Dealing with

Harsh Environments

“Harsh Environment” is a rather broad term. From a human standpoint it could mean any condition that might eventually lead to bodily injury to a person. From an engineering perspective, however, it needs to be further defined.

For commercial, industrial, or military use involving component parts or systems, a harsh environment means any set of circumstances that could subject a component or system to extremes of temperature, shock, dust, vibration, pressure, moisture, condensation, humidity, corrosive chemicals, explosive atmospheres, salt fog, electrostatic discharge (ESD), electromagnetic interference (EMI), electrical surges, G-forces, radiation or vacuum. Other terms used to define these conditions include inhospitable, severe, exacting, tough or hostile. Whatever the modifier, the conditions, whether enclosed in a building, out of doors, in space or under the sea, demand components and systems that can ensure performance and reliability throughout the lifespan of the product. Applications for electronic and electrical components can span from Earth to sea to space. The components you ultimately choose must withstand one or more of the conditions described above. Fortunately, component level engineering solutions from manufacturers are constantly being developed, refined, and released to meet the needs of extremely demanding applications and their everchanging specifications for size, cost, performance and lifetime. The level of environmental harshness in the final application can also vary, from nominal to critical. This level can serve as a guideline to the expertise needed by the design team assigned to ultimately focus on a project. The following application areas all require consideration of harsh environmental factors, but each to a different degree: 

Power generation facilities (EMI, vibration, chemicals, pressure)

Off-road equipment (vibration, temperature extremes)

Consumer & commercial vehicles (vibration, moisture, humidity)

Agricultural equipment (vibration, shock, moisture)

Grain elevators (explosive dust, heat)

Offshore drilling (temperature extremes, vibration, shock, salt water)

Mining (temperature extremes, vibration, shock, chemicals)

Chemical plants (pressure, chemicals, temperature)

Waste treatment facilities (moisture, organic chemicals)

Hazardous waste facilities (temperature, chemicals)

Pipelines (temperature extremes, pressure)

8

1-800-56-SONIC www.e-sonic.com

SERIES 1 Solid State Relay

High vibration resistance

Switching that doesn’t generate sparks or electric arcs nor does it bounce either electrically or mechanically

Position insensitive

Fast switching capabilities

For the product or system engineering designer developing a product or system for one of these applications, the task begins before circuit design. Most importantly, evaluating the challenges of a harsh environment application requires a deep understanding of the final operating environment and how it will interact with all of the components, interfaces and materials involved. Typically, the product engineering process tracks the following steps: 

Understand the product or system needs

Identify the environmental requirements of the application

Design the product or system

Model the product given the final application environment parameters

Specify the needed components and materials to fit the necessary requirements and ratings

Prototype the product

Test the prototype in situ to evaluate reactions of the design to the test conditions

Adjust & finalize design choosing component solutions to maximize value

This is particularly critical in applications that demand attention to established manufacturing parameters, like process control systems for chemical plants or nuclear facilities. Designing for these types of systems is crucial because failure could cause not only equipment breakdown, but could threaten the facility and personnel. The design of electronic systems to be deployed in harsh environments is often (but not always) limited to the following factors: 

Temperature (extremes can affect component performance)

EMI or RFI (often prevalent in industrial locations due to high power usage)

Electrical anomalies (power surges, transients and ESD)

Mechanical robustness (to counter vibration, atmospheres, corrosion, moisture, etc.)

There are several ways to design and build your product to withstand the external factors inherent in rugged and demanding environments. One of the most important is to work closely with each of your component suppliers to qualify parts to the level of performance needed for the application. The types of components available in the market today to help meet harsh specifications include the following: 

Shielding

Water tight enclosures

Hardened ICs

Protective wire wraps

Watertight seals

Heavy duty cable & cable assemblies

Conformal coatings

Resilient enclosures

Shock absorbers

Supplemental heaters, coolers & controls

Surge suppressors

Advanced insulation

Encapsulated components

Ruggedized connectors

This list could go on. But the idea is that designing and building products or systems that will be exposed to harsh environmental conditions, and perform well, is a team effort. It involves your design team, your test engineers, and the product experts available to you when you work with a full-service, authorized distributor of electronic components. Making a product or system rugged and able to withstand environmental stress involves more than surrounding it with foam and placing it in a case. It also involves keeping it cool, dry, dust and contaminant-free, and protected from electrical surges and damaging radiation. By getting as much information as possible on the front end of your design process, your team can produce a result that will perform well, meet its predicted lifetime, and return significant value to its user. There isn’t a better definition of good design than that.

We Serve Your

Industry!

