Batteries help power the material handling industry. The use of lithium-ion batteries in the market is on the rise, according to some in the industry. This month, Material Handling Network shares insights from lithium battery companies about the latest trends and projections for the future. Technology take-off Flux Power is a company that designs and manufacturers lithium-ion batteries for a full range of Class 1 through Class 3 equipment, according to Justin Forbes, director of business development, who said the business has strong relationships with original equipment manufacturers. “In terms of focus, ours is on large, Fortune 500-type customers. Customers who have larger fleets,” he said. Flux Power has long held an emphasis on the value of “high quality, innovative products” and worked to maintain strong product support for its customers, Forbes said. “We know these large corporate customers want a relationship. They want to buy batteries year-over-year,” he said. At Green Cubes Technology, Robin Schneider agreed. “As much as we like to say that lithium-ion is a plug-and-play product, there’s always some 6

A similar need is being filled for consumers of OneCharge, Inc. “OneCharge is more than a manufacturer, our partners recognize our expert sales engineers for always going the extra mile to meet the customer’s needs and support our dealers,” said Maxim Khabur, Director of Marketing. OneCharge is a U.S. manufacturer producing lithium-ion batteries for the material handling industry, including nearly all makes and models of lift trucks, as well as models to fit many sweepers and scrubbers, and more, according to Khabur. He said the company manufactures a large line of lithium-ion electric forklift batteries for the material handling industry - 650 and counting. At OneCharge, the company is working on standards for lithium battery integration with the lift truck and charger manufacturers such as Hyster, Yale, Combilift, Aisle-Master, Crown, Ecotec, Posi Charge, and others, according to Khabur. He said the company has developed a know-how and practical knowledge of manufacturing extra powerful high-voltage industrial batteries for material handling equipment. On the other side of the spectrum are smaller pallet jack batteries, which are among the company’s latest developments, Khabur said. Return on investment Upfront costs of lithium-ion remain higher than lead-acid, so there are some operations in which utilizing lead-acid batteries makes sense, Forbes said. “If you have very low utilization of trucks, it’s probably not going to be justified from an economic standpoint” to buy lithium-ion, he

said. But for those operations running multiple shifts, the investment in lithium typically has a quick return on investment, according to Forbes. “Customers can see a payback or break even in two to three years,” he said. One of the significant things Forbes has observed in recent years is a growing understanding of lithium-ion battery technology. “Now as a technology it’s much more accepted and people are much more aware,” he said. Green Cubes Technology contains three groups; motive, mobile and stationary, according to Schneider. She said the motive group includes battery and charger production for material handling equipment, primarily Class 1, 2, and 3 lift trucks. “We supply batteries into the material handling channel through a number of ways,” she said. According to Schneider, Green Cubes Batteries are integrated directly in some lift trucks, are directed to OEMs, and are sometimes sold directly to large enterprise customers. “We also supply through lift truck dealers, primarily through the Hyster-Yale network,” she said. Like Forbes, she has witnessed a growing understanding of the technology and said she typically no longer needs to explain the value proposition of lithium to customers. “I am continually astounded by how the technology has taken off,” said Schneider, in describing the growing familiarity of lithium batteries in the material handling industry. “I think we’ve gotten to the point where we’ve passed the early adoption phase,” she said. As to the value proposition of lithium-ion, Schneider said the calculation for customers still is about safety, efficiency, and total cost of ownership. While Schneider said that purchasing lithium-ion batteries makes the most sense for operations with multiple shifts, some other scenarios have come up. One of Green Cube's potential customers only operates trucks for two or three hours daily but told Schneider he was willing to consider the 8

significantly higher upfront costs of lithium-ion in the interest of safety and saving on insurance costs. She added that the move by some in the leadacid battery industry to offer opportunity charging has helped prime the market for lithium batteries. “If they buy lithium-ion, they can seamlessly put (opportunity charging) in” to an operation, Schneider said. Supply chain impact Businesses in the lithium-ion battery industry have not been entirely immune to the global shifts in the supply chain, Forbes said. “It’s been interesting. I think it’s been impactful almost everywhere,” he said, of supply chain disruptions. As Flux Power purchases components for products, some of the delays have affected the company. “If you pair delays with increasing demand, it has caused our lead time to extend to seven or eight months. Typically, it’s closer to two to three months,” Forbes said. The computer chip shortage is one of the areas impacting the industry, according to Forbes, which projected that the shortage will last into 2023. Schneider agreed. “It is not as much on the cells that are inside the batteries. It’s mostly the electronics, the same electronic supply chain constraints you’re hearing about in the automotive industry,” she said, of what is currently causing delays. So far, the delays have been manageable, according to Schneider. At Flux Power, Forbes said the business is taking a few steps to meet current needs - using alternate suppliers, ramping up staffing, and more to increase production. Customers are also responding by sending letters of intent for purchases in 2023 and 2024, according to Forbes. “We haven’t seen this before,” he said. “Customers are looking to try and reserve production capacity and are community strategically with us.” At OneCharge, Khabur said the company’s customers have reported labor shortages and

