Automation Advances: Technology offers new opportunities in material handling

Automation, robotics, and artificial intelligence are making headlines lately, as technological advances push all three forward. And in material handling, the need for labor and timely deliveries is driving interest, according to some industry experts.

Labor needs and warehouse evolution

At Tecsys Inc., Guy Courtin has seen first-hand the desire to bring automation into the fold of material handling facilities over the past two to three years. “It runs the gamut from basic point-topoint solutions to more complex picking solutions and robotic arms,” said Courtin, vice president of industry and advanced technology at Tecsys, a global provider of supply chain solutions.

Having worked in supply chains for two decades, Courtin has seen automation and artificial intelligence evolve and is witness to how the development fits with current trends. “The ground certainly is shifting. The trend has been labor. Labor is still a massive issue,” he said. The changing role of the warehouse is also a factor, according to Courtin. “Warehouses used to be pass-throughs,” he said, noting how warehouses are now needed as

Courtin said the pandemic was a catalyst for some of the changes. “Especially in the warehouse,” he said, noting how broader trends are at play, too. Courtin has studied labor trends by the U.S. Bureau of Labor Statistics and noted the cyclical nature of those trends. Now, as Baby Boomers retire and the next generation displays less interest in certain jobs, like warehouse work or transportation, the need for labor has become acute.

At Yale Lift Truck Technologies, Nic Temple agreed. “Global labor trends make the challenge of finding and retaining warehouse workers more intense each year. Warehouses are already plagued by high turnover - nearly 50 percent in 2021, according to the Bureau of Labor Statistics - and the global workforce shortage is expected to reach 85 million by 2030,” said Temple, director of technology solutions.

At Tecsys, Courtin noted that automation could not only fill labor gaps and supplement existing the workforce but can be a point of enthusiasm for potential workers. “You’re interfacing with a touch screen. It’s cool, interesting technology,” Courtin said. Technology in use in particular, Courtin finds the development by robotic vendors of interest. “The robotic picking arms, the technology behind it is really fascinating,” he said, adding that return on investment can be a stumbling block to implementation.

Drone possibilities are also notable, according to Courtin. “I’ve seen some companies starting to leverage drones and do cycle counting,” he said, noting the advantages of the technology. “Drones are non-intrusive. It’s quiet. You and I could be working while the drone is counting. We’re seeing it also on the consumer side,” he said, noting robotics in grocery stores compiling inventory data. “You can start imagining a lot of different applications,” Courtin said.

At Yale Lift Truck Technologies, one of the latest technological developments is an operator assist system called Yale Reliant (TM), according to Temple. The system “uses multiple detection technologies to monitor the surrounding environment and the status of the lift truck and load. It can provide warnings and assist with operator awareness by proactively reducing truck performance,” Temple said.

“For example, it can reduce travel speed if it detects something in the monitored area, such as obstacles, other trucks, or pedestrians,” he said. Yale has deployed over 2,500 units with Yale Reliant technology, as well as 450 commercially accepted robotic lift trucks, according to Temple. “This technology is proven to work in real-world applications as part of warehouses with varying levels of automation, including alongside manual equipment and automated systems like conveyors, sorters, and other technology,” he said.

Early days, high interest

Still, some perceive technological advances warily, according to Courtin, who has encountered the view that robots are bad and human workers good. He sees the picture as more complex. While in the long term, he thinks the advantages automation and robotics can provide is good, Courtin stressed that the entire warehouse operation needs to be considered when making updates.

If automation is helping move pallets more efficiently, how will this affect the loads at the docks and other parts of the chain? Courtin asked.

“The hurdle is, are you changing parts of the system without thinking? How do I integrate better with other pieces of the warehouse?” he said. Overall, he believes interest in the adoption of automation will continue. “I think the trend line is the same,” said Courtin, who dubbed it “early days” in the industry use of automation. “Automation in a warehouse is still a small percentage,” he said, envisioning development happening in increments rather than a big bang.

But interest is high.

“Maybe in the next five years there will be a push from consumers, ‘I want this automation,” Courtin said. “We as consumers are going to start expecting orders to come when we want them.”

At Yale Lift Truck Technologies, Temple agreed, noting the impact of the consolidation of consumer markets as well. “Global economic trends are making a transformative impact on the warehouse market.