Omron Automation has developed a number of solutions that ensure longevity and high performance in the harshest of environments. The IP-rated products can withstand challenging operating conditions and maintain integrity in extreme environments. In automotive applications and metal cutting, a common cause of sensor breakdown is cutting oil. Omron’s oilresistant IP67G components provide rugged durability for harsh environments so that manufacturers who use cutting oil can eliminate oil ingress by any path, minimize unexpected machine downtime and lower the overall cost of ownership of their equipment. These sensors successfully keep oil out thanks to fluororesin cable sheaths that provide extra-strong resistance to deterioration as well as extra protection at joints and moving sections. Components used in food and beverage production machinery must be washdown-resistant, both for the sake of overall longevity and cost-effectiveness. If they are too delicate to be washed down, they could begin supporting dangerous levels of bacterial growth. They could also lead to expensive downtime if they fail prematurely. Omron has developed a number of solutions that ensure longevity and cleanability in the harshest of environments. The IP69K-rated products can withstand both high and low ambient operating temperatures and maintain integrity during washdowns in extreme environments. Their rounded and sealed construction allows for high washdown pressures at any angle and ensures resistance to aggressive cleaning solutions. Omron Automation is an industrial automation partner that creates, sells and services fully integrated automation solutions that include robotics, sensing, motion, logic, safety and more. Hammond offers a broad line of enclosures designed to protect electronics from the harmful effects of water and dust in industrial and harsh environments. Enclosures rated UL Type 4X have the added benefit of corrosion resistance and are widely used across industry in general. Two markets where corrosion resistance is critical are oil & gas and food & beverage.

Why Choose

Hammond?

Hammond offers enclosures and accessories adaptable to nearly unlimited applications. They excel at protecting equipment from the ingress of water and dust, and different enclosure materials satisfy different chemical resistance requirements: • Polycarbonate enclosures offer resistance against chemicals such as acetic acid, ammonium phosphate, and citric acid. • Glass reinforced polyester offers resistance against chemicals as ammonium nitrate, axle grease, and butyric acid. • Aluminum enclosures offer resistance against chemicals such as acetone, ammonium sulfate and gasoline.

Adaptability Hammond enclosures are not tailored to a few vertical markets. Instead, they are used broadly across many industries. In part, this is due to adaptability. On their own, they can be used to house hand-held instruments or mounted to a wall. With accessory kits they can also be mounted to a pole.

Harsh Environments Applicable Product Standards Source: Sensata

From an engineering perspective, a harsh environment application is one in which the performance or even survival of the product or system is at best difficult and at worst near to impossible. Designing products that must perform in severe circumstances and locations can be accomplished, however, by wrapping the system in a protective shell, by designing from the ground up and using components specifically meant to resist the stresses of environmental factors, or by a combination of both methods. Whatever the method, it necessitates selecting parts that conform to one or more of the various engineering standards specifically addressing the ability of parts to meet the demands of performance in a harsh environment. While countless engineering standards exist to ensure the individual performance of all types of components, several are of key importance in the harsh environment area. Here is a review of some of the most important ones.

Protection in a Case: NEMA In the simplest sense, keeping the environment from interfering with a product or system can be accomplished by putting it in a box or a cabinet. But, in this case, not just any box or cabinet. Enclosures are rated by the National Electrical Manufacturer’s Association (NEMA) for their applications, and the environmental conditions against which they protect. The NEMA standards used in North America apply to cabinets and enclosures used to house electronic equipment for indoor and some outdoor industrial applications. Each is rated to protect against access by hazardous parts and additional designated environmental conditions. Most NEMA product ratings do not require independent testing and leave compliance up to the manufacturer, but some do. For example, the NEMA 12 standard requires substantial testing, mainly for dust and water. NEMA specifies how an enclosure must perform, not how it is manufactured. Some of the NEMA ratings most frequently applicable to harsh or hazardous environments are: • NEMA 6 – protects against ingress of objects, dirt, splashed water and is undamaged by external ice buildup. • NEMA 7 - enclosures are designed to contain an internal explosion without causing an external hazard. These enclosures are intended for indoor use in hazardous locations. • NEMA 8 – enclosures are designed to prevent combustion through the use of equipment immersed in oil. • NEMA 9 – enclosures are designed to prevent the ignition of combustible dust. • NEMA 10 – designed to contain an internal explosion without causing an external hazard, these enclosures also meet requirements of the Mine Safety and Health Administration.