labor costs as current challenges. “Automation and robotics adoption by our customers is one of the solutions to this persistent problem,” he said, noting that OneCharge is partnering with many of the automated guided vehicle manufacturers and companies developing driverless solutions. “We are witnessing increased demand for this equipment from our customers. AGVs are used more instead of pedestrian walkie stackers and pallet jacks,” Khabur said. “Lithium batteries are one of the main technologies enabling AGVs to improve operational efficiency.” ‘An exciting business’ While the market share for lithium-ion batteries remains smaller than other power sources, Forbes said he believes the demand will continue to grow. “We used to track five or six direct competitors. Now there are probably over a dozen,” he said. The future of the industry in the next few years will likely be focused on quality and possible consolidation of businesses, according to Forbes. Flux Power is working on a redesign of its products for a consistent battery look, with the first phase released in production this past July. “It’s an exciting business to be in,” Forbes said. “For a lot of customers, it comes down to timing,” he said, noting that for those who purchased lead-acid batteries in the last year or two there might not currently be an incentive to consider lithium-ion. “But it’s on the radar. More and more manufacturing facilities are operating 24/7 and are using AGVs and ARMs where they’re able to have those types of equipment. Lithium is a natural fit for that industry,” Forbes said.

Schneider foresees a move to higher voltage products, noting a similar trend in the automotive industry. “We see that coming down the pike for the material handling industry as well,” she said. Green Cubes Technology also recently introduced a line of chargers for its lithium-ion material handling batteries, according to Schneider. “This sort of makes a one-stop-shop,” she said, noting that the company's chargers allow three trucks to charge with a very small footprint and a single utility line. “That also continues to lessen infrastructure costs,” Schneider said. At OneCharge, Khabur said wireless charging is another likely upcoming trend. “Wireless charging is the best option to further improve uptime and eliminate the need for human interventions to plug and unplug the cable,” he said. “This important next step does not come easy, wireless charging has some issues yet to be solved.” On the environmental front, Khabur said OneCharge is joining forces to fight climate change and curb CO2 emissions. “Electrification of passenger cars is talked about a lot, but there is little public attention to millions of off-highway vehicles,” he said. “OneCharge is actively cooperating with non-profits and journalists to win over the corporate decision-makers, who have the power to switch to sustainable lithium power today, rather than tomorrow.” Eileen Mozinski Schmidt is a freelance writer and journalist based in the Greater Milwaukee area. Warehouse injuries are on the rise: How can management help? Safety is a top concern for warehouse managers and their employees. However, workplace injuries remain a big problem in warehouses. Additional steps must be taken to protect warehouse employees against injuries. A clear understanding of warehouse injuries and their impact is crucial. Warehouse managers who know workplace safety risks that can lead to on-the-job injuries can plan accordingly. These managers can do their part to help employees avoid injuries. They can also develop and maintain a safe and productive warehouse. Why Warehouse Managers Need to Prioritize Workplace Safety There were 213,100 warehouse-related injuries reported in the United States in 2020. These injuries occurred for many reasons. Insufficient workplace safety training is a leading cause of warehouse injuries. Warehouse managers are responsible for teaching workers the ins and outs of on-the-job safety. If a workplace safety training program does not meet the expectations of warehouse workers, it can create myriad problems. Warehouse workers who lack adequate training are more prone than others to make mistakes. These workers may be unaware of various workplace safety protocols. Thus, they cannot follow these protocols and inadvertently endanger themselves and others. In addition, warehouse managers must keep a close eye out for safety hazards. If managers are lax, they may miss certain hazards. Over time, these hazards won't be addressed and can escalate. If a warehouse employee is forced to deal with an onthe-job hazard, this worker can get hurt. Let's not forget about the brand reputation damage and revenue losses a business can suffer due to warehouse injuries, either. 12