By 2030, 60 percent of the work population will live in urban areas, according to Statistics Times. From some historical perspective, that figure was less than 30 percent in 1950. Also, by 2030, e-commerce will account for 30 percent of global retail sales according to some estimates. That’s up from 20 percent just 10 years prior,” Temple said.

So, for warehouses, technology isn’t “just a shiny object,” he said. “Operations increasingly depend on it to drive success,” Temple said. “Operations can’t afford to wait - today’s warehouses need technology seamlessly integrated in lift truck solutions to advance their performance and competitive position.”

Artificial Intelligence

At the core of artificial intelligence is information, which Courtin sees as offering great potential. “If we put robotics in a warehouse, now I am producing mountains of information,” he said, describing how the information could be used for tasks like helping map picks.

At AutoScheduler.AI, Keith Moore discussed the recent breakthroughs in AI technology. AI is now advanced enough to do things like pass a medical exam on paper, said Moore, but he stressed that it is not at a juncture where it could run a whole warehouse. “It’s not designed to optimize a warehouse,” he said.

AutoScheduler is a warehouse resource planning and optimization platform that dynamically orchestrates all activities on top of an existing warehouse management system, according to the website.

Still, overall, AI advancements offer opportunities, Moore said. “I can build tools where anybody who needs to understand warehousing and automation can call and AI can get you the exact answer,” he said, adding that AI offers a tool for combating the glut of information available in the current age.

But within operations, there are also still much simpler solutions currently available, Moore said. “I can do something simpler and show here how it is going to play out,” he said, noting that with current AI, the tech is running “a few levels deeper.” And AI has not overcome all challenges, according to Moore. “It’s getting better, it’s not perfect. It’s not a replacement for a person. It doesn’t necessarily have emotion,” he said, noting that in the hypothetical scenario of the technology helping an individual pass the medical exam, some areas would still be lacking. “I can look up any surgery, that doesn’t make me a doctor,” Moore said.

Warehousing requirements are extremely niche, according to Moore, but there are some areas where AI can be employed. He noted the busy work that could be avoided through some automated communication by a chat GPT. It is a concept of efficiency employed through the tools AutoScheduler currently offers.

“How do I plan this site, the hours, people, equipment,” Moore said. “We have sites where we went from planners having thousands of touches in the system to now, they might touch it five to ten times a day.” Moore acknowledged the learning curve of all the latest advancements. Imagine sitting in a warehouse and seeing an automated system driving the equipment for the first time, he said. “The first trip, wherever you’re going, it’s going to be nerve-wracking.

After a while people start to get comfortable,” Moore said. Overall, he sees the latest advances in technology as a positive step forward. “All of these shifts in artificial intelligence and normalization of communication with machines is fantastic,” he said, pointing to the targeted areas where the technology can be employed. “It helps us,” Moore said.

Battery Handling Safety Talk

We use batteries to power our cars, trucks, tractors, forklifts, construction equipment, and power tools. There are different types of batteries. For example, a lead-acid battery usually uses sulfuric acid to create the intended reaction. Zincair batteries rely on oxidizing zinc with oxygen for the reaction. Potassium hydroxide is the electrolyte in common household alkaline batteries. The most common electrolyte in lithium batteries is a lithium salt solution.

Because of these chemical reactions, if you handle and recharge batteries, you should use caution and follow safe work practices.

Four Main Battery Hazards

These are the four main hazards associated with batteries:

1. Acid. The electrolyte in a battery is corrosive and can burn skin or eyes, eat holes in clothing, or even scratch a concrete floor.

2. Flammable gas. Batteries emit hydrogen gas, which is flammable. It ignites easily and can cause a fire or explosion if allowed to build up in a small area.

3. Electrical shock. Many of us are aware of this danger because we may have seen sparks fly when jumper cables are attached to a car battery. Some battery systems are capable of discharging at extremely high rates of current. Accidental shorting of terminals or cables can result in severe electrical arcing, causing you to get burned and shocked.

4. Weight. Batteries, like those used in forklifts, are heavy and require proper material handling equipment to lift them safely.

Safe Battery Handling

A primary safeguard when handling batteries is utilizing the proper personal protective equipment (PPE). Examples include:

• Safety glasses or goggles and a face shield to protect your eyes and face from chemical splashes.

• Rubber gloves provide both acid protection and electrical resistance to prevent shocks.

• Chemical apron—your clothes and body need protection as well.

• Safety shoes or boots to protect your feet from a spill.