22

1-800-56-SONIC www.e-sonic.com

Switching, Sensing, Cooling and Connecting: IP Ratings While enclosing a product or system in a protective enclosure can offer substantial protection, operating components like switches, connectors, sensors and cooling devices mounted outside of the enclosure must also perform. In many component cases the most applicable harsh environment standards are offered by the International Electrotechnical Commission (IEC) Ingress Protection Marking (IEC 60529), or IP ratings. IP ratings are a classification system that indicate the degree of protection built into a product from solid objects, dust, accidental contact, and liquids. The American National Standards Institute (ANSI) and NEMA are members of IEN and contribute to the IP standards, some of which include the following: • IP20 – rated for protection from solid objects, but not water. • IP23 – rated for protection from solid objects & spray. • IP44 – rated for protection from solid objects & splashed water. • IP54 – rated for dust resistance & protection from splashed water. • IP 55 – rated for dust resistance & protection from hosed & rain water. • IP65 – rated for dust exclusion & protection from hosed water. • IP67 – rated for dust & temporary immersion protection. • IP68 – rated for dust exclusion & water tightness. • IP69K – rated for resistance to steam and high pressure water. Use of the IP ratings system is also becoming common in the consumer electronics market, as devices like mobile phones, cameras, and computers are being marketed as water resistant, waterproof, and dustproof.

For Products That “Cannot Fail”: SIL A product’s Safety Integrity Level (SIL) is an IEC system (IEC 61508) that defines the relative level of risk reduction provided by a safety function: the higher the SIL level, the greater the degree of safety built into the system. The 4 SIL levels, and the relative levels of safety categorized by each, are presented in this table.

SAFETY INTEGRITY LEVEL

SAFETY

PROBABILITY OF FAILURE ON DEMAND

RISK REDUCTION FACTOR

SIL 4

> 99.99%

0.001% to 0.01%

100,000 to 10,000

SIL 3

99.9% to 99.99%

0.01% to 0.1%

10,000 to 1,000

SIL 2

0.1% to 1%

1,000 to 100

SIL 1

90 % to 99%

1% to 10%

100 to 10

SIL is a measure of the amount of risk reduction provided by a Safety Instrumented Function (SIF). SIL 4 offers the highest level of safety integrity, and SIL 1 the lowest.

Designers using SIL certified components in a design can allow final end users of a system to achieve the level of system safety they require in a simple, efficient, and time-effective fashion. Using certified products in a design also allows engineering to calculate and claim an overall system safety rating, including Mean Time to Failure (MTF). Continue on page 41

Additional Standards

and Certifications

Source: TE Connectivity

In the harsh environment area, additional standards come into play and are employed depending on the specific components being used, the final applications of the product or system, and the countries or markets involved. Since many products and systems are marketed worldwide, many of these standards come into play. Some of these other standards and certifications include: ATEX Directive – the ATEX directive is a combination of two European Union (EU) directives that cover the operation and safety of equipment to be used in the presence of explosive atmospheres, like those in refineries, chemical plants, grain silos, etc. The directive defines the health and safety requirements for the equipment and protective systems to be used in the EU market. The ATEX directive is similar to OSHA or NEC standards in the United States. OSHA, however, requires equipment to be used in the US to be certified by a Nationally Recognized Testing Laboratory (NRTL) based on electrical codes and standards. AEC Q100 – this is an industry standard specification set by the United States Automotive Electronics Council (AEC) that defines the failure mechanism-based stress test employed for components used in automotive electronics applications. AEC Q100 specifically covers packaged integrated circuits. AEC Q101 covers discrete parts, and AEC Q200 covers passive parts. MIL-STD 810 – there are over 40 military standards (MIL-STD) required by the Department of Defense and maintained by the various armed services. These standards ensure that products meet specific defense-related performance requirements. Many manufacturers have adopted these standards in the development of harsh environment products. MIL-STD 810 is used by manufacturers to design and test the endurance and durability of ruggedized products to be used in situations of environmental risk, like low pressure, high or low temperature, solar radiation, humidity, fluid contamination, sand and dust. ANSI/ISA 84 – maintained in the U.S. by the American National Standards Institute (ANSI) and the International Society of Automation (ISA), this standard covers the design and engineering of safety-related system hardware and software for the process industries, including chemicals, refineries, pharmaceuticals, pulp & Paper, and power. It focuses on the attainment of a specific SIL. This standard was first issued by the IEC as IEC 61058. The European standards body (CENELEC) defines this standard as EN 61511. Engineering standards are documented, technical consensus agreements that define the important features of a part, product or system. Their importance in the harsh environment area, where performance is critical to both the system output and the safety of the operator, cannot be overstated. This article has been an attempt to highlight the relevant standards used in the development of harsh environment products, but is not an exhaustive compilation of them. As applicable standards can vary from country to country, the reader is advised to pursue additional information sources.