OSHA has published safety regulations for warehouses. A business that ignores these regulations is subject to compliance penalties that hurt its brand reputation and bottom line. Also, if a worker is injured in a warehouse accident, their employer may be liable. In this scenario, the worker can sue their employer. At this point, the employer can face a lengthy litigation process and be forced to pay damages to the worker who suffered an on-the-job injury. The warehouse manager who oversaw this employee can be subject to civil and criminal penalties. How to Protect Against Warehouse Injuries Warehouse injuries are not always preventable. Yet there are many things that warehouse managers can do to limit the risk of on-the-job injuries, such as: 1. Use Signage Workplace safety signs can serve as frequent reminders to warehouse workers. The signs encourage employees to follow on-the-safe safety best practices every day. Set up workplace safety signs that are visible, durable, and easy to understand. Using signage with images can help employees work safely. They also help make a warehouse more inclusive for employees dealing with disabilities or language differences. 2. Offer Safety Equipment Give warehouse workers helmets, face shields, vests, and other safety equipment. This helps protect warehouse employees from head to toe. Teach warehouse workers how to use safety equipment. Warehouse workers should know how to wear safety equipment and why it is important to do so. These workers should be able to adjust safety gear and ensure it fits properly. They should have no trouble reporting safety equipment concerns or issues to managers.

Show warehouse workers how to get the best results from safety equipment, too. For instance, a warehouse manager can encourage employees who wear glasses to treat their daily wear like wearing glasses at the gym: get their frames adjusted regularly and wear a protective strap. This can help warehouse workers who wear glasses see clearly and further reduce their risk of on-the-job injuries. 3. Guard Against Falls Invest in a fall prevention system in a warehouse and teach workers how to use it. The system limits the risk of falls at heights. Along with using a fall prevention system, chain or rope off exposed or open warehouse loading docks. This helps workers avoid falling from these docks. Watch for uneven or damaged flooring in a warehouse. Uneven or damaged flooring makes it difficult for workers to safely walk or transport items across a warehouse. If floors are uneven or damaged, they must be repaired right away. A warehouse manager can use employee feedback to improve the training program. Help Warehouse Employees Avoid Workplace Injuries Warehouse managers must prioritize on-thejob safety. By committing time, energy, and resources to continuously improve workplace safety, warehouse managers can help their employees work safely without compromising their productivity. Most importantly, they can reduce the risk of workplace injuries now and in the future. The Fulfilling Promise of Our Robot Colleagues Automation and robotics are all the rage, at least when it comes to fulfillment within your supply chain, with companies like Locus Robotics, AutoStore, Exotec, Fetch, 6 River Systems, RightHand Robotics, and Ocado enjoying record investments and valuations. There are over 700 vendors in the space.[1] And while the robotics space is hot, it is also very fragmented in these early days. What do we need to think about when it comes to warehouse automation adoption? First, we need a level set. Automation in the overall fulfillment space, specifically in the warehouse space, remains at the beginning of the adoption curve. According to a DHL report, only 5% of warehouses are automated and the vast majority (80%) are entirely manually operated. A meager 15% are mechanized — leveraging conveyors and other forms of mechanical assistance.[2] But that slow pickup is offset by a gravity of current market drivers — a challenging labor market, the evolving role of the warehouse, and increasingly digitally-enabled consumers — and that automation adoption is very likely to mushroom. So where should we focus? There are two areas to watch: material handling within the warehouse and automation closer to home. While both areas have more mileage ahead of them than behind them, what is happening within the warehouse has a head start on what is coming for last-mile fulfillment. However, we must consider both when it comes to easing the strain on fulfillment. Gartner states that by 2031, over 75% of material handling within the warehouse will be managed by robots. Clearly, the ‘rise of the machines’ is not only the future but the present. However, prospective customers should not rush into acquiring robotic solutions for their warehouses. There are key elements to take into consideration. First, what workflow problem are you trying to solve? Fundamentally, warehouses are about receiving, putting away, picking, packing, 16