Be sure to know where the eyewash and shower facilities are located—within 25 feet of battery handling areas. An eyewash facility should be capable of flushing both eyes simultaneously for 15 minutes, and a safety shower that is capable of drenching the body.

Follow these best practices for charging batteries safely:

• Only complete this work task if you have been trained to do so.

• Charge batteries in designated areas to avoid open flames and sparks.

• Use appropriate equipment to load/unload batteries from equipment.

• Keep tools and other metallic objects away from uncovered batteries.

• Be sure the proper charger is being used for the particular kind of battery.

• Check that vent caps are in place to prevent overflow and spilling of electrolyte.

• Shut off the charger when connecting or disconnecting the battery.

• Use baking soda or an approved cleaning agent to neutralize spilled acid.

Summary: Many accidents with batteries happen because workers do not know about safe handling procedures. Make sure you attend training sessions. Understanding battery safety is the way to protect yourself and your coworkers from serious injury.

Key questions to ask about Warehouse Automation Technology

ProMat 2023, the largest supply chain and material handling show of the year, took place in Chicago in late March. With a record number of exhibitors and attendees, it was an interesting and busy four days. And just like at MODEX last year, MHI’s sister show in Atlanta, warehouse automation was the hot topic of the show.

Whether you were a first-time visitor or are a perennial attendee, you likely heard conversations about automation and the issues surrounding it. Here are five questions automation vendors, software providers, and system integrators were asked and some tips about what should happen next:

1. What is the warehouse automation technology that is the fastest and simplest to adopt?

With so much pressure on achieving more with less, many warehouse managers want to test out automation in a simpler way to see if it works for them before diving into a large warehouse automation technology project. A tour of the various automation vendors at ProMat revealed some quick automation wins that solve simple problems like automated tugs to shuttle goods from place to place around the warehouse.

2. What is the lead time for the automation vendor or project I might be interested in?

This high demand for automation, and the major supply chain disruptions affecting automation vendors’ ability to service existing projects, have led to ballooning lead times for the implementation of certain types of automation. The larger and more complex the warehouse automation technology project is, the longer you will likely have to wait before you can kick off the project with some of the larger automated storage and retrieval system (AS/RS) vendors reporting 18-24 month wait

times. Be sure to follow up with the automation vendor contacts you made at ProMat to understand their lead times and ability to deliver as part of your broader strategy.

3. How will this automation integrate into my existing systems and environment?

Most warehouse managers already have warehouse technology in place. Whether it’s a warehouse management system (WMS), a carousel, or some traditional conveyor-based technology like a diverter, figuring out how any new warehouse automation technology will affect and be affected by those systems is vital to your success. Older WMS simply lack the capabilities to consider automation in their workflows and others make getting the data needed to run the automation a nightmare. If you already have material handling technology in place, the question to ask is, “Will it play nicely with the new automation?” The last thing you need is your new system being slowed down or not operating due to existing systems.

4. What happens if I want to implement a second type of automation later?

Gartner predicts that most warehouses will have at least one type of warehouse automation technology by the end of the decade. The key to that sentence is “at least one type” since it’s clear that there are many forms of automation, and each is especially good at solving one type of warehouse process for one type of order. If you are going to need several types of automation that work together, has your choice of automation been considered for future implementations or was it developed in silos with little consciousness of the rest of the warehouse infrastructure?

5. What is the data I need to prepare before we go deep into the ROI conversation?

Regardless of your warehouse technology or automation, there will need to be a return on

investment (ROI) to make it make sense and an evaluation of the ROI. If this serves you, you will need to produce data around the volume, cube, and velocity of your orders. If any of this data is a ‘guesstimate’, then so will the likelihood of your project’s success. The most critical part of any automation project is having solid data from the very start; ask and understand what those critical data elements are and make sure they are 100% accurate.

Consider a Vendor-agnostic Technology Partner

With hundreds of automation vendors entering the market, it may be challenging to separate the wheat from the chaff. It may be useful to confer with a technology partner that understands this evolving landscape. 150k Picking Robots to be installed by 2030… and we’re only scratching the surface

Substantial and accelerating growth is predicted for the robotic picking sector over the coming years, as labor costs rise, and the cost of robots fall. At Interact Analysis, we forecast there will be just over 150,000 picking robots installed by 2030, with annual shipments jumping from less than 2,000 in 2022 to just above 50,000 by the end of the decade.

