uS/cm. Soluble salt contamination here causes osmotic blistering in service This is the last step before the oven it has to be clean

If you are asking a contract coater to powder coat your aluminium, ask them specifically what conversion coating chemistry they use and whether they have a DI final rinse. If they cannot answer

those two questions, that tells you something important.

Which Powder Chemistry Works on Aluminium?

Pure polyester is the right choice for most aluminium applications, especially anything that goes outdoors. Aluminium expands and contracts with temperature more than steel does, and pure polyester coatings have better flexibility to handle that movement over time without cracking at the adhesion interface.

Hybrid epoxy polyester coatings will work on aluminium in indoor applications, but they chalk when exposed to UV. Do not use them on anything that will see sunlight regularly. For architectural aluminium where colour retention over years matters, always specify Qualicoat Class 1 or Class 2 polyester.

Aluminium extrusions and sheet parts often have sharp edges, tight radii, and long thin sections. These are exactly the areas where powder coating thins out due to the Faraday cage effect. On steel, a thin edge might still have 40 to 50 microns of coverage. On a sharp aluminium extrusion edge, you can end up with 20 to 30 microns or less without specific gun setting adjustments.

Qualicoat Specifications address this directly: the minimum acceptable film build at any point on the part is 40 microns, with a mean across the surface of 60 microns or more. Achieving this on aluminium extrusions requires lower gun voltage, penetration-type nozzles, and in some cases a supplemental pass on critical edges.

What About Anodising?

Anodising and powder coating are the two main finishing options for architectural aluminium. They are genuinely different in what they offer. Anodising integrates into the metal surface rather than sitting on top of it, so it cannot chip or peel. It also gives a distinct look that powder coating cannot replicate exactly. But it has a limited colour range, and touching up anodised aluminium in the field is difficult.

Powder coating gives you a wider colour range, more texture options, and a harder surface in terms of scratch resistance. For most industrial and commercial applications, powder coating is the more practical and cost-effective choice. For high-specification architectural work where the exact metallic appearance of anodising matters, anodising wins that conversation.

We had a customer bring in aluminium extrusions that had been powder coated elsewhere and were already showing adhesion failure within eight months of installation on a commercial facade. When we cross-sectioned the delaminated areas, there was no evidence of conversion coating at all under the powder film The coater had run the parts through an iron phosphate line designed for steel It had cleaned the surface, but done nothing to create a bonding layer on the aluminium. The powder had bonded to the native oxide, which is not strong enough to hold long-term. The fix was stripping and recoating from scratch. The customer had to go back to the building owner and explain why. That is a conversation nobody wants to have