and shipping. Of course, activities such as cycle counting are also crucial to ensuring the system operates smoothly. As you embark on an investment in robotics, which workflows are you looking to automate? The second key element, which might seem obvious, but cannot be overlooked: what is your budget and time horizon? Some automation can be introduced with very little disruption; picking cobots from the likes of Locus Robotics and 6 River Systems, for example, are capable of contributing value to the warehouse within mere weeks and with minimal disruption. Other solutions, such as an ASRS from AutoStore, Exotec, or Ocado, can take months to install and are much pricier, though they will give you world-class picking rates and efficiencies. Like most investments in business, there are trade-offs; robotics is no exception. Finally, what is your organization’s tolerance for change? Regardless of what workflow you are targeting and what level of investment you are making, you should be aware of the impact to your warehouse and organization. There will be a need to absorb and accept changes within your business. Is your warehouse, labor, and overall business ready to deal with these potential changes? Any warehouse and supply chain will need to determine what automation and robotics strategy fits best. While organizations may not integrate all planned technology immediately, there must be a plan for how to leverage it. It is not a ‘nice to have’ issue, but rather a ‘need to have’ one. How and when you adopt this technology depends on how the above questions are answered. Now that you have devised a strategy for integrating automation into your warehouse material handling process, what about that last mile? This remains a longer horizon play. While we are seeing last-mile fulfillment companies like Zipline, Starship Technologies, and Nuro, there are hurdles to overcome that are not present within

the controlled environment of the warehouse. The biggest hurdle is having these robots operate amongst the public. Within a warehouse or factory, your workforce is trained and used to sharing space with machines and heavy equipment. Is the average citizen ready to share a sidewalk, park, store, or other public spaces with a robot? Science fiction movies and books would have you believe this is to be a no-brainer future state, but the concept is still quite new — and sometimes jarring. But this will normalize as last-mile expectations proliferate. Like the drivers for the adoption of automation within the warehouse, rising expectations will provide a catalyst for the last-mile fulfillment adoption of robotics. Lean manufacturing losing pulling power

According to Opportimes.com, a strong rebound in global demand, supply disruptions, and depletion of inventories have driven up raw material prices and transportation costs around the world — especially in North America. An increase in the price of raw materials, coupled with increasing uncertainty in manufacturing supply chains, has led many to rethink their stock management. Here, Claudia Jarrett, US country manager at industrial parts supplier EU Automation, explains why plant managers should consider the alternatives to lean manufacturing. Lean manufacturing, which was previously coined as just-in-time (JIT) manufacturing, was originally developed by Toyota in 1970. It is a production method designed to help reduce production time while reducing response times to customers and suppliers. JIT also encourages manufacturers to order parts only when needed, as close as possible to the point of assembly, so there is minimal stock held in inventory. Simply put, the strategy aims to increase efficiency by eliminating waste, optimizing processes, and cutting costs. This is achieved by producing only what is in demand and not overstocking. By reducing the production time, the method improves the productivity rate and helps increase profits. In turn, lean manufacturing has been a popular method for manufacturers to ensure products are received only at the time needed, saving space in their inventories and reducing time in the production cycle. 20

The current landscape COVID-19 exposed problems in lean manufacturing that have caused manufacturers to reconsider this methodology. JIT is built on forecast demand which, while reliable in the past, has now become more unpredictable. This is because the forecast is based on historical data, but unpredictable social and political upheavals, such as the national lockdowns and conflict in Ukraine, mean that this data can no longer be relied on to the same extent. However, there are a few strategies to prevent stockouts even given the current levels of uncertainty over the future. Manufacturers are now after alternatives to ensure components are in continuous supply. Conventional approaches, such as just-in-case (JIC), where manufacturers create a stockpile of components, also provide their own set of challenges. Businesses are instead of wanting a middle ground, which offers reliability without reducing profits. A solution is moving to nearshoring or reshoring. A supplier closer to production can significantly lower replenishment times and deliver parts faster at times of need. The issue of shipping parts has always hindered faster cycle times while relying on suppliers overseas can add shipping time and coordination complexity. Manufacturers can also implement a supply chain that operates on a global level, but also adapts to local demand. This is what we call a “glocal” supply

Our sensors are great for any traffic area and are quickly becoming a standard for warehouse traffic control. Avoid accidents and potential liabilities to your facility. We have LOOK OUT™ products for just about every safety application for your warehouse, yard, or office needs. Protect your employees, visitors, and guests from dangerous collisions with forklifts or heavy equipment while walking through your facility. Safety and caution should be an automatic response to your implemented systems. We offer both interior and exterior sensors on our systems that can be mounted anywhere. They help control traffic concerns and communicate that someone is approaching from a spot that may not be otherwise visible.

When the sensors detect motion in blind spots around a corner or a door way, it begins to flash a warning to the pedestrian or operator who is approaching that intersection. Additionally, sensors will signal the lights on either side of the unit to flash as to indicate someone is approaching the same intersection. Thus, everyone approaching that intersection is informed of movement and will know to proceed with caution. The sensors may be adjusted to specific angles and lengths that will meet the needs of your facility. Signals are sent via bright flashing red LED lights on each visible side of the units.