Demand for robotic picking is expected to pick up pace towards the end of the forecast period.

However, this is just the beginning and we’re going to see a large increase in adoption over the coming years, which will speed up as the benefits of robotic picking become more apparent. The uptake will be driven by rising wage costs in warehouses, labor shortages, and the rapid development of AI and machine vision technology.

Falling robot costs, rising wage bills

Over time, the cost of warehouse labor is increasing, while the cost of robotic picking is gradually coming down. Picking tasks in warehouses is extremely repetitive, and companies across the world have struggled to recruit and retain warehouse operators for several years, driving up the cost of labor. At the same time, we expect the price of robotic picking to come down significantly over the coming years, largely driven by pricing pressures for robotic arms and machine vision software. By 2030, we expect the average price of picking robots will drop by 40%, while the cost of warehouse labor will increase by approximately 30% over the same period.

Changing roles for warehouse employees

The types of roles carried out within a warehouse are changing over time. Historically, most employees have been very mobile due to the nature of person-to-goods picking. However, the rise of automation is leading to the growth of static manipulation roles within warehouses. We estimate there will be around 7.5 million global full-time equivalents (FTE) employees performing static manipulation tasks by 2030, which is more than double that of 2022. The growth of static manipulation roles is expected to be a large driver for the adoption of robotic picking.

AI technology improvements driving the market

Improvements to AI machine vision technology increase the range of items that can be manipulated by robots and boost the success rate of each pick. We currently assume that for every 3-5 robots, there will be a full-time equivalent (FTE) employee supervising them. However, we expect this will increase to one FTE per 7-10 robots by 2030, improving the unit economics. What’s more, improved AI machine vision and path-planning increase the speed of robotic picking, further improving ROI. For example, we spoke with a representative of one of the leading robotic picking vendors at ProMat 2023, who mentioned the pick rate of their robotic picking system has increased by 17% year-on-year.

Barriers to Entry

There are, however, several barriers that the industry must first overcome. Firstly, the cost of robotic picking is still prohibitively high in many scenarios, particularly for one-shift operations. It’s often mentioned that the industrial robots on the market today – which are designed for the automotive industry – are largely over-spec for logistics applications. They include expensive

proprietary path-planning motion control software (which is often overwritten by the robotic picking vendors), along with extreme precision capabilities that are not required for warehouse picking operations. As a result, there’s significant demand for cheaper industrial robots that don’t include all the ‘bells and whistles’ found in robots currently on the market.

Furthermore, we hear that the programming of robots is still a challenge and requires the expertise of robotic engineers. There are currently 132k robotic engineers in the US and this will need to increase significantly to avoid labor becoming a major bottleneck to market growth. Increasing the labor pool of robotic engineers and reducing the complexity associated with programming industrial robots will be key to widespread adoption.

Looking to the future of robotic picking

Despite more than 150k picking robots expected to be installed by 2030, this represents just 2% of the number of FTEs forecast to be performing static manipulation tasks that year. As we’ve

discussed, there is a convergence of factors that we believe will lead to widespread growth in the robotic picking segment over the next decade.

ProMat 2023 returns as biggest supply chain event in its history

The manufacturing and supply chain community came together in a big way after four years for a record-setting ProMat event, according to show producer MHI. With an overall registration count of 50,924 and 1,051 exhibitors, the event featured 562,700 net square feet of exhibit solutions and over 150 educational sessions encompassing 1.2 million square feet at Chicago’s McCormick Place.This was the largest ProMat event to date for MHI, with 12% more registered attendees than the last pre-pandemic show – ProMat 2019. The event also saw a rebound in international attendance with attendees representing 178 countries. The next major material show will be March 11 - 13, 2024 with MHI's MODEX show in Atlanta, GA.

TVH hit by cyber attack

On Sunday, March 19, parts specialist TVH determined that it was the target of an organized cybersecurity attack. The attack allowed hackers to partially encrypt the company's systems. As a result, TVH experienced problems accepting, processing, and sending orders via its web platform. In a statement, TVH said they are very serious about the confidentiality of its employees and their business partners’ data and understand that this might be of concern to them. "We continue to work hard on the recovery of our systems to be operational as soon as possible. We're also taking in the meantime many preventive measures to reinforce our IT environment to the maximum" the statement continued. "We are confident that we will come back stronger than ever."
